技术领域
本发明大体来说是针对燃料电池组件且特定来说是针对固体氧化物燃料电池材料。
背景技术
燃料电池是可以高效率将燃料中所存储的能量转换成电能的电化学装置。电解槽电池是可使用电能还原给定材料(例如水)以产生燃料(例如氢气)的电化学装置。所述燃料电池和电解槽电池可包括以燃料电池和电解模式两者操作的可逆电池。
在例如固体氧化物燃料电池(SOFC)系统的高温燃料电池系统中,氧化流穿过燃料电池的阴极侧,而燃料流穿过燃料电池的阳极侧。氧化流通常是空气,而燃料流可以是碳氢化合物燃料,例如甲烷、天然气、丙烷、乙醇或甲醇。在750℃与950℃之间的典型温度下操作的燃料电池使得能够组合氧气与游离氢,从而留下多余电子。过多电子被送回到燃料电池的阴极侧而穿过在阳极与阴极之间完成的电路,从而产生穿过所述电路的电流。
可在内部或外部给燃料电池堆叠装用于燃料和空气的歧管。在内部装歧管的堆叠中,使用所述堆叠内所含有的上升管将燃料和空气配送到每一电池。换句话说,气体流动穿过每一燃料电池的支撑层(例如电解质层)中的开口或孔和每一电池的气体分离器。在外部装歧管的堆叠中,堆叠在燃料和空气入口和出口侧上是敞开的,且燃料和空气是独立于堆叠装备(stack hardware)而引入和收集的。举例来说,入口和出口燃料和空气在堆叠与所述堆叠位于其中的歧管外壳之间的单独通道中流动。
通常,将SOFC制造为电解质支撑型、阳极支撑型或阴极支撑型,这取决于电池的三个功能组件中的哪一者提供结构支撑。在平坦电解质支撑型SOFC设计中,将阳极和阴极电极作为油墨喷涂到平坦陶瓷电解质的相对表面上。然而,在某些负载条件下,这些设计中可能会出现结构完整性的弱点,尤其是在燃料入口和出口上升管开口处或周围。
已知陶瓷响应于所施加的拉伸负载而在可发生任何塑性变形之前展示出断裂,例如在热循环期间。陶瓷中的断裂通常在原有的缺陷(例如微裂纹、内部小孔和颗粒棱角)处开始。断裂强度取决于存在能够起始裂纹的缺陷的可能性。见威廉D.卡利斯特(WILLIAM D.CALLISTER,JR.),材料科学与工程(MATERIALS SCIENCE ANDENGINEERING),第5版(1999),第407到409页。对于含有相同缺陷密度的两个陶瓷样本,已知样品大小和体积影响断裂强度:“样品越大,此瑕疵存在的概率越大,且断裂强度越低。”,如卡利斯特在第408页处所述。
发明内容
一种固体氧化物燃料电池(SOFC)包括:阴极电极;阳极电极;和固体氧化物电解质,其位于所述阳极电极与所述阴极电极之间。所述阴极电极包括渗透有阴极催化剂材料的多孔陶瓷层,所述阳极电极包括渗透有阳极催化剂材料的多孔陶瓷层,且所述电解质包括具有比所述阳极电极和所述阴极电极低的孔隙率的陶瓷层。
本发明的另一方面提供一种SOFC,其包含:阴极电极;阳极电极;和固体氧化物电解质,其位于所述阳极电极与所述阴极电极之间。所述阳极电极或所述阴极电极包括渗透有阳极材料或阴极材料的多孔第一陶瓷层,且所述电解质包括具有比所述第一陶瓷层低的孔隙率的第二陶瓷层。

具体实施方式
在本发明的一个实施例中,仅电极为电池提供结构支撑。阳极和阴极电极包括喷涂或丝网印刷到陶瓷电解质上的油墨,陶瓷电解质例如是稳定氧化锆和/或经掺杂氧化铈,例如氧化钇稳定氧化锆(“YSZ”)、氧化钪稳定氧化锆(“SCZ”)、掺杂氧化钆的氧化铈(“GDC”)和/或掺杂氧化钐的氧化铈(“SDC”)电解质。在本发明的另一实施例中,电极与电解质两者均为燃料电池提供结构支撑。此为每一电池提供更高强度且允许更薄和/或更大占用面积电解质同时降低电解质生产的成本。密实电解质层位于两个渗透催化剂的电极层之间,所述两个电极层具有高于所述电解质层的孔隙率。可将所述电解质视为“无孔的”,这是因为所述电解质的孔隙率低于所述电极的孔隙率且应为足够低以防止电极催化剂渗透穿过所述电解质的厚度。然而,应注意,作为陶瓷材料,电解质含有一定量的孔隙率。尽管在电解质内允许有闭口小孔(因为所述小孔与表面无任何关系),但应最小化开口孔隙率的量。优选地,孔隙率限度为如此以致透过性低到足以避免在无离子流动的情况下燃料与氧化剂发生显著反应且透过性低到足以维持电极之间的某一空间间隙。
