舉例而言,在一些實施例中,形成具有經組態以接納電子總成之空腔的經注射模製塑膠殼體。將蓋在空腔上方固定至殼體,從而在殼體與蓋會合的接縫處形成在視覺上連續的外表面。在一個實施例中,殼體包覆水下潛水裝置且形成水下潛水裝置之液密外殼。 為較好地理解根據本創作之具有無縫外觀之殼體的特徵及方面,在以下部分中藉由論述根據本創作之實施例之電子裝置的兩個特定實施來提供本創作之進一步內容脈絡。此等實施例僅用於舉例,且可在其他電子裝置(諸如(但不限於)電腦、手錶、媒體播放器、RFID標籤及其他裝置)中使用其他實施例。 圖1說明根據本創作之一些實施例之電子裝置100的簡化透視圖。如圖1中所展示,電子裝置100具有外殼105,其具有在視覺上連續的外表面110 (其具有無縫的外觀及手感)。更具體而言,外殼105包含殼體115及蓋120,其在該殼體與該蓋會合之接縫125處在視覺上連續。無縫外觀可在美觀性上為合意的,且亦可提供對灰塵及液體滲入的適應性。另外,使用者可能無法藉由觸摸感知到接縫125,從而為電子裝置100提供光滑的整體式手感。在一些實施例中,接縫125可經形成以具有足夠機械強度,以使得蓋120與殼體115無法輕易地分離且外殼105之邊緣130抗斷裂。 在圖1中所展示之實施例中,外殼105經說明為包括顯示器135 (例如,觸摸顯示器)以及第一輸入按鈕140及第二輸入按鈕145。然而,本創作之實施例不限於任何特定電子裝置,且在其他實施例中,外殼105可用於具有不同於圖1中所展示之組件的組件的裝置。外殼105之無縫外觀可在美觀性上為合意的且可用於使外殼105為液密的。由於外殼105具有不被分裂的外表面,因此在一些實施例中,可用外部單獨的感應式充電站為外殼內之電子總成以感應方式充電。在進一步實施例中,外殼105可在其內具有電池或其他電源。 在各種實施例中,外殼105可用以封圍其他電子總成,諸如(但不限於)無線通信收發器、無線路由器、RFID裝置、用於定位丟失的鑰匙之無線啟動標籤或AC轉DC轉接器,如下文更詳細解釋。在一些特定實施例中,外殼105可為包括無線收發器、可再充電電池以及用以為電池充電之無線充電介面且不包含任何外部連接器以減少水或其他濕氣進入之可能路徑的裝置之部分。在進一步實施例中,外殼105可用於除封圍電子裝置以外的目的。在一個實例中,外殼105可用以封圍需要被保護以免被損壞之古董(例如,硬幣或古代藝術品)且具有在美觀性上吸引人的外觀。 如本文所定義,液密應意指符合如由國際保護等級及國際電化學委員會(IEC) 60529所定義之以下等級(亦可被稱為I.P. 68等級)中的一或多者的密封。在一些實施例中,液密密封將保護電子總成以防有害的水進入且具有在1 (滴水)與8 (超過1公尺的浸沒)之間的「液體進入」等級。在各種實施例中,液密密封應被評級為在1 (滴水)與4 (濺水)之間,而在一些實施例中,液密密封應被評級為在2 現在參考圖2A,說明具有無縫外觀之電子裝置200之簡化透視圖。如圖2A中所展示,電子裝置200可為包括外殼205的AC轉DC轉接器,外殼205具有固定至殼體215之蓋210以形成在視覺上連續的外表面220。在此實施例中,外殼205包覆AC轉DC電子總成(在圖2A中未展示),如下文更詳細地論述。 電子裝置200具有經組態以插入至AC壁式插座中以接收AC電力的一對電氣插腳230a、230b。接納開口235經組態以接納可將DC能量耦接至單獨的電子裝置的連接器。在一些實施例中,連續外表面220可為裝置200提供使用者合意的手感,此係因為不可藉由觸摸將殼體215與蓋210區分開。在進一步實施例中,形成於蓋210與殼體215之間的接縫240可經組態以提供改進的結構完整性,以使得外殼205能夠承受高機械力。 圖2A至圖2B說明形成電子裝置200之依序步驟。圖2B說明殼體215之剖視圖。殼體215可具有底部壁225以及在底部壁225與開口250之間延伸之至少一個側壁245,從而形成空腔255。在圖2A中所說明之實例中,可存在四個側壁或替代地,殼體215可為圓柱狀以使得側壁245具有圓形剖面。