本发明涉及一种制造至少具有一含塑木复合材料(WPC)的芯层以及一顶部复合层的复合地板的方法,该方法包含提供WPC颗粒的步骤,该WPC颗粒中的聚合塑料内部包裹有自然纤维;形成地板芯层的步骤;将顶部复合层贴附至芯层以形成板材并对该板材做后续加工以形成一块或多块地板的步骤。本发明还涉及一种用于生产复合地板的装置以及一种新型复合地板。
以上所描述的方法已在例如专利号2006/0032175Al的美国专利中被公开,该文件公开了一种地板产品以及用于生产该产品的方法,其中所描述的板材包括WPC芯层以及位于其上层并形成顶部复合层的装饰层与覆盖层。WPC芯层用压出工艺加工,以产生100%的实体芯层或者具有一个或多个洞或者小孔的芯层。复合层先成型,一旦成型后就立即可以叠加于芯层上并通过胶粘剂粘合固定,最好采用热熔性胶粘剂,例如类似于聚氨酯热熔胶的热熔胶。

为了达到以上目的之一或更多,本发明提供了一种制造复合地板的方法,它包括步骤:提供一颗粒层、将该颗粒层熔化以及将熔化层层压以形成地板芯层。
这是一种制造复合地板的简单且低成本的方法,且也能够为板加工出高品质芯层。
优选地,在熔化的WPC颗粒层上可以设置一纸层、玻璃纤维层、金属箔层或诸如此类的,以与芯层板材压合在一起。

在将熔化的WPC层层压时得到一种有效的层压方法,就是在连续的步骤中层压形成连续的薄板网,并随后被切割成单独的薄板,以用作形成一块或多块地板的基材。如果一纸层要被熔化至芯层,其优点在于纸层以纸卷的形式提供并被逐渐放卷以层叠于熔化的WPC层上。
在根据本发明的方法的进一步实施例中,在熔化的WPC颗粒层的反面还设置有一第二纸层以使芯层的两面均形成有纸层。由于在芯层两面的纸层的提供,使得地板的合理冷却更易于控制,并可避免层板翘曲的风险,这种纸层的提供还有一个优点在于其阻止了WPC芯层的聚合物粘合至热压机上,例如连续热压机的传送带上。
作为将纸层贴附至熔化的芯层然后将复合层贴附至该纸层的另一种可选方式,还可以直接在熔化的WPC颗粒层上设置整个或者部分顶部复合层,以与芯层压合在一起。
本方法不再需要单独的步骤来将顶部复合层附着至芯层,其使得在一个步骤内即可生产出完整的板材,在该步骤内层压芯层与贴附所需层同时进行。
地板的后续生产加工包括将板材切割至单独的板块以及对板块的边缘进行机械加工与抛光加工以形成连接部件以及可选择性的锁定部件,以使多个板块之间相互连接在一起。
本发明还包括一种用于生产复合板的装置,它包括用于提供WPC颗粒层的颗粒提供部、用于将颗粒加热至基本呈熔化状态的温度的加热器、用于将颗粒压入具有适当尺寸的板材的压力机。优选地,它还包括一种向压力机提供一层或多层纸或者其它网状材料如玻璃纤维或者金属箔的机构,以在层压的过程中贴附至熔化的芯层。
此外,本发明还包括一种复合板,它包括由WPC制成的芯层、熔化至芯层的基层以及顶部复合层,顶部复合层至少包括贴附至基层的一层,例如浸渍有如三聚氰胺树脂等浸渍材料通过该浸渍材料贴附至纸基层的纸层,或者是熔融至玻璃纤维或者金属箔基层的发泡PVC层。
以下将结合附图示出的实施例以举例的方式对本发明做进一步的描述。
附图1为根据本发明的用于生产复合板的装置的示意图。
附图2为根据本发明制造的板子的放大剖视图。
附图3为根据本发明的用于生产复合板的另一实施例的装置的示意图。
参见各附图,特别是图1,显示了一种制造复合板材S的装置,复合板材S可能包括多个切割板材S并以现有技术中公知的方法完善加工后形成的板子P(见附图2)。
该装置包括一个颗粒供给部1,颗粒供给部1包括用于向支撑传送带4上提供颗粒3的层的机构2。
