具体实施方式
本公开的一些实施方案涉及具有两个或更多个塑料部件的电子壳体,所述塑料部件在所述部件之间形成的接缝或接头处接合在一起。虽然本公开可用于多种构型,但本公开的一些实施方案尤其可用于具有美观的外表面的电子壳体,和/或包封高电压电子组件,如果所述壳体分离,所述高压电子组件对使用者有危险,如下文更详细地描述。
例如,在一些实施方案中,两个或更多个塑料部件的接合可以本领域中已知的方法如超声焊接执行。在各种实施方案中,使用超声焊接配置形成所述接头,其中所述第一塑料部件的舌状物焊接到第二塑料部件内的凹槽,使得整个焊接接头和任何相关联的焊接残留物(在本文也称为“毛边”)被隐藏在所述壳体内。
在一些实施方案中,所述舌状物焊接到所述凹槽的两侧上,从而形成“双剪切”焊接接头。在焊接期间,所述双剪切焊接接头平衡作用力,使得应力和变形均匀分布在所述舌状物的每一侧上。因此,所述双剪切接头可导致所述覆盖件和外壳在接合期间的变形较小,可能需要较少的夹具以防止所述覆盖件和外壳在接合过程期间扭曲,并且还可形成比可比较的单面剪切接头更坚固的接头,从而使壳体更坚固,这可用于保护在高电压和/或电流下操作的电子组件。此外,由于双剪切接头更均匀地分布压力,因此在批量生产期间可更一致地控制焊接过程,从而产生更一致的美观外形。本文将更详细地描述这些特征和其他特征。
根据本公开,为了更好地理解具有舌状物和凹槽双剪切焊接接头的塑料壳体的特征和方面,本公开的下一部分根据本公开的实施方案,通过讨论电子壳体的一个特定的实施方式提供所述壳体的进一步背景。这些实施方案仅用于举例,并且其他实施方案可用于其他电子设备,诸如但不限于无线路由器、无线电视设备、计算机、手表、媒体播放器和其他设备。
图1示出了包括具有壳体105的交流到直流适配器的电子设备100的简化透视图。如图1所示,壳体105可包括覆盖件110,所述覆盖件至少部分地定位于外壳115内并且固定到外壳115,该外壳具有舌状物和凹槽双剪切焊接接头,如下文详细描述。
在一些实施方案中,双剪切焊接接头可用于使覆盖件110的外表面145与外壳的至少一个侧壁155的顶表面150大体上共面,使得壳体具有美感。在一些实施方案中,如下文更详细地描述,在覆盖件110与外壳115之间形成一个或多个双剪切接头。
覆盖件110具有三个可回缩的电插脚130a、130b、130c,所述电插脚从所述覆盖件延伸并且被配置为插入交流壁插座以接收交流电源。在图1所示的实施方案中,电插脚130a、130b和130c可伸缩,并且在部分伸缩的位置示出。当每个电插脚130a、130b和130c完全伸缩,它们将被定位在相应的袋133a、133b和133c内。当完全部署时,每个电插脚130a、130b和130c将大体上从垂直于覆盖件110的外表面145延伸,使得电插脚可与对应的壁插座连接器配合。尽管图1示出的三个插脚130a、130b和130c与所选择的英国插座壁和插座连接器相容,但是在其他实施方案中,可使用与其他插座标准兼容的不同的插脚的构型和/或不同的插脚的数量,插座标准诸如但不限于美国、日本和中国。
在一些实施方案中,当所述三个电插脚与一个壁插座接合时,壳体105包封交流到直流电子组件140,所述交流到直流电子组件140可以接纳电源(例如,120V的交流电)插脚130a、130b和130c。电子组件140可以配置为将从插座连接器接收到的交流电转换为直流电(例如,5V直流电),该直流电可以通过插入在接纳开口中的配合连接器(图1未示出)供应到电子计算设备,如下文更详细所述。
