技术领域
本发明涉及涂料组合物和具有由涂料组合物形成的光催化涂层的带涂层的制品,尤其是在建筑材料中的应用,例如屋顶粒料。
背景技术
由于藻类生长或其他介质导致的建筑物表面变色一直是困扰建筑业多年的难题。变色往往是由于蓝绿藻和其他通过空气传播的污染物(例如烟尘和油脂)的存在所引起。
解决该问题的一个方法是为建筑物表面涂覆包含光催化剂和粘结剂(通常为硅酸盐粘结剂)的组合物。当暴露于阳光下时,光催化剂可以光氧化导致变色的有机材料。
光催化二氧化钛(TiO2)粒子可以用于提供光催化活性,例如用在屋顶粒料中。为了获得长期的光催化性能,可以在涂料组合物中使用相对高含量的硅酸盐。这可能影响带涂层粒料的颜色,并且降低它们的光活性。
发明内容
本发明涉及涂料组合物以及通过涂覆涂料组合物得到的带涂层的制品。
本发明的涂料组合物通常包含光催化粒子和含有烷氧基硅烷的碱金属硅酸盐粘结剂。优选地,光催化粒子为过渡金属催化剂。特别优选的光催化剂包括结晶锐钛矿型TiO2、结晶金红石型TiO2、结晶ZnO以及它们的组合。涂料组合物中所用的光催化粒子通常具有约1nm至约1000nm范围内的平均粒度。优选的平均粒度的范围为约1nm至约200nm,最优选的范围为约1nm至约100nm。涂料组合物中光催化粒子的固体重量百分比的范围为约0.1%至约90%。优选的重量百分比的范围为约30%至约80%,最优选的范围为约40%至约70%。适用于本发明的碱金属硅酸盐粘结剂包括硅酸锂、硅酸钠、硅酸钾、以及它们的组合。

通过以下方法形成光催化涂层:将涂料组合物涂覆在基底制品上,然后加热至最低约170℃、最高约650℃的高温,优选的温度为约200℃至约450℃。该涂层可以预防基底制品因藻类生长或其他介质而变色。就本发明的用途而言,涂层可以具有多个层。
适用于本发明的基底制品可以为能够耐受至少约170℃的温度的任何陶瓷、金属、或聚合物材料或它们的复合材料。优选的制品包括易受由于藻类侵扰或其他介质(例如粉尘、灰尘、烟尘、花粉等通过空气传播的颗粒)所产生的变色影响的建筑材料。例子包括:屋面材料、混凝土和水泥材料、石膏、沥青、陶瓷、灰墁、水泥浆、塑料、金属或带涂层的金属、玻璃、或它们的组合。其他例子包括:池面、墙面材料、壁板材料、地板、过滤系统、冷却塔、浮标、海堤、护岸、船体、码头、以及沟渠。一种特别优选的制品为屋顶粒料,例如由火成岩、粘板岩、绿岩、花岗岩、暗色岩、石英砂、页岩、霞石正长岩、玄武石、碎石英石、矿渣等形成,并且粒度(以直径计)在约300μm至约5000μm范围内的屋顶粒料。通常将屋顶粒料部分地嵌入基底屋面材料(例如沥青浸渍的屋顶板),从而保护基底材料免受阳光和环境恶化的影响。另一种特别优选的制品为瓦片,例如由陶器、石头、瓷器、金属、聚合物、或它们的复合材料形成的那些瓦片。瓦片通常用于覆盖屋顶、天花板、地板、以及墙面,或其他物体(例如桌面),以提供耐磨性、耐候性和/或耐火性。
本发明的涂料组合物中包含光催化剂。在活化或暴露于阳光后,光催化剂被认为会形成氧化和还原部位。人们认为这些部位会产生高度活性的物质,例如能够抑制或阻碍藻类或其他生物群在带涂层的制品上生长(尤其是在存在水的情况下)的羟基。本领域内的技术人员通常认可的多种光催化剂都适用于本发明。优选的光催化剂包括过渡金属光催化剂。合适的过渡金属光催化剂的例子包括:TiO2、ZnO、WO3、SnO2、CaTiO3、Fe2O3、MoO3、Nb2O5、TixZr(1-x)O2、SiC、SrTiO3、CdS、GaP、InP、GaAs、BaTiO3、KNbO3、Ta2O5、Bi2O3、NiO、Cu2O、SiO2、MoS2、InPb、RuO2、CeO2、Ti(OH)4、以及它们的组合。特别优选的光催化剂包括结晶锐钛矿型TiO2、结晶金红石型TiO2、结晶ZnO以及它们的组合。