颗粒3由现有技术中已知的塑木复合材料制成,它包括占芯层的质量百分比为约30%到约95%的至少一种高分子材料以及约5%到约80%的至少一种自然纤维或者粉末,该高分子材料可以是一种或者多种具有聚烯烃基团的高分子聚合物,例如聚乙烯,其它典型的聚合物包括聚乙烯、聚氯乙烯、PVC共聚物以及其它一些适合的热塑性塑料。待处理的高分子材料可以是粉末状、液态、块状、颗粒状和/或其它任何形式。高分子材料可以是原始的、回收的或者是两种的混合。高分子材料可以与发泡剂相混合以形成微小泡沫结构的芯。
粉末的自然纤维具有特定的水分含量,其取决于WPC板的规格与要求。自然纤维可以来源于任何木材、纤维、其它自然源或者以上结合。一般来说,任何来自于树木、植物及其所属部分等的自然纤维均可以使用。对于木材和或木材纤维特定类型的选择可以对最终板子的性能造成影响。例如,非常坚硬的木材类型的纤维大体上比普通杉木更粗和/或更长;如果WPC芯层是由更长的纤维制成的,则其弯曲刚性将会更高;也可以使用合成纤维以增强产品机械性能,例如拉伸系数与弯曲系数;自然纤维或粉末可以是原始的、回收的或者是两者的混合;另外,自然纤维或者粉末可以与发泡剂相混合以制成微小泡沫结构的芯。
机构2可以包括一由Schilling-Knobel公司提供的系统,该系统在公开号为WO 99/26773的申请中有详细的描述,在此处作为参考,该系统包括一个安装在计量辘上的漏斗,计量辘收集将散布于传送带4上的材料,当然这里也可以采用其它类似方法。
下方传送带4的长度大于另一个上方传送带5的长度,该上方传送带5与颗粒供给部1相间隔一段距离设置。
上方传送带5与下方传送带4在一特定距离内相互平行地运行,并且该距离内包括多个不同区域。在传送带4和5的传送方向上的第一个区域为加热区6,在该区域内,WPC颗粒被加热至一定温度,使颗粒熔化到一起以形成一块连续的固体板材。加热温度取决于WPC颗粒中所使用的聚合物,例如可以介于180℃到250℃之间。在本典型实施例中,加热区6被划分为第一加热区域6A以及第二加热区域6B,其间设置有一对轧辊7。该对轧辊7分别设置在下方传送带的传送部下方以及上方传送带5的传送部上方,以对熔化颗粒层施加第一层压动作。一由两对上方轧辊与下方轧辊组成的第二副轧辊8对熔化颗粒层施加最终层压动作,并决定了要形成板材的最终厚度。
传送带4和5之间的最后一个区域为退火区域9,在通过该区域后板材层3被冷却并形成最终形态。传送带4和5由两根加强并涂覆有热稳定涂层的带子形成,例如由涂覆有特富龙

的玻璃材料制成,带子的反面在加热区域6A,6B处与加热压板相接触,并在退火区域9处与冷却压板相接触,上方传送带5的压板可以在垂直方向上移动,而下方传送带4的压板是固定安装的。上方传送带5的压板的可移动性用于根据要形成板材的厚度需要来形成间隙。一般来说,加热压板与冷却压板不对颗粒层施加压力,而只有校准轧辊7和8用于对熔化颗粒层施加压力以决定其厚度。
根据本发明,颗粒层3的下面与上面设置有一纸层或其它吸收材料层10和11,以熔化至该处,也就是说通过颗粒中熔化的塑料粘附。纸层10和11通过从供应筒上放卷来提供。纸层10和11设置在颗粒层3与下方传送带4或者上方传送带5之间,也可以防止颗粒层粘合至传送带4和5。纸层10和11的传送速度要适应传送带4和5的速度,以使它们的速度相匹配,但纸层也可以不是主动供给的,而是由纸层与颗粒层3和/或传送带4及5间的摩擦力来拉动的。
在上方传送带5的下游处设置有一个切割机构12,用于将连续的薄板网切割为单独的板材S,这些板材随后被收集以进行进一步的加工。
附图2反映了根据附图1中所示的方式生产出的最终板块,该板块包括一由WPC颗粒制成的芯层3。
参见附图2所示,该板块包括一位于芯层3上的顶部复合层。在本实施例中,顶部复合层为一种高压复合结构,其至少包括一印刷装饰层14以及一浸透的保护性的覆盖层15,在加温加压下由于浸渍材料的作用被压合在一起成为单独一层,浸渍材料优选采用例如三聚氰胺树脂之类的树脂。优选地,三聚氰胺树脂中可以混合有尿素甲醛以获得较佳的性能,例如最小的收缩率以及降低的浑浊度。
