用于吸收性制品的叠层材料及其制造方法
技术领域
本发明涉及一种叠层材料,该叠层材料包括透液的第一材料层和由透液的第二材料制成的不连续布置的材料片,其中所述材料层和不连续材料片在不连续的粘结部位上在内部结合起来。本发明还涉及一种制造该叠层材料的方法。
背景技术
用于单次使用的吸收性制品通常具有一个透液覆盖片,该覆盖片在使用时面向使用者的身体。这种覆盖片通常由非织造材料制成,即纤维布,其中组分纤维以不同于织造的方式被粘合在一起。
还已知在构成制品的覆盖片与吸收体之间布置一层物体。其应该具有快速接收大量液体并分散所述液体的能力,以及在所述液体被下面的吸收体吸收之前临时贮存所述液体的能力。这点非常重要,尤其是对现今的薄压缩吸收体而言,该吸收体通常具有高含量的高吸收性聚合物材料,即所谓的“超吸收体”。现今的吸收体一定具有高吸收能力,但另一方面,它们的接收速度通常太慢而无法即时地应付接收大量的液体,例如,在排尿时在几秒钟期间可释放大量的液体。
多孔的、相对较厚的、比如呈纤维填料形式的液体传输层,粘合或非粘合梳理纤维层或另一种类型的纤维材料都具有很高的即时液体接收能力,因而能够临时贮存液体直到吸收芯能够吸收所述液体为止。对于许多多孔泡沫材料来说具有同样的关系。
因此,为了让吸收性制品能够重复地接收液体量,重要的是液体传输层基本上能设法排空各次浸湿之间的液体。
从而,传输层开放的粗糙毛细管结构以合适的方式与更精细的毛细管和/或更亲水性的吸收体相配合。
欧洲专利0,685,214是描述包含上述液体传输层的吸收性制品的文件的一个例子。描述各种类型液体传输层的文件的更多例子有WO99/49825和WO 97/02133。
文件EP 0,685,214、WO 97/02133和WO 99/49825还描述了如何进一步改善最外面的覆盖片与液体传输层之间的液体传输。这些文件描述了不同覆盖片与传输层如何能够被局部地粘合在一起,因而与被结合区域相关联,液体传输层的细孔尺寸被局部减小。细孔尺寸的减小是由于在结合时,人们还在所述结合区域周围将液体传输层挤压在一起而造成的。因而液体传输层中的细孔被如此减小,以使其变得小于覆盖片中的细孔,从而液体利用毛细作用从覆盖片移动到液体传输层。试验也还表明,在所述液体从覆盖片流出并被进一步传输到结合区域周围的液体传输层中的同时,以毛细管形式贮存的液体的有效传输发生在沿着结合区域方向的覆盖片中。
毛细效应意味着仅有少量液体或根本没有液体被束缚在覆盖片的毛细管中,所述覆盖片即在使用过程中与使用者皮肤接触的层。结果是在制品接收穿戴者排出的体液之后,吸收性制品紧靠穿戴者皮肤处仍具有极为干燥的接触表面。液体传输层起初开放的多孔结构基本上被保持在间断布置的粘合区域之间。
还已知可利用超声波实施连续材料织物的间断结合。例如US3,939,033描述了超声波焊头(ultrasound horn)与旋转反作用辊(counter roller)相结合的使用,用于以特定的图案来结合连续材料织物,其中图案的目的是用于提供连续材料织物的间断结合。旋转反作用辊包括所述图案,该图案被传递到叠层材料上,所述叠层材料将通过超声波装置被结合。
超声波是特别适用技术的一个例子,这是因为超声波仅非常局部地加热待结合的材料,并使材料其余部分不受热的影响。在用作覆盖片和液体传输层的那些类型材料上的热效应以消极的(negative)的方式对材料产生影响。
功能良好的液体传输层必须具有一定的体积,以便能够临时贮存随时出现的一定量液体,这就是这种层需要具有一定厚度的原因。另一方面,所述液体传输层不需要横跨吸收性制品的整个表面延伸,而是有必要的接纳体积位于吸收性制品的浸湿区域附近就足够了,该区域即为在使用时接收液体的区域。因而,为了最小化吸收性制品的材料成本,众所周知,将制品设计成使得其中液体传输层仅在经常接收液体的制品中心部分具有延伸部。
