Abstract
本発明は、亜鉛電極を含んで構成される電池を長寿命化するとともに、重量エネルギー密度を優れたものとする方法を提供する。 本発明は、樹脂繊維及びその表面を覆う導電層を含む集電体、並びに、活物質として亜鉛含有物質を含む亜鉛電極である。また、当該亜鉛電極を含んで構成される電池である。
Description
本発明は、亜鉛電極に関する。より詳しくは、電池に用いられる亜鉛電極、該亜鉛電極を含んで構成される電池に関する。
近年、小型携帯機器から自動車等大型用途まで多くの産業において、電池の重要性が急速に高まっており、主にその容量、重量エネルギー密度や二次電池化の面において優位性を持つ新たな電池系が種々開発・改良されている。
このような電池に用いられる電極について、多くの技術開発がなされ、主にニッケル電極の上記性能を高める観点から、繊維等の多孔体表面に金属を被覆した電池用電極等が開示されている(例えば、特許文献1~11参照。)。
また亜鉛含有物質を負極活物質とする亜鉛負極が、電池の普及とともに古くから研究されてきており、特に、空気・亜鉛一次電池、マンガン・亜鉛一次電池、銀・亜鉛一次電池は実用化され、広く世界で使用されている。
しかし、亜鉛電極は、活物質層付近で亜鉛含有物質の溶解析出反応が起こるところ、長期間充放電を繰り返すとその過程で、電池反応が不均一となったり、反応の不均一により導電助剤等の添加剤が偏在し効果が消失したりして、短寿命化する等の亜鉛電極特有の課題があった。
本発明は、上記現状に鑑みてなされたものであり、亜鉛電極を含んで構成される電池を長寿命化するとともに、重量エネルギー密度を優れたものとする方法を提供することを目的とする。
本発明者は、亜鉛電池を長寿命化する方法を種々検討し、集電体を繊維状とすることに着目した。そして、本発明者は、樹脂繊維及びその表面を覆う導電層を含む集電体、並びに、活物質として亜鉛含有物質を含む亜鉛電極とすれば、厚膜であっても電解液の含浸を良好にして電池反応を均一化できるとともに安定となり、亜鉛電池を長寿命化できるとともに、重量エネルギー密度を優れたものとすることができることを見出し、上記課題をみごとに解決することに想到し、本発明に到達したものである。
すなわち本発明(1)は、樹脂繊維及びその表面を覆う導電層を含む集電体、並びに、活物質として亜鉛含有物質を含む亜鉛電極である。
本発明(2)は、上記導電層が、金属及び/又は金属酸化物を含む本発明(1)の亜鉛電極である。
本発明(3)は、上記金属及び/又は金属酸化物が、亜鉛、スズ、ビスマス、インジウム、鉛、カドミウム、金、銅、及び、銀からなる群より選択される少なくとも1種の金属元素を含む本発明(2)の亜鉛電極である。
本発明(4)は、上記導電層が、亜鉛、スズ、ビスマス、インジウム、鉛、及び、カドミウムからなる群より選択される少なくとも1種の金属及び/又はその金属酸化物を含む最表面層を含む本発明(1)~(3)のいずれかとの任意の組合せの亜鉛電極である。
本発明(5)は、上記導電層は、最表面層及び最表面層と樹脂繊維との間の中間層を含み、該中間層は、金、銅、銀、及び、スズからなる群より選択される少なくとも1種の金属及び/又はその金属酸化物を含む本発明(1)~(4)のいずれかとの任意の組合せの亜鉛電極である。
本発明(6)は、上記導電層が、金属を含む本発明(1)~(5)のいずれかとの任意の組合せの亜鉛電極である。
本発明(7)は、上記導電層の平均厚みが、0.1~40μmである本発明(1)~(6)のいずれかとの任意の組合せの亜鉛電極である。
本発明(8)は、上記集電体は、多孔質集電体であり、上記亜鉛電極は、該多孔質集電体の孔内に活物質として亜鉛含有物質を含む本発明(1)~(7)のいずれかとの任意の組合せの亜鉛電極である。
本発明(9)は、本発明(1)~(8)のいずれかの亜鉛電極を含んで構成される電池である。
本発明の亜鉛電極は、上述の構成よりなり、亜鉛電極を含んで構成される電池を長寿命化するとともに、重量エネルギー密度を向上することができる。
以下に本発明を詳述する。
なお、以下において記載する本発明の個々の好ましい形態を2つ以上組み合わせたものもまた、本発明の好ましい形態である。

<亜鉛電極>
本発明の亜鉛電極は、樹脂繊維及びその表面を覆う導電層を含む集電体、並びに、活物質として亜鉛含有物質を含む。

(集電体)
上記集電体は、樹脂繊維(芯材)及びその表面を覆う導電層を含む。なお、導電層は、樹脂繊維を完全に覆っていてもよいが、完全に覆っていなくてもよく、樹脂繊維の一部が露出していてもよい。