为了提高频谱效率,光催化剂可以掺杂有非金属元素,例如C、N、S、F,或掺杂有金属或金属氧化物,例如Pt、Pd、Au、Ag、Os、Rh、RuO2、Nb、Cu、Sn、Ni、Fe、或它们的组合。
光催化粒子可以通过按照ASTM D3849,用电子显微镜测定的平均粒度来表征。本发明通常使用平均粒度在约1nm至约1000nm范围内的光催化粒子。优选的平均粒度的范围为约1nm至约200nm,最优选的范围为约1nm至约100nm。此类光催化粒子具有相对大的单位粒子重量表面积,因此可能提供高光活性。
本发明的涂料组合物中光催化粒子的固体重量百分比范围为约0.1%至约90%。优选的重量百分比范围为约30%至约80%,最优选的范围为约40%至约70%。
合适的碱金属硅酸盐粘结剂的例子包括硅酸锂、硅酸钠、硅酸钾、以及它们的组合。碱金属硅酸盐通常表示为M2O:SiO2,其中M为锂、钠、或钾。SiO2与M2O的重量比可在约1.4:1至约3.75:1的范围内。优选的重量比在约2.75:1至约3.22:1的范围内。
碱金属硅酸盐粘结剂包含烷氧基硅烷。适用于本发明的典型的烷氧基硅烷化合物包括具有Si(R1)n(OR2)4-n结构单元,或由此结构单元形成的二聚体或低聚物,或它们的组合的那些化合物,其中R1和R2为具有1至18碳数的独立的有机基团,n为0至2的整数。如本文所用,术语“有机基团”是指烃基(除碳和氢之外,具有可选的元素,例如氧、氮、硫、以及卤素),例如脂族基团、环基、或脂族与环基的组合(如烷芳基和芳烷基)。术语“脂族基团”是指饱和或不饱和直链或支链的烃基。此术语涵盖(例如)烷基、烯基和炔基。术语“烷基”是指饱和直链或支链的烃基,包括(例如)甲基、乙基、异丙基、叔丁基、己基、庚基、十二烷基、十八烷、戊基、2-乙基己基等等。术语“烯基”是指具有一个或多个碳-碳双键的不饱和直链或支链的烃基,例如乙烯基。术语“炔基”是指具有一个或多个碳-碳三键的不饱和直链或支链的烃基。术语“环基”是指分为脂环烃基、芳族基团、或杂环基团的闭环烃基。术语“脂环烃基”是指环状烃基,其性质类似于脂族基团的性质。术语“芳族基团”或“芳基”是指单核或多核芳香烃基团,包括烷芳基和芳烷基。术语“杂环基团”是指闭环烃基,其中环中的一个或多个原子为除碳之外元素(如氮、氧、硫等)。
合适的烷氧基硅烷的例子包括:甲基三甲氧基硅烷、甲基三乙氧基硅烷、乙基三甲氧基硅烷、乙基三乙氧基硅烷、丙基三甲氧基硅烷、丙基三乙氧基硅烷、异丁基三甲氧基硅烷、戊基三乙氧基硅烷、辛基三乙氧基硅烷、十八烷基三甲氧基硅烷、十八烷基三乙氧基硅烷、苯基三乙氧基硅烷、乙烯基三甲氧基硅烷、以及乙烯基三乙氧基硅烷、四甲氧基硅烷、四乙氧基硅烷、四丙氧基硅烷、四异丙氧基硅烷、四丁氧基硅烷、四(仲丁氧基)硅烷、四(2-乙基丁氧基)硅烷、四(2-乙基己氧基)硅烷、四(2-甲氧基乙氧基)硅烷、四苯氧基硅烷、六乙氧基二硅氧烷、四乙酰氧基硅烷、甲基三乙酰氧基硅烷、乙基三乙酰氧基硅烷、二叔丁氧基二乙酰氧基硅烷、以及它们的组合。优选的烷氧基硅烷是四乙氧基硅烷(TEOS)。
使用烷氧基硅烷可提高光催化涂层的耐久性。提高光催化涂层的耐久性的传统方法是增加涂料组合物中碱金属硅酸盐的用量。一般来讲,这会产生降低涂层的光活性的效果,并且在一些情况下还可使颜色变淡。相比之下,本发明中四乙氧基硅烷(TEOS)的使用为(例如)TiO2粒子和基底粒料之间提供了良好的粘结耐久性。因此,所得的光催化涂层具有相对长期的光催化性能,并且基本上不影响带涂层粒料的鲜明色彩和高光活性。具体地讲,本发明中四乙氧基硅烷(TEOS)的使用可以使光催化涂层的耐久性(根据实例部分中描述的涂层耐久性测试法进行测量)大于约70%,更优选地大于约90%,最优选地约100%。为了获得提高的耐久性,涂料组合物中烷氧基硅烷的固体重量百分比通常大于约0.1%。优选的重量百分比大于约10%,最优选的百分比大于约15%。
