ビーズ充填用のフィーダー、ビーズ発泡体成形用金型、ビーズ発泡体、及びビーズ発泡体の製造方法
 本発明は、ビーズ充填用のフィーダー、ビーズ発泡体成形用金型、ビーズ発泡体、及びビーズ発泡体の製造方法に関する。
 樹脂発泡ビーズを原料として成形させた成形体である樹脂ビーズ発泡体は、樹脂の性質に応じて、難燃性、耐熱性、絶縁性、高い寸法精度等の性質を有する成形体として広範囲の応用性が期待されている。例えば、特許文献1及び2には、樹脂発泡ビーズを原料とした成形体を成形する際に金型に樹脂発泡ビーズを吹き入れるために用いるフィーダーが記載されている。特許文献3~5には、樹脂発泡ビーズを原料とした成形体を成形するために用いることができる金型が提案されている。
 樹脂ビーズ発泡体は、各種用途に用いることができるが、特に、樹脂ビーズ発泡体の薄肉成形品は、自動車用途や無線通信用途等に向けた需要が高まっている。樹脂ビーズ発泡体を、原料となる樹脂発泡ビーズをフィーダーで金型に吹き入れ、金型中で成形しようとすると、局所的な充填不良が発生しやすく、特に薄肉成形品の成形時には、フィーダー付近の部分が欠陥(孔)になりやすくなり、自動車用途や無線通信用途等で十分に用いることが可能な形状を有する薄肉成形品を得ることが困難であった。

 本発明は、上記事情に鑑みなされたものであり、欠陥のない十分な形状を有する、特に、金型のフィーダー付近の部分に欠充填が生じていないビーズ発泡体(例えば、薄肉成形品であるビーズ発泡体)の成形用金型に原料ビーズを充填するために用いるフィーダー、このようなビーズ発泡体の成形用金型、このような金型を用いて成形されるビーズ発泡体、及びこのようなビーズ発泡体の製造方法を提供することを目的とするものである。
 本発明者らは、上記課題を解決すべく鋭意検討した結果、フィーダーを複数備える金型でビーズ発泡体を製造する際に、前記フィーダーの先端部分のプランジャー管長が10mm以上40mm以下であり、前記フィーダーの先端部分の傾斜流路の傾斜角度が10度以上30度未満であるフィーダーを用いることによって、ビーズ発泡体、特に、薄肉成形品であるビーズ発泡体の製造において、欠陥のない十分な形状を有するビーズ発泡体を製造することができること、及び、金型の成形材料充填空間が、対向する一対の面を有し、前記一対の面のうち、一方の面が、フィーダーを有し、他方の面が、コアベントを有し、前記一方の面中の少なくとも1つのフィーダーが存在する領域と、前記他方の面中の少なくとも1つのコアベントが存在する領域とが、対向する面とは垂直な視点で重複領域を有する金型を用いてビーズ発泡体を成形することによって、欠陥のない十分な形状を有する薄肉成形品であるビーズ発泡体を製造することができることを見出し、本発明を完成するに至った。

 以下、本明細書中で用いられる用語について定義する。

<<ビーズ発泡体、発泡ビーズ>>
 本明細書において「ビーズ発泡体」とは、発泡ビーズを凝集させることにより成形された成形体をいう。本明細書において「発泡ビーズ」とは、ビーズ発泡体の成形原料であり、発泡させることにより生成された多孔質のビーズ状(粒子状)の物体をいう。
<<ランナー部分、本体部分>>
 本明細書において「ランナー部分」とは、ビーズ発泡体において使用時に不要部分として切除される部分をいう。また、ビーズ発泡体がランナー部分を有する場合、ビーズ発泡体のランナー部分以外の部分を「本体部分」という。
<金型の各部分>
<<成形材料充填空間>>
 本明細書において「成形材料充填空間」とは、成形材料(発泡ビーズ)を充填して成形体を成形するための金型中の空隙空間をいう。
<<コアベント>>
 本明細書において「コアベント」とは、空隙空間の壁面に設けられた蒸気や空気を通過させるための孔の充填物をいう。
<<フィーダー、通気孔>>
<フィーダーの各部分>
 本明細書において「フィーダー」とは、発泡ビーズを成形材料充填空間へと導入するための移送管をいう。フィーダーは、排出口近傍に「通気孔」(例、スリット)を有していてもよい。通気孔(例、スリット)は、成形材料充填空間から過剰な空気をチャンバー内に逃がすため及び/又は成形材料充填空間へ空気や蒸気等を流出入させるための穴である。
(本発明の内容)
 以下、本発明の内容を、一部については図面を参照しながら、詳細に説明する。なお、図面は本発明を説明するための例示であり、本発明の技術的範囲は図面による例示により限定されるものではない。
(ビーズ充填用のフィーダー)
 本発明のビーズ充填用のフィーダーは、前記フィーダーの先端部分のプランジャー管長が、10mm以上40mm以下であり、前記フィーダーの先端部分の傾斜部の傾斜角度が、10度以上30度未満である、ビーズ充填用のフィーダーである。
<フィーダーの構造>
 図1は、本発明のフィーダー(1)の模式図の例を示す。図2は、本発明のフィーダー(1)の先端部分(2)周辺の模式図の例を示す。図3は、本発明のフィーダー(1)の使用時の模式図の例を示す。なお、図1、2は、本発明のフィーダー(1)の例として、単管ノズルタイプのフィーダーの模式図を示すが、本発明のフィーダー(1)が焦点タイプのフィーダーである場合も、先端部分(2)周辺は同様の構造を有する。
 本発明のフィーダー(1)は、主管部分(3)及び先端部分(2)(「フロントパイプ」ということもある。)を、少なくとも備える。本発明のフィーダー(1)は、任意で、主管部分(3)から分岐した分岐管(4)、プランジャー(5)、及びプランジャー(5)に連結されたロッド(6)をさらに備えてもよい。
 主管部分(3)は、発泡ビーズを気流に載せて移送するためのパイプを含む部分である。先端部分(2)は、主管部分(3)から移送された発泡ビーズを排出口から排出する部分である。先端部分(2)は、主管部分(3)との接続部から排出口に向かって内径が連続的に減少するように流路に傾斜を有する領域(以下、「傾斜部(2a)」という。)及び傾斜部(2a)の排出口側終点から排出口までの領域(プランジャー(5)が排出口側に移動した時に、プランジャー(5)が配置される領域。以下、「プランジャー管領域」ということがある。)を有する。傾斜部(2a)の排出口側終点から排出口までの間の長さを、「プランジャー管長(L)」という。本発明のフィーダー(1)では、傾斜部(2a)から傾斜流路の外挿交錯点を、「交錯点(2b)」という。「交錯点(2b)」は、フィーダー(1)の外側に位置することが好ましい。交錯点(2b)と排出口との間の距離を、傾斜流路の「交錯点距離(D)」という。断面視点での交錯点(2b)における傾斜流路の外挿線同士の角度を傾斜流路の「傾斜角度(θ)」という。
 プランジャー管長(L)は、10mm以上40mm以下であることが必要であり、薄肉成形品であるビーズ発泡体の製造に用いる場合は、15mm以上であることが好ましく、30mm以下であることが好ましく、より好ましくは27mm以下である。プランジャー管長(L)が上記範囲であるフィーダー(1)を金型に用いることにより、欠陥のない十分な形状を有するビーズ発泡体、特に、薄肉成形品であるビーズ発泡体を製造することができる。
 傾斜流路の傾斜角度(θ)は、10度以上30度未満であることが必要であり、薄肉成形品であるビーズ発泡体の製造に用いる場合は、15度以上であることが好ましく、より好ましくは20度以上であり、25以下であることが好ましい。プランジャー管長(L)が上記範囲であるフィーダー(1)を金型に用いることにより、欠陥のない十分な形状を有するビーズ発泡体、特に、薄肉成形品であるビーズ発泡体を製造することができる。
