表面を黒色化して美観性を向上させることができるとともに、優れた親水性を有し、結露水の付着を抑制することができるアルミニウム製フィン材を提供する。アルミニウム製フィン材(10)は、アルミニウム板(1)と、アルミニウム板(1)の表面上に形成された皮膜層(2)と、を有する。皮膜層(2)は、アルミニウム板(1)側から順に、耐食性樹脂皮膜層(3)と、親水性皮膜層(4)と、を有する。耐食性樹脂皮膜層(3)は、黒色顔料(6)を含み、アルミニウム製フィン材(10)の表面に対して分光測色計で測定されたLb表色系におけるL値は、83以下である。

Description

アルミニウム製フィン材
 本発明は、アルミニウム製フィン材に関し、特に、空調機等の室外機用熱交換器に好適に用いられるアルミニウム製フィン材に関する。
 熱交換器は、ルームエアコン及びパッケージエアコンなどの空調機、冷凍ショーケース、冷蔵庫、オイルクーラ、ラジエータなどの様々な分野の製品に用いられている。これらの熱交換器のうち、空調機については、近年、美観性の向上を目的とした室外機の検討が進められている。
 例えば、特許文献1には、吹出グリルの取り付けに起因するデザイン性の低下を防止することが可能な空気調和機用室外機のグリル取付構造が提案されている。上記特許文献1に記載の空気調和機用室外機は、例えば明色の吹き出しグリルと、暗色の内部構造との色調が異なるために目立つ取り付け部を隠し、外部から見えにくくするものである。
 また、意匠性を向上させるために、皮膜中に顔料や染料を添加することで着色したフィンも普及している。例えば、清潔感のある青色フィンや、高級感のある金色フィン等が挙げられる。
 近年、欧州ではヒートポンプ式の暖房器具であるATW(Air To Water)の普及が進んでおり、それに伴い、アルミニウム製フィンを使用した熱交換器を搭載した室外機の需要も増加している。一方で、欧州で生活する人々は、室外機をインテリアとしてみなす傾向にあり、稼働時のファンの動きを不快に感じる人々が多いことが特徴である。そのため、室外機の外枠や内蔵されているファンのみならず、ファンの後方に位置するフィンをも黒色化した室外機の需要が高まっている。
 ところで、熱交換器のフィン材は、表面温度が露点以下になると結露水が付着した状態になる。フィン材の表面の親水性が低い場合には、付着した結露水の接触角が大きくなるため、水飛びと呼ばれる生活環境中における飛散が生ずる。また、表面に付着した複数の結露水が合わさって大きくなると、隣接するフィン材間にブリッジを形成し、フィン材間の通風路を閉塞し、通風抵抗が増大する。したがって、熱交換器のフィン材においては、結露水の付着を抑制できる機能を有することが要求される。
日本国特開平8-136005号公報
 従来の黒色フィンは、いずれも熱交換器を作製した後に電着塗装によってアフターコートしたものであるが、電着塗装の原理上、アルミニウム製の基板に対して複数の皮膜を塗装することが困難である。したがって、電着塗装によって黒色に着色されたフィンにおいて、塗装皮膜は一層となるため、種々の皮膜特性の両立が困難になることが想定される。
 本発明は、かかる問題点に鑑みてなされたものであり、表面を黒色化して美観性を向上させることができるとともに、優れた親水性を有し、結露水の付着を抑制することができるアルミニウム製フィン材を提供することを目的とする。
 本発明の上記目的は、アルミニウム製フィン材に係る下記[1]の構成により達成される。
[1] アルミニウム板と、前記アルミニウム板の表面上に形成された皮膜層と、を有するアルミニウム製フィン材であって、
 前記皮膜層は、前記アルミニウム板側から順に、耐食性樹脂皮膜層と、親水性皮膜層と、を有し、
 前記耐食性樹脂皮膜層は、黒色顔料を含み、
 アルミニウム製フィン材表面に対して分光測色計により測定された、Lb表色系における明度L値が、83以下であることを特徴とする、アルミニウム製フィン材。
 また、アルミニウム製フィン材に係る本発明の好ましい実施形態は、以下の[2]~[8]に関する。
[2] 前記黒色顔料は、カーボンブラック、金属無機化合物系顔料、及び有機系顔料から選択された少なくとも1種であることを特徴とする、[1]に記載のアルミニウム製フィン材。
[3] 前記黒色顔料がカーボンブラックであって、前記耐食性樹脂皮膜層の全質量に対する前記カーボンブラックの質量比率が35質量%以下であることを特徴とする、[1]に記載のアルミニウム製フィン材。
[4] 前記黒色顔料がカーボンブラックであって、前記耐食性樹脂皮膜層の単位面積あたりの前記カーボンブラックの含有量が0.1(mg/dm)以上であることを特徴とする、[1]に記載のアルミニウム製フィン材。
[5] 前記耐食性樹脂皮膜層は、エポキシ樹脂、ウレタン樹脂、及びZr系架橋剤が添加されたアクリル樹脂から選択された少なくとも1種を含むことを特徴とする、[1]~[4]のいずれか1つに記載のアルミニウム製フィン材。
[6] 前記耐食性樹脂皮膜層は、分散助剤を含むことを特徴とする、[1]~[4]のいずれか1つに記載のアルミニウム製フィン材。

