Abstract
本发明的课题在于提供具有即使交替暴露于酸和碱的环境下,耐久性依然优异的光催化剂层的卫生陶器。作为解决方法,为提供如下卫生陶器:具备釉药层、在该釉药层上设置的中间层和在该中间层上设置的光催化剂层,通过成为如下组成:光催化剂层含有氧化钛和氧化锆,中间层分别含有98质量%~85质量%,及2质量%~15质量%的二氧化硅和氧化钛及/或氧化锆,从而能够大大改善光催化剂层的耐久性。尤其是即使相对于在酸和碱不同液性的条件下反复的清洗,依然具备耐久性。
Description
技术领域
本发明涉及耐久性优异的具有光催化剂层的卫生陶器,更详细而言,本发明涉及即使相对于在所谓的酸和碱不同液性的条件下反复的清洗,依然具备耐久性的具有光催化剂层的卫生陶器。
背景技术
在具有釉药层的基材的釉药层表面设置光催化剂层,利用其光催化剂的分解活性或亲水活性的功能性构件被用于各种各样的用途中。例如,已知有在卫生陶器表面形成光催化剂表面层的卫生陶器。这样的卫生陶器,通过对其光催化剂层照射光,优选紫外线,能够由发挥的亲水性抑制污物附着,同时还能够由光催化剂的分解作用抑制细菌的繁殖。由此减轻了其清扫的负担。
作为这样的设置于釉药层表面的光催化剂层,提出了包含氧化钛和锆化合物的层能够维持良好的光催化活性,同时具有良好的膜强度、耐水性、或耐磨损性(日本特开2012-206907号公报(专利文献1)、日本特开2014-69098号公报(专利文献2))。
不是说由于光催化剂层的存在减轻了清扫负担,而是卫生陶器为定期清扫,那时通常会使用酸性或碱性的液性的清洁剂,此外,为了清除污物使用刷子等进行摩擦,施加物理性的外力。对于光催化剂层所需求的为能够长期间经受在这样的清扫时的负荷的性能,特别是不失去光催化活性,不剥离等的性能。
另一方面,已知为了形成强固的光催化剂膜,通常需要以500~1000℃的高温烧成,但在这样的高温下,卫生陶器的釉药中的碱性离子扩散,由此光催化活性降低。作为其对策,已知有在基材和光催化剂层之间设置以二氧化硅等为主要成分的抑制碱性离子扩散的中间层(例如,日本特开平10-235201号公报(专利文献3)、日本特开平11-228865号公报(专利文献4)、日本特开2001-152051号公报(专利文献5)、日本特开2003-277056号公报(专利文献6))。然而,这些中间层为以防止碱性离子扩散为主要目的的物质,此外,根据本发明者们实施的实验,包含氧化钛和锆化合物的光催化剂层的耐久性与本发明相比较差。

发明内容
对于光催化剂层的耐久性的评价,迄今为止一般进行的为试验单独暴露于酸性的液体后,或单独暴露于碱性的液体后的光催化剂层。而且只要即使分别单独暴露于酸性或碱性的液性后依旧维持良好的光催化活性或难以剥离,就评价为具有良好的耐久性。然而,此次根据本发明者们得到的发现,实际的使用环境中,例如有先使用酸性的液性的清洗液进行清扫,然后使用碱性的液性的清洗液进行清扫的情况,那样的情况下,以往所提出的光催化剂层的耐久性有时会不足。
此次,本发明者们得到了如下的发现:在将包含氧化钛和氧化锆的光催化剂层设置于釉药层上时,通过在其中间设置以二氧化硅为主要成分,氧化钛及/或氧化锆以特定的比例含有的层,能够大大提高光催化剂层的耐久性。特别是得到如下的发现:即使是交替暴露于酸和碱那样的清扫反复进行的状况也显示出优异的耐久性。本发明基于相关的发现。