 傾斜流路の交錯点(2b)は、フィーダー(1)の外側に位置することが好ましく、この場合、交錯点距離(D)は、0mm以上であることが好ましく、20mm以下であることが好ましい。傾斜流路の交錯点距離(D)が上記範囲であるフィーダー(1)を金型に用いることにより、欠陥がより低減され、より向上した形状を有するビーズ発泡体、特に、薄肉成形品であるビーズ発泡体を製造することができる。
 本発明のフィーダー(1)の先端部分(2)は、例えば、図4に示すように、通気孔(例、スリット(2c))を有していてもよい。フィーダー(1)の先端部分(2)が通気孔(例、スリット(2c))を有していると、発泡ビーズを金型中へ導入させる送風の排出が確保され、フィーダー(1)の排出口付近の発泡ビーズの欠充填による不十分なビーズ発泡体、特に、薄肉成形品であるビーズ発泡体の成形が抑制されるので好ましい。
(ビーズ発泡体成形用金型)
 一実施形態では、本発明のビーズ発泡体成形用金型(200)は、例えば、図5に示すように、金型(200)の成形材料充填空間(205)が、対向する一対の面を有し、前記成形材料充填空間(205)が、1つ又は複数のフィーダー(203)と接続され、前記一対の面のうち、一方の面が、前記フィーダー(203)の排出口(203a)を1つ又は複数箇所に有し、前記フィーダー(203)の1つ又は複数が、上記の本発明のフィーダー(1)である、構造を有してもよい。1つの金型(200)が有するフィーダー(203)の数は特に限定されないが、金型(200)により成形される成形品のサイズが大きくなるにつれて、適宜フィーダー数を増加させてもよい。このような金型で製造されるビーズ発泡体は、厚みの凹凸が小さい成形体(平板状成形体)であってもよい。平板状成形体の最薄部の厚みは、5mm以下であってもよく、2mm以上であることが好ましい。このような金型を用いることにより、欠陥のない十分な形状を有するビーズ発泡体、特に、薄肉成形品であるビーズ発泡体を製造することができる。
 また、別の実施形態では、本発明のビーズ発泡体成形用金型(200)は、金型(200)の成形材料充填空間(205)が、対向する一対の面を有し、前記成形材料充填空間が(205)、複数のフィーダー(203)と接続され、前記一対の面のうち、一方の面が、前記フィーダー(203)の排出口(203a)を複数箇所に有し、前記フィーダー(203)の排出口(203a)の少なくとも1つが存在する部分の成形材料充填空間(205)の最薄部の厚みが5mm以下であり、前記成形材料充填空間(205)の一部の厚みが60mm以下であり、好ましくは30mm以下であり、好ましくは1mm以上、より好ましくは2mm以上である、構造を有してもよい。このような金型を用いることにより、厚みが異なる部分を有するビーズ発泡体、特に、薄肉成形品であるビーズ発泡体を、欠陥のない十分な形状を有するビーズ発泡体として製造することができる。
 いずれの実施形態でも、前記フィーダーの排出口の少なくとも1つの近傍に通気孔(例、スリット穴)が存在してもよい。また、フィーダー(203)の排出口(203a)を複数箇所に有する面(以下、「一方の面」という。)とは別の面(以下、「他方の面」という。)が、コアベント(204b)を有してもよい。また、前記一方の面中の少なくとも1つのフィーダー(203)の排出口(203a)が存在する領域と、前記他方の面中の少なくとも1つのコアベント(204c)が存在する領域とが、対向する面とは垂直な視点で重複領域を有してもよい。この場合、コアベントの内の開口部分と、フィーダーの発泡ビーズを供給可能な開口部分とが、対向する面とは垂直な視点で重複する領域を有してもよい。
(ビーズ発泡体)
 本発明のビーズ発泡体は、樹脂を含むビーズ発泡体であって、前記ビーズ発泡体は、1つ又は複数の、ビーズ発泡体成形時のフィーダー排出痕に相当する部分を有し、ビーズ発泡成形体全体の平均密度に対する、前記ビーズ発泡体成形時のフィーダー排出口痕に相当する部分の密度の割合が110~300%である、ビーズ発泡体である。ここで、「フィーダー排出痕」に相当する部分は、フィーダー排出口痕に相当する部分を含み、フィーダー排出口痕周辺部のフィーダー、フィーダーの装着物、金型のフィーダー取付部による痕が付いた部分、フィーダーからの排出による押圧を受けた部分等を含む。本発明のビーズ発泡体において、前記フィーダー排出痕に相当する部分の少なくとも1つについて、最薄厚みが5mm以下である、ビーズ発泡体であってもよい。また、本発明のビーズ発泡体において、ビーズ発泡成形体全体の平均弾性率に対する、前記ビーズ発泡体成形時のフィーダー排出口痕に相当する部分の弾性率の割合が120~600%であってもよい。また、本発明のビーズ発泡体において、前記ビーズ発泡体成形時のフィーダー排出痕に相当する部分の少なくとも1つの周辺に通気孔痕(例、スリット痕)を有してもよい。このようなビーズ発泡体は、例えば、本発明のビーズ発泡体成形用金型を用いて製造することができるので、欠陥のない十分な形状を有するビーズ発泡体、特に、薄肉成形品であるビーズ発泡体とすることができる。
<ビーズ発泡体の材質>
 本発明のビーズ発泡体は、材質として樹脂を含む。樹脂としては、熱可塑性樹脂が好ましい。熱可塑性樹脂としては、例えば、変性ポリフェニレンエーテル(m-PPE)、並びに、ポリアミド、ポリプロピレン、ポリスチレン、ハイインパクトポリスチレン、ABS樹脂、ポリエチレン(高密度、低密度)、ポリメチルメタアクリレート、ポリ塩化ビニリデン共重合樹脂、ポリエチレンテレフタレート、ポリカーボネート、およびそれらの混合物等の汎用の熱可塑性樹脂等が挙げられる。
<ビーズ発泡体の形状>
 本発明のビーズ発泡体(100)の形状は特に限定されない。本発明のビーズ発泡体(100)は、例えば、図8A及び8Bに示すような、薄肉成形品(薄肉シート)の形状を有してもよい。本発明のビーズ発泡体(100)は、ビーズ発泡体(100)の形状に対応した形状を有する成形材料充填空間(205)を有する金型(200)を用いて成形される。本発明において、金型(200)としては、通常、ビーズ発泡体(100)の原料となる発泡ビーズを供給するためのフィーダー(203)の排出口(203a)及びコアベント(204a、204b、204c)を成形材料充填空間(205)の内表面に有する金型が用いられる。金型(200)は、例えば、後述するように、図6、7A、及び7Bに示すような、一対の金型(本発明においては、便宜上フィーダー側金型(201)と、対向側金型(202)と呼ぶ)を組み合わせた金型(200)の成形材料充填空間(205)中で成形される。そして、成形後に金型(200)から取り出された本発明のビーズ発泡体(100)は、例えば、図8A及び8Bに示すような、薄肉成形品(薄肉シート)の形状を有する場合を例にとると、対向する一対の面(101、102)を有する。当該一対の面のうち、成形時にフィーダー側金型(201)の金型内面に接していた側のシート面を「フィーダー側の面(101)」と、成形時に対向側金型(202)の金型内面に接していた側のシート面を「対向側の面(102)」と、それぞれ便宜的にいう。
<ビーズ発泡体の面状態>