 前記耐食性樹脂皮膜層の全質量に対する前記黒色顔料の質量比率が35質量%以下であり、
 前記耐食性樹脂皮膜層中の前記黒色顔料の質量に対する前記分散助剤の質量比率が10質量%以上であることを特徴とする、[1]~[4]のいずれか1つに記載のアルミニウム製フィン材。
[10] 前記耐食性樹脂皮膜層は、分散助剤を含み、
 前記黒色顔料としてカーボンブラックを使用し、

 本発明によれば、耐食性樹脂皮膜層と親水性皮膜層とを有するとともに、耐食性樹脂皮膜層に黒色顔料が含有されており、L値が所定の範囲内に制御されているため、優れた美観性及び親水性を有し、熱交換効率の低下を防止することができるアルミニウム製フィン材を提供することができる。
図1は、本発明の実施形態に係るアルミニウム製フィン材を示す模式的断面図である。
 本願発明者らが上記課題を解決するために鋭意検討した結果、アルミニウム板側から順に、耐食性樹脂皮膜層と親水性皮膜層とを有するフィン材において、耐食性樹脂皮膜層に黒色顔料を含有させることが効果的であることを見出した。すなわち、耐食性樹脂皮膜層を着色し、その上に親水性皮膜層を形成することにより、美観性と親水性のいずれも満足するフィン材を得ることができる。本発明は上記知見に基づいてなされたものである。
 以下、本発明に係るアルミニウム製フィン材を実施するための形態について、詳細に説明する。なお、本願明細書においては、アルミニウム又はアルミニウム合金を、単にアルミニウムということがある。また、本発明においては、フィン材の表面に対して分光測色計により測定された、Lb表色系における明度L値を規定しているが、この値を、本願明細書においては、単にL値ということがある。
[アルミニウム製フィン材]
 図1は、本発明の実施形態に係るアルミニウム製フィン材を示す模式的断面図である。図1に示すように、本実施形態に係るアルミニウム製フィン材10(以下、単に「フィン材10」ともいうことがある。)は、アルミニウム板1と、アルミニウム板1の表面上に形成された皮膜層2と、アルミニウム板1と皮膜層2との間に形成された下地処理層5と、を有する。皮膜層2は、アルミニウム板1側から順に、耐食性樹脂皮膜層3と、親水性皮膜層4と、を有する。また、耐食性樹脂皮膜層3は黒色顔料6を含んでおり、これにより、フィン材10は黒色に着色されている。さらに、本実施形態においては、フィン材10の表面のL値を規定している。なお、本実施形態においては、下地処理層5が形成された例を示しているが、下地処理層5は必ずしも必要なものではなく、必要に応じて有無を選択することができる。
 本実施形態に係るフィン材10においては、耐食性樹脂皮膜層3が黒色顔料6を含んでおり、フィン材10の表面のL値を83以下と規定しているため、所望の黒色を有するフィン材10を得ることができる。また、耐食性樹脂皮膜層3の上に、親水性を有する親水性皮膜層4が積層されているため、フィン材10の表面に結露水が付着することを抑制することができる。その結果、水の飛散や隣接するフィン材間にブリッジが形成されることを防止でき、 熱交換効率の低下を抑制することができる。
 以下、本実施形態に係るフィン材10の表面のL値及びフィン材10の構成部材について、具体的に説明する。
〔L値:83以下〕
 L値は、明るさを表す指標であり、0に近いほど黒く、100に近いほど白いことを示す。本実施形態においては、フィン材10の色についての特定の要求を満足するため、フィン材10の表面のL値を規定している。L値が83を超えると、所望の黒色とすることができず、美観性が低下する。したがって、L値は83以下とし、80以下であることが好ましく、70以下であることがより好ましく、60以下であることがより一層好ましく、50以下であることがさらに好ましく、40以下であることがさらに一層好ましく、30以下であることが特に好ましい。
 一方、フィン材10の表面のL値の下限は特に限定されないが、濃い黒色であるほど好ましいため、L値は低いほどよい。具体的に、フィン材10の表面のL値は、0であることが特に好ましいが、0.1以上であってもよく、0.5以上としてもよい。また、黒色顔料の種類や含有量の選択裕度を広くできる観点から、L値は、1以上であってもよく、3以上としてもよく、5以上とすることも好ましい。
 L値は、黒色顔料の種類、粒径及び含有量や、分散助剤の有無及び含有量等の種々の要件によって変化する。したがって、上記の要件を適切に調整することにより、L値を所望の範囲に制御することができる。
 なお、L値は分光測色計を用いて測定することができる。分光測色計としては、例えば、コニカミノルタジャパン株式会社製の分光測色計(CM-600d)や、エックスライト株式会社製の多角度分光測色計(MA-68II)などを使用することができる。
〔アルミニウム板〕
 アルミニウム板1は、アルミニウム又はアルミニウム合金からなる板を表す。アルミニウム板1としては、一般的にアルミニウム製フィン材に適用されるアルミニウム板を使用することができる。
