Description

コイル部品およびその製造方法
 本開示は、コイル部品およびその製造方法に関する。
 従来から、外装体の内部にコイルが配置されたコイル部品が知られている。例えば特許文献1のコイル部品は、多面体(六面体)である外装体と、外装体の内部に位置するコイルとを有し、インダクタとして機能する。特許文献1のコイル部品では、外装体を構成する外装材の種類に応じて、インダクタンス特性を調整することができる。
特開2003-168610号公報
 しかしながら、近年では、コイル部品のインダクタンス特性のさらなる向上が求められている。
 本開示は、インダクタンス特性に優れたコイル部品およびその製造方法を提供する。
(1)本開示の一実施形態に係るコイル部品は、
 少なくとも1つのコイルと、
 第1磁性粒子と第1樹脂とを含み、少なくとも1つの前記コイルを覆う少なくとも1つの第1外装体と、
 第2磁性粒子と第2樹脂とを含み、少なくとも1つの前記第1外装体を覆う第2外装体と、
 前記第2外装体の第1外面から露出し、少なくとも1つの前記コイルの引出部に接続された少なくとも1つの端子電極と、を有し、
 少なくとも1つの前記第1外装体は、柱体または多面体であり、前記第1外面に垂直な方向に沿って対向する第1面および第2面と、前記第1面と前記第2面とを接続する1つ以上の接続面とを有し、
 前記第2面と前記接続面との間に位置している稜線部の少なくとも一部に第1凹凸が形成されている。
(2)上記(1)のコイル部品において、
 少なくとも1つの前記第1外装体は、六面体であり、前記第1面と前記第2面を接続する第3面、第4面、第5面および第6面とを有し、

(8)本開示の一実施形態に係るコイル部品の製造方法は、
 複数のコイルを準備する工程と、
 仕切部で画定された複数の仕切領域に複数の前記コイルを配置し、複数の前記コイルを金型のキャビティに収容する工程と、
 第1磁性粒子と第1樹脂とを含む第1外装材を複数の前記仕切領域に充填するとともに、隣接する前記仕切領域を相互に接続する接続領域の少なくとも一部に前記第1外装材を充填する工程と、
 複数の前記仕切領域に形成される複数の第1外装体と、前記接続領域に形成され、複数の前記第1外装体に連結される第1連結部とを有する第1成形体を形成する工程と、
 複数の前記第1外装体を前記第1連結部から破断しつつ前記仕切部から取り出す工程と、
 第2磁性粒子と第2樹脂とを含む第2外装材によって、少なくとも1つの前記第1外装体を覆い、少なくとも1つの前記第1外装体を覆う第2外装体を形成する工程と、を含む。
(9)上記(8)のコイル部品の製造方法において、前記接続領域は、前記仕切部と、前記仕切部と対向する前記キャビティの底面との間に形成された隙間を有してもよい。
(10)上記(8)または(9)のコイル部品の製造方法において、
 前記仕切部は、隔壁で囲まれた無底筒状の複数の仕切空間と、複数の前記仕切空間の一方側に形成され、前記キャビティの底面に向けて開口する複数の第1開口部とを有し、
 複数の前記第1開口部の開口縁に前記第1連結部を押し当てて、複数の前記第1外装体を前記第1連結部から破断してもよい。
(11)上記(10)のコイル部品の製造方法において、
 前記隔壁は、前記キャビティの底面に近接する第1端と、前記第1端とは反対側の第2端とを有し、
 前記第1端から前記第2端に向かう方向に、前記第1連結部を前記第1端に押し当てて、複数の前記第1外装体を前記第1連結部から破断してもよい。
(12)上記(10)または(11)のコイル部品の製造方法において、複数の前記仕切空間の各々の軸方向に垂直な断面積は、前記キャビティの底面から離間するにしたがって大きくなっていてもよい。
(13)上記(10)~(12)のいずれかのコイル部品の製造方法において、前記仕切空間の軸方向に垂直な方向に関して、一方側に位置する前記隔壁の内壁面と、他方側に位置する前記隔壁の内壁面との間の距離は、前記キャビティの底面から離間するにしたがって大きくなっていてもよい。
(14)上記(10)~(13)のいずれかのコイル部品の製造方法において、
 前記仕切部は、複数の前記第1開口部とは反対側で開口する複数の第2開口部を有し、
 複数の前記第2開口部の開口面積は、複数の前記第1開口部の開口面積と同等以上であり、
 複数の前記第2開口部を介して、複数の前記仕切領域から複数の前記第1外装体を取り出してもよい。
(15)上記(8)または(9)のコイル部品の製造方法において、
 前記仕切部は、隔壁で囲まれた有底筒状の複数の仕切空間と、複数の前記仕切空間の一方側に形成された複数の底壁と、複数の前記底壁を貫通する複数の貫通孔とを有し、
 複数の前記貫通孔の開口縁に前記第1連結部を押し当てて、複数の前記第1外装体を前記第1連結部から破断してもよい。
(16)上記(8)~(15)のいずれかのコイル部品の製造方法において、
 芯部と、前記芯部の軸方向の一端に形成された鍔部とを有する複数のコアを準備する工程と、
 複数の前記芯部に複数の前記コイルを具備させる工程と、をさらに含み、
 複数の前記仕切領域に、複数の前記コアとともに複数の前記コイルを配置してもよい。
(17)上記(16)のコイル部品の製造方法において、
 複数の前記鍔部の端面が前記仕切部から露出するように、複数の前記仕切領域に、複数の前記コアとともに複数の前記コイルを配置してもよい。
(18)上記(8)~(17)のいずれかのコイル部品の製造方法において、
 前記キャビティの底面に離型フィルムを配置する工程をさらに含み、
 複数の前記仕切領域に跨るように、前記接続領域を介して、前記離型フィルムを配置してもよい。
(19)上記(8)~(18)のいずれかのコイル部品の製造方法において、
 複数の前記仕切領域の各々に少なくとも1つの前記第1外装体を配置することにより、複数の前記第1外装体を金型のキャビティに収容する工程と、
 前記第2外装材を複数の前記仕切領域に充填するとともに、隣接する前記仕切領域を相互に接続する接続領域の少なくとも一部に前記第2外装材を充填する工程と、

 以下、図面を参照しつつ、本開示の実施形態について説明する。なお、図示する内容は、本開示の理解のために模式的かつ例示的に示したにすぎず、外観や寸法比などは実物と異なり得る。また、本開示は、以下の実施形態に限定されるものではない。
(第1実施形態)
 図1Aに示す第1実施形態のコイル部品1は、例えばインダクタとして機能し、各種の電気機器の電源等に搭載される。コイル部品1は、少なくとも1つ(本実施形態では、複数)のコイル10と、少なくとも1つ(本実施形態では、複数)の第1外装体30_1および30_2と、第2外装体140と、端子電極40a1~40a2と、端子電極40b1~40b2とを有する。第1外装体30_1と第1外装体30_2は、同一の構成を有する。以下では、第1外装体30_1および第1外装体30_2を区別することなく第1外装体30と表記することがある。また、端子電極40a1および端子電極40a2を区別することなく端子電極40aと表記することがある。また、端子電極40b1および端子電極40b2を区別することなく端子電極40bと表記することがある。
 第1外装体30は、磁性材料(磁性粒子)と樹脂とを含む外装材で形成されており、コイル10を封止(被覆)している。本実施形態では、第1外装体30は、その構成要素として、コア(T型コア)20を含んでいる。すなわち、第1外装体30は、コア20と、コア20を覆うコア被覆部36(図2A)とを有する。第1外装体30は、例えば、コア20が設置された金型のキャビティ内に外装材を流し込み、これを圧縮および硬化することにより成形される。なお、金型のキャビティ内にコア20を設置する工程を省略し、第1外装体30からコア20を省略してもよい。また、第1外装体30の成形は、樹脂モールド、トランスファモールド、射出成形、乾式成形等、種々の成形技術により行うことができる。
 第1外装体30を形成する磁性粒子(第1磁性粒子)の粒径は、特に限定されないが、例えば1μm~50μmである。第1外装体30を形成する磁性材料は、特に限定されないが、例えばフェライトあるいは金属磁性体等である。第1外装体30を形成する樹脂(第1樹脂)は、特に限定されないが、例えばエポキシ樹脂やフェノール樹脂等である。第1外装体30の比透磁率は、特に限定されないが、例えば1~20000である。
 第1外装体30_1は、端子電極40a1および40b1が配置されている第1面30aと、第1面30aと対向する第2面30bと、第1面30aと第2面30bとを接続する1つ以上の接続面とを有する。第1外装体30_2についても同様である。本実施形態では、第1外装体30は、六面体である。そのため、第1外装体30は、第1面30aと第2面30bとを接続する接続面として、第3面30cと、第3面30cに隣接する第4面30dと、第4面30dに隣接する第5面30eと、第5面30eに隣接する第6面30fとを有する。図2Aに示すように、本実施形態では、第1外装体30がコア20を含んでおり、かつ、コア20の端面22aが第1外装体30の第1面30aから露出している。そのため、第1面30aの一部は、コア20の端面22aで構成されている。
 第1外装体30の形状は、六面体に限定されず、八面体などの他の多面体でもよい。また、第1外装体30の形状は、多面体に限定されない。有効磁束の観点から、第1外装体30の形状は、円柱などの柱体でもよい。本開示において、柱体は、円錐台形などのように、第1面30aと第2面30bとが合同ではない立体も含む。第1外装体30が円柱や円錐台形である場合、第1外装体30には、第1面30aと第2面30bとを接続する1つの接続面が具備される。
 図1Aにおいて、X軸は第4面30dと第6面30fとが対向する方向に対応する軸である。Y軸は、第3面30cと第5面30eとが対向する方向に対応する軸である。Z軸は、X軸およびY軸に垂直な軸である。なお、Z軸は、第1面30aと第2面30bとが対向する方向に対応している。第1外装体30のサイズは、特に限定されないが、例えば、第1外装体30のX軸方向の長さは0.6mm~6.5mmであり、第1外装体30のY軸方向の長さは0.6mm~6.5mmであり、第1外装体30のZ軸方向の長さは0.5mm~5.0mmである。
 第3面30cと第4面30dと第5面30eと第6面30fとは、第1面30aに対して鋭角を為す勾配面でもよい。第1面30aに対する第3面30cの傾斜角度θ1は、特に限定されないが、例えば60°≦θ1<90°である。傾斜角度θ1は、例えば75°≦θ1≦85°でもよい。ただし、第3面30cは勾配面ではなくてもよく、第1面30aに対する第3面30cの傾斜角度θ1は90°でもよい。第1面30aに対する第4面30dの傾斜角度θ2、第1面30aに対する第5面30eの傾斜角度θ3、および第1面30aに対する第6面30fの傾斜角度θ4の各々についても同様である。なお、傾斜角度θ1、傾斜角度θ2、傾斜角度θ3および傾斜角度θ4は、すべて等しくてもよく、あるいは異なっていてもよい。
 第3面30c、第4面30d、第5面30eおよび第6面30fの少なくとも1つを勾配面とすることにより、第1外装体30の外観形状から、第1外装体30の向きを識別することができる。そのため、例えば、第1外装体30に端子電極40aおよび40bを形成する場合において、第1外装体30の電極形成面(本実施形態では、第1面30a)を識別しやすくなる。また、第3面30cと第4面30dと第5面30eと第6面30fの少なくとも1つを勾配面とすることにより、第1外装体30の小型化を図ることができる。
 本実施形態では、第3面30c、第4面30d、第5面30eおよび第6面30fの各々が勾配面であるが、これらの面のいずれか1つ、2つまたは3つが勾配面であってもよい。例えば、相互に対向する第3面30cおよび第5面30eの各々が勾配面である一方で、相互に対向する第4面30dおよび第6面30fの各々は勾配面ではなくてもよい。あるいは、第4面30dおよび第6面30fの各々が勾配面である一方で、第3面30cおよび第5面30eの各々は勾配面ではなくてもよい。このような態様で第1外装体30に勾配面を形成した場合、第1外装体30を金型で成形する場合において、金型の型抜き作業を行いやすくなり、金型から外装体30を取り出しやすくなる。