[導電層]
上記導電層は、0℃での電気伝導率が1×106S/m以上である導電材料からなる層をいう。該電気伝導率は、5×106S/m以上であることが好ましい。
上記電気抵抗は、テスターにより導電層の厚み方向の電気抵抗を測定して得られる。
上記導電層は、0℃での電気伝導率が1×106S/m以上である導電材料からなる層をいう。該電気伝導率は、5×106S/m以上であることが好ましい。
上記電気抵抗は、テスターにより導電層の厚み方向の電気抵抗を測定して得られる。
導電材料としては、導電層が上記の特定の電気伝導率を示すものであればよく、例えば、亜鉛、スズ、ビスマス、インジウム、鉛、カドミウム、金、銅、真鍮、銀、スズ等の金属、金属酸化物等の金属化合物、導電性カーボン、導電性セラミックス、導電性高分子等の1種又は2種以上を用いることができる。
中でも、導電材料として、金属及び/又は金属酸化物(より好ましくは、金属)を用いることが好ましい。すなわち、上記導電層が、金属及び/又は金属酸化物を含むことが好ましく、金属からなる金属層、金属酸化物からなる金属酸化物層、又は、金属層及び/若しくは金属酸化物層の積層体であることがより好ましい。中でも、電子伝導性をより優れたものとする観点からは、上記導電層が、金属を含むことが更に好ましく、金属からなる金属層又はその積層体であることが特に好ましい。本明細書中、単に金属という場合、金属は、金属の単体又は合金を意味する。
なお、金属酸化物としては、導電層が上記の特定の電気伝導率を示す限り特に限定されないが、電子伝導性をより優れたものとする観点からは酸化インジウムスズ(ITO)等が好適なものとして挙げられる。また、金属酸化物は、易酸化性金属(例えば、亜鉛、スズ等のイオン化傾向の高い金属や銅、銀等)からなる導電層を形成した後、導電層の表面又は全体が外気中の酸素により酸化されて形成された低原子価の金属酸化物(例えば、Cu2O、Ag2O、SnO等)であってもよい。
なお、金属酸化物としては、導電層が上記の特定の電気伝導率を示す限り特に限定されないが、電子伝導性をより優れたものとする観点からは酸化インジウムスズ(ITO)等が好適なものとして挙げられる。また、金属酸化物は、易酸化性金属(例えば、亜鉛、スズ等のイオン化傾向の高い金属や銅、銀等)からなる導電層を形成した後、導電層の表面又は全体が外気中の酸素により酸化されて形成された低原子価の金属酸化物(例えば、Cu2O、Ag2O、SnO等)であってもよい。
上記金属及び/又は金属酸化物は、上記電気伝導率を有するものである限り特に限定されないが、亜鉛、スズ、ビスマス、インジウム、鉛、カドミウム、金、銅、及び、銀からなる群より選択される少なくとも1種の金属元素を含むことが好ましい。
上記導電層は、亜鉛、スズ、ビスマス、インジウム、鉛、及び、カドミウムからなる群より選択される少なくとも1種の金属及び/又はその金属酸化物を含む最表面層を含むことが好ましく、亜鉛、スズ、ビスマス、インジウム、鉛、及び、カドミウムからなる群より選択される少なくとも1種の金属及び/又はその金属酸化物からなる最表面層を含むことがより好ましい。電子伝導性をより優れたものとする観点からは、該導電層は、亜鉛、スズ、ビスマス、インジウム、鉛、及び、カドミウムからなる群より選択される少なくとも1種の金属を含む最表面層を含むことが更に好ましく、亜鉛、スズ、ビスマス、インジウム、鉛、及び、カドミウムからなる群より選択される少なくとも1種の金属からなる最表面層を含むことが特に好ましい。これら金属は、水素過電圧が高いところ、活物質である亜鉛含有物質と混成電位を形成して水素が発生することを充分に抑制でき、亜鉛含有物質の自己放電をより抑えることができる。
最表面層の金属又は金属酸化物を構成する金属元素としては、より安全性を高くする観点からは、亜鉛、スズ、ビスマス、インジウムがより好ましい。また、よりコストを抑える観点からは、亜鉛、スズ、ビスマス、鉛、カドミウムがより好ましい。これら両方の観点から、亜鉛、スズ、ビスマスが特に好ましい。
また上記導電層は、ニッケル、鉄、鋼(SUS)を最表面層に含まないことが好ましい。上記導電層は、更に、銅も最表面層に含まないことがより好ましい。これら金属は水素過電圧が低いところ、これら金属を最表面層に用いないことで、これら金属が活物質である亜鉛含有物質と混成電位を形成して水素が発生することを充分に抑制でき、亜鉛含有物質の自己放電をより抑えることができる。
なお、上記導電層が1層のみである場合は、当該導電層自体が最表面層になる。
最表面層の金属又は金属酸化物を構成する金属元素としては、より安全性を高くする観点からは、亜鉛、スズ、ビスマス、インジウムがより好ましい。また、よりコストを抑える観点からは、亜鉛、スズ、ビスマス、鉛、カドミウムがより好ましい。これら両方の観点から、亜鉛、スズ、ビスマスが特に好ましい。
また上記導電層は、ニッケル、鉄、鋼(SUS)を最表面層に含まないことが好ましい。上記導電層は、更に、銅も最表面層に含まないことがより好ましい。これら金属は水素過電圧が低いところ、これら金属を最表面層に用いないことで、これら金属が活物質である亜鉛含有物質と混成電位を形成して水素が発生することを充分に抑制でき、亜鉛含有物質の自己放電をより抑えることができる。
なお、上記導電層が1層のみである場合は、当該導電層自体が最表面層になる。
また上記導電層は、最表面層及び最表面層と樹脂繊維との間の中間層を含み、該中間層は、金、銅、銀、及び、スズからなる群より選択される少なくとも1種の金属及び/又はその金属酸化物を含むことが好ましく、金、銅、銀、及び、スズからなる群より選択される少なくとも1種の金属からなる金属層、その金属酸化物からなる金属酸化物層、又は、該金属層及び/若しくは該金属酸化物層からなる積層体(該金属層の積層体、該金属酸化物層の積層体、若しくは、該金属層と該金属酸化物層との積層体)であることがより好ましい。該中間層は、金、銅、銀、及び、スズからなる群より選択される少なくとも1種の金属を含むことが更に好ましく、金、銅、銀、及び、スズからなる群より選択される少なくとも1種の金属からなる金属層であることが特に好ましい。これにより、該導電層の電子伝導性がより優れたものとなる。
中間層の金属又は金属酸化物を構成する金属元素としては、コストを抑える観点からは、銅、スズがより好ましい。また、電子伝導性の観点からは、金、銅、銀がより好ましい。これら両方の観点から、銅が特に好ましい。
中間層の金属又は金属酸化物を構成する金属元素としては、コストを抑える観点からは、銅、スズがより好ましい。また、電子伝導性の観点からは、金、銅、銀がより好ましい。これら両方の観点から、銅が特に好ましい。
なお、上記導電層において、金、銅、コバルト、鉄等の水素過電圧が低い金属を用いる場合には、更にその表面に亜鉛、スズ、ビスマス、インジウム、鉛、カドミウム等の水素過電圧が高い金属を積層することが、亜鉛含有物質の自己放電を抑えるうえで好ましい。中でも、上記導電層において、中間層が銅を含み、最表面層が亜鉛及び/又はスズを含むことがより好ましい。なお、亜鉛やスズは、樹脂繊維よりも、銅を基材とした方がよりメッキしやすいため、製造面でも有利である。最表面層が亜鉛である場合、最表面層の亜鉛は、亜鉛活物質のように粒子形状ではないため、活物質としての作用は限定的である。
上記導電層が、最表面層及び最表面層と樹脂繊維との間の中間層を含む場合、最表面層は、中間層を完全に覆っていてもよく、完全に覆っておらず、一部中間層が露出していてもよいが、上記導電層が水素過電圧の低い金属の表面に水素過電圧の高い金属を積層したものであるときは、最表面層が中間層を実質的に完全に覆っていることが特に好ましい。
上記導電層が、複数の層が積層して形成されたものである場合は、それぞれの層の組成・厚みは、同じであってもよく、異なっていてもよい。また、最表面層は、通常1層のみであるが、中間層は、1層以上とすることができる。中間層が複数層からなる場合、それぞれの層は、その下の層又は樹脂繊維を、完全に覆っていてもよく、完全に覆っていなくてもよい。
上記導電層中、金属及び金属酸化物の合計含有量(一層好ましくは、金属の含有量)は、50質量%以上であることが好ましく、70質量%以上であることがより好ましく、90質量%以上であることが更に好ましい。また、上記導電層が、実質的に金属、又は、金属及び金属酸化物からなることが特に好ましく、実質的に金属からなることが最も好ましい。
上記導電層の平均厚みは、0.1μm以上であることが好ましい。また、該導電層の平均厚みは、40μm以下であることが好ましい。例えば、該導電層の平均厚みは、0.1~40μmであることが好ましい。該導電層の平均厚みが0.1μm以上であると、電子伝導性により優れる。また、該導電層の平均厚みが40μm以下であると、クラックの発生をより充分に防止できる。また、該平均厚みは、0.2μm以上であることがより好ましい。また、該平均厚みは、35μm以下であることがより好ましい。例えば、該平均厚みは、0.2~35μmであることがより好ましい。
本明細書中、平均厚みは、集電体の断面を電子顕微鏡で観察し、上記導電層の任意の10カ所の厚みの単純平均を求めることにより測定されるものである。
具体的には以下のようにして求めることができる。
1)集電体(多孔体)を厚み方向に、カットして、得られた断面を走査型電子顕微鏡で観察し、導電層が形成された繊維の太さ方向の断面像を任意に10カ所選ぶ。
2)次に選んだ10カ所の各断面像において、導電層の厚みを任意に10カ所選んで測定し、得られた10個の測定値の単純平均を、各断面像における導電層の厚みとする。
3)上記により、各断面像における導電層の厚みを単純平均し、得られた値を、該集電体における導電層の平均厚みとする。
なお、集電体(多孔体)を厚み方向にカットする方法としては、特に限定されないが、カミソリ等で機械的にカットする方法や、機械的にカットした後に得られた断面をさらにイオンミリング処理する方法等を採用できる。カミソリとしては、日本電子株式会社製カミソリ(T5332 TEFLON(登録商標) COATED)を用いることができる。
走査型電子顕微鏡としては、特に限定されないが、たとえば、株式会社日立テクノロジーズ社製、TM3000形 Miniscopeを用いることができる。導電層が中間層と最表面層のように複数存在する場合についても、各々の層について同様にして測定することができる。
亜鉛電極における、集電体の導電層の平均厚みについても同様の方法で求めることができる。
本明細書中、平均厚みは、集電体の断面を電子顕微鏡で観察し、上記導電層の任意の10カ所の厚みの単純平均を求めることにより測定されるものである。
具体的には以下のようにして求めることができる。