覆盖纸15最好是高耐磨覆盖层,优选具有嵌入在纸层表面上的氧化铝或者其它坚硬的耐磨颗粒。
上述的顶部复合层或者顶层由一层或者多层纸层构成,但根据本发明,也可以是一个或者多个薄木片层,硫化纤维层或者其它合适作为顶层的层。
图案和所有上部的层可以具有类似浮雕的纹理,并且与印刷装饰层的纹理相一致,从而更好的模仿例如石头、砖头、陶瓷、木头、大理石等自然物。
最好但非必须地,在芯层的下面还设置有一底层,该底层固定于中心层3的下面,还可以在其之间设置一纸层10,底层可作为一平衡层并具有防潮的作用。
至少在该板块的相反两边上形成有用于将相邻板块连接在一起的连接机构16,并最好在各边上均形成有连接机构16。优选地,连接机构还具有一机械锁定系统,不仅在垂直于板块表面的方向上锁定相邻的板块,而且还在平行于板块表面并垂直于板块各边的方向上锁定相邻的板块。然而,本发明并不限于此种方式,各种连接机构,包括使用胶剂的方式,均涵盖在本发明内。
在一种可选的用于生产根据本发明的板块的方法中,顶部复合层与可选的底层在芯层板材形成的同时直接固定至芯层。也就是说,(纸)层10和11由用于形成通过胶剂直接固定至芯层的顶部复合层与底层的材料形成于熔化的芯层上,顶部复合层因此应为可成卷供给并可通过芯层的基层直接固定至芯层的结构。顶部复合层或者顶层可以由纸层构成,但根据本发明,也可以由一个或者多个薄木片层或者硫化纤维层构成,只要可以经受压合过程中的温度。
附图3示意性地反映了另一种可选的用于形成根据本发明的板块的方式,该方式的目的是直接在WPC芯层上印刷装饰图案。生产装置包括颗粒供给部1、层生成机构2、传送带4和5以及热压区6-9,还进一步包括用于至少打磨WPC芯层3的上表面且最好是两个表面的打磨装置17、用于至少增加WPC芯层3的上表面且最好是两个表面张紧度从而增加其上的层粘合性能的电晕表面处理装置18。要设置在WPC芯层3上的第一层为底漆层,第二层为保护层并最好是白色,第三层为想要的颜色层,其具有最终装饰的基本颜色,这些层可以是由辊19和20以及21或者其它供给方式提供的油漆层。在这些辊后方的传送方向上设置有打磨装置22,其后方设置有用于提供装饰色彩层、耐磨层以及顶层的辊23和24以及25。最后,生产装置还有用于将网切割成小薄板的切割装置26以及用于控制切割装置26的监视摄像头27。因此本方式用于提供直接设置在WPC芯层上的顶部彩色复合层。
从上述内容可以看出,本发明提供了一种用于铺地板或者其它地方如墙壁或者天花板的覆盖的板块,其具有优异的性能,如隔音性能(传播音以及碰撞音)、更好的防水或防潮性能(相比于MDF/HDF板)、较好的防静电或抗静电性能,并且保持了MDF/HDF复合板的许多性能。
本发明的保护范围并不限于附图所示以及以上描述的实施方式,并可能在本发明的范围内做出各种不同的变化。例如,WPC芯层3可以与另一种材料层相结合;例如,完整的芯层可以包含由如HDF的材料制成的一基层和层叠于其上的WPC芯层。这些层之间的连接可以在WPC成型后完成,也可以将WPC层形成在基层上,其它层可在WPC芯层上面、下面或者内部与WPC相结合。WPC芯层可以在多次层压的步骤中成型,例如,在芯层内部形成多层具有不同特性的WPC层。例如,一低密度WPC层可以介于高密度WPC层之间;还可以将多个根据不同需要优化的WPC层组合在一起:一隔音性能较好的隔音层、一使浮雕效果更明显的柔软上层、一增强平衡性能的柔软下层。
进一步地,装饰图案可以是在(纸)层上,(纸)层在WPC芯层成型的过程中贴附在WPC芯层上,因此不再需要单独的复合层。图案可以在(纸)层贴附至WPC芯层之前或者之后设置,该层可以由树脂覆盖,优选以覆盖耐磨颗粒作为最后一步。作为进一步可选择的实施例,WPC材料上直接印刷有装饰图案,因此不需要插入如纸之类的印刷层。可选择地,或此外,WPC原材料可以浮雕和/或磨擦/打磨出特殊图案,以模仿如木纹或者石头的自然物。