 アルミニウム板1としては、熱伝導性及び加工性に優れることから、JIS H 4000:2014に規定されている1000系のアルミニウムを使用することが好ましい。より具体的には、アルミニウム板として、合金番号1050、1070、1200のアルミニウムを使用することがより好ましい。ただし、本実施形態に係るアルミニウム製フィン材10のアルミニウム板1としては、上記のものに限定されない。
 アルミニウム板1の厚さは、フィン材10の仕様などに応じて適宜設計することができる。熱交換器用のフィン材10においては、フィンの強度等の観点から、その厚さは0.08mm以上とすることが好ましく、0.1mm以上とすることがより好ましい。一方、フィンへの加工性や熱交換効率等の観点から、フィン材10の厚さは0.3mm以下とすることが好ましく、0.2mm以下とすることがより好ましい。
〔皮膜層〕
<耐食性樹脂皮膜層>
 耐食性樹脂皮膜層3は、主として、アルミニウム板1の耐食性を高めるために、アルミニウム板1の上に形成されるものであり、疎水性樹脂を含有することが好ましい。
 アルミニウム板1の表面に、下地処理層5が形成されている場合には、耐食性樹脂皮膜層3は下地処理層5の上に形成される。なお、耐食性樹脂皮膜層3は、例えば疎水性樹脂と、黒色顔料6とを含有する塗料組成物を、アルミニウム板1上又は下地処理層5の上に塗布した後に乾燥し、焼き付けること等により形成することができる。
 本実施形態においては、アルミニウム板1の表面に、直接又は下地処理層5等を介して、耐食性樹脂皮膜層3が形成されているため、結露水などの水分、酸素、塩化物イオンをはじめとするイオン種などがアルミニウム板1に浸入し難くなる。その結果、アルミニウム板1の腐食や臭気を発生するアルミ酸化物の生成などを抑制することができる。
 耐食性樹脂皮膜層における疎水性樹脂は、従来公知の物を用いることができる。疎水性樹脂としては、例えば、エポキシ樹脂、ウレタン樹脂、Zr系架橋剤が添加されたアクリル樹脂、フェノール樹脂、アミン樹脂、ポリエステル樹脂、シリコーン樹脂、フッ素樹脂等を挙げることができる。
(黒色顔料)
 耐食性樹脂皮膜層3は、黒色顔料6を含む。本実施形態においては、フィン材10の表面を黒色化して、美観性を向上させることを目的としているため、フィン材10の表面のL値を上述の範囲に制御できるものであれば、使用する黒色顔料は特に限定されず、種々の黒色顔料を使用することができる。具体的には、C(炭素)を主成分とするカーボンブラック、Cを含まない金属無機化合物系顔料、主成分としてC、H、Nを含む有機系顔料から選択された少なくとも1種を使用することができる。
 カーボンブラックとしては、ファーネスブラック、チャネルブラック、アセチレンブラック、サーマルブラック、黒鉛化ブラック、ケッチェンブラック等が挙げられる。金属無機化合物系顔料としては、酸化クロム、酸化鉄、チタンブラック及び複合酸化物等が挙げられる。有機系顔料としては、アニリンブラックが挙げられる。これらの顔料のうち、カーボンブラックを使用することが好ましい。
・黒色顔料の平均粒径
 黒色顔料6の平均粒径については特に限定されないが、平均粒径が小さい黒色顔料6が、耐食性樹脂皮膜層3に均一に分散されていると、L値を小さくすることができる。具体的に、耐食性樹脂皮膜層3中の黒色顔料6の平均粒径は、10nm以上であることが好ましい。一方、耐食性樹脂皮膜層3中の黒色顔料6の平均粒径が大きくなりすぎると、L値の上昇を引き起こすおそれがある。また、黒色顔料6の平均粒径が、耐食性樹脂皮膜層3の層厚よりも大きくなると、親水性皮膜層4の親水性に影響を及ぼすことがある。したがって、耐食性樹脂皮膜層3中の黒色顔料6の平均粒径は、耐食性樹脂皮膜層3の層厚よりも小さいことが好ましく、例えば、1000nm以下であることが好ましく、100nm以下であることがより好ましい。
 なお、黒色顔料6として、カーボンブラックを使用する場合に、塗料組成物に混合する前の原料としてのカーボンブラックの平均粒径よりも、耐食性樹脂皮膜層3を形成した後のカーボンブラックの平均粒径は大きくなる。したがって、耐食性樹脂皮膜層3用の塗料組成物の原料としてのカーボンブラックの平均粒径は、10nm以上500nm以下であることが好ましく、100nm以下であることがより好ましく、50nm以下であることがさらに好ましい。
・黒色顔料の含有量
 本実施形態において、フィン材10の表面のL値を上述の範囲に制御できれば、黒色顔料の含有量については特に限定されない。耐食性を低下させることなく所望の黒色を得ることができる観点から、耐食性樹脂皮膜層3の全質量に対するカーボンブラックの質量比率は、35質量%以下とすることが好ましく、15質量%以下とすることがより好ましく、3質量%以下とすることがさらに好ましい。
 一方、フィン材10の表面のL値を上述の範囲に制御できれば、黒色顔料の質量比率の下限は特に限定されない。所望の黒色が得られやすいという観点から、耐食性樹脂皮膜層3の単位面積あたりのカーボンブラックの含有量は、0.1(mg/dm)以上とすることが好ましく、0.3(mg/dm)以上とすることがより好ましく、1(mg/dm)以上とすることがさらに好ましい。
