Description
本発明は、平角線及びその製造方法に関する。
本願は、2022年12月15日に日本に出願された特願2022-200429号について優先権を主張し、その内容をここに援用する。

自動車、鉄道、航空機等に用いられる車両機器等は、小型化、軽量化が望まれている。そのため、前記車両機器に用いられる電気機器の絶縁電線の絶縁被覆材の皮膜は、薄肉化が求められている。さらに、電気機器の高出力化、高電圧化に伴い、前記絶縁被覆材は、優れた絶縁性とともに、導体との強固な接着性も求められている。
電線の導体を平角導体とすることにより、丸線に比べて、コイルとしたときに占積率が高くなりコイル全体の省スペース化が可能となり電気機器の小型化に寄与する。しかし、平角導体の場合、丸線と比べて均一な絶縁被覆材の皮膜の形成が難しく、絶縁性が充分に保てないという問題がある。
特許文献1には、融点が100℃以上325℃以下であり、カルボニル基含有基、ヒドロキシ基、エポキシ基及びイソシアネート基からなる群から選ばれる少なくとも1種の官能基を有する溶融成形可能なフッ素樹脂を含む平均粒子径0.02μm以上150μm以下の粉体を平角導体に塗装することにより、平角導体の外周に厚みが10~150μmである絶縁被覆層の皮膜を形成させる平角線の製造方法が開示されている。
しかしながら、特許文献1に記載の製造方法では、粉体の調製工程及び粉体の塗装後に焼成工程が必要であり、生産性が低いという問題がある。また、粉体を塗装するため絶縁被覆材の皮膜の表面平滑性が低いという問題がある。さらに、平角導体に対する絶縁被覆材の皮膜の追従性が低く、平角線の曲げ変形時に、絶縁被覆材の皮膜にしわが生じたり、平角導体から絶縁被覆材の皮膜が剥離するという問題もある。
本発明は、生産性が高く、絶縁被覆材の皮膜の表面平滑性及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に優れる平角線、並びにその製造方法を提供することを課題とする。
本発明は、以下の態様を有する。
[1]軸方向に垂直な方向の断面が矩形の平角導体と、前記平角導体の周方向全体を直接覆う押出成形により形成された絶縁被覆材の皮膜と、を備えた平角線であって、前記絶縁被覆材の297℃における溶融流れ速度が13~150g/10分であり、前記絶縁被覆材の皮膜の平均厚みが10~1000μmであり、前記平角線の軸方向における前記絶縁被覆材の皮膜の厚みの不偏標準偏差が0.06mm未満であり、前記絶縁被覆材は、テトラフルオロエチレンに基づく単位及びエチレンに基づく単位とを有する含フッ素共重合体を含み、前記平角線は、「JIS3216-3:2011の5.1.2 平角線」に準拠した巻付け試験において、前記絶縁被覆材の皮膜が前記平角導体から剥離しない、平角線。

本発明によれば、生産性が高く、絶縁被覆材の皮膜の表面平滑性及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に優れる平角線、並びにその製造方法を提供できる。
溶融流れ速度は、JIS K 7210-1:2014(対応国際規格ISO 1133-1:2011)に規定されるメルトマスフローレイトである。以下、溶融流れ速度をMFRとも記す。MFRの測定条件は、温度297℃、荷重49N、又は温度350℃、荷重49Nである。
絶縁被覆材の皮膜の平均厚みは、平角線を5m取り、100mmごとに、軸方向に垂直な方向の矩形断面における長辺の絶縁被覆材の皮膜の厚みを測定し、算術平均して求められる。
平角線の軸方向における絶縁被覆材の皮膜の厚みの不偏標準偏差は、平角線を5m取り、100mmごとに、軸方向に垂直な方向の矩形断面における長辺の絶縁被覆材の皮膜の厚みを測定し、その測定値から求められる。
絶縁被覆材のせん断応力は、押出成形に用いる装置に設けられたダイスに応じた公知の式(たとえば、JIS K 7199:1999)を用いて測定される値である。本明細書においては、キャピラリーダイを用いて測定される値である。具体的には、特開2015-086364号公報の段落[0073]~[0075]、[0079]~[0081]に記載の方法により測定される値である。

≪平角線≫

<平角導体>
平角導体は、平角線の芯線であり、軸方向に垂直な方向の断面が矩形の導体である。平角導体の材質としては、電線の芯線の材質として公知のものであってよく、例えば、銅、錫、銀、金、アルミニウム、それらの合金等が挙げられる。中でも、平角導体の形成が容易である観点で、銅が好ましい。
平角導体の厚みは、例えば0.5mm~3.0mmである。
平角導体の幅は、例えば1.0mm~5.0mmである。
また、平角導体の厚みの幅に対する比(厚み/幅)は、0.1~3.0であることが好ましい。
平角導体の厚みは、軸方向に垂直な方向の矩形断面の短辺である。平角導体の幅は、軸方向に垂直な方向の矩形断面の長辺である。

曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性が低い場合、平角導体の断面積が大きいほど、平角線の曲げ変形時に、絶縁被覆材の皮膜にしわが生じたり、平角導体から絶縁被覆材の皮膜が剥離しやすくなる。本実施形態の平角線は、曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に優れることから、平角導体の断面積が大きいほど有用性が高い。
平角導体の断面積は、軸方向に垂直な方向の断面の面積である。
曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性が低い場合、平角導体の断面積が大きいほど、平角線の曲げ変形時に、絶縁被覆材の皮膜にしわが生じたり、平角導体から絶縁被覆材の皮膜が剥離しやすくなる。本実施形態の平角線は、曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に優れることから、平角導体の断面積が大きいほど有用性が高い。
<絶縁被覆材の皮膜>
絶縁被覆材の皮膜の平均厚みは10~1000μm以上であり、20~500μmが好ましく、50~200μmがより好ましい。皮膜の平均厚みが前記下限値以上であると、耐トラッキング性に優れる。皮膜の平均厚みが前記上限値以下であると、平角線の全体の厚みを薄くでき、コイル状にしたときにコイル全体の省スペース化が可能となり電気機器の小型化に寄与する。
絶縁被覆材の皮膜の平均厚みは10~1000μm以上であり、20~500μmが好ましく、50~200μmがより好ましい。皮膜の平均厚みが前記下限値以上であると、耐トラッキング性に優れる。皮膜の平均厚みが前記上限値以下であると、平角線の全体の厚みを薄くでき、コイル状にしたときにコイル全体の省スペース化が可能となり電気機器の小型化に寄与する。
平角線の軸方向における絶縁被覆材の皮膜の厚みの不偏標準偏差(以下、単に「厚み変動」ともいう。)は0.06mm未満であり、0.03mm以下が好ましく、0.01mm以下がより好ましい。皮膜の厚み変動が前記上限値未満(又は以下)であると、曲げ変形時の耐クラック性、耐トラッキング性に優れる。
皮膜の厚み変動は小さいほど好ましく、0であってもよい。製造しやすさ、歩留まりの観点では、皮膜の厚み変動は0.001mm以上が好ましい。
前記下限値及び前記上限値は適宜組み合わせることができる。

絶縁被覆材の297℃におけるMFRは、13~150g/10分であり、15~130g/10分が好ましく、20~110g/10分がより好ましく、30~90g/10分がさらに好ましい。
絶縁被覆材の350℃におけるMFRは、40~500g/10分が好ましく、60~300g/10分がより好ましく、80~210g/10分がさらに好ましい。
絶縁被覆材の297℃又は350℃におけるMFRが前記下限値以上であると、絶縁被覆材の皮膜の表面平滑性及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性が高まる。絶縁被覆材の297℃又は350℃におけるMFRが前記上限値以下であると、絶縁被覆材の皮膜の強度が高まる。
絶縁被覆材のせん断応力は、0.1~105kPaが好ましく、1~75kPaがより好ましく、5~50kPaがより好ましい。絶縁被覆材のせん断応力が前記下限値以上であると、絶縁被覆材の被覆の厚み均一性が高まる。絶縁被覆材のせん断応力が前記上限値以下であると、導体との密着性が高まる。
絶縁被覆材は、テトラフルオロエチレン(以下、「TFE」ともいう。)に基づく単位及びエチレン(以下、「E」ともいう。)に基づく単位を有する含フッ素共重合体を含む。
絶縁被覆材は、その特性を大きく損なわない限り、含フッ素共重合体以外の他の成分をさらに含んでもよい。

含フッ素共重合体は、TFE単位及びE単位を有する。含フッ素共重合体は、TFE単位及びE単位のみからなる含フッ素共重合体でもよく、TFE単位、E単位、及びその他の単位を有する含フッ素共重合体でもよい。

単位u1のフッ素を有する単量体としては、重合性炭素-炭素二重結合を1つ有する含フッ素化合物が好ましい。例えば、フルオロオレフィン(フッ化ビニル、フッ化ビニリデン、トリフルオロエチレン、ヘキサフルオロプロピレン(以下、「HFP」とも記す。)、クロロトリフルオロエチレン、ヘキサフルオロイソブチレン等。ただし、TFEを除く。)、ペルフルオロ(アルキルビニルエーテル)(以下、「PAVE」とも記す。)、CF2=CFORf2SO2X1(ただし、Rf2は炭素数1~10で炭素原子間に酸素原子を含んでもよいペルフルオロアルキレン基であり、X1はハロゲン原子又は水酸基である。)、CF2=CFORf3CO2X2(ただし、Rf3は炭素数1~10で炭素原子間に酸素原子を含んでもよいペルフルオロアルキレン基であり、X2は水素原子又は炭素数1~3のアルキル基である。)、CF2=CF(CF2)pOCF=CF2(ただし、pは1又は2である。)、フルオロアルキルエチレン(以下、「FAE」とも記す。)、環構造を有する含フッ素単量体(ペルフルオロ(2,2-ジメチル-1,3-ジオキソール)、2,2,4-トリフルオロ-5-トリフルオロメトキシ-1,3-ジオキソール、ペルフルオロ(2-メチレン-4-メチル-1,3-ジオキソラン)等)等が挙げられる。フッ素を有する単量体は、1種を単独で用いてもよく、2種以上を併用してもよい。
単位u1のフッ素を有する単量体としては、含フッ素共重合体の成形性に優れる点から、HFP、PAVE及びFAEからなる群から選ばれる少なくとも1種が好ましく、電気特性(誘電率、誘電正接)及び耐熱性に優れる点から、HFP、FAEがより好ましく、FAEが特に好ましい。
PAVEとしては、例えばCF2=CFORf1(ただし、Rf1は炭素数1~10で炭素原子間に酸素原子を含んでもよいペルフルオロアルキル基である。)が挙げられる。 PAVEの具体例としては、CF2=CFOCF2CF3、CF2=CFOCF2CF2CF3(以下、「PPVE」とも記す。)、CF2=CFOCF2CF2CF2CF3、CF2=CFO(CF2)6Fが挙げられる。