通过向涂料组合物中添加硼酸、硼酸盐、或它们的组合也可以提高光催化涂层的耐久性,如提交于2006年12月22日的3M专利申请No.62617US002中所公开,该专利申请的全文以引用的方式并入本文。
涂料组合物可以包含颜料、或颜料的组合以获得所需的颜色。合适的颜料包括传统颜料,例如炭黑、二氧化钛、氧化铬、氧化铁黄、酞菁绿和酞菁蓝、群青蓝、氧化铁红、金属铁氧体、以及它们的组合。
本发明的光催化涂层可以是透明的,如提交于2006年12月22日的3M专利申请No.62618US002中所公开,该专利申请的全文以引用的方式并入本文。
实例
将参照下面的详细实例进一步描述本发明的操作。提供这些实例以进一步说明各种具体的和优选的实施例和技术。然而,应当理解,可以在不脱离本发明的范围的前提下进行多种变型和更改。
光催化活性测试
用-16/+20的网孔筛选粒料,再用去离子水洗涤5次,然后在240℉(约116℃)下干燥约20分钟。将40g干燥粒料放入500ml的结晶皿中。然后将500g 4×10-4M的对苯二甲酸二钠水溶液加入结晶皿。用置于水下小培养皿中的、由结晶皿下的磁力搅拌器驱动的磁力搅拌棒搅拌混合物。用通过两个特殊设计的镇流器(Action Labs,Woodville,WI)供电的4个等间距、4英尺(1.2米)长的紫光灯泡(Sylvania 350BL 40W F40/350BL)组成阵列,将混合物暴露于该阵列产生的紫外光。调整灯泡的高度以提供约2.3mW/cm2的紫外光通量,紫外光通量用配备波长带为320至390nm的UVA 365型辐射计(UVA Model 365Radiometer,Solar Light Company,Glenside,PA)的VWR 21800-016型紫外光度计(VWR Model 21800-016UVLight Meter,VWR International,West Chester,PA)测量。
照射期间,每隔约5分钟用吸移管移除约3ml混合物,并转移至一次性4窗口的聚甲基丙烯酸甲酯比色杯或石英比色杯。然后将比色杯中的混合物放入Fluoromax-3分光荧光计(Jobin Yvon,Edison,NJ)。作出在314nm激发波长和424nm发射波长下测量的荧光强度与照射时间的曲线。曲线的线性部分(初始的3至5个数据点)的斜率可以表示混合物的光催化活性。该斜率与对苯二甲酸二钠水溶液的斜率的对比提供了所记录的粒料的相对光活性。通常,记录的值越大,粒料的光活性也越高。
涂层耐久性测试法:
用-16/+20的网孔筛选粒料。将未洗涤的50g粒料加入四盎司的玻璃广口瓶中。将广口瓶置于与地平面呈约17度倾斜角的电动滚转机(得自Bodine Electric Company,Chicago,IL)上,并以约35rpm的速度滚转1小时。用去离子水洗涤滚转后的粒料,然后按照上述光催化活性测试测量其光活性。同样测量未滚转的粒料的光活性。将滚转后的粒料与未滚转的粒料的光活性比率(以百分比表示)记录为“耐久性”。该比率越高,则涂层的耐久性越好。
工作实例1以及比较例A-D