 図1Cに示すように、第2面30bと第3面30cとの間に位置している第1稜線部35aには、凹凸32が形成されている。また、第2面30bと第4面30dとの間に位置している第2稜線部35bには、凹凸32が形成されている。また、第2面30bと第5面30eとの間に位置している第3稜線部35cには、凹凸32が形成されている。また、第2面30bと第6面30fとの間に位置している第4稜線部35dには、凹凸32が形成されている。
 図1Cに示す例では、第1稜線部35a、第2稜線部35b、第3稜線部35cおよび第4稜線部35dの各々に凹凸32が形成されており、凹凸32は、第2面30bの外周を一周するように形成されている。ただし、凹凸32は、これらの稜線部のいずれか1つ、2つまたは3つのみに形成されていてもよい。後述するコイル部品1の製造方法では、第1外装体30(図8、図9A)を第1連結部90(図8、図9B)から破断しつつ仕切部50(図8)から取り出す工程を行う。この工程では、磁性粒子は切断されずに磁性粒子に沿って樹脂が剥離し、第1稜線部35a、第2稜線部35b、第3稜線部35cおよび第4稜線部35dの各々に凹凸32が形成される。このように、第1外装体30を第1連結部90から破断すると、磁性粒子に沿って樹脂が剥離するため、磁性粒子は切断されず新生面を生成しない。これにより、磁性粒子の酸化を防止することが可能となり、防錆剤を使用しなくても、外装材の錆を抑制することができる。また、錆による外装材の変質が抑制され、コイル部品1の軟磁性特性の低下を防ぐことができることにより、コイル部品1のインダクタンス特性を向上させることができる。
 第1稜線部35aにおいて、凹凸32は、第1稜線部35aのX軸方向の一端から他端にかけて、連続的または断続的に形成されている。ただし、凹凸32は、第1稜線部35aの一部(例えば、X軸方向の中央部または端部)に局所的に形成されていてもよい。第3稜線部35cに形成された凹凸32についても同様である。
 第2稜線部35bにおいて、凹凸32は、第2稜線部35bのY軸方向の一端から他端にかけて、連続的または断続的に形成されている。ただし、凹凸32は、第2稜線部35bの一部(例えば、Y軸方向の中央部または端部)に局所的に形成されていてもよい。第4稜線部35dに形成された凹凸32についても同様である。
 凹凸32は、第1稜線部35a、第2稜線部35b、第3稜線部35cおよび第4稜線部35dに加えて、これらの稜線部の周辺に形成されていてもよい。例えば、凹凸32は、第2面30bの外縁部にも形成されていてもよい。この場合、凹凸32は、第1稜線部35aからY軸方向の内側に距離W1(図1Cの拡大図を参照)だけ離間した位置まで形成されていてもよい。距離W1は、例えば0.5μm~300μm、あるいは0.5μm~40μmである。また、凹凸32は、第2稜線部35bからX軸方向の内側に距離W1と同様の距離だけ離間した位置まで形成されていてもよい。また、凹凸32は、第3稜線部35cからY軸方向の内側に距離W1と同様の距離だけ離間した位置まで形成されていてもよい。また、凹凸32は、第4稜線部35dからX軸方向の内側に距離W1と同様の距離だけ離間した位置まで形成されていてもよい。
 あるいは、凹凸32は、第3面30c、第4面30d、第5面30eまたは第6面30fの各々のZ軸正方向側の端部にも形成されていてもよい。この場合、凹凸32は、第1稜線部35aからZ軸負方向側に距離W2(図1Cの拡大図を参照)だけ離間した位置まで形成されていてもよい。距離W2は、例えば10μm~300μmであり、あるいは20μm~200μmであり、あるいは50μm~100μmである。なお、距離W2は、後述する図7Aの接続領域72の高さ(第1連結部90の厚み)H3と同様でもよく、例えば10μm~50μm、あるいは20μm~40μmでもよい。また、凹凸32は、第2稜線部35bからZ軸負方向側に距離W2と同様の距離だけ離間した位置まで形成されていてもよい。また、凹凸32は、第3稜線部35cからZ軸負方向側に距離W2と同様の距離だけ離間した位置まで形成されていてもよい。また、凹凸32は、第4稜線部35dからZ軸負方向側に距離W2と同様の距離だけ離間した位置まで形成されていてもよい。
 後述するコイル部品1の製造方法では、第1外装体30(図8、図9A)を第1連結部90(図8、図9B)から破断しつつ仕切部50(図8)から取り出す工程で、磁性粒子は切断されずに磁性粒子に沿って樹脂が剥離し、第1稜線部35a、第2稜線部35b、第3稜線部35cおよび第4稜線部35dの各々に凹凸32を形成する。したがって、凹凸32の少なくとも一部は、磁性粒子の形状が反映された形状(磁性粒子の表面形状に沿った形状)を有し、凹凸32はいわゆるバリとは異なる。つまり、凹凸32は、第3面30c~第6面30fの各々の平坦な領域を延長した仮想的な面よりも外側に存在するのではなく、内側(コイル10側)に存在する。コイル部品1の製造方法では、外バリを発生させることなくコイル部品1を個片化することができる。
 第3面30cと第4面30dとの間に位置している第5稜線部35eには、湾曲部31が形成されている。また、第4面30dと第5面30eとの間に位置している第6稜線部35fには、湾曲部31が形成されている。第5面30eと第6面30fとの間に位置している第7稜線部35gには、湾曲部31が形成されている。また、第6面30fと第3面30cとの間に位置している第8稜線部35hには、湾曲部31が形成されている。湾曲部31は、第1面30aに直交する方向(Z軸方向)に垂直な断面において湾曲している。図1Cに示す例では、第5稜線部35e、第6稜線部35f、第7稜線部35gおよび第8稜線部35hの各々に湾曲部31が形成されているが、湾曲部31は、これらの稜線部のいずれか1つ、2つまたは3つのみに形成されていてもよい。
 第5稜線部35eにおいて、湾曲部31は、第5稜線部35eの延在方向の一端から他端にかけて、連続的または断続的に形成されている。ただし、湾曲部31は、第5稜線部35eの一部(例えば、第5稜線部35eの延在方向の中央部または端部)に局所的に形成されていてもよい。第6稜線部35f、第7稜線部35gおよび第8稜線部35hに形成された湾曲部31についても同様である。第5稜線部35e、第6稜線部35f、第7稜線部35gおよび第8稜線部35hの少なくとも1つに、湾曲部31が形成されることにより、これらの稜線部の周辺に磁束が集中することを防止し、コイル部品1のインダクタンス特性を向上させることができる。
 湾曲部31の湾曲度合(曲率半径)は、Z軸方向の一方側に向かうにしたがって大きくなっていてもよい。図1Cに示す例では、湾曲部31の曲率半径は、第2面30b側に向かうにしたがって小さくなっているが、湾曲部31の曲率半径は、第1面30a側に向かうにしたがって小さくなっていてもよい。ただし、湾曲部31の曲率半径は、第1外装体30のZ軸に垂直な断面において、第5稜線部35e(あるいは、第6稜線部35f、第7稜線部35g、第8稜線部35h)の位置における第1外装体30の外周面(平面曲線)の曲がり具合を表す指標である。第5稜線部35e、第6稜線部35f、第7稜線部35gおよび第8稜線部35hの少なくとも1つにおいて、Z軸方向の一方側に向かうにしたがって、湾曲部31の曲率半径を大きくしていくことにより、これらの稜線部の延在方向の一方側において、磁束が集中することを防止し、コイル部品1のインダクタンス特性を向上させることができる。
 第2面30bには、凹凸パターン33による任意の模様が形成されていてもよい。凹凸パターン33は、複数の凸部および/または複数の凹部で形成されている。これらの凸部および/または凹部は、X軸および/またはY軸に沿って、所定のピッチで規則的に形成されていてもよい。ただし、凹凸パターン33は、ランダムに配置された凸部および/または凹部の集合体でもよい。凹凸パターン33を形成する複数の凸部の高さは、一定でもよく、あるいは異なっていてもよい。凹凸パターン33を形成する複数の凹部の深さは、一定でもよく、あるいは異なっていてもよい。凹凸パターン33を形成する複数の凸部の高さ、または複数の凹部の深さは、特に限定されないが、例えば0.1μm~40μmである。
 凹凸パターン33は、第2面30bのX軸方向の一端から他端にかけて形成されている。また、凹凸パターン33は、第2面30bのY軸方向の一端から他端にかけて形成されている。ただし、凹凸パターン33は、第2面30bに局所的に形成されていてもよい。凹凸パターン33の凹凸度合(例えば、表面粗さ)は、凹凸32の凹凸度合よりも小さいが、凹凸32の凹凸度合と同等、あるいはこれよりも大きくてもよい。
 第2面30bに凹凸パターン33を形成することにより、第1外装体30の外観形状から、第1外装体30の向きを識別することができる。また、凹凸パターン33を第2面30bに対しスリット状に形成することにより、後述するコイル部品の製造方法では、第1外装体30(図8、図9A)を第1連結部90(図8、図9B)から破断しつつ仕切部50(図8)から容易に取り出すことができる。なお、凹凸パターン33は、第1面30aに形成されていてもよい。
 図1Aに示すように、コア20は、芯部21と、鍔部22とを有する。コア20は、T型コアであり、磁性材料と樹脂とを含む複合材で形成されている。コア20は、例えば、圧粉成形、射出成形あるいは削り出し加工等によって形成される。コア20を構成する材料は、第1外装体30を構成する材料と同一でもよく、あるいは異なっていてもよい。コア20の比透磁率は、第1外装体30の比透磁率と同一でもよく、あるいは異なっていてもよい。例えば、コア20は、第1外装体30よりも、比透磁率の大きい材料で構成されていてもよい。
 芯部21は、円柱形状を有し、鍔部22の中心部から突出している。芯部21は、鍔部22の中心部からその径方向にオフセットした位置で突出していてもよい。芯部21は、第1外装体30の内部に位置している。芯部21の形状は、図1Aに示す形状に限定されず、例えば、四角柱、八角柱、あるいはその他の多角柱でもよい。
 鍔部22は、扁平な直方体形状(平板形状)を有し、芯部21の軸方向の一端に形成されている。鍔部22は、第1外装体30の第2面30bに対して平行に配置されていてもよい。図2Aに示すように、鍔部22の一部は、第1面30aから露出していてもよい。鍔部22の形状は、図1Aに示す形状に限定されず、例えば、鍔部22の平面視形状は、円形、八角形、あるいはその他の多角形でもよい。なお、芯部21および鍔部22のいずれか一方をコア20から省略してもよい。
 コア20(鍔部22と芯部21の少なくとも一方)の熱膨張係数は、第1外装体30の熱膨張係数と等しくてもよく、あるいは第1外装体30の熱膨張係数と異なっていてもよい。コア20(鍔部22と芯部21の少なくとも一方)の熱膨張係数は、第1外装体30の熱膨張係数よりも小さくてもよく、あるいは第1外装体30の熱膨張係数よりも大きくてもよい。
 芯部21の熱膨張係数は、芯部21がアニール処理された金属で形成されている場合、例えば10ppm/K以上20ppm/K以下である。芯部21が磁性材料と樹脂とを含む複合材で形成されている場合、芯部21の熱膨張係数は、例えば20ppm/K以上60ppm/K以下である。第1外装体30の熱膨張係数は、例えば15ppm/Kである。芯部21の熱膨張係数と第1外装体30の熱膨張係数との差は、例えば2ppm/K以上でもよく、あるいは5ppm/K以上でもよい。芯部21の熱膨張係数と第1外装体30の熱膨張係数との差は、例えば45ppm/K以下であってもよく、あるいは10ppm/K以下であってもよい。この場合、芯部21の熱膨張係数に起因して、芯部21の周囲の第1外装体30にクラックが生じることを防止することができる。
 芯部21の熱膨張係数を第1外装体30の熱膨張係数よりも小さくするための方法として、芯部21に対してアニール処理を行う方法が例示される。芯部21が磁性粒子と樹脂とを含んでいる場合、芯部21に対してアニール処理を行うことにより、樹脂の含有比率を低減させ、これにより芯部21の熱膨張係数を低減することができる。