图2示出了从覆盖件110移除的外壳115的局部透视图。在一些实施方案中,外壳115包括底壁205和从所述底壁延伸的至少一个侧壁155,所述至少一个侧壁具有远端区域230。远端区域230包括远离底壁205延伸并且可由至少一个侧壁155的内表面232的一部分形成的舌状物235。在一些实施方案中,舌状物235可被分区段,具有设置在每个相邻区段之间的间隙245,如下文更详细地讨论。远侧端部区域230还可包括与舌状物235平行定位且与舌状物间隔开的外围壁233,并且由至少一个侧壁155的外表面234的一部分形成,使得沟道243限定在所述舌状物和所述外围壁之间。底壁205和至少一个侧壁155可形成腔体237,所述腔体237具有与底壁相对定位的开口240并且其尺寸设定成容纳电子组件140(见图1)。形成于至少一个侧壁155中的接纳开口250被配置为接纳可将来自电子组件140(见图1)的直流能量耦合到外部电子设备的对接连接器。
图2也示出了覆盖件110,所述覆盖件可以包括顶壁260和从顶壁延伸的周边边缘265,以形成所述覆盖件的周边,其尺寸被设定为装配在壳体105的孔263内。更具体地讲,在一些实施方案中,覆盖件110被配置为适配在外壳115的一部分内,使得覆盖件110的外表面145大体上与外壳的至少一个侧壁155的顶表面150共面,使得壳体具有美感。凹槽270可以形成覆盖件110的周边区域275,其尺寸可被设定为容纳并使用超声焊接、粘结剂、溶剂或其他工艺接合到外壳115的舌状物235。凹槽270可由第一壁280形成,所述第一壁280由周边区域形成并且围绕周边区域延伸,并且从平行于第一壁定位的第二壁285并且与第一壁间隔开所述凹槽的宽度。
图3示出了覆盖件110中形成的凹槽270的特写透视图。在一些实施方案中,凹槽270内可形成一个或多个支撑件310,所述支撑件分别邻接所述凹槽的第一壁280和第二壁285。在所述双剪切接头焊接沟槽270形成舌状物235期间,支撑件310可分别用于保持第一壁280和第二壁285从舌状物235向外弯曲。支撑件310的位置可被优化以分别将第一壁280和第二壁285的变形最小化,从而只需最少的夹具即可在焊接期间保持所述第一壁和所述第二壁。在一些实施方案中,支撑件310与形成在舌状物235中的间隙245对齐,以为所述支撑件提供间隙,使来自于焊接过程的能量只聚集于双剪切接头。间隙245也可用于允许空气和/或毛边在焊接过程期间逃逸。更具体地讲,当形成所述双剪切接头时,舌状物235滑入凹槽270中,所述舌状物和凹槽接头内的空气体积减小并且被允许穿过一个或多个间隙逃逸。
图4和图5分别示出了在所述焊接接头形成之前和之后覆盖件110和外壳115之间的界面的局部剖视图。如图4所示,覆盖件210包括与外壳215的舌状物235对齐的凹槽270。在一些实施方案中,凹槽270可具有对齐部分410,所述对齐部分410具有用于舌状物235的间隙配合,使得舌状物在形成所述焊接接头之前与凹槽对齐。在各种实施方案中,在舌状物235与凹槽270的任一侧之间的间隙介于2微米和5微米之间。在一些实施方案中,覆盖件210可包括一个或多个焊接起始点405,其为与舌状物235发生物理接触的覆盖件210的第一部分。
如图5所示,在覆盖件110与壳体115之间使用超声焊接已经形成了双剪切焊接接头505。超声焊接涉及在覆盖件110和外壳115上施加高频(例如,在10kHz至40kHz的范围内)声学振动,同时将所述两个部件在压力下保持在一起以形成固态焊接。可在所述焊接期间将力施加到覆盖件110和壳体115以将它们推在一起。所述振动引起在覆盖件110和外壳115彼此接触的接口处产生热量,这是由于所述表面之间的摩擦而产生的。所述热量导致覆盖件110和壳体115的局部区域熔融并形成所述焊接接头。在所述焊接接头中的每一者处,产生毛边并且毛边被挤出焊缝。