単位u2の官能基を有する単量体としては、カルボキシ基を有する単量体(マレイン酸、イタコン酸、シトラコン酸、ウンデシレン酸等);酸無水物基を有する単量体(無水イタコン酸(以下、「IAH」とも記す。)、無水シトラコン酸(以下、「CAH」とも記す。)、5-ノルボルネン-2,3-ジカルボン酸無水物(以下、「NAH」とも記す。)、無水マレイン酸等)、水酸基及びエポキシ基を有する単量体(ヒドロキシブチルビニルエーテル、グリシジルビニルエーテル等)等が挙げられる。官能基を有する単量体は、1種を単独で用いてもよく、2種以上を併用してもよい。
単位u2の官能基を有する単量体としては、酸無水物基を有する単量体が好ましく、IAH、CAH及びNAHからなる群から選ばれる1種以上が好ましく、IAH又はNAHがより好ましく、IAHがさらに好ましい。IAH、CAH及びNAHからなる群から選ばれる1種以上を用いると、無水マレイン酸を用いた場合に必要となる特殊な重合方法(特開平11-193312号公報参照)を用いることなく、酸無水物基を有する含フッ素共重合体を容易に製造できる。
単位u3のフッ素を有しない単量体としては、重合性炭素-炭素二重結合を1つ有するフッ素を有しない化合物が好ましく、例えば、オレフィン(プロピレン、1-ブテン等。ただし、Eを除く。)、ビニルエステル(酢酸ビニル等)が挙げられる。フッ素を有しない単量体は、1種を単独で用いてもよく、2種以上を併用してもよい。
含フッ素共重合体の各単位の好ましい含有量、比は下記のとおりである。
含フッ素共重合体の構成単位の総量に対する、TFE単位の含有量は、30~70モル%が好ましく、35~65モル%がより好ましく、40~60モル%がさらに好ましい。

含フッ素共重合体が単位u1を含む場合、含フッ素共重合体の構成単位の総量に対する、単位u1の含有量は、0.5~15モル%が好ましく、1~10モル%がより好ましい。
含フッ素共重合体が単位u2を含む場合、含フッ素共重合体の構成単位の総量に対する、単位u2の含有量は、0.05~1モル%が好ましく、0.1~0.5モル%がより好ましい。
含フッ素共重合体が単位u3を含む場合、含フッ素共重合体の構成単位の総量に対する、単位u3の含有量は、耐熱性の観点からは0モル%が好ましく、単位u3を含む場合は0.001~1モル%が好ましく、0.01~0.1モル%がより好ましい。
含フッ素共重合体が単位u1~単位u3のいずれか一種を含む場合、含フッ素共重合体の構成単位の総量に対する、単位u1~単位u3の合計含有量は、0.5~15モル%が好ましく、1~10モル%がより好ましい。
含フッ素共重合体が単位u1~単位u3のいずれか一種を含む場合、含フッ素共重合体の構成単位の総量に対する、TFE単位、E単位、及び単位u1~単位u3の合計含有量は、90モル%以上が好ましく、95モル%以上がより好ましく、100モル%がさらに好ましい。
含フッ素共重合体が単位u2を含む場合、含フッ素共重合体の構成単位の総量に対する、単位u2の含有量は、0.05~1モル%が好ましく、0.1~0.5モル%がより好ましい。

