Abstract
本发明提供一种复合磁性材料,其包含由多种金属磁性粒子构成的金属磁性粉末和介于该金属磁性粒子间的作为无机绝缘物的云母。云母中含有的Fe的含量在设云母的整体为100wt%时,以Fe2O3换算计为15wt%以下。为了制作该复合磁性材料,首先将上述金属磁性粉末与云母混合,使其分散在彼此之间来制备混合粉末。之后,对该混合粉末进行加压成形而形成成形体。然后对成形体进行热处理。

技术领域
本发明涉及在电子设备的感应器、扼流圈(choke coil)、变压器等中使用的复合磁性材料及其制造方法。
背景技术
随着近年来的电气设备、电子设备的小型化,对使用磁性材料的感应器部件也要求小型化且高效率化。作为感应器部件,例如在高频电路中使用的扼流圈中,可以利用使用了铁素体粉末的铁素体磁芯及作为金属磁性粉末的成形体的复合磁性材料(压粉磁芯)。
其中,铁素体磁芯具有饱和磁通密度小、直流叠加特性低这样的缺点。因此,在以往的铁素体磁芯中,为了确保直流叠加特性,在相对于磁路垂直的方向上设置数100μm左右的间隙,以防止直流叠加时的电感L值的降低。然而,这样的宽间隙成为蜂鸣音的产生源。此外,特别是在高频带域中从间隙产生的漏磁通会使铜线圈中产生显著的铜损。
与此相对,将金属磁性粉末进行成形而制作的复合磁性材料与铁素体磁芯相比,具有显著大的饱和磁通密度,对小型化是有利的。此外,与铁素体磁芯不同,可以无间隙地使用,因此,由蜂鸣音、漏磁通引起的铜损小。
然而,关于导磁率及铁芯损耗,复合磁性材料并不能说比铁素体磁芯更优异。特别是在扼流圈或感应器中使用的复合磁性材料中,铁芯损耗大的部分,铁芯的温度上升变大。因此,使用了复合磁性材料的感应器部件难以小型化。此外,为了提高其磁特性,需要提高复合磁性材料的成形密度。通常需要6ton/cm2以上的成形压力,根据产品需要10ton/cm2以上的成形压力。
复合磁性材料的铁芯损耗通常由涡流损耗和磁滞损耗构成。通常金属磁性粉末的固有电阻值低。因此,若磁场发生变化,则以抑制该变化的方式流过涡电流。因此,涡流损耗成为问题。涡流损耗与频率的平方及涡电流流过的尺寸的平方成比例地增大。因此,若将构成金属磁性粉末的金属磁性粒子的表面用绝缘材料被覆,则能够将涡电流流过的尺寸从遍及金属磁性粒子间的铁芯整体抑制在仅金属磁性粒子内。其结果是能够降低涡流损耗。
另一方面,由于复合磁性材料以高的压力成形,所以大量的加工应变被导入成形体中,导磁率降低,磁滞损耗增大。为了避免该现象,在成形加工后,根据需要对成形体实施用于释放应变的热处理。通常被导入金属磁性粉末中的应变的释放是在熔点的1/2以上的热处理温度下发生的现象,在富铁组成的合金中,为了充分释放应变,至少需要在600℃以上、优选在700℃以上对成形体进行热处理。即,在使用复合磁性材料的情况下,在确保金属磁性粒子间的绝缘性的状态下,将成形体在高温下进行热处理是重要的。
作为复合磁性材料用的绝缘性粘合剂,可以使用环氧树脂、酚醛树脂、氯乙烯树脂等。由于这样的有机系树脂的耐热性低,所以若为了释放应变而将成形体在高温下进行热处理,则被热分解。因此不能使用这样的绝缘性粘合剂。
针对这样的课题,提出了例如使用聚硅氧烷树脂的方法(例如、专利文献1)。

发明内容
本发明为能够进行高温热处理且实现优异的磁特性的复合磁性材料及其制造方法。本发明的复合磁性材料包含由多种金属磁性粒子构成的金属磁性粉末和介于该金属磁性粒子间的作为无机绝缘物的云母。云母中含有的Fe的含量在设云母的整体为100wt%时,以Fe2O3换算计为15wt%以下。此外,在本发明的复合磁性材料的制造方法中,首先将上述金属磁性粉末与云母混合,使其分散在彼此之间来制备混合粉末。之后,对该混合粉末进行加压成形而形成成形体。然后对成形体进行热处理。云母中含有的Fe的含量在设云母的整体为100wt%时,以Fe2O3换算计为15wt%以下。
