Abstract

熱伝導性絶縁シートに成形加工した際に、板状六方晶窒化ホウ素粒子の凝集体の構造を維持しつつ、ボイドの発生を抑制することが可能な技術を提供するため、本開示の一態様に係る六方晶窒化ホウ素粒子粉末は、板状六方晶窒化ホウ素粒子の凝集体を含み、粉末中の凝集体の圧縮破壊強度が0.5~3.0MPaであり、粉末の平均粒子径が25~60μmであり、粉末を所定の条件で超音波処理を行った際の、該処理前の粉末の累積体積90%粒径に対する、該処理後の粉末の累積体積90%粒径の割合が50~90%である。

Description

六方晶窒化ホウ素粒子粉末、その製造方法、樹脂組成物、及び放熱材
 本発明は、六方晶窒化ホウ素粒子粉末、その製造方法、樹脂組成物、及び放熱材に関する。
 六方晶窒化ホウ素は、一般に黒鉛と同様の、六方晶系の層状構造を有する白色粉末であり、高熱伝導性、高耐熱性、高電気絶縁性、高潤滑性、耐腐食性、高離型性、高い化学的安定性等の多くの特性を有する材料である。そのため、六方晶窒化ホウ素粉末を充填した樹脂組成物は、成形加工をすることで熱伝導性絶縁シートとして好適に使用される。
 近年においては、電子部品の小型化及びハイパワー化に伴って、低誘電率、低誘電正接の熱伝導性絶縁シートの需要が高まっている。特に、車載電子部品用の熱伝導性絶縁シートにおいては低比重であることも要求され、他の高熱伝導フィラーである窒化アルミニウムや酸化アルミニウムに比べて低比重である六方晶窒化ホウ素粉末は注目されつつある(特許文献1及び2参照)。

 六方晶窒化ホウ素の単粒子は、長径方向にのみ高い熱伝導性を持つという、異方性を有する。このため、六方晶窒化ホウ素粒子が、短径方向がシートの厚さ方向に揃って配向して充填された当該シートは、厚さ方向に十分な熱伝導性を発揮することができない。そこで六方晶窒化ホウ素粒子粉末を充填した樹脂組成物が高い熱伝導性を有するためには、樹脂組成物中に六方晶窒化ホウ素粒子の凝集体を有する必要がある。そして、上記樹脂組成物を種々に用途に用いるために成形加工をする際には、所定の成形圧力を加えても凝集体を維持できるように、凝集強度を高めることが重要とされている。しかしながら、凝集強度の高い六方晶窒化ホウ素粒子凝集体は、その内部にボイドと呼ばれる空隙を内包しやすく、ボイドの存在が絶縁性の劣化の原因になると考えられている。
 特許文献1では、シート等への成形時に印加される力によって、凝集体の一部が崩壊することでボイドの発生を抑制することができる。一方、樹脂との混錬により崩壊する程度の凝集強度を有する凝集体であった場合、混錬の過程で六方晶窒化ホウ素粒子凝集体が失われ、シート形成時に粒子の長径方向がシートの面方向に配向してしまい、厚さ方向へのシートの熱伝導性の低下が発生し得る。
 また、特許文献2では、凝集体を含む粉末を樹脂に充填した際に、一部が崩壊しながらも全体としては凝集状態を維持する程度の圧縮破壊強度を凝集体が有する事が可能である。しかしながら、充填後の混錬の過程で六方晶窒化ホウ素粒子凝集体が更に崩壊して失われ、シート形成時に粒子の長径方向がシートの面方向に配向してしまい、厚さ方向へのシートの熱伝導性の低下が発生し得る点でなお改善の余地があった。
 従って、本発明の一態様は、熱伝導性絶縁シートに成形加工した際に、凝集体の構造を維持しつつ、絶縁性の低下を招くボイドの発生を抑制することが可能な六方晶窒化ホウ素粒子凝集体、及び六方晶窒化ホウ素粒子凝集体を含む六方晶窒化ホウ素粒子粉末を提供することを目的とする。
 上記課題を解決するため、本発明の一態様に係る六方晶窒化ホウ素粒子粉末は、板状六方晶窒化ホウ素粒子の凝集体を含む六方晶窒化ホウ素粒子粉末であって、前記粉末中の凝集体の圧縮破壊強度が0.5~3.0MPaであり、前記粉末の平均粒子径が25~60μmであり、該粉末0.5gを、エタノール分散媒20g中で、ホモジナイザーにより20分間、振幅35%で超音波処理を行った際の、該処理前の粉末の累積体積90%粒径に対する、該処理後の粉末の累積体積90%粒径の割合が50~90%である。
 本発明の一態様によれば、熱伝導性絶縁シートに成形加工した際に、凝集体の構造を維持しつつ、絶縁性の低下を招くボイドの発生を抑制することが可能な六方晶窒化ホウ素粒子凝集体、及び六方晶窒化ホウ素粒子凝集体を含む六方晶窒化ホウ素粒子粉末が提供される。