在一个实施例中,两个外部电极层与中间电解质层由相同陶瓷材料(例如稳定氧化锆)制作。在另一实施例中,外部多孔电极层由与电解质材料不同的陶瓷材料制作。所述电极层可由彼此相同或不同的陶瓷材料制作。在任一情况下,所述电极层渗透有不同的相应阳极和阴极催化剂材料。在又一实施例中,将陶瓷夹层和/或不连续外部层添加到燃料电池以提供加强,借此给燃料电池提供额外机械强度。
尽管上文将电极催化剂描述为优选地是通过渗透到多孔陶瓷层中而产生,但可通过任何适合方法来制作燃料电池。此外,尽管稳定氧化锆(例如氧化钇稳定氧化锆、氧化钪稳定氧化锆和/或氧化铈稳定氧化锆)以及经掺杂氧化铈(例如掺杂氧化钐的氧化铈)作为用于电极和/或电解质层的陶瓷材料是优选的,但可替代地使用其它适合陶瓷材料。
图1图解说明根据本发明第一实施例的固体氧化物燃料电池(SOFC)1。燃料电池1包含多孔阳极电极3、密实固体氧化物电解质5和多孔阴极电极7。在此实施例中,电极层3、7和电解质层5由相同陶瓷材料制作,例如稳定氧化锆,例如氧化钇稳定氧化锆(“YSZ”)、氧化钪稳定氧化锆(“SSZ”)、氧化钪氧化铈稳定氧化锆(“SCSZ”)(其也可称为掺杂钪和铈的氧化锆)或其混合物。在一个实例中,电解质5和电极3、7可包括YSZ或SSZ,例如8摩尔YSZ(即,8摩尔%氧化钇/92摩尔%氧化锆复合物)或8摩尔%SSZ;还可使用10摩尔或11摩尔%SSZ。在另一实例中,电解质和电极可包括氧化钪氧化铈稳定氧化锆(SCSZ),例如10摩尔氧化钪1摩尔氧化铈稳定氧化锆。在另一实施例中,电解质可以是经掺杂氧化铈材料,例如掺杂氧化钆的氧化铈(GDC)。借助前驱物将阳极和阴极催化剂分别渗透到多孔电极3、7中,所述前驱物包括溶解于溶剂中的盐或金属有机物或熔融金属盐。溶液中盐的比率和因此金属阳离子的比率为如此以致在成分的加热和反应之后形成所需的催化剂相。可在氧化气氛中加热所述前驱物以形成氧化物,或者在还原气氛中加热所述前驱物并使其反应从而产生金属相。在还原状态中,阳极电极催化剂可包括镍,例如纯镍或镍与另一金属(例如铜)的合金。此催化剂在其处于氧化状态中时呈氧化镍的形式。因此,可将阳极催化剂作为氧化镍来渗透,且随后在操作之前在还原气氛中对阳极电极进行退火以将氧化镍还原成镍。阴极电极催化剂可包括钙钛矿材料,例如亚锰酸镧锶(LSM)。还可使用具有通式(LaxSr1-x)(MnyA1-y)O3(其中A为Cr和/或Co,0.6<x<0.9,0≤y<0.4)或(LaxD1-x)(EyG1-y)O3(其中D为Sr或Ca,且E和G为Fe、Co、Mn和Cr中的一者或一者以上(0.6<x<0.9,0≤y<0.4))的其它导电钙钛矿,包含LSCr、LSCo等,或者还可使用贵金属,例如Pt。
图2图解说明根据本发明第二实施例的SOFC 11。电池11包含多孔阳极电极3、密实固体氧化物电解质5和多孔阴极电极7。电极3和7由与电解质5的材料不同的材料制作。电极3与7可由彼此相同或不同的材料制作。电解质5可由高离子导电材料(例如SSZ)制作,而电极3和7可由更高强度、更低离子导电率材料(例如YSZ)制作。举例来说,将3摩尔%氧化钇YSZ(3YSZ)用于电极3、7。或者,使用4摩尔%氧化钇YSZ(4YSZ)来避免与3YSZ的相变相关联的问题。一般来说,可使用具有多于3摩尔%氧化钇的YSZ组合物,例如3到10摩尔%氧化钇,例如5到10摩尔%氧化钇(即,(ZrO2)1-Z(Y2O3)Z,其中0.03≤z≤0.1)。