在本发明的复合磁性材料中,在金属磁性粒子间夹着耐热性优异的无机绝缘物即云母。因此,能够抑制高温热处理时的金属磁性粒子间的反应。此外,通过将云母的Fe的含量设为以Fe2O3换算计为15wt%以下,能够制作充分确保金属磁性粒子间的绝缘性且具有优异的磁特性的复合磁性材料。
具体实施方式
通过使用聚硅氧烷树脂,与环氧树脂、酚醛树脂等有机系树脂相比,将金属磁性粒子间绝缘的绝缘材料的耐热性有一定程度提高。然而,即使使用聚硅氧烷树脂,耐热温度也为500~600℃左右,其以上的温度下的热处理也是困难的。
以下,对利用本发明的实施方式的复合磁性材料进行说明。利用本实施方式的复合磁性材料包含由多种金属磁性粒子构成的金属磁性粉末和介于该金属磁性粒子间的作为无机绝缘物的云母。
云母大致分为作为天然资源的矿物云母和通过固相反应合成或熔融合成而制造的人工云母。作为矿物云母,可列举出白云母、金云母、黑云母等,作为人工云母,可列举出氟四硅云母、氟金云母等。在本实施方式中,任一种云母均可以使用。
由于云母耐热性优异,所以通过介于金属磁性粒子间,即使在高温热处理时也能够抑制金属磁性粒子间的反应。
在云母中,Fe的含量以Fe2O3换算计为15wt%以下。Fe由于作为价数可采取2价及3价,所以有可能产生电子跳动传导。通过将云母中的Fe的含量限制在以Fe2O3换算计为15wt%以下,能够降低由上述主要原因引起的电子传导性,提高云母自身的绝缘性。
另外,虽然理由不明确,但通过使云母中含有Fe,云母自身的硬度降低而变形性提高。因此,能够在加压成形后使复合磁性材料高密度化。因此,更优选云母含有少量Fe。具体而言,优选将云母的Fe的含量设为以Fe2O3换算计为0.5wt%以上且15wt%以下的范围。其结果是能够实现优异的磁特性。
此外,云母优选具有扁平形状。在使用扁平形状粉末的情况下,与球状粉末相比,容易确保金属磁性粒子间的绝缘性。因此,能够降低云母的添加量,能够提高复合磁性材料中的金属磁性粉末的填充率。其结果是能够提高磁特性。更优选云母的粒子的长径比(aspect ratio)为4以上。
另外,若扁平形状的云母中的长轴的平均长度与金属磁性粒子的平均粒径相比过小,则导致金属磁性粒子间的绝缘性降低,难以得到之前说明的由扁平形状带来的绝缘效果。在该情况下,需要增加云母的添加量,复合磁性材料中的金属磁性粉末的填充率降低,磁特性降低。另一方面,若云母的长轴的平均长度与金属磁性粒子的平均粒径相比过大,则金属磁性粒子彼此部分接触,无法充分确保金属磁性粒子间的电绝缘性,涡流损耗增加。因此,云母中的优选的长轴的平均长度相对于金属磁性粒子的平均粒径为0.02倍~1.5倍左右。
此外,云母的添加量优选相对于100重量份金属磁性粉末为0.1重量份以上且5重量份以下。通过使添加量在该范围内,能够充分确保金属磁性粒子间的电绝缘性,并且复合磁性材料的成形体(例如、压粉磁芯)中的金属磁性粉末的填充率提高而磁特性提高。
在本实施方式中,金属磁性粉末至少含有Fe,优选由选自由Fe、Fe-Si系合金、Fe-Ni系合金、Fe-Si-Al系合金组成的组中的至少1种构成。
Fe-Si系合金中的Si的含量优选为1wt%以上且8wt%以下,剩余部分为Fe及不可避免的杂质。若Si的含量为1wt%以上,则磁特性变高,若为8wt%以下,则饱和磁通密度变大,并且能够抑制直流叠加特性的降低。
通过像上述那样限制Si的含量,磁特性提高,并且能够减小磁各向异性及磁致伸缩常数。此外,Si与氧反应,在金属磁性粒子的表面形成微小的薄的Si氧化物。因此,能够提高金属磁性粒子间的电绝缘性,降低涡流损耗。
