Description
发明背景

现代嵌入式计算机系统在体积受限的环境中包括非常高热功率的电气构件。当构件的功率耗散增大时,体积通常不会改变,从而对构件温度的管理提出了重大挑战。在过去,已经使用了各种各样的直接冷却技术,诸如由高导热性材料(诸如铝和/或铜)组成的主动或被动散热器,来处理升高的温度。但是,这些材料只有在比较大量的表面积呈现于气流时才是足够的,从而需要占用大量的总的可用容积的在物理上更大的散热器结构。当散热器的物理大小增大时,材料的将热迅速传送到散热器的末端从而使热暴露于气流的能力减弱。

发明简述
在一方面,提供了一种用于形成内嵌热解石墨(TPG)的散热器的方法。该方法包括使至少一个TPG元件悬吊在模中。对该模填充金属材料,且对其加热,以使TPG元件结合在金属材料内。使经结合的内嵌TPG的金属材料冷却。
在另一方面,提供了一种用于形成内嵌热解石墨(TPG)的散热器的方法。该方法包括获得泡沫块。将至少一个TPG元件放置到该泡沫块中。将具有至少一个TPG元件的泡沫块放置到容器中,且对该容器填充型砂。对该泡沫块填充熔融金属材料。
在另一方面,提供了一种用于形成内嵌热解石墨(TPG)的散热器的方法。该方法包括将泡沫块分成至少两个部分。将至少一个TPG元件放置在泡沫块的该至少两个部分之间。将泡沫块的该至少两个部分联接在一起,以形成具有TPG元件的单个块。将具有TPG元件的单个块放置到容器中,且对该容器填充型砂。对该泡沫块填充熔融金属材料。

发明详述
本公开涉及形成内嵌热解石墨(TPG)的散热器和散热框(heatframe)。如本文所用,“TPG”指的是任何石墨基材料-其中石墨对准一个方向,以便于进行最优的传热。该材料典型地指的是“准直(aligned)石墨”、“TPG”和“高定向热解石墨(HOPG)”。TPG元件在金属块的X-Y平面中提供改进的导热性。具体地,已经发现通过使用如本公开中所提供的将TPG元件嵌入金属块中的方法,与传统的热解决方案相比,在诸如计算机系统的电气系统的使用期间产生的温度可降低约10摄氏度或更多。这个改进的温度释放允许在相同的体积的环境中使电气系统的功率容量几乎翻倍。另外,功率的增大可导致否则将可能得不到支持的系统得到支持,或者,功率的增大可允许在具有更高的环境温度的环境中使用现有系统。

在一个实施例中,如图1所示,TPG元件10、12构造成平坦的TPG条。在一个特定的实施例中,TPG元件10、12是具有90度边缘的平坦的TPG条。另外,虽然TPG元件10、12的一个或多个尺寸可改变,但是一个实施例的TPG元件10、12具有约0.06英寸的厚度。虽然在图1中显示为平坦条,但是本领域技术人员应当理解,TPG元件10、12可在不偏离本公开的情况下具有本领域已知的任何适当的构造。例如,TPG元件10、12可构造成任何适当的形状,包括但不限于长方形或三角形,且包括但不限于有待用金属填充的中间孔。
在一个实施例中,对TPG元件10、12镀覆金属基的涂层材料(未显示)。更具体地,将诸如铝、铜、铁、银、金、镍、锌、锡或它们的组合的金属层施用到TPG元件10、12的外表面上。在一个特定的实施例中,金属基的涂层材料是具有镍外涂层的铜涂层材料。
金属基的涂层材料恰当地提供机械强度。金属基的涂层材料典型地为至少约0.001英寸厚。更恰当地,以从约0.0005英寸至约0.002英寸的量将金属基的涂层材料施用到TPG元件10、12上,且进一步更恰当地,金属基的涂层材料具有从约0.006英寸到约0.025英寸的厚度。
金属基的涂层材料可以以本领域已知的任何型式施用到TPG元件10、12的外表面上。例如,在一个实施例中,以交叉影线型式施用金属基的涂层材料。在一个备选实施例中,以条纹状型式施用金属基的涂层材料。
将至少一个TPG元件10、12悬吊在模20中。模20可为本领域已知的任何适当的模。模20的尺寸至少部分地取决于待形成的金属块(即散热器)的期望尺寸。