 本発明者等は、上記課題を解決するため鋭意検討を行った。熱伝導性絶縁シートを製造する際には、六方晶窒化ホウ素粒子粉末と樹脂との混合の工程、その後、混合物を成型する樹脂成形の工程を行う。そこで、種々の圧縮破壊強度を有する六方晶窒化ホウ素粒子凝集体を検討した。その結果、汎用の混合機を用いた樹脂との混合においては凝集体を維持でき、かつ汎用の成形機を用いた樹脂成形においては、成形に追従して凝集体の一部が崩壊する程度の圧縮破壊強度を有する六方晶窒化ホウ素粒子凝集体を見出した。更に、この凝集体が、成形加工した際に、凝集体の構造を維持しつつ、絶縁性の低下を招くボイドの発生を抑制することが可能であることを見出した。
 また、六方晶窒化ホウ素粒子を、含酸素カルシウム化合物、及び任意で含酸素ホウ素化合物の存在下で焼成する、特定の製造方法を採用することによって、上記圧縮破壊強度を有する六方晶窒化ホウ素粒子凝集体を効率的に得られることを見出し、本発明を完成するに至った。
 即ち、第一の本発明は、板状六方晶窒化ホウ素粒子の凝集体を含む六方晶窒化ホウ素粒子粉末であって、前記粉末中の凝集体の圧縮破壊強度が0.5~3.0MPaであり、前記粉末の平均粒子径が25~60μmであり、該粉末0.5gを、エタノール分散媒20g中で、ホモジナイザーにより20分間、振幅35%で超音波処理を行った際の、該処理前の粉末の累積体積90%粒径に対する、該処理後の粉末の累積体積90%粒径の割合が50~90%である、六方晶窒化ホウ素粒子粉末である。
 上記第一の本発明において、以下の態様が好適に採りえる。
 (1-1) 前記凝集体の含有割合が、10~90容量%の範囲であること。
 (1-2) 前記六方晶窒化ホウ素粒子粉末の超音波処理前の累積体積90%粒径が90~160μmであること。
 (1-3) 前記六方晶窒化ホウ素粒子粉末のBET比表面積が、1.5~3.0m/gであること。
 (1-4) 前記凝集体中のCa濃度が100質量ppm以下であること。
 (1-5) 前記粉末100gあたりの吸油量が70~85mLであること。
 また、上記、六方晶窒化ホウ素粒子粉末は、該粉末を充填してなる樹脂組成物、さらに該樹脂組成物よりなる電子部品の放熱材のために用いることが好ましい。
 さらに、第二の本発明は、含酸素カルシウム化合物の存在下、板状六方晶窒化ホウ素粒子を焼成することを特徴とする第一の本発明の六方晶窒化ホウ素粒子粉末の製造方法である。
 上記第二の本発明において、以下の態様が好適に採りえる。
 (2-1) 前記板状六方晶窒化ホウ素粒子を含む六方晶窒化ホウ素粉末100質量部に対し、含酸素カルシウム化合物をCa換算で10~5000質量ppm存在せしめること。
 (2-2) 窒素雰囲気下、1700~2200℃で焼成を行うこと。
 本発明の一態様に係る六方晶窒化ホウ素粒子粉末は、汎用的な混合機を使用した樹脂との混錬のプロセスにおいては、該粉末に含有される六方晶窒化ホウ素粒子凝集体の凝集構造が維持される程度の圧縮破壊強度を有する。従って、六方晶窒化ホウ素粒子が有する熱伝導性についての異方性が低減され、得られる樹脂組成物に高い熱伝導性を付与することができる。
 一方、シート形成のプロセスにおいては、成形に追従して凝集体が崩壊することにより、凝集体が内包しているボイドを低減することが可能であり、これにより、得られるシート状の樹脂組成物に高い絶縁性をも付与することができる。
 このように、本発明の一態様に係る六方晶窒化ホウ素粒子粉末を充填してなる樹脂組成物は、高い熱伝導性と絶縁性を両立させた材料となり得る。
 また、上記本発明の一態様に係る六方晶窒化ホウ素粒子粉末は、含酸素カルシウム化合物の存在下で六方晶窒化ホウ素粒子粉末を焼成することにより製造することができる。尚、前記製造方法において、本発明の一態様に係る六方晶窒化ホウ素粒子粉末が得られる理由は明らかではない。本発明者等は、六方晶窒化ホウ素粒子粉末を焼成する過程において、含酸素カルシウム化合物が六方晶窒化ホウ素粒子表面のエネルギーの低減を原動力とした粒子成長、及び粒子同士の結合を促進していることが理由であると推測している。