 なお、コア20を第1外装体30とは異なる材料で形成することにより、芯部21の熱膨張係数を第1外装体30の熱膨張係数よりも小さくしてもよい。あるいは、コア20および第1外装体30がともに磁性粒子と樹脂とを含む場合において、コア20における樹脂の配合割合を、第1外装体30における樹脂の配合割合よりも小さくすることにより、芯部21の熱膨張係数を第1外装体30の熱膨張係数よりも小さくしてもよい。
 図1Aに示すように、コイル10は、コイル状に巻回された巻回部11と、巻回部11から引き出された引出部12aおよび12bとを有する。巻回部11は、第1外装体30の内部に位置しており、芯部21の外周面に設けられている。巻回部11は、例えば、芯部21にワイヤを巻回することにより形成される。ただし、コイル10が空芯コイルである場合、巻回部11を芯部21に嵌め込んでもよい。巻回部11を形成するワイヤとして、例えば銅などで構成される平角線、丸線、撚り線、リッツ線、編組線などの導電性芯線、あるいはこれらの導電性芯線を絶縁性の被膜で被覆した絶縁被覆ワイヤを用いることができる。具体的には、AIW(ポリイミドワイヤ)、UEW(ポリウレタンワイヤ)、USTCなどの公知の巻線を用いることができる。ワイヤの線径は、特に限定されないが、丸線の場合、例えば50μm~2mmである。平角線の場合、例えば、ワイヤの厚さは20μm~200μmであり、ワイヤの幅は40μm~400μmである。図2Aに示すように、巻回部11の巻軸方向の層数は例えば3層であり、径方向の層数は例えば3層である。なお、巻回部11の巻軸方向は、Z軸方向に対応している。
 図1Aに示すように、引出部12aおよび12bは、それぞれコイル10を形成するワイヤの一端および他端を構成しており、X軸方向に離間している。引出部12aは、第1外装体30の内部において、巻回部11のZ軸方向の一端から、第1外装体30の第3面30cに向けて引き出されていてもよい。また、引出部12aは、第1外装体30の内部において、第1面30aに向けてさらに引き出されていてもよい。同様に、引出部12bは、第1外装体30の内部において、巻回部11のZ軸方向の他端から、第1外装体30の第3面30cに向けて引き出されていてもよい。また、引出部12bは、第1外装体30の内部において、第1面30aに向けてさらに引き出されていてもよい。
 端子電極40a1および40b1は、それぞれ第1外装体30_1の第1面30aに形成されており、X軸方向に離間している。端子電極40a2および40b2は、それぞれ第1外装体30_2の第1面30aに形成されており、X軸方向に離間している。端子電極40aには引出部12aが接続され、端子電極40bには引出部12bが接続されている。端子電極40aおよび40bは、例えば、下地電極膜と、下地電極膜の上に形成されたメッキ膜との積層電極膜で構成される。下地電極膜は、特に限定されないが、例えばSn,Ag,Ni,Cu等の金属またはこれらの合金を含む導電ペースト膜である。メッキ膜は、特に限定されないが、例えばSn,Au,Ni,Pt,Ag,Pd等の金属またはこれらの合金である。
 図3Aに示すように、端子電極40aおよび40bの形状は、例えば平板形状であり、平面視において長方形である。端子電極40aおよび40bの各々の厚みは、例えば3μm~100μmである。図2Aに示すように、本実施形態では、鍔部22の端面22aが第1面30aから露出しているため、端子電極40aの少なくとも一部と、端子電極40bの少なくとも一部とは、鍔部22の端面22aに形成されている。
 端子電極40aは、第1面30aに配置された引出部12aを覆うように、第1面30aに形成されている。同様に、端子電極40bは、第1面30aに配置された引出部12bを覆うように、第1面30aに形成されている。なお、端子電極40aに対して、引出部12aを熱圧着、ハンダ接続あるいは導電性接着剤等により接続してもよい。同様に、端子電極40bに対して、引出部12bを熱圧着、ハンダ接続あるいは導電性接着剤により接続してもよい。
 端子電極40aの一部は、図1Aに示す第1外装体30の第3面30c、第4面30dおよび第5面30eの少なくとも1つに及んでいてもよい。また、端子電極40bの一部は、第1外装体30の第3面30c、第5面30eおよび第6面30fの少なくとも1つに及んでいてもよい。なお、第3面30c、第4面30d、第5面30eおよび第6面30fの少なくとも1つに対応する位置で、引出部12aおよび12bを端子電極40aおよび40bに接続してもよい。
 第2外装体140は、磁性材料(第2磁性粒子)と樹脂(第2樹脂)とを含む外装材で形成されており、少なくとも1つ(本実施形態では、複数であり、一例として2つ)の第1外装体30を封止(被覆)している。第2外装体140は、例えば、少なくとも1つの第1外装体30が設置された金型のキャビティ内に外装材を流し込み、これを圧縮および硬化することにより成形される。第2外装体140の成形は、樹脂モールド、トランスファモールド、射出成形、乾式成形等、種々の成形技術により行うことができる。
 第2外装体140を構成する磁性粒子は、第1外装体30を構成する磁性粒子と同一でもよく、あるいは異なっていてもよい。また、第2外装体140を構成する樹脂は、第1外装体30を構成する樹脂と同一でもよく、あるいは異なっていてもよい。例えば、第2磁性粒子としてパーマロイが用いられ、第2樹脂としてエポキシ樹脂が用いられてもよい。また、例えば、第2樹脂としてシリコーン(熱硬化性)が用いられてもよい。
 図1Bに示すように、第2外装体140は、端子電極40aおよび40bが露出する第1外面140aと、第1外面140aと対向する第2外面140bと、第1外面140aと第2外面140bとを接続する1つ以上の接続外面とを有する。第1外面140aと第2外面140bとが対向する方向は、第1外装体30(図1A)の第1面30aと第2面30bとが対向する方向に等しく、Z軸方向である。
 本実施形態では、第2外装体140は、六面体である。そのため、第2外装体140は、第1外面140aと第2外面140bとを接続する接続外面として、第3外面140cと、第3外面140cに隣接する第4外面140dと、第4外面140dに隣接する第5外面140eと、第5外面140eに隣接する第6外面140fとを有する。第1外装体30の第1面30aの少なくとも一部は、第2外装体140の第1外面140aから露出していてもよい。この場合、第1外面140aの一部は、第1外装体30の第1面30aの少なくとも一部によって構成される。
 第2外装体140の形状は、六面体に限定されず、八面体などの他の多面体でもよい。また、第2外装体140の形状は、多面体に限定されない。有効磁束の観点から、第2外装体140の形状は、円柱などの柱体でもよい。第2外装体140が円柱や円錐台形である場合、第2外装体140には、第1外面140aと第2外面140bとを接続する1つの接続外面が具備される。
 図2Aに示すように、第2外装体140の一部は、端子電極40aと端子電極40bの間の電極間領域に入り込んでいる。そのため、端子電極40aと端子電極40bの間において、第1外装体30の第1面30aの少なくとも一部は、第2外装体140によって覆われている。端子電極40aと端子電極40bの間において、第2外装体140の第1外面140aは、端子電極40aと第1外装体30の第1面30aとの接触面よりも下方(Z軸の負方向側)に位置する。また、端子電極40aと端子電極40bの間において、第2外装体140の第1外面140aは、端子電極40bと第1外装体30の第1面30aとの接触面よりも下方に位置する。
 第2外装体140の第1外面140aの外縁部は、端子電極40aと第1外装体30の第1面30aとの接触面よりも下方に位置する。例えば、端子電極40aの周囲において、第1外面140aは、端子電極40aと第1外装体30の第1面30aとの接触面よりも下方に位置する。また、第2外装体140の第1外面140aの外縁部は、端子電極40bと第1外装体30の第1面30aとの接触面よりも下方に位置する。例えば、端子電極40bの周囲において、第1外面140aは、端子電極40bと第1外装体30の第1面30aとの接触面よりも下方に位置する。
 図1Bにおいて、第2外装体140は、第1外装体30(図1C)と同様の表面形状を有する。すなわち、第3外面140cと第4外面140dと第5外面140eと第6外面140fとは、第1外面140aに対して鋭角を為す勾配面である。第2外装体140の勾配面の構成(勾配面の傾斜角度、勾配面が形成される外面の種別等)は、上述した第1外装体30の勾配面の構成と同一である。第2外装体140の勾配面の詳細な説明については、重複説明を防止するため省略する。上述した第1外装体30の勾配面に対する変形例は、第2外装体140の勾配面にも適用することができる。
 第3外面140c、第4外面140d、第5外面140eおよび第6外面140fの少なくとも1つを勾配面とすることにより、第2外装体140の外観形状から、第2外装体140の向きを識別することができる。また、第3外面140cと第4外面140dと第5外面140eと第6外面140fの少なくとも1つを勾配面とすることにより、第2外装体140の小型化を図ることができる。
 図1Bに示すように、第2外面140bと第3外面140cとの間に位置している第1稜線部145aには、凹凸142が形成されている。また、第2外面140bと第4外面140dとの間に位置している第2稜線部145bには、凹凸142が形成されている。また、第2外面140bと第5外面140eとの間に位置している第3稜線部145cには、凹凸142が形成されている。また、第2外面140bと第6外面140fとの間に位置している第4稜線部145dには、凹凸142が形成されている。
 図1Bに示す例では、第1稜線部145a、第2稜線部145b、第3稜線部145cおよび第4稜線部145dの各々に凹凸142が形成されており、凹凸142は、第2面30bの外周を一周するように形成されている。ただし、凹凸142は、これらの稜線部のいずれか1つ、2つまたは3つのみに形成されていてもよい。後述するコイル部品1の製造方法では、第2外装体140(図15A、図16A)を第2連結部190(図15A、図16B)から破断しつつ仕切部150(図15A)から取り出す工程を行う。この工程では、磁性粒子は切断されずに磁性粒子に沿って樹脂が剥離し、第1稜線部145a、第2稜線部145b、第3稜線部145cおよび第4稜線部145dの各々に凹凸142が形成される。このように、第2外装体140を第2連結部190から破断すると、磁性粒子に沿って樹脂が剥離するため、磁性粒子は切断されず新生面を生成しない。これにより、磁性粒子の酸化を防止することが可能となり、防錆剤を使用しなくても、外装材の錆を抑制することができる。また、錆による外装材の変質が抑制され、コイル部品1の軟磁性特性の低下を防ぐことができることにより、コイル部品1のインダクタンス特性を向上させることができる。
 凹凸142の構成(形成範囲および形状等)は、上述した凹凸32の構成と同一である。凹凸142の詳細な説明については、重複説明を防止するため省略する。上述した凹凸32に対する変形例は、凹凸142にも適用することができる。
 後述するコイル部品1の製造方法では、第2外装体140(図15A、図16A)を第2連結部190(図15A、図16B)から破断しつつ仕切部150(図15A)から取り出す工程で、磁性粒子は切断されずに磁性粒子に沿って樹脂が剥離し、第1稜線部145a、第2稜線部145b、第3稜線部145cおよび第4稜線部145dの各々に凹凸142を形成する。したがって、凹凸142の少なくとも一部は、磁性粒子の形状が反映された形状(磁性粒子の表面形状に沿った形状)を有し、凹凸142はいわゆるバリとは異なる。つまり、凹凸142は、第3外面140c~第6外面140fの各々の平坦な領域を延長した仮想的な面よりも外側に存在するのではなく、内側(コイル10側)に存在する。コイル部品1の製造方法では、外バリを発生させることなくコイル部品1を個片化することができる。