如图5进一步所示,在焊接过程中,覆盖件110朝向和进入外壳115移动,使得覆盖件110的外表面145大体上与外壳的至少一个侧壁155的顶表面150共面,使得壳体具有美感。在一些实施方案中,外表面145和顶表面150的共同平面性介于2微米和100微米之间,而在各种实施方案中,其介于4微米和20微米之间,并且在一个实施方案中为5微米或更小。
使用双剪切焊接接头505可使外壳105能够拥有高度美观的质量水平,同时还提供坚固且可靠的界面,以防止高电压电路暴露在所述壳体内。更具体地讲,所述双剪切焊接接头505能够更好地控制外表面145与顶表面150的共面,并且拥有比其他类型的焊接接头更好的强度,其他焊接接头可能需要较大熔体体积和/或更多焊接时间以达到与所述双剪切接头相似的强度。
双剪切焊接接头505包括形成于舌状物235和第一壁280之间第一焊接接头510a和形成于所述舌状物和第二壁285之间的第二焊接接头501b。在凹槽270的底部部分520中已经收集了焊接毛边515。第一壁280装配在沟道530内,所述沟道定位于外围壁233与舌状物235之间。在焊接过程中,空气通过间隙245从凹槽270逃逸(见图2)。由于焊接毛边515收集在凹槽270的底部部分520中,该凹槽定位于壳体105内,因此在所述外壳体的外部上看不见焊接毛边,从而提供美观外观。
图6示出了支撑件310的区域中的壳体105的简化的局部剖视图。如图7所示,分段的舌状物235包括定位于每个相邻区段之间的间隙245,并且支撑件310定位于对应的间隙内。如图所示,支撑件310和间隙245之间形成了间隙,所述间隙允许空气在双剪切焊接接头505形成期间逃逸(见图5)。在一个实施方案中,支撑件310的宽度介于0.5毫米和0.7毫米之间,在所述间隙和所述支撑件之间形成的间隙的宽度介于0.2毫米和0.4毫米之间。
图7示出了在覆盖件110中形成的凹槽270的局部特写剖视图。如图7所示,凹槽270可包括一个或多个焊接起始点405,其为与舌状物235发生物理接触的覆盖件110的第一部分(见图4)。在一些实施方案中,凹槽宽度705可介于0.2毫米和0.7毫米之间,并且在各种实施方案中介于0.4毫米和0.6毫米之间,并且在一个实施方案中约为0.55毫米。其他实施方案可具有不同的尺寸。在另外的实施方案中,所述凹槽可在所述外壳中形成,并且所述舌状物可在所述顶盖上形成,如下文更详细所述。
图8示出了作为外壳115的一部分形成的舌状物235的局部特写剖视图。如图8所示,舌状物235可具有介于0.5毫米与1.0毫米之间的舌状物宽度805,并且在一些实施方案中介于0.7毫米和0.9毫米之间,并且在一个实施方案中约为0.8毫米。其他实施方案可具有不同的尺寸。
如上文讨论,图1-图8的实施方案包括具有舌状物235的外壳115和具有凹槽270的覆盖件110。然而,其他实施方案可以具有一个凹槽的外壳和具有一个舌状物的覆盖件。本文所公开的双剪切焊接接头的特征部不限于被设置在一个部件或另一个部件上。另外,在一些实施方案中,覆盖件110包括延伸以形成腔室的一个或多个壁,其中所述一个或多个壁具有包括舌状物或凹槽焊接特征部的远端。本发明的实施方案可以应用在无数的壳体上。