1)集電体(多孔体)を厚み方向に、カットして、得られた断面を走査型電子顕微鏡で観察し、導電層が形成された繊維の太さ方向の断面像を任意に10カ所選ぶ。
2)次に選んだ10カ所の各断面像において、導電層の厚みを任意に10カ所選んで測定し、得られた10個の測定値の単純平均を、各断面像における導電層の厚みとする。
3)上記により、各断面像における導電層の厚みを単純平均し、得られた値を、該集電体における導電層の平均厚みとする。
なお、集電体(多孔体)を厚み方向にカットする方法としては、特に限定されないが、カミソリ等で機械的にカットする方法や、機械的にカットした後に得られた断面をさらにイオンミリング処理する方法等を採用できる。カミソリとしては、日本電子株式会社製カミソリ(T5332 TEFLON(登録商標) COATED)を用いることができる。
走査型電子顕微鏡としては、特に限定されないが、たとえば、株式会社日立テクノロジーズ社製、TM3000形 Miniscopeを用いることができる。導電層が中間層と最表面層のように複数存在する場合についても、各々の層について同様にして測定することができる。
亜鉛電極における、集電体の導電層の平均厚みについても同様の方法で求めることができる。
上記導電層において、最表面層の平均厚みと中間層の平均厚みの比は、例えば1:100~100:1とすることができ、1:40~40:1が好ましく、1:20~20:1がより好ましく、1:10~10:1が更に好ましく、1:5~5:1が一層好ましく、1:2~5:1がより一層好ましく、1:1~4:1が更に一層好ましく、4:3~3:1が特に好ましい。
上記導電層の質量割合は、本発明の亜鉛電極100質量%中、0.5質量%以上であることが好ましく、1質量%以上であることがより好ましく、3質量%以上であることが更に好ましく、5質量%以上であることが特に好ましい。
上記導電層の質量割合は、本発明の亜鉛電極100質量%中、40質量%以下であることが好ましく、35質量%以下であることがより好ましく、30質量%以下であることが更に好ましい。
例えば、上記導電層の質量割合は、本発明の亜鉛電極100質量%中、0.5~40質量%であることが好ましく、1~35質量%であることがより好ましく、3~30質量%であることが更に好ましく、5~30質量%であることが特に好ましい。
上記導電層の質量割合は、本発明の亜鉛電極100質量%中、40質量%以下であることが好ましく、35質量%以下であることがより好ましく、30質量%以下であることが更に好ましい。
例えば、上記導電層の質量割合は、本発明の亜鉛電極100質量%中、0.5~40質量%であることが好ましく、1~35質量%であることがより好ましく、3~30質量%であることが更に好ましく、5~30質量%であることが特に好ましい。
上記導電層の質量割合は、ICP発光分光分析法、必要に応じてSEM―EDX分析、TEM―EDX分析等のEDX分析(エネルギー分散型X線分析)を組み合わせて、求めることができる。ICP発光分光分析法を採用する場合、亜鉛電極の所定量を酸分解(たとえばマイクロ波分解装置を使用)して得られた溶液を測定試料とすることが好ましい。たとえば、ICP発光分光分析装置としては(株)島津製作所製ICPE-9000を、マイクロ波分解装置としてはマイルストーンゼネラル社製ETHOS Oneをそれぞれ用いることができる。
[樹脂繊維]
上記樹脂繊維としては、例えば、ポリエチレンやポリプロピレン等の炭化水素部位含有ポリマー、ポリテトラフルオロエチレン部位含有ポリマー、ポリフッ化ビニリデン部位含有ポリマー、セルロース、フィブリル化セルロース、ビスコースレイヨン、酢酸セルロース、ヒドロキシアルキルセルロース、カルボキシメチルセルロース等のセルロース系ポリマー、ポリビニルアルコール、ポリビニルアルコールの部分アセタール化物(たとえばビニロン)等のポリビニルアルコール系ポリマー、セロファン、ポリスチレン、ポリフェニレンサルファイド等の芳香環部位含有ポリマー、ポリアクリロニトリル部位含有ポリマー、ポリアクリルアミド部位含有ポリマー、ポリハロゲン化ビニル部位含有ポリマー、ナイロン等のポリアミド部位含有ポリマー、ポリイミド部位含有ポリマー、エステル部位含有ポリマー、ポリ(メタ)アクリル酸部位含有ポリマー、ポリ(メタ)アクリル酸塩部位含有ポリマー、ポリイソプレノールやポリ(メタ)アリルアルコール等の水酸基含有ポリマー、ポリカーボネート等のカーボネート基含有ポリマー、ポリエステル等のエステル基含有ポリマー、ポリウレタン等のカルバメートやカルバミド基部位含有ポリマー、寒天、ゲル化合物、有機無機ハイブリッド(コンポジット)化合物、イオン交換性ポリマー、環化ポリマー、スルホン酸塩含有ポリマー、第四級アンモニウム塩含有ポリマー、第四級ホスホニウム塩含有ポリマー、エーテル基含有ポリマー等を繊維化したものが挙げられる。中でも、化学的安定性からポリプロピレン等の炭化水素部位含有ポリマー、ポリビニルアルコール系ポリマー、芳香環部位含有ポリマー、ポリアミド部位含有ポリマーがより好ましい。これらの繊維は1種用いてもよく、2種以上を組合せて用いてもよい。樹脂繊維を用いることで、亜鉛電極をフレキシブルなものとすることができ、亜鉛電極におけるクラック等の発生防止に寄与すると考えられる。
なお、上記樹脂繊維は、実質的に電気を通さない絶縁部材であってもよい。
上記樹脂繊維としては、例えば、ポリエチレンやポリプロピレン等の炭化水素部位含有ポリマー、ポリテトラフルオロエチレン部位含有ポリマー、ポリフッ化ビニリデン部位含有ポリマー、セルロース、フィブリル化セルロース、ビスコースレイヨン、酢酸セルロース、ヒドロキシアルキルセルロース、カルボキシメチルセルロース等のセルロース系ポリマー、ポリビニルアルコール、ポリビニルアルコールの部分アセタール化物(たとえばビニロン)等のポリビニルアルコール系ポリマー、セロファン、ポリスチレン、ポリフェニレンサルファイド等の芳香環部位含有ポリマー、ポリアクリロニトリル部位含有ポリマー、ポリアクリルアミド部位含有ポリマー、ポリハロゲン化ビニル部位含有ポリマー、ナイロン等のポリアミド部位含有ポリマー、ポリイミド部位含有ポリマー、エステル部位含有ポリマー、ポリ(メタ)アクリル酸部位含有ポリマー、ポリ(メタ)アクリル酸塩部位含有ポリマー、ポリイソプレノールやポリ(メタ)アリルアルコール等の水酸基含有ポリマー、ポリカーボネート等のカーボネート基含有ポリマー、ポリエステル等のエステル基含有ポリマー、ポリウレタン等のカルバメートやカルバミド基部位含有ポリマー、寒天、ゲル化合物、有機無機ハイブリッド(コンポジット)化合物、イオン交換性ポリマー、環化ポリマー、スルホン酸塩含有ポリマー、第四級アンモニウム塩含有ポリマー、第四級ホスホニウム塩含有ポリマー、エーテル基含有ポリマー等を繊維化したものが挙げられる。中でも、化学的安定性からポリプロピレン等の炭化水素部位含有ポリマー、ポリビニルアルコール系ポリマー、芳香環部位含有ポリマー、ポリアミド部位含有ポリマーがより好ましい。これらの繊維は1種用いてもよく、2種以上を組合せて用いてもよい。樹脂繊維を用いることで、亜鉛電極をフレキシブルなものとすることができ、亜鉛電極におけるクラック等の発生防止に寄与すると考えられる。
なお、上記樹脂繊維は、実質的に電気を通さない絶縁部材であってもよい。
上記樹脂繊維としては、界面活性剤を付与する方法、発煙硫酸、クロルスルホン酸等の化学薬品によるスルホン化、フッ素化、グラフト化処理等の方法、又は、コロナ放電やプラズマ放電等による方法によって親水化処理したものを用いてもよい。
樹脂繊維が炭化水素部位含有ポリマーである場合には、親水化処理されたものであることが好ましい。
上記樹脂繊維としては、例えば、不織布、織布、メッシュ、フェルト等が挙げられ、中でも不織布、メッシュであることが好ましい。
樹脂繊維が炭化水素部位含有ポリマーである場合には、親水化処理されたものであることが好ましい。
上記樹脂繊維としては、例えば、不織布、織布、メッシュ、フェルト等が挙げられ、中でも不織布、メッシュであることが好ましい。
上記樹脂繊維は、密度が0.01g/cm3以上であることが好ましく、0.03g/cm3以上であることがより好ましく、0.05g/cm3以上であることが更に好ましく、0.1g/cm3以上であることが特に好ましい。
上記密度は、その上限値は特に限定されないが、1g/cm3以下であることが好ましく、0.7g/cm3以下であることがより好ましく、0.5g/cm3以下であることが更に好ましい。
例えば上記密度は、0.01~1g/cm3であることが好ましく、0.03~0.7g/cm3であることがより好ましく、0.05~0.5g/cm3であることが更に好ましく、0.1~0.5g/cm3であることが特に好ましい。
なお、上記密度は、上記樹脂繊維について、質量と、表面の凹凸や内部空間も含めた体積を測定し、質量を体積で除すことにより算出されるものである。
上記密度は、その上限値は特に限定されないが、1g/cm3以下であることが好ましく、0.7g/cm3以下であることがより好ましく、0.5g/cm3以下であることが更に好ましい。
例えば上記密度は、0.01~1g/cm3であることが好ましく、0.03~0.7g/cm3であることがより好ましく、0.05~0.5g/cm3であることが更に好ましく、0.1~0.5g/cm3であることが特に好ましい。
なお、上記密度は、上記樹脂繊維について、質量と、表面の凹凸や内部空間も含めた体積を測定し、質量を体積で除すことにより算出されるものである。
上記樹脂繊維の平均繊維径は,特に限定されないが、例えば1μm以上であることが好ましく、5μm以上であることがより好ましく、10μm以上であることが更に好ましい。該平均繊維径は、200μm以下であることが好ましく、150μm以下であることがより好ましく、100μm以下であることが更に好ましい。該平均繊維径は1~200μmであることが好ましく、5~150μmであることがより好ましく、10~100μmであることが更に好ましい。
樹脂繊維を、厚み方向にカットし、得られた断面を走査型電子顕微鏡で観察し、樹脂繊維を構成する各繊維の太さ方向の断面像を任意に10カ所選び、選んだ10カ所における長径を測定し、10個の測定値の単純平均を求め、得られた値を、該樹脂繊維における平均繊維径とすることができる。上記長径は、太さ方向の断面像における外周の2点を結ぶ線分の内、最長となる線分の長さを意味する。
樹脂繊維を、厚み方向にカットする方法としては、特に限定されないが、カミソリ等で機械的にカットする方法や、機械的にカットした後に得られた断面をさらにイオンミリング処理する方法等が採用できる。カミソリとしては、日本電子株式会社製カミソリ(T5332 TEFLON(登録商標) COATED)を用いることができる。

