其中,作为最广泛适用的天然纤维强化板,为了替代使用苯酚的树脂毛毡(ResinFelt)而开发,对天然纤维和化学纤维进行针冲孔来制备毡层之后,通过平板加热压接和冷压成形成形为汽车内饰部件。但是,当对边缘(edge)部分或弯曲严重的部分进行成形时,天然纤维强化板因收缩率的不足,存在产生成形不良的问题,如爆裂和撕裂等。
并且,天然纤维/热固化性粘结剂作为为了替代作为汽车内饰内饰原材料的复合聚丙烯(PP)实现轻量化而开发的高刚性原材料,在天然纤维毡层的上部面/下部面喷射及浸渍热固化性树脂之后,通过热压成形制备,由于使用实现高刚性的热固化性树脂,因而可实现高水平的轻量化,但是存在制备芯之后,需要利用热熔或粘合剂附着后部面托架的问题。并且,由于使用喷射类型的热固化性粘结剂,因此存在在表面及后部面产生因粘结剂树脂的表达现象引起的表面品质降低的问题。
发明内容
本发明为了解决如上所述的问题而提出,其目的在于提供不发生因表面及后部面的浸渍树脂的表达现象导致的模糊、产生凹凸及破碎等问题的复合材料及利用其的汽车用内饰材料的制备方法。
并且,本发明的目的在于,为了解决如上所述的问题提供在后工序中可容易地安装托架及表皮材料的复合材料及利用其的汽车用内饰材料的制备方法。
为了解决如上所述的目的本发明优选实施例的复合材料包括:第一基材,在由天然纤维和合成纤维形成的第一毡层的一侧面附着聚烯烃类膜,来形成第一聚烯烃类膜层,并在上述第一聚烯烃类膜层涂敷热固化性树脂,来形成第一热固化性树脂涂敷层;以及第二基材,在由天然纤维和合成纤维形成的第二毡层的一侧面附着聚烯烃类膜,来形成第二聚烯烃类膜层,并在上述第二毡层的另一侧面或上述第二聚烯烃类膜层涂敷热固化性树脂,来形成第二热固化性树脂涂敷层而制作,并和上述第一基材层叠而成。
其中,能够以在上述第一毡层的另一侧面配置上述第二热固化性树脂涂敷层的方式层叠上述第一基材和上述第二基材。
并且,在上述第二基材中,在上述第二毡层的另一侧面可形成有上述第二热固化性树脂涂敷层。
或者还可在上述第二基材的上述第二聚烯烃类膜层形成有上述第二热固化性树脂涂敷层。
上述天然纤维可以为选自由黄麻、洋麻、剑麻、亚麻及竹子组成的组中的一种以上。
并且,上述合成纤维可由选自由聚丙烯、聚酯、低熔点聚酯及尼龙组成的组中的一种以上形成。
其中,在上述第一毡层及第二毡层中,天然纤维及合成纤维的重量比率可为9:1至6:4。
并且,能够以50g/m2至200g/m2的量形成上述第一聚烯烃类膜层及上述第二聚烯烃类膜层。
上述热固化性树脂可由选自由氨基甲酸乙酯、环氧、丙烯酸、苯酚、氨基树脂及它们的混合物组成的组中的一种以上形成。
并且,上述热固化性树脂还包含添加剂,上述添加剂还可由选自由玻璃纤维、矿物纤维、滑石、碳酸钙及碳纤维组成的组中的一种以上形成。
相对于上述第一毡层重量,能够以5重量百分比至100重量百分比形成上述第一热固化性树脂涂敷层。
并且,相对于上述第二毡层重量,能够以5重量百分比至100重量百分比形成上述第二热固化性树脂涂敷层。
并且,为了实现上述目的,利用本发明优选实施例的复合材料的汽车用内饰材料的制备方法可包括:制备第一基材的步骤,在由天然纤维和合成纤维形成的第一毡层的一侧面附着聚烯烃类膜,来形成第一聚烯烃类膜层,并在上述第一聚烯烃类膜层涂敷热固化性树脂,来形成第一热固化性树脂涂敷层;制备第二基材的步骤,在由天然纤维和合成纤维形成的第二毡层的一侧面附着聚烯烃类膜,来形成第二聚烯烃类膜层,并在上述第二毡层的另一侧面或上述第二聚烯烃类膜层涂敷热固化性树脂,来形成第二热固化性树脂涂敷层;制备复合材料的步骤,对上述第一基材和上述第二基材进行层叠;预热及预成形步骤,在100℃至250℃的温度下,对上述复合材料进行10秒钟至60秒钟的压接;以及完全成形步骤,在上述预热及预成形步骤之后,在冷压模具中进行冷压。