 本発明のビーズ発泡体(100)のフィーダー側の面(101)は、ビーズ発泡体成形時のフィーダー側金型(201)中のフィーダー(203)の排出口(203a)に相当する部分(以下、「フィーダー排出口相当部分」、「フィーダー排出口痕」等ということもある。)を含めたフィーダー排出痕(103)及び任意でコアベント(204a)に相当する部分(以下、「コアベント相当部分」という。)を含めたコアベント痕(104a)を有する。フィーダー排出痕(103)は、フィーダー側の面(101)に1つ又は複数存在してもよい。フィーダー排出痕(103)及びコアベント痕(104a)は、それぞれ、例えば、フィーダー痕及びコアベント痕として、識別可能であってもよい。また、フィーダーが、排出口近傍に通気孔(例、スリット穴)を有する場合、フィーダー排出痕(103)は、フィーダー排出痕内(例、フィーダー排出口相当部分)の周辺の通気孔痕(例、スリット痕)として識別可能であってもよい。
 本発明のビーズ発泡体(100)の対向側の面(102)は、ビーズ発泡体成形時の対向側金型(202)中のコアベント(204b)に相当する部分(以下、「コアベント相当部分(104b)」という。)を有する。コアベント相当部分(104b)は、例えば、コアベント痕として、識別可能であってもよい。
 後述するように、本発明のビーズ発泡体は、フィーダー側金型面中の少なくとも1つのフィーダーが存在する領域と、対向金型面中の少なくとも1つのコアベントが存在する領域とが、対向する面とは垂直な視点で重複領域を有する金型を用いて製造される。具体的には、コアベントの内の開口部分と、フィーダーの発泡ビーズ(熱可塑性樹脂ビーズ)を供給可能な開口部分(排出口)とが、対向する面とは垂直な視点で重複する領域を有する金型である。このことを考慮すれば、本発明のビーズ発泡体(100)のフィーダー側の面(101)中の少なくとも1つのフィーダー排出痕(103)と、対向側の面(102)中の少なくとも1つのコアベント相当部分(例えば、図7Bにおけるコアベント相当部分(104c))とが、フィーダー側の面(101)及び対向側の面(102)のいずれかの面とは垂直な視点で重複領域を有することが好ましい。
<ビーズ発泡体の厚み>
 本発明のビーズ発泡体(100)の厚みとしては、特に限定されないが、例えば、フィーダー排出痕(103)に相当する部分(例、フィーダー排出口相当部分)の最薄厚みが5.0mm以下であることが好ましく、4.5mm以下であることがより好ましく、4.0mm以下であることがさらに好ましい。フィーダー排出痕(103)が複数存在する場合は、少なくとも1つのフィーダー排出痕(103)について、上述した最薄厚みの範囲を満たしていればよく、全てのフィーダー排出痕(103)について、上述した最薄厚みの範囲を満たすことが好ましい。ビーズ発泡体中のフィーダー排出痕相当部分の最薄厚みが5.0mm以下である場合、一般に成形工程において充填が困難になりやすく、とくにフィーダー排出痕相当部分周辺における充填性が悪化する傾向にある。このように薄肉部分へ重点を行う場合は、一般に後述のクラッキング充填を用いて充填することが多いが、クラッキング充填を用いると充填性は改善するが厚み精度悪化や成形機の型締め力増大、発泡体の座屈等の問題が発生する。
 また、本発明のビーズ発泡体の一部の厚みは、1mm以上が好ましく、より好ましくは2mm以上、さらに好ましくは7mm以上であり、60mm以下であることが好ましく、より好ましくは30mm以下である。このようなビーズ発泡体は、厚みが異なる部分を有するビーズ発泡体、即ち、薄肉と厚肉の部位をあわせ持った成形品も、として、欠陥のない十分な形状を有するビーズ発泡体、特に、薄肉と厚肉の部位をあわせ持った成形品も、同時に充填・成形することができる。
<ビーズ発泡体中の発泡ビーズの状態>
 フィーダー排出痕相当部分におけるビーズ発泡体中の発泡ビーズの平均粒子径(ビーズ発泡体の断面について、フィーダー排出痕相当部分の断面1cmあたり)は、0.5mm以上が好ましく、0.7mm以上がより好ましく、1.0mm以上がさらに好ましく、5.0mm以下が好ましく、3.0mm以下がより好ましく、2.0mm以下がさらに好ましく、1.8mm以下が特に好ましい。平均粒子径が小さいと、成形工程中において発泡ビーズ間を蒸気や空気が通る流路の流体抵抗が大きくなり、充填性の悪化や加熱不足が起きやすい傾向がある。一方で、平均粒子径が大きすぎると、充填性や賦形性が悪化する傾向にある。なお、ビーズ発泡体中の発泡ビーズの粒子の形状が歪な場合は、円相当径を代用指標として用いても良い。
 ビーズ発泡体中の発泡ビーズの扁平率(ビーズ発泡体の断面について、フィーダー排出痕相当部分の断面1cmあたりにおける、((面内方向径の最大値-厚み方向径の最大値)/面内方向径の最大値)の平均値)は、0.7以下が好ましく、0.5以下がより好ましく、0.3以下がさらに好ましい。なお、扁平率が0であれば発泡ビーズは全く潰れず円形の断面を取る(扁平度がない)ことを示し、扁平率の値が小さいほど(0に近くなるほど)発泡ビーズの潰れ度合いが小さい(扁平度が低い)ことを示し、扁平率の値が大きいほど(1.0に近くなるほど)発泡ビーズの潰れ度合いが大きい(扁平度が高い)ことを示す。発泡ビーズの潰れ度合いが大きいと発泡体がもつ緩衝性を著しく低下させてしまう。
 発泡ビーズの扁平率が大きい場合、一般に成形工程中におけるクラッキング充填(後述)のクラッキング量が大きい傾向にあり、厚み精度の悪化、成形機の型締め力の増大、発泡体の座屈等が起きやすい。なお、「面内方向」及び「厚み方向」とは、それぞれ、ビーズ発泡体における「面内方向」(即ち、面に沿った方向)及び「厚み方向」(即ち、面の厚みに相当する方向)に相当する方向を指す。
 ビーズ発泡体中の発泡ビーズの厚み方向の個数(ビーズ発泡体の断面について、フィーダー排出痕相当部分の断面1cmあたりにおける、厚み方向の発泡ビーズの平均個数)は、1.2個以上が好ましく、2.0個以上がより好ましく、3.0個以上がさらに好ましい。上限は特に規定されないが、15個以下が好ましく、10個以下がより好ましく、8個以下がさらに好ましい。厚み方向の個数が多すぎると、蒸気による加熱効率が悪くなり、少なすぎるとビーズ発泡体の強度が不足する。
 なお、フィーダー排出痕(103)が複数存在する場合は、少なくとも1つのフィーダー排出痕(103)について、上述した発泡ビーズの平均粒子径、扁平率、及び厚み方向の個数の範囲を満たしていればよく、全てのフィーダー排出痕(103)について、上述した発泡ビーズの平均粒子径、扁平率、及び厚み方向の個数の範囲を満たすことが好ましい。
<ランナー部分を有するビーズ発泡体>
 別の実施形態として、本発明のビーズ発泡体(100)は、例えば、図12A及び12Bに示すように、ランナー部分(112)を有していてもよい。この場合、本発明のビーズ発泡体(100)は、本体部分(111)とランナー部分(112)との領域に分けられる。また、フィーダー排出痕(103)は、ランナー部分(112)の内部に存在してもよく、本体部分(111)とランナー部分(112)との境界部分に存在していてもよい。このようなビーズ発泡体(100)は、例えば、図11A及び11Bに示すような、フィーダー側金型(201)と、対向側金型(202)を組み合わせた金型(200)を用いて成形することができる。本発明のビーズ発泡体(100)がランナー部分(112)を有する場合、成形後に、図12Cに示すように、ビーズ発泡体(100)からランナー部分(112’)を切り離して、残った本体部分(111’)を用いてもよい。また、ランナー部分を切り離して使用する場合には、ランナー部分には充填不良が発生していても、本体部分に充填不良が発生していなければ良い。
