发明效果
根据本发明,能够提供一种提高了稀薄气氛下的NOx净化性能的废气净化催化剂及其制造方法。

具体实施方式
以下,对本发明的实施方式进行详细地说明。予以说明,本发明不限于以下的实施方式,在本发明的要旨的范围内能够进行各种变形来实施。
《废气净化催化剂的制造方法》
制造废气净化催化剂的本发明的方法包括:通过对含有Ta和Rh的靶材料进行溅射,制造含有Ta和Rh的复合金属微粒。
通常,纳米尺寸的金属微粒由于量子尺寸效应而形成与块体(bulk)不同的电子能量结构,显示依赖于粒子尺寸的电学·光学特性。进而,对于比表面积非常大的纳米尺寸的金属微粒,正期待其作为高活性的催化剂发挥作用。
作为这样的纳米尺寸的金属微粒的制作方法,例如,使用包含各金属元素的盐的混合溶液,使复合金属微粒载持于粉末载体的所谓共含浸法通常是公知的。
但是,在这样以往的共含浸法中,在Ta和Rh的特定组合中,不能形成使这些金属元素以纳米水平共存的复合金属微粒。
不受原理所限定,但可认为这是由于Ta的前体在水溶液中易于被迅速地水解、即使在强酸性条件下也难以使Ta的前体稳定地存在、和/或由于Ta和Rh各自作为Ta微粒和Rh微粒分别地析出,因此无法发挥相互作用。
另外,作为制造含有多种金属元素的复合金属微粒的方法之一,已知有如下方法:一边向包含构成该金属微粒的各金属元素的盐的混合溶液中添加醇等还原剂并根据需要进行加热,一边使混合溶液中所包含的各金属元素的离子同时还原。
但是,使用了上述那样的还原剂的复合金属微粒的制造方法由于包括使溶解在溶液中的各金属元素的盐或离子还原的工序,因此在该各金属元素的盐或离子的还原容易度有差别的情况下,形成各金属元素以纳米水平共存的金属微粒是非常困难的。
更具体地进行说明时,例如在向含有Ta离子和Rh离子的混合溶液中添加醇等还原剂的情况下,可认为Ta离子和Rh离子不会被该还原剂同时地还原,与Ta离子相比易于被还原的Rh离子优先被还原并进行晶粒生长。
作为其结果,可认为会分别地生成Ta微粒和Rh微粒,而不会生成Ta和Rh以纳米水平共存的复合金属微粒。
出于与上述共含浸法等中记载的理由相同的原因,可认为在应用其它方法例如共沉淀法或柠檬酸法等的情况下,得到Ta和Rh以纳米水平共存的复合金属微粒也是困难的。
因此,即使采用以往的湿式法例如共含浸法或使用还原剂的方法等,也几乎不能制作Ta和Rh形成了复合体的复合金属微粒。因此可认为不能制造使稀薄气氛下的NOx净化性能得到提高的废气净化催化剂。
与此相对,本发明的方法的复合金属微粒通过应用对含有Ta和Rh的靶材料进行溅射的所谓干式法来制作。因此,通过应用本发明的方法,能够制作含有Ta和Rh的复合金属微粒,同时避免因上述湿式法而产生的问题。
予以说明,本发明的方法进一步任选地包括在溅射后使复合金属微粒载持于粉末载体的工序。在复合金属微粒被该粉末载体载持的情况下,由于粉末载体的比表面积大,因此能够增大废气与复合金属微粒的接触面。由此,能够使废气净化催化剂的性能提高。
〈靶材料〉
根据本发明的方法,靶材料含有Ta和Rh。
作为含有Ta和Rh的靶材料,可使用任意合适的材料,不特别限定,但例如可使用使Ta和Rh交替排列的靶材料,或将Ta粉末和Rh粉末混合并进行成形及烧成等而成的微混合靶材料等。
作为使Ta和Rh交替排列的靶材料,例如可使用使Ta和Rh辐射状交替排列的圆板状材料。利用这样的圆板状的靶材料,通过适当地变更Ta和Rh的面积或面积比,可比较容易地合成具有所期望的Ta和Rh的组成比的复合金属微粒。