(分散助剤)
 耐食性樹脂皮膜層3は、上記黒色顔料6の他に、不図示の分散助剤を含むことが好ましい。分散助剤は、疎水性の黒色顔料6と周囲の水とを容易になじませて、耐食性樹脂皮膜層3中において黒色顔料6をより均一に分散させることができるようなものであればよく、一般的な分散剤の他、界面活性剤等も使用することができる。分散助剤として、具体的には、アクリル系分散剤、ポリエステル系分散剤、ポリアミン系分散剤等が挙げられる。
・分散助剤の含有量
 本実施形態において、黒色顔料6と疎水性樹脂とのなじみ性が良好であれば、分散助剤は必ずしも必要ではない。例えば、黒色顔料6として、カーボンブラックを使用し、分散助剤としてアクリル系分散剤を使用する場合に、耐食性樹脂皮膜層3中のカーボンブラックの質量に対する分散助剤の質量比率が10質量%以上であれば、より一層優れた分散性を得ることができる。その結果、凝集したカーボンブラックが腐食の起点となることを抑制することができ、より一層厳しい環境下においても腐食の発生を抑制することができる。したがって、カーボンブラックの質量に対する分散助剤の質量比率は、10質量%以上であることが好ましく、20質量%以上であることがより好ましい。
 一方、分散助剤の質量比率を極端に増加させても、カーボンブラックを分散させる効果が飽和するとともに、耐食性樹脂皮膜層3中の疎水性樹脂の含有量が低下し、所望の耐食性を得ることが困難になる。したがって、カーボンブラックの質量に対する分散助剤の質量比率は、30質量%以下であることが好ましい。
 なお、耐食性樹脂皮膜層3中の分散助剤とカーボンブラックとの質量比率は、塗料組成物中の分散助剤とカーボンブラックとの質量比率と同一とみなすことができる。したがって、耐食性樹脂皮膜層3中の分散助剤の質量比率を上記範囲にするためには、塗料組成物を調整する際に、カーボンブラックの質量に対して所望の質量比となるように、分散助剤の添加量を調整すればよい。
(その他の成分)
 耐食性樹脂皮膜層3には、本発明の効果を損なわない範囲において、他の任意成分を含有させてもよい。任意成分としては、例えば塗装性、作業性、皮膜の物性などを改善するための各種の水系溶媒や塗料添加物等が挙げられる。
 塗料添加物としては、例えば、水溶性有機溶剤、架橋剤、界面活性剤、表面調整剤、湿潤分散剤、沈降防止剤、酸化防止剤、消泡剤、防錆剤、抗菌剤、防カビ剤等が挙げられる。これらの塗料添加物は、1種が含まれていても、2種以上が含まれていてもよい。
 耐食性樹脂皮膜層3の皮膜量は特に限定されないが、アルミニウム板に十分な耐食性を付与する観点から、0.5mg/dm以上とすることが好ましく、2.0mg/dm以上とすることがより好ましい。一方、フィンの熱交換効率の低下を抑制する観点から、耐食性樹脂皮膜層3の皮膜量は150mg/dm以下とすることが好ましく、50mg/dm以下とすることがより好ましい。
 耐食性樹脂皮膜層3の層厚は、良好な耐食性を得る観点から0.05μm以上とすることが好ましい。また、成膜性がよく、割れなどの欠陥が低減されると共に、耐食性樹脂皮膜層の伝熱抵抗が低く抑えられ、良好なフィンの熱交換効率が得られるという観点から15μm以下とすることが好ましい。
 なお、耐食性樹脂皮膜層3の層厚や疎水性樹脂の付着量は、耐食性樹脂皮膜層3の成膜に用いる塗料組成物の濃度やバーコーターNo.の選択などによって調整することができる。
 なお、耐食性樹脂皮膜層3は、1層からなるものであっても、2層以上の複数の層からなるものであってもよい。耐食性樹脂皮膜層3が複数の層からなる場合に、黒色顔料6はいずれの層に含まれていてもよく、複数の層に含まれていてもよい。
<親水性皮膜層>
 親水性皮膜層4はフィン材10の表面の親水性を向上させて、フィン材10の表面に結露水が付着することを防止し、熱交換効率の低下を抑制するために形成される皮膜層であり、親水性樹脂を含有することが好ましい。
 親水性樹脂は、親水基を有していればよく、1種の樹脂を含有しても、2種以上の樹脂を含有してもよい。親水基としては、例えば水酸基(ヒドロキシ基)、カルボキシル基、スルホン酸基、ポリエーテル基等が挙げられる。
 水酸基を有するものとしては、ポリエチレングリコール(PEG)、ポリビニルアルコール(PVA)等が挙げられる。カルボキシル基を有するものとしては、ポリアクリル酸(PAA)等が挙げられる。ヒドロキシ基とカルボキシル基を有するものとしては、カルボキシメチルセルロース(CMC)等が挙げられる。スルホン酸基を有するものとしては、スルホエチルアクリレート等が挙げられる。ポリエーテル基を有するものとしては、ポリエチレングリコール(PEG)や、その変性化合物等が挙げられる。
 親水性皮膜層4の表面に他の機能性皮膜層が形成されている場合であっても、所望する親水性をより好適に発現するように、親水性樹脂を選択することが好ましい。具体的には、スルホン酸基を含む親水性樹脂、ポリエーテル基、すなわちエーテル結合を含む親水性樹脂を使用することが好ましく、スルホン酸基及びエーテル結合を含む親水性樹脂を使用することがより好ましく、スルホン酸基及びエーテル結合を含むアクリル樹脂を使用することが特に好ましい。