并且,在制备上述复合材料的步骤中,可在上述第一毡层的另一侧面配置上述第二热固化性树脂涂敷层之后,层叠上述第一基材和上述第二基材而制备。
其中,在上述第二基材中,在上述第二毡层的另一侧面还可形成有上述第二热固化性树脂涂敷层。
或者在上述第二基材中,在上述第二聚烯烃类膜层可形成有上述第二热固化性树脂涂敷层。
根据本发明的复合材料及利用其的汽车用内饰材料的制备方法,可取得如下效果:实现高刚性及轻量化,并且不发生因表面及后部面的浸渍树脂的表达现象导致的模糊、发生凹凸及破碎等问题,在后工序中可容易安装托架及表皮材料。

为了便于理解,对与本发明的实施例相关的复合材料及利用其的汽车用内饰材料的制备方法进行更详细的说明。
为了便于理解以下说明的实施例,在对各个附图的结构要素附加附图标记中,留意对于相同的结构要素,即使表示在不同的附图,也尽可能具有相同的标记。并且,在说明本发明的过程中,在判断为对相关的公知结构或功能的具体说明有可能不必要地混淆本发明的要旨的情况下,省略其详细说明。以下,参照附图详细说明本发明的优选实施例。
以下,参照附图对本发明的具体实施例进行说明。
图1及图2为简要示出本发明的实施例及另一实施例的复合材料的图。
上述复合材料由由天然纤维和合成纤维形成的毡层、通过附着聚烯烃类膜来形成的聚烯烃类膜层及通过涂敷热固化性树脂来由经涂敷的热固化性树脂涂敷层形成的基材层叠而成。
更具体地,参照图1,对第一基材100和第二基材200进行层叠来制作本发明实施例的复合材料。
其中,如下制作上述第一基材100:在由天然纤维和合成纤维形成的第一毡层110的一侧面附着聚烯烃类膜,来形成第一聚烯烃类膜层120,并在上述第一聚烯烃类膜层120涂敷热固化性树脂,来形成第一热固化性树脂涂敷层130。
在由天然纤维和合成纤维形成的第二毡层210的一侧面附着聚烯烃类膜,来形成第二聚烯烃类膜层220,并在上述第二毡层210的另一侧面涂敷热固化性树脂,来形成第二热固化性树脂涂敷层230而制作上述第二基材200。
并且,在上述第一毡层110的另一侧面配置上述第二热固化性树脂涂敷层230之后,进行层叠来制作上述复合材料。即,在上述第一基材100的第一毡层110配置上述第二基材200的第二热固化性树脂涂敷层230来进行层叠之后,制作复合材料。
或者在上述第一基材100层叠第三基材300来制作本发明另一实施例的复合材料。
其中,在由天然纤维和合成纤维形成的第三毡层310的一侧面附着聚烯烃类膜,来形成第三聚烯烃类膜层320,并在上述第三聚烯烃类膜层320涂敷热固化性树脂,来形成第三热固化性树脂涂敷层330而制作上述第三基材300。
并且,在上述第一毡层110的另一侧面配置上述第二热固化性树脂涂敷层330之后,进行层叠来制作上述复合材料。即,在上述第一基材100的第一毡层110配置上述第三基材300的第三热固化性树脂涂敷层330来进行层叠之后,制作复合材料。
因这种结构上述复合材料的刚性得到提高,在表面及后面无因浸渍树脂的表达现象导致的模糊、产生凹凸及破碎等问题,在后工序中可容易安装托架及表皮材料。
以下,对毡层110、210、310、聚烯烃类膜层120、220、320及热固化性树脂涂敷层130、230、330进行具体地说明。其中,相同地适用用于制作第一基材100、第二基材200及第三基材300的毡层、聚烯烃类膜层及热固化性树脂涂敷层。
上述毡层110、210、310包含天然纤维及合成纤维,上述天然纤维由选自黄麻、洋麻、剑麻、亚麻及竹子组成的组中的一种以上形成,上述合成纤维由选自聚丙烯、聚酯、低熔点聚酯及尼龙组成的组中的一种以上形成。当然这是并不局限于此。