但是,溅射引起的金属的易迸溅度(sputterability)因各金属元素而异。因此,也可以考虑Ta和Rh的易迸溅度来决定它们的组成比。
予以说明,混合Ta粉末和Rh粉末时的组成比可以与通过溅射生成的复合金属微粒中的Ta和Rh的组成比相关。因此,例如,在目标复合金属微粒中的Ta和Rh的平均含量分别期望为X(X为正数)原子%和(100-X)原子%时,优选将靶材料中的Ta和Rh的组成比设为X:(100-X)。
〈溅射〉
根据本发明的方法,为了制作含有Ta和Rh的复合金属微粒,对含有Ta和Rh的靶材料进行溅射。
这样的溅射可使用任意合适的条件,例如气体成分、气压、以及溅射电流、电压、时间和次数来进行。
作为溅射中所使用的气体成分,可举出惰性气体,例如氦(He)、氖(Ne)、氩(Ar)、氪(Kr)、氙(Xe)或氮(N2)等。其中,从处理容易性方面考虑,优选Ar或N2。
作为溅射中所使用的气压,只要为能够使等离子体产生的气压就可任意地选择,但通常优选设为20Pa以下。
作为溅射中所使用的电流和电压,根据靶材料的组成、溅射装置等适当地设定即可。
作为溅射的时间,考虑复合金属微粒所期望的沉积量、其它参数等适当地设定即可,不特别限定,但例如可在数十分钟至数小时或数十小时之间适当地进行设定。
作为溅射的次数,例如为了防止由靶材料生成的复合金属微粒等因持续长时间的溅射而达到产生烧结等那样的高温,可按每数小时分多次来进行。予以说明,烧结是指金属微粒在其熔点以下的温度下进行晶粒生长的现象。
〈粉末载体〉
根据本发明的方法,进一步包括使复合金属微粒载持于粉末载体。
根据本发明的方法,作为载持复合金属微粒的粉末载体,不特别限定,但可使用在废气净化催化剂的技术领域中通常用作粉末载体的任意金属氧化物。
作为这样的粉末载体,例如可举出氧化硅(SiO2)、氧化锆(ZrO2)、氧化铈(CeO2)、氧化铝(Al2O3)、氧化钛(TiO2)或它们的组合等。
粉末载体载持的复合金属微粒的载持量不特别限定,但例如相对于粉末载体100质量份,通常可以为0.01质量份以上、0.05质量份以上、0.1质量份以上、0.5质量份以上、或1质量份以上的载持量,可以为5质量份以下、3质量份以下或1质量份以下的载持量。
《废气净化催化剂》
本发明的废气净化催化剂具有多个含有Ta和Rh的复合金属微粒,并且复合金属微粒的平均粒径为100nm以下。
不受原理所限制,但本发明的废气净化催化剂能够在稀薄气氛下使NOx净化性能提高的原因可认为是因为NOx吸附能力优异的Ta与NOx还原能力优异的Rh形成复合体而以纳米水平接近,所以Ta所吸附的NOx在Rh处被迅速地还原成N2。
予以说明,只要在复合金属微粒中Ta和Rh以纳米水平接近,就可发挥上述提高了的NOx净化性能,即使例如在复合金属微粒部分地转化成其氧化物的情况下,本发明的废气净化催化剂也能够发挥提高了的NOx净化性能。
〈复合金属微粒〉
复合金属微粒含有Ta和Rh。
如果复合金属微粒的粒径过大,则比表面积减小,Ta的NOx吸附位点数和Rh的NOx活性位点数减少,对于最终得到的废气净化催化剂,有时不能实现足够的NOx还原能力。
另外,如果复合金属微粒的粒径过小,则废气净化催化剂有可能失活。
因此,作为多个复合金属微粒的平均粒径,可举出超过0nm、1nm以上或2nm以上的平均粒径。另外,作为多个复合金属微粒的平均粒径,可举出100nm以下、70nm以下、40nm以下、10nm以下、7nm以下、5nm、4nm或3nm以下的平均粒径。