因此,本发明所要解决的技术课题为提供耐久性优异的具有光催化剂层的卫生陶器。尤其是本发明所要解决的技术课题为提供即使交替暴露于酸和碱的环境下,依然耐久性优异的具有光催化剂层的卫生陶器。
而且,本发明的卫生陶器具备釉药层、在该釉药层上设置的中间层和在该中间层上设置的光催化剂层,其特征在于,所述光催化剂层分别含有95质量%~75质量%的氧化钛及5~25质量%的氧化锆,所述中间层分别含有98质量%~85质量%的二氧化硅及含有氧化钛和氧化锆两者的情况下,其合计为2质量%~15质量%的氧化钛及/或氧化锆。
具体实施方式
定义
本发明中,“卫生陶器”是指洗手间及洗面台周围所使用的陶器制品,具体而言意味着大便器、小便器、便器的排水孔、便器水箱、洗面台的洗面器、洗手器等。此外,“陶器”意味着陶瓷器中素坯的致密化为稍稍具有吸水性的程度,且在表面施以釉药的陶器。
本发明中,光催化剂层的“耐久性”是作为个别或综合地表示光催化剂层难以剥离,光催化活性的经时性劣化少的词语而使用,特别是作为个别或综合地表示在交替暴露于酸和碱的液性时,光催化剂层难以剥离,光催化活性的劣化少的词语而使用。
酸性意味着从弱酸性到强酸性,具体而言意味着在pH5以下的范围,此外,碱性意味着从弱碱性到强碱性,具体而言意味着在pH8以上的范围。
本发明的卫生陶器
本发明的卫生陶器具有具备基体、其表面的釉药层、在该釉药层上设置的中间层和在该中间层上设置的光催化剂层而构成的基本结构。而且,中间层和光催化剂层由后述的特定的组成所构成。
本发明的卫生陶器光催化剂层的耐久性优异。尤其是即使交替暴露于酸性和碱性这样的环境下,光催化剂层依然显示出优异的耐久性。如上所述,对于光催化剂层的耐久性的评价,迄今为止一般进行的为试验单独暴露于酸性的液体后,或单独暴露于碱性的液体后的光催化剂层。然而,即使是以酸或碱单独的评价显示为足够的耐久性的以往的光催化剂层,若置于交替暴露于酸性和碱性那样的环境下,也会观察到在预想外的短时间内光催化剂层的剥离或光催化活性的劣化。本发明中,提供即使置于这样的交替暴露于酸性和碱性那样的环境下,也能够显示出耐久性有所改善的具备光催化剂层的卫生陶器。
不希望被限制于特定的理论,本发明的卫生陶器的光催化剂层的耐久性优异的理由为如下。即包含氧化钛和氧化锆的光催化剂层具有极其微小的水渗透性,由此有水到达卫生陶器的釉药层表面。若该水的液性为酸性及碱性交替更换时,接下来如下的反应被促进。首先,由酸性的水引起釉药中的钾、钙、镁、锌等的金属元素溶出,碱性的水到达该溶出处时,切断其附近的硅-硅键。由该反复引起釉药层和光催化剂层之间的结合变弱,最坏的情况,光催化剂层剥离。认为本发明的中间层能够一边阻碍该少量水的浸入,一边使釉药表面与光催化剂层强固的结合。以上的说明仅为假设,本发明不限于此。
光催化剂层
本发明的卫生陶器的光催化剂层分别含有95质量%~75质量%及5~25质量%的量的氧化钛和氧化锆。氧化钛的含量的优选下限为80质量%,其优选上限为90质量%。此外,氧化锆的含量的优选下限为10质量%,其优选上限为20质量%。
本发明中,氧化钛只要是具有光催化活性的物质就没有特别限定,锐钛矿型、金红石型的任意均可,优选锐钛矿型。
本发明中,光催化剂层的膜厚可综合考虑所需求的光催化活性,其他的各特性而适当决定,优选50nm~150nm左右,更优选上限为120nm。
中间层