例如,图9示出了根据本公开的一些实施方案,可用于例如潜水设备的电子设备900的简化透视图。电子设备900可包括壳体905,所述壳体905由接合到带有双剪切焊接接头的外壳915的覆盖件910制成,类似于图1-图8所示,然而,在本实施方案中,覆盖件910包括一个或多个壁920,所述壁从顶壁925延伸以在其中形成腔室。在一个或多个壁920的远端930处,形成舌状物或凹槽特征部,如上文图1-图8所示。
所述双剪切焊接接头可导致覆盖件910和外壳915的变形较小,并且与其他接头相比可表现出改善的强度。与其他焊接接头相比,所述双剪切焊接接头可导致覆盖件910和外壳915的变形较小。在一些实施方案中,外壳915和覆盖件910可形成美观间隙935。
壳体905被示出为包括显示器940(例如,触摸屏显示器)和输入按钮945,然而其他实施方案可具有不同的用户界面特征。在一些实施方案中,由于壳体905可完全包含电子组件,并且壳体内的电子组件可使用独立的感应充电站感应地充电,使得不需要穿透壳体905而使其液密。在另外的实施方案中,壳体905内可具有电池或其他电源。本公开的实施方案不限于任何特定的电子设备。在一些实施方案中,壳体905可用于具有与图9所示或描述不同的部件和/或特征的电子设备。
例如,在一些实施方案中,壳体905可用于包封电子组件,诸如但不限于智能手机、平板电脑、膝上型计算机或其他类型的计算机、手表、无线通信收发器、无线路由器、RFID设备或者用于定位丢失的密钥的无线激活标签。在一个示例中,壳体905可用于包封无线收发器、可再充电电池和用于对内部电池充电的无线充电接口。所述壳体可在不穿过所述壳体的情况下形成,使得所述内部电子组件被完全包封而且受到保护而免于水、湿气、灰尘或其他环境污染物的影响。在另外的实施方案中,壳体905可用于除封装电子设备之外的目的。在一个示例中,壳体905可用于形成用于古董(例如硬币或一件古老的艺术作品)的美观的壳体,所述古董需要保护以免损坏和/或暴露于环境中。
如本文所定义,不透液应意指符合由国际防护等级和国际电化学委员会(IEC)60529定义的以下等级中的一者或多者的密封,其也可称为I.P.68评级。在一些实施方案中,所述不透液密封将保护电子组件免受水的有害侵入,并且具有介于1(滴水)和8(浸没超过1米)之间的“液体进入”等级。在各种实施方案中,所述不透液密封的评级应介于1级(滴水)和4级(溅水)之间,而在一些实施方案中,所述不透液密封的评级应介于2级(15°倾斜的设备滴水)和5级(水喷射)之间。在各种实施方案中,所述不透液密封的评级应介于3级(喷水)和6级(高压水喷射)之间,而在一些实施方案中,所述不透液密封的评级应介于4级(溅水)和7级(浸没达1米)之间。在各种实施方案中,所述不透液密封的评级应介于5级(水喷射)和8级(浸没超过1米)之间,而在一些实施方案中,不透液意味着所述密封将保护电子设备在30分钟内免受深达100英尺的液体的进入。
图10示出了用于制备诸如图1-图9中的壳体105或图9中的900的方法1000。在步骤1005中,形成一个外壳。在一个实施方案中,所述外壳可具有后壁和从后壁延伸以形成腔体的一个或多个侧壁。在步骤1010中,将一个电子组件放置在所述腔体内。在步骤1015中,形成一个覆盖件。所述覆盖件可于步骤1005形成外壳之前、同时或之后形成。在一个实施方案中,所述覆盖件包括顶壁和从所述顶壁延伸的一个或多个外壁,以形成具有定位成与顶壁相对的开口的腔室。在步骤1020中,所述覆盖件定位在所述外壳上,使得所述外壳的舌状物与所述覆盖件上的凹槽对齐。在步骤1025中,在所述覆盖件和所述壳体之间执行超声波焊接,使其接合在一起作为一个壳体。所述焊接接头可以是形成在所述舌状物与所述凹槽之间的双剪切焊接接头,如上文详细描述。如上文所述,所有焊接毛边容纳在所述壳体内,所以在所述壳体的外表面上看不见毛边。