含フッ素共重合体が単位u1~単位u3のいずれか一種を含む場合、含フッ素共重合体の構成単位の総量に対する、単位u1~単位u3の合計含有量は、0.5~15モル%が好ましく、1~10モル%がより好ましい。
含フッ素共重合体が単位u1~単位u3のいずれか一種を含む場合、含フッ素共重合体の構成単位の総量に対する、TFE単位、E単位、及び単位u1~単位u3の合計含有量は、90モル%以上が好ましく、95モル%以上がより好ましく、100モル%がさらに好ましい。
各単位の含有量、割合が前記範囲内であると、得られる平角線において、絶縁被覆材の皮膜の表面平滑性及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性が高まる。
各単位の割合は、含フッ素共重合体の溶融NMR分析、フッ素含有量分析、赤外吸収スペクトル分析等により算出できる。
含フッ素共重合体には、単位u2における酸無水物基の一部が加水分解し、その結果、酸無水物基含有環状炭化水素単量体に対応するジカルボン酸(イタコン酸、シトラコン酸、5-ノルボルネン-2,3-ジカルボン酸、マレイン酸等)に基づく単位が含まれる場合がある。前記ジカルボン酸に基づく単位が含まれる場合、前記単位は、単位u2とする。
含フッ素共重合体の好ましい具体例としては、TFE/E/HFP共重合体、TFE/E/CH2=CH(CF2)2F共重合体、TFE/E/CH2=CH(CF2)4F共重合体、TFE/E/CH2=CH(CF2)2F/CH2=CH(CF2)4F共重合体、TFE/E/HFP/IAH共重合体、TFE/E/CH2=CH(CF2)2F/IAH共重合体、TFE/E/CH2=CH(CF2)4F/IAH共重合体、TFE/E/CH2=CH(CF2)2F/CH2=CH(CF2)4F/IAH共重合体等が挙げられる。
含フッ素共重合体の297℃におけるMFRは、13~300g/10分が好ましく、15~150g/10分がより好ましく、20~100g/10分がさらに好ましい。
含フッ素共重合体の350℃におけるMFRは、25~350g/10分が好ましく、50~300g/10分がより好ましく、80~250g/10分がさらに好ましい。
含フッ素共重合体は、公知の製造方法により製造したものを用いてもよく、市販のものを用いてもよい。公知の製造方法としては、例えば、国際公開第2015/182702号、国際公開第2016/006644号、国際公開第2016/017801号記載の方法が例示される。
(他の成分)
本発明における絶縁被覆材は、必要に応じて、その他の成分を含有していてもよい。
絶縁被覆材が含み得る他の成分としては、例えば、TFE単位及びE単位を有する含フッ素共重合体以外の含フッ素重合体、フッ素を含まない重合体、架橋助剤、酸化防止剤、充填剤、可塑剤、難燃剤、顔料、その他の添加剤が挙げられる。他の成分は、1種を単独で用いてもよく、2種以上を併用してもよい。
充填剤の具体例としては、ガラス繊維、炭素繊維、ホウ素繊維、アラミド繊維、液晶ポリエステル繊維、ステンレス鋼マイクロファイバー等の繊維状フィラー類;タルク、マイカ、グラファイト、二硫化モリブデン、ポリテトラフルオロエチレン、炭酸カルシウム、シリカ、シリカアルミナ、アルミナ、二酸化チタン等の粉末状フィラー類が挙げられる。 その他、ハイドロタルサイト類や金属酸化物が挙げられ、例えば酸化亜鉛、酸化マグネシウム、酸化チタン、酸化鉛が挙げられる。無機フィラーは1種以上を使用できる。
顔料としては、有機顔料、無機顔料等の着色顔料が挙げられる。具体例としては、カーボンブラック(黒色顔料)、酸化鉄(赤色顔料)、アルミコバルト酸化物(青色顔料)、銅フタロシアニン(青色顔料、緑色顔料)、ペリレン(赤顔料)、バナジン酸ビスマス(黄顔料)が挙げられる。
本発明における絶縁被覆材は、必要に応じて、その他の成分を含有していてもよい。

[架橋助剤]
架橋助剤は、1分子内に2個以上の不飽和結合を有する。架橋助剤としては、トリアリルシアヌレート、トリアリルイソシアヌレート、ビスマレイミド、エチレングリコールジメタアクリレート、1,4-ブタンジオールジメタアクリレート、トリメチロールプロパントリメタアクリレート、ジビニルベンゼンが例示される。 中でもタイクと呼ばれるトリアリルイソシアヌレートは、熱安定性が高い点で好ましい。
架橋助剤は、1分子内に2個以上の不飽和結合を有する。架橋助剤としては、トリアリルシアヌレート、トリアリルイソシアヌレート、ビスマレイミド、エチレングリコールジメタアクリレート、1,4-ブタンジオールジメタアクリレート、トリメチロールプロパントリメタアクリレート、ジビニルベンゼンが例示される。 中でもタイクと呼ばれるトリアリルイソシアヌレートは、熱安定性が高い点で好ましい。
架橋助剤は、フッ素樹脂100質量部に対して、0.5~20質量部配合することが好ましく、2~8質量部配合することが好ましい。
絶縁被覆材は酸化防止剤を含んでいてもよい。酸化防止剤は、フェノール基及びリン原子の少なくとも一方を有し、分子量が600以上である。
酸化防止剤は、フェノール基及びリン原子の両方を有することが好ましい。
以下に酸化防止剤の好適な例を挙げるが、これら2種以上を選択し、任意の組み合わせで使用してもよい。

フェノール基及びリン原子の両方を有する酸化防止剤としては、例えば、2-tert-ブチル-6-メチル-4-[3-(2,4,8,10-テトラtert-ブチルベンゾ[d][1,3,2]ベンゾジオキサホスフェピン-6-イル)オキシプロピル]フェノール、リン変性ノボラック型フェノール系樹脂が挙げられる。
中でも、2-tert-ブチル-6-メチル-4-[3-(2,4,8,10-テトラtert-ブチルベンゾ[d][1,3,2]ベンゾジオキサホスフェピン-6-イル)オキシプロピル]フェノールは熱安定性に優れる点で好ましい。