樹脂繊維を、厚み方向にカットする方法としては、特に限定されないが、カミソリ等で機械的にカットする方法や、機械的にカットした後に得られた断面をさらにイオンミリング処理する方法等が採用できる。カミソリとしては、日本電子株式会社製カミソリ(T5332 TEFLON(登録商標) COATED)を用いることができる。

上記樹脂繊維の平均厚みは、特に限定されないが、例えば25μm以上であることが好ましく、30μm以上であることがより好ましく、40μm以上であることが更に好ましく、50μm以上であることが特に好ましい。該平均厚みは、10mm以下であることが好ましく、1000μm以下であることがより好ましく、500μm以下であることが更に好ましく、200μm以下であることが特に好ましい。該平均厚みは25~10,000μmであることが好ましく、30~1000μmであることがより好ましく、40~500μmであることが更に好ましく、50~200μmであることが特に好ましい。
上記樹脂繊維の平均厚みは、マイクロメーターを用いて測定することができ、任意の10か所の厚みを測定しその単純平均値を樹脂繊維の平均厚みとして採用することができる。

上記樹脂繊維の質量割合は、特に限定されないが、例えば、本発明の亜鉛電極100質量%中、1質量%以上であることが好ましく、3質量%以上であることがより好ましく、5質量%以上であることが更に好ましい。また、該質量割合は、40質量%以下であることが好ましく、35質量%以下であることがより好ましく、30質量%以下であることが更に好ましい。例えば、該質量割合は、1~40質量%であることが好ましく、3~35質量%であることがより好ましく、5~30質量%であることが更に好ましい。
上記樹脂繊維の質量割合は、以下のようにして求めることができる。
集電体のICP発光分光分析法により、集電体における導電層の含有量(質量%)を求め、残分を集電体における樹脂繊維の含有量(質量%)とし、樹脂繊維の含有量と導電層の含有量との質量比(樹脂繊維の含有量/導電層の含有量)Xを求める。
亜鉛電極のICP発光分光分析法により、亜鉛電極における導電層の含有量Y(質量%)を求め、下記式により得られるZ(質量%)を、亜鉛電極における樹脂繊維の質量割合とすることができる。

上記樹脂繊維の質量割合は、以下のようにして求めることができる。

なお、測定試料の調製法や、用いるICP発光分光分析装置、マイクロ波分解装置としては、上述した亜鉛電極における導電層の質量割合の場合と同様のものを好ましく採用することができる。
上記集電体は、通常、多孔質集電体である。多孔質集電体とすることで、貫通する方向(厚み方向又は電流の方向)にイオン伝導性がある集電体とすることができる。また、集電体を軽量化することができる。
上記集電体は、密度が0.01g/cm3以上が好ましく、0.03g/cm3以上がより好ましく、0.05g/cm3以上が更に好ましく、0.1g/cm3以上であることが一層好ましく、0.3g/cm3以上であることがより一層好ましく、0.5g/cm3以上であることが更に一層好ましく、1g/cm3以上であることが特に好ましい。
上記密度は、その上限値は特に限定されないが、10g/cm3以下であることが好ましく、7g/cm3以下であることがより好ましく、5g/cm3以下であることが更に好ましい。
例えば上記密度は、0.01~10g/cm3であることが好ましく、0.03~7g/cm3であることがより好ましく、0.05~5g/cm3であることが更に好ましく、0.1~5g/cm3であることが一層好ましく、0.3~5g/cm3であることがより一層好ましく、0.5~5g/cm3であることが更に一層好ましく、1~5g/cm3であることが特に好ましい。
なお、上記密度は、上記樹脂繊維について、質量と、表面の凹凸や内部空間も含めた体積を測定し、質量を体積で除すことにより算出されるものである。
たとえば、集電体(多孔体)を、面方向に特定の大きさ(たとえば、40mm×40mm)に裁断し直方体(厚みは多孔体の厚みのまま)を得、得られた直方体の重さを秤量し、下記式により得られた値を、集電体(多孔体)の密度とすることができる。

なお、上記式における直方体の体積としては、直方体の縦、横、厚みによる計算により求めた値を採用し、直方体の厚みとしては、マイクロメーターを用い、10か所の厚みを測定しその平均値を採用すればよい。