Fe-Ni系合金中的Ni的含量优选为40wt%以上且90wt%以下,剩余部分为Fe及不可避免的杂质。若Ni的含量为40wt%以上,则磁特性变高,若为90wt%以下,则饱和磁通密度变大,并且能够抑制直流叠加特性的降低。进而,还可以添加1wt%~6wt%左右的Mo。在该情况下,能够提高导磁率。
Fe-Si-Al系合金中的Si的含量优选为6wt%以上且10wt%以下,Al的含量优选为5wt%以上且9wt%以下,剩余部分为Fe及不可避免的杂质。通过使Si、Al的添加量在上述组成范围内,能够提高软磁特性,并且能够增大饱和磁通密度,抑制直流叠加特性的降低。
另外,在上述的各种金属磁性粉末中,由Fe-Si-Al系合金构成的磁性粉末为最低损耗且总的软磁特性提高,优选。
金属磁性粒子的平均粒径优选为1μm以上且100μm以下。通过将平均粒径设为1μm以上,能够提高成形密度,并且磁特性提高。此外,通过将平均粒径设为100μm以下,能够降低高频下的涡流损耗。进一步优选设为50μm以下较佳。另外,金属磁性粒子的平均粒径可以通过激光衍射式粒度分布测定法来测定。在该测定法中,显示与直径为10μm的球相同的衍射·散射光的图案的被测定粒子的粒径,不论其形状均设为10μm。
另外,在金属磁性粒子的形状像扁平形状或鳞片形状等那样表面积大的情况下,金属磁性粒子彼此接触,涡流损耗变大。因此,金属磁性粒子优选球形状,长径比为1~3的范围,进一步优选为1~2的范围。此外,通过使金属磁性粒子为球状,在对金属磁性粉末进行加压成形而形成的成形体中,能够提高成形密度,有助于导磁率提高。
金属磁性粉末的制造方法没有特别限定。可以使用各种雾化法或各种粉碎粉。
接着,对本实施方式中的复合磁性材料的制造方法进行说明。首先将金属磁性粉末与无机绝缘物混合,使其彼此分散来制备混合粉末。该混合、分散工序中使用的装置、施工方法没有特别限定。可以采用旋转球磨机、行星式球磨机等各种球磨机、或V型搅拌机、行星式混合机等。
接着,在上述混合粉末中混合粘结材料来制备造粒粉。该造粒工序中使用的装置、施工方法也没有特别限定。可以采用上述的金属磁性粉末与无机绝缘物的混合、分散中使用的方法。此外,也可以在将金属磁性粉末与无机绝缘物进行混合、分散时同时添加粘结材料。其中,造粒工序不是必须的。
作为粘结材料,可以使用硅烷系、钛系、铬系、铝系的各种偶联剂、硅酮树脂、环氧树脂、丙烯酸树脂、缩丁醛树脂、酚醛树脂等。优选可列举出硅烷系、钛系、铬、铝系的各种偶联剂或硅酮树脂等。若使用它们,则在高温热处理后,其氧化物残留在复合磁性材料中。
残留的氧化物发挥将金属磁性粒子与无机绝缘物粘结的作用,提高高温热处理后的复合磁性材料的机械强度。另外,只要能充分确保复合磁性材料的机械强度,则也可以同时添加环氧树脂、丙烯酸树脂、缩丁醛树脂、酚醛树脂等。
接着,对上述造粒粉进行加压成形而形成成形体。该加压成形工序的成形方法没有特别限定,可以适用通常的加压成形法。成形压力优选为6ton/cm2以上且20ton/cm2以下的范围。若成形压力低于6ton/cm2,则金属磁性粉末的填充率变低,得不到高的磁特性。此外,若高于20ton/cm2,则为了确保加压成形时的模具的机械强度,模具大型化而生产率变低,导致产品的成本上升。
接着,对上述成形体进行热处理。在热处理工序中,通过释放在加压成形时被导入金属磁性粉末中的加工应变,降低的磁特性恢复。热处理温度更高,则能够释放更多的加工应变,所以优选。然而,若温度过高,则由于金属磁性粒子彼此烧结,所以金属磁性粒子间的绝缘变得不充分而涡流损耗增大。因而热处理温度优选设为700℃以上且1000℃以下的范围。通过在该温度范围内进行热处理,能够充分释放加工应变。因此,能够提高成形体的磁特性,抑制涡流损耗。