 スルホン酸基及びエーテル結合を含むアクリル樹脂とは、不飽和二重結合基とスルホン酸基を含有するアクリル樹脂であり、例えばポリビニルエーテル-スルホン酸アクリル共重合物、ベンジルエーテル-スルホン酸アクリル共重合物等が挙げられる。なお、スルホン酸基及びエーテル結合を含むアクリル樹脂はこれらに限定されるものではない。
 本実施形態においては、特に、親水性皮膜層において加工性向上の観点から、親水性皮膜層がアクリル樹脂と滑り性を有するポリエーテル系樹脂の両方を含むことが好ましく、アクリル樹脂と滑り性に加え伸び性も有するポリエーテル系ポリウレタン樹脂の両方を含むことがより好ましい。
 親水性樹脂は、上記の他に、親水基を有する単量体の2種以上の共重合体も使用できる。例えばアクリル酸とスルホエチルアクリレートの共重合体が挙げられる。共重合体は、交互共重合体、ブロック共重合体、グラフト共重合体、ランダム共重合体等、単量体の配列方法には特に限定されない。
 親水性皮膜層4には、親水性を高める観点から、界面活性剤を含有させてもよい。界面活性剤はアニオン型、カチオン型、ノニオン型のいずれも適用可能であるが、親水性皮膜層中での分散のしやすさの観点からノニオン型界面活性剤が好ましい。
 ノニオン型界面活性剤としては、例えばエチレンジアミンポリオキシプロピレン-ポリオキシエチレン縮合物、ポリオキシエチレンソルビタンモノラウレート、ポリオキシエチレンポリオキシプロピレンブロックポリマー、ポリオキシエチレンソルビタンモノステアレート等が挙げられる。
 親水性皮膜層4は、親水性樹脂を含有する塗料組成物を、耐食性樹脂皮膜層3の上に塗布した後に乾燥し、焼き付ける等により固化することで形成できる。
 親水性皮膜層4の皮膜量は、十分な親水性を得る観点から0.1mg/dm以上とすることが好ましく、0.5mg/dm以上とすることがより好ましく、1mg/dm以上とすることがさらに好ましい。また、フィン材の表面が水に濡れた際に親水性樹脂が溶出して、他の皮膜層に影響を与えることを防ぐ観点から、親水性皮膜層4の皮膜量は50mg/dm以下とすることが好ましく、30mg/dm以下とすることがより好ましく、10mg/dm以下とすることがさらに好ましい。
 親水性皮膜層4には、親水性が低下しない範囲で、上記黒色顔料が含有されていてもよい。ただし、親水性皮膜層4に黒色顔料が含有されていても、フィン材の表面が水に濡れた際に、親水性皮膜層4中の水溶性成分とともに黒色顔料が流出し、経時的に黒色の濃度が低下する。これに対して、本実施形態に係るフィン材は、耐食性樹脂皮膜層に黒色顔料を含有させることによりL値が制御されているため、親水性皮膜層4には黒色顔料を含有させる必要はなく、親水性皮膜層4に黒色顔料が含有されていないことがより好ましい。
 また、親水性皮膜層4には、親水性樹脂や界面活性剤の他に、本発明の効果を損なわない範囲において、他の任意成分を含有させてもよい。任意成分としては、例えば塗装性、作業性、皮膜層の物性などを改善するための各種の水系溶媒や塗料添加物等が挙げられる。
 塗料添加物としては、例えば、水溶性有機溶剤、架橋剤、表面調整剤、湿潤分散剤、沈降防止剤、酸化防止剤、消泡剤、防錆剤、抗菌剤、防カビ剤等が挙げられる。これらの塗料添加物は、1種が含まれていても、2種以上が含まれていてもよい。
 親水性皮膜層の厚さは特に限定されないが、親水性皮膜層の密度を1g/cmと仮定すると、良好な親水性を得る点から厚さは0.01μm以上とすることが好ましく、0.05μm以上とすることがより好ましく、0.1μm以上とすることがさらに好ましい。また、上限は特に限定されないが、5μm以下とすることが好ましく、3μm以下とすることがより好ましく、1μm以下とすることがさらに好ましい。
 親水性皮膜層の厚みは、親水性皮膜層の形成に用いる塗料組成物の濃度やバーコーターNo.の選択などによって調整することができる。
 なお、フィン材10の皮膜層2の合計の膜厚は、フィン材10の熱交換効率の低下を抑制する観点から、5μm以下とすることが好ましい。なお、本実施形態における皮膜層2とは、耐食性樹脂皮膜層3と親水性皮膜層4とを表す。
<下地処理層>
 本実施形態においては、アルミニウム板1と皮膜層2との間に、下地処理層5を有していてもよい。フィン材10が下地処理層5を有することにより、アルミニウム板1と耐食性樹脂皮膜層3との密着性を高めることができるとともに、アルミニウム板1の耐食性をより一層向上させることができる。
 下地処理層5としては、アルミニウム板1と耐食性樹脂皮膜層3との密着性を高める効果を得ることができればよく、従来公知の材料を用いることができる。例えば、無機酸化物又は無機-有機複合化合物からなる層を下地処理層5として使用することができる。
 無機酸化物や無機-有機複合化合物を構成する無機材料としては、主成分としてクロム(Cr)、ジルコニウム(Zr)又はチタン(Ti)が好ましい。