底部壁225可形成於經安置穿過底部壁225之至少兩個電氣插腳230a、230b(第二插腳安置在圖2A中所說明之插腳正後方)周圍。更具體而言,在一些實施例中,兩個電氣插腳230a、230b可經插入模製於殼體215內。在其他實施例中,可在形成殼體215之後插入至少兩個電氣插腳230a、230b。底部壁225與側壁245可由塑膠(諸如聚碳酸酯)形成,且可用注射模製機製造而成。在一個實施例中,聚碳酸酯材料可為未填充的,而在其他實施例中,其可具有介於1%與20%之間的玻璃纖維或其他強化物。 現在參考圖2C,包括AC轉DC電力轉換電路之電子總成260已插入於空腔255內且電耦接至至少兩個電氣插腳230a、230b。連接器265可延伸出電子總成260且用以將DC電力供應至單獨的電子裝置。在一些實施例中,連接器265可為USB或其他類型之電連接器,諸如(但不限於)USB類型A連接器、USB微型連接器或USB類型C連接器。如圖2B中所進一步展示,蓋210可安裝至殼體215上。蓋210可由與殼體215相同的材料使用注射模製機而形成。舉例而言,蓋210可由塑膠(諸如填充或未填充的聚碳酸酯)形成。蓋210可包括與連接器265對準之開口235 (參見圖2A)。開口235可經設定尺寸以允許連接器經插入穿過該開口以使得其可耦接至連接器265。 可使用任何適合程序將蓋210耦接至殼體215。在一些實施例中,可使用超音波焊接程序。超音波焊接涉及將高頻率(例如,20000 Hz)超音波聲學振動施加至在壓力下固持在一起之工件以形成固態焊縫。為如圖2B中所展示將蓋210安裝至殼體215上,可在施加與超音波振動組合之力(亦即,朝向底部壁225)之前將蓋210定位於殼體215上。該等振動致使在蓋210與殼體215由於所施加之力而彼此接觸之界面處產生熱量。該熱量致使蓋210與殼體215之局部化區域熔融且形成焊接接點270a、270b(或「干涉」),如下文更詳細地論述。 為使外殼205具有連續且無縫之外觀,焊接接點270a可經形成為基本上不可感知的。焊接接點270a、270b亦應為結實的以防止斷裂或導致蓋210與殼體215脫離之其他機械失效。可藉由將蓋210與殼體215模製為特定幾何形狀來實現外殼205之所要強度及連續外觀。在說明蓋210與殼體215在焊接接點270a、270b處之區域之展開圖的圖3至圖6中展示例示性幾何形狀。 圖3說明蓋210與殼體215之一個實施例在焊接接點270a、270b處的近距剖視圖。如圖3中所展示,焊接接點270a與270b間隔開距離305且在其之間具有由一對斜面表面形成之無干涉區域310。更具體而言,圖3說明在進行超音波焊接之後的焊接接點270a、270b。焊接接點270a、270b之區域中之虛線說明已經熔融且變形以形成焊接接點之焊接前干涉區。 殼體215之側壁245可包括具有彎曲尖端320之斜面末端部分315。圖3中展示之斜面末端部分315之剖面可表徵為任何適合角度。在一些實施例中,斜面末端部分315可形成介於30°與40°之間且在一個實施例中為約35°的角度。彎曲尖端320亦可具有任何適合的曲率半徑。在一些實施例中,彎曲尖端320可具有0.08毫米之曲率半徑。 如圖3中所進一步展示,蓋210可包括突起部325。突起部325可具有任何適合的組態。舉例而言,在圖3中,突起部325可延伸至點330以使得突起部325之剖面表徵為一角度。在一些實施例中,突起部325可形成約為35°之角度。在一些實施例中,點330可具有約0.04毫米之曲率半徑。 在超音波焊接之前,蓋210可延伸至側壁245上方0.5毫米至1.5毫米。然而,在超音波焊接之後,蓋210可延伸至側壁245上方一突起距離335。在一些實施例中,突起距離335介於10微米與200微米之間,而在各種實施例中,其可介於50微米與150微米之間且在一些實施例中介於50微米與100微米之間。彎曲尖端320之曲率半徑、突起部325以及突起距離335之尺寸可使接點270a在視覺上且摸起來皆為不可感知的。舉例而言,在使用者之手指跨越蓋210之頂部表面340且沿著側壁245經過時,使用者可能不會感覺到任何不連續,且蓋與側壁可能摸起來好似整體結構。