为了抑制因金属磁性粉末的氧化而引起的软磁特性降低,热处理工序的气氛优选非氧化性气氛。在例如氩气、氮气、氦气等不活性气氛、氢气等还原气氛、真空气氛中对成形体进行热处理较佳。
以下,对利用本实施方式的复合磁性材料使用实施例进行详细说明。
首先,边参照(表1),边对制备使用Fe-Si-Al系磁性粉末作为金属磁性粉末、使用云母作为无机绝缘物的复合磁性材料的样品并测定磁特性的结果进行说明。
(表1)中记载的试样No.1~试样No.11中的金属磁性粉末的材料组成为Si:8.9wt%、Al:5.4wt%,剩余部分为Fe及不可避免的杂质。平均粒径为22μm。此外,作为无机绝缘物的云母的长径比为30,长轴的平均长度为15μm。其以外的规格如(表1)中记载的那样。即,在试样No.1~试样No.11中,云母的Fe含量不同。另外,云母的添加量相对于100重量份金属磁性粉末为1.2重量份。首先,将上述金属磁性粉末与各云母混合来制备混合粉末。
在100重量份所得到的混合粉末中,添加1.0重量份作为粘结材料的硅酮树脂后,加入少量甲苯进行混炼分散来制备造粒粉。将该造粒粉以11ton/cm2的成形压力加压成形后,在氩气气氛中850℃下热处理1小时。另外,所制作的试样的形状为环芯(toroidal core),外形为14mm,内径为10mm,高度为约2mm。
对所得到的试样评价直流叠加特性及铁芯损耗。关于直流叠加特性,通过LCR测量仪测定外加磁场54Oe、频率110kHz下的导磁率。关于铁芯损耗,使用交流B-H曲线测定机在测定频率120kHz、测定磁通密度0.1T下进行测定。此外,云母中的Fe的含量通过ICP发光分析法求出。将它们的测定结果示于(表1)中。

由(表1)获知,云母中的Fe的含量以Fe2O3换算计为15wt%以下的试样No.1~9的环芯(toroidal core)与试样No.10、11相比,显示格外优异的导磁率及低的铁芯损耗。试样No.10、11中的云母中的Fe的含量以Fe2O3换算计分别为16wt%、20wt%。
进而,将试样No.1~试样No.3与试样No.4~试样No.9进行比较时,获知Fe的含量优选以Fe2O3换算计为0.5wt%以上且15wt%以下的范围,显示更优异的导磁率和低的铁芯损耗。
接着,对制备使用Fe-Ni系磁性粉末作为金属磁性粉末、使用云母作为无机绝缘物的复合磁性材料的样品并测定磁特性的结果进行说明。
(表2)中记载的试样No.12~试样No.21中的金属磁性粉末的材料组成为Ni:49wt%,剩余部分为Fe及不可避免的杂质。平均粒径为16μm。此外,云母的长径比为20,长轴的平均长度为10μm。此外,作为云母使用氟金云母。其以外的规格如(表2)中记载的那样。即,在试样No.12~试样No.21中,云母的Fe含量不同。另外,云母的添加量相对于100重量份金属磁性粉末为1.0重量份。首先,将上述金属磁性粉末与各云母混合来制备混合粉末。
在100重量份所得到的混合粉末中,添加0.7重量份钛系偶联材料和0.6重量份缩丁醛树脂后,加入少量乙醇进行混炼分散,制备造粒粉。将该造粒粉以9ton/cm2加压成形后,在氮气气氛中780℃下热处理0.5小时。所制作的试样形状为与上述相同尺寸的环芯(toroidal core)。
对所得到的试样评价直流叠加特性及铁芯损耗。关于直流叠加特性,通过LCR测量仪测定外加磁场50Oe、频率120kHz下的导磁率。关于铁芯损耗,使用交流B-H曲线测定机在测定频率110kHz、测定磁通密度0.1T下进行测定。此外,云母中的Fe的含量通过ICP发光分析法求出。将它们的测定结果示于(表2)中。