 本発明の一態様に係る六方晶窒化ホウ素粒子粉末は、特定の圧縮破壊強度と、特定の崩壊性の両方を有する点が特徴である。かかる六方晶窒化ホウ素粒子粉末によれば、汎用的な混合機を使用した樹脂との混錬のプロセスにおいて、該粉末に含有される凝集体の凝集構造が維持されるとともに、シート形成後において、凝集体が内包しているボイドを低減することが可能である。
 以下、本発明の一態様に係る六方晶窒化ホウ素粒子粉末について詳述する。なお、本明細書においては特に断らない限り、数値A及びBについて「A~B」という表記は「A以上B以下」を意味するものとする。かかる表記において数値Bのみに単位を付した場合には、当該単位が数値Aにも適用されるものとする。
 (六方晶窒化ホウ素粒子粉末)
 本発明における六方晶窒化ホウ素粒子粉末の圧縮破壊強度は、0.5~3.0MPaであることが特徴である。圧縮破壊強度の下限が上記の範囲内であることで、汎用の混合機を用いた樹脂との混錬時に、該粉末に含有される凝集体が崩壊して板状六方晶窒化ホウ素粒子が生じ、シート形成時に、該粒子の長径方向がシート面方向に配向して熱伝導性が低下するのを抑制できる。また、圧縮破壊強度の上限が前記の範囲内であることで、シート形成時に印加される圧力に追従して凝集体の一部が崩壊し、凝集体内のボイドを低減でき、絶縁性の低下を抑制できる。圧縮破壊強度としては0.9~2.7MPaが好ましく、1.2~2.5MPaであることが特に好ましい。上記六方晶窒化ホウ素粒子粉末の圧縮破壊強度は、粉末中の前記凝集体を分取し、該凝集体について微小圧縮試験機を用いて測定することができる。
 上記本発明の六方晶窒化ホウ素粒子粉末は、上記のとおり板状六方晶窒化ホウ素粒子の凝集体を含んでいる。上記粉末中の該凝集体の割合は、所望する目的に応じて適宜設定すれば良い。六方晶窒化ホウ素粒子粉末に含まれる、板状六方晶窒化ホウ素粒子凝集体の含有割合は、粉末100容量%に対して、10~90容量%の範囲であることが好ましく、20~80容量%がより好ましく、30~70容量%が特に好ましい。該凝集体の含有割合が前記範囲内にあることにより、樹脂に添加した際に、板状六方晶窒化ホウ素粒子が配向する現象を抑制でき、熱伝導性の低下が抑制される。凝集体の含有割合は、実施例に記載の方法を用いて測定することができる。
 また、本発明の六方晶窒化ホウ素粒子粉末の平均粒子径は、該粉末を、エタノールを分散媒として分散させ、レーザー回折・散乱式粒子径分布測定装置に粒度分布を測定した、累積体積50%粒径である。本発明の六方晶窒化ホウ素粒子粉末は、上記平均粒子径が25~60μmの範囲にあることが特徴である。該粉末の平均粒子径の下限が上記範囲内であることで、シート形成時に板状六方晶窒化ホウ素粒子をランダムに配向させることができ、熱伝導性が低下する現象を抑制することができる。また、平均粒子径の上限値が上記の範囲内であることで、凝集体内に発生し得るボイドを低減させることによって、凝集体が樹脂を吸収する量を低減でき、粉末を樹脂に充填する際の粘度上昇を抑制することができる。平均粒子径としては、30~55μmの範囲にあることが好ましく、35~50μmの範囲にあることが特に好ましい。
 さらに、本発明の六方晶窒化ホウ素粒子粉末は、超音波処理による適度な崩壊性を有することも特徴である。具体的には、該粉末0.5gを、エタノール分散媒20g中で、ホモジナイザーにより20分間、振幅35%で超音波処理を行う前の粉末の累積体積90%粒径に対する、該超音波処理後の粉末の累積体積90%粒径の割合が50~90%である。該処理前の累積体積90%粒径に対する、該処理後の累積体積90%粒径の割合の下限が、上記の範囲内であることにより、汎用の混合機を用いた場合に崩壊する凝集体の割合を低減でき、熱伝導性の低下を抑制できる。また、該割合の上限が上記の範囲内であることにより、凝集体や板状粒子の間に存在する空隙を減少させて、樹脂組成物の粘度上昇を抑制することができる。上記処理前の累積体積90%粒径に対する、上記処理後の累積体積90%粒径の割合としては、55~85%が好ましく、60~80%が特に好ましい。上記粉末の粒径分布は、レーザー回折・散乱式粒子径分布測定装置により測定することができる。