 ランナー部分(112)は、ビーズ発泡体(100)の平面に対して垂直方向に存在してもよい。あるいは、ランナー部分(112)は、ビーズ発泡体(100)の平面内に存在してもよい。
<発泡ビーズ>
 発泡ビーズの材質は、製造されるビーズ発泡体と同じ材質であり、樹脂を含むものである。樹脂としては、熱可塑性樹脂が好ましく、具体例としては、上述したものが挙げられる。
 発泡ビーズの平均粒子径は、0.5mm以上が好ましく、0.7mm以上がより好ましく、1.0mm以上がさらに好ましく、5.0mm以下が好ましく、3.0mm以下がより好ましく、2.0mm以下がさらに好ましく、1.8mm以下が特に好ましい。平均粒子径が小さいと、成形工程中において発泡ビーズ間を蒸気や空気が通るため場合の流路幅が狭まり充填性の悪化や加熱不足が起きやすい傾向がある。一方で、平均粒子径が大きすぎると、充填性や賦形性が悪化する傾向にある。
 後述のビーズ発泡体の製造方法に用いる発泡ビーズは、基材樹脂組成物に発泡剤を含有(含浸)させて、発泡を生じさせることにより得ることができる(本工程を「ビーズ発泡工程」と呼ぶ)。具体的には、例えば、特開平4-372630号公報の実施例1に記載の方法に準じ、基材樹脂組成物(ペレット状、ビーズ状等)を耐圧容器に収容し、容器内の気体を乾燥空気で置換した後、発泡剤(ガス)を圧入して基材樹脂組成物に発泡剤(ガス)を含浸させた後、圧力を開放して圧力容器から発泡炉に基材樹脂組成物ペレットを移送し、基材樹脂組成物ペレットを発泡炉内で攪拌羽を回転させながら加圧水蒸気により加温して発泡させることにより、発泡ビーズを製造する方法が挙げられる。
 前記方法に準じて基材樹脂組成物に対して発泡剤(ガス)を含浸させる際の条件は、特には限定されることなく、発泡剤(ガス)の基材樹脂組成物への含浸をより効率的に進める観点から、例えば、含浸圧0.3~30MPa、含浸温度-20~100℃、含浸時間10分~96時間であることが好ましい。また、発泡炉内の加圧水蒸気の最大蒸気圧は、所望の倍率を得やすく外観を良化する観点から、30~700kPa・Gであることが好ましい。
 発泡剤としては、特には限定されず、一般的に用いられているガスを使用することができる。
 その例として、空気、炭酸ガス、窒素ガス、酸素ガス、アンモニアガス、水素ガス、アルゴンガス、ヘリウムガス、ネオンガス等の無機ガス;トリクロロフルオロメタン(R11)、ジクロロジフルオロメタン(R12)、クロロジフルオロメタン(R22)、テトラクロロジフルオロエタン(R112)ジクロロフルオロエタン(R141b)クロロジフルオロエタン(R142b)、ジフルオロエタン(R152a)、HFC-245fa、HFC-236ea、HFC-245ca、HFC-225ca等のフルオロカーボン;プロパン、n-ブタン、i-ブタン、n-ペンタン、i-ペンタン、ネオペンタン等の飽和炭化水素;ジメチルエーテル、ジエチルエーテル、メチルエチルエーテル、イソプロピルエーテル、n-ブチルエーテル、ジイソプロピルエーテル、フラン、フルフラール、2-メチルフラン、テトラヒドロフラン、テトラヒドロピラン等のエーテル類;ジメチルケトン、メチルエチルケトン、ジエチルケトン、メチルn-プロピルケトン、メチルn-ブチルケトン、メチルi-ブチルケトン、メチルn-アミルケトン、メチルn-ヘキシルケトン、エチルn-プロピルケトン、エチルn-ブチルケトン等のケトン類;メタノール、エタノール、プロピルアルコール、i-プロピルアルコール、ブチルアルコール、i-ブチルアルコール、t-ブチルアルコール等のアルコール類;蟻酸メチルエステル、蟻酸エチルエステル、蟻酸プロピルエステル、蟻酸ブチルエステル、蟻酸アミルエステル、プロピオン酸メチルエステル、プロピオン酸エチルエステル等のカルボン酸エステル類;塩化メチル、塩化エチル等の塩素化炭化水素類;等が挙げられる。
 これらは、一種単独で用いても、二種以上を組み合わせて用いてもよい。
 難燃性の観点から、発泡剤は可燃性及び支燃性がないか又は少ないことが好ましく、ガスの安全性の観点から、無機ガスがより好ましい。また、無機ガスは炭化水素等の有機ガスに比べて樹脂に溶けにくく、発泡工程又は成形工程の後に樹脂からガスが抜けやすいので、成形後の発泡体の経時での寸法安定性がより優れる利点もある。更に、無機ガスを用いた場合、残存ガスによる樹脂の可塑化も起こりにくく、熟成等の工程を経ずに、より早い段階から優れた耐熱性を発現しやすいメリットもある。無機ガスの中でも、樹脂への溶解性、取り扱いの容易さの観点から、炭酸ガスが好ましい。また、炭化水素系の有機ガスは一般に可燃性が高く、発泡体中に残存した場合に難燃性が悪化する傾向にある。
(金型)
 本発明のビーズ発泡体(100)を成形するための金型(200)は、例えば、図6、7A、及び7Bに示すように、
 金型(200)の成形材料充填空間(205)が、対向する一対の面を有し、
 前記一対の面のうち、一方の面が、フィーダー(203)の排出口(203a)を有し、
 他方の面が、コアベント(204b)を有し、
 前記フィーダー(203)の排出口が存在する部分の成形材料充填空間(205)の厚みが、5mm以下であり、
 前記一方の面中の少なくとも1つのフィーダー(203)の排出口(203a)が存在する領域と、前記他方の面中の少なくとも1つのコアベント(204c)が存在する領域とが、対向する面とは垂直な視点で重複領域を有する(コアベントの内の開口部分と、フィーダーの発泡ビーズを供給可能な開口部分とが、対向する面とは垂直な視点で重複する領域を有してもよい)、
 ビーズ発泡体成形用金型である。
 図6、7A、及び7Bでは、フィーダー側金型(201)と、対向側金型(202)を組み合わせた金型(200)が示され、フィーダー(203)の排出口を有する上記「一方の面」は、フィーダー側金型(201)中に存在し、コアベント(204b)を有する上記「他方の面」は、対向側金型(202)中に存在する。上記「一方の面」及び「他方の面」を、それぞれ、「フィーダー側金型(201)の金型内面」及び「対向側金型(202)の金型内面」と便宜的にいう。フィーダー側金型(201)の金型内面は、任意で、コアベント(204a)を有していてもよい。また、フィーダー側金型(201)の金型内面中の少なくとも1つのフィーダー(203)の排出口が存在する領域と、対向側金型(202)の金型内面中の少なくとも1つのコアベント(204c)が存在する領域とが、対向する面とは垂直な視点で重複領域を有していても良く、薄肉成形品(薄肉シート)としてのビーズ発泡体(100)の成形が可能となる。
<フィーダー>
 フィーダー(203)は、発泡ビーズ(150)を成形材料充填空間(205)へと導入するための移送管である。フィーダー(203)は、1つ又は複数存在してもよい。また、フィーダー側金型(201)の金型内面には、フィーダー(203)の排出口(203a)が1箇所又は複数箇所存在してもよい。フィーダー(203)の成形材料充填空間側の先端部(排出口)の形状は特に限定されず、フィーダー(203)の排出口(203a)の少なくとも1つについて、例えば、図9Aに示すような、形状無修飾の管先端形状であってもよく、図9Bに示すような、通気孔(例、スリット(206))を有する管先端形状であってもよい。フィーダー(203)の成形材料充填空間側の先端部(排出口(203a))に通気孔(例、スリット(206))を有していると、発泡ビーズ(150)を導入させる送風の排出が確保され、フィーダー(203)付近の発泡ビーズ(150)の欠充填による不十分な薄肉成形品の成形が抑制されるので好ましい。