フェノール基を有する酸化防止剤としては、ビスフェノールA、ビスフェノールAF、フェノール、クレゾール、p-フェニルフェノール、m-フェニルフェノール、o-フェニルフェノール、アリルフェノール、p-ヒドロキシ安息香酸、p-ヒドロキシ安息香酸エチル、及びヒンダードフェノール類が挙げられる。
ヒンダードフェノールとしては、例えば、3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロパン酸オクタデシル、3-(4-ヒドロキシ-3,5-ジイソプロピルフェニル)プロピオン酸オクチル、ビス[3-(3,5-zi-tert-ブチル-4-ヒドロキシフェニル)プロピオン酸][2,2-ビス[[1-オキソ-3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロポキシ]メチル]プロパン]-1,3-ジイルが挙げられる。
リン原子を有する酸化防止剤としては、3価のリン原子を有するリン化合物が好ましい。
3価のリン原子は、ホスフィン基またはホスホン酸エステル基の形で分子内に存在する。3価のリン原子は5価に自己酸化することで、過酸化物分解効果(過酸化物から発生するラジカルを消失)により、酸化防止性を有する。

3価のリン原子を有する酸化防止剤は、市販品を使用してもよい。市販品としては、イルガフォス168(登録商標、チバ・スペシャルティー・ケミカルズ製)、イルガフォス12(登録商標、チバ・スペシャルティー・ケミカルズ製)、イルガフォス38(登録商標、チバ・スペシャルティー・ケミカルズ製)、アデカスタブ329K(登録商標、旭電化製)、アデカスタブPEP36(登録商標、旭電化製)、アデカスタブPEP-8(登録商標、旭電化製)、Sandstab P-EPQ(登録商標、クラリアント製)、ウェストン618(登録商標、GE製)、ウェストン619G(登録商標、GE製)、ウルトラノックス626(登録商標、GE製)、スミライザーGP(登録商標、住友化学製)が挙げられる。
酸化防止剤は、分子量が600以上である。酸化防止剤の分子量は、600~50000であることが好ましく、600~3000であることがより好ましい。

また、その他の成分としてはTFE単位及びE単位を有する含フッ素重合体(以下、「ETFE」ともいう。)以外のフッ素樹脂や、含フッ素エラストマーを含有してもよい。いずれも、好ましくはETFEに対して50質量%未満、より好ましくは35質量%未満である。
ETFE以外のフッ素樹脂としては、TFE/HFP共重合体(TFE単位とHFP単位を含有する共重合体。以下同様である)TFE/HFP/PAVE共重合体、TFE/PAVE共重合体〔PFA〕、E/TFE/HFP共重合体、ポリクロロトリフルオロエチレン〔PCTFE〕、CTFE/TFE共重合体、CTFE/TFE/PAVE共重合体、E/CTFE共重合体、TFE/VDF共重合体、VDF/HFP/TFE共重合体、VDF/HFP共重合体、ポリフッ化ビニリデン(PVDF)、ポリフッ化ビニル(PVF)が挙げられる。
含フッ素エラストマーとしては、TFE/プロピレン(P)共重合体、HFP/VDF共重合体、TFE/PAVE共重合体が挙げられる。
中でも、含フッ素エラストマーであるTFE/P共重合体、HFP/VDF共重合体、TFE/PAVE共重合体が好ましい。
中でも、含フッ素エラストマーであるTFE/P共重合体、HFP/VDF共重合体、TFE/PAVE共重合体が好ましい。
本発明の平角線は、必要に応じて架橋助剤を含む絶縁被覆材を架橋することができる。具体的には、絶縁被覆材にγ線、電子線、X線等の電離性放射線を照射することによって得られる。放射線としては、設備の点から電子線が好ましい。
架橋条件は、成形体の形状、厚さ等にもよるため一概には言えないが、ETFEの融点未満の温度雰囲気、好ましくはガラス転移点以下の温度雰囲気で少なくとも1回以上、及び、ETFEの融点以上の温度雰囲気で少なくとも1回以上行われることが好ましい。
ETFEの融点未満の温度雰囲気で電子線が照射され架橋が施されることで、絶縁被覆材を、2回目の照射を行う際にETFEの融点以上に加熱しても、溶融や変形が見られず絶縁被覆材の形状が維持される。
放射線の線量は、1~5000kGyが好ましく、10~200kGyがより好ましく、30~100kGyがさらに好ましい。
なお、本発明の平角線において、架橋助剤を含む絶縁被覆材を架橋する場合、前述したMFR、せん断応力、巻付け試験などの評価は、架橋後に行うものとする。
ETFEの融点未満の温度雰囲気で電子線が照射され架橋が施されることで、絶縁被覆材を、2回目の照射を行う際にETFEの融点以上に加熱しても、溶融や変形が見られず絶縁被覆材の形状が維持される。
放射線の線量は、1~5000kGyが好ましく、10~200kGyがより好ましく、30~100kGyがさらに好ましい。
なお、本発明の平角線において、架橋助剤を含む絶縁被覆材を架橋する場合、前述したMFR、せん断応力、巻付け試験などの評価は、架橋後に行うものとする。
≪平角線の製造方法≫
上述の平角線は、ダイを備える押出機を用いて、含フッ素共重合体を溶融させ、溶融させた含フッ素共重合体を前記ダイから平角導体の周りに押し出すことにより、前記溶融させた前記含フッ素共重合体を前記平角導体の周りに被覆し、前記絶縁被覆材を形成する方法により製造できる。押出機に、含フッ素共重合体に加え、前記他の成分を添加してもよい。
上述の平角線は、ダイを備える押出機を用いて、含フッ素共重合体を溶融させ、溶融させた含フッ素共重合体を前記ダイから平角導体の周りに押し出すことにより、前記溶融させた前記含フッ素共重合体を前記平角導体の周りに被覆し、前記絶縁被覆材を形成する方法により製造できる。押出機に、含フッ素共重合体に加え、前記他の成分を添加してもよい。
押出機としては、二軸押出機、単軸押出機が例示され、二軸押出機が好ましい。
ダイの開口面は矩形の形状である。
押出機のシリンダー温度及びダイ温度は、含フッ素共重合体の種類に応じて設定される。押出機のシリンダー温度は、50~450℃が好ましく、80~440℃がより好ましく、90~430℃がさらに好ましい。ダイ温度は、100~420℃が好ましく、120~400℃がより好ましく、150~380℃がさらに好ましい。押出機のシリンダー温度及びダイ温度が前記下限値以上であると、混練による材料の混和性が良好となる。押出機のシリンダー温度及びダイ温度が前記上限値以下であると、含フッ素共重合体の熱による劣化を抑制しやすくなる。
押出機における滞留時間は、10秒以上30分以下が好ましい。
押出機のスクリュー回転数は、0.5~100rpmが好ましい。