按照如下所述制备工作实例1的样品。将1.50g TiO2的水性分散体(STS-21,得自Ishihara Sangyo Kaisha,Japan)、50.59g去离子水、0.75g硅酸钠(硅酸钠PD(Sodium Silicate PD),37重量%,含2.75重量%比率的SiO2/Na2O,得自PQ Corporation,Valley Forge,PA)、以及8.66g新鲜制备的四乙氧基硅烷(TEOS,98%,得自Sigma-Aldrich,St.Louis,MO)在乙醇/水中的分散体(分散体的摩尔比为TEOS:EtOH:H2O=1:40.7:53.6)加入250mL的容器中并搅拌均匀。然后将所得的混合物缓慢倒在已经预加热至210℉(约99℃)一小时并且正在搅拌的1000g WA 5100粒料(未处理过,得自3M公司,St.Paul,MN)上。倾倒时,搅拌粒料以确保获得均匀的涂层。继续搅拌粒料约2分钟。然后用热风枪加热粒料直到它们显得干燥并且松散。将干燥的粒料放入回转窑中用天然气/氧气火焰灼烧至800℉(约427℃),然后将其移出并且冷却至室温。采用相同的工序制备比较例A-D的样品,只是所用的涂料组合物不同。表1中列出工作实例1以及比较例A-D的光催化涂层的组成。
根据上述测试工序测量冷却粒料的耐久性,并已记录在表1中。结果表明四乙氧基硅烷(TEOS)与硅酸钠的结合使用显著地增加了耐久性。

工作实例2-5
采用与制备工作实例1的样品相同的工序制备工作实例2-5的样品。表2中列出工作实例2-5的光催化涂层的组成。与工作实例1相比,工作实例2-5中使用11号等级的未涂布的粒料(得自3M公司,St.Paul,MN)。此外,将工作实例3和5的样品在400℉(约204℃),而非在800℉下进行灼烧。
测量带涂层的粒料的耐久性并记录于表2中。结果同样表明四乙氧基硅烷(TEOS)与硅酸钠的结合使用显著地增加了耐久性。

工作实例6-9
采用与制备工作实例1的样品相同的工序制备工作实例6-9的样品。表3中列出工作实例6-9的光催化涂层的组成。与工作实例1相比,工作实例6-9中使用11号等级的未涂布的粒料。另外,工作实例6-9中使用TEOS酸性水溶液。制备此溶液的方法如下:将43.20g去离子水、10.00g98%的TEOS、以及一滴68至70%的分析硝酸(HNO3)(得自EM Industries,Gibbstown,NJ)加入100mL的玻璃瓶中,然后在室温下用磁力搅拌60分钟。此外,工作实例7和8中使用硅酸钾取代硅酸钠。此外,将工作实例8和9的样品在500℉(260℃),而非在800℉下进行灼烧。
测量带涂层的粒料的耐久性并记录于表3中。结果表明四乙氧基硅烷(TEOS)与硅酸钠或硅酸钾的结合使用可获得极好的耐久性。

Claims (23)
1.一种带涂层的制品,包括:
具有外表面的制品和在所述制品的所述外表面上的涂层,其中所述涂层由包含光催化粒子和碱金属硅酸盐粘结剂的组合物形成,其中所述碱金属硅酸盐粘结剂还包含烷氧基硅烷,并且所述涂料组合物含有大于15重量%的烷氧基硅烷,其中所述烷氧基硅烷为四乙氧基硅烷,并且其中所述制品为屋顶粒料或瓦片,并且其中所述涂层是透明的。
2.根据权利要求1所述的带涂层的制品,其中所述光催化粒子包括:TiO2、ZnO、WO3、SnO2、CaTiO3、Fe2O3、MoO3、Nb2O5、TixZr(1-x)O2、SiC、SrTiO3、CdS、GaP、InP、GaAs、BaTiO3、KNbO3、Ta2O5、Bi2O3、NiO、Cu2O、SiO2、MoS2、InPb、RuO2、CeO2、Ti(OH)4、或它们的组合。
3.根据权利要求1所述的带涂层的制品,其中所述光催化粒子包括结晶锐钛矿型TiO2、结晶金红石型TiO2、结晶ZnO、或它们的组合。
4.根据权利要求1所述的带涂层的制品,其中所述光催化粒子掺杂有C、N、S、F、Pt、Pd、Au、Ag、Os、Rh、RuO2、Nb、Cu、Sn、Ni、Fe、或它们的组合。