优选地,用于电解质5的氧化钪稳定氧化锆具有以下式:[(ZrO2)1-y(CeO2)y]1-x(Sc2O3)x,其中0.06≤x≤0.11且0≤y≤0.01。尽管通过所述式来描述化学计量的稳定氧化锆,但可使用每一金属原子具有多于或少于两个氧原子的非化学计量的稳定氧化锆。举例来说,电解质可包括具有1摩尔%氧化铈和10摩尔%氧化钪的SCSZ(即,[ZrO2)1-y(CeO2)y]1-x(Sc2O3)x,其中x=0.1且y=0.01)。可用其它陶瓷氧化物来替代SCSZ中的氧化铈。因此,可使用替代氧化钪稳定氧化锆,例如氧化钪氧化钇稳定氧化锆(“SYSZ”)(其也可称为掺杂钪和钇的氧化锆)和氧化钪氧化铝稳定氧化锆(“SA1SZ”)(其也可称为掺杂钪和铝的氧化锆)。氧化钇或氧化铝可构成氧化钪稳定氧化锆中的1摩尔%或更少。
SOFC中的层数目不需限制于三个。图3图解说明根据第三实施例的SOFC 21。在此实施例中,一个额外夹层4位于电解质3与阳极5之间,且另一夹层6位于电解质5与阴极7之间。如果需要,那么可在SOFC 21中使用层4、6中的仅一个层。可使用例如经掺杂氧化铈等材料(其可增强电池的氧化还原稳定性且进一步减少昂贵材料的使用)来制造夹层4、6。可使用掺杂氧化钐、氧化钆或氧化钇的氧化铈(换句话说,所述氧化铈可含有在并入到所述氧化铈中之后形成氧化物的Sm、Gd和/或Y掺杂元素)作为夹层4、6材料。优选地,经掺杂氧化铈相组合物包括Ce(1-x)AxO2,其中A包括Sm、Gd或Y中的至少一者,且x大于0.1但小于0.4。举例来说,x可介于0.15到0.3的范围内且可等于0.2。用于电极3、7和电解质5的材料可与上文针对第一和第二实施例描述的那些材料相同。
期望所有层3、4、5、6、7为尽可能薄。所述层的厚度可经优化以提供所需的电学和机械性质。举例来说,中间电解质层5应为至少5微米厚,例如约25到约75微米厚,而外部多孔电极层3、7的厚度可在约20到约100微米之间。如果适当调整三个层3、5、7的烧结性质,那么三层电池的厚度可以是不对称的。阳极多孔层3可比阴极层7薄以允许阳极处的高燃料利用率而可将阴极保持为较厚,因为空气利用率通常不那么关键。举例来说,阳极层3可以是约20到约50微米厚而阴极层7可以是约50到约100微米厚。对于图3中所示的五层电池21,电极3、7可以是约20到约100微米厚,电解质5可以是5到30微米厚且夹层4、6可以是5到20微米厚。举例来说,电池21的结构可包括50微米厚阳极电极3(包括渗透有Ni或氧化镍催化剂的3YSZ或4YSZ)、10微米厚经掺杂氧化铈(例如SDC)夹层4、10微米厚SSZ电解质5、10微米厚经掺杂氧化铈(例如SDC)夹层6和50微米厚阴极电极7(包括渗透有LSM或Pt催化剂的3YSZ或4YSZ)。如果需要,那么阳极电极3可包括功能渐变的电极,其含有第一部分和第二部分,使得所述第一部分位于电解质5与所述第二部分之间。所述阳极电极的第一部分含有比所述阳极电极的第二部分低的孔隙率和比其低的含镍催化剂与陶瓷基质的比率,如在2006年10月18日提出申请的序列号为60/852,396的美国临时专利申请案中所描述,所述临时专利申请案以全文引用的方式并入本文中。举例来说,所述阳极电极的第一部分可含有5到30体积%的孔隙率和1到20体积%的镍相含量。所述阳极电极的第二部分可含有31到60体积%的孔隙率和21到60体积%的镍相含量。所述阳极电极的第一部分和第二部分可包括两个或两个以上单独子层或者所述孔隙率和镍含量可沿着阳极电极3厚度连续地或逐步地渐变。
在另一实施例中,将不连续外部或支撑层30添加到SOFC 31。一个此种实施例图解说明于图4A和4B中,其中外部层30包括具有六边形孔32的薄片,所述六边形孔暴露下伏电极3或7。然而,孔32可具有除六边形以外的形状,例如矩形、正方形、椭圆形、圆形、不规则形状等。外部层30可以是50到200微米厚。外部或支撑层30可包括任何强陶瓷材料(例如YSZ、SSZ或经掺杂氧化铈),其可被烧结且与电极相容。外部或支撑层30可位于邻近于阴极电极7或邻近于阳极电极3处。如果需要,那么可提供两个支撑层,一个邻近于阳极而另一个邻近于阴极电极。
图4B显示在内部装用于燃料的歧管而在外部装用于空气的歧管的电池31的俯视图。因此,所述电池含有内部燃料入口33和出口34上升器开口。然而,可视需要在内部和/或外部给电池31装用于燃料和/或空气的歧管。所述外部层的添加导致加强的结构,从而给所述电池提供额外机械强度且允许将其它层定大小成其电化学理想厚度。