 上記本発明の六方晶窒化ホウ素粒子粉末の前記超音波処理前の、累積体積90%粒径が90~160μmの範囲にあることが好ましく、95~150μmの範囲にあることがより好ましく、100~140μmの範囲にあることが特に好ましい。上記累積体積90%粒径の下限が上記の範囲内であることにより、板状六方晶窒化ホウ素粒子が凝集した凝集体として存在せしめることができ、該粉末を含む樹脂組成物をシート化した場合において高い熱伝導性を実現させることが可能となる。また、累積体積90%粒径の上限が上記範囲内であることにより、凝集体内におけるボイドの発生を抑制することができ、該粉末を含む樹脂組成物をシート化した場合において絶縁性の低下を抑制することが可能となる。
 さらに、上記本発明の六方晶窒化ホウ素粒子粉末において、BET比表面積が1.5~3.0m/gの範囲にあることが好ましく、1.7~2.9m/gの範囲にあることがより好ましく、2.0~2.7m/gの範囲にあることが特に好ましい。比表面積の下限が上記範囲内であることにより、板状六方晶窒化ホウ素粒子の粒径が粗大になることで発生し得る、凝集体の圧縮破壊強度の低下を抑制できる。また、比表面積の上限が上記範囲内であることにより、板状六方晶窒化ホウ素粒子が微小になることで発生し得る、熱伝導性の低下を抑制できる。上記凝集体のBET比表面積は、窒素ガスを吸着ガスとしたBET一点法による測定で確認することが可能できる。
 上記本発明の六方晶窒化ホウ素粒子粉末は、一例として、後述するように、含酸素カルシウム化合物の存在下、板状六方晶窒化ホウ素粒子を焼成することにより製造することができる。製造時には、含酸素カルシウム化合物に由来するCaが粉末中に残留することがある。そこで、本発明の六方晶窒化ホウ素粒子粉末中のCa濃度としては、100質量ppm以下であることが好ましく、80質量ppm以下であることがより好ましく、50質量ppm以下であることが特に好ましい。Ca濃度が上記範囲内であることにより、例えば後述する製造方法で得られた六方晶窒化ホウ素粒子粉末において、粒子間の結合を阻害するCaを低減することができ、樹脂との混錬を行う際に凝集体の崩壊を抑制することができる。また、本発明の六方晶窒化ホウ素粒子粉末に含有されるCaは少ないほど好ましく、例えば0.1質量ppm以上であってよく、0.0質量ppmであってもよい。六方晶窒化ホウ素粒子粉末中のCa濃度は、液温25℃、濃度2mol/Lの硫酸水溶液に120分間粉末を浸漬させて水溶液に溶出させたCaを、ICP-OESを用いて定量することにより確認できる。
 上記本発明の六方晶窒化ホウ素粒子粉末において、該粉末100gあたりの、フタル酸ジブチル(DBP)を吸収する量(吸油量)は70~85mLの範囲であることが好ましい。該粉末の吸油量が前記範囲内にあることにより、樹脂と混錬した際の粘度上昇を抑制することができ、工業的に実施する上で好ましい。
 (六方晶窒化ホウ素粒子粉末の用途)
 本発明の六方晶窒化ホウ素粒子粉末は、高い熱伝導性と絶縁性を両立させた材料である。従って、電気絶縁性向上や熱伝導性付与の目的で樹脂への充填剤として使用することで、得られる樹脂組成物は高い電気絶縁性や熱伝導性を有する。
 また、本発明の六方晶窒化ホウ素粒子粉末は、立方晶窒化ホウ素や窒化ホウ素成型品等の窒化ホウ素加工品製品の原料、エンジニアリングプラスチックへの核剤、フェーズチェンジマテリアル、固体状又は液体状のサーマルインターフェイスマテリアル、溶融金属や溶融ガラス成形型の離型剤、化粧品、複合セラミックス原料等の用途にも使用することができる。
 上記樹脂組成物を得るために用いられる樹脂の例としては、ポリオレフィン、塩化ビニル樹脂、メタクリル酸メチル樹脂、ナイロン、フッ素樹脂等の熱可塑性樹脂、エポキシ樹脂、フェノール樹脂、尿素樹脂、メラミン樹脂、不飽和ポリエステル樹脂、ケイ素樹脂等の熱硬化性樹脂、合成ゴムなどが挙げられる。さらに、必要に応じて樹脂組成物は、配合剤として、公知の重合開始剤、硬化剤、重合禁止剤、重合遅延剤、カップリング剤、可塑剤、紫外線吸収剤、顔料、染料、抗菌剤、有機フィラー、有機無機複合フィラーなどの公知の添加剤を含んでもよい。また、樹脂組成物は、本発明の効果を損なわない範囲で他の無機フィラーを含んでいてもよい。