 下地処理層5となる無機酸化物からなる層は、例えば、アルミニウム板1にリン酸クロメート処理、リン酸ジルコニウム処理、酸化ジルコニウム処理、クロム酸クロメート処理、リン酸亜鉛処理、リン酸チタン酸処理等を行うことによって形成できる。ただし、無機酸化物の種類は、これらの処理で形成されるものに限定されない。
 下地処理層5となる無機-有機複合化合物からなる層は、例えば、アルミニウム板1に塗布型クロメート処理や、塗布型ジルコニウム処理等を行うことによって形成できる。このような無機-有機複合化合物の具体例としては、例えば、アクリル-ジルコニウム複合体などが挙げられる。
 下地処理層5の膜厚等は特に限定されず、適宜設定すればよいが、単位面積あたりの付着量が金属(Cr、Zr、Ti)換算で1~100mg/mとなるように形成されることが好ましく、膜厚は1~100nmとすることが好ましい。下地処理層5の付着量や膜厚は、下地処理層の成膜に用いる化成処理液の濃度や、成膜処理時間を調節することによって調整することができる。
 下地処理層5を形成する前に、アルミニウム板1の表面を、アルカリ性脱脂液を用いて予め脱脂してもよく、これにより下地処理の反応性が向上し、さらに、形成された下地処理層の密着性も向上する。
<機能性皮膜層>
 本実施形態においては、皮膜層2は、さらに不図示の機能性皮膜層を有していてもよい。例えば、汚染物質の付着を抑制することを目的として機能性皮膜層を形成する場合に、フィン材10の最表面に機能性皮膜層を形成すればよい。このような機能性皮膜層は、表面自由エネルギーが小さく、物質の付着性が低いと考えられるシリコーン成分を含有することが好ましく、これにより、油性成分を中心とした汚染物質の付着を低減できる。
 また、フィン材10の最表面に形成される機能性皮膜層に、フィン材10の表面の潤滑性を高めることを目的として、潤滑性を高める樹脂をさらに含有させることも好ましい。潤滑性を高める機能性皮膜層を形成すると、フィン材10の表面の摩擦係数が低減され、フィン材10をフィンに加工するときのプレス成形性などが向上する。このような機能性皮膜層は、例えばシリコーン成分と、必要に応じて潤滑性を高める樹脂とを含有する塗料を親水性皮膜層上に塗布し、乾燥等により固化することで形成できる。
 シリコーン成分とは、ケイ素化合物の重合体であり、シロキサン結合を骨格とする化合物である。シリコーン成分は、特に塗料における分散性や樹脂皮膜における定着性が高いことから、ポリエーテル基、エポキシ基、メタクリル基、アミノ基、フェニル基、水素基、水酸基から選択される1種以上の官能基を構造中に有する変性したポリジメチルシロキサン誘導体を含むことが好ましく、エポキシ基、メタクリル基、フェニル基及び水素基からなる群より選択される1種以上の官能基を構造中に有する変性ポリジメチルシロキサン誘導体を含むことがより好ましい。また、長鎖アルキル基を含有するシリコーンも好ましい。
 かかる変性ポリジメチルシロキサン誘導体や長鎖アルキル基を含有するシリコーンは、ノニオン性、アニオン性、カチオン性のいずれをも用いることができる。
 機能性皮膜層におけるシリコーン成分の付着量は、十分な撥油性を得て、油性成分の付着を抑制する観点から0.0010g/m以上とすることが好ましく、0.006g/m以上とすることがより好ましく、0.01g/m以上とすることがさらに好ましい。一方、シリコーン成分は、撥油性であると同時に疎水性も示すことから、親水性皮膜層4による親水性機能が阻害されるのを防ぐ観点から、シリコーン成分の付着量は1.0g/m以下とすることが好ましく、0.3g/m以下とすることがより好ましく、0.1g/m以下とすることがさらに好ましく、0.05g/m以下とすることが特に好ましい。
 機能性皮膜層に潤滑性を付与する場合に、潤滑性を高める樹脂としては、例えば親水基を有する樹脂が挙げられる。樹脂は1種を含有しても、2種以上を含有してもよい。親水基としては、親水性皮膜層4についての説明の通りである。機能性皮膜層に含有させる潤滑性を高める樹脂としては、水酸基を有する樹脂を使用することが好ましく、ポリエチレングリコール(PEG、PEO)を使用することがより好ましい。
 機能性皮膜層には、上記の他に、本発明の効果を損なわない範囲において、他の任意成分を含有させてもよい。任意成分としては、例えば塗装性、作業性、皮膜の物性などを改善するための各種の水系溶媒や塗料添加物等が挙げられる。
 塗料添加物としては、例えば、水溶性有機溶剤、架橋剤、界面活性剤、表面調整剤、湿潤分散剤、沈降防止剤、酸化防止剤、消泡剤、防錆剤、抗菌剤、防カビ剤等が挙げられる。これらの塗料添加物は、1種が含まれていても、2種以上が含まれていてもよい。
 機能性皮膜層における樹脂の付着量は、十分な潤滑性を得る観点から0.01g/m以上とすることが好ましく、0.03g/m以上とすることがより好ましく、0.05g/m以上とすることがさらに好ましい。一方、機能性皮膜層の塗布作業性が低下するのを抑制する観点から、付着量は5g/m以下とすることが好ましく、0.5g/m以下とすることがより好ましく、0.3g/m以下とすることがさらに好ましく、0.1g/m以下とすることがよりさらに好ましい。