本发明的卫生陶器,中间层设置于卫生陶器的釉药层和光催化剂层之间,含有二氧化硅、氧化钛及/或氧化锆。二氧化硅的含量在98质量%~85质量%的范围,其优选上限为95质量%,优选下限为90质量%。此外,氧化钛及氧化锆的含量,包含其两者的情况下,其合计为2质量%~15质量%的范围,其优选上限为10质量%,优选下限为5质量%。
本发明中,中间层的膜厚可在提高光催化剂层的耐久性的范围适当决定,但优选50nm~150nm左右,更优选上限为120nm。
卫生陶器
卫生陶器素坯
本发明的卫生陶器的陶器素坯没有特别限定,可为通常的卫生陶器素坯。此外,也可在最表层的具有上述表面性状的釉药层的下面,设置成为中间层的釉药层。
制造方法
本发明的卫生陶器,可优选由以下那样的方法制造。即,首先,将陶器素坯,以硅砂、长石、粘土等作为原料制备的卫生陶器素坯泥浆利用吸水性的模具熔铸成型,成型为适宜形状。其后,在干燥的成型体表面适当选择喷涂、浸涂、自旋式涂布、滚涂等的一般的方法涂布上述釉药原料。接着烧成所得到的表面釉药层的前躯体所形成的成型体。烧成温度优选陶器素坯烧结且釉药软化的1,000℃以上1,300℃以下的温度。
釉药
生成本发明的卫生陶器的釉药层的釉药只要能够实现上述的表面性状,其组成就不被限定。本发明中,一般而言釉药原料定义为硅砂、长石、石灰石等的天然矿物粒子的混合物。此外,颜料是指例如钴化合物、铁化合物等,乳浊剂是指例如硅酸锆、氧化锡等。非晶质釉药是指在高温下熔融由上述那样的天然矿物粒子等的混合物构成的釉药原料后,急冷并使其玻璃化的釉药,例如可适宜利用熔块釉药。
根据本发明的优选方式,优选釉药组成为例如长石10wt%~30wt%,硅砂15wt%~40wt%,碳酸钙10wt%~25wt%,刚玉、滑石、白云石、氧化锌分别为10wt%以下,乳浊剂及颜料合计15wt%以下的组成。
本发明的卫生陶器的制造法
本发明的卫生陶器为在卫生陶器的釉药层上,形成中间层,然后形成光催化剂层所制造。基本上,中间层及光催化剂层通过在釉药层上烧成二氧化硅、氧化钛及/或氧化锆或他们的前躯体,此外在中间层上烧成氧化钛、氧化锆或他们的前躯体而形成。在此,用于中间层和光催化剂层的形成的烧成可分次进行,或也可同时烧成形成。根据本发明的优选方式,中间层及光催化剂层为由涂布预先准备的含有上述成分的涂覆液,其后烧成而形成。
根据本发明的一个方式,光催化剂层可适用含有氧化钛和氧化锆或其前驱体的涂覆液,优选由进行涂布,其后进行烧成而制造。根据本发明的优选方式,使用包含作为氧化钛的前驱体及氧化锆的前驱体的钛醇及锆醇的涂覆液,将其烧成从而得到光催化剂层。
本发明中,作为氧化钛的前躯体,可适宜利用钛醇及螯合钛。钛醇为基本以通式:Ti(OR)4所表示的物质,只要是由水解而生成光催化性氧化钛就没有限定。式中的(OR)的一部分也可被乙酰丙酮(C5H7O2)或乙酰乙酸乙酯(C6H9O3)取代。根据本发明的优选方式,钛醇的醇(RO-)的有机基团R部分为低级(优选为C1-6)烷基。作为其优选具体例子,可列举钛酸四乙酯、钛酸四异丙酯、钛酸四正丙酯、钛酸四丁酯、钛酸四甲酯、二(乙酰丙酮基)钛酸二异丙酯、二(乙酰乙酸乙酯)钛酸二异丙酯及它们的混合物。此外,作为螯合钛,可列举四乙酰丙酮钛。