如果外部层30位于电化学活性区域外侧(称为外围区域),如图4C中所示,那么甚至可将离子不导电材料用于层30,例如氧化锆增韧氧化铝,其为低廉的高强度材料。在图4B和4C中,仅多孔层3的中心或活性部分35渗透有催化剂以形成所述电池的电极。所述外围区域(例如邻近于上升管开口33和34的区域)可保持不渗透有催化剂。或者,所述多孔层的整个平面可渗透有催化剂材料。
如果需要,那么可围绕多孔层3、7和/或围绕上升管开口(如果存在)形成密封件。如图5中所示,当多孔层3、7延伸到电池41的边缘时,接近所述电池的边缘或外围的活性区外侧的多孔层可填充有陶瓷、玻璃或玻璃陶瓷混合物以形成密封件42来消除因燃料与小孔中或接近于小孔的周围空气之间的相互作用而出现的潜在问题。或者,可使用边缘密封件,其中允许玻璃流过电解质的薄外部边缘以形成所述密封件。或者,无孔中间电解质层5可横向延伸经过多孔层3、7且在多孔层3或7的边缘上方折叠以形成密封件42。优选地,层5在阳极电极层3上方折叠以形成所述密封件。所述折叠式密封件可结合填充式小孔型密封件或结合常规玻璃复合层型密封件使用。
燃料电池堆叠常常由呈平坦元件、管或其它几何结构形式的多个SOFC构造而成。必须将燃料和空气提供到电化学活性表面(其可以是大表面)。如图6中所示,燃料电池堆叠的一个组件即所谓的气流分离器(称为平坦堆叠中的气流分离器板)9,其分离所述堆叠中的个别电池。所述气流分离器板将流向所述堆叠中一个电池的燃料电极(即,阳极3)的燃料与流向所述堆叠中邻近电池的空气电极(即,阴极7)的氧化剂(例如空气)分离。所述燃料可以是碳氢氧化物燃料,例如用于内部革新电池的天然气或包括氢气、水蒸气、一氧化碳的革新碳氢氧化物燃料以及用于外部革新电池的未革新碳氢氧化物燃料。分离器9含有肋10之间的通路或通道8。气流分离器板9还常常用作将一个电池的燃料电极3电连接到邻近电池的空气电极7的互连件。在此情况下,用作互连件的气流分离器板由导电材料制作或含有导电材料,例如Cr-Fe合金。可在所述阳极电极与所述互连件之间提供导电接触层,例如镍接触层或网。可在所述阴极电极与所述堆叠的下一邻近互连件之间提供导电陶瓷坯料,例如LSM膏。图6显示较低SOFC 1位于两个气体分离器板9之间。
此外,尽管图6显示所述堆叠包括多个平坦或板形燃料电池,但所述燃料电池可具有其它配置,例如管状。更进一步,尽管图6中显示垂直定向的堆叠,但可水平地或以垂直与水平之间的任一其它适合方向来堆叠所述燃料电池。
本文中所使用的术语“燃料电池堆叠”意指多个共用共同的燃料入口和排放通路或上升管的堆叠式燃料电池。本文中所使用的“燃料电池堆叠”包含含有两个端板的不同电实体,所述两个端板连接到所述堆叠的功率调节设备和功率(即,电)输出。因此,在一些配置中,所述不同电实体电力输出可与其它堆叠分开受控制。本文中所使用的术语“燃料电池堆叠”还包含所述不同电实体的一部分。举例来说,所述堆叠可共用相同端板。在此情况下,所述堆叠共同地包括不同电实体。在此情况下,无法独立地控制两个堆叠的电力输出。
可使用任一适合陶瓷制造方法来形成本发明实施例的SOFC。对于油墨印刷的电极,将电极油墨施加到电解质的相对侧,随后进行烧结。可通过对生陶瓷进行层压带浇注来制造所描述SOFC的多层结构(即,其中层压带含有电极基质和电解质生陶瓷)。或者,可通过多层带浇注形成所述SOFC。将多个带层压延或辊压使得可进一步操纵层厚度。还可使用其它压实方法,例如带浇注层的单轴压制或等静压压制。可借助或不借助相容有机粘合剂来执行所述压制。电极层3、7可含有造孔剂材料而电解质5不含有造孔剂材料。可使用任一适合造孔剂材料,例如碳(例如,石墨、活性碳、石油焦、炭黑等)、淀粉(例如,玉米、大麦、大豆、马铃薯、稻米、木薯、豌豆、西谷椰子(sago palm)、小麦、美人蕉等)和/或聚合物(例如,聚丁烯、聚甲基戊烯、聚乙烯(例如珠粒)、聚丙烯(例如珠粒)、聚苯乙烯、聚酰胺(尼龙)、环氧树脂、ABS、丙烯酸树脂、聚酯(PET)等),如美国公开申请案2007/0006561中所描述,所述申请案以引用的方式并入本文中。