なお、上記密度は、上記樹脂繊維について、質量と、表面の凹凸や内部空間も含めた体積を測定し、質量を体積で除すことにより算出されるものである。

(活物質)
本発明の亜鉛電極は、活物質として亜鉛含有物質を含む。
本発明の亜鉛電極は、多孔質集電体の孔内に活物質として亜鉛含有物質を含むことが好ましい。このように亜鉛電極中に活物質を三次元的に配置することで、均一な反応が可能となり、良好な性能が得られる。
亜鉛含有物質は、金属亜鉛(亜鉛単体)であってもよく、亜鉛を含む合金であってもよく、構成元素として亜鉛を含む化合物(以下、亜鉛含有化合物ともいう)であってもよい。
上記亜鉛単体は、導電助剤としても機能してよいが、電池の使用の過程で酸化還元反応をおこなって活物質として機能する。本明細書中、亜鉛単体、並びに、後述する亜鉛を含む合金及び亜鉛含有化合物を、活物質といい、導電助剤とは区別する。
本発明の亜鉛電極は、活物質として亜鉛含有物質を含む。
本発明の亜鉛電極は、多孔質集電体の孔内に活物質として亜鉛含有物質を含むことが好ましい。このように亜鉛電極中に活物質を三次元的に配置することで、均一な反応が可能となり、良好な性能が得られる。
亜鉛含有物質は、金属亜鉛(亜鉛単体)であってもよく、亜鉛を含む合金であってもよく、構成元素として亜鉛を含む化合物(以下、亜鉛含有化合物ともいう)であってもよい。
上記亜鉛単体は、導電助剤としても機能してよいが、電池の使用の過程で酸化還元反応をおこなって活物質として機能する。本明細書中、亜鉛単体、並びに、後述する亜鉛を含む合金及び亜鉛含有化合物を、活物質といい、導電助剤とは区別する。
上記亜鉛を含む合金は、(アルカリ)乾電池や空気電池に使用される亜鉛合金であってもよく、例えばマグネシウム、リチウム、マンガン、アルミニウム、ビスマス、インジウムからなる群より選択される少なくとも1種と亜鉛との合金が挙げられる。
上記亜鉛含有化合物は、活物質として用いることができるものであればよく、例えば、酸化亜鉛(例えば、JIS K1410(2006年)に規定する1種/2種/3種)や、水酸化亜鉛、硫化亜鉛、テトラヒドロキシ亜鉛アルカリ金属塩、テトラヒドロキシ亜鉛アルカリ土類金属塩、塩化亜鉛等の亜鉛ハロゲン化合物、酢酸亜鉛等の亜鉛カルボキシラート化合物、ホウ酸亜鉛、リン酸亜鉛、リン酸水素亜鉛、ケイ酸亜鉛、アルミン酸亜鉛、塩基性炭酸亜鉛、炭酸亜鉛、硝酸亜鉛、硫酸亜鉛等の亜鉛化合物;亜鉛と他の金属元素との複合酸化物;亜鉛元素を固溶する金属酸化物等が挙げられ、これらの1種又は2種以上を使用できる。
亜鉛含有化合物の中でも、上記亜鉛化合物が好ましく、酸化亜鉛がより好ましい。
上記亜鉛含有化合物は、活物質として用いることができるものであればよく、例えば、酸化亜鉛(例えば、JIS K1410(2006年)に規定する1種/2種/3種)や、水酸化亜鉛、硫化亜鉛、テトラヒドロキシ亜鉛アルカリ金属塩、テトラヒドロキシ亜鉛アルカリ土類金属塩、塩化亜鉛等の亜鉛ハロゲン化合物、酢酸亜鉛等の亜鉛カルボキシラート化合物、ホウ酸亜鉛、リン酸亜鉛、リン酸水素亜鉛、ケイ酸亜鉛、アルミン酸亜鉛、塩基性炭酸亜鉛、炭酸亜鉛、硝酸亜鉛、硫酸亜鉛等の亜鉛化合物;亜鉛と他の金属元素との複合酸化物;亜鉛元素を固溶する金属酸化物等が挙げられ、これらの1種又は2種以上を使用できる。
亜鉛含有化合物の中でも、上記亜鉛化合物が好ましく、酸化亜鉛がより好ましい。
上記活物質は、通常は粒子形状であり、中でも、平均粒子径が1nm以上であることが好ましい。より好ましくは10nm以上であり、更に好ましくは50nm以上であり、特に好ましくは100nm以上である。また、該平均粒子径は、500μm以下であることが好ましい。より好ましくは400μm以下であり、更に好ましくは200μm以下であり、特に好ましくは100μm以下である。例えば、該平均粒子径が1nm~500μmであることが好ましい。より好ましくは10nm~400μmであり、更に好ましくは50nm~200μmであり、特に好ましくは、100nm~100μmである。
本明細書中、平均粒子径とは、動的光散乱法による粒度分布測定により得られる、体積基準の粒度分布における平均粒子径である。
測定では、活物質粒子を分散媒(0.2%ヘキサメタリン酸ナトリウム含有イオン交換水)で希釈したものを測定試料とする。
動的光散乱法による粒度分布測定器としては、例えば、大塚電子株式会社製 濃厚系粒径アナライザー FPAR-1000ASを用いることができる。
本明細書中、平均粒子径とは、動的光散乱法による粒度分布測定により得られる、体積基準の粒度分布における平均粒子径である。