 第3外面140cと第4外面140dとの間に位置している第5稜線部145eには、湾曲部141が形成されている。また、第4外面140dと第5外面140eとの間に位置している第6稜線部145fには、湾曲部141が形成されている。第5外面140eと第6外面140fとの間に位置している第7稜線部145gには、湾曲部141が形成されている。また、第6外面140fと第3外面140cとの間に位置している第8稜線部145hには、湾曲部141が形成されている。湾曲部141は、第1外面140aに直交する方向(Z軸方向)に垂直な断面において湾曲している。図1Bに示す例では、第5稜線部145e、第6稜線部145f、第7稜線部145gおよび第8稜線部145hの各々に湾曲部141が形成されているが、湾曲部141は、これらの稜線部のいずれか1つ、2つまたは3つのみに形成されていてもよい。第5稜線部145e、第6稜線部145f、第7稜線部145gおよび第8稜線部145hの少なくとも1つに、湾曲部141が形成されることにより、これらの稜線部の周辺に磁束が集中することを防止し、コイル部品1のインダクタンス特性を向上させることができる。
 湾曲部141の構成(形成範囲および形状等)は、上述した湾曲部31の構成と同一でる。湾曲部141の詳細な説明については、重複説明を防止するため省略する。上述した湾曲部31に対する変形例は、湾曲部141にも適用することができる。
 第2外面140bには、凹凸パターン143による任意の模様が形成されている。凹凸パターン143は、複数の凸部および/または複数の凹部で形成されている。これらの凸部および/または凹部は、X軸および/またはY軸に沿って、所定のピッチで規則的に形成されていてもよい。ただし、凹凸パターン143は、ランダムに配置された凸部および/または凹部の集合体でもよい。
 凹凸パターン143の構成(形成範囲および形状等)は、上述した凹凸パターン33の構成と同一である。凹凸パターン143の詳細な説明については、重複説明を防止するため省略する。上述した凹凸パターン33に対する変形例は、凹凸パターン143にも適用することができる。
 第2外面140bに凹凸パターン143を形成することにより、第2外装体140の外観形状から、第2外装体140の向きを識別することができる。また、凹凸パターン143を第2外面140bに対しスリット状に形成することにより、後述するコイル部品の製造方法では、第2外装体140(図15A、図16A)を第2連結部190(図15A、図16B)から破断しつつ仕切部150(図15A)から容易に取り出すことができる。なお、凹凸パターン143は、第1外面140aに形成されていてもよい。
 次に、図4~図16Bを参照しつつ、コイル部品1の製造方法について説明する。まず、図4に示す複数のコイル10と複数のコア20とを準備する。本実施形態では、主として複数のコイル10の位置ずれを防止する観点から、複数のコイル10をそれぞれ複数のコア20に固定するが、複数のコア20は必須ではない。
 次に、複数の芯部21にそれぞれ複数の巻回部11を嵌め込むことにより、あるいは、複数の芯部21にワイヤを巻回することにより、複数の芯部21にそれぞれ複数のコイル10を具備させる。複数のコイル10の各々において、コイル10の引出部12aおよび12bについては、鍔部22の端面22aに配置しておいてもよい。
 また、仕切部50を準備し、必要に応じて、粘着シート120を介して、仕切部50を台座130に貼り合わせる。例えば、粘着シート120として、両面粘着シートを用いることができる。この場合、粘着シート120を加熱雰囲気に曝すことにより、粘着シート120から仕切部50を剥離させ、仕切部50を台座130から離脱させることができる。ただし、粘着シート120に代えて、接着剤等を用いて、仕切部50を台座130に接着してもよい。あるいは、仕切部50を台座130に機械的手段または磁気的手段で固定してもよい。
 仕切部50は、例えば金属で構成されているが、耐熱性を有する樹脂等で構成されてもよい。仕切部50は、隔壁51と、複数の仕切空間52とを有する。複数の仕切空間52は、隔壁51で囲まれた無底筒状の空間である。複数の仕切空間52は、X軸およびY軸に沿って、マトリクス状に配置されていてもよい。複数の仕切空間52の各々の軸方向(Z軸方向)に垂直な断面形状は、鍔部22の端面22aの形状に対応しており、四角形であるが、その他の多角形、あるいは円形等でもよい。仕切部50には、20個の仕切空間52が具備されているが、仕切空間52の数は特に限定されない。
 次に、複数のコイル10が具備された複数のコア20を、それぞれ複数の仕切空間52に配置することにより、複数のコイル10をそれぞれ複数の仕切空間52に配置する。本実施形態では、複数の仕切空間52の各々に、複数のコイル10の各々を配置する。ただし、すべての仕切空間52にコイル10を配置する必要はなく、いずれかの仕切空間52にコイル10が配置されていなくてもよい。複数の仕切空間52の各々において、仕切空間52の軸方向の一方側は、粘着シート120で閉塞されている。他方、仕切空間52の軸方向の他方側は、開放されている。そのため、複数のコア20とともに、複数のコイル10をそれぞれ複数の仕切空間52に配置すると、複数の仕切空間52の各々の内部において、コア20の端面22aが、粘着シート120に固定(接着)される。
 次に、図5に示すように、複数のコア20が粘着シート120に接着された状態で、仕切部50を金型(下金型)60の内部に収容する。ここで、金型60は、本体61と、本体61に形成されたキャビティ62とを有する。キャビティ62は、内壁63と底面64とで囲まれた空間(凹部)である。必要に応じて、キャビティ62の底面64に、離型フィルム110を配置する。図5に示す例では、離型フィルム110は、キャビティ62の内壁63および底面64に沿って、これらに密着するように配置されている。離型フィルム110の外縁部は、キャビティ62の開口縁よりも外側に配置されていてもよい。キャビティ62に離型フィルム110を配置した後、キャビティ62に外装材80を充填する。外装材80としては、流動性のある材料が用いられる。外装材80としては、例えば、熱可塑性樹脂や熱硬化性樹脂をバインダーとした複合磁性材料が用いられる。外装材80には、フィラー等が含まれていてもよい。
 仕切部50を金型60の内部(キャビティ62)に収容するときには、仕切部50を図5中の矢印で示す向きに移動させる。これにより、図6に示すように、複数のコア20とともに、複数のコイル10をキャビティ62に収容することができる。仕切部50をキャビティ62に収容する前後において、金型60を加熱する。これにより、粘着シート120と仕切部50との間の接続強度が低下し、図5に示す台座130から仕切部50を離脱させることができる。
 図7Aに示すように、キャビティ62の内部において、芯部21の頂部は、キャビティ62の底面64側を向いており、底面64から離間した位置に配置されている。また、鍔部22の端面22aは、キャビティ62の開口面側を向いており、キャビティ62の開口面と面一になるように配置されている。すなわち、本実施形態では、複数の鍔部22の端面22aが仕切部50から露出するように、複数の仕切空間52に、複数のコア20とともに複数のコイル10を配置する。
 仕切部50は、複数の第1開口部53と、複数の第2開口部54とをさらに有する。複数の第1開口部53は、それぞれ複数の仕切空間52の一方側に形成され、キャビティ62の底面64に向けて開口している。複数の第2開口部54は、Z軸方向に関して、複数の第1開口部53とは反対側で開口している。複数の第2開口部54は、それぞれ複数の仕切空間52の他方側に形成され、キャビティ62の開口面に向けて開口している。隔壁51は、キャビティ62の底面64に近接する第1端51aと、第1端51aとはZ軸方向に関して反対側の第2端51bとを有する。
 仕切部50をキャビティ62に収容すると、キャビティ62に充填されている外装材80が、複数の仕切空間52に入り込む。そして、複数の仕切空間52の各々において、巻回部11が外装材80で覆われるとともに、引出部12aおよび12bの少なくとも一部が外装材80で覆われる。また、芯部21が外装材80で覆われるとともに、鍔部22の少なくとも一部が外装材80で覆われる。なお、端面22a、および端面22aに配置された引出部12aおよび12bは、外装材80(キャビティ62の開口面)から露出していてもよい。
 仕切部50は、隔壁51の第2端51bの位置がキャビティ62の開口面の位置と等しくなるように、金型60の内部に収容される。隔壁51の高さH1は、キャビティ62の深さH2よりも小さいため、隔壁51の第1端51aは、底面64から距離H3だけ離間した位置に配置される。仕切部50をキャビティ62に収容することにより、キャビティ62の内部には、複数の仕切空間52に対応する位置に、仕切部50(隔壁51)で画定された(仕切られた)複数の仕切領域70が形成される。
 仕切領域70は、Z軸方向に関して、キャビティ62の開口面からキャビティ62の底面64まで延在しており、仕切領域70の高さ(深さ)はH2である。他方で、仕切空間52は、Z軸方向に関して、キャビティ62の開口面から隔壁51の第1端51aに対応する位置まで延在しており、仕切空間52の高さ(深さ)はH1である。したがって、仕切領域70は、仕切空間52を含んでいる。換言すれば、仕切領域70は、隔壁51の内壁面51cに沿って、仕切空間52を仮想的に底面64の位置まで拡張することにより形成される領域である。
 それゆえ、上述した、複数の仕切空間52に、複数のコア20とともに複数のコイル10を配置する工程は、複数の仕切領域70に、複数のコア20とともに複数のコイル10を配置する工程と等価である。また、上述した、複数の仕切空間52に外装材80を充填する工程は、複数の仕切領域70に外装材80を充填する工程と等価である。
 本実施形態では、図5に示すように、複数の仕切空間52にそれぞれ複数のコイル10を配置した状態で、仕切部50をキャビティ62に収容することにより、図7Aに示す複数の仕切領域70にそれぞれ複数のコイル10を配置する。しかしながら、複数の仕切領域70に複数のコイル10を配置する方法は、これに限定さない。例えば、キャビティ62に仕切部50を配置して、キャビティ62に複数の仕切領域70を形成した後に、複数の仕切領域70に、それぞれ複数のコイル10を配置してもよい。
 仕切部50をキャビティ62の内部に配置することにより、キャビティ62の内部には、複数の仕切領域70に加えて、接続領域72が形成される。接続領域72は、隔壁51の第1端51aとキャビティ62の底面64とで挟まれた領域である。接続領域72は、第1端51aと底面64との間に形成された隙間を有し、隣接する仕切領域70を相互に接続している。接続領域72の高さ(隙間の高さ)H3は、例えば10μm≦H3≦50μmであり、あるいは20μm≦H3≦40μmである。
 隣接する一方の仕切領域70と他方の仕切領域70とは、接続領域72を介して接続されている。接続領域72は、底面64に沿って延在しており、隣接する一方の仕切領域70(仕切空間52)のZ軸方向の端部と他方の仕切領域70(仕切空間52)のZ軸方向の端部とを接続している。そのため、外装材80は、複数の仕切領域70に充填されるとともに、隣接する仕切領域70を相互に接続する接続領域72の少なくとも一部にも充填される。接続領域72には、外装材80が隙間なく充填されていてもよく、あるいは隙間が残るように充填されていてもよい。詳細な図示は省略するが、図5に示す離型フィルム110は、図7Aに示す複数の仕切領域70に跨るように、接続領域72を介して配置される。