由(表2)获知,云母中的Fe的含量以Fe2O3换算计为15wt%以下的试样No.12~19的环芯(toroidal core)与试样No.20、21相比,显示格外优异的导磁率及低的铁芯损耗。试样No.20、21中的云母中的Fe的含量以Fe2O3换算计分别为16wt%、19wt%。
此外,将试样No.12~试样No.14与试样No.15~试样No.19进行比较时,获知Fe的含量优选以Fe2O3换算计为0.5wt%以上且15wt%以下的范围,显示更优异的导磁率和低的铁芯损耗。
接着,对制备使用Fe-Si系磁性粉末作为金属磁性粉末、使用云母作为无机绝缘物的复合磁性材料的样品并测定磁特性的结果进行说明。
(表3)中记载的试样No.22~试样No.31中的金属磁性粉末的材料组成为Si:5.1wt%,剩余部分为Fe及不可避免的杂质。平均粒径为19μm。此外,云母的长径比为6,长轴的平均长度为5μm。此外,作为云母使用氟四硅云母。其以外的规格如(表3)中记载的那样。即,在试样No.22~试样No.31中,云母的Fe含量不同。另外,云母的添加量相对于100重量份金属磁性粉末为2.0重量份。首先,将上述金属磁性粉末与各云母混合来制备混合粉末。
在100重量份所得到的混合粉末中,添加1.5重量份丙烯酸树脂后,加入少量甲苯进行混炼分散,制备造粒粉。将该造粒粉以16ton/cm2加压成形后,在氩气气氛中900℃下热处理1.0小时。所制作的试样形状为与上述相同尺寸的环芯(toroidal core)。
对所得到的试样评价直流叠加特性及铁芯损耗。关于直流叠加特性,通过LCR测量仪测定外加磁场52Oe、频率120kHz下的导磁率。关于铁芯损耗,使用交流B-H曲线测定机在测定频率110kHz、测定磁通密度0.1T下进行测定。此外,云母中的Fe的含量通过ICP发光分析法求出。将它们的测定结果示于(表3)中。

由(表3)获知,云母中的Fe的含量以Fe2O3换算计为15wt%以下的试样No.22~29的环芯(toroidal core)与试样No.30、31相比,显示格外优异的导磁率及低的铁芯损耗。试样No.30、31中云母中的Fe的含量以Fe2O3换算计分别为16wt%、25wt%。
此外,将试样No.22~试样No.24与试样No.25~试样No.29进行比较时,获知Fe的含量优选以Fe2O3换算计为0.5wt%以上且15wt%以下的范围,显示更优异的导磁率和低的铁芯损耗。
如上所述,利用本实施方式的复合磁性材料由于云母中的Fe的含量以Fe2O3换算计为15wt%以下,所以具有优异的磁特性。进一步更优选云母中的Fe的含量以Fe2O3换算计为0.5wt%以上且15wt%以下。
此外,根据(表1)的结果,在使用Fe-Si-Al系磁性粉末的情况下,云母中的Fe的含量进一步优选以Fe2O3换算计为0.5wt%以上且8wt%以下。根据(表2)、(表3)的结果,在使用Fe-Ni系磁性粉末或Fe-Si系磁性粉末的情况下,云母中的Fe的含量进一步优选以Fe2O3换算计为0.5wt%以上且9wt%以下。因此,在使用上述3种金属磁性粉末中的任一种的情况下,云母中的Fe的含量进一步优选以Fe2O3换算计为0.5wt%以上且8wt%以下。
接着,对制备使用Fe粉末作为金属磁性粉末、使用云母作为无机绝缘物的复合磁性材料的改变了制作时的成形压的样品并测定磁特性的结果进行说明。