 また、本発明の六方晶窒化ホウ素粒子粉末は、樹脂組成物の調製の際に、一般的な高熱伝導絶縁フィラーである窒化アルミニウム、酸化アルミニウム等の熱伝導性フィラーと混合して使用することにより、得られる樹脂組成物の熱伝導性を向上せしめることができる。この場合、上記熱伝導性フィラーの使用量は、窒化ホウ素の特性である耐水性、絶縁耐性等を著しく低下させないように、六方晶窒化ホウ素粒子粉末100容量%に対して、60容量%以下とすることが好ましい。
 このようにして得られる熱伝導性樹脂組成物あるいは、該組成物を成形した熱伝導性成形体は:ポリマー系放熱シートやフェイズチェンジシート等のサーマルインターフェイスマテリアル;放熱テープ;放熱グリース;放熱接着剤;ギャップフィラー等の有機系放熱シート類;放熱塗料、放熱コート等の放熱塗料類;PWB(PrintedWiringBoard)ベース樹脂基板、CCL(CopperCladLayer)ベース樹脂基板等の放熱樹脂基板、アルミベース基板、銅ベース基板等のメタルベース基板の絶縁層;パワーデバイス用封止材;等の用途に好ましく用いることが出来る。
 (六方晶窒化ホウ素粒子粉末の製造方法)
 以下、本発明の六方晶窒化ホウ素粒子粉末の製造方法について詳述する。上記本発明の六方晶窒化ホウ素粒子粉末は、含酸素カルシウム化合物の存在下で、板状六方晶窒化ホウ素粒子を焼成することにより製造することができる。本発明の製造方法において、含酸素カルシウム化合物は、板状六方晶窒化ホウ素粒子の成長、及び板状六方晶窒化ホウ素粒子同士の結合を促す作用を有し、上記第一の本発明に係る板状六方晶窒化ホウ素粒子凝集体を効率よく製造することを可能にする。
 本発明の製造方法において用いる板状六方晶窒化ホウ素粒子としては、公知の製造方法で得られた六方晶窒化ホウ素粉末に含まれるものを用いることができる。公知の製造方法としては、下記の方法が挙げられる。
(I)ホウ素を窒素、アンモニア等を用いて直接窒化する方法
(II)ハロゲン化ホウ素をアンモニアやアンモニウム塩と反応させる方法
(III)ホウ酸、酸化ホウ素等のホウ素化合物をメラミン等の含窒素化合物と800℃程度の温度で反応させる、メラミン法
(IV)窒素雰囲気下、含酸素ホウ素化合物とカーボン源を1600℃以上の高温に加熱して、含酸素ホウ素化合物を還元窒化する、還元窒化法
(V)炭化ホウ素を窒素雰囲気下で焼成した後、酸化ホウ素と混合して再焼成する方法
 これらの製造方法の中でも、特に、高温での焼成による高結晶化により、高い熱伝導性を発現できる点、圧縮破壊強度を下げる調整が容易になる点で、(IV)還元窒化法が好適に使用される。本発明の製造方法においては、公知の製造方法により製造された六方晶窒化ホウ素粉末をそのまま含酸素カルシウム化合物の存在下での焼成に供してもよい。或いは、公知の製造方法により製造された六方晶窒化ホウ素粉末から板状六方晶窒化ホウ素粒子を回収し、得られた粒子の集合体を焼成に供してもよい。ここで、回収して得られた粒子の集合体もまた、板状六方晶窒化ホウ素粒子を含む粉末の一態様である。
 本発明の製造方法において用いる含酸素カルシウム化合物としては、公知の化合物が使用可能である。中でも酸化カルシウム、炭酸カルシウムを使用することが好ましい。含酸素カルシウム化合物の使用量は、所望する六方晶窒化ホウ素粒子凝集体の物性に応じて適宜設定すれば良い。あまり少なすぎると凝集体の生成が不十分となる傾向にあり、またあまり多すぎると凝集体中にCaが残存しやすくなる傾向にある。従って、含酸素カルシウム化合物の使用量としては、板状六方晶窒化ホウ素粒子を含む六方晶窒化ホウ素粉末100質量部に対して、Ca換算で10~5000質量ppm存在せしめることが好ましく、50~4000質量ppmがより好ましく、100~3000質量ppmが特に好ましい。含酸素カルシウム化合物の使用量を上記範囲に調整する方法としては、六方晶窒化ホウ素粉末に上記含酸素カルシウム化合物を所定の含有量となるように混合すれば良い。
 六方晶窒化ホウ素粉末中の含酸素カルシウム化合物の含有量は、下記式により算出することができる。
 (Ca換算値)=((六方晶窒化ホウ素粉末中のCa含有量(g))+(添加した含酸素カルシウムに含まれるCa成分量(g))/(六方晶窒化ホウ素粉末と含酸素カルシウム化合物の合計量(g))