一旦TPG元件10、12已经悬吊在模20内,就对模20至少部分地填充金属材料(未显示)。在一个实施例中,金属材料包括铝和铜中的至少一种。铝和铜两者均已经显示了在散热器中使用时提供高传导性。更具体地,如图3所示,当在散热器中使用时,铝在“Z”平面中提供良好的导热性。但是,如以上提到的那样,铝和铜单独都无法在X-Y平面中提供足够的传热,且因而,本公开使TPG与铝和铜中的至少一种结合。
在一个特定的实施例中,金属材料是粉末化金属材料。例如,金属材料可包括粉末化的铝和/或粉末化的铜。在一个备选实施例中,金属材料包括液态或熔融金属材料,例如液态铝和/或液态铜。
在其中使用了熔融金属材料的一个特定的实施例中,使用适当的金属注射模制(MIM)工艺来将熔融金属材料引入模20中。具体地,将待注射的金属材料加热到其液相线温度以上,且然后通过MIM装备的注射室中的活塞的扩张将其推入模20(即模具)中。在使用MIM工艺的一个备选实施例中,使用适当的摇溶式(thixotropic)注射模制方法来将熔融金属材料引入到模20中。在此方法中,金属首先被加热到摇熔状态而非完全液态,然后将该金属从注射室注射到模20中。在此方法中,通常使用螺钉而非活塞来将金属材料注射到模20中。活塞和螺钉包括附连到驱动机构上的轴部分。该驱动机构典型地为马达,但是也已经使用了液压机构。
当使用粉末化金属材料来填充模20时,经填充的模20然后被加热,以使TPG元件10、12结合在金属材料内。在一个特定的实施例中,使用烧结工艺来加热TPG元件10、12。一般来说,烧结会加强粉末化金属材料,且通常导致密实化并导致粉末化金属材料中的再结晶。
一旦结合之后,就使包含经结合的内嵌TPG的金属材料的模20冷却,以形成嵌入有TPG的金属块(即内嵌TPG的散热器)。一般来说,模20和内嵌TPG的金属材料存储在适当的位置,直到它们达到室温(约24℃)为止。
在一个备选实施例中,如图2-4所描绘的那样,使用消失模铸造工艺来使金属块灌注有TPG。在此实施例中,获得了泡沫块100(在图2中显示)。将至少一个TPG元件110放置到泡沫块100(在图3中显示)中。将具有TPG元件110的泡沫块100放置到容器200(在图4中显示)中,且对容器200至少部分地填充型砂(未显示),使注入口130、132暴露。将熔融金属材料(未显示)倒入注入口中,从而代替泡沫且形成内嵌TPG的块。
如上所述,为了开始消失模铸造工艺,获得泡沫块100。恰当地,参照图2,泡沫块100由中密度到高密度的泡沫制成。典型地,泡沫块100的尺寸将取决于期望的散热器而不同。

在一个备选实施例中,如图5所示,泡沫块100包括至少两个部分300、302。可使用用于分开泡沫材料的本领域已知的任何适当的装备来将泡沫块100分成任何适当数量的部分300、302。第一部分300和第二部分302可为相等的,或者可为不相等的。例如,在一个实施例中(未显示),泡沫块100被分成第一部分300和第二部分302,其中,第二部分302的体积是第一部分300的体积的两倍。此外,泡沫块100可被分成不止两个部分300、302,例如,泡沫块100可被分成三个部分、四个部分,或者甚至五个或更多个部分,而不偏离本公开的范围。
当泡沫块100被分成部分300、302时,TPG元件110放置在部分300、302之间,且然后联接部分300、302,以形成包含TPG元件110的单个泡沫块。可使用用于联接泡沫材料的本领域已知的任何方式来联接部分300、302。例如,在一个实施例中,使用粘合剂领域已知的任何粘合剂复合物来联接泡沫部分300、302。在一个备选实施例中,使用诸如螺钉或铆钉的机械器件来联接部分300、302。
回头参照图3,一旦TPG元件110已经放置在泡沫块100内,就将注入口130、132添加到泡沫块100。在一个实施例中,将具有注入口130、132的泡沫块100浸入石膏(未显示)中,以在泡沫块100周围形成硬壳。典型地,石膏对由泡沫块100形成的完成的金属块的外表面提供更平滑的光洁度。
现在参照图4,具有或不具有石膏壳的泡沫块100放置在容器200中,其中注入口130、132位于容器200的顶部202处。使用注入口130、132来提供用于熔融金属的入口,且形成用于可在消失泡沫铸造工艺期间形成的气体的废气排放口。
在一个实施例中,容器200是填砂的容器。填砂的容器200有利于保持熔融金属的模,直到金属冷却和凝固为止。
一旦泡沫块100已经放置在容器200内,就将熔融金属材料(例如以上描述的熔融金属材料)倒入注入口130、132中,使泡沫蒸发且形成内嵌TPG的块。一般而言,熔融金属材料保留在容器200中,直到泡沫块100的所有泡沫都耗尽为止。这就产生了嵌入有TPG元件110的金属块(即内嵌TPG的散热器)。

在其中使用烧结、金属注射模制或消失泡沫铸造来产生嵌入有TPG元件110的金属块的另一个实施例中,可产生模具或泡沫块,以在注射熔融金属之前结合更加复杂的特征,以产生传导冷却式散热框。
虽然已经关于各种具体实施例对本发明进行了描述,但是本领域技术人员将认可,可利用在权利要求书的精神和范围内的修改来实践本发明。
Claims (11)
1.一种用于形成内嵌热解石墨(TPG)的散热器的方法,所述方法包括:
将至少一个TPG元件悬吊在模中;
对所述模填充金属材料;
加热所述模,以使所述至少一个TPG元件结合在所述金属材料内,以产生内嵌TPG的散热器;以及
冷却经结合的内嵌TPG的散热器。
2.根据权利要求1所述的方法,其特征在于,所述方法包括将至少一个平坦的TPG条悬吊在所述模中。
3.根据权利要求1所述的方法,其特征在于,所述方法包括使用金属栓钉来悬吊所述至少一个TPG元件。
4.根据权利要求1所述的方法,其特征在于,所述方法包括对所述模填充选自铝、铜和它们的组合组成的组的金属材料。
5.根据权利要求4所述的方法,其特征在于,所述方法包括对所述模填充粉末化金属材料。
6.根据权利要求4所述的方法,其特征在于,所述方法包括对所述模填充液态金属材料。
7.根据权利要求1所述的方法,其特征在于,填充所述模包括金属注射模制。
8.根据权利要求1所述的方法,其特征在于,加热所述模包括烧结工艺。
9.根据权利要求1所述的方法,其特征在于,所述方法进一步包括用金属镀覆所述至少一个TPG元件。
10.根据权利要求9所述的方法,其特征在于,所述方法包括用选自铝、铜和它们的组合组成的组的金属镀覆所述至少一个TPG元件。
11.根据权利要求1所述的方法,其特征在于,所述模设计成进一步包括翅片特征,以减少对所述内嵌TPG的散热器的加工。