特别地,从有效地还原NOx的观点考虑,作为多个复合金属微粒的平均粒径,优选1nm~5nm范围的平均粒径,更优选1nm~4nm范围的平均粒径,进一步优选2nm~3nm范围的平均粒径。
进而,以个数基准计的70%、75%、80%、85%、90%或95%以上的复合金属微粒的粒径可以在多个复合金属微粒的平均粒径的60%~140%、70%~130%、80%~120%或90%~110%的范围内。
通过使用具有这样粒径的复合金属微粒作为催化剂成分,能够使Ta和Rh以纳米水平可靠地共存,能够有效地发挥基于Ta的NOx吸附效果和基于Rh的NOx还原能力。因此,能够得到提高了稀薄气氛下的NOx净化性能的废气净化催化剂。
予以说明,除非另外说明,在本发明中,“平均粒径”是指在使用扫描透射电子显微镜(STEM)和能量分散型X射线分析(EDX)等方法对随机选择的10个以上粒子的圆当量直径(Heywood直径)进行测定时的它们的测定值的算术平均值。
在复合金属微粒的Ta的平均含量为1原子%以上30原子%以下的情况下,能够充分地得到基于Ta的NOx吸附效果,并能够充分地确保Rh的NOx活性点的数量。
因此,作为多个复合金属微粒的Ta的平均含量,优选为超过0原子%、1原子%以上、3原子%以上、5原子%以上、7原子%以上、10原子%以上、12原子%以上或15原子%以上,并且优选为30原子%以下、20原子%以下、17原子%以下、15原子%以下、13原子%以下或10原子%以下。
进而,以个数基准计的70%、75%、80%、85%、90%或95%以上的复合金属微粒的Ta的含量可以在多个复合金属微粒中的Ta的平均含量的20%~200%、25%~180%、30%~170%、40%~160%或50%~150%的范围内。
由此,可维持Ta的NOx吸附位点数,可使Rh的NOx净化能力有效地发挥,作为其结果,可得到NOx还原能力显著提高了的废气净化催化剂。
予以说明,在本发明中,“Ta的平均含量”是指复合金属微粒中所含有的Ta原子数相对于Ta原子和Rh原子的合计原子数的比例。例如,作为本发明中的“Ta的平均含量”,例如可通过使用STEM-EDX等光学方法对复合金属微粒进行分析来计算出。
《废气净化方法》
净化废气的本发明的方法为:在稀薄气氛下,使含有NOx的废气与上述本发明的废气净化催化剂接触,由此还原并净化NOx。
优选将本发明的方法应用于在稀薄气氛下运转的内燃机。这是由于在稀薄气氛下,HC和CO易于被氧化和净化,另一方面,NOx难以被还原和净化,产生大量的NOx。
作为在稀薄气氛下使含有NOx的废气与本发明的废气净化催化剂接触的方法,可采用任意选择的方法。
参照以下示出的实施例进一步详细地说明本发明,但本发明的范围当然不受这些实施例的限制。
实施例
《实施例1》
〈靶材料的制作〉
通过将Ta粉末和Rh粉末以5:95的组成比混合,将其成形并烧结,制作含有Ta和Rh的微混合靶材料。
〈废气净化催化剂的制作〉
将该靶材料和作为粉末载体的Al2O3粉末置于用Ar气氛充满的溅射装置中,对安装于该溅射装置的电极施加电压,在电极间产生等离子体,进行溅射。溅射后,从溅射装置取出载持了Ta和Rh的Al2O3粉末,制作废气净化催化剂。
《实施例2~4和比较例1》
除了在上述靶材料的制作中,将Ta粉末和Rh粉末的组成比设为3:97(实施例2)、10:90(实施例3)、15:85(实施例4)和0:100(比较例1)以外,与实施例1同样地操作,制作靶材料,并制作废气净化催化剂。
《比较例2》
〈Ta2O5的合成和废气净化催化剂的制作〉