 機能性皮膜層の厚さは特に限定されないが、機能性皮膜層の密度を1g/cmと仮定すると、良好な撥油性を得る点から0.001μm以上とすることが好ましく、0.01μm以上とすることがより好ましく、0.03μm以上とすることがさらに好ましい。また、皮膜形成時の良好な塗布作業性を得る観点から、5μm以下とすることが好ましく、1μm以下とすることがより好ましく、0.5μm以下とすることがさらに好ましい。
 機能性皮膜層の膜厚は、機能性皮膜層の成膜に用いる塗料組成物の濃度や、成膜に用いるバーコーターNo.の選択などによって調整することができる。
 上記皮膜層2は、アルミニウム板1の少なくとも一方の表面上に形成されていればよいが、アルミニウム板1の両表面上に上記皮膜層が形成されていてもよい。また、アルミニウム板1の両表面上に上記皮膜層2が形成されている場合に、それらの皮膜層は同じ態様である必要はない。
 以下に、実施例及び比較例を挙げて本発明をさらに具体的に説明するが、本発明は、これらの実施例に限定されるものではなく、その趣旨に適合し得る範囲で変更を加えて実施することも可能であり、それらはいずれも本発明の技術的範囲に包含される。
[アルミニウム製フィン材の製造]
 まず、厚さが0.095mmであって、JIS H 4000:2014に規定された合金番号1070のアルミニウム板を使用し、アルミニウム板の表面に対してリン酸クロメート処理を行うことにより、下地処理層を形成した。
 次に、疎水性樹脂とカーボンブラックとを含有する塗料組成物をバーコーターで塗布し、250℃で焼付けることによって、耐食性樹脂皮膜層を形成した。必要に応じて重ね塗りを行い、耐食性樹脂皮膜層の皮膜量は0.5~800mg/dmとした。なお、耐食性樹脂皮膜層の皮膜量は、耐食性樹脂皮膜層に対する黒色顔料の質量比率及び黒色顔料の含有量から算出した。
 その後、アクリル樹脂及びポリエーテル系ポリウレタン樹脂を含有する塗料組成物を、バーコーターを用いて耐食性樹脂皮膜層の表面に塗布した後、150℃で焼付けることによって親水性皮膜層を形成し、アルミニウム製フィン材を製造した。親水性皮膜層の皮膜量は2.0mg/dmとした。
 耐食性樹脂皮膜層の形成においては、黒色顔料としてカーボンブラックを使用し、樹脂材料としてエポキシ樹脂、ウレタン樹脂又はアクリル樹脂を使用し、分散助剤として分散剤を使用した。
[アルミニウム製フィン材の色調の測定]
 得られたアルミニウム製フィン材のL値を、分光測色計(コニカミノルタジャパン株式会社製、CM-600d)を用いて、正反射光除去(SCE:Specular Component Exclude)方式にて測定した。なお、L値の測定は、前処理なしの場合と、流水浸漬後の場合とで測定した。流水浸漬の条件は、室温で120時間とした。また、美観性の評価基準としては、L値が83以下であったものを良好とし、80以下であったものを優良とした。
[アルミニウム製フィン材の評価]
<親水性の評価>
 室温において、アルミニウム製フィン材の表面に約1μLの純水を滴下し、液滴(純水)の接触角を、接触角測定器(協和界面科学社製、CA-05型)を用いて測定した。接触角が小さいほど、親水性が優れていることを示す。親水性の評価基準としては、接触角が40°以下であったものを良好とした。
<耐食性の評価>
(耐湿性試験)
 温度を49℃とし、湿度を98%とした環境内にアルミニウム製フィン材を配置し、100時間保持した後に、腐食状況をRN(レイティングナンバー)で評価した。RNの値が大きいほど、耐湿性が優れていることを示す。耐湿性の評価基準としては、RNが8.0以上であったものを良好とした。
(塩水噴霧試験(SST:Salt Spray Testing))
 アルミニウム製フィン材を、より一層厳しい腐食環境下に晒し、耐食性を評価した。具体的には、アルミニウム製フィン材に対して、JIS Z 2371:2015に規定される塩水噴霧試験方法に基づき、塩水噴霧試験を100時間実施し、その後の腐食状況を目視で観察し、腐食の発生の有無を確認した。
 本実施例においては、耐湿性試験による結果が良好であったものを、耐食性が良好であると判断した。また、厳しい腐食環境を再現したSST試験による結果が、腐食なしであったものを、耐食性が優良であると判断した。
 耐食性樹脂皮膜層及び親水性皮膜層に使用した材料及びその含有量、L値等を下記表1及び2に示し、評価結果を下記表3に示す。なお、下記表1及び2において、耐食層とは、耐食性樹脂皮膜層を示し、親水層とは、親水性皮膜層を示す。また、耐食層又は親水層に対する黒色顔料の質量比率とは、耐食層又は親水層に含有されるカーボンブラックの質量を、カーボンブラックが含有される耐食層又は親水層の質量で除した値であり、質量%で表す。さらに、耐食層又は親水層に対する黒色顔料の含有量とは、耐食層又は親水層の単位面積あたりのカーボンブラックの質量であり、(mg/dm)で表す。黒色顔料に対する分散助剤の質量比率とは、耐食層又は親水層に含有される分散助剤の質量を、分散助剤が含有される耐食層又は親水層中のカーボンブラックの質量で除した値であり、質量%で表す。