美国专利4,908,026描述了不同设计的例子,其中没有任何一个层覆盖着整个制品表面,该表面在使用过程中面对使用者。
还期望发明一个液体传输层,该层局部地包括这样的小孔,以致其优选地吸收来自覆盖片的液体,此外该层仅被布置在吸收性制品的中心部分,即上述特点的结合。
总之,期望生产一种叠层,该叠层包括基本上布置在中心的液体传输层,该传输层在不连续的粘合区域中被结合到覆盖片上。
重要的是,介于覆盖片与液体传输层之间的不连续粘合部位在完全制成品上是可见的,以使所述吸收性制品将给予使用者可靠的印象。这需要从构成叠层覆盖片的那一侧来看,即当定位在吸收性制品上时从叠层将要面向外的那一侧来看,粘合图案应当是可见的。
为了利用最常用的超声波技术,即美国专利3,939,033中描述的技术来生产可见图案,旋转反作用辊必须位于叠层材料上能够看到图案的那一侧,该旋转反作用辊包括将被传递到叠层材料上的图案。所述图案由从圆形反作用辊表面突出的图案元件形成,由此所述图案元件在叠层材料上产生相应的永久压痕。因而,旋转反作用辊必须定位在叠层材料包括覆盖片的那一侧上,由此超声波焊头必须定位在叠层材料上布置有液体传输层的那一侧。对于叠层材料来说,超声波焊头的定位不会引起任何问题,在该叠层材料中,覆盖片和液体传输层两者均包括连续材料织物。
然而,对于液体传输层由不连续材料片形成的叠层材料来说,会产生问题。不连续材料片的前缘,即布置成经由超声波装置沿传送方向向前的那个边缘,几乎不能进入叠层的覆盖片与不旋转的超声波焊头之间的窄缝,而会在窄缝中卡住,并在机器中引起堵塞。
在专利文件WO 00/02727中,有人通过在第一反向超声波操作中将每个不连续材料片的前缘缝合到覆盖片,已经解决了这个问题,由此在第二超声波操作中创造可见图案。每个不连续材料片的前缘的意思是沿运动方向定向在所述材料片前缘的那个边缘。
第一反向超声波操作的意思是这样一种超声波操作,其中旋转反作用辊被布置在叠层上与不连续材料片相同的一侧上,从而不连续材料片自动跟着旋转反作用辊进入覆盖片与反作用辊之间的缝隙。在该第一超声波操作中,在覆盖片与每个材料片之间优选地提供基本上横向的结合,因而所述结合被定位在沿行进方向的每个材料片的前缘。在第二超声波操作中,不连续材料片被定位在与超声波焊头相同的一侧上,但由于每个材料片与覆盖片在所述材料片的前缘被结合在一起,在材料片被压入到窄缝中时并不会产生问题。每个不连续材料片被所述连续覆盖片材料拉入到缝隙中。由于包括所需图案的反作用辊被布置在叠层上设置有覆盖片的一侧,在完全制成的吸收性制品中,从叠层面向外的一侧来看,所述图案是可见的。
WO 00/02727中描述的超声波装置功能良好,但在许多情形下却过于昂贵和复杂。然而,如果机器将长时间主要生产包括不连续液体传输层的制品,而不需要频繁转换到不同类型的制品,则这种昂贵和复杂的装置可能是合理的。
在其它的机器中,人们希望更灵活地并且能够很频繁地改动机器,以用于生产不同类型的制品,例如仅短时期制造包括不连续的液体传输层或其它类型的不连续布置的材料层的吸收性制品。
上述两步装置包括一个用于缝合材料片的超声波单元和一个用于形成图案的超声波单元,这种装置对于这种机器来说既过于复杂又过于昂贵。由于该两步装置的复杂性,当转换成生产包括液体传输层的制品时,修整期过于漫长并且代价高昂。由于制品类型之间的漫长转换时间造成的生产量损失,对于打算在不同类型制品之间转换的机器来说也是一个消极因素。例如,普遍地,人们主要生产无任何液体传输层的制品,而在短时期内仅生产具有液体传输层的制品。
因此,仍然存在对一种叠层的需求,该叠层将被用作吸收性制品的表面材料,其中该叠层具有良好的液体传输特性和较低的再湿性,该叠层可由不复杂的制造工艺来生产。
发明内容
本发明提供一种在前言中所述类型的叠层材料,其能基本上避免与早先已知叠层材料相关的问题。