上記活物質は、アスペクト比(縦/横)が1以上であればよい。また、該アスペクト比(縦/横)は、10以下であることが好ましい。該アスペクト比(縦/横)は、より好ましくは8以下であり、更に好ましくは5以下であり、更により好ましくは4以下であり、一層好ましくは2以下であり、特に好ましくは1.5以下である。例えば、該アスペクト比(縦/横)は、1~10であることが好ましい。より好ましくは1~8であり、更に好ましくは1~5であり、更により好ましくは1~4であり、一層好ましくは1~2であり、特に好ましくは1~1.5である。
上記アスペクト比(縦/横)は、SEMにより観察した粒子の形状から求めることができる。
すなわち、活物質をSEM(走査型電子顕微鏡)で観察し、SEM像における任意に選択した10個の粒子について、長径、短径を測定し、長径/短径比を求め、長径/短径比の単純平均値を、活物質のアスペクト比として採用することができる。ここで、上記長径とは、個々の粒子像における外周の2点を結ぶ線分の内、最長となる線分(A)の長さを意味し、上記短径とは、最長となる線分(A)の中点をとおり、且つ線分(A)と直交する直線と外周との2つの交点間の距離(線分の長さ)を意味する。
上記アスペクト比(縦/横)は、SEMにより観察した粒子の形状から求めることができる。
すなわち、活物質をSEM(走査型電子顕微鏡)で観察し、SEM像における任意に選択した10個の粒子について、長径、短径を測定し、長径/短径比を求め、長径/短径比の単純平均値を、活物質のアスペクト比として採用することができる。ここで、上記長径とは、個々の粒子像における外周の2点を結ぶ線分の内、最長となる線分(A)の長さを意味し、上記短径とは、最長となる線分(A)の中点をとおり、且つ線分(A)と直交する直線と外周との2つの交点間の距離(線分の長さ)を意味する。
本発明の亜鉛電極において、亜鉛単体と亜鉛単体以外の亜鉛含有物質との質量割合は、1:99~100:0であることが好ましく、2:98~80:20であることがより好ましく、3:97~50:50であることが更に好ましく、5:95~35:65であることが一層好ましく、8:92~25:75であることが特に好ましい。
上記活物質の質量割合は、本発明の亜鉛電極が含む活物質及びポリマー(固形分)の合計100質量%に対して、50質量%以上であることが好ましい。また、該活物質の質量割合は、99.9質量%以下であることが好ましい。例えば、該活物質の質量割合は、50~99.9質量%であることが好ましい。活物質の割合がこのような範囲であると、亜鉛電極が、電池容量の点でもより充分なものとなる。該活物質の質量割合は、55質量%以上であることがより好ましく、60質量%以上であることが更に好ましい。また、該活物質の質量割合は、99.5質量%以下であることがより好ましく、99質量%以下であることが更に好ましい。例えば、該活物質の質量割合は、より好ましくは、55~99.5質量%であり、更に好ましくは、60~99質量%である。
該ポリマーとは後述する、本発明の亜鉛電極が、上述した集電体、活物質以外に含んでもよいとするポリマーを意味する。
また上記集電体と上記活物質の質量比は、1:9~5:4であることが好ましく、1:7~1:1であることがより好ましく、1:5~4:5であることが更に好ましい。
該ポリマーとは後述する、本発明の亜鉛電極が、上述した集電体、活物質以外に含んでもよいとするポリマーを意味する。
また上記集電体と上記活物質の質量比は、1:9~5:4であることが好ましく、1:7~1:1であることがより好ましく、1:5~4:5であることが更に好ましい。
(ポリマー)
本発明の亜鉛電極は、上述した集電体、活物質以外に、ポリマーを含むことが好ましい。
上記ポリマーとしては、例えば、ポリエチレンやポリプロピレン等の炭化水素部位含有ポリマー、ポリスチレン等の芳香族基含有ポリマー;アルキレングリコール等のエーテル基含有ポリマー;ポリビニルアルコールやポリ(α-ヒドロキシメチルアクリル酸塩)等の水酸基含有ポリマー;ポリアミド、ナイロン、ポリアクリルアミド、ポリビニルピロリドンやN-置換ポリアクリルアミド等のアミド結合含有ポリマー;ポリマレイミド等のイミド結合含有ポリマー;ポリ(メタ)アクリル酸、ポリマレイン酸、ポリイタコン酸、ポリメチレングルタル酸等のカルボキシル基含有ポリマー;ポリ(メタ)アクリル酸塩、ポリマレイン酸塩、ポリイタコン酸塩、ポリメチレングルタル酸塩等に代表されるカルボン酸塩含有ポリマー;ポリ塩化ビニル、ポリフッ化ビニリデン、ポリテトラフルオロエチレン等のハロゲン含有ポリマー;エポキシ樹脂;スルホン酸塩部位含有ポリマー;第四級アンモニウム塩や第四級ホスホニウム塩含有ポリマー;陽イオン・陰イオン交換膜等に使用されるイオン交換性ポリマー;スチレン-ブタジエン系ポリマー等の共役ジエン系ポリマー;セルロース、酢酸セルロース、ヒドロキシアルキルセルロース(例えば、ヒドロキシエチルセルロース)、カルボキシメチルセルロース、キチン、キトサン、アルギン酸(塩)等の糖類;ポリエチレンイミン等のアミノ基含有ポリマー;カルバメート基部位含有ポリマー;カルバミド基部位含有ポリマー;エポキシ基部位含有ポリマー;複素環、及び/又は、イオン化した複素環部位含有ポリマー;ポリマーアロイ;ヘテロ原子含有ポリマー;低分子量界面活性剤等が挙げられ、これらの1種又は2種以上を使用できる。これらのポリマーは、活物質のバインダーとしてはたらき、亜鉛電極においてクラックの発生を防止できる。上記ポリマーは、結着性に優れる観点から、カルボキシル基含有ポリマー、カルボン酸塩含有ポリマー、共役ジエン系ポリマーが好ましく、カルボン酸塩含有ポリマー、共役ジエン系ポリマーがより好ましく、共役ジエン系ポリマーが特に好ましい。これらの好ましいポリマーを2種以上併用することもまた好ましい。
本発明の亜鉛電極は、上述した集電体、活物質以外に、ポリマーを含むことが好ましい。
上記ポリマーとしては、例えば、ポリエチレンやポリプロピレン等の炭化水素部位含有ポリマー、ポリスチレン等の芳香族基含有ポリマー;アルキレングリコール等のエーテル基含有ポリマー;ポリビニルアルコールやポリ(α-ヒドロキシメチルアクリル酸塩)等の水酸基含有ポリマー;ポリアミド、ナイロン、ポリアクリルアミド、ポリビニルピロリドンやN-置換ポリアクリルアミド等のアミド結合含有ポリマー;ポリマレイミド等のイミド結合含有ポリマー;ポリ(メタ)アクリル酸、ポリマレイン酸、ポリイタコン酸、ポリメチレングルタル酸等のカルボキシル基含有ポリマー;ポリ(メタ)アクリル酸塩、ポリマレイン酸塩、ポリイタコン酸塩、ポリメチレングルタル酸塩等に代表されるカルボン酸塩含有ポリマー;ポリ塩化ビニル、ポリフッ化ビニリデン、ポリテトラフルオロエチレン等のハロゲン含有ポリマー;エポキシ樹脂;スルホン酸塩部位含有ポリマー;第四級アンモニウム塩や第四級ホスホニウム塩含有ポリマー;陽イオン・陰イオン交換膜等に使用されるイオン交換性ポリマー;スチレン-ブタジエン系ポリマー等の共役ジエン系ポリマー;セルロース、酢酸セルロース、ヒドロキシアルキルセルロース(例えば、ヒドロキシエチルセルロース)、カルボキシメチルセルロース、キチン、キトサン、アルギン酸(塩)等の糖類;ポリエチレンイミン等のアミノ基含有ポリマー;カルバメート基部位含有ポリマー;カルバミド基部位含有ポリマー;エポキシ基部位含有ポリマー;複素環、及び/又は、イオン化した複素環部位含有ポリマー;ポリマーアロイ;ヘテロ原子含有ポリマー;低分子量界面活性剤等が挙げられ、これらの1種又は2種以上を使用できる。これらのポリマーは、活物質のバインダーとしてはたらき、亜鉛電極においてクラックの発生を防止できる。上記ポリマーは、結着性に優れる観点から、カルボキシル基含有ポリマー、カルボン酸塩含有ポリマー、共役ジエン系ポリマーが好ましく、カルボン酸塩含有ポリマー、共役ジエン系ポリマーがより好ましく、共役ジエン系ポリマーが特に好ましい。これらの好ましいポリマーを2種以上併用することもまた好ましい。
ポリマーはその構成単位に該当するモノマーより、ラジカル重合、ラジカル(交互)共重合、アニオン重合、アニオン(交互)共重合、カチオン重合、カチオン(交互)共重合、グラフト重合、グラフト(交互)共重合、リビング重合、リビング(交互)共重合、分散重合、乳化重合、懸濁重合、開環重合、環化重合、光、紫外線や電子線照射による重合、メタセシス重合、電解重合等により得ることができる。これらポリマーが官能基を有する場合には、それを主鎖及び/又は側鎖に有していても良く、架橋剤との結合部位として存在しても良い。これらポリマーは、1種を用いてもよいし、2種以上を用いてもよい。
上記ポリマーは、架橋されていてもよい。

上記ポリマーは、重量平均分子量が、200以上であることが好ましい。また、該重量平均分子量は、7000000以下であることが好ましい。例えば、該重量平均分子量は、200~7000000であることが好ましい。これにより、得られる亜鉛電極のイオン伝導性や可とう性等を調節することができる。ポリマーの重量平均分子量は、1000以上であることがより好ましく、5000以上であることが更に好ましい。また、ポリマーの重量平均分子量は、2000000以下であることがより好ましく、800000以下であることが更に好ましい。例えば、ポリマーの重量平均分子量は、より好ましくは、1000~2000000であり、更に好ましくは、5000~800000である。
上記重量平均分子量は、以下の条件のゲルパーミエーションクロマトグラフィー(GPC)により、ポリスチレン換算された重量平均分子量として測定することができる。

上記ポリマーの質量割合は、亜鉛電極が含む活物質及びポリマー(固形分)の合計100質量%に対して、30質量%以下であることが好ましい。該ポリマーの質量割合は、より好ましくは15質量%以下であり、更に好ましくは10質量%以下であり、特に好ましくは5質量%以下である。
例えば、上記ポリマーの質量割合は、亜鉛電極が含む活物質及びポリマー(固形分)の合計100質量%に対して、0.1~30質量%であることが好ましい。該ポリマーの質量割合は、より好ましくは、0.3~15質量%であり、更に好ましくは、0.5~10質量%であり、特に好ましくは、1~5質量%である。
上記ポリマーの質量割合は、亜鉛電極が含む活物質及びポリマー(固形分)の合計100質量%に対して、30質量%以下であることが好ましい。該ポリマーの質量割合は、より好ましくは15質量%以下であり、更に好ましくは10質量%以下であり、特に好ましくは5質量%以下である。
例えば、上記ポリマーの質量割合は、亜鉛電極が含む活物質及びポリマー(固形分)の合計100質量%に対して、0.1~30質量%であることが好ましい。該ポリマーの質量割合は、より好ましくは、0.3~15質量%であり、更に好ましくは、0.5~10質量%であり、特に好ましくは、1~5質量%である。
本発明の亜鉛電極は、これを用いて作成した二次電池等の電池で水含有電解液を使用した場合に生じるおそれのある水の分解副反応を抑制するために、元素の単体又はこれらの元素を構成元素とする化合物を含ませたものであってもよい。特定の元素としては、Al、B、Ba、Bi、Br、C、Ca、Cd、Ce、Cl、Cu、Eu、F、Ga、Hg、In、La、Mg、Mn、N、Nb、Nd、Ni、P、Pb、S、Sb、Sc、Si、Sm、Sn、Sr、Ti、Tl、Y、Zr等が挙げられる。
本発明の亜鉛電極において導電助剤を使用する場合、上記導電助剤の質量割合は、亜鉛電極中の活物質100質量%に対して、0.0001質量%以上とすることができる。好ましくは、0.0005質量%以上であり、より好ましくは、0.001質量%以上である。また、該導電助剤の質量割合は、亜鉛電極中の活物質100質量%に対して、80質量%以下とすることができる。好ましくは60質量%以下であり、より好ましくは40質量%以下である。例えば、該導電助剤の質量割合は、亜鉛電極中の活物質100質量%に対して、0.0001~80質量%とすることができる。好ましくは、0.0005~60質量%であり、より好ましくは、0.001~40質量%である。