在手套箱中,将2g的TaCl5和200ml的无水苯甲醇添加到玻璃瓶中。从手套箱取出放有该混合物的玻璃瓶,将混合物在室温下搅拌持续3小时。其后,将玻璃瓶中的混合物转移至高压釜容器,将高压釜容器浸渍在220℃的油浴中,将混合物搅拌持续72小时。
在将高压釜容器从油浴取出并冷却到室温之后,进行3次生成物的离心分离操作和利用乙醇的沉淀物洗净操作。通过使清洗后得到的沉淀物在70℃下减压干燥,得到Ta2O5。在用透射型电子显微镜(TEM)观察该Ta2O5时,Ta2O5的一次粒径为约7nm。
以Ta和Rh的组成比成为5:95的方式将上述Ta2O5粉末与比较例1的Rh/Al2O3混合,制作废气净化催化剂。
予以说明,Ta2O5的合成以Phys.Chem.Chem.Phys.2010,12,15537为参考。
<ICP-MS分析>
利用ICP-MS(高频感应耦合等离子体-质量分析装置)分析实施例1~4以及比较例1和2中制作的废气净化催化剂。根据该分析,评价各例的基于Al2O3的Rh的质量%浓度和各例的废气净化催化剂中的Ta和Rh的组成比。
其结果,各例的基于Al2O3的Rh的质量%浓度为约1质量%,各例的废气净化催化剂的Ta和Rh的组成比与该例中使用的靶材料的Ta和Rh的组成比基本相同。将结果示于表1。
<STEM-EDX和XRD分析>
对实施例1~4以及比较例1和2中制作的废气净化催化剂应用STEM-EDX和XRD,从其STEM图像中选取多个微粒作为测定点,评价各测定点的微粒的组成和粒径。将实施例1的结果示于表1和图1~3,并将其它例的结果示于表1。

图1是利用带能量分散型X射线分析装置的扫描透射型电子显微镜(STEM-EDX)进行分析的实施例1的废气净化催化剂的STEM图像。另外,图2是示出实施例1的10个微粒的粒径(nm)分布的图。进而,图3是示出实施例1的10个微粒中的Rh的含量(%)分布的图。
参照图1和图2可知,1.5nm~3.5nm范围粒径的金属微粒分散并存在于作为粉末载体的Al2O3的表面上。因此可知,多个金属微粒的平均粒径为约2.5nm,且金属微粒的粒径在多个复合金属微粒的平均粒径的60%~140%的范围内。
参照图3可知,多个金属微粒中的Rh的含量(%)达到91%~98%的范围。即,可知多个金属微粒的Ta的含量为2%~9%。因此可知,多个金属微粒的Ta的平均含量根据表1为5%,并且金属微粒的Ta的含量在多个复合金属微粒的Ta的平均含量的40%~180%的范围内。
因此,根据图1~3和表1可知,实施例1的废气净化催化剂的金属微粒为含有Ta和Rh的复合金属微粒,该复合金属微粒的Rh的含量、即Ta的含量大致均匀,且该复合金属微粒具有大致均匀的粒径,分散并存在于粉末载体上。
〈气体净化能力的评价〉
将实施例1~4以及比较例1和2中制作的废气净化催化剂的粉末在压制压力2t/cm2下压制并成形为片状,进而,将该片状催化剂破碎并成形为颗粒状。将该颗粒状催化剂作为评价气体净化能力的样品。
在气体净化能力的评价中,使用气体流通式催化剂评价装置。具体而言,通过应用红外分光法,测定与样品接触后的试验气体的组成。将结果示于表2。
此时,样品的质量设为2g,试验气体由以下构成:CO:0.65%、C3H6:3000ppmC(1000ppm)、NO:1500ppm、O2:0.72%、H2O:3%、CO2:10%、N2:余量。
另外,试验气体的流速设定为10L/min,空速(SV:Space Velocity)设为200000h-1。予以说明,空速是指试验气体的流量(体积/h)除以样品体积而得到的值。