(ドローダウン比)
本実施形態の平角線の製造方法において、下式1により算出されるドローダウン比(以下、「DDR」ともいう。)が、0.1以上10.0未満であることが好ましく、0.5~5がより好ましく、0.8~1.5がさらに好ましい。
DDRが前記下限値以上であると、絶縁被覆材の皮膜の表面平滑性に優れる平角線が得られやすくなる。DDRが前記上限値未満(又は以下)であると、絶縁被覆材の皮膜の表面平滑性及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に優れる平角線が得られやすくなる。
本実施形態の平角線の製造方法において、下式1により算出されるドローダウン比(以下、「DDR」ともいう。)が、0.1以上10.0未満であることが好ましく、0.5~5がより好ましく、0.8~1.5がさらに好ましい。
DDRが前記下限値以上であると、絶縁被覆材の皮膜の表面平滑性に優れる平角線が得られやすくなる。DDRが前記上限値未満(又は以下)であると、絶縁被覆材の皮膜の表面平滑性及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に優れる平角線が得られやすくなる。

本実施形態では絶縁被覆材の形成を加圧下で行う、いわゆるプレッシャー成形法を採用することが好ましい。プレッシャー成形法を採用することにより、従来のチューブ成形法に比べ、DDRが前記上限値未満(又は以下)となりやすく、結果として、絶縁被覆材の皮膜の表面平滑性及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に優れる平角線が得られやすくなる。
(用途)
本発明の平角線は、例えば、絶縁増幅器、絶縁トランス、自動車のオルタネータ、ハイブリッド車、電動船舶、電動航空機、電動垂直離着陸機の電動機等に好適に用いることができる。また、各種電線(ラッピング電線、自動車用電線、ロボット用電線)や、コイルの巻線(マグネットワイヤー)として用いることもできる。
本発明の平角線は、例えば、絶縁増幅器、絶縁トランス、自動車のオルタネータ、ハイブリッド車、電動船舶、電動航空機、電動垂直離着陸機の電動機等に好適に用いることができる。また、各種電線(ラッピング電線、自動車用電線、ロボット用電線)や、コイルの巻線(マグネットワイヤー)として用いることもできる。
以下に実施例を用いて本発明をさらに詳しく説明するが、本発明はこれら実施例に限定されるものではない。以下の例において、例1、3、5、7、11~15は実施例であり、例2、4、6、8~10は比較例である。
<評価方法>
(含フッ素共重合体及び絶縁被覆材のMFR)
絶縁被覆材を5分間予熱した後、JIS K 7210-1:2014に従い、49NにおけるMFRを測定した。測定は、297℃と、350℃で行った。表1中、MFR1は297℃での測定結果を意味し、MFR2は350℃の測定結果を意味する。
(含フッ素共重合体及び絶縁被覆材のMFR)
絶縁被覆材を5分間予熱した後、JIS K 7210-1:2014に従い、49NにおけるMFRを測定した。測定は、297℃と、350℃で行った。表1中、MFR1は297℃での測定結果を意味し、MFR2は350℃の測定結果を意味する。
(絶縁被覆材のせん断応力)
JIS K 7199:1999に準拠して測定した。具体的には、特開2015-086364号公報の段落[0073]~[0075]、[0079]~[0081]に記載の方法(キャピラリーダイ使用)により測定した。

(皮膜の平均厚み及び厚み変動)
平角線を5m取り、100mmごとに、軸方向に垂直な方向の矩形断面における長辺の絶縁被覆材の皮膜の厚み(成形時にダイの上内面に接する側のみ)を測定した。
測定値(mm)を算術平均した値を平均厚みとした。
測定値(mm)の不偏標準偏差を厚み変動とした。