 本発明の製造方法では、含酸素カルシウム化合物の存在せしめた六方晶窒化ホウ素粉末を焼成する。焼成の際の温度に関しては、十分な圧縮破壊強度の六方晶窒化ホウ素粒子凝集体が得られる範囲で適宜決定すれば良い。具体的には、焼成の温度は、1700~2200℃の範囲が好ましく、1750~2150℃の範囲がより好ましく、1800~2100℃の範囲内が特に好ましい。温度が上記範囲内にあることで、板状六方晶窒化ホウ素粒子内に存在する結晶の成長、及び板状六方晶窒化ホウ素粒子同士の結合を促進でき、高い熱伝導性を発現させることが可能になる。
 本発明の製造方法では、予期しない副反応を防止するために、焼成は窒素雰囲気下で行うことが好ましい。窒素雰囲気は、窒素ガスを主成分として含み、一例として窒素ガスを90体積%以上含み、好ましくは窒素ガスを100体積%含む。窒素雰囲気は、残部として、アルゴンガス又はヘリウムガス等の非酸化性ガスを含んでもよい。
 上記焼成により、本発明の六方晶窒化ホウ素粒子粉末を得ることができる。得られた六方晶窒化ホウ素粒子粉末は、篩や気流分級機など、公知の分級機を利用することで、六方晶窒化ホウ素粒子凝集体を分離することも可能である。また、本発明の製造方法によって得られる六方晶窒化ホウ素粒子粉末は、必要に応じて、篩や気流分級機など、公知の分級機を利用した粗粒除去、及び微粉除去を行ってもよい。さらに、六方晶窒化ホウ素粒子中に六方晶窒化ホウ素粒子凝集体を混合する、或いは、六方晶窒化ホウ素粒子粉末中に六方晶窒化ホウ素粒子を混合する等により、六方晶窒化ホウ素粒子凝集体の含有量を適宜調整することもできる。
 以下、本発明を実施例により、さらに詳細に説明するが、本発明は、これらの実施例に限定されるものではない。尚、実施例において、各測定は、以下の方法により測定した値である。
 [六方晶窒化ホウ素粒子凝集体の圧縮破壊強度]
 六方晶窒化ホウ素粒子粉末0.5gを、エタノール分散媒20g中で、BRANSON社製のホモジナイザー(SONIFER SFX250)により20分間、振幅35%で超音波処理を行った後、該分散液を目開き20μmのメッシュで吸引ろ過して、40℃で12時間乾燥させることにより六方晶窒化ホウ素粒子凝集体を分取した。株式会社島津製作所社製の微小圧縮試験機(MCT-510)を用いて圧縮試験を行い、前記凝集体の圧縮破壊強度の測定を行った。圧縮試験は、試料に圧子で負荷をかけた際に、試料が破壊する場合の試験力(mN)-変位(μm)のグラフを示し、変位が一定となった試験力(mN)を破壊点Pとし、以下の式から破壊強度(MPa)を算出することにより行った。
 破壊強度(MPa)=(2.48P)/(3.14d
 d:平均粒子径
 測定条件は、圧子=FLAT200(200μm平板圧子)、試験力=50(mN)、負荷速度=4.8420(mN/sec)、負荷保持時間=5(sec)を用いて行った。
 [六方晶窒化ホウ素粒子粉末の平均粒子径]
 六方晶窒化ホウ素粒子粉末0.5gをエタノール分散媒20gに分散させた後、マイクロトラック・ベル株式会社の粒度分布測定装置(MT-3000)を用いて、該粉末の累積体積50%粒径を測定し、該粉末の平均粒子径とした。
 [六方晶窒化ホウ素粒子粉末の超音波処理による崩壊性]
 六方晶窒化ホウ素粒子粉末0.5gを、エタノール分散媒20g中で、BRANSON社製のホモジナイザー(SONIFER SFX250)により20分間、振幅35%で超音波処理を行い、マイクロトラック・ベル株式会社の粒度分布測定装置(MT-3000)を用いて、該処理後の粉末の累積体積90%粒径を測定した。さらに、該超音波処理前の粉末の累積体積90%粒径を測定し、該処理前の粉末の累積体積90%粒径に対する、該処理後の累積体積90%粒径の割合を求め、これを崩壊性指標とした。
 [六方晶窒化ホウ素粒子粉末のBET比表面積]
 六方晶窒化ホウ素粒子粉末0.5gを量り取り、10分間200℃で脱気処理を行った後、窒素ガスを吸着ガスとしたBET一点法により、該粉末のBET比表面積を測定した。上記の測定は株式会社島津製作所製のBET比表面積測定装置(フローソーブIII)を用いて行った。
 [六方晶窒化ホウ素粒子粉末中のCa濃度]