5.根据权利要求1所述的带涂层的制品,其中采用所述涂层耐久性测试法测得所述涂层的耐久性大于70%。
6.根据权利要求1所述的带涂层的制品,其中所述碱金属硅酸盐粘结剂包含硅酸锂、硅酸钠、硅酸钾、或它们的组合。
7.根据权利要求1所述的带涂层的制品,其中所述碱金属硅酸盐粘结剂还包含颜料。
8.一种带涂层的屋顶粒料,包括:
具有外表面的屋顶粒料和在所述屋顶粒料的所述外表面上的涂层,其中所述涂层由包含光催化TiO2粒子和碱金属硅酸盐粘结剂的组合物形成,其中所述碱金属硅酸盐粘结剂还包含烷氧基硅烷,其中所述涂料组合物含有大于15重量%的烷氧基硅烷,其中所述烷氧基硅烷为四乙氧基硅烷,并且采用所述涂层耐久性测试法测得所述涂层的耐久性大于70%,并且其中所述涂层是透明的。
9.一种涂料组合物,包含:
光催化粒子和碱金属硅酸盐粘结剂,其中所述碱金属硅酸盐粘结剂还包含烷氧基硅烷,其中所述涂料组合物含有大于15重量%的烷氧基硅烷,其中所述烷氧基硅烷为四乙氧基硅烷,其中所述涂料组合物能够用于形成透明的涂层。
10.根据权利要求9所述的涂料组合物,其中所述光催化粒子包括:TiO2、ZnO、WO3、SnO2、CaTiO3、Fe2O3、MoO3、Nb2O5、TixZr(1-x)O2、SiC、SrTiO3、CdS、GaP、InP、GaAs、BaTiO3、KNbO3、Ta2O5、Bi2O3、NiO、Cu2O、SiO2、MoS2、InPb、RuO2、CeO2、Ti(OH)4、或它们的组合。
11.根据权利要求9所述的涂料组合物,其中所述光催化粒子包括结晶锐钛矿型TiO2、结晶金红石型TiO2、结晶ZnO、或它们的组合。
12.根据权利要求9所述的涂料组合物,其中所述光催化粒子掺杂有C、N、S、F、Pt、Pd、Au、Ag、Os、Rh、RuO2、Nb、Cu、Sn、Ni、Fe、或它们的组合。
13.根据权利要求9所述的涂料组合物,其中所述碱金属硅酸盐粘结剂包含硅酸锂、硅酸钠、硅酸钾、或它们的组合。
14.根据权利要求9所述的涂料组合物,其中所述碱金属硅酸盐粘结剂还包含颜料。
15.一种制备带涂层的制品的方法,包括:
提供具有外表面的制品;
提供包括光催化粒子和碱金属硅酸盐粘结剂的组合物,其中所述碱金属硅酸盐粘结剂还包含烷氧基硅烷,并且所述组合物含有大于15重量%的烷氧基硅烷,其中所述烷氧基硅烷为四乙氧基硅烷;
将所述组合物沉积到所述制品上;以及
加热其上沉积有所述组合物的所述制品,从而在所述制品上形成涂层,其中所述涂层是透明的。
16.根据权利要求15所述的方法,其中所述制品为屋顶粒料。
17.根据权利要求15所述的方法,其中所述制品为瓦片。
18.根据权利要求15所述的方法,其中所述光催化粒子包括:TiO2、ZnO、WO3、SnO2、CaTiO3、Fe2O3、MoO3、Nb2O5、TixZr(1-x)O2、SiC、SrTiO3、CdS、GaP、InP、GaAs、BaTiO3、KNbO3、Ta2O5、Bi2O3、NiO、Cu2O、SiO2、MoS2、InPb、RuO2、CeO2、Ti(OH)4、或它们的组合。
19.根据权利要求15所述的方法,其中所述光催化粒子包括结晶锐钛矿型TiO2、结晶金红石型TiO2、结晶ZnO、或它们的组合。
20.根据权利要求15所述的方法,其中所述光催化粒子掺杂有C、N、S、F、Pt、Pd、Au、Ag、Os、Rh、RuO2、Nb、Cu、Sn、Ni、Fe、或它们的组合。
21.根据权利要求15所述的方法,其中采用所述涂层耐久性测试法测得所述涂层的耐久性大于70%。
22.根据权利要求15所述的方法,其中所述碱金属硅酸盐粘结剂包含硅酸锂、硅酸钠、硅酸钾、或它们的组合。
23.根据权利要求15所述的方法,其中所述碱金属硅酸盐粘结剂还包含颜料。