Claims (21)

1、用于生产至少具有一含塑木复合材料(WPC)的芯层以及一顶部复合层的复合地板的方法,包括以下步骤:
提供一WPC颗粒,在WPC颗粒中,自然纤维包裹于聚合塑料内部;
提供一颗粒层并熔化它;
挤压熔化层以形成地板芯层;
将所述的顶部复合层贴附至所述的芯层以形成板材;
对所述的板材作后续加工以形成一块或多块地板。
2、根据权利要求1所述的方法,其中:在熔化的WPC颗粒层上至少设置有一用于与芯层板材压合在一起的纸、玻璃纤维或类似物的基层。
3、根据权利要求2所述的方法,其中:所述的顶部复合层至少包括浸渍有如三聚氰胺树脂等浸渍材料的纸层,所述的顶部复合层通过浸渍材料贴附至基层。
4、根据前述权利要求之一所述的方法,其中:熔化的WPC层在连续工艺下被层压,以形成连续的网状结构,所述的网状结构随后被切割成单独的板材。
5、根据权利要求2和4所述的方法,其中:所述的基层以成卷的形式提供并且逐渐放卷以层叠于熔化的WPC层上。
6、根据权利要求2所述的方法,其中:所述的顶部复合层设置在熔化的WPC颗粒层上,以与芯层压合形成板材。
7、根据权利要求2-6之一所述的方法,其中:一例如纸的底层设置在熔化的WPC颗粒层的反面,以在芯层的两侧均形成层。
8、根据前述权利要求之一所述的方法,其中:复合板材通过切割成多块单独的板块以及对板块的边缘进行机械加工以形成连接部件以及可选的锁定部件而完成后续加工。
9、用于生产至少具有一含塑木复合材料(WPC)的芯层以及一顶部装饰层的复合地板的方法,包括以下步骤:
提供WPC颗粒,在WPC颗粒中,自然纤维包裹于聚合塑料内部;
提供一颗粒层并将其熔化;
提供至少一位于熔化的WPC颗粒层上的纸、玻璃纤维或类似物的基层;
挤压熔化层以与其上的基层共同形成板块的芯层;
在贴附至WPC芯层之前或者之后,直接或者间接地在基层上设置装饰图案;
对板材做后续加工以形成一块或多块板块。
10、用于生产至少具有一含塑木复合材料(WPC)的芯层以及一顶部装饰层的复合地板的方法,包括以下步骤:
提供WPC颗粒,在WPC颗粒中,自然纤维包裹在聚合塑料内部;
提供一颗粒层并将其熔化;
挤压熔化层以形成板块芯层;
直接在WPC芯层上设置装饰图案;
对板材作后续加工以形成一块或多块板块。
11、一种用于生产复合板的装置,包括用于提供WPC颗粒层的颗粒提供部、用于将颗粒加热至基本呈熔化状态的温度的加热器、用于将颗粒压入具有适当尺寸的板材的压力机。
12、根据权利要求11所述的装置,包括用于承接颗粒层并运送该颗粒层经过加热器并穿过压力机的传送带。
13、根据权利要求11或12所述的装置,包括一用于向传送带提供一如纸、玻璃纤维、金属箔或类似材料的层以将该层贴附至熔化的WPC芯层的供给部。
14、复合板,包括由WPC制成的芯层、熔化至芯层的基层以及顶部复合层,顶部复合层包括贴附至基层的至少一层。
15、根据权利要求14所述的复合板,其中:所述的至少一层为浸渍有如三聚氰胺树脂等浸渍材料并通过该浸渍材料贴附至基层的纸层,基层优选由纸制成。
16、根据权利要求14所述的复合板,其中:所述的至少一层为贴附特别指熔化至基层的例如PVC的发泡塑料层,基层优选由玻璃纤维、金属箔或类似物制成。
17、根据权利要求14-16之一所述的复合板,其中:一材料如纸的第二材料层贴附在芯层的与复合层相反的面上。
18、复合板,包括一由WPC制成的芯层、一在压合过程中贴附至熔化的芯层的基层。
19、根据权利要求18所述的复合板,其中:至少还有一层具有装饰图案的层贴附在基层上,以形成顶部复合层。
20、根据权利要求18所述的复合板,其中:基层上有一装饰图案。
21、复合板,包括一由WPC制成的芯层、一包括复数个色彩层的顶部复合层,色彩层优选直接地印在芯层的顶面。