所述叠层材料的特征在于,该叠层材料包括透液的第一材料层和多个由透液的第二材料制成的不连续布置的材料片,其中所述材料层和不连续的材料片在不连续的粘结部位被内部结合。所述叠层材料主要特征在于它还包括透液的第二材料层,其中所述不连续布置的材料片被布置在透液的第一材料层和透液的第二材料层之间。从而,所述第二材料层在所述不连续的粘结部位被结合到透液的第一材料层以及不连续布置的材料片上。两个透液材料层或者不连续布置的材料片的至少一部分包括热塑性材料,由此热塑性材料被至少部分软化或熔化,由此将所述两个材料层与不连续布置的材料片结合在一起。
叠层材料具有纵向和横向,其中不连续的材料片彼此以一定间距布置在叠层材料的纵向上。
借助于本发明,可获得一种包括不连续材料片的叠层材料,所述不连续的材料片能够以简易的方式来制造,而不会对生产带来干扰。当直接在用于生产吸收性制品的机器中生产叠层材料时,在生产中避免干扰是尤其重要的,其中每个工序必须针对可靠的生产来进行优化。
根据一个实施例,所述叠层材料的粘合部位包括不连续的点。该实施例使得叠层材料具有美观的图案,所述图案适合用作吸收性制品上的图案。
根据本发明的另一个实施例,所述叠层材料的粘合部位包括线条。所述线条可包括间断的或连续的线。所述线条还可包括直线或曲线。所述线条的方向可在很宽的范围内变化。例如所述线条可沿着或者横跨所述叠层材料而延伸。交叉线也在该实施例的范围之内。
根据本发明的一个实施例,所述叠层材料的粘合部位包括大致为矩形的形状,而根据另一个实施例,所述叠层材料的粘合部位包括大致为圆形的形状。
根据一个实施例,透液的第一材料层包括一种非织造材料,根据一个实施例,所述非织造材料可包括梳理的热粘合(thermobonded)材料。
根据一个实施例,所述不连续布置的材料片包括在0.02Kpa(20N/m2)的表面压力下厚度为0.5-4mm的纤维填料。根据所述不连续布置的材料片的用途,它们具有适当的体积是合适的。所述体积由每个材料片的厚度和表面积来决定。
根据一个实施例,透液的第二材料层包括一种非织造材料,根据另一个实施例,所述非织造材料可包括梳理的热粘合材料。
根据一个实施例,所述叠层被设计成用作吸收性制品的覆盖片,因此所述覆盖片用来在使用过程中面向使用者。
根据一个实施例,所述叠层材料被设计成用作婴儿尿布的覆盖片,并且根据另一个实施例,所述叠层材料被设计成用作失禁尿布的覆盖片。
所述叠层材料特别适用于经常在短时间内收到大量尿液的吸收性制品。在这种情况下,所述叠层材料的不连续材料片在附近的吸收体吸收尿液之前,为尿液提供具有临时的贮存容积的液体传输层。
根据另一个实施例,所述叠层材料被设计成用作卫生巾的覆盖片。
根据一个实施例,所述不连续布置的材料片包括热塑性材料。
如果所述不连续布置的材料片还包括热塑性材料,在粘合部位中的粘合强度将会增加。
本发明还涉及一种用于制造叠层材料的方法,所述方法包括将透液的第一材料层和多个不连续地布置于其上的由另一透液材料制成的材料片连续地输送到粘接台。透液的第二连续材料层被布置在所述不连续材料片上相对于所述透液的第一材料层的相对侧,并且所述不连续材料片被输送到粘接台中,敷设在所述第一与第二材料层之间。第二材料层与透液的第一材料层和不连续布置的材料片的粘合在不连续的粘结部位发生,因此两个透液材料层和/或不连续布置的材料片的至少一部分中包括热塑性材料。所述热塑性材料在粘接台上被至少部分软化或熔化,并由此将两个材料层和不连续地布置在两者之间的所述材料片结合在一起。所述不连续的材料片沿叠层材料的输送方向彼此以一定间距来布置。

具体实施方式
