Abstract

一种开孔无纺布的制造方法,将由纤维长度为7~30mm、纤度为0.1~0.8d的热塑性合成纤维做成的纤维成分按0.5~20%的重量百分比分散在水中形成料浆,将抄浆得到的湿润薄层17通过柱状高压水流的喷射进行纤维交织处理,同时,通过开孔形成部件进行形成开孔的处理。

Description

开孔的无纺布的制造方法
本发明涉及含有极细的热塑性合成纤维的开孔无纺布的制造方法,该无纺布非常适合于用作一次性尿布与生理用卫生巾等一次性体液吸收性物品的透液性表面层。
在现有技术中,在用纤度1~10d的热塑性合成纤维做成的无纺布上,形成有透液性的开孔,用于前述体液吸收性物品的表面层。此外,作为这种无纺布的制造方法之一,根据日本专利申请特开昭61-176346号、特开昭62-69867号公报的揭示,向用纤度为1~10d、长度为50mm左右的纤维做成的棉网喷射柱状压力水流,做成无纺布,在此喷射过程中,使纤维网的构成纤维的一部分在形成于纤维网支持体表面上的许多突起的周围再排列,即可得到与突起一一对应的许多透液性开孔。还知道有一种方法,它将向一对压花辊供给无纺布,使在此辊子表面上形成的许多针尖贯穿无纺布,由此形成透液性开孔。
在前述现有技术的透液性表面层上的开孔形成方法中,在形成孔径为0.5~5mm左右的开孔的情况下,有着纤维从开口边缘向开孔内部突出、开孔的轮廓不明确的情况。其理由为,不容易纤维沿着突起周围的再排列。开口边缘的这种状态在孔径越小、而且无纺布的坪量越大时,越显著。一旦纤维从开口的边缘向内侧突出,则孔径实际上变小,由于其变小的程度并不一定是确定的,使开孔的设计变得困难。因此,在用于透液性表面层的无纺布中,希望容易形成开孔、成形性优良。
因此,本发明的目的在于提供一种无纺布的制造方法,该方法能容易地形成轮廓明确的、透液性的开孔。
为了实现上述目的,本发明以含有极细的热塑性合成纤维的开孔的无纺布的制造方法为对象,其特征在于,该制造方法至少包含下述a~c的工序:
a.将长度为7~30mm、纤度为0.1~0.8d的热塑性合成纤维,相对于水按0.2~20%重量百分比分散,形成料浆,并从料浆抄浆成湿润薄层的工序;
b.将前述湿润薄层支承放置在支持体上,向该薄层喷射50~200kgf/cm2的柱状压力水流,并由此使前述纤维混合物的各个纤维相互机械地交织的工序;
c.在前述机械地交织的工序中的前述湿润薄层和从前述湿润薄层得到的干燥薄层的任一个上,按开孔面积率3~60%的比例形成许多0.5~5mm的开孔的工序。
在本发明的一个优选的实施例中,形成前述开孔的工序之一为将前述湿润薄层支承放置在其表面上具有按所要求的尖端形状做成的许多突起的支持体上,用前述柱状压力水流使前述湿润的薄层的组成纤维在前述突起的周围重新排列的工序。在另一个实施例中,形成前述开孔的工序为使具有所要求的尖端形状的许多突起沿前述干燥薄层的厚度方向穿过的工序。
在又一个实施例中,前述热塑性合成纤维为熔吹的无纺布。
图1是无纺布的平面图。