 隔壁51の内壁面51cは、金型60の底面64に対して傾斜する勾配面であり、仕切空間52の軸方向(Z軸方向)に対して傾斜している。隔壁51の第1端51aに対する内壁面51cの傾斜角度(金型60の底面64に対する内壁面51cの傾斜角度と同様)θ5は、図1Aに示す第1外装体30の第1面30aに対する第3面30cの傾斜角度θ1等に対応している。内壁面51cは勾配面ではなくてもよく、金型60の底面64に対する内壁面51cの傾斜角度θ5は90°でもよい。図7Aに示す仕切空間52の軸方向に垂直な方向(X軸方向)に関して、一方側に位置する隔壁51の内壁面51cと、他方側に位置する隔壁51の内壁面51cとの間の距離Lは、キャビティ62の底面64から離間するにしたがって(キャビティ62の開口面に向かうにしたがって)大きくなっている。なお、上記距離Lは、図1Aに示す第1外装体30のX軸方向の長さに対応している。上距離Lの最小値は、鍔部22の端面22aのX軸方向の長さ(ただし、端面22aが円形である場合は直径)よりも小さくてもよい。
 複数の仕切空間52の各々の軸方向に垂直な断面積は、キャビティ62の底面64から離間する方向に向かうにしたがって(キャビティ62の開口面に向かうにしたがって)大きくなっている。上記断面積は、図1Aに示す第1外装体30のZ軸に垂直な断面の断面積に対応している。また、複数の第2開口部54の各々の開口面積は、複数の第1開口部53の各々の開口面積よりも大きくなっている。
 次に、図7Aに示すキャビティ62に充填された外装材80を圧縮および硬化する。より詳細には、上金型(図示略)を準備し、金型(下金型)60と上金型とを用いて、所定の金型温度で、所定時間の間、外装材80を圧縮および硬化する。これにより、複数の仕切領域70に充填された外装材80が圧縮および硬化し、複数の仕切領域70の内部に複数の第1外装体30が形成される。また、接続領域72に充填された外装材80が圧縮および硬化し、接続領域72の内部に第1連結部90が形成される。上述したように、複数の仕切領域70は接続領域72を介して接続されているため、複数の第1外装体30は、第1連結部90を介して連結される。このように、本実施形態では、複数の仕切領域70に形成される複数の第1外装体30と、接続領域72に形成され、複数の第1外装体30に連結される第1連結部90とを有する第1成形体100を形成することができる。
 次に、図8に示すように、第1成形体100が形成された仕切部50を、金型60(キャビティ62)から取り出す。そして、複数の第1外装体30を第1連結部90から破断しつつ仕切部50から取り出す。例えば、治具を用いて、隔壁51の第1端51aから第2端51bに向かう方向に、第1連結部90を第1端51aに押し当てて、複数の第1外装体30を第1連結部90から破断してもよい。上述したように、複数の第2開口部54の各々の開口面積は、複数の第1開口部53の各々の開口面積よりも大きくなっている。そのため、複数の第2開口部54を介して、複数の仕切領域70から複数の第1外装体30を容易に取り出すことができる。なお、複数の第1開口部53の開口縁に第1連結部90を押し当てて、複数の第1外装体30を第1連結部90から破断してもよい。あるいは、切断具を用いて、複数の第1外装体30を第1連結部90から切り離してもよい。
 複数の第1外装体30を第1連結部90から破断することにより、第1連結部90に連結された複数の第1外装体30を個片化し、図9Aに示すような複数の第1外装体30の個片を得ることができる。複数の第1外装体30の各々において、第1連結部90が接続されていた部位には、例えば凹凸形状を有する破断面が形成される。この破断面が、図1Cに示す第1外装体30の第1稜線部35a、第2稜線部35b、第3稜線部35cおよび第4稜線部35dの各々に形成された凹凸32である。この破断面は、第1外装体30の第2面30b、第3面30c、第4面30d、第5面30eおよび第6面30fに及んでいてもよい。なお、第1外装体30に対する凹凸32の形成方法は、これに限定されない。例えば、第1外装体30の第1稜線部35a、第2稜線部35b、第3稜線部35cおよび第4稜線部35dの少なくとも1つに対して、研磨または研削等による物理的負荷を与えることにより、これらの稜線部に凹凸32を形成してもよい。第1外装体30を研磨または研削することで凹凸32を形成すると、磁性粒子に新生面が生成される。一方、第1外装体30を第1連結部90から破断すると磁性粒子に沿って樹脂が剥離するため、磁性粒子は切断されず新生面を生成しない。これにより、防錆剤を使用しなくても、第1外装体30の表面の錆を抑制することができる。また、錆による第1外装体30の変質が抑制される結果、コイル部品1の軟磁性特性の低下を防ぐことができる。
 離型フィルム110(図5)の表面に梨地パターンが形成されている場合、梨地パターンが、図1Cに示す第1外装体30の第2面30bに転写され、第2面30bに凹凸パターン33を形成することができる。なお、第1外装体30に対する凹凸パターン33の形成方法は、これに限定されない。例えば、第2面30bに対して、研磨または研削等による物理的負荷を与えることにより、第2面30bに凹凸パターン33を形成してもよい。第2面30bを研磨または研削することで凹凸パターン33を形成すると、磁性粒子に新生面が生成される。一方、離型フィルム110の梨地パターンが転写された第1外装体30の第2面30bは、磁性粒子の新生面を有しない。これにより、防錆剤を使用しなくても、第1外装体30の表面の錆を抑制することができる。また、錆による第1外装体30の変質が抑制される結果、コイル部品1の軟磁性特性の低下を防ぐことができる。
 図8に示す第1連結部90の厚み(図7Aに示す接続領域72の高さH3に対応)は、比較的薄く、例えば10μm以上50μm以下(あるいは、20μm以上40μm以下)であるため、複数の第1外装体30を第1連結部90から容易に破断することができる。図9Bに示すように、第1連結部90から複数の第1外装体30を破断すると、複数の孔が形成された第1連結部90のランナーが形成される。
 次に、図10に示すように、複数の第1外装体30の各々の第1面30aに端子電極40aおよび40bを形成する。端子電極40aおよび40bの形成は、特に限定されないが、ペースト法、メッキ法、スパッタリングあるいはスクリーン印刷等によって行うことができる。例えば、引出部12aおよび12bを覆うように、第1面30a上に端子電極40aおよび40bを形成してもよい。なお、あらかじめ、コア20の鍔部22の端面22aに端子電極40aおよび40bを形成しておき、これらの端子電極40aおよび40bに引出部12aおよび12bを接続してもよい。以上のようにして、第1外装体30を得ることができる。
 次に、得られた第1外装体30を用いて、第2外装体140を形成する。まず、図11に示すように、仕切部150を準備し、必要に応じて、粘着シート120を介して、仕切部150を台座130に貼り合わせる。仕切部150は、仕切空間52のX軸方向の幅が幅広に構成されている点を除いて、仕切部50と同様の構成を有する。
 次に、複数の仕切空間52の各々に少なくとも1つ(本実施形態では、複数であり、一例として2つ)の第1外装体30を配置する。ただし、すべての仕切空間52に第1外装体30を配置する必要はなく、いずれかの仕切空間52に第1外装体30が配置されていなくてもよい。少なくとも1つの第1外装体30を複数の仕切空間52の各々に配置すると、複数の仕切空間52の各々の内部において、少なくとも1つの第1外装体30の第1面30a(あるいは、端子電極40aおよび40b)が、粘着シート120に固定(接着)される。
 次に、図12に示すように、複数の第1外装体30が粘着シート120に接着された状態で、仕切部150を金型(下金型)60の内部に収容する。これにより、図13に示すように、複数の第1外装体30を外装材180が充填されたキャビティ62に収容する。金型60のキャビティ62に充填された外装材180は、図5に示す第1外装体30を形成するための外装材80と同一でもよく、あるいは異なっていてもよい。
 仕切部150をキャビティ62に収容する前後において、金型60を加熱する。これにより、粘着シート120と仕切部150との間の接続強度が低下し、図12に示す台座130から仕切部150を離脱させることができる。
 図13に示すように、キャビティ62の内部において、第1外装体30の第2面30bは、キャビティ62の底面64(図12)側を向いており、底面64から離間した位置に配置されている。また、第1外装体30の第1面30aは、キャビティ62の開口面側を向いている。
 図14Aに示すように、仕切部150をキャビティ62に収容すると、キャビティ62に充填されている外装材180が、複数の仕切空間52に入り込む。そして、複数の仕切空間52の各々において、複数の第1外装体30が外装材180で覆われる。外装材180の一部は、端子電極40aと端子電極40bの間の電極間領域に入り込むとともに、端子電極40aおよび40bの周囲に充填される。外装材180は、第1外装体30を構成する外装材80と同一でもよく、あるいは異なっていてもよい。端子電極40aおよび40bは、少なくとも部分的に、外装材180(キャビティ62の開口面)から露出している。
 本実施形態では、図12に示すように、複数の仕切空間52の各々に少なくとも1つの第1外装体30を配置した状態で、仕切部150をキャビティ62に収容することにより、図14Aに示す複数の仕切領域70の各々に少なくとも1つの第1外装体30を配置する。しかしながら、複数の仕切領域70の各々に少なくとも1つの第1外装体30を配置する方法は、これに限定さない。例えば、キャビティ62に仕切部150を配置して、キャビティ62に複数の仕切領域70を形成した後に、複数の仕切領域70の各々に、少なくとも1つの第1外装体30を配置してもよい。
 仕切部150をキャビティ62の内部に配置することにより、キャビティ62の内部には、複数の仕切領域70に加えて、接続領域72が形成される。外装材180は、複数の仕切領域70に充填されるとともに、隣接する仕切領域70を相互に接続する接続領域72の少なくとも一部にも充填される。接続領域72には、外装材180が隙間なく充填されていてもよく、あるいは隙間が残るように充填されていてもよい。
 次に、図14Aに示すキャビティ62に充填された外装材180を圧縮および硬化する。より詳細には、上金型(図示略)を準備し、金型(下金型)60と上金型とを用いて、所定の金型温度で、所定時間の間、外装材180を圧縮および硬化する。これにより、複数の仕切領域70に充填された外装材180が圧縮および硬化し、複数の仕切領域70の内部に複数の第2外装体140が形成される。また、接続領域72に充填された外装材180が圧縮および硬化し、接続領域72の内部に第2連結部190が形成される。上述したように、複数の仕切領域70は接続領域72を介して接続されているため、複数の第2外装体140は、第2連結部190を介して連結される。このように、本実施形態では、複数の仕切領域70に形成される複数の第2外装体140と、接続領域72に形成され、複数の第2外装体140に連結される第2連結部190とを有する第2成形体200を形成することができる。
 次に、図15Aに示すように、第2成形体200が形成された仕切部150を、金型60(キャビティ62)から取り出す。そして、複数の第2外装体140を第2連結部190から破断しつつ仕切部150から取り出す。例えば、治具を用いて、隔壁51の第1端51aから第2端51bに向かう方向に、第2連結部190を第1端51aに押し当てて、複数の第2外装体140を第2連結部190から破断してもよい。上述したように、複数の第2開口部54の各々の開口面積は、複数の第1開口部53の各々の開口面積よりも大きくなっている。そのため、複数の第2開口部54を介して、複数の仕切領域70から複数の第2外装体140を容易に取り出すことができる。なお、複数の第1開口部53の開口縁に第2連結部190を押し当てて、複数の第2外装体140を第2連結部190から破断してもよい。あるいは、切断具を用いて、複数の第2外装体140を第2連結部190から切り離してもよい。