 六方晶窒化ホウ素粒子粉末2.0gを量り取り、0.4質量%の硫酸で50mLに定容した後、2時間浸漬させた。次に、開口径0.25μmのフィルターで濾液を分取し、得られた濾液2.5mLを純水で50mLに定容することで、該粉末のCaを溶出させた水溶液を調製した。該処理後の水溶液を、サーモフィッシャーサイエンティフィック株式会社製のICP-OES装置(i CAP 6500 DUO)を用いて分析し、Caの定量を行った後、得られたCaの定量値を500倍することによって該粉末のCa濃度を計算した。
 [六方晶窒化ホウ素粒子粉末における、該凝集体の含有割合]
 六方晶窒化ホウ素粒子粉末0.5gを、エタノール分散媒20g中で、BRANSON社製のホモジナイザー(SONIFER SFX250)により20分間、振幅35%で超音波処理を行った後、該分散液を目開き20μmのメッシュで吸引ろ過して、40℃で12時間乾燥させることにより六方晶窒化ホウ素粒子凝集体を分取した。該凝集体を電子天秤を用いて秤量することにより収量を計測し、六方晶窒化ホウ素粒子粉末0.5gに対する、六方晶窒化ホウ素粒子凝集体の割合を算出した。
 [六方晶窒化ホウ素粒子粉末の吸油量]
 六方晶窒化ホウ素粒子粉末25gを、ブレードを1240rpmの速度で回転させることで混錬しながら、摂氏23度のフタル酸ジブチル(DBP)を毎分4mLずつ滴下した時の最大トルクを計測した。次に、最大トルクの70%に到達した時のフタル酸ジブチル滴下量を計算することによって、該粉末100gに対する吸油量を測定した。上記測定は、あさひ総研株式会社の吸油量測定装置を用いて行った。
 [六方晶窒化ホウ素粒子粉末の熱伝導率、絶縁耐力の測定方法]
 六方晶窒化ホウ素粒子粉末をエポキシ樹脂に充填して樹脂組成物を作製し、熱伝導率及び絶縁破壊耐圧の測定を実施した。エポキシ樹脂(三菱化学株式会社製JER806)100質量部と硬化剤(脂環式ポリアミン系硬化剤、三菱化学株式会社製JERキュア113)28質量部との混合物を準備した。次に、該混合物40体積%と、六方晶窒化ホウ素粒子粉末60体積%とを自転・公転ミキサー(倉敷紡績株式会社製MAZERUSTAR)にて混合して樹脂組成物を得た。
 これを金型に注型し、熱プレスを使用し、温度:200℃、圧力:5MPa、保持時間:30分の条件で硬化させ、直径40mm、厚さ0.22mmのシートを作製した。該シート5枚を4分割し、20枚のシートをアイフェイズ株式会社製の温度波熱分析装置(ai―Phase Mobile 1u)にて解析し、算出した熱伝導率の平均値を、六方晶窒化ホウ素粒子粉末の熱伝導性の指標とした。また、京南電機株式会社製の耐電圧試験機(YPAD-0225)を用いて前記20枚のシートの絶縁耐力を測定し、絶縁耐力の平均値を六方晶窒化ホウ素粒子粉末の絶縁性の指標とした。
 [実施例1]
 還元窒化法により合成された板状六方晶窒化ホウ素粒子の粉末100gに酸化カルシウムを0.24g加え、前記実施形態に記載のCa換算値を1000質量ppmとした後、V型混合機を使用して混合した。次いで、該混合物100gを、黒鉛製タンマン炉を用い、窒素ガス雰囲気下、1900℃で6時間保持することで焼成処理を行い、六方晶窒化ホウ素粒子粉末を製造した。
 [実施例2]
 実施例1と同様の方法で得られた六方晶窒化ホウ素粒子粉末を、目開き120μmの篩にかけて、粗大粒子を分級して六方晶窒化ホウ素粒子粉末を製造した。
 [実施例3~5]
 前記実施形態に記載のCa換算値を表1記載とした以外は実施例1と同様の方法で六方晶窒化ホウ素粒子粉末を製造した。
 [実施例6]
 実施例1と同様の方法で得られた六方晶窒化ホウ素粒子粉末を、目開き90μmの篩にかけて、粗大粒子を分級して六方晶窒化ホウ素粒子粉末を製造した。
 [実施例7~10]
 前記実施形態に記載のCa換算値を表1記載とした以外は実施例2と同様の方法で六方晶窒化ホウ素粒子粉末の製造、及び粗大粒子の分級を実施した。
 [比較例1]
 実施例1~10で使用した、還元窒化法により合成された板状六方晶窒化ホウ素粒子の粉末を、そのまま比較例1とした。
 [比較例2~5]
 前記実施形態に記載のCa換算値を表1記載とした以外は、実施例1と同様の方法で六方晶窒化ホウ素粒子粉末を製造した。
 実施例1~10及び比較例1~5について、圧縮破壊強度、平均粒子径、超音波処理による崩壊性指標、超音波処理前の累積体積90%径、BET比表面積、Ca濃度、凝集体の含有割合、吸油量、熱伝導性、絶縁性の評価を実施し、表1、表2及び表3に示した。
 (まとめ)