进而,上述试验气体为所谓的稀薄气氛(λ>1)。
作为稀薄气氛的强度标志的“λ”用“氧化剂当量/还原剂当量”来定义。例如,浓气氛、化学计量气氛和稀薄气氛分别可用λ<1、λ=1和λ>1表示。具体而言,上述试验气体可用λ=1.03表示。
表2 稀薄气氛下的NO转化率(%)
参照表2可知,在实施例1~4中,NO转化率(%)在300℃下达到97%以上、在400℃下达到91%以上且在500℃下达到86%以上。
另一方面,在金属微粒不含有Ta的比较例1中,NO转化率(%)在300℃下停留在93%、在400℃下停留在90%且在500℃下停留在85%,可知任一者的NO转化率(%)均低于实施例1~4的NO转化率(%)。
该NO转化率(%)之差可认为是由于实施例1~4的废气净化催化剂具有多个含有Ta和Rh的复合金属微粒。
即,可认为与比较例1的废气净化催化剂相比,在这些实施例1~4的废气净化催化剂中,NOx吸附能力优异的Ta及NOx还原能力优异的Rh形成复合体并以纳米水平接近,由此将Ta所吸附的NOx在Rh处还原成N2。
进而,在实施例1~4的废气净化催化剂中,复合金属微粒中的Rh的含量大致均匀,并且该复合金属微粒具有大致均匀的粒径,分散并存在于粉末载体上。因此,可认为有效地发挥了含有Ta和Rh的复合金属微粒的NOx还原能力。
另外,在Ta微粒与Rh微粒各自分散的比较例2中,NO转化率(%)在300℃下停留在94%、在400℃下停留在91%并且在500℃下停留在85%,可知任一者的NO转化率(%)均在实施例1~4的NO转化率(%)以下。
这可认为是由于在比较例2的废气净化催化剂中,Ta和Rh没有形成复合体,它们不能以纳米水平接近,由此,利用Rh还原Ta所吸附的NOx是困难的。
另外,根据表1和表2可知,在实施例1~4的废气净化催化剂中,随着Ta和Rh的平均组成比接近5:95(实施例1),在300℃、400℃和500℃下NO转化率(%)提高。
Claims (10)
1.废气净化催化剂的制造方法,其包括:
通过对含有Ta和Rh的靶材料进行溅射,制造含有Ta和Rh的复合金属微粒,其中,所述复合金属微粒的Ta的平均含量为15原子%以下。
2.权利要求1所述的方法,其进一步包括:使所述复合金属微粒载持于粉末载体。
3.权利要求1或2所述的方法,其中,所述靶材料为混合Ta粉末和Rh粉末、成形并烧结了的微混合靶材料。
4.废气净化催化剂,其具有多个含有Ta和Rh的复合金属微粒,所述复合金属微粒的Ta的平均含量为15原子%以下,并且所述复合金属微粒的平均粒径为100nm以下,以个数基准计的70%以上的所述复合金属微粒的Ta的含量在多个所述复合金属微粒中的Ta的平均含量的20%~200%的范围内。
5.权利要求4所述的废气净化催化剂,其进一步具有粉末载体,并且所述复合金属微粒载持于所述粉末载体。
6.权利要求5所述的废气净化催化剂,其中,所述粉末载体为选自SiO2、ZrO2、CeO2、Al2O3、TiO2和它们的组合的粉末载体。
7.权利要求4~6任一项所述的废气净化催化剂,其中,以个数基准计的70%以上的所述复合金属微粒的粒径在多个所述复合金属微粒的平均粒径的60%~140%的范围内。
8.权利要求4~6任一项所述的废气净化催化剂,其为用于净化NOx的催化剂。
9.权利要求7所述的废气净化催化剂,其为用于净化NOx的催化剂。
10.废气净化方法,其中,在稀薄气氛下,使含有NOx的废气与权利要求8或9所述的废气净化催化剂接触,由此还原并净化NOx。