下面,参照附图详细说明本发明的开孔无纺布的制造方法。
在图1中用平面图示的无纺布1,是作为后述的一次性尿布、训练裤叉、失禁者用的裤叉、吸尿垫、生理用卫生巾等体液吸收物品的透液性表面层1A来使用的具有10~80g/m2的坪量。无纺布1可按重量百分比100~10%含有长度为7~30mm、纤度为0.1~0.8d的热塑性合成纤维3,并按重量百分比0~90%含有长度为2~7mm的纸浆纤维4(例如NBKB)。这些纤维3、4大体同样地混合,各纤维之间通过机械地交织维持成无纺布的形态。各个纤维或是无秩序地分布,或是在无纺布1的后述制造工序中,仅仅稍微沿机械方向取向。在无纺布1中不使用聚乙烯醇及其它粘结用药剂。
在图2中,示出了作为一次性尿布等体液吸收物品的透液性表面层来使用的开孔薄层1A的斜视图。开孔薄层1A是通过使在压花加工辊表面上形成的突起贯穿无纺布1而得到的,在其上具有许多0.5~5mm的透液性开口2,作为开孔2的面积总和与开孔薄层1A的面积之比的开孔面积率在3~60%的范围内。合成纤维3与纸浆纤维4沿开孔2的周边延伸,在各个开孔2之间,各纤维3、4与图1的纤维一样无秩序地分布。
图3为无纺布1和开孔薄层1A的制造工序的一个例子,它如下地构成:在图的左方,热塑性合成纤维3与纸浆纤维4形成10∶0~1∶9的重量百分比的纤维成分,用送液管11将含有0.5~20%的重量百分比的料浆送入料浆槽12中。当环形带13在处于向右上倾斜状态的抽吸区14内时,将槽12内的料浆供至带13上。在区14内,用真空泵16将料浆进行脱水处理,得到湿润薄层17。接着,在第一区18内,将来自第一喷嘴19的柱状高压水流喷射至薄层17上,使质地稳定,并将该薄层17输送至第二区22的回转滚筒23上。喷射后的水用抽吸机构20抽吸。在第二区22内,相对于载放在表面平滑的滚筒23上的薄层17喷射来自第二喷嘴24的柱状高压水流,使薄层17的各构成纤维相互机械地强力交织。进而,将薄层17送至第二环形带28。在第三区26内,喷射来自第三喷嘴27的柱状高压水流,以后在脱水干燥机29中脱水、加热干燥,做成无纺布31。将此无纺布31按适当的尺寸切断,即为图1的无纺布1。无纺布31在必要时进一步继续被送至一对压花辊32、33之间,使由在一个辊子32的表面上形成的许多圆锥状和角锥状突起构成的开孔形成部件34穿透此无纺布31。通过此穿透,形成图2所示的开孔2,可得到开孔薄层1A的连续体。无纺布31或开孔的薄层1A的连续体作为卷材36被卷绕。
在此制造工序中,在第二、三区22、26内,最好设置与第一区18相同的抽吸机构20。第一至第三区18、22、26的柱状压力水流的压力,最好在50~200kgf/cm2的范围内。还有,第一至第三区18、22、26不一定都需要使用,也可以省去任何一个区。
图4为具有表面平坦部分232和许多突起231和许多通水孔233的滚筒230的斜视图,也可以用此滚筒230代替图3中所使用的表面平滑的滚筒23,得到开孔薄层1A的连续体。滚筒230是在日本专利申请特开昭61-176346号、特开昭62-69867号公报中公开的那种,如果使载放在滚筒230上的湿润薄层17受到柱状压力水流的作用,则纤维3、4重新排列,沿着突起231的下部向周向延伸,能在薄层17上形成开孔2。由于突起231相当于图3的开孔形成部件34,故在使用滚筒230时,不需要图3中所示的由一对辊子32、33形成开口的工序。滚筒230的外周表面可以不用孔状过滤网形成,而是可以利用网筛的接结部分作为用于形成开孔的部件。如果有必要,也可将使用滚筒230而得到的开孔薄层1A送至一对压花辊之间,在此薄层1A上追加地形成许多隆起部分。
由图3所示的工序得到的无纺布31,由于其构成纤维3、4的任一个都比较短、及合成纤维3的纤度比较小,从而刚性低,故这些纤维3、4容易沿赋形部件34的周围重新排列而能形成开孔2。形成开孔后的纤维3、4保持其重新排列的状态,几乎不会从开孔周围的壁向内侧突出。无纺布31,在坪量为10~80g/m2的范围内时,还有,当采用熔吹的纤维作为热塑性合成纤维3时,开孔2的轮廓特别明确。
在图3所示的工序中,通过将由此较短的纤维3、4做成的料浆供至有上升斜坡的环形带13,使朝着带13的前进方向即机械方向的纤维3、4的排列方向受到限制。因此,在开孔的薄层1A的各个开孔2之间,纤维3、4或是稍微朝机械方向排列,或是无秩序地分布,开孔薄层1A成为比较等方向性的物品。
通过利用现有技术,将从梳理机供给的纤维网用图3的第一区18以后的工序处理,也可形成具有开孔的无纺布。但是,由于传统梳理机处理的纤维的长度大致要超过30mm,故根据现有技术,难于制造本发明那样形成有开孔2的、成形性良好的无纺布1。
采用本发明的无纺布的制造方法,由于可通过使纤维长度短而纤度小的热塑性合成纤维相互机械地交织而制造无纺布,故所得到的无纺布可以忠实地仿照形成开孔的赋形部件的形状,容易形成轮廓明确的开孔。这种无纺布由于在合成纤维中混合纸浆纤维而成为亲水性的。通过此发明的制造方法,即使用不能用梳理机处理的比较短的纤维,也能得到无纺布。到无纺布。

Claims (4)

1.一种无纺布的制造方法,该方法制造含有极细的热塑性合成纤维、具有10~80g/m2坪量的开孔无纺布,其特征在于,至少含有下述a~c的工序:
a.将长度为7~30mm、纤度为0.1~0.8d的热塑性合成纤维相对于水按0.2~20%重量百分比分散,形成料浆,并从料浆抄浆成湿润薄层的工序;
b.将前述湿润薄层支承放置在支持体上,向该薄层喷射50~200kgf/cm2的柱状压力水流,并由此使前述纤维混合物的各个纤维相互机械地交织的工序;
c.在前述机械地交织的工序中的前述湿润薄层和从前述湿润薄层得到的干燥薄层的任一个上,按开孔面积率3~60%的比例形成许多0.5~5mm的开孔的工序。
2.如权利要求1所述的制造方法,其特征在于:形成前述开孔的工序为将前述湿润薄层支承放置在其表面上具有按所要求的尖端形状做成的许多突起的支持体上,用前述柱状压力水流使前述湿润薄层的组成纤维在前述突起的周围重新排列的工序。
3.如权利要求1所述的制造方法,其特征在于:形成前述开孔的工序为使具有所要求的尖端形状的许多突起沿前述干燥薄层的厚度方向穿过的工序。
4.如权利要求1~3所述的任一项的方法,其特征在于:前述热塑性合成纤维为熔吹的纤维。