图1示出的叠层材料1包括第一材料层2,以及用作液体传输层4的不连续材料片3。第一材料层2适宜地包括非织造材料,该材料优选具有8-40克/米2的基重。非织造材料可通过许多不同的方法来制造,例如通过纤维纱网的梳理或纺丝来制造,所述纤维纱网随后被粘合。所谓的熔喷技术也可用于将短纤维沉积成纤维毡(fibre mat)的形式。现有一系列不同的方法,用于将纤维在非织造材料中结合到一起。例如可采用不同类型的粘合剂。此外,纤维中的热熔性组分可用于通过超声波或加热来粘合。包括在非织造材料中的纤维可由所谓的双组分纤维来形成,其中每个纤维由两种或更多不同类型的材料制成,因而该纤维中一种材料比另一种材料在更低的温度下熔化。具有最低熔点的材料构成用于粘合最后的非织造材料的材料。其中不同组分材料并排放置的双组分纤维,或者其中一种组分材料被布置成另一组分周围的外壳(sheath)的纤维,都是最常见类型的双组分纤维。用于制造非织造材料的另一可能的粘合方法是针刺法(needling)和水刺法(hydroentangling)。此外,不同的粘合方法可彼此组合。
当叠层材料1被布置在吸收性制品上作为透液顶部片时,第一材料层2为将要面向使用者的层。因此,重要的是,第一材料层2为使用者提供柔软且光滑的表面。
液体传输层4优选地比第一材料2厚,并包括厚度为0.5-4mm的多孔弹性纤维材料。该厚度在此是液体传输层4处于其自由状态下的厚度,即在液体传输层被包括在任何叠层中之前的厚度。该厚度是在0.02Kpa(20N/m2)的表面压力下测量的。
当液体传输层4被敷设到吸收性制品上时,每个液体传输层4都应具有在短时间内接收大量液体、将液体分散到其平面并将液体释放到布置在液体传输层4之下的吸收体的能力。液体传输层4还应能够临时贮存尚未被下面的吸收体吸收的液体。
弹性合成纤维填料、梳理粘合或未粘合的纤维层或松散的非织造材料尤其适于用作液体传输层4。同样适用的一种特殊类型的纤维材料为所谓的丝束材料(tow material),其具有天然的基本上平行的连续纤维。另一种类型的适用材料为多孔亲水性泡沫材料。所述液体传输层4还可包括两层或多层相同或不同类型的材料。
液体传输层4包括不连续材料片3,并具有基本上朝前的横向边缘5。在叠层材料1的制造中,前横向边缘5在加工方向(MD)上朝向前方。
根据本发明的叠层材料1主要特征在于它包括第二材料层6,该第二材料层6被如此布置,以使液体传输层4位于第一材料层2与第二材料层6之间。
类似于第一材料层2,所述第二材料层6适宜地包括非织造材料,该材料优选具有8-40克/米2的基重,该材料以与第一材料层2相同的方式来构成并生产。材料层2、6可包括完全相同的非织造材料,但也可包括不同类型的非织造材料。
图2示出了两个特定的液体传输层4是如何布置在第一材料层2与第二材料层6之间的。为了便于理解,在图2中去掉了材料层2、6的一些部分。
图3示出了沿图2中线III-III剖切的横截面。为了更好地描述如何构造叠层,材料层2、6以及液体传输层4的厚度在图3中被放大。
两个材料层2、6以及位于其间的液体传输层4在大量粘合部位7中被内部结合。粘合部位7在第一种情况下为点,并且通过同时压缩以及向叠层材料1传递能量来形成。
在可选实施例中,粘合部位可由线条、线段、小图形或相似物组成。
材料层2、6的至少一部分包含热塑性材料,因而该热塑性材料在粘合部位7处被软化或熔化,从而将叠层1的组成成分结合在一起。液体传输层4也可适宜地包含热塑性材料,所述热塑性材料在粘合部位7处被软化或熔化。叠层1各种组分的结合优选地通过热粘合或超声波粘合来进行。
粘合部位7均匀分布在叠层1上,但在可选实施例中也可采用其它方式来布置。例如,粘合部位7可成组地布置在叠层1的表面上,其中例如,一个组中的点之间的距离小于两个相邻组间的距离。每个粘合部位7的几何设计的变化,以及在叠层表面上粘合部位位置设计的变化,在本发明的范围内原则上是无限的。
当叠层1中熔化或软化的热塑性材料冷却时,热塑性材料硬化并起到粘结剂的作用,从而叠层材料1的材料层2、6和4被粘合在一起。在粘合的同时,可获得液体传输层4的永久局部压缩或集中。最明显的是液体传输层4在每个粘合部位7周围的压缩。在液体传输层4中的压缩表示液体传输层4的毛细管被集中,因而周围的材料层2的排水能力被改善。