本発明の亜鉛電極は、集電体、活物質以外に、ポリマー、導電助剤等を含んでもよいが、更にこれら以外のその他の成分を1種又は2種以上含んでいてもよい。
その他の成分は、特に限定されないが、例えば、アルミナ、シリカ等が挙げられる。その他の成分は、イオン伝導性を補助する等の働きが可能である。
本発明の電極前駆体中、他の成分の質量割合は、活物質100質量%に対して1質量%以下であることが好ましく、0.1質量%以下であることがより好ましい。
本発明の亜鉛電極は、集電体、活物質以外に、ポリマー、導電助剤等を含んでもよいが、更にこれら以外のその他の成分を1種又は2種以上含んでいてもよい。
その他の成分は、特に限定されないが、例えば、アルミナ、シリカ等が挙げられる。その他の成分は、イオン伝導性を補助する等の働きが可能である。
本発明の電極前駆体中、他の成分の質量割合は、活物質100質量%に対して1質量%以下であることが好ましく、0.1質量%以下であることがより好ましい。
本発明の亜鉛電極は、平均厚みが25μm以上であることが好ましく、30μm以上であることがより好ましく、40μm以上であることが更に好ましく、50μm以上であることが特に好ましい。本発明の亜鉛電極は、厚膜としても、比較的軽量であり、また、均一な反応が可能である。また、該亜鉛電極の平均厚みは、10mm以下であることが好ましい。例えば、該亜鉛電極は、平均厚みが25μm~10mmであることが好ましく、30μm~10mmであることがより好ましく、40μm~10mmであることが更に好ましく、50μm~10mmであることが特に好ましい。
本発明の亜鉛電極の平均厚みは、マイクロメーター等により任意の10か所の厚みを測定しその単純平均値とすることができる。

本発明の亜鉛電極は、樹脂繊維及びその表面を覆う導電層を含む集電体に亜鉛活物質及びポリマーを含む組成物を含浸して得られるものであることが好ましい。これにより、多孔質集電体の孔内に活物質として亜鉛含有物質を含む電極を好適に得ることができる。
本発明の亜鉛電極は、例えば、本発明に係る活物質とポリマーを含むスラリー状又はペースト状(以下、スラリー状等とも言う。)の組成物を、上記集電体に接触・含浸させて得られるものである。
該組成物が溶媒等の揮発成分を含む場合は、更に乾燥してもよい。例えば、該組成物を上記集電体に接触・含浸させた後に、必要に応じて、組成物に含まれる溶媒等の揮発成分の一部又は全部を蒸発させる乾燥を行ったものを亜鉛電極とすることもできる。また、必要に応じて圧延を行ってもよい。本発明の亜鉛電極を得る際に、圧延により空隙を減らした場合は、空隙に起因するクラックの発生をより抑制できる。また膜厚を均一にし、電極密度を上げ体積容量密度を高めることができる。
また含浸・圧延は、2回以上繰り返して行っても構わない。
本発明の亜鉛電極は、例えば、本発明に係る活物質とポリマーを含むスラリー状又はペースト状(以下、スラリー状等とも言う。)の組成物を、上記集電体に接触・含浸させて得られるものである。
該組成物が溶媒等の揮発成分を含む場合は、更に乾燥してもよい。例えば、該組成物を上記集電体に接触・含浸させた後に、必要に応じて、組成物に含まれる溶媒等の揮発成分の一部又は全部を蒸発させる乾燥を行ったものを亜鉛電極とすることもできる。また、必要に応じて圧延を行ってもよい。本発明の亜鉛電極を得る際に、圧延により空隙を減らした場合は、空隙に起因するクラックの発生をより抑制できる。また膜厚を均一にし、電極密度を上げ体積容量密度を高めることができる。
また含浸・圧延は、2回以上繰り返して行っても構わない。
本発明の亜鉛電極は、集電体上に上記組成物を塗工・圧着・接着・圧電・圧延・延伸・溶融等して形成してもよい。
<亜鉛電池>
本発明は、上述した本発明の亜鉛電極を含んで構成される電池でもある。
上述したとおり、本発明の電池は、本発明の亜鉛電極を含んで構成されることにより、充分に駆動でき、長寿命であるとともに、重量エネルギー密度に非常に優れるものである。

