Abstract
De huidige uitvinding betreft een keramische schuimstruktuur gekenmerkt hierdoor dat het gevormd is met een reaction Bonded poeder. De uitvinding betreft tevens een werkwijze voor het vervaardigen van een keramische schuimstructuur, gekenmerkt hierdoor dat de werkwijze de volgende stappen bevat : - aanmaak van een reaction bonded poedermengsel, - aanmaak van een stabiel suspensie van het poedermengsel in water of een solvent, - productie van een schuim, -drocigen van het schuim, -calcinatie van het schuim, -oxidatie van het schuim en een finale thermische behandeling. Met deze werkwijze kunnen keramische schuimen met betere mechanische eigenschappen t.o.v. conventionele schuimen bereid worden.

<Desc/Clms Page number 1> KERAMISCHE COMPOSIET SCHUIMEN MET HOGE MECHANISCHE STERKTE Object van de uitvinding De huidige uitvinding betreft keramische composiet schuimen met hoge mechanische sterkte, in het bijzonder keramische composietschuimen die gevormd zijn met Reaction Bonded (RB) materialen. Stand van de techniek Keramische schuimstructuren zijn poreuze materialen met een zeer lage dichtheid (10 tot 20% theoretische dichtheid (TD) ) die aangewend worden in een hele reeks van toepassingen zoals filters voor gesmolten metalen, ovenbekledingen, roetfilters, dragers voor katalysatoren, biomedische inplantmaterialen, elektrokeramieken enz.... Soc. 18 (1998), 1339-1350] Elke nieuwe toepassing vereist specifieke eigenschappen zoals een bepaalde celgrootte, voldoende <Desc/Clms Page number 2> thermische schokweerstand weerstand, mechanische sterkte en/of een bepaalde weerstand tegen scheurdoorgroei (toughness). Het zijn vooral deze twee laatste twee eigenschappen die vooral in structurele toepassingen, waarbij men streeft naar een optimum in de verhouding sterkte/gewicht, een steile opgang beperken. Op het ogenblik worden een 10-tal keramische materialen in schuimvorm commercieel verkocht. De keuze van het materiaaltype hangt af van de specifieke eigenschappen. De meest courant gebruikte methode voor de aanmaak van deze schuimstrukturen is de PU-replica methode waarbij een zacht PU-schuim wordt ondergedompeld in een keramische slurrie. Na het verwijderen van de overtollige slurrie en het drogen wordt de PU-schuim weggebrand en krijgt men na sinteren een keramisch schuim. Het grote voordeel van deze methode is dat men op een eenvoudige wijze de celgrootte van deze structuren kan aanpassen door te vertrekken van een ander PU-schuim met de aangepaste celgrootte. Een nadeel zijn de minder goede mechanische eigenschappen. Drogen en uitbranden moeten met zeer veel zorg worden uitgevoerd om scheurvorming te voorkomen. Daarnaast hebben we natuurlijk ook"struts" (ribben) met de typische prismavormige holten door het wegbranden van de PU-strut. Dit is natuurlijk ook een extra verzwakking voor de schuimstructuur. Voor een andere methode, zoals het gelgieten, worden bij bepaalde celgrootten wel iets betere mechanische eigenschappen vermeld. Maar hier zijn er dan wel meer problemen om een bepaalde celgrootte te bekomen. Nochtans blijft het zo dat onafhankelijk van de aanmaakmethode de levensduur van de schuimstructuren in tal van toepassingen vooral beperkt worden door hun gebrek <Desc/Clms Page number 3> aan mechanische sterkte. Een Reaction Bonded composiet materiaal, aangemaakt en thermisch behandeld op de juiste wijze heeft een sterkte die normaal twee tot drie maal hoger ligt dan vergelijkbaar materiaal aangemaakt volgens een conventionele route. Daarnaast leent deze aanmaakroute zich tot het inbouwen van allerlei fazen wat nieuwe composietmaterialen oplevert met geoptimaliseerde eigenschappen [N. Claussen, Suxing Wu and D. Holz,"Reaction Bonding of Aluminum Oxide (RBAO) Composites : Processing, Reaction Mechanisms and Properties, J. Eur. Ceram. Soc. 14 (1994) 97-109]. De aanmaak van dichte RB materialen is wel bekend, vooral gepropageerd door Prof. Claussen [N. Claussen, R. Janssen and D. Holz, J. Euram. Soc. Japan 103 [8] 749-758 (1995)]. Poreuze RBAO materialen voor membraansubstraten werd ontwikkeld door de uitvinders EMI3.1 [J. E. of multilayer ceramic membranes by dip coating, J. De poriëngrootte van deze materialen (lam) is wel van een andere orde dan deze van de schuimstructuur (1 mm). Doel van de uitvinding Om de toepassingsmogelijkheden van keramische schuimen te vergroten, hun levensduur te verlengen en ze kwalitatief te verbeteren voor het huidige toepassingsveld is het nodig om nieuwe sterke keramische schuimstructuren te ontwikkelen uitgaande van een gewijzigde aanmaakprocedure en nieuwe materiaalsamenstellingen. Het doel van de uitvinding is dan ook om een keramisch schuim te maken met een verhoogde mechanische <Desc/Clms Page number 4> sterkte. Hoofdkenmerken van de uitvinding De huidige uitvinding betreft een keramische schuimstruktuur gekenmerkt hierdoor dat het aangemaakt werd uitgaande van een Reaction Bonded poeder. De schuimstructuur kan open of gesloten zijn. Het Reaction Bonded poeder bevat twee of meer elementen van de groep bestaande uit metaal, metaaloxide, metaalcarbide en metaalnitride. Bij voorkeur is de gemiddelde poriëngrootte groter dan 10 mm Bij voorkeur is de 4p buigsterkte groter dan 2 MPA. Een tweede aspect van de huidige uitvinding is een werkwijze voor het vervaardigen van een keramische schuimstructuur, gekenmerkt hierdoor dat de werkwijze de volgende stappen bevat : EMI4.1 Aanmaak van een reaction bonded poedermengsel, Aanmaak van een stabiel suspensie van het poedermengsel in water of een solvent, Productie van een schuim Drogen van het schuim Calcinatie van het schuim, Oxidatie van het schuim, en Een finale thermische behandeling. De productie van het schuim gebeurt bij voorkeur door middel van een techniek gekozen uit de groep bestaande uit polyurethaan-replica techniek, gelgietmethode en co-blowing van een polyurethaanmengsel en keramische precursoren. De keramische schuimstructuur volgens de huidige uitvinding is verkrijgbaar door deze methode. <Desc/Clms Page number 5> Met deze werkwijze kunnen keramische schuimen met betere mechanische eigenschappen t. o. v. conventionele schuimen bereid worden. Gedetailleerde beschrijving van de uitvinding Bulk Reaction Bonded materialen zijn een nieuw soort materialen die een hogere sterkte bezitten en die zieh gemakkelijk lenen tot het in de structuur inbouwen EMI5.1 van Kic (scheurdoorgroeifactor) verhogende fazen [1. Japan 103 [8] 749-758 (1995)] De uitvinding hier bestaat er dan ook in om enerzijds nieuwe poreuze RB keramische composieten aan te maken en anderzijds deze volgens een van de gangbare methodes om te zetten naar een keramische schuimstructuur [1. Hierbij gaat men moeten vertrekken van een Reaction Bonded poeder (d. w. z. een mengsel van metaal en <Desc/Clms Page number 6> EMI6.1 metaaloxides,-carbiden waarbij men dan de PU (polyurethaan)-replica techniek gebruikt, de gelgietmethode, de"co-blowing"van een PU-mengsel en keramische precursoren, enz... Een mogelijke flowsheet van een werkwijze volgens de uitvinding wordt afgebeeld in figuur 1 : Verder biedt deze aanmaak methode de mogelijkheid om allerlei fazen op een eenvoudige wijze te integreren in het matrixmateriaal. Zo kan men naast de mechanische sterkte voldoen aan de eisen van de specifieke toepassing. Het combineren van verschillende metalen en metaaloxiden levert inderdaad materialen op met een brede waaier van nieuwe eigenschappen en dus van nieuwe mogelijkheden. De aanmaak van de poeders, hun conditionering