此外,作为氧化锆的前躯体,可适宜利用锆醇及螯合锆。锆醇为基本以通式:Zr(OR)4所表示的物质,只要是由水解而生成氧化锆就没有限定。式中的(OR)的一部分也可被乙酰丙酮(C5H7O2)或乙酰乙酸乙酯(C6H9O3)取代。根据本发明的优选方式,锆醇的醇(RO-)的有机基团R部分为低级(优选为C1-6)烷基。作为其优选具体例子,可列举锆酸四乙酯、锆酸四异丙酯、锆酸四丁酯、单乙酰丙酮基锆酸三丁酯、二(乙酰乙酸乙酯)锆酸二丁酯、二(乙酰乙酸乙酯)单乙酰丙酮基锆酸丁酯及它们的混合物。此外,作为螯合锆,可列举四乙酰丙酮锆。
本发明的中间层可适用含有二氧化硅及氧化钛及/或氧化锆,或含有其前驱体的涂覆液,优选由进行涂布,其后进行烧成而制造。根据本发明的优选方式,作为二氧化硅的前驱体,可列举甲基硅酸盐、乙基硅酸盐等的烷基硅酸盐,他们的聚合物。此外,作为氧化钛的前驱体及氧化锆的前驱体,可优选使用有关光催化剂例示的物质。
此外,作为涂覆液的溶剂,可列举乙醇、异丙醇、正丁醇等的醇类,甲基溶纤素、丁基溶纤素等的溶纤素类,甲苯、二甲苯等的芳香族烃类,或乙酸乙酯、乙酸丁酯等的酯类,只要是钛醇及锆醇溶解的溶剂就没有特别限定。
对于涂覆液,除上述成分以外,例如可添加用于提高涂布层的均一性的整平剂等的表面活性剂。
涂覆液在卫生陶器的适用可优选由刷涂、手动单辊辊涂、喷涂、辊涂机、幕式淋涂、浸涂、流涂、滤网印刷等通常广泛使用的方法进行。
上述用于形成中间层及光催化剂层的涂覆液所适用的卫生陶器附有烧成工序。烧成可为先进行中间层,其后进行光催化剂层,但根据本发明的优选方式,为同时烧成。烧成条件可适当决定,但例如宜为在700~900℃的温度下进行5小时左右,优选在750~850℃的温度下进行0.5~3小时。
根据以上明确了根据本发明的优选方式,提供了本发明的卫生陶器的制造方法。该方法的特征在于,包含在卫生陶器的釉药层上,涂布混合硅醇或其水解产物及钛醇及/或锆醇的涂覆液,进而涂布包含氧化钛的前躯体及氧化锆的前躯体的涂覆液,其后,在750~850℃的温度下烧成的工序。
实施例
基于以下的例子具体地说明本发明,但本发明不限于此。
用于形成中间层的涂覆液的制备
混合硅醇(烷氧基硅烷水解液,Colcoat株式会社制)与钛醇(二(乙酰丙酮基)钛酸二异丙酯NDH-510C、日本曹达株式会社制)或锆醇(化合物名:单乙酰丙酮基锆酸三丁酯商品名:ORGATIX ZC-540,Matsumoto Fine Chemical Co.,Ltd.制)以使烧成后的固形成分的重量比成为下述的表中所记载的比例。接着,将该混合物以2-丙醇(80%)和甲基溶纤素(20%)的混合溶剂稀释成烧成后的固形成分为0.5%,然后以搅拌机混合稀释液。将所得到的混合液放置1小时以上,以此作为用于形成中间层的涂覆液。
用于形成光催化剂层的涂覆液的制备
混合钛醇(化合物名:二(乙酰丙酮基)钛酸二异丙酯商品名:NDH-510C、日本曹达株式会社制)与锆醇(化合物名:单乙酰丙酮基锆酸三丁酯商品名:ORGATIX ZC-540、MatsumotoFine Chemical Co.,Ltd.制)以使烧成后的氧化钛/氧化锆的固形成分的重量比成为下述的表中所记载的比例。接着,将该混合物以2-丙醇(80%)和甲基溶纤素(20%)的混合溶剂稀释成烧成后的固形成分为0.5%,然后以搅拌机混合稀释液。将所得到的混合液放置1小时以上,以此作为涂覆液。
陶器瓷砖的制作