如上所述,本公开的实施方案适于与无数电子设备一起使用。例如,接收或传输音频、视频或数据信号的任何设备可与本公开的实施方案一起使用。在一些情况下,本公开的实施方案尤其适合用于便携式电子媒体设备,因为它们外形小并且需要美观的壳体。

Claims (20)

覆盖件,所述覆盖件附接到所述外壳的所述远端区域,所述覆盖件包括沿着所述覆盖件的周边区域定位的一对平行壁,所述一对平行壁限定了位于它们之间的凹槽,其中所述舌状物与所述凹槽对齐并且定位在所述凹槽内;和
多个支撑件,所述多个支撑件设置在所述凹槽内并且在所述一对平行壁之间延伸,其中所述多个支撑件中的每一者与对应间隙对齐。

8.一种塑料组件,所述塑料组件包括:
第一塑料部件,所述第一塑料部件包括具有远端区域的至少一个壁;
舌状物,所述舌状物形成所述远端区域的一部分,所述舌状物包括沿着所述舌状物的长度分布的多个区段,所述多个区段的相邻区段由间隙分开;
第二塑料部件,所述第二塑料部件附接到所述第一塑料部件的所述远端区域,所述第二塑料部件包括限定所述一对平行壁之间的凹槽的一对平行壁,其中所述舌状物与所述凹槽对齐并定位在所述凹槽内;和
多个支撑件,所述多个支撑件设置在所述凹槽内并且在所述一对平行壁之间延伸,其中所述多个支撑件中的每一者与对应间隙对齐。
9.根据权利要求8所述的塑料组件,其中所述第一塑料部件包括底壁,并且所述至少一个壁从所述底壁延伸以限定腔体。
10.根据权利要求9所述的塑料组件,还包括定位在所述腔体内的电子组件。
11.根据权利要求10所述的塑料组件,其中所述电子组件为交流到直流转换器,所述交流到直流转换器将从对应插座连接器接收的交流功率转换为向外部电子设备提供的直流功率。
12.根据权利要求11所述的塑料组件,还包括定位在外表面处的接纳开口,所述接纳开口使得所述外部电子设备的连接器能够电耦合到所述电子组件。
13.根据权利要求8所述的塑料组件,其中所述第二塑料部件是覆盖件并且所述一对平行壁沿着所述覆盖件的周边区域定位。
14.根据权利要求8所述的塑料组件,还包括从所述第二塑料部件延伸并且被配置为与对应的插座连接器配合的多个电插脚。
15.根据权利要求8所述的塑料组件,其中所述舌状物焊接到所述一对平行壁上,从而形成双剪切焊接接头。
16.一种形成电子设备的方法,所述方法包括:
形成外壳,所述外壳包括底壁和从所述底壁延伸以限定腔体的至少一个侧壁,所述至少一个侧壁具有舌状物,所述舌状物形成所述至少一个侧壁的远端区域的一部分,其中所述舌状物包括沿着所述舌状物的长度分布的多个区段,所述多个区段的相邻区段由间隙分开;
将电子组件设置在所述腔体内;
形成覆盖件,所述覆盖件包括沿着所述覆盖件的周边区域定位的一对平行壁,所述一对平行壁限定了它们之间的凹槽,所述覆盖件还包括设置在所述凹槽内并在所述一对平行壁之间延伸的多个支撑件;
在所述外壳的所述远端区域处对准所述覆盖件,使得所述舌状物与所述凹槽对齐并且定位在所述凹槽内,并且所述多个支撑件中的每一者与对应的间隙对齐;以及
将所述舌状物附接到所述一对平行壁上。
17.根据权利要求16所述的方法,其中所述舌状物附接到具有双剪切焊接接头的所述一对平行壁。
18.根据权利要求16所述的方法,其中所述外壳包括被配置为接纳外部电子设备的连接器的接纳开口。
19.根据权利要求18所述的方法,其中所述电子组件为交流至直流转换器,所述交流至直流转换器将从壁插座接收的交流功率转换为通过所述连接器向所述外部电子设备提供的直流功率。
20.根据权利要求16所述的方法,其中所述电子设备包括从外表面延伸的多个电插脚。