 上記表1~3に示すように、発明例No.1~25は、耐食性樹脂皮膜層に黒色顔料が含有されており、L値が所定の範囲内であるため、優れた美観性を有するフィン材を得ることができた。また、耐食性樹脂皮膜層の上に親水性樹脂皮膜層を設けているため、接触角が40°以下であり、美観性を損ねることなく優れた親水性を得ることができ、熱交換効率の低下を防止することができるフィン材を得ることができた。なお、耐食性樹脂皮膜層の材料となる樹脂として、エポキシ樹脂、ウレタン樹脂、Zr系架橋剤が添加されたアクリル樹脂の3種類を使用したが、いずれの樹脂を使用しても同様の結果を得ることができた。
 また、発明例No.1~25は、耐湿性を評価するRNが8.0以上であり、良好な耐食性を得ることができた。さらに、上記発明例のうち、発明例No.1~12、17~18、20~21及び23は、耐食性樹脂皮膜層に対する黒色顔料の質量比率、及び黒色顔料に対する分散助剤の質量比率が、いずれも本発明で規定する好ましい範囲内であった。したがって、より一層厳しい腐食試験であるSST試験によっても腐食が発生せず、優れた耐食性を得ることができた。
 一方、比較例No.1は、黒色顔料が含有された耐食性樹脂皮膜層を形成したフィン材であるが、親水性皮膜層が形成されていないため、接触角が上昇し、所望の親水性を得ることができなかった。また、比較例No.2は、耐食性樹脂皮膜層及び親水性皮膜層を形成したフィン材であるが、親水性皮膜層に黒色顔料が含有されており、流水浸漬後のL値が本発明で規定する上限を超えている。これは、流水により、親水性皮膜層中の水溶性成分であるポリエーテル系ポリウレタン樹脂とともに、カーボンブラックが皮膜から流出して、脱色されたからであると考えられる。したがって、所望の美観性を得ることができなかった。
 以上、各種の実施の形態について説明したが、本発明はかかる例に限定されないことは言うまでもない。当業者であれば、特許請求の範囲に記載された範疇内において、各種の変更例又は修正例に想到し得ることは明らかであり、それらについても当然に本発明の技術的範囲に属するものと了解される。また、発明の趣旨を逸脱しない範囲において、上記実施の形態における各構成要素を任意に組み合わせてもよい。

Claims (10)

  1.  アルミニウム板と、前記アルミニウム板の表面上に形成された皮膜層と、を有するアルミニウム製フィン材であって、
     前記皮膜層は、前記アルミニウム板側から順に、耐食性樹脂皮膜層と、親水性皮膜層と、を有し、
     前記耐食性樹脂皮膜層は、黒色顔料を含み、
     アルミニウム製フィン材表面に対して分光測色計により測定された、Lb表色系における明度L値が、83以下であることを特徴とする、アルミニウム製フィン材。
  2.  前記黒色顔料は、カーボンブラック、金属無機化合物系顔料、及び有機系顔料から選択された少なくとも1種であることを特徴とする、請求項1に記載のアルミニウム製フィン材。
  3.  前記黒色顔料がカーボンブラックであって、前記耐食性樹脂皮膜層の全質量に対する前記カーボンブラックの質量比率が35質量%以下であることを特徴とする、請求項1に記載のアルミニウム製フィン材。
  4.  前記黒色顔料がカーボンブラックであって、前記耐食性樹脂皮膜層の単位面積あたりの前記カーボンブラックの含有量が0.1(mg/dm)以上であることを特徴とする、請求項1に記載のアルミニウム製フィン材。
  5.  前記耐食性樹脂皮膜層は、エポキシ樹脂、ウレタン樹脂、及びZr系架橋剤が添加されたアクリル樹脂から選択された少なくとも1種を含むことを特徴とする、請求項1~4のいずれか1項に記載のアルミニウム製フィン材。
  6.  前記耐食性樹脂皮膜層は、分散助剤を含むことを特徴とする、請求項1~4のいずれか1項に記載のアルミニウム製フィン材。
  7.  前記親水性皮膜層は、アクリル樹脂及びポリエーテル系ポリウレタン樹脂の両方を含むことを特徴とする、請求項1~4のいずれか1項に記載のアルミニウム製フィン材。
  8.  前記アルミニウム板と前記皮膜層との間に、下地処理層を有することを特徴とする、請求項1~4のいずれか1項に記載のアルミニウム製フィン材。
  9.  前記耐食性樹脂皮膜層は、分散助剤を含み、
     前記耐食性樹脂皮膜層の全質量に対する前記黒色顔料の質量比率が35質量%以下であり、
     前記耐食性樹脂皮膜層中の前記黒色顔料の質量に対する前記分散助剤の質量比率が10質量%以上であることを特徴とする、請求項1~4のいずれか1項に記載のアルミニウム製フィン材。
  10.  前記耐食性樹脂皮膜層は、分散助剤を含み、
     前記黒色顔料としてカーボンブラックを使用し、
     前記分散助剤は、アクリル系分散剤、ポリエステル系分散剤、ポリアミン系分散剤のいずれかからなり、