(表4)中记载的试样No.32~试样No.37中的金属磁性粉末为平均粒径为10μm的Fe粉末。此外,云母的长径比为20,长轴的平均长度为8μm。此外,作为云母使用氟金云母。通过ICP发光分析法求出的云母的Fe含量以Fe2O3换算计为4wt%。另外,云母的添加量相对于100重量份金属磁性粉末为3.0重量份。首先,将上述金属磁性粉末与各云母混合来制备混合粉末。
在100重量份所得到的混合粉末中,添加2.0重量份硅酮树脂后,加入少量甲苯进行混炼分散来制备造粒粉。将该造粒粉以(表4)中记载的成形压加压成形后,在氩气气氛中750℃下热处理1.5小时。所制作的试样形状为与上述相同尺寸的环芯(toroidal core)。
对所得到的试样评价直流叠加特性及铁芯损耗。关于直流叠加特性,通过LCR测量仪测定外加磁场50Oe、频率150kHz下的导磁率。关于铁芯损耗,使用交流B-H曲线测定机在测定频率100kHz、测定磁通密度0.1T下进行测定。将它们的测定结果示于(表4)中。

由(表4)获知,以6ton/cm2以上的成形压制作的试样No.33~37的环芯(toroidal core)显示优异的导磁率和低的铁芯损耗。
接着,对制备使用Fe-Ni-Mo系磁性粉末作为金属磁性粉末、使用云母作为无机绝缘物的复合磁性材料的改变了制作时的热处理温度的样品并测定磁特性的结果进行说明。
(表5)中记载的试样No.38~试样No.45中的金属磁性粉末的材料组成为Ni:78wt%、Mo:4.3wt%,剩余部分为Fe及不可避免的杂质。平均粒径为18μm。此外,云母的长径比为35,长轴的平均长度为11μm。此外,作为云母使用氟金云母。通过ICP发光分析法求出的云母的Fe含量以Fe2O3换算计为3wt%。另外,云母的添加量相对于100重量份金属磁性粉末为2.5重量份。首先,将上述金属磁性粉末与各云母混合来制备混合粉末。
在100重量份所得到的混合粉末中,添加1.0重量份铝系偶联材料和0.8重量份缩丁醛树脂后,加入少量乙醇进行混炼分散来制备造粒粉。将该造粒粉以8ton/cm2加压成形后,在氮气气氛中在(表5)中记载的温度下热处理0.5小时。所制作的试样形状为与上述相同尺寸的环芯(toroidal core)。
对所得到的试样评价直流叠加特性及铁芯损耗。关于直流叠加特性,通过LCR测量仪测定外加磁场50Oe、频率120kHz下的导磁率。关于铁芯损耗,使用交流B-H曲线测定机在测定频率120kHz、测定磁通密度0.1T下进行测定。将它们的测定结果示于(表5)中。

由(表5)获知,将热处理温度设为700℃以上且1000℃以下而制作的试样No.40~43的环芯(toroidal core)显示优异的导磁率和低的铁芯损耗。
产业上的可利用性
本发明在用于电子设备的感应器、扼流圈、变压器及其以外的复合磁性体中,在实现优异的磁特性方面是有用的。

1.一种复合磁性材料,其包含由多种金属磁性粒子构成的金属磁性粉末和介于所述金属磁性粒子间的云母,
所述云母中含有的Fe的含量在将所述云母的整体设为100wt%时,以Fe2O3换算计为15wt%以下。
2.根据权利要求1所述的复合磁性材料,其中,
所述云母中含有的Fe的含量在将所述云母的整体设为100wt%时,以Fe2O3换算计为0.5wt%以上且15wt%以下。

5.一种复合磁性材料的制造方法,其具有以下步骤:

对所述成形体进行热处理的步骤,
所述云母中含有的Fe的含量在将所述云母的整体设为100wt%时,以Fe2O3换算计为15wt%以下。
6.根据权利要求5所述的复合磁性材料的制造方法,其中,
在形成所述成形体时,以6ton/cm2以上且20ton/cm2以下的成形压力进行加压。
7.根据权利要求5所述的复合磁性材料的制造方法,其中,
对所述成形体进行热处理时的气氛为非氧化性气氛,热处理温度为700℃以上且1000℃以下。