 上述の説明から理解されるように、本発明は以下の態様を包含する。
 [1] 板状六方晶窒化ホウ素粒子の凝集体を含む六方晶窒化ホウ素粒子粉末であって、前記粉末中の凝集体の圧縮破壊強度が0.5~3.0MPaであり、前記粉末の平均粒子径が25~60μmであり、該粉末0.5gを、エタノール分散媒20g中で、ホモジナイザーにより20分間、振幅35%で超音波処理を行った際の、該処理前の粉末の累積体積90%粒径に対する、該処理後の粉末の累積体積90%粒径の割合が50~90%である、六方晶窒化ホウ素粒子粉末。
 [2] 前記凝集体の含有割合が、10~90容量%の範囲であることを特徴とする[1]の六方晶窒化ホウ素粒子粉末。
 [3] 前記六方晶窒化ホウ素粒子粉末の超音波処理前の累積体積90%粒径が90~160μmである[1]又は[2]の六方晶窒化ホウ素粒子粉末。
 [4] 前記六方晶窒化ホウ素粒子粉末のBET比表面積が、1.5~3.0m/gである[1]~[3]何れか1つの六方晶窒化ホウ素粒子粉末。
 [5] 前記凝集体中のCa濃度が100質量ppm以下である、[1]~[4]何れか1つの六方晶窒化ホウ素粒子粉末。
 [6] 前記粉末100gあたりの吸油量が70~85mLである、[1]~[5]何れか1つの六方晶窒化ホウ素粒子粉末。
 [7] [1]~[6]何れか1つの六方晶窒化ホウ素粒子粉末を充填してなる樹脂組成物。
 [8] [7]の樹脂組成物よりなる電子部品の放熱材。
 [9] 含酸素カルシウム化合物の存在下、板状六方晶窒化ホウ素粒子を焼成することを特徴とする[1]~[7]何れか1つの六方晶窒化ホウ素粒子粉末の製造方法。
 [10] 前記板状六方晶窒化ホウ素粒子を含む六方晶窒化ホウ素粉末100質量部に対し、含酸素カルシウム化合物をCa換算で10~5000質量ppm存在せしめることを特徴とする[9]の六方晶窒化ホウ素粒子粉末の製造方法。
 [11] 窒素雰囲気下、1700~2200℃で焼成を行う、[9]又は[10]の六方晶窒化ホウ素粒子粉末の製造方法。
 本発明の六方晶窒化ホウ素粒子粉末は、充填剤として使用した際に、高い熱伝導性と高い絶縁性を対象に付与できるため、電子部品で使用される素材の原料として使用することができる。

 

Claims (11)

  1.  板状六方晶窒化ホウ素粒子の凝集体を含む六方晶窒化ホウ素粒子粉末であって、
     前記粉末中の凝集体の圧縮破壊強度が0.5~3.0MPaであり、
     前記粉末の平均粒子径が25~60μmであり、
     該粉末0.5gを、エタノール分散媒20g中で、ホモジナイザーにより20分間、振幅35%で超音波処理を行った際の、該処理前の粉末の累積体積90%粒径に対する、該処理後の粉末の累積体積90%粒径の割合が50~90%である、
     六方晶窒化ホウ素粒子粉末。
  2.  前記凝集体の含有割合が、10~90容量%の範囲であることを特徴とする請求項1記載の六方晶窒化ホウ素粒子粉末。
  3.  前記六方晶窒化ホウ素粒子粉末の超音波処理前の累積体積90%粒径が90~160μmである請求項1又は2記載の六方晶窒化ホウ素粒子粉末。
  4.  前記六方晶窒化ホウ素粒子粉末のBET比表面積が、1.5~3.0m/gである請求項1又は2記載の六方晶窒化ホウ素粒子粉末。
  5.  前記凝集体中のCa濃度が100質量ppm以下である、請求項1又は2記載の六方晶窒化ホウ素粒子粉末。
  6.  前記粉末100gあたりの吸油量が70~85mLである、請求項1又は2記載の六方晶窒化ホウ素粒子粉末。
  7.  請求項1又は2記載の六方晶窒化ホウ素粒子粉末を充填してなる樹脂組成物。
  8.  請求項7記載の樹脂組成物よりなる電子部品の放熱材。
  9.  含酸素カルシウム化合物の存在下、板状六方晶窒化ホウ素粒子を焼成することを特徴とする請求項1又は2記載の六方晶窒化ホウ素粒子粉末の製造方法。
  10.  前記板状六方晶窒化ホウ素粒子を含む六方晶窒化ホウ素粉末100質量部に対し、含酸素カルシウム化合物をCa換算で10~5000質量ppm存在せしめることを特徴とする請求項9記載の六方晶窒化ホウ素粒子粉末の製造方法。
  11.  窒素雰囲気下、1700~2200℃で焼成を行う、請求項9記載の六方晶窒化ホウ素粒子粉末の製造方法。