en thermische behandeling zullen naargelang de samenstelling van het composiet moeten worden aangepast. De bereiding van de slurrie dient eveneens te worden bekeken in functie van de samenstelling d. w. z. de additieven zijn eigen aan de specifieke samenstelling van het uitgangspoeder en van de gevolgde aanmaakroute voor het produceren van een schuimstructuur. Indien mogelijk wordt de voorkeur gegeven aan een waterige oplossing (milieu aspect). De nieuw voorgestelde procedure omvat de volgende nieuwigheden t. o. v. de conventionele methodes : a) Er wordt uitgegaan van een mengsel van metalen, metaaloxiden,-carbiden en/of-nitriden. b) Deze worden op een gepaste manier geconditioneerd b. v. malen in aceton. c) Het bereiden van stabiele suspensie van een metaal/metaaloxides,-carbiden en/of-nitriden mengsel <Desc/Clms Page number 7> stelt speciale eisen wat betreft de aanmaakwijze en de toegevoegde additieven. d) Naargelang de aanmaakroute die men wil volgen voor het aanmaken van de groene schuim zal men nieuwe additieven moeten toevoegen b. v. indien men werkt met de PU-replicamethode moet mogelijk een bevochtiger worden bijgevoegd, voor de gelgietmethode moet mogelijk een schuimstabilisator enz... e) De oxidatie en finale behandeling dienen met voldoende trage opwarmsnelheid en met mogelijk verschillende temperatuursplateau's worden uitgevoerd om de omzetting van de metalen naar oxides volledig en zonder scheurvorming te laten verlopen. Voorbeeld 1 Aanmaak van een nieuwe RB Mulliet strukturen Voorbeeld van een poreuze Reaction Bonded composietstructuur Er werd uitgegaan van twee samenstellingen : Al/A1203/Si en Al/Si/A1203/Zr02 Zr02 werd in de tweede samenstelling extra toegevoegd om de sterkte te verhogen en omdat dit de bevochtiging van het Al met de A1203 bevordert. Beiden samenstellingen werden gemalen in aceton in een planetaire kogelmolen met Zr02 kogels. Uitgangspoeders en maalduur werden zo gekozen dat een poreuze structuur bekomen werd na vormgeving (persen) en sinteren (oxideren en finale thermische behandeling). XRD analyse wijst op de vorming van Mulliet met een weinig A1203 en Zr02 bij de eerste samenstelling, en Mulliet, Zr02 en een weinig A1203 bij de tweede samenstelling. Er werd geen vrij Si02 meer aangetroffen, daarentegen was er wel <Desc/Clms Page number 8> een volledige omzetting naar Mulliet en dit bij temperaturen niet hoger dan 1500 C. De porositeit bedroeg 35-40%, de maximale poriën grootte 2 gm en 4p buigsterktes van 50 tot 100 MPA werden bekomen.
Claims (6)
- CONCLUSIES 1. Werkwijze voor het vervaardigen van een keramische schuimstructuur, gekenmerkt hierdoor dat de werkwijze de volgende stappen bevat : * Aanmaak van een reaction bonded poedermengsel met metaal-en/of metaaloxiden, 'Aanmaak van een stabiele suspensie van het poedermengsel in water of een solvent, * Productie van een schuim * Drogen van het schuim * Calcinatie van het schuim, 'Oxidatie van het schuim door langzaam opwarmen aan de lucht tot ongeveer 1000 C, en * Een finale thermische behandeling.
- 2. Werkwijze zoals in conclusie 1, gekenmerkt hierdoor dat de productie van het schuim gebeurt door middel van een techniek gekozen uit de groep bestaande uit polyurethaan-replica techniek en gelgietmethode.
- 3. Keramische schuimstructuur gekenmerkt hierdoor dat het verkrijgbaar is door de werkwijze als in conclusie 1.
- 4. Keramische schuimstructuur als in conclusie 3, gekenmerkt hierdoor dat de schuimstructuur open of gesloten is.
- 5. Keramische schuimstructuur als in een der conclusies 3 of 4, hierdoor gekenmerkt dat de gemiddelde poriëngrootte groter dan 10 Um is.
- 6. Keramische schuimstructuur als in een der conclusies 3 tot 5, hierdoor gekenmerkt dat de 4p buigsterkte groter is dan 2 MPA.