(巻付け試験)
「JIS3216-3:2011の5.1.2 平角線」に準拠した巻付け試験により平角線を評価した。平角線の断面を目視で確認し、以下の基準で評価した。
A:絶縁被覆材の皮膜の平角導体からの剥離無し。
B:絶縁被覆材の皮膜の平角導体からの剥離有り。
「JIS3216-3:2011の5.1.2 平角線」に準拠した巻付け試験により平角線を評価した。平角線の断面を目視で確認し、以下の基準で評価した。
A:絶縁被覆材の皮膜の平角導体からの剥離無し。
B:絶縁被覆材の皮膜の平角導体からの剥離有り。
(追従性)
平角線について、エッジワイズ方向及びフラットワイズ方向への折り曲げ変形をそれぞれ実施した。変形角度は90±10°とした。その後、折り曲げ変形させた部分の絶縁被覆材の皮膜の表面、及び平角線の断面を目視で観察し、以下の基準で追従性を評価した。
A:上記折り曲げ時に絶縁被覆材の皮膜の表面にしわが発生せず、絶縁被覆材の皮膜の平角導体からの剥離が発生しなかった。
B:上記折り曲げ時に絶縁被覆材の皮膜の表面にしわが発生した、又は絶縁被覆材の皮膜の平角導体からの剥離が発生した。
平角線について、エッジワイズ方向及びフラットワイズ方向への折り曲げ変形をそれぞれ実施した。変形角度は90±10°とした。その後、折り曲げ変形させた部分の絶縁被覆材の皮膜の表面、及び平角線の断面を目視で観察し、以下の基準で追従性を評価した。
A:上記折り曲げ時に絶縁被覆材の皮膜の表面にしわが発生せず、絶縁被覆材の皮膜の平角導体からの剥離が発生しなかった。
B:上記折り曲げ時に絶縁被覆材の皮膜の表面にしわが発生した、又は絶縁被覆材の皮膜の平角導体からの剥離が発生した。
<表面平滑性>
平角線に対してデジタルマイクロスコープ(株式会社ハイロックス社製、HRX-1)を用いて表面粗度(Ra)測定を行った。倍率80倍にて測定長は4mmで実施した。
A:表面粗さが10μm以下
B:表面粗さが10μm超え45μm以下
C:表面粗さが45μm超え

<スクレープ摩耗試験>
得られた平角線を長さ2mに切り出してサンプル試験片とし、安田精機社製、製品名「マグネットワイヤー摩耗試験機(往復式)」を用い、ISO6722-1に準拠した試験方法によって、スクレープ摩耗試験を行った。具体的には、ニードル直径:0.45±0.01mm、ニードル材質:SUS316(JISK-G7602準拠)、摩耗距離:15.5±1mm、摩耗速度:55±5回/分、荷重:7N、試験環境:23±1℃の条件下で行った。摩耗抵抗はニードルの往復運動によって、導体が絶縁被覆から露出するまでに要したニードルの往復回数で表される。摩耗抵抗(回数)が多い程、絶縁層は耐摩耗性に優れることを意味する。
得られた平角線を長さ2mに切り出してサンプル試験片とし、安田精機社製、製品名「マグネットワイヤー摩耗試験機(往復式)」を用い、ISO6722-1に準拠した試験方法によって、スクレープ摩耗試験を行った。具体的には、ニードル直径:0.45±0.01mm、ニードル材質:SUS316(JISK-G7602準拠)、摩耗距離:15.5±1mm、摩耗速度:55±5回/分、荷重:7N、試験環境:23±1℃の条件下で行った。摩耗抵抗はニードルの往復運動によって、導体が絶縁被覆から露出するまでに要したニードルの往復回数で表される。摩耗抵抗(回数)が多い程、絶縁層は耐摩耗性に優れることを意味する。