将陶器原料熔铸成型从而得到素坯,在该素坯的表面使用手动喷漆枪(F100明治机械制作所株式会社制)涂布釉药。接着,一边渐渐升温及降温,一边以最高温度设定为1180℃的隧道窑经过24小时烧成,得到陶器瓷砖。应予说明,釉药使用以下的范围的组成。
釉药组成
中间层的形成
在由上所得的陶器瓷砖表面使用手动喷漆枪(F100明治机械制作所株式会社制),控制涂布量涂布由上得到的中间层形成用涂覆液,以使烧成后的膜厚成为50nm。
光催化剂层的形成及烧成
在涂布由上所得的中间层形成用涂覆液的陶器瓷砖表面使用手动喷漆枪(F100明治机械制作所株式会社制),控制涂布量涂覆由上得到的光催化剂层形成用涂覆液,以使烧成后的膜厚成为50nm。
接着,一边渐渐升温及降温,一边以最高温度设定为800℃的高温电炉(FUH732DAADVANTEC株式会社制)实施24小时的烧成,得到光催化剂涂覆瓷砖。
光催化活性
光催化剂涂覆瓷砖的光催化活性以JIS(日本工业标准)R1703-2为基准,以亚甲蓝分解指数进行评价。其结果以以下的基准进行评价。

其结果如下表所示的那样。
酸性碱性耐久性试验
准备使酸性水(pH3.5)和碱水(pH9.5)以2分钟间隔交替流出10秒钟的试验装置,在该装置的流水下设置光催化剂涂覆瓷砖。此时,双方适用酸性水和碱水,以此为一个循环。
经过规定循环后,基于JISK5600-5-6实施胶带剥离试验。其结果以以下的基准进行评价。

耐摩擦性试验
使用摩擦试验机(太平理化工业株式会社制),实施光催化剂涂覆瓷砖的耐摩擦性试验。使用双面胶将切断2.24cm角的聚氨酯海绵(scotchbright(SS-72K住友3M株式会社制))以使无纺布的部分接触摩擦面的方式连接于头部后,用蒸馏水浸湿。然后承载250g的砝码(荷重条件:5kPa)摩擦规定次数,以观察有无表面的破损而进行确认。每1000次摩擦更换新的聚氨酯海绵。以以下的基准评价结果。

所述中间层分别含有98质量%~85质量%的二氧化硅及含有氧化钛和氧化锆两者的情况下,其合计为2质量%~15质量%的氧化钛及/或氧化锆。
2.根据权利要求1所述的卫生陶器,其特征在于,所述中间层含有二氧化硅和氧化钛,二氧化硅含量为90~98质量%,且氧化钛含量为2~10质量%。
3.根据权利要求2所述的卫生陶器,其特征在于,所述二氧化硅含量为90~95质量%,且所述氧化钛含量为5~10质量%。
4.根据权利要求1所述的卫生陶器,其特征在于,所述中间层含有二氧化硅和氧化锆,二氧化硅的含量为90~98质量%,且氧化锆含量为2~10质量%。
5.根据权利要求4所述的卫生陶器,其特征在于,所述二氧化硅的含量为90~95质量%,且所述氧化锆含量为5~10质量%。
6.根据权利要求1~5中任意一项所述的卫生陶器,其特征在于,所述光催化剂层的氧化钛含量为90~80质量%,且氧化锆含量为10质量%~20质量%。
7.根据权利要求1~6中任意一项所述的卫生陶器,其特征在于,所述中间层具有50~150nm的膜厚。
8.根据权利要求1~7中任意一项所述的卫生陶器,其特征在于,所述光催化剂层具有50~150nm的膜厚。
9.一种卫生陶器的制造方法,为权利要求1~8中任意一项所述的卫生陶器的制造方法,其特征在于,包含:
在卫生陶器的釉药层上涂布混合硅醇或其水解产物及钛醇及/或锆醇的涂覆液,
进而涂布含有其氧化钛的前躯体及氧化锆的前躯体的涂覆液,
其后,在750~850℃的温度下烧成的工序。