<コアベント>
 コアベント(204a、204b、204c)(以下、まとめて「コアベント(204)」ともいう。)として用いる充填物は特に限定されないが、例えば、図10に示す形状を有するものが挙げられる。
 フィーダーの排出口が存在する領域と対向する面とは垂直な視点で重複領域を有する場所に配置されたコアベント(204)について、実質的に蒸気や空気などが通過することのできる部分の開口面積の総和(mm)は、例えば、1mm以上が好ましく、5mm以上がより好ましく、9mm以上がさらに好ましく、300mm以下が好ましく、200mm以下がより好ましく、180mm以下がさらに好ましい。
 フィーダーの排出口が存在する領域と対向する面とは垂直な視点で重複領域を有する場所に配置されたコアベント(204)のサイズ(空気や蒸気が通る部分の外周部の直径)は、例えば、2mm以上が好ましく、3mm以上がより好ましく、5mm以上がさらに好ましく、30mm以下が好ましく、15mm以下がより好ましく、20mm以下がさらに好ましい。
 フィーダーの排出口が存在する領域と対向する面とは垂直な視点で重複領域を有する場所に配置されたコアベント(204)のスリット幅は、0.05mm以上であることが好ましく、0.10mm以上であることがより好ましく、0.15mm以上であることが更に好ましい。また、2.0mm以下であることが好ましく、1.5mm以下であることがよりこのましく、1.0mm以下であることが更に好ましい。開口面積、直径、スリット幅が上記範囲にあると、充填時にフィーダーから導入される空気の流路を効果的に形成できる観点、加熱工程中でフィーダー近接部に存在する発泡ビーズを加熱しやすい観点、成形後のビーズ発泡体に残るコアベント痕が目立ちにくい観点、から好ましい。
 また、フィーダーの排出口が存在する領域と対向する面とは垂直な視点で重複領域を有する場所に配置されたコアベント(204)において、上記コアベント開口面積の総和(mm)/コアベント開口部の外周部の周囲長(mm)は、実質的に空気や蒸気が流れる流路の相対的な幅を考える指標として用いることができ、おなじ開口面積であれば開口面積の総和(mm)/開口部の周囲長(mm)が大きいほど流路の幅が大きいことを意味し、流体抵抗が小さくなるために効果的に空気や蒸気が流れるようになる。開口面積の総和(mm)/開口部の周囲長(mm)は、0.01以上が好ましく、0.09以上がより好ましく、0.19以上が更に好ましい。
 以上と同様の観点から、フィーダーの排出口が存在する領域と対向する面とは垂直な視点で重複領域を有する場所に配置されたコアベント(204)の開口部分と、フィーダーの排出口の開口部分との重複面積の総和、重複部周囲長、重複面積の総和/重複部周囲長、をそれぞれ定義することができる。前記重複面積の総和、重複部周囲長、重複面積の総和/重複部周囲長は、発泡ビーズを充填する際に実質的に空気が流れる流路として機能する部分に関するため、特に重要である。
 フィーダーの排出口が存在する領域と対向する面とは垂直な視点で重複領域を有する場所に配置されたコアベント(204)の開口部分と、フィーダーの排出口の開口部分との重複面積の総和は、例えば、1mm以上が好ましく、5mm以上がより好ましく、9mm以上がさらに好ましく、300mm以下が好ましく、200mm以下がより好ましく、180mm以下がさらに好ましい。
 フィーダーの排出口が存在する領域と対向する面とは垂直な視点で重複領域を有する場所に配置されたコアベント(204)の開口部分と、フィーダーの排出口の開口部分との重複部分のサイズ(空気や蒸気が通る部分の外周部の直径)は、例えば、2mm以上が好ましく、3mm以上がより好ましく、5mm以上がさらに好ましく、30mm以下が好ましく、15mm以下がより好ましく、20mm以下がさらに好ましい。
 また、フィーダーの排出口が存在する領域と対向する面とは垂直な視点で重複領域を有する場所に配置されたコアベント(204)の開口部分と、フィーダーの排出口の開口部分との重複面積の総和(mm)/重複部周囲長(mm)は、実質的に空気や蒸気が流れる流路の相対的な幅を考える指標として用いることができ、おなじ重複面積であれば重複面積の総和(mm)/重複部周囲長(mm)が大きいほど流路の幅が大きいことを意味し、流体抵抗が小さくなるために効果的に空気や蒸気が流れるようになる。重複面積の総和(mm)/重複部周囲長(mm)は、0.01以上が好ましく、0.09以上がより好ましく、0.19以上が更に好ましい。
<成形材料充填空間の厚み>
 成形材料充填空間(205)の厚みは、成形されるビーズ発泡体(100)の厚みに対応して設定され、フィーダー(203)の排出口が存在する部分の成形材料充填空間(205)の厚みが5mm以下であり、4.5mm以下であることが好ましく、4.0mm以下であることがより好ましい。フィーダー(203)の排出口が存在する部分の成形材料充填空間(205)の厚みが5mm以下である場合、一般に成形工程において充填が困難になりやすく、とくにフィーダー排出口相当部分周辺における充填性が悪化する傾向にある。このように薄肉部分へ重点を行う場合は、一般に後述のクラッキング充填を用いて充填することが多いが、クラッキング充填を用いると充填性は改善するが厚み精度悪化や成形機の型締め力増大、発泡体の座屈等の問題が発生する。
<ランナー領域を有する金型>
 別の実施形態として、例えば、図12A及び12Bに示すようなランナー部分(112)を有するビーズ発泡体(100)を成形する場合、金型(200)の成形材料充填空間(205)は、ランナー部分(112)に相当する部分(ランナー領域(212a、212b))を有してもよい。この場合、フィーダー側金型(201)の金型内面中のランナー領域(212a)は、フィーダー(203)の排出口(203a)を有する。また、フィーダー(203)の排出口(203a)が存在する部分112と本体部分111の境界面部分の成形材料充填空間(205)の厚みは、5mm以下であることが好ましく、4.5mm以下であることがより好ましく、4.0mm以下であることがさらに好ましい。なお、成形材料充填空間(205)において、ランナー領域(212a、212b)以外の部分は、本体領域(211a、211b)となる。
(ビーズ発泡体の製造方法)
 本発明のビーズ発泡体は、例えば、以下の製造方法(以下、「本発明の製造方法」という。)によって製造することができる。
 以下の工程:
 熱可塑性樹脂ビーズを、1つ又は複数のフィーダーを介して金型の成形材料充填空間に充填する工程;及び
 金型の成形材料充填空間に充填した熱可塑性樹脂ビーズに対してビーズ発泡成形を行って、ビーズ発泡体を成形させる工程を含む、ビーズ発泡体の製造方法であって、
 前記金型の成形材料充填空間が、対向する一対の面を有し、
 前記一対の面の内、一方の面が、前記フィーダーの排出口を1つ又は複数箇所に有し、
 前記フィーダーの空気流路の交錯点が前記成形材料充填空間に存在する、
製造方法。
 また、本発明のビーズ発泡体は、型内発泡法により製造されてもよい。