シリンダー温度:160~270℃。
平角導体:厚み1.5mm×幅2.3mmの平角銅線。
平角導体の予熱温度:185℃。
被覆厚み(設定値):0.18mm。

各例の絶縁被覆材及び平角線について上述の評価を行った。結果を表1に示す。
例1、3、5、7は、巻付け試験の結果(耐久性)、絶縁被覆材の皮膜の表面平滑性及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に優れていた。
一方、DDRを15とした例2、4、6、8、10は、巻付け試験の結果(耐久性)及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に劣っていた。
絶縁被覆材の297℃におけるMFRが13g/10分未満である例9は、DDRを1としても、絶縁被覆材の皮膜の表面平滑性及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に劣っていた。
一方、DDRを15とした例2、4、6、8、10は、巻付け試験の結果(耐久性)及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に劣っていた。
絶縁被覆材の297℃におけるMFRが13g/10分未満である例9は、DDRを1としても、絶縁被覆材の皮膜の表面平滑性及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に劣っていた。
(例11~14)
表2に示す配合の含フッ素樹脂組成物を、二軸押出機(φ32、テクノベル社製二次押出機)を用いて溶融混錬し、ペレットを得た。混錬条件は、シリンダー温度を280~300℃、ダイ温度を300℃、スクリュー回転数を200rpmとした。
含フッ素共重合体2に代えて、前記各ペレットを使用し、平角導体の余熱温度を200℃とした以外は例3と同様にして、平角線を製造した。
前記各平角線に、表2に示す放射線量の電子線を照射して例11~14の平角線を製造した。
各例の絶縁被覆材及び平角線について上述の評価を行った。(MFR、せん断応力、巻付け試験、追従性などの特性評価は、全ては架橋後に行った。)結果を表2に示す。
表2に示す配合の含フッ素樹脂組成物を、二軸押出機(φ32、テクノベル社製二次押出機)を用いて溶融混錬し、ペレットを得た。混錬条件は、シリンダー温度を280~300℃、ダイ温度を300℃、スクリュー回転数を200rpmとした。
含フッ素共重合体2に代えて、前記各ペレットを使用し、平角導体の余熱温度を200℃とした以外は例3と同様にして、平角線を製造した。
前記各平角線に、表2に示す放射線量の電子線を照射して例11~14の平角線を製造した。
各例の絶縁被覆材及び平角線について上述の評価を行った。(MFR、せん断応力、巻付け試験、追従性などの特性評価は、全ては架橋後に行った。)結果を表2に示す。
(例15)
表2に示す配合の含フッ素樹脂組成物を、二軸押出機(φ32、テクノベル社製二次押出機)を用いて溶融混錬し、ペレットを得た。混錬条件は、シリンダー温度を280~300℃、ダイ温度を300℃、スクリュー回転数を200rpmとした。
含フッ素共重合体2に代えて、前記ペレットを使用した以外は例3と同様にして、平角線を製造した。
前記平角線に、表2に示す放射線量の電子線を照射して例15の平角線を製造した。
絶縁被覆材及び平角線について上述の評価を行った。(MFR、せん断応力、巻付け試験、追従性などの特性評価は、全ては架橋後に行った。)結果を表2に示す。
表2に示す配合の含フッ素樹脂組成物を、二軸押出機(φ32、テクノベル社製二次押出機)を用いて溶融混錬し、ペレットを得た。混錬条件は、シリンダー温度を280~300℃、ダイ温度を300℃、スクリュー回転数を200rpmとした。
含フッ素共重合体2に代えて、前記ペレットを使用した以外は例3と同様にして、平角線を製造した。
前記平角線に、表2に示す放射線量の電子線を照射して例15の平角線を製造した。
絶縁被覆材及び平角線について上述の評価を行った。(MFR、せん断応力、巻付け試験、追従性などの特性評価は、全ては架橋後に行った。)結果を表2に示す。
例1~11は、巻付け試験の結果(耐久性)、絶縁被覆材の皮膜の表面平滑性及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に加えて、耐摩耗性にも優れていた。
本発明によれば、生産性が高く、絶縁被覆材の皮膜の表面平滑性及び曲げ変形時の平角導体に対する絶縁被覆材の皮膜の追従性に優れる平角線、並びにその製造方法を提供できる。
Claims (8)
- 軸方向に垂直な方向の断面が矩形の平角導体と、前記平角導体の周方向全体を直接覆う押出成形により形成された絶縁被覆材の皮膜と、を備えた平角線であって、
前記絶縁被覆材の297℃における溶融流れ速度が13~150g/10分であり、前記絶縁被覆材の皮膜の平均厚みが10~1000μmであり、前記平角線の軸方向における前記絶縁被覆材の皮膜の厚みの不偏標準偏差が0.06mm未満であり、
前記絶縁被覆材は、テトラフルオロエチレンに基づく単位及びエチレンに基づく単位とを有する含フッ素共重合体を含み、
前記平角線は、「JIS3216-3:2011の5.1.2 平角線」に準拠した巻付け試験において、前記絶縁被覆材の皮膜が前記平角導体から剥離しない、平角線。 - 前記平角導体の断面積が2.6mm2以上である、請求項1に記載の平角線。
- 前記絶縁被覆材が、不飽和炭素結合を複数有する架橋助剤を含む、請求項1又は2に記載の平角線。
- 前記絶縁被覆材が、前記架橋助剤により形成された架橋構造を有する架橋物である、請求項3に記載の平角線。
- ISO6722-1に準拠したスクレープ摩耗試験が2000回以上であることを特徴とする、請求項4に記載の平角線。
- 軸方向に垂直な方向の断面が矩形の平角導体と、前記平角導体の周方向全体を直接覆う押出成形により形成された絶縁被覆材の皮膜と、を備えた平角線の製造方法であって、
ダイを備える押出機を用いて、含フッ素共重合体を溶融させ、溶融させた含フッ素共重合体を前記ダイから前記平角導体の周りに押し出すことにより、前記溶融させた含フッ素共重合体を前記平角導体の周りに被覆し、前記絶縁被覆材を形成することを含み、
前記絶縁被覆材の297℃における溶融流れ速度が13~150g/10分であり、前記絶縁被覆材の皮膜の平均厚みが10~1000μmであり、前記平角線の軸方向における前記絶縁被覆材の皮膜の厚みの不偏標準偏差が0.06mm未満であり、
前記含フッ素共重合体が、テトラフルオロエチレンに基づく単位及びエチレンに基づく単位とを有し、
前記平角線は、「JIS3216-3:2011の5.1.2 平角線」に準拠した巻付け試験において、前記絶縁被覆材の皮膜が前記平角導体から剥離しない、平角線の製造方法。 - 下式1で算出されるドローダウン比DDRが、0.5以上10.0未満である、請求項6に記載の平角線の製造方法。

前記式1中、DAは前記ダイの開口面積(mm2)であり、CAは前記平角導体の軸方向に垂直な方向の断面の面積(mm2)であり、FAは前記平角線の軸方向に垂直な方向の断面の面積(mm2)である。 - 前記平角導体の断面積が2.6mm2以上である、請求項6又は7に記載の平角線の製造方法。