在進一步實施例中,蓋210之頂部表面340可經製造有無光澤飾面以進一步隱藏接點270a使之無法視覺或觸摸辨識。無光澤飾面亦可用以隱藏可由超音波焊接程序造成之受損表面外觀。 接點270a可由側壁245與蓋210之間的在介於0.25毫米與0.35毫米之間寬且介於0.6毫米與0.9毫米之間高的區域中的干涉形成。在超音波結合期間將剪切力置於干涉區域上。可形成環狀地圍繞蓋且緊鄰焊縫270b的、在側壁245與蓋210之間的、約為0.05毫米的間隙。 當使用超音波焊接將突起部325耦接至斜面末端部分315時,蓋210可經附接以使得其相對於彎曲尖端320為凸出的(例如,延伸至上方)。該組態可考慮在將力施加至蓋210之頂部表面340時可發生之偏轉。在於超音波焊接期間將力施加至蓋210時,突起部325可經組態以偏轉至無干涉區域310中,而非使殼體215之斜面末端部分315偏轉。圖3中展示之組態可導致突起部325向上朝向彎曲尖端320偏轉。如圖3中所展示,在超音波焊接之後,在蓋210之點330與殼體215之彎曲尖端320之間不存在間隙,藉此形成無縫外觀。 突起部325之偏轉可導致蓋210之頂部表面340彎曲。舉例而言,由於突起部325在超音波焊接期間向上偏轉,蓋210之中心區域可不偏轉,從而形成凹形頂部表面。然而,彎曲尖端320之曲率半徑可使蓋210之此曲率在視覺上且摸起來皆為不可感知的。舉例而言,在使用者之手指跨越蓋210之頂部表面及曲線尖端320經過時,經組合表面摸起來可為連續性的(例如,無縫或整體式)。另外,為避免突起部325及彎曲尖端320在焊接接點270a處變形,可在超音波焊接期間修改力及/或振動。舉例而言,可在向下朝向殼體215推按蓋210 (但僅到點330接觸彎曲尖端320為止)時施加振動。當進行該接觸時,可斷開振動,但維持向下力。若點330及彎曲尖端320處之塑膠足夠熔融,則可形成焊接接點270a而無需進一步振動且不會使突起部325及彎曲尖端320之可見部分變形。 使用上文所描述之程序,焊接接點270b可主要用於結構及/或密封目的,且焊接接點270a可主要地為隱藏焊接接點以使整個外殼205在外觀上為無縫的而經設計。無干涉區域310可用以分離焊接接點270a與焊接接點270b,因此超音波能量僅集中於兩個焊接接點上,且焊接接點270a可受到良好控制以使得其形成外殼205之無縫外部外觀。 圖4說明根據本創作之各種實施例之蓋210及殼體215之另一實施例在焊接接點270a、270b處的近距剖視圖。如圖4中所展示,焊接接點270a及270b類似於圖4中所說明之焊接接點,且藉由在其之間的無干涉區域410而間隔開一距離405。焊接接點270a、270b之區域中之虛線說明已經熔融且變形以形成焊接接點之焊接前干涉區。 殼體215之側壁245可包括具有彎曲尖端420之斜面末端部分415。圖3中展示之斜面末端部分415之剖面可表徵為任何適合角度。在一些實施例中,斜面末端部分415可形成約為35°之角度。彎曲尖端420亦可具有任何適合的曲率半徑。在一些實施例中,彎曲尖端420可具有0.08毫米之曲率半徑。 圖5說明根據本創作之各種實施例之蓋210及殼體215之另一實施例在焊接接點270a、270b處的近距剖視圖。如圖5中所展示,焊接接點270a與270b間隔開一距離505,在其之間有無干涉區域510,且焊接接點270b係藉由壓縮結合而非圖3及圖4中說明之剪切結合而形成。焊接接點270a、270b之區域中之虛線說明已經熔融且變形以形成焊接接點之焊接前干涉區。 殼體215之側壁245可包括具有彎曲尖端520之斜面末端部分515。圖5中展示之斜面末端部分515之剖面可表徵為任何適合角度。在一些實施例中,斜面末端部分515可形成約為40°之角度。彎曲尖端520亦可具有任何適合的曲率半徑。在一些實施例中,彎曲尖端520可具有0.08毫米之曲率半徑。 圖6說明根據本創作之各種實施例之蓋210及殼體215之另一實施例在焊接接點270a、270b處的近距剖視圖。圖6說明「舌片與凹槽」組態,其中殼體215之側壁245包括凹槽605,且蓋210之底部表面包括舌片610。