造孔剂可构成生陶瓷混合物(其还包含陶瓷前驱物(即,氧化锆、氧化钪、氧化钇、氧化铈等)、粘合剂和溶剂)的约1到约25重量%。在后续退火步骤(例如燃烧、烘焙或烧结步骤)期间,造孔剂材料被燃烧且留下多孔电极结构,而不存在造孔剂的中间电解质层会变得密集。或者,可在烧结或烧制中间层之后沉积多孔外部层。可在比中间层低的温度下烧结或烧制外部层。还可在烧结中间电解质层之后通过例如带浇注、丝网印刷、旋涂等方法来增加外部层或夹层;此增加允许在较低温度下发生烧结,借此扩大材料的选择。
优选地将电极与电解质层一起烧结以形成强结构元件。其可在空气中在任一适合温度下烧结,例如1150℃与1400℃之间的温度。通过在烧结步骤之前和/或之后将适当催化剂材料渗透到两个外部多孔电极基质层3、7中来形成电极。可将催化剂材料以液体或悬浮液形式提供到电极基质层。优选地,在烧结步骤之后发生渗透步骤。可使经渗透的电极在600℃或更低的温度下经受烘焙退火步骤,所述温度远低于操作温度且甚至更远离陶瓷烧结温度,借此避免当从外部施加并烧结电极时通常观察到的SOFC弱化。此外,所涉及的所有材料的反应性在烘焙温度下为低的,此避免关于可形成不合意材料相的以传统方式烧制的电极的另一常见困难。
图7显示其中电极(阳极或阴极)包括多孔陶瓷层73且其中电解质包括陶瓷薄膜75的SOFC 71,陶瓷薄膜75具有比多孔陶瓷层73的孔隙率小的孔隙率。多孔层73与薄膜75一起构成陶瓷结构77。陶瓷结构77可由任一适合电解质材料制作,例如氧化钪稳定氧化锆(SSZ)。多孔层73优选地比薄膜75厚且将结构支撑赋予薄膜75。多孔层73的孔隙率和厚度可经修整以满足SOFC 71的强度要求。举例来说,多孔层73具有约100μm到约1000μm的厚度,例如约200μm到约500μm。薄膜75具有小于约60μm的厚度,例如约10μm到约60μm,优选地约20μm到约50μm。
为形成电极,用阳极材料或阴极材料渗透多孔层73。举例来说,用镍渗透多孔层73使得所述多孔层构成阳极电极。或者,用导电钙钛矿材料(例如亚锰酸镧锶(LSM))渗透所述多孔层,使得多孔层73构成阴极电极。可通过将阳极或阴极材料的前驱物(例如催化前驱物)的溶液沉积到多孔层73的小孔中来执行渗透。
SOFC 71还包含与结构77的薄膜75接触的第二电极79。第二电极79优选地比膜75或多孔层73薄。举例来说,第二电极79可小于40μm厚,例如约10μm到30μm,优选地约20μm。可在对多孔层73执行渗透之前或之后形成第二电极79。如果多孔层73构成阳极,那么第二电极79构成阴极。或者,如果多孔层73构成阴极,那么第二电极79构成阳极。可使用常规方法(例如丝网印刷)来沉积第二电极79。在将第二电极沉积于薄膜79上之后,可在用溶液渗透多孔层73之前或之后烧结第二电极79。可在约1150℃到约1400℃的温度下执行烧结。优选地,仅执行单个烧结步骤,使得同时对阳极、阴极和电解质进行共烧结。
SOFC 71的优点是其最小化与SSZ电解质的降级相关联的橙色脱色。优选地,电解质薄膜75足够薄以最小化电解质内的氢扩散。虽然不期望受限于任一特定理论,但据信SSZ电解质的橙色脱色至少部分地是由于氢扩散而出现,且因此电解质的厚度减小往往降低降级且增加使用寿命。除了降低的降级以外,SOFC 71的电解质薄膜75还展示出减小电解质的离子电阻且借此增加电池性能的额外优点。