 複数の第2外装体140を第2連結部190から破断することにより、第2連結部190に連結された複数の第2外装体140を個片化し、図16Aに示すような複数の第2外装体140の個片を得ることができる。複数の第2外装体140の各々において、第2連結部190が接続されていた部位には、例えば凹凸形状を有する破断面が形成される。この破断面が、図1Bに示す第2外装体140の第1稜線部145a、第2稜線部145b、第3稜線部145cおよび第4稜線部145dの各々に形成された凹凸142である。この破断面は、第2外装体140の第2外面140b、第3外面140c、第4外面140d、第5外面140eおよび第6外面140fに及んでいてもよい。なお、第2外装体140に対する凹凸142の形成方法は、これに限定されない。例えば、第2外装体140の第1稜線部145a、第2稜線部145b、第3稜線部145cおよび第4稜線部145dの少なくとも1つに対して、研磨または研削等による物理的負荷を与えることにより、これらの稜線部に凹凸142を形成してもよい。
 離型フィルム110(図12)の表面に梨地パターンが形成されている場合、梨地パターンが、図1Bに示す第2外装体140の第2外面140bに転写され、第2外面140bに凹凸パターン143を形成することができる。なお、第2外装体140に対する凹凸パターン143の形成方法は、これに限定されない。例えば、第2外面140bに対して、研磨または研削等による物理的負荷を与えることにより、第2外面140bに凹凸パターン143を形成してもよい。
 図15Aに示す第2連結部190の厚み(図14Aに示す接続領域72の高さH3に対応)は、比較的薄く、例えば10μm以上50μm以下(あるいは、20μm以上40μm以下)であるため、複数の第2外装体140を第2連結部190から容易に破断することができる。図16Bに示すように、第2連結部190から複数の第2外装体140を破断すると、複数の孔が形成された第2連結部190のランナーが形成される。以上のようにして、コイル部品1を得ることができる。
 図7A、図8、図9Aおよび図9Bに示すように、本実施形態では、複数の第1外装体30を第1連結部90から破断しつつ仕切部50から取り出す。そのため、複数の第1外装体30の個片を得るにあたり、切断具で第1成形体100を切断する必要がなく、第1成形体100を切断する工程を省略することができる。したがって、第1成形体100の切断に起因する問題、例えば、切断時に磁性粒子が脱落することにより第1外装体30を構成する外装材80にロスが発生する問題や、磁性粒子に生成された新生面の酸化により第1外装体30の表面に錆が発生する問題、さらには錆に伴う第1外装体30の変質の問題や、切断部にクラックが発生する問題を回避することができる。結果として、インダクタンス特性や信頼性に優れたコイル部品1を製造することができる。また、外装材80に要するコストを低減することができる。
 また、本実施形態では、複数の第1外装体30と第1連結部90との間(これらの接続部)に、凹凸32(図1C)を有する破断面を形成することができる。特に、本実施形態では、このような破断面を第1外装体30の第1稜線部35a、第2稜線部35b、第3稜線部35cおよび第4稜線部35dの各々の周辺に、磁性粒子に新生面を生じさせることなく形成することができる。
 また、本実施形態では、複数の第1外装体30をまとめて製造することができる。そのため、第1外装体30の個別製造に起因する問題、例えば、キャビティ62内に投入する外装材80の投入量のばらつきに起因して、第1外装体30の体積がばらつく問題を回避することができる。結果として、インダクタンス特性や信頼性に優れたコイル部品1を製造することができる。また、コイル部品1の生産効率を高めることができる。
 また、図7Aに示すように、接続領域72は、仕切部50と、仕切部50と対向するキャビティ62の底面64との間に形成された隙間を有している。そのため、隙間を介して、複数の仕切領域70の相互間で、外装材80を流動させることができる。これにより、複数の仕切領域70に充填される外装材80の充填量を均一化することが可能となり、複数の第1外装体30の体積のばらつきを防止することができる。
 また、仕切部50は、隔壁51で囲まれた複数の仕切空間52と、複数の仕切空間52の一方側に形成され、キャビティ62の底面64に向けて開口する複数の第1開口部53とを有する。そして、複数の第1開口部53の開口縁53aに第1連結部90を押し当てて、複数の第1外装体30を第1連結部90から破断する。そのため、第1成形体100が仕切部50に収容された状態で、複数の第1外装体30を第1連結部90から破断することができる。これにより、仕切部50から第1成形体100(複数の第1外装体30と第1連結部90の結合体)を取り出す工程を省略することができるため、複数の第1外装体30の個片化する作業を簡素化することができる。
 また、隔壁51は、キャビティ62の底面64に近接する第1端51aと、第1端51aとは反対側の第2端51bとを有する。そして、第1端51aから第2端51bに向かう方向に、第1連結部90を第1端51aに押し当てて、複数の第1外装体30を第1連結部90から破断する。そのため、第1連結部90から破断した複数の第1外装体30が仕切部50の外側へ放出され、複数の第1外装体30を仕切部50から取り出しやすくなる。
 また、複数の仕切空間52の各々の軸方向(Z軸方向)に垂直な断面積は、キャビティ62の底面64から離間するにしたがって大きくなっている。そのため、キャビティ62の底面64から離間する方向(第1端51aから第2端51bに向かう方向)に、第1連結部90を隔壁51の第1端51a(または、複数の第1開口部53の開口縁53a)に押し当てたときに、第1連結部90から破断した複数の第1外装体30を、第2端51b側で、複数の仕切空間52から確実に取り出すことができる。
 また、仕切空間52の軸方向に垂直な方向(X軸方向)に関して、一方側に位置する隔壁51の内壁面51cと、他方側に位置する隔壁51の内壁面51cとの間の距離Lは、キャビティ62の底面64から離間するにしたがって大きくなっている。そのため、第1端51a側に比べて、第2端51b側では、内壁面51c間の距離が大きくなり、結果として、仕切空間52の軸方向に垂直な断面積が大きくなる。そのため、キャビティ62の底面64から離間する方向(第1端51aから第2端51bに向かう方向)に、第1連結部90を隔壁51の第1端51a(または、複数の第1開口部53の開口縁53a)に押し当てたときに、第1連結部90から破断した複数の第1外装体30を、第2端51b側で、複数の仕切空間52から確実に取り出すことができる。
 また、仕切部50は、複数の第1開口部53とは反対側で開口する複数の第2開口部54を有し、複数の第2開口部54の各々の開口面積は、複数の第1開口部53の各々の開口面積と同等以上である。その上で、複数の第2開口部54を介して、複数の仕切領域70から複数の第1外装体30を取り出す。第2開口部54の開口面積を第1開口部53の開口面積と同等以上とすることにより、複数の第1開口部53の開口縁53aに第1連結部90を押し当てたときに、複数の第1外装体30の個片を第2開口部54から確実に取り出すことができる。
 また、本実施形態のコイル部品1の製造方法は、芯部21と鍔部22とを有する複数のコア20を準備する工程と、複数の芯部21に複数のコイル10を具備させる工程と、をさらに含み、複数の仕切領域70に、複数のコア20とともに複数のコイル10を配置する。これにより、コイル10がコア20に固定されるため、仕切領域70において、コイル10の位置ずれを防止することができる。
 また、本実施形態では、複数の鍔部22の端面22aが仕切部50から露出するように、複数の仕切領域70に、複数のコア20とともに複数のコイル10を配置する。そのため、仕切領域70に充填された外装材80が鍔部22の端面22aに付着しにくくなる。これにより、外装材80に阻害されることなく、鍔部22の端面22aに端子電極40aおよび40bを形成することができる。また、あらかじめ鍔部22の端面22aに端子電極40aおよび40bが形成されている場合には、仕切領域70に充填された外装材80が端子電極40aおよび40bに付着することを防止することができる。
 また、本実施形態のコイル部品1の製造方法は、キャビティ62の底面64に離型フィルム110を配置する工程を含む。そして、複数の仕切領域70に跨るように、接続領域72を介して、離型フィルム110を配置する。そのため、図7Aおよび図8に示すように、第1成形体100が形成された仕切部50をキャビティ62から取り出すときに、第1成形体100がキャビティ62の底面64から離れやすくなる。それゆえ、第1成形体100が形成された仕切部50をキャビティ62から取り出す作業の容易化を図ることができる。
 また、本実施形態のコイル部品1では、第2面30bと第3面30cとの間に位置している第1稜線部35aの少なくとも一部に凹凸32が形成されている。そのため、第1稜線部35aの周辺における第1外装体30の角張りを抑えることができる。同様に、第2稜線部35b、第3稜線部35cおよび第4稜線部35dの各々の周辺においても、これらの稜線部の少なくとも一部に形成された凹凸32により、第1外装体30の角張りを抑えることができる。また、これらの稜線部の少なくとも一部に形成された凹凸32が磁性粒子に由来することにより、コイル部品1のインダクタンス特性を向上させることができる。特に、本実施形態では、磁性粒子が切断等による外的負荷を受けにくく本来の形状を維持することができるため、上述した稜線部に、磁性粒子の表面形状に追随するような凹凸面を有する凹凸32を形成することが可能である。
 また、図14Aに示すように、本実施形態のコイル部品1の製造方法では、磁性粒子と樹脂とを含む外装材180によって、少なくとも1つ(本実施形態では、複数であり、一例として2つ)のコイル10が内部に配置された少なくとも1つ(本実施形態では、複数であり、一例として2つ)の第1外装体30を覆い、少なくとも1つの第1外装体30を覆う第2外装体140を形成する。また、図1Aに示すように、本実施形態のコイル部品1は、磁性粒子と樹脂とを含み、少なくとも1つ(本実施形態では、複数であり、一例として2つ)のコイル10を覆う少なくとも1つの第1外装体30と、磁性粒子と樹脂とを含み、少なくとも1つの第1外装体30を覆う第2外装体140とを有する。そのため、外装材180(第2外装体140を構成する材料)の種類に応じて、コイル部品1のインダクタンス特性を向上させることができる。また、外装材180の種類に応じて、コイル部品1の耐環境性(耐油性、耐溶剤性、耐水性、耐湿性、耐酸性、耐アルカリ性、防錆性、耐熱性)を向上させることができる。また、外装材180の種類に応じて、コイル部品1の機械的強度および電気絶縁性を向上させることができるとともに、コイル10の磁気漏洩を防止することができる。また、外装材180の種類に応じて、第1外装体30に対する第2外装体140の接着性を向上させることができる。
 また、第1外装体30に凹凸32が形成されることにより、凹凸32を介して、第1外装体30と第2外装体140とを強固に接続することができる。これにより、第1外装体30と第2外装体140との接着性を向上させることができる。
 また、図15A、図16Aおよび図16Bに示すように、本実施形態のコイル部品1の製造方法では、複数の第2外装体140を第2連結部190から破断しつつ仕切部150から取り出す工程を含む。そのため、図1Bに示すように、本実施形態のコイル部品1では、第2外面140bと接続外面との間に位置している稜線部145a~145dの少なくとも一部に凹凸142が形成されている。これにより、第2外装体140についても、第1外装体30と同様に、第1稜線部145aの周辺における第2外装体140の角張りを抑えることができる。同様に、第2稜線部145b、第3稜線部145cおよび第4稜線部145dの各々の周辺においても、これらの稜線部の少なくとも一部に形成された凹凸142により、第2外装体140の角張りを抑えることができる。また、これらの稜線部145a~145dの少なくとも一部に形成された凹凸142が磁性粒子に由来することにより、コイル部品1のインダクタンス特性を向上させることができる。特に、本実施形態では、磁性粒子が切断等による外的負荷を受けにくく本来の形状を維持することができるため、上述した稜線部145a~145dに、磁性粒子の表面形状に追随するような凹凸面を有する凹凸142を形成することが可能である。