儘管使用超音波焊接形成焊接接點270a,但可藉由超音波焊接或使用黏著劑形成焊接接點270b。在一些實施例中,藉由將黏著劑(例如,環氧樹脂)施加至殼體215之凹槽及/或蓋210之舌片來形成焊接接點270b。在焊接接點270a之超音波結合期間所施加之向下力致使舌片插入至凹槽中,舌片與凹槽接著在黏著劑乾燥(或固化)後結合在一起。 如上文所論述,焊接接點270b可主要用於結構及/或密封目的,且焊接接點270a可主要地為隱藏焊接接點以使整個外殼205在外觀上為無縫的而經設計。在一些實施例中,無干涉區域可用以分離焊接接點270a與焊接接點270b,然而,在其他實施例中,可不使用無干涉區域。 圖7至圖8說明根據本創作之各種實施例之注射模製設備700之剖面。如圖7中所展示,注射模製工具705可用以形成可類似於圖5中所說明之殼體215的殼體710。在形成殼體710期間,注射模製工具705可在殼體710上形成非所要「分離線」,其可導致分裂的外表面。然而,如本文所描述,注射模製工具705可經組態以在殼體710之區域上形成允許經完成外殼維持無縫外觀之分離線,如下文更詳細地描述。 更具體而言,在一些實施例中,注射模製工具705可涉及使用在加工界面730處會合的模穴715、模芯720、模芯嵌件723以及一或多個金屬滑件725,該等加工界面730可在殼體710上留下「分離線」735、736。在一個實例中,模穴715、模芯720以及一或多個金屬滑件725經配置以在殼體710上在被蓋(諸如在圖5中更詳細地說明之蓋210)覆蓋之區域中在彎曲尖端745正下方形成分離線735。在另一實例中,在遠離焊接接點270a處(參見圖5)且在彎曲尖端745下方形成分離線736。更具體而言,分離線736可移動遠離彎曲尖端745一足夠距離,使得分離線736在經完成外殼中看起來或摸起來皆不像接縫,且外殼維持無縫外觀及手感。 圖9說明形成具有無縫外殼之AC轉DC轉接器之方法。在步驟905中,形成殼體。在一些實施例中,殼體具有底部壁以及自底部壁延伸之至少一個側壁。該至少一個側壁包括具有彎曲尖端之斜面末端部分。底部壁形成於延伸穿過底部壁之至少兩個電氣插腳周圍。 在步驟910中,將電子總成置於殼體內。電子總成電耦接至至少兩個電氣插腳。在步驟915中,將蓋定位於殼體上以使得其包覆電子總成。蓋具有安置於周邊邊緣周圍之突起部。在步驟920中,將蓋之突起部耦接至殼體之斜面末端部分,以使得蓋、底部壁以及至少一個側壁界定電子總成安置於其中之空腔。在一些實施例中,蓋以超音波方式焊接至殼體。 儘管電子裝置100及200 (分別參見圖1及圖2)被描述且說明為兩個特定電子裝置,但本創作之實施例適用於許多電子裝置。舉例而言,封圍電氣總成之任何裝置可與本創作之實施例一起使用。 Claims (10)

  1. 一種用於一電子總成之外殼,該外殼具有一無縫外部外觀且包含:一殼體,其包含一底部壁以及自該底部壁延伸之至少一個側壁,該至少一個側壁包含具有一彎曲尖端之一斜面末端部分;一蓋,其包含耦接至該殼體之該斜面末端部分之一突起部,其中該蓋、該底部壁以及該至少一個側壁界定該電子總成安置於其中的一空腔;及至少兩個電氣插腳,其經安置穿過該底部壁且電耦接至該電子總成。
  2. 如請求項1之外殼,其中該蓋藉由一第一焊接接點及一第二焊接接點耦接至該至少一個側壁。
  3. 如請求項2之外殼,其中該第一焊接接點與該第二焊接接點間隔開一距離且在其之間具有一無干涉區域。
  4. 如請求項3之外殼’其中該斜面末端部分與該突起部藉由一對傾斜表面界定該無干涉區域。
  5. 如請求項4之外殼,其中該對傾斜表面皆處於介於30度與40度之間的一角度。
  6. 如請求項2之外殼,其中該第一焊接接點形成於該突起部與該斜面末端部分之間。
  7. 如請求項2之外殼,其中該第二焊接接點形成於安置於該側壁與該蓋之間的一干涉區域內。
  8. 如請求項2之外殼,其中該第一焊接接點與該第二焊接接點係以超音波方式形成的焊縫。
  9. 如請求項1之外殼,其中該蓋之一頂部表面的至少一部分相對於該斜面末端部分之該彎曲尖端係凸出的。
  10. 如請求項1之外殼,其中該蓋之一頂部表面形成有一無光澤表面。