图8A显示根据本发明替代实施例的燃料电池。如图8A中所示,孔加强电解质171包括燃料入口133和出口134上升管开口。上升管开口133、134位于电解质171的非活性区177上,所述非活性区位于阳极电极103的外围周围。在此实施例中,阳极电极103可以是油墨印刷的电极而非渗透有先前实施例的催化剂材料的多孔陶瓷或者阳极电极103可包括渗透有催化剂材料的多孔陶瓷。每一上升管开口还包含至少部分地位于每一上升管开口133、134的圆周周围的陶瓷加强区173、175。优选地,加强区173、175在环绕上升管开口133、134的区中(其中最可能发生电解质故障)给电解质171提供改进的机械性质(例如,断裂强度、硬度、疲劳强度、疲劳、韧度),借此延长电解质171的寿命。如图8B中所示,已使用对经历约600℃到约800℃的热负载的模拟电解质的有限元分析(“FEA”)识别最高应力的区域。
如图8A中所示,加强区173、175位于电解质171的非活性区177上。优选地,电解质加陶瓷加强区的厚度比非活性区177的不含有陶瓷加强区的部分厚且比电解质171的被阳极103覆盖的部分厚。此厚度差可大于约25μm,例如约25μm到约150μm,例如约50μm到125μm。加强区173、175可呈半圆形、马蹄形、新月形或U形的形状。优选地,加强区173、175并不围绕上升管开口133、134的周边形成完整圆形,而是部分地敞开以允许燃料分别从阳极侧进入和离开入口133和出口134开口。加强区173、175可位于电解质171的任一侧或两个侧上。在一实施例中,加强区173、175仅位于电解质171的阳极(顶部)侧上,而密封件(未显示)位于阴极(底部)侧上且完全围绕每一上升管开口的圆周以防止燃料和空气流的混合。
可以各种方式制作加强区173、175。举例来说,可在已经烧制的电解质上层压并烧结额外电解质材料层。接着烧结并固化所述电解质。或者,可使用丝网印刷技术将陶瓷坯料(具有或不具有加强纤维和/或粒子)提供到所述电解质上。如果将加强纤维或粒子并入到膏中,那么加强相的材料可类似于或不同于基底电解质衬底的材料。优选地,加强相的材料具有与基底电解质衬底的热膨胀系数类似的热膨胀系数,使得最小化因热循环所致的破裂。其上沉积有膏的电解质可以是经烧制电解质或尚未经烧制的生带。所述生带可含有电解质、阳极和阴极。在生带的情况下,可将陶瓷坯料与生带一起共烧结以减少在燃料电池制造期间使用的烧制步骤的数目。
出于说明和描述目的,上文已呈现了对本发明的描述。其并非打算为穷尽性或将本发明限制于所揭示的精确形式,且可依据上述教示内容或根据本发明的实践做出各种修改和变化。所述描述的选择旨在解释本发明的原理和其实际应用。本发明的范围打算由所附权利要求书和其等效内容来界定。
Claims (58)
1.一种固体氧化物燃料电池(SOFC),其包括:
阳极电极;
阴极电极;和
固体氧化物电解质,其位于所述阳极电极与所述阴极电极之间;
其中:
所述阳极电极包括渗透有阳极催化剂材料的多孔第一陶瓷层;
所述阴极电极包括渗透有阴极催化剂材料的多孔第二陶瓷层;且
所述电解质包括具有比所述第一陶瓷层和所述第二陶瓷层低的孔隙率的第三陶瓷层。
2.根据权利要求1所述的SOFC,其中所述第一陶瓷层、所述第二陶瓷层和所述第三陶瓷层包括相同材料。
3.根据权利要求2所述的SOFC,其中所述第一陶瓷层、所述第二陶瓷层和所述第三陶瓷层包括氧化钪稳定氧化锆(SSZ)或氧化钇稳定氧化锆(YSZ)。
4.根据权利要求3所述的SOFC,其中所述第一陶瓷层、所述第二陶瓷层和所述第三陶瓷层包括8SSZ或8YSZ。
5.根据权利要求1所述的SOFC,其中所述第三陶瓷层的材料不同于所述第一陶瓷层和所述第二陶瓷层的材料。
6.根据权利要求5所述的SOFC,其中所述第一陶瓷层和所述第二陶瓷层具有比所述第三陶瓷层高的强度和比其低的离子导电率。
7.根据权利要求6所述的SOFC,其中所述第一陶瓷层和所述第二陶瓷层包括YSZ且所述第三陶瓷层包括SSZ。
8.根据权利要求1所述的SOFC,其进一步包括:
第四陶瓷层,其位于所述第一陶瓷层与所述第三陶瓷层之间;和
第五陶瓷层,其位于所述第二陶瓷层与所述第三陶瓷层之间。
9.根据权利要求8所述的SOFC,其中:
所述第一陶瓷层、所述第二陶瓷层和所述第三陶瓷层包括稳定氧化锆层;且
所述第四陶瓷层和所述第五陶瓷层包括经掺杂氧化铈层。