(第2実施形態)
 図1Dに示す第2実施形態のコイル部品1Aは、以下に示す点を除いて、第1実施形態のコイル部品1と同様の構成を有する。第1実施形態のコイル部品1と重複する部材には、同一符号を付し、その詳細な説明については省略する。
 図1D~図1Fに示すように、本実施形態のコイル部品1Aは、第2外装体140Aを有する。図2Bに示すように、第2外装体140Aは、単一の第1外装体30を覆っているという点において、第1実施形態の第2外装体140とは異なる。第2外装体140Aの表面形状は、第1実施形態の第2外装体140の表面形状と同様である。すなわち、図1Eに示すように、第2外装体140Aは、凹凸142と、湾曲部141と、凹凸パターン143とを有する。
 図1Dに示すコイル部品1Aは、例えば以下のようにして製造される。以下では、コイル部品1Aの製造方法について、第1実施形態のコイル部品1の製造方法との相違点についてのみ説明する。図11~図14Aに示すように、第1実施形態では、複数(2つ)の第1外装体30を仕切空間52に配置した。一方、図14Bに示すように、本実施形態では、複数の仕切空間52(仕切領域70)の各々に1つの第1外装体30を配置する。キャビティ62に充填された外装材180を圧縮および硬化すると、複数の仕切領域70に形成される複数の第2外装体140Aと、接続領域72に形成され、複数の第2外装体140Aに連結される第2連結部190とを有する第2成形体200を形成することができる。
 図15Bに示すように、第2成形体200が形成された仕切部150を、金型60(キャビティ62)から取り出す。そして、複数の第2外装体140Aを第2連結部190から破断しつつ仕切部150から取り出す。これにより、第2連結部190に連結された複数の第2外装体140Aを個片化し、図1Dに示すような単一の第1外装体30を覆う第2外装体140Aの個片を得ることができる。本実施形態においても、第1実施形態と同様の効果を得ることができる。
(第3実施形態)
 図17Aに示す第3実施形態のコイル部品1Bは、以下に示す点を除いて、第1実施形態のコイル部品1と同様の構成を有する。第1実施形態のコイル部品1と重複する部材には、同一符号を付し、その詳細な説明については省略する。
 図17Aに示すように、コイル部品1Bは、コイル10Bを有する。コイル10Bは、平板コイルで形成されているという点において、第1実施形態のコイル10(図1A)とは異なる。コイル10Aは、平板コイルをエッジワイズ巻きしたものであるが、平板コイルをフラットワイズ巻きしたものでもよい。
 図21に示すように、コイル10Bの引出部12aの一部は、第1外装体30の第1面30aから露出している。同様に、コイル10Bの引出部12bの一部は、第1外装体30の第1面30aから露出している。本実施形態では、第1面30aから露出した引出部12aの一部と、第1面30aから露出した引出部12bの一部とが、端子電極として機能する。ただし、必要に応じて、第1面30aに、図1Aに示すような端子電極40aおよび40bを形成してもよい。
 本実施形態のコイル部品1Bでは、図1Aに示す第1実施形態のコイル部品1とは異なり、第1外装体30の内部にコア20が具備されていない。コイル10Bが平板コイルで形成されている場合、コイル10Bをコア20に固定しなくても、第1外装体30の内部におけるコイル10Bの位置ずれを防止することができる。ただし、必要に応じて、コイル部品1Bにコア20を具備させ、コア20にコイル10Bを固定してもよい。
 次に、図18~図21を参照しつつ、コイル部品1Bの製造方法について説明する。以下では、コイル部品1Bの第1外装体30の成形方法についてのみ説明する。コイル部品1Bの第2外装体140の成形方法については、第1実施形態の第2外装体140の成形方法と同様であるため、その詳細な説明については省略する。まず、図18に示す複数のコイル10Bを準備する。次に、複数のコイル10Bを、それぞれ仕切部50の複数の仕切空間52に配置する。複数のコイル10Bをそれぞれ複数の仕切空間52に配置すると、複数の仕切空間52の各々の内部において、引出部12aおよび12bが、粘着シート120に固定(接着)される。
 次に、図19に示すように、複数のコイル10Bの各々の引出部12aおよび12bが粘着シート120に接着された状態で、仕切部50を金型60の内部に収容する。これにより、複数のコイル10Bをキャビティ62に収容することができる。仕切部50をキャビティ62に収容する前後において、金型60を加熱する。これにより、粘着シート120と仕切部50との間の接続強度が低下し、図18に示す台座130から仕切部50を離脱させることができる。
 図19に示すように、キャビティ62の内部において、引出部12aおよび12bは、キャビティ62の開口面側を向いている。引出部12aおよび引出部12bは、キャビティ62の開口面から露出するように配置されている。すなわち、本実施形態では、複数のコイル10Bの各々の引出部12aおよび12bが仕切部50から露出するように、複数の仕切空間52に、複数のコイル10Bを配置する。これにより、キャビティ62に充填された外装材80が巻回部11を覆うように仕切空間52に入り込むとともに、引出部12aおよび12bが外装材80から露出する。
 次に、第1実施形態と同様に、キャビティ62に充填された外装材80を圧縮および硬化し、複数の仕切領域70に形成される複数の第1外装体30と、接続領域72に形成され、複数の第1外装体30に連結される第1連結部90とを有する第1成形体100を形成する(図15A参照)。次に、複数の第1外装体30を第1連結部90から破断することにより、図20および図21に示すコイル部品1Bを得ることができる。
 本実施形態においても、第1実施形態と同様の効果を得ることができる。加えて、本実施形態では、コイル部品1Bから端子電極40aおよび40b(図1A)を省略することができるため、コイル部品1Bの構成および製造工程を簡素化することができる。また、コイル10Bが平板コイルで形成されているため、第1外装体30の内部におけるコイル10Bの位置ずれを防止することができる。また、コイル10Bに流す電流値を増大させることができる。
(第4実施形態)
 図17Bに示す第4実施形態のコイル部品1Cは、以下に示す点を除いて、第3実施形態のコイル部品1Bと同様の構成を有する。第3実施形態のコイル部品1Bと重複する部材には、同一符号を付し、その詳細な説明については省略する。
 図17Bに示すように、本実施形態のコイル部品1Cは、第2外装体140Cを有する。第2外装体140Cは、単一の第1外装体30を覆っているという点において、第3実施形態の第2外装体140とは異なる。第2外装体140Cの表面形状は、第3実施形態の第2外装体140の表面形状と同様である。本実施形態においても、第3実施形態と同様の効果を得ることができる。
 なお、本開示は、上述した実施形態に限定されるものではなく、本開示の範囲内で種々に改変することができる。
 上記第1実施形態において、図3Bに示すように、コア20は、芯部21の軸方向の両端に鍔部22が形成されたドラムコアでもよい。
 上記第1実施形態において、図7Bに示すように、隔壁51の内壁面51cから勾配面を省略してもよい。すなわち、内壁面51cは、Z軸に対して平行に配置されていてもよい。この場合、複数の第1開口部53の各々の開口面積と、複数の第2開口部54の各々の開口面積とは同等となる。図7Bに示す仕切部50の構成を図14Aおよび図14Bに示す仕切部150に適用してもよい。
 上記第1実施形態において、図7Cに示すように、仕切部50は、隔壁51で囲まれた有底筒状の複数の仕切空間52と、複数の仕切空間52の一方側に形成された複数の底壁55と、複数の底壁55を貫通する複数の貫通孔56とを有していてもよい。
 複数の底壁55の各々は、キャビティ62の底面64に対して平行に延在している。複数の底壁55の各々の平面視形状は、複数の仕切空間52の各々の軸方向に垂直な断面形状に対応しており、例えば四角形である。複数の底壁55の各々は、複数の仕切空間52の各々の一方側(第2開口部54とは反対側)を閉塞するように形成されている。複数の貫通孔56の各々の平面視形状は、例えば円形である。ただし、貫通孔56の平面視形状は、正方形、長方形、あるいはその他の多角形でもよい。貫通孔56は、底壁55の中心部に形成されているが、貫通孔56の位置は適宜変更してもよい。
 接続領域72は、隔壁51の第1端51aとキャビティ62の底面64との間、および底壁55とキャビティ62の底面64との間に形成されている。したがって、接続領域72は、底面64の全域にわたって形成されている。接続領域72は、複数の貫通孔56を介して、複数の仕切空間52に接続されている。
 図7Cに示すキャビティ62に充填された外装材80を圧縮および硬化することにより、第1成形体100を形成することができる。第1成形体100は、複数の仕切空間52に形成される複数の第1外装体30と、複数の貫通孔56に形成され、複数の第1外装体30に連結される複数の凸部34と、接続領域72に形成され、複数の凸部34に連結される第1連結部90とを有する。すなわち、複数の第1外装体30と第1連結部90とは、複数の凸部34を介して連結されている。
 例えば、複数の貫通孔56の開口縁56aに第1連結部90を押し当てることにより、複数の第1外装体30を第1連結部90から破断することができる。このとき、複数の第1外装体30には、それぞれ複数の凸部34が一体的に形成される。そのため、必要に応じて、複数の凸部34を除去(破断)してもよい。この場合、第1連結部90から破断した複数の第1外装体30の各々に、凸部34(貫通孔56)の痕が残る。これを識別子として、第1外装体30の向きを識別することができる。図7Cに示す仕切部50の構成を図14Aおよび図14Bに示す仕切部150に適用してもよい。
 図7Dに示すように、図7Cに示す隔壁51の内壁面51cを金型60の底面64に対して傾斜する勾配面としてもよい。隔壁51の第1端51aに対する内壁面51cの傾斜角度(金型60の底面64に対する内壁面51cの傾斜角度と同様)は、特に限定されないが、図7Aに示すθ5と同様でもよく、内壁面51cが勾配面の場合、60°以上90°未満である。図7Dに示す仕切部50の構成を図14Aおよび図14Bに示す仕切部150に適用してもよい。
 上記各実施形態において、図1Cに示す第1稜線部35a、第2稜線部35b、第3稜線部35cおよび第4稜線部35dの少なくとも1つが面取り(角が残らないようにカット)されていてもよい。この場合、面取りされた第1稜線部35a、第2稜線部35b、第3稜線部35cおよび第4稜線部35dの少なくとも1つに、凹凸32が形成されていてもよい。また、図1Cに示す第1稜線部35a、第2稜線部35bおよび第5稜線部35eの交差部が面取りされていてもよく、さらに当該部分に凹凸32が形成されていてもよい。また、第2稜線部35b、第3稜線部35cおよび第6稜線部35fの交差部が面取りされていてもよく、さらに当該部分に凹凸32が形成されていてもよい。また、第3稜線部35c、第4稜線部35dおよび第7稜線部35gの交差部が面取りされていてもよく、さらに当該部分に凹凸32が形成されていてもよい。また、第1稜線部35a、第4稜線部35dおよび第8稜線部35hの交差部が面取りされていてもよく、さらに当該部分に凹凸32が形成されていてもよい。上述した第1外装体30に関する変形例を図1Bに示す第2外装体140に適用してもよい。
 上記各実施形態において、図1Aに示す第1外装体30のXZ平面に平行な断面形状は台形(四角形)であったが、その他の多角形でもよい。例えば、上記断面形状は、六角形でもよい。また、第1外装体30のYZ平面に平行な断面形状は台形(四角形)であったが、その他の多角形でもよい。例えば、上記断面形状は、六角形でもよい。図1Bに示す第2外装体140についても同様である。