 この場合、発泡ビーズを用いて発泡体を成形する方法としては、特に限定されないが、例えば、発泡ビーズを成形材料充填空間内に充填し、加熱することによって発泡ビーズ同士を熱融着させた後、冷却により生成物を固化し、成形する方法(本工程を型内発泡法ともいう)が挙げられる。発泡ビーズの充填方法は、特には限定されず、公知の方法を用いることができる。
 型内発泡法は、所望の形状の金型を作製し、そこに発泡ビーズを充填させて成形するため、発泡体をより微細な形状や複雑な形状に成形しやすい。また、型内発泡法は、発泡体の発泡倍率を高めやすく、得られた発泡体は断熱性に加えて柔軟性を発現しやすい。
 本発明の製造方法において、フィーダーの少なくとも1つとして、上記の本発明のフィーダーを用いることができる。また、金型として、上記の本発明の金型を用いることができる。
 本発明の製造方法は、ビーズ発泡体を型内発泡法により製造する方法である。型内発泡法は、所望の形状の金型を作製し、そこに発泡ビーズを充填させて成形するため、発泡体をより微細な形状や複雑な形状に成形しやすい。また、型内発泡法は、発泡体の発泡倍率を高めやすく、得られた発泡体は断熱性に加えて柔軟性を発現しやすい。
 発泡ビーズを成形材料充填空間内に充填する前に、発泡ビーズに対してガスによる加圧処理を行っても良い。発泡ビーズの気泡に一定のガス圧力を付与することで、加熱工程において発泡ビーズが膨張し、得られる発泡体を構成する発泡ビーズ同士を強固に融着させ、成形体の剛性及び外観を改善することができる。加圧処理に用いるガスとしては、特には限定されないが、取り扱い容易性及び経済性の観点から、空気及び無機ガスが好ましい。加圧処理の方法としては、特には限定されないが、発泡ビーズを加圧容器内に充填後、加圧ガスを導入し、最大圧力0.1~20MPaまで10分~96時間かけて昇圧することにより、該加圧容器内にガスを供給する手法等が挙げられる。
 ビーズ発泡体の発泡倍率は、軽量性を向上する観点から、1.5cm/g以上であることが好ましく、より好ましくは2.0cm/g以上、更に好ましくは2.5cm/g以上である。また、ビーズ発泡体の発泡倍率は、機械強度を向上させる観点、難燃性を向上させる観点から、100cm/g以下であることが好ましく、より好ましくは50cm/g以下、さらに好ましくは30cm/g以下である。
 発泡ビーズの充填方法は、例えば、充填時に金型を多少開いた状態で充填するクラッキング法や、金型を閉じたままの状態で加圧して圧縮したビーズを充填する圧縮法、圧縮ビーズを充填後にクラッキングを行う圧縮クラッキング法等が挙げられる。クラッキング法を用いた充填方法は、金型に特別な修正を行うことなく充填性を向上させられる点、サイクルタイムが悪化しにくい点から、充填性が悪い場合に良く適用される。しかしながら、製品面積が大きいとクラッキング充填後に型締めする際に成形機の型締め力が不足する点、型締め方向のビーズ発泡体の厚み精度が悪化しやすい点、発泡ビーズそのものの嵩密度と比較してビーズ発泡体の密度が高くなってしまう点、等の観点から、以下で示されるクラッキング率は200%以下が好ましく、100%以下がより好ましく、50%以下がさらに好ましい。
クラッキング率は0%(クラッキング法による重点を行わず、完全に型締めした状態で発泡ビーズを充填する方法)が好ましいが、とくに成形材料充填空間の厚みが10mm以下、特に5mm以下の場合には充填性が顕著に悪化する傾向にある。
 
クラッキング率(%)=(成形材料充填空間の厚み(mm)+クラッキング量(mm))/成形材料充填空間の厚み(mm)×100
※クラッキング量:充填時に金型を開ける距離(mm)
 
 なお、充填時の充填エアーの圧力は0.1MPaG以上であることが好ましく、0.2MPaG以上であることがより好ましく、0.3MPaG以上であることがさらに好ましい。また、1.0MPaG以下であることが好ましく、0.8MPaGがより好ましく、0.6MPaG以下がさらに好ましい。充填エアーの圧力が上記範囲内にあると、充填時のエアー干渉による充填不良が起きにくい観点、ビーズ発泡体を移送しやすい観点から好ましい。
 充填時間(発泡ビーズを充填する工程に要する時間)については、1s以上が好ましく、2s以上がより好ましく、3s以上がさらに好ましい。また、20s以下が好ましく、15s以下がより好ましく、10s以下がさらに好ましい。充填時間が上記範囲内にあると、サイクルタイムを悪化させにくい観点、発泡ビーズを金型の成形材料充填空間へ充填しやすい観点から、好ましい。
 発泡ビーズを成形する際の加熱方法は、水蒸気等の熱媒体を用いた加熱、IRヒーター等のヒーターによる加熱、マイクロ波を用いた加熱等が挙げられる。熱媒体を用いた加熱を行う際は、汎用の熱媒体としてよく、樹脂を効率的に加熱する観点から、水蒸気であることが好ましい。
 水蒸気を用いるビーズ発泡体の成形方法(スチーム発泡成形)は、一般に、コアベントを有する金型を用い、一方/逆一方加熱と呼ばれる金型内・発泡ビーズ間の空気を蒸気に置換する工程、両面加熱と呼ばれる金型両面から蒸気を導入して発泡ビーズを十分に加熱し発泡ビーズ同士を融着させる工程、加熱を終えた製品を冷却するために水を吹きつける冷却工程等を含んでいてもよい。
 発泡ビーズの加熱温度が高いと、発泡ビーズ同士が融着しやすく、ビーズ発泡体の残留応力を低減しやすくなるため、成形性、成形品の外観や耐熱性が改善する傾向にある。しかし、加熱温度が高すぎると、ビーズ発泡体の収縮や反り等が発生する傾向にある。また、発泡ビーズの加熱時間が長いと、発泡ビーズ同士が融着しやすく、ビーズ発泡体の残留応力を低減しやすくなるため、成形性や耐熱性が改善する傾向にある。しかし、加熱時間が長すぎると、ビーズ発泡体の収縮や反り等が発生したり、サイクルタイムが悪化して成形性が悪化したりする。
 上記観点より、成形工程における発泡ビーズの加熱温度は、50~200℃であることが好ましく、70~160℃であることがより好ましく、80~150℃であることが更に好ましい。
<ランナー部分を有するビーズ発泡体の製造方法>
 ランナー部分を有するビーズ発泡体は、前記の型内発泡法により製造することができるが、成形後にランナー部分を切り取ることで、所望の形状のビーズ発泡体を得る。
 以下、具体的な実施例及び比較例を挙げて本発明について詳細に説明するが、本発明は以下の実施例に限定されるものではない。なお、実施例及び比較例において適用した測定・評価方法を下記に示す。
[最薄部の測定方法]
 ビーズ発泡体成形時のフィーダー排出痕に相当する部分における、ビーズ発泡体の、ビーズ発泡体の平面に対して垂直方向の厚みで、最も薄い部分の厚みを測定する。
 なお、フィーダーが複数ある場合は、フィーダー排出痕に相当する部分が最も薄い部分を選んで切り出し、その部分の最も薄い厚みを最薄部の厚みとする。
[発泡体の発泡倍率]
 各発泡体の作製方法を参考にして、30mm角、10mm厚みを目安にサンプルを作製した。サンプルの質量W(g)を測定し、サンプルの体積V(cm)を質量Wで除した値V/Wを発泡倍率(cm/g)とした。
[ビーズ発泡体中の発泡ビーズの扁平率]
 フィーダー排出痕に相当する部分直下において、ビーズ発泡体中の発泡ビーズの扁平率(ビーズ発泡体の断面について、フィーダー排出痕相当部分の断面1cmあたりにおける、((面内方向径の最大値-厚み方向径の最大値)/面内方向径の最大値)の平均値)を算出した。