10.根据权利要求1所述的SOFC,其进一步包括位于所述阳极电极上或所述阴极电极上的不连续陶瓷支撑层。
11.根据权利要求1所述的SOFC,其中所述多孔第一陶瓷层的外围部分填充有密封材料。
12.根据权利要求1所述的SOFC,其中所述第三陶瓷层的一部分折叠于第一陶瓷层的外围部分上方。
13.根据权利要求1所述的SOFC,其中:
所述电解质为约25到约75微米厚;且
所述阳极电极和所述阴极电极层为约20到约100微米厚。
14.根据权利要求1所述的SOFC,其中所述阳极电极比所述阴极电极薄。
15.根据权利要求1所述的SOFC,其中所述SOFC被并入到包括多个通过气体分离器/互连板分离的平坦SOFC的堆叠中。
16.一种制作固体氧化物燃料电池(SOFC)的方法,其包括:
提供包括多孔第一陶瓷层、多孔第二陶瓷层和第三陶瓷层电解质的结构,所述第三陶瓷层电解质具有比所述第一陶瓷层和所述第二陶瓷层低的孔隙率;
将阳极电极催化剂渗透到所述第一多孔陶瓷层中以形成阳极电极;和
将阴极电极催化剂渗透到所述第二多孔陶瓷层中以形成阴极电极。
17.根据权利要求16所述的方法,其中通过将造孔剂提供到第一生陶瓷层中和第二生陶瓷层中但不提供到第三生陶瓷层中、随后加热所述结构以烧尽所述造孔剂来形成所述结构。
18.根据权利要求17所述的方法,其中通过对所述第一生陶瓷层、所述第二生陶瓷层和所述第三生陶瓷层进行带浇注、随后进行烧结来形成所述结构。
19.根据权利要求18所述的方法,其中通过多层带浇注来形成所述结构。
20.根据权利要求18所述的方法,其中通过对所述带浇注层进行辊压来形成所述结构。
21.根据权利要求18所述的方法,其中通过对所述带浇注层进行单轴压制或等静压压制来形成所述结构。
22.根据权利要求21所述的方法,其中借助或不借助相容有机粘合剂来执行所述压制。
23.根据权利要求16所述的方法,其中所述结构进一步包括:
第四陶瓷层,其位于所述第一陶瓷层与所述第三陶瓷层之间;和
第五陶瓷层,其位于所述第二陶瓷层与所述第三陶瓷层之间。
24.根据权利要求16所述的方法,其进一步包括用密封材料填充所述多孔第一陶瓷层的外围部分。
25.根据权利要求16所述的SOFC,其进一步包括将所述第三陶瓷层的一部分折叠于第一陶瓷层的外围部分上方。
26.一种固体氧化物燃料电池(SOFC),其包括:
阳极电极;
阴极电极;和
固体氧化物电解质,其位于所述阳极电极与所述阴极电极之间;
其中:
所述阳极电极或所述阴极电极包括渗透有阳极材料或阴极材料的多孔第一陶瓷层;且
所述电解质包括具有比所述第一陶瓷层低的孔隙率的第二陶瓷层。
27.根据权利要求26所述的SOFC,其中:
所述阳极电极包括所述多孔第一陶瓷层;且
所述阳极材料包括位于所述多孔第一陶瓷层中的镍。
28.根据权利要求26所述的SOFC,其中:
所述阴极电极包括所述多孔第一陶瓷层;且
所述阴极材料包括位于所述多孔第一陶瓷层中的LSM。
29.根据权利要求26所述的SOFC,其中:
所述多孔第一陶瓷层包括SSZ多孔层;且
所述第二陶瓷层包括SSZ薄膜。
30.根据权利要求29所述的SOFC,其中所述电解质小于约60μm厚且所述多孔第一陶瓷层为约100μm到约1000μm厚。
31.根据权利要求30所述的SOFC,其中所述电解质为约20μm到约50μm厚,所述多孔第一陶瓷层为约200μm到约500μm厚,且位于所述电解质的与所述第一陶瓷层相对一侧上的电极具有约10μm到约30μm的厚度。
32.一种制作固体氧化物燃料电池(SOFC)的方法,其包括:
提供包括多孔第一陶瓷层和第二陶瓷层电解质的结构,所述第二陶瓷层电解质具有比所述第一陶瓷层低的孔隙率;
用第一电极材料渗透所述第一陶瓷层以形成第一电极;和
在所述电解质上形成第二电极,使得所述电解质位于所述第一电极与所述第二电极之间。
33.根据权利要求32所述的方法,其中:
所述第一电极包括阳极电极;且
所述第一电极材料包括镍。
34.根据权利要求32所述的方法,其中:
所述第一电极材料包括阴极电极;且
所述第一电极材料包括LSM。
35.根据权利要求32所述的SOFC,其中:
所述多孔第一陶瓷层包括SSZ多孔层;且
所述电解质包括SSZ薄膜。
36.根据权利要求32所述的方法,其中所述渗透步骤包括将含有所述第一电极材料前驱物的溶液沉积到所述第一陶瓷层上。
37.根据权利要求32所述的方法,其中所述形成所述第二电极的步骤包括将所述第二电极丝网印刷到所述电解质上。
38.根据权利要求37所述的方法,其进一步包括对所述阳极电极、所述阴极电极和所述电解质进行共烧制。
39.一种固体氧化物燃料电池,其包括:
陶瓷电解质,其具有至少一个燃料入口或出口上升管开口;
阳极,其在所述电解质的第一侧上接触所述电解质;
阴极,其在与所述第一侧相对的第二侧上接触所述电解质;和
陶瓷加强区,其位于邻近于所述上升管开口处。
40.根据权利要求39所述的燃料电池,其中所述陶瓷加强区至少部分地位于所述上升管开口的圆周周围。
41.根据权利要求40所述的燃料电池,其中:
所述电解质包括活性区和非活性区;
所述阳极和所述阴极至少部分地在所述电解质的所述活性区上接触所述电解质;
所述陶瓷加强区位于所述电解质的所述非活性区上;且
所述电解质与所述陶瓷加强区的组合厚度比所述活性区的厚度厚且比不含有所述陶瓷加强区的所述非活性区的厚度厚。
42.根据权利要求41所述的燃料电池,其中所述电解质与所述陶瓷加强区的所述组合厚度比所述活性区的所述厚度厚约25μm到约150μm且比不含有所述陶瓷加强区的所述非活性区的所述厚度厚约25μm到约150μm。
43.根据权利要求41所述的燃料电池,其中所述加强区包括半圆形、马蹄形、新月形或U形中的至少一者。
44.根据权利要求41所述的燃料电池,其进一步包括密封件,其中:
所述加强区位于所述第一侧上;且
所述密封件完全位于所述第二侧上所述上升管开口的所述圆周周围。
45.根据权利要求39所述的燃料电池,其中所述加强区包括电解质材料的压层,所述电解质材料包括氧化钇或氧化钪。
46.根据权利要求39所述的燃料电池,其中所述加强区包括丝网印刷的陶瓷。
47.根据权利要求46所述的燃料电池,其中所述丝网印刷的陶瓷含有加强纤维或粒子。
48.一种制作孔加强电解质的方法,其包括:
邻近于陶瓷电解质中的上升管开口提供陶瓷加强区;和
烧结所述陶瓷加强区。
49.根据权利要求48所述的方法,其中所述提供所述加强区的步骤包括将包括氧化钇或氧化钪的额外电解质材料层层压到所述电解质上。
50.根据权利要求48所述的方法,其中所述提供所述加强区的步骤包括将陶瓷坯料丝网印刷到所述电解质上。
51.根据权利要求50所述的方法,其中所述陶瓷坯料包括纤维或粒子。
52.根据权利要求50所述的方法,其中将所述加强区丝网印刷到包括所述电解质的生带上。
53.根据权利要求52所述的方法,其中所述烧结步骤包括对所述电解质、所述阳极和所述阴极进行共烧结。
54.根据权利要求48所述的方法,其中所述陶瓷加强区至少部分地位于所述上升管开口的圆周周围。
55.根据权利要求54所述的方法,其中:
所述电解质包括活性区和非活性区;
阳极和阴极至少部分地在所述电解质的所述活性区上接触所述电解质的相对侧;
所述陶瓷加强区位于所述电解质的所述非活性区上;且
所述电解质与所述陶瓷加强区的组合厚度比所述活性区的厚度厚且比不含有所述陶瓷加强区的所述非活性区的厚度厚。
56.根据权利要求55所述的方法,其中所述电解质与所述陶瓷加强区的所述组合厚度比所述活性区的所述厚度厚约25μm到约150μm且比不含有所述陶瓷加强区的所述非活性区的所述厚度厚约25μm到约150μm。
57.根据权利要求54所述的方法,其中所述加强区包括半圆形、马蹄形、新月形或U形中的至少一者。
58.根据权利要求48所述的方法,其进一步包括:
在包括所述烧结的陶瓷加强区的所述电解质的相对侧上施加油墨印刷的阳极和阴极;和
烧结所述油墨印刷的阳极和阴极;
其中所述提供陶瓷加强区的步骤包括将陶瓷坯料丝网印刷到所述电解质上。