 上記第1実施形態において、図22に示すように、巻回部11の巻軸方向が第1面30aに対して平行となるように、第1外装体30の内部にコイル10を配置してもよい。図22において、巻回部11の巻軸方向は、Y軸方向に対応している。巻回部11を巻軸方向から見た形状は、X軸方向に長辺を有する長方形であるが、正方形、その他の多角形、円形あるいは楕円形等でもよい。引出部12aおよび12bは、巻回部11から第1面30aに向けて直接的に引き出されており、第1面30aの表面に配置されている。引出部12aの一部が第1外装体30に埋設されていてもよく、引出部12bの一部が第1外装体30に埋設されていてもよい。
 第1外装体30のXY平面に平行な断面形状は、長方形であるが、正方形、その他の多角形、円形あるいは楕円形等でもよい。図22に示すコイル部品1には、コア20(図1A)は具備されていない。そのため、コイル部品1の構成を簡素化することができるとともに、コイル部品1の製造工程において、複数のコイル10をコア20に設置する工程(図4)を省略することができる。ただし、コイル部品1の製造工程において、コイル10の位置ずれを防止する観点から、コイル部品1にはコア20(図1Aに示すような巻芯部21を有しない平板状のコア)を具備させてもよい。
 図23に示すように、本変形例においても、第2外装体140の第1稜線部145a、第2稜線部145b、第3稜線部145cおよび第4稜線部145dの各々に凹凸142が形成されている。詳細な図示は省略するが、第1外装体30の第1稜線部35a、第2稜線部35b、第3稜線部35cおよび第4稜線部35dの各々にも凹凸32が形成されている。そのため、本変形例においても、凹凸32および142において、磁性粒子は新生面を生成していない。したがって、磁性粒子の酸化を防止することが可能であり、防錆剤を使用しなくても、外装材の錆を抑制することができる。また、錆による外装材の変質が抑制され、コイル部品1の軟磁性特性の低下を防ぐことができることにより、コイル部品1のインダクタンス特性を向上させることができる。
 上記第1実施形態において、図24に示すように、端子電極40aは、鍔部22の端面22aから鍔部22の側面(図24に示す例では、Y軸正方向側の側面)まで延在していてもよい。同様に、端子電極40bは、鍔部22の端面22aから鍔部22の側面(図24に示す例では、Y軸正方向側の側面)まで延在していてもよい。この場合、引出部12aおよび12bを、鍔部22の側面に対応する位置で、それぞれ端子電極40aおよび40bに接続することができる。そのため、図1Aに示すように、引出部12aおよび12bを、鍔部22の端面22aに対応する位置で、それぞれ端子電極40aおよび40bに接続する場合に比べて、端面22aに位置する端子電極40aおよび40bの底部の平坦性を確保しやすくなり、実装基板(図示略)のランドパターンに対する端子電極40aおよび40bの接続強度を向上させることができる。
 図1Aに示すように、上記第1実施形態では、第2外装体140が2つの第1外装体30を覆っていたが、第2外装体140は3つ以上の第1外装体30を覆っていてもよい。上記第3実施形態についても同様である。
 上記第1実施形態では、複数の第1外装体30がX軸に沿って配置されていた。しかしながら、第1外装体30の向きを変えずに、複数の第1外装体30をY軸に沿って配置してもよい。また、第1外装体30の向きを変えずに、複数の第1外装体30をX軸およびY軸に沿って配置してもよい。上記第3実施形態についても同様である。
 上記第1実施形態では、第1外装体30_1と第1外装体30_2は、同一の構成(形状)を有していたが、異なる構成(形状)を有していてもよい。上記第3実施形態についても同様である。
 図11~図15Aに示すように、上記第1実施形態では、端子電極40aおよび40bが形成された後の第1外装体30を仕切空間52に配置し、第2外装体140を形成した。しかしながら、端子電極40aおよび40bが形成される前の第1外装体30を仕切空間52に配置し、第2外装体140を形成した後に、第1外装体30および/または第2外装体140に端子電極40aおよび40bを形成してもよい。
 図11~図16Bに示すように、上記第1実施形態では、仕切部50を用いた第2成形体140の成形方法について説明した。しかしながら、仕切部50を用いずに、第2成形体140を成形してもよい。例えば、第2外装体140の成形は、樹脂モールド、トランスファモールド、射出成形、乾式成形等、種々の成形技術により行うことができる。

Claims (19)

  1.  少なくとも1つのコイルと、
     第1磁性粒子と第1樹脂とを含み、少なくとも1つの前記コイルを覆う少なくとも1つの第1外装体と、
     第2磁性粒子と第2樹脂とを含み、少なくとも1つの前記第1外装体を覆う第2外装体と、
     前記第2外装体の第1外面から露出し、少なくとも1つの前記コイルの引出部に接続された少なくとも1つの端子電極と、を有し、
     少なくとも1つの前記第1外装体は、柱体または多面体であり、前記第1外面に垂直な方向に沿って対向する第1面および第2面と、前記第1面と前記第2面とを接続する1つ以上の接続面とを有し、
     前記第2面と前記接続面との間に位置している稜線部の少なくとも一部に第1凹凸が形成されている、コイル部品。
  2.  少なくとも1つの前記第1外装体は、六面体であり、前記第1面と前記第2面を接続する第3面、第4面、第5面および第6面とを有し、
     前記第2面と前記第3面との間に位置している第1稜線部と、前記第2面と前記第4面との間に位置している第2稜線部と、前記第2面と前記第5面との間に位置している第3稜線部と、前記第2面と前記第6面との間に位置している第4稜線部の少なくとも1つには、前記第1凹凸が形成されている請求項1に記載のコイル部品。
  3.  前記第3面と前記第4面と前記第5面と前記第6面の少なくとも1つは、勾配面である請求項2に記載のコイル部品。
  4.  前記第3面は、前記第6面に隣接しており、
     前記第4面は、前記第3面に隣接しており、
     前記第5面は、前記第4面に隣接しており、
     前記第6面は、前記第5面に隣接しており、
     前記第3面および前記第5面の各々、または前記第4面および前記第6面の各々は、勾配面である請求項3に記載のコイル部品。
  5.  前記第3面と前記第4面との間に位置している第5稜線部と、前記第4面と前記第5面との間に位置している第6稜線部と、前記第5面と前記第6面との間に位置している第7稜線部と、前記第6面と前記第3面との間に位置している第8稜線部の少なくとも1つには、前記第1面に直交する方向に垂直な断面において湾曲する湾曲部が形成されており、
     前記湾曲部の曲率半径は、前記第1面に直交する方向の一方側に向かうにしたがって大きくなっている請求項2~4のいずれかに記載のコイル部品。
  6.  前記第2面には、凹凸パターンによる任意の模様が形成されている請求項1~4のいずれかに記載のコイル部品。
  7.  前記第2外装体は、柱体または多面体であり、前記第1外面と、前記第1外面に対向する第2外面と、前記第1外面と前記第2外面とを接続する1つ以上の接続外面とを有し、
     前記第2外面と前記接続外面との間に位置している稜線部の少なくとも一部に第2凹凸が形成されている請求項1~4のいずれかに記載のコイル部品。
  8.  複数のコイルを準備する工程と、
     仕切部で画定された複数の仕切領域に複数の前記コイルを配置し、複数の前記コイルを金型のキャビティに収容する工程と、
     第1磁性粒子と第1樹脂とを含む第1外装材を複数の前記仕切領域に充填するとともに、隣接する前記仕切領域を相互に接続する接続領域の少なくとも一部に前記第1外装材を充填する工程と、
     複数の前記仕切領域に形成される複数の第1外装体と、前記接続領域に形成され、複数の前記第1外装体に連結される第1連結部とを有する第1成形体を形成する工程と、
     複数の前記第1外装体を前記第1連結部から破断しつつ前記仕切部から取り出す工程と、
     第2磁性粒子と第2樹脂とを含む第2外装材によって、少なくとも1つの前記第1外装体を覆い、少なくとも1つの前記第1外装体を覆う第2外装体を形成する工程と、を含むコイル部品の製造方法。
  9.  前記接続領域は、前記仕切部と、前記仕切部と対向する前記キャビティの底面との間に形成された隙間を有する請求項8に記載のコイル部品の製造方法。
  10.  前記仕切部は、隔壁で囲まれた無底筒状の複数の仕切空間と、複数の前記仕切空間の一方側に形成され、前記キャビティの底面に向けて開口する複数の第1開口部とを有し、
     複数の前記第1開口部の開口縁に前記第1連結部を押し当てて、複数の前記第1外装体を前記第1連結部から破断する請求項8または9に記載のコイル部品の製造方法。
  11.  前記隔壁は、前記キャビティの底面に近接する第1端と、前記第1端とは反対側の第2端とを有し、
     前記第1端から前記第2端に向かう方向に、前記第1連結部を前記第1端に押し当てて、複数の前記第1外装体を前記第1連結部から破断する請求項10に記載のコイル部品の製造方法。
  12.  複数の前記仕切空間の各々の軸方向に垂直な断面積は、前記キャビティの底面から離間するにしたがって大きくなっていく請求項10に記載のコイル部品の製造方法。
  13.  前記仕切空間の軸方向に垂直な方向に関して、一方側に位置する前記隔壁の内壁面と、他方側に位置する前記隔壁の内壁面との間の距離は、前記キャビティの底面から離間するにしたがって大きくなっていく請求項10に記載のコイル部品の製造方法。
  14.  前記仕切部は、複数の前記第1開口部とは反対側で開口する複数の第2開口部を有し、
     複数の前記第2開口部の開口面積は、複数の前記第1開口部の開口面積と同等以上であり、
     複数の前記第2開口部を介して、複数の前記仕切領域から複数の前記第1外装体を取り出す請求項10に記載のコイル部品の製造方法。
  15.  前記仕切部は、隔壁で囲まれた有底筒状の複数の仕切空間と、複数の前記仕切空間の一方側に形成された複数の底壁と、複数の前記底壁を貫通する複数の貫通孔とを有し、
     複数の前記貫通孔の開口縁に前記第1連結部を押し当てて、複数の前記第1外装体を前記第1連結部から破断する請求項8または9に記載のコイル部品の製造方法。
  16.  芯部と、前記芯部の軸方向の一端に形成された鍔部とを有する複数のコアを準備する工程と、
     複数の前記芯部に複数の前記コイルを具備させる工程と、をさらに含み、
     複数の前記仕切領域に、複数の前記コアとともに複数の前記コイルを配置する請求項8または9に記載のコイル部品の製造方法。
  17.  複数の前記鍔部の端面が前記仕切部から露出するように、複数の前記仕切領域に、複数の前記コアとともに複数の前記コイルを配置する請求項16に記載のコイル部品の製造方法。
  18.  前記キャビティの底面に離型フィルムを配置する工程をさらに含み、
     複数の前記仕切領域に跨るように、前記接続領域を介して、前記離型フィルムを配置する請求項8または9に記載のコイル部品の製造方法。
  19.  複数の前記仕切領域の各々に少なくとも1つの前記第1外装体を配置することにより、複数の前記第1外装体を金型のキャビティに収容する工程と、
     前記第2外装材を複数の前記仕切領域に充填するとともに、隣接する前記仕切領域を相互に接続する接続領域の少なくとも一部に前記第2外装材を充填する工程と、
     複数の前記仕切領域に形成される複数の第2外装体と、前記接続領域に形成され、複数の前記第2外装体に連結される第2連結部とを有する前記第2成形体を形成する工程と、
     複数の前記第2外装体を前記第2連結部から破断しつつ前記仕切部から取り出す工程と、を含む請求項8または9に記載のコイル部品の製造方法。