由于材料层2、6的至少一部分包含热塑性材料,因而即使那些不包括任何液体传输层的叠层1的表面也可通过热粘合或通过超声波粘合而粘合在一起。
在一个可选实施例中,可能仅有液体传输层4包含有热塑性材料。在这样的实施例中,必须以某种可选方式将布置在液体传输层4外侧的材料层2、6的那些部分结合起来。可能的结合方法的例子有胶粘法或针刺法。
在所述实施例中,在粘合部位7上不形成任何通孔的情况下进行结合。然而,粘合部位7具有较低透液性的表面,其透液程度受到粘合部位7中热塑性材料数量的影响。在可选实施例中,同样似乎合理的是粘合部位自身是不透液的,由于粘合部位仅占据叠层全部表面的一小部分,这不会显著影响叠层的液体接收特性。
在可选实施例中,可能在结合时在结合点上产生通孔。提供通孔的一种可能的方法为增加压缩和/或供给的能量。
根据本发明的叠层1在液体传输层4的两侧具有连续材料层2、6,因而通过叠层1的制造简化,可获得显著的效益。
图4示出了根据本发明的叠层材料1如何在超声波工艺中产生。与早先已知的包括不连续液体传输层4的叠层不同,叠层1面向外的表面8在加工方向(MD)上缺少任何横向边缘5。因此叠层1能够容易地通过粘接台,而不存在液体传输层4的任何前缘5被卡住并造成粘合过程中堵塞的现象。当超声波技术被用于结合叠层1的层时,本发明具有特别的优势。如上所述,超声波技术包括将旋转图案辊9布置在叠层1的一侧,从该侧看,粘合图案应当最清晰可见,并将沿叠层材料1厚度方向振荡的超声波焊头布置在叠层1的相对侧。
如上所述,当叠层材料1被敷设到吸收性制品上时,即在吸收性制品的外侧上时,粘合图案用来面向使用者。
在可选实施例中,当然可以敷设叠层材料1,使带图案的一面朝向紧靠吸收性制品的吸收体,但在吸收性制品上将不会清晰地看到图案。该可选实施例的某种风险还在于在吸收芯与叠层材料1的压痕之间产生小气穴(见图3),因而在叠层材料1与下面的吸收体之间的液体传输可被轻微干扰。
由于连续材料层2、6经过图案辊和超声波焊头,对于被卡住并造成图案辊9与超声波焊头10之间的入口堵塞的不连续材料片3来说,制造工艺并不苛刻。
在使用两个相对的热旋转粘合辊进行层压时,根据本发明的叠层1还提供制造过程的更可靠运行。然而,这种层压工艺的优势不如采用超声波层压的优势大。
通常,在用于生产婴儿尿布、失禁制品、卫生巾或其它吸收性制品的机器中,根据本发明的叠层1的制造作为一个工序而进行。这种机器包括大量工序,因此在每个工序中使生产中干扰的风险最小化具有极端重要性。这些机器经常以非常高的速度运行,且每次生产中断都需要进行耗时和复杂的起动过程。除了损失产量以外,不必要的生产中断还意味着大量材料的浪费。
本发明还包括所述实施例的所有可能的组合。
此外,本发明并不局限于上述实施例,而是当然适用于在下面权利要求范围内的其它实施例。

1.一种叠层材料(1),其包括透液的第一材料层(2)以及多个由透液的第二材料制成的不连续布置的材料片(3),其中将所述第一材料层(2)和所述不连续的材料片(3)在不连续的粘合部位(7)在内部结合,

相对于所述透液的第一材料层(2),连续的透液的第二材料层(6)被布置在所述不连续材料片(3)上的相对侧,所述不连续材料片(3)被输送到粘接台(9,10)中,敷设在所述第一与第二材料层之间,第二材料层(6)与所述透液的第一材料层(2)和所述不连续布置的材料片(3)在不连续的粘结部位(7)发生粘合,因此两个透液材料层(2,6)和/或所述不连续布置的材料片(3)的至少一部分包括热塑性材料,所述热塑性材料在所述粘接台上被至少部分软化或熔化,由此将所述两个材料层(2,6)与所述不连续布置在两者之间的所述材料片(3)结合在一起。