以9:1至6:4的重量比率包含天然纤维及合成纤维来制作上述在毡的梳理工序中,纤维之间的结合力不足,从而存在使损失(loss)率上升及由此存在物性变坏的问题。并且,在包含大于40%的合成纤维的情况下,起到填充剂作用的天然纤维的含量减少,从而产生相对物性降低及成本上升的现象。
可在毡层110、210、310的一面附着聚烯烃类膜来形成上述聚烯烃类膜层120、220、320。因包含聚烯烃类膜层,来具有提高改善气味及提高强度的效果。尤其,在后工序中无需如热熔工序等粘结工序可利用后方注塑容易附着托架。上述聚烯烃类膜层120、220、320能够以50g/m2至200g/m2的量形成于毡层110、210、310的一面。其中,若聚烯烃类膜层的量小于50g/m2,则粘结层的厚度不充分,从而使托架未稳定地附着,若大于200g/m2,则在托架粘结力未增加到规定限度以上的状态下,材料使用量过多,从而使基材的重量和费用上升。
并且,因存在上述聚烯烃类膜层120、220、320,来产品成形结束后可利用潜热附着表皮材料。即,因包含聚烯烃类膜层120、220、320,来可容易进行表皮材料的附着。
由通过树脂喷头喷射的热固化性树脂形成上述热固化性树脂涂敷层130、230、330,相对于毡层的重量能够以5重量百分比至100重量百分比的方式形成。若热固化性树脂涂敷层的毡层重量小于5%,则热固化性树脂涂敷层固化后强度效果甚微,若大于100%,则导致基材的重量增加量过度,从而不符合谋求轻量化的发明的目的。
其中,上述热固化性树脂由选自氨基甲酸乙酯、环氧、丙烯酸、苯酚、氨基树脂及它们的混合物组成的组中的一种以上形成,但并不局限于此。
并且,为了加强强度,在上述热固化性树脂组合物可添加无机物填充剂。作为无机物填充剂,典型地由玻璃纤维、矿物纤维、滑石、碳酸钙及碳纤维组成的组中的一种以上形成,但并不局限于此。
图3及图4为简要示出本发明实施例的复合材料的制备方法及利用其的汽车用内饰材料的制备方法的流程图及图。
参照图3及图4,利用本发明的复合材料的汽车用内饰材料的制备方法包括:步骤S100,在第一毡层的一侧面附着聚烯烃类膜,来形成第一聚烯烃类膜层;步骤S200,在第一聚烯烃类膜层形成第一热固化性树脂涂敷层,来制备第一基材;步骤S300,在第二毡层的另一侧面形成第二热固化性树脂涂敷层,来制备第二基材;步骤S400,在第一基材的第一毡层层叠第二基材的第二热固化性树脂涂敷层,来制备复合材料;步骤S500,对制作的复合材料进行预热及预成形;以及步骤S600,在进行预热及预成形的步骤S500之后,进行完全成形。
在制备复合材料的步骤S400中,当对第一基材和第二基材进行层叠来制备复合材料时,使第二基材的第二热固化性树脂涂敷层层叠于第一基材的第一毡层下部来制备。
对上述复合材料进行预热及预成形的步骤S500起到通过固化热固化树脂来对好形状的作用。防止在现有压力机平板加热压接后进行冷成形的情况下发生的深拉(deep-draw)部位剥离现象,并且可防止基于热固化性树脂的固化的边缘部位爆裂现象。在上述预热及预成形步骤S500中,通过使用于产品的最终形状类似的水平的热压模具,来在加热状态下进行热压接。
其中,在对上述复合材料进行预热及预成形的步骤S500中,若如现有使用平板加热压接方式,则借助热存在于粘结面的热固化性树脂涂敷层进行固化,因热固化性树脂的固化,来在进行最终冷压之后,在弯曲部位及深拉中产生相对于毡层热固化性树脂涂敷层被剥离或破损的问题。
但是,如本发明的实施例,若利用热压模具20进行加热压接,则即使热固化性树脂涂敷层由热进行先固化,也在弯曲部位及深拉中不发生剥离及破损。