 なお、ビーズ発泡体中の発泡ビーズの形状は、ビーズ発泡体の平面に対して垂直方向にビーズ発泡体を切断し、その断面をマイクロスコープ(キーエンス社製3Dリアルサーフェスビュー顕微鏡VE-9800)で観察することにより得られる断面画像中の発泡ビーズの断面形状に基づいて分析した。得られた断面画像より、ビーズ発泡体断面中で視認される各々の発泡ビーズについて、面内方向の最大値、厚み方向の最大値を測定して前記扁平率を算出した。同様の作業により観察した断面面積の合計が1cm以上になるまで繰り返し、1cmあたりにおける発泡ビーズの扁平率を算出した。
[ビーズ発泡体中の厚み方向の発泡ビーズ個数]
 フィーダー排出痕に相当する部分直下において、ビーズ発泡体中の発泡ビーズの厚み方向の個数(ビーズ発泡体の断面について、フィーダー排出痕相当部分の断面1cmあたりにおける、厚み方向の発泡ビーズの平均個数)を算出した。
 なお、ビーズ発泡体中の発泡ビーズの形状は、ビーズ発泡体の平面に対して垂直方向にビーズ発泡体を切断し、その断面をマイクロスコープ(キーエンス社製3Dリアルサーフェスビュー顕微鏡VE-9800)で観察することにより得られる断面画像中の発泡ビーズの断面形状に基づいて分析した。得られた断面画像について、厚み方向に線(測定線)を引き、その線上に含まれる発泡ビーズの個数を測定した。同様の作業により観察した断面面積の合計が1cm以上、且つ測定線が30本以上になるまで繰り返し、ビーズ発泡体中の発泡ビーズの厚み方向の平均個数を算出した。なお、測定線同士の間隔はできるだけ均等になるようにすることで、各測定線における厚み方向の発泡ビーズの個数が恣意的にならないようにした。
[フィーダー排出口に相当する部分直下の部分における充填性]
 実施例1~19、比較例1~4については、得られたビーズ発泡体について、フィーダー排出痕に相当する部分直下の部分における充填性を以下の通り評価した。
 
 成形体の面に対して垂直な方向から見た時の欠充填(発泡ビーズが充填されておらず、欠損が出来ている状態)が発生している部分の面積が、

 実施例20~34、比較例5~6については、得られたビーズ発泡体について、フィーダー排出痕に相当する部分直下の部分における充填性を以下の通り評価した。

実施例1:
 ポリフェニレンエーテル系樹脂(旭化成株式会社製「S201A」)を60質量%と、非ハロゲン系難燃剤としてビスフェノールA-ビス(ジフェニルホスフェート)(BBP)(融点20℃以下)を15質量%と、ゴム濃度が6質量%の耐衝撃性ポリスチレン樹脂(HIPS)を10質量%と、汎用ポリスチレン系樹脂(PS)としてGP685(PSジャパン株式会社製)を15質量%とを加え、押出機にて加熱溶融混練の後に押出し、基材樹脂組成物ペレットを作製した。
 特開平4-372630号公報の実施例1に記載の方法に準じ、基材樹脂組成物ペレットを耐圧容器に収容し、容器内の気体を乾燥空気で置換した後、発泡剤として二酸化炭素(気体)を注入し、圧力3.0MPa、温度10℃の条件下で3時間かけて基材樹脂組成物ペレットに対して二酸化炭素を含浸させた後、圧力容器から取り出してすぐに基材樹脂組成物ペレットを移送し、基材樹脂組成物ペレットを発泡炉内で攪拌羽を77rpmにて回転させながら最大330kPa・Gの加圧水蒸気により発泡し、平均粒径が1.8mmの発泡ビーズを得た。また、発泡ビーズの炭化水素ガスの含有量を発泡直後にガスクロマトグラフィーにより測定したが、検出限界(0.01質量%)以下であった。
 その後、この発泡ビーズを容器内に入れ、加圧空気を導入(0.4MPaまで4時間かけて昇圧し、その後0.4MPaで16時間保持)することで、加圧処理を施した。これを、図5に示すような構造を有する1台のフィーダーを有する150mm×150mmの金型内にフィーダーを介して充填し(充填条件:充填エアー圧0.5MPaG、充填時間5秒、クラッキング率10%)、水蒸気で加熱して発泡ビーズを相互に膨張・融着させた後、冷却し、成形金型より取り出して、ビーズ発泡体を得た。フィーダーは、いずれも、フィーダー外径はφ28mm、プランジャー径φ10mmであり、傾斜角度、プランジャー管長、及び交錯点距離(マイナスは、交錯点がフィーダー内側に存在することを示す。)は、表1に示すとおりであった。フィーダー先端部分にスリット無しとした。成形時のクラッキング率は、10%であった。発泡体の厚みは全面3mm、発泡体全体の平均密度に対するフィーダー排出痕相当部分の密度の割合はおおよそ200%であった。発泡体の充填性の評価結果を、表1に示す。
実施例2~17、比較例1~4:
 表1に記載のとおりフィーダーの傾斜角度、プランジャー管長、交錯点距離、及びフィーダー先端部分のスリットの有無を変えたこと以外は実施例1と同様にしてビーズ発泡体を製造し、評価を行った。なお、発泡体の厚み、フィーダー排出痕相当部分の密度の割合は、実施例1と同程度であった。
実施例18:
 ポリフェニレンエーテル系樹脂(旭化成株式会社製「S201A」)を60質量%と、非ハロゲン系難燃剤としてビスフェノールA-ビス(ジフェニルホスフェート)(BBP)(融点20℃以下)を15質量%と、ゴム濃度が6質量%の耐衝撃性ポリスチレン樹脂(HIPS)を10質量%と、汎用ポリスチレン系樹脂(PS)としてGP685(PSジャパン株式会社製)を15質量%とを加え、押出機にて加熱溶融混練の後に押出し、基材樹脂組成物ペレットを作製した。
 特開平4-372630号公報の実施例1に記載の方法に準じ、基材樹脂組成物ペレットを耐圧容器に収容し、容器内の気体を乾燥空気で置換した後、発泡剤として二酸化炭素(気体)を注入し、圧力3.0MPa、温度10℃の条件下で3時間かけて基材樹脂組成物ペレットに対して二酸化炭素を含浸させた後、圧力容器から取り出してすぐに基材樹脂組成物ペレットを移送し、基材樹脂組成物ペレットを発泡炉内で攪拌羽を77rpmにて回転させながら最大330kPa・Gの加圧水蒸気により発泡し、平均粒径が1.8mmの発泡ビーズを得た。また、発泡ビーズの炭化水素ガスの含有量を発泡直後にガスクロマトグラフィーにより測定したが、検出限界(0.01質量%)以下であった。
 その後、この発泡ビーズを容器内に入れ、加圧空気を導入(0.4MPaまで4時間かけて昇圧し、その後0.4MPaで16時間保持)することで、加圧処理を施した。これを、図5に示すような構造を有する9台のフィーダーを有する700mm×500mmの金型内にフィーダーを介して充填し(充填条件:充填エアー圧0.5MPaG、充填時間5秒、クラッキング率10%)、水蒸気で加熱して発泡ビーズを相互に膨張・融着させた後、冷却し、成形金型より取り出して、ビーズ発泡体を得た。フィーダーは、いずれも、フィーダー外径はφ28mm、プランジャー径φ10mmであり、傾斜角度、プランジャー管長、及び交錯点距離(マイナスは、交錯点がフィーダー内側に存在することを示す。)は、表1に示すとおりであった。フィーダー先端部分にスリット無しとした。成形時のクラッキング率は、10%であった。発泡体の厚みは全面3mm、発泡体全体の平均密度に対するフィーダー排出痕相当部分の密度の割合はおおよそ200%であった。発泡体の充填性の評価結果を、表1に示す。複数のフィーダーを配置した場合においてもフィーダー排出痕に相当する部分以外で均一な充填をすることができたことが示された。
実施例19:

実施例21~34、比較例5~6:
 表2に記載の通り金型設計の概要、成形工程の条件(クラッキング率)を変えたこと以外は実施例20と同様にしてビーズ発泡体を製造し、評価を行った。

 本発明によれば、ビーズ発泡体、特に、薄肉成形品であるビーズ発泡体の製造において、欠陥のない十分な形状を有するビーズ発泡体を製造することができる。特に、このようにして製造された薄肉成形品であるビーズ発泡体は、自動車用途や無線通信用途等に好適に用いることができる。

  1.  ビーズ充填用のフィーダーであって、
     前記フィーダーの先端部分のプランジャー管長が、10mm以上40mm以下であり、
     前記フィーダーの先端部分の傾斜流路の傾斜角度が、10度以上30度未満である、
     ビーズ充填用のフィーダー。
  2.  前記フィーダーの先端部分の傾斜流路の交錯点距離が、0mm以上20mm以下である、
     請求項1に記載のビーズ充填用のフィーダー。
  3.  前記フィーダーの先端部分が、スリットを有する、
     請求項1又は2に記載のビーズ充填用のフィーダー。
  4.  樹脂を含むビーズ発泡体であって、
     前記ビーズ発泡体は、1つ又は複数の、ビーズ発泡体成形時のフィーダー排出痕に相当する部分を有し、
     前記フィーダー排出痕に相当する部分の最薄厚みが、5mm以下である、
     ビーズ発泡体。
  5.  前記ビーズ発泡体の一部の厚みが、60mm以下である、
     請求項4に記載のビーズ発泡体。
  6.  対向する一対の面を有し、
     前記一対の面のうち、一方の面が、ビーズ発泡体成形時のフィーダー排出痕に相当する部分を有し、
     他方の面が、ビーズ発泡体成形時のコアベント痕に相当する部分を有し、
     前記一方の面に対して垂直な視点において、前記フィーダー排出痕が占める領域内に、前記他方の面中の少なくとも1つのコアベント痕に相当する部分の一部又は全部が存在する、
     請求項4又は5に記載のビーズ発泡体。
  7.  使用時に切除されるランナー部分を有し、
     前記ランナー部分が、前記ビーズ発泡体成形時のフィーダー排出痕に相当する部分を有する、
     請求項4又は5に記載のビーズ発泡体。
  8.  以下の(A)又は(B)を特徴とする、請求項7に記載のビーズ発泡体。
     (A)前記ランナー部分が、前記ビーズ発泡体の平面に対して垂直方向に存在する;
     (B)前記ランナー部分が、前記ビーズ発泡体の平面内に存在する
  9.  ビーズ発泡体成形時のフィーダー排出痕上に通気孔痕を有する、請求項4又は5に記載のビーズ発泡体。
  10.  前記ビーズ発泡体成形時のフィーダー排出痕に相当する部分における、発泡ビーズの扁平率(発泡ビーズの断面について、フィーダー排出痕相当部分の断面1cmあたりにおける、((面内方向径の最大値-厚み方向径の最大値)/面内方向径の最大値)の平均値)が0.7以下である、
     請求項4又は5に記載のビーズ発泡体。
  11.  前記フィーダー排出痕に相当する部分について、ビーズ発泡体中の発泡ビーズの厚み方向の個数(ビーズ発泡体の断面について、フィーダー排出口相当部分の断面1cmあたりにおける、厚み方向の発泡ビーズの平均個数)が、1.2個以上15個以下である、
     請求項4又は5に記載のビーズ発泡体。
  12.  ビーズ発泡成形体全体の平均密度に対する、前記ビーズ発泡体成形時のフィーダー排出口痕に相当する部分の密度の割合が110~300%である、
     請求項4又は5に記載のビーズ発泡体。
  13.  ビーズ発泡成形体全体の平均弾性率に対する、前記ビーズ発泡体成形時のフィーダー排出口痕に相当する部分の弾性率の割合が120~600%である、
     請求項4又は5に記載のビーズ発泡体。
  14.  下記の(A)または(B)を特徴とする、ビーズ発泡成形用金型。
     (A)金型の成形材料充填空間が、対向する一対の面を有し、
        前記成形材料充填空間が、フィーダーと接続され、
        前記一対の面のうち、一方の面が、前記フィーダーの排出口を有し、
        他方の面が、コアベントを有し、
        前記フィーダーの排出口が存在する部分の成形材料充填空間の厚みが、5mm以下であり、
        前記一方の面に対して垂直な視点において、前記フィーダーの排出口が占める領域内に、前記他方の面中の少なくとも1つのコアベントの一部又は全部が存在する;
     (B)金型の成形材料充填空間が、金型により成形されるビーズ発泡体の使用時に切除されるランナー部分に相当する部分を有し、
        前記ランナー部分に相当する部分が、フィーダー排出痕を有し、
        前記フィーダーの排出口が存在する部分の成形材料充填空間の厚みが、5mm以下である
  15.  金型の成形材料充填空間が、対向する一対の面を有し、
     前記成形材料充填空間が、1つ又は複数のフィーダーと接続され、
     前記一対の面のうち、一方の面が、前記フィーダーの排出口を1箇所又は複数箇所に有し、
     前記フィーダーの1つ又は複数が、請求項1又は2に記載されたフィーダーである、
     ビーズ発泡体成形用金型。
  16.  前記フィーダーの排出口近傍に通気孔を有する、請求項14又は15に記載のビーズ発泡体成形用金型。
  17.  以下の工程:
     熱可塑性樹脂ビーズを、1つ又は複数のフィーダーを介して金型の成形材料充填空間に充填する工程;及び
     金型の成形材料充填空間に充填した熱可塑性樹脂ビーズに対してビーズ発泡成形を行って、ビーズ発泡体を成形させる工程を含み、
     下記の(A)又は(B)を特徴とする、ビーズ発泡体の製造方法。
     (A)前記金型の成形材料充填空間が、対向する一対の面を有し、
        前記一対の面のうち、一方の面が、前記フィーダーの排出口を有し、
        他方の面が、コアベントを有し、
        前記フィーダーの排出口が存在する部分の成形材料充填空間の厚みが、5mm以下であり、
        前記一方の面に対して垂直な視点において、前記フィーダーの排出口が占める領域内に、前記他方の面中の少なくとも1つのコアベントの一部又は全部が存在する;
     (B)金型の成形材料充填空間が、金型により成形されるビーズ発泡体の使用時に切除されるランナー部分に相当する部分を有し、
        前記ランナー部分に相当する部分が、前記フィーダーの排出口を有し、
        前記フィーダーの排出口が存在する部分の成形材料充填空間の厚みが、5mm以下である
  18.  以下の工程:
     熱可塑性樹脂ビーズを、1つ又は複数のフィーダーを介して金型の成形材料充填空間に充填する工程;及び
     金型の成形材料充填空間に充填した熱可塑性樹脂ビーズに対してビーズ発泡成形を行って、ビーズ発泡体を成形させる工程を含み、
     前記金型の成形材料充填空間が、対向する一対の面を有し、
     前記一対の面の内、一方の面が、前記フィーダーの排出口を1つ又は複数箇所に有し、
     前記フィーダーの傾斜流路の交錯点が前記成形材料充填空間に存在する、
     製造方法。
  19.  前記フィーダーの排出口近傍に通気孔を有する、請求項17又は18に記載のビーズ発泡体の製造方法。