相对于最终产品的弯曲部位R(曲率半径)值具有30~100%水平的弯曲部位形状。若热压模具20的弯曲部位R值小于30%,则预成形量甚微,从而在以后的完全成形步骤中仍然可发生热固化性树脂涂敷层的剥离及破损,若大于100%,则预成形量过多,从而在对复合材料进行预热及预成形的步骤S500中,已经发生热固化性树脂涂敷层的剥离及破损,从而无将成形步骤区分为2步骤来进行的意义。
并且,优选地,在对上述复合材料进行预热及预成形的步骤S500中,考虑天然纤维和合成纤维的熔融点,来在100℃至250℃的温度条件下,进行10秒钟至60秒钟的压接,来成形基材。当然,可根据形成基材10的材料的特性适当地调节这种成形条件。
在对上述复合材料进行预热及预成形的步骤S500之后,在进行完全成形的步骤S600中,取出在加热压接模具中经预成形的基材10,来向冷压模具50移送而进行冷压,从而可形成成品。
在进行完全成形的上述步骤S600中进行冷成形,为了产品的充分地固化,进行10~60秒钟的冷却,并可取出产品。并且,可通过插入注塑、振动熔敷及热熔熔敷来在结束冷成形的产品中附着托架类。
在本发明实施例的复合材料中,作为表皮材料在外侧面还可层叠聚烯烃类或聚酯类材质的无纺布。这种无纺布层作为形成产品的表面,可根据无纺布的种类实现多种质感、色感及机械、化学性质。
以下,通过实施例更详细地说明本发明。这些实施例只用于更详细地说明本发明,根据本发明的要旨,本发明的范围并不限制于这些实施例,这对于本发明所属技术领域的普通技术人员来说是显而易见的。
实施例
利用复合材料的汽车用内饰材料的制备
作为毡层以50:50的比率形成由天然纤维、聚酯及聚丙烯形成的合成纤维,并且在毡层的一侧面附着有100g/m2重量的聚烯烃类膜(汽泡纸)来形成聚烯烃类膜层,并且,相对于毡层的重量以5重量百分比至100重量百分比向聚烯烃类膜层或毡层的另一侧面喷射氨基甲酸乙酯(热固化性树脂)来形成热固化性树脂涂敷层,从而制备了第一基材、第二基材及第三基材。其中,对第一基材及第二基材进行层叠,并利用热压模具来在150℃的温度下进行了60秒钟的加热压接。具有充分预热的假形状的基材通过冷压成型及固化为汽车用内饰材料。
更具体的复合材料的结构如下列表1。

如图1所示,在实施例1至实施例4及比较例2至比较例3中,在层叠于第一基材100的第二基材中,在第二毡层210的一侧面形成有第二聚烯烃类膜层220,并且向第二毡层210的另一侧面喷射热固化性树脂来形成第二热固化性树脂涂敷层230而制备。
如图2所示,在实施例5及实施例6中,通过向第三聚烯烃类膜层320的上部面喷射热固化性树脂,来形成第三热固化性树脂涂敷层330,从而制备为层叠于第一基材100的第三基材300具有与第一基材100相同的结构。
实验例
利用复合材料的汽车用内饰材料的弯曲强度、重量、重量节减率及后部面附着力的测定
为了确认根据实施例制备的产品的强度和轻量性,测定了弯曲强度、重量、重量节减率及后部面附着力。
弯曲强度的测定方法基于在ISO 178中规定的方法,测定的试验片的大小为50mm×150mm、速度为5mm/分钟。
作为重量在制备的产品中,在不同的区间以100mm×100mm采取5枚以上的试验片来进行实际测量,并且与大量适用的比较例1进行比较,来计算出重量节减率。
作为后部面附着力利用万能材料试验机(UTM)以50mm/分钟的速度拉伸测定了托架被脱去的时间点的力。

对比较例1至比较例3及实施例1至实施例6的汽车用内饰材料进行实验,结果如图2所示,根据本发明制备的汽车用内饰材料与作为汽车用内饰材料大量销售的比较例1相比,结果热固化性树脂含量越增加,强度越提高,并且根据层叠结构方式在后部面发生托架类的附着力的差异。
相反地,如比较例2,相对于毡层以1重量百分比制作热固化性树脂涂敷层的情况下,虽然重量节减率优秀,但是存在弯曲强度降低的问题,如比较例3,在相对于毡层以150重量百分比制作热固化性树脂涂敷层的情况下,虽然后部面附着力及弯曲强度优秀,但是存在重量高的问题,从而有可能根据汽车用内饰材料的轻量化的趋势不适合。
作为用作汽车用内饰材料的复合材料可根据其用途选择图1及图2的结构中的一种来制备。
如上所述,本发明虽然通过限定的实施例和附图进行了说明,但本发明并不局限于上述的实施例。在本发明所属技术领域中,本发明所属技术领域的普通技术人员可在本发明的技术思想和在以下记载的发明要求保护范围的等同范围内进行多种修改及变形。

Claims (12)

1.一种复合材料,其特征在于,包括:
第一基材,在由天然纤维和合成纤维形成的第一毡层的一侧面附着聚烯烃类膜,来形成第一聚烯烃类膜层,并在上述第一聚烯烃类膜层涂敷热固化性树脂,来形成第一热固化性树脂涂敷层;以及
第二基材,在由天然纤维和合成纤维形成的第二毡层的一侧面附着聚烯烃类膜,来形成第二聚烯烃类膜层,并在上述第二毡层的另一侧面或上述第二聚烯烃类膜层涂敷热固化性树脂,来形成第二热固化性树脂涂敷层而制作,并和上述第一基材层叠而成。
2.根据权利要求1所述的复合材料,其特征在于,以在上述第一毡层的另一侧面配置上述第二热固化性树脂涂敷层的方式层叠上述第一基材和上述第二基材。
3.根据权利要求1所述的复合材料,其特征在于,上述天然纤维为选自由黄麻、洋麻、剑麻、亚麻及竹子组成的组中的一种以上。
4.根据权利要求1所述的复合材料,其特征在于,上述合成纤维为选自由聚丙烯、聚酯、低熔点聚酯及尼龙组成的组中的一种以上。
5.根据权利要求1所述的复合材料,其特征在于,在上述第一毡层及第二毡层中,天然纤维及合成纤维的重量比率为9:1至6:4。
6.根据权利要求1所述的复合材料,其特征在于,以50g/m2至200g/m2的量形成上述第一聚烯烃类膜层及上述第二聚烯烃类膜层。
7.根据权利要求1所述的复合材料,其特征在于,上述热固化性树脂为选自由氨基甲酸乙酯、环氧、丙烯酸、苯酚、氨基树脂及它们的混合物组成的组中的一种以上。
8.根据权利要求7所述的复合材料,其特征在于,
上述热固化性树脂还包含添加剂,
上述添加剂为选自由玻璃纤维、矿物纤维、滑石、碳酸钙及碳纤维组成的组中的一种以上。
9.根据权利要求1所述的复合材料,其特征在于,相对于上述第一毡层的重量,以5重量百分比至100重量百分比形成上述第一热固化性树脂涂敷层。
10.根据权利要求1所述的复合材料,其特征在于,相对于上述第二毡层的重量,以5重量百分比至100重量百分比形成上述第二热固化性树脂涂敷层。
11.一种利用复合材料的汽车用内饰材料的制备方法,其特征在于,包括:
制备第一基材的步骤,在由天然纤维和合成纤维形成的第一毡层的一侧面附着聚烯烃类膜,来形成第一聚烯烃类膜层,并在上述第一聚烯烃类膜层涂敷热固化性树脂,来形成第一热固化性树脂涂敷层;
制备第二基材的步骤,在由天然纤维和合成纤维形成的第二毡层的一侧面附着聚烯烃类膜,来形成第二聚烯烃类膜层,并在上述第二毡层的另一侧面或上述第二聚烯烃类膜层涂敷热固化性树脂,来形成第二热固化性树脂涂敷层;
制备复合材料的步骤,对上述第一基材和上述第二基材进行层叠;
预热及预成形步骤,在100℃至250℃的温度下,对上述复合材料进行10秒钟至60秒钟的压接;以及
完全成形步骤,在上述预热及预成形步骤之后,在冷压模具中进行冷压。
12.根据权利要求11所述的利用复合材料的汽车用内饰材料的制备方法,其特征在于,在制备上述复合材料的步骤中,在上述第一毡层的另一侧面配置上述第二热固化性树脂涂敷层之后,层叠上述第一基材和上述第二基材而制备。