本発明の亜鉛電池の負極として上述した亜鉛電極を用いる場合、正極活物質としては、一次電池や二次電池の正極活物質として通常用いられるものを用いることができ、特に制限されないが、例えば、酸素(酸素が正極活物質となる場合、正極は、酸素の還元や水の酸化が可能なペロブスカイト型化合物、コバルト含有化合物、鉄含有化合物、銅含有化合物、マンガン含有化合物、白金含有化合物等より構成される空気極となる)、オキシ水酸化ニッケル、水酸化ニッケル、コバルト含有水酸化ニッケル等のニッケル化合物、酸化銀などが挙げられる。これらの中でも、例えば、正極活物質がニッケル化合物であることが好ましい。
また本発明の亜鉛電池の負極として亜鉛電極を用いる場合に、正極もまた樹脂繊維及びその表面を覆う導電層を含む集電体、並びに、活物質を含むものとしてもよく、これも本発明の好ましい形態の1つである。
また、本発明の亜鉛電極を負極として使用した電池の形態としては、一次電池、充放電が可能な二次電池、メカニカルチャージ(亜鉛負極の機械的な交換)の利用、本発明の負極と上述したような正極活物質より構成される正極とは別の第3極の利用等、いずれの形態であっても良い。
また本発明の亜鉛電池の負極として亜鉛電極を用いる場合に、正極もまた樹脂繊維及びその表面を覆う導電層を含む集電体、並びに、活物質を含むものとしてもよく、これも本発明の好ましい形態の1つである。
また、本発明の亜鉛電極を負極として使用した電池の形態としては、一次電池、充放電が可能な二次電池、メカニカルチャージ(亜鉛負極の機械的な交換)の利用、本発明の負極と上述したような正極活物質より構成される正極とは別の第3極の利用等、いずれの形態であっても良い。
本発明の電池に用いる電解質としては、電池の電解質として通常用いられるものを用いることができ、特に制限されないが、例えば、有機溶剤系電解液、水系電解液、固体電解質等が挙げられる。有機溶剤系電解液としては、エチレンカーボネート、プロピレンカーボネート、ジメチルカーボネート、ジエチルカーボネート、γ-ブチロラクトン、ジメトキシメタン、ジエトキシメタン、ジメトキシエタン、テトラヒドロフラン、メチルテトラヒドロフラン、ジエトキシエタン、ジメチルスルホキシド、スルホラン、アセトニトリル、ベンゾニトリル、イオン性液体、フッ素含有カーボネート類、フッ素含有エーテル類、ポリエチレングリコール類、フッ素含有ポリエチレングリコール類等が挙げられ、これらの1種でも2種以上でも使用することができる。水系電解液としては、水酸化カリウム水溶液、水酸化ナトリウム水溶液、水酸化リチウム水溶液、硫酸亜鉛水溶液、硝酸亜鉛水溶液、リン酸亜鉛水溶液、酢酸亜鉛水溶液等などが挙げられる。これらの中でも、水酸化カリウム水溶液、水酸化ナトリウム水溶液、水酸化リチウム水溶液といったアルカリ性電解質が好ましい。上記水系電解液は、1種でも2種以上でも使用することができる。水系電解液は、上記有機溶剤系電解液を含んでいてもよい。
本発明の電池には、更に、セパレータを使用することもできる。セパレータは、正極と負極を隔離し、電解液を保持して正極と負極との間のイオン伝導性を確保する部材であればよい。セパレータとして特に制限はないが、不織布、濾紙、微多孔膜などがあげられる。これらを構成する材料として、ポリエチレンやポリプロピレン等の炭化水素部位含有ポリマー、ポリテトラフルオロエチレン部位含有ポリマー、ポリフッ化ビニリデン部位含有ポリマー、セルロース、フィブリル化セルロース、ビスコースレイヨン、酢酸セルロース、ヒドロキシアルキルセルロース、カルボキシメチルセルロース等のセルロース系ポリマー、ポリビニルアルコール、ポリビニルアルコールの部分アセタール化物等のポリビニルアルコール系ポリマー、セロファン、ポリスチレン等の芳香環部位含有ポリマー、ポリアクリロニトリル部位含有ポリマー、ポリアクリルアミド部位含有ポリマー、ポリハロゲン化ビニル部位含有ポリマー、ナイロン等のポリアミド部位含有ポリマー、ポリイミド部位含有ポリマー、エステル部位含有ポリマー、ポリ(メタ)アクリル酸部位含有ポリマー、ポリ(メタ)アクリル酸塩部位含有ポリマー、ポリイソプレノールやポリ(メタ)アリルアルコール等の水酸基含有ポリマー、ポリカーボネート等のカーボネート基含有ポリマー、ポリエステル等のエステル基含有ポリマー、ポリウレタン等のカルバメートやカルバミド基部位含有ポリマー、寒天、ゲル化合物、イオン交換性ポリマー、環化ポリマー、スルホン酸塩含有ポリマー、第四級アンモニウム塩含有ポリマー、第四級ホスホニウム塩ポリマー、環状炭化水素基含有ポリマー、エーテル基含有ポリマー等の各種ポリマー材料があげられる。またセパレータは、ハイドロタルサイト等の層状複水酸化物のようなイオン伝導性を有する無機質膜であってもよいし、あるいは、上記ポリマー材料と無機化合物とを含む有機無機複合膜(イオン伝導性の膜)等であってもよい。セパレータはこれらのうちの1種であってもよく、2種以上を積層等して組合せたものであってもよい。
本発明の電池は、公知の方法を用いて得ることができる。例えば、負極の上にセパレータ、正極を重ね合わせ、適切なサイズの電池セルに挿入し、電解質溶液を電池セル中に導入して電池を作製することができる。
本発明の電池は、長寿命であるとともに、重量エネルギー密度に優れ、小型携帯機器から自動車等大型用途までの多くの用途に好適に使用できる。
以下に実施例を掲げて本発明を更に詳細に説明するが、本発明はこれらの実施例のみに限定されるものではない。なお、特に断りのない限り、「部」は「重量部」を、「%」は「質量%」を意味するものとする。
(活物質の平均粒子径)
各実施例で用いた活物質(亜鉛金属)の平均粒子径は以下のようにして求めた。
活物質を分散媒(0.2%ヘキサメタリン酸ナトリウム含有イオン交換水)に添加混合したものを測定試料とし、大塚電子株式会社製 濃厚系粒径アナライザー FPAR-1000ASを用いて、体積基準の粒度分布を測定し、50%粒径を該活物質の平均粒子径とした。
各実施例で用いた活物質(亜鉛金属)の平均粒子径は以下のようにして求めた。
活物質を分散媒(0.2%ヘキサメタリン酸ナトリウム含有イオン交換水)に添加混合したものを測定試料とし、大塚電子株式会社製 濃厚系粒径アナライザー FPAR-1000ASを用いて、体積基準の粒度分布を測定し、50%粒径を該活物質の平均粒子径とした。
(活物質のアスペクト比)
各実施例で用いた活物質(亜鉛金属)のアスペクト比は以下のようにして求めた。
活物質を走査型電子顕微鏡で観察し、電子顕微鏡像における任意に選択した10個の粒子について、長径、短径を測定し、長径/短径比を求め、得られた10個の長径/短径比の単純平均値を、該活物質のアスペクト比とした。
なお、上記長径とは、個々の粒子像における外周の2点を結ぶ線分の内、最長となる線分(A)の長さであり、上記短径とは、最長となる線分(A)の中点をとおり、且つ線分(A)と直交する直線と外周との2つの交点間の距離(線分の長さ)である。
各実施例で用いた活物質(亜鉛金属)のアスペクト比は以下のようにして求めた。
活物質を走査型電子顕微鏡で観察し、電子顕微鏡像における任意に選択した10個の粒子について、長径、短径を測定し、長径/短径比を求め、得られた10個の長径/短径比の単純平均値を、該活物質のアスペクト比とした。
なお、上記長径とは、個々の粒子像における外周の2点を結ぶ線分の内、最長となる線分(A)の長さであり、上記短径とは、最長となる線分(A)の中点をとおり、且つ線分(A)と直交する直線と外周との2つの交点間の距離(線分の長さ)である。
(樹脂繊維の平均繊維径)
各実施例で用いた樹脂繊維を、厚み方向に日本電子株式会社製カミソリ(T5332 TEFLON(登録商標) COATED)でカットし、得られた断面を走査型電子顕微鏡で観察し、樹脂繊維を構成する各繊維の太さ方向の断面像を任意に10カ所選び、選んだ10カ所における長径を測定し、10個の測定値の単純平均を求め、得られた値を、該樹脂繊維における平均繊維径とした。上記長径としては、太さ方向の断面像における外周の2点を結ぶ線分の内、最長となる線分の長さを採用した。用いた走査型電子顕微鏡は、株式会社日立テクノロジーズ社製、TM3000形 Miniscopeである。
各実施例で用いた樹脂繊維を、厚み方向に日本電子株式会社製カミソリ(T5332 TEFLON(登録商標) COATED)でカットし、得られた断面を走査型電子顕微鏡で観察し、樹脂繊維を構成する各繊維の太さ方向の断面像を任意に10カ所選び、選んだ10カ所における長径を測定し、10個の測定値の単純平均を求め、得られた値を、該樹脂繊維における平均繊維径とした。上記長径としては、太さ方向の断面像における外周の2点を結ぶ線分の内、最長となる線分の長さを採用した。用いた走査型電子顕微鏡は、株式会社日立テクノロジーズ社製、TM3000形 Miniscopeである。
(樹脂繊維の平均厚み)
各実施例で用いた樹脂繊維の平均厚みは、マイクロメーターを用い、10か所の厚みを測定しその単純平均値を該樹脂繊維の平均厚みとした。

(導電層(メッキ層)の平均厚み)
各実施例で得られた集電体(多孔体)を厚み方向に日本電子株式会社製カミソリ(T5332 TEFLON(登録商標) COATED)でカットし、得られた断面を走査型電子顕微鏡で観察し、導電層(メッキ層)が形成された繊維の太さ方向の断面像を任意に10カ所選んだ。次に選んだ10カ所の各断面像において、導電層の厚みを任意に10カ所選んで測定し、得られた10個の測定値の単純平均を、各断面像における導電層の厚みとした。このようにして得られた、各断面像における導電層の厚み(計10個)を単純平均し、得られた値を、該集電体における導電層(メッキ層)の平均厚みとした。
走査型電子顕微鏡としては、株式会社日立テクノロジーズ社製、TM3000形 Miniscopeを用いた。導電層が中間層と最表面層のように複数存在する場合についても各々の層について同様にして求めた。
各実施例で得られた集電体(多孔体)を厚み方向に日本電子株式会社製カミソリ(T5332 TEFLON(登録商標) COATED)でカットし、得られた断面を走査型電子顕微鏡で観察し、導電層(メッキ層)が形成された繊維の太さ方向の断面像を任意に10カ所選んだ。次に選んだ10カ所の各断面像において、導電層の厚みを任意に10カ所選んで測定し、得られた10個の測定値の単純平均を、各断面像における導電層の厚みとした。このようにして得られた、各断面像における導電層の厚み(計10個)を単純平均し、得られた値を、該集電体における導電層(メッキ層)の平均厚みとした。
走査型電子顕微鏡としては、株式会社日立テクノロジーズ社製、TM3000形 Miniscopeを用いた。導電層が中間層と最表面層のように複数存在する場合についても各々の層について同様にして求めた。
(集電体(多孔体)の密度)
各実施例で得られた集電体(多孔体)を、面方向に特定の大きさ(たとえば、40mm×40mm)に裁断し直方体(厚みは集電体の厚みのまま)を得た。得られた直方体の重さを秤量し、下記式により得られた値を、集電体の密度とした。
密度[g/cm3]=(直方体の質量[g])/(直方体の体積[cm3])
上記式における直方体の体積は、直方体の縦、横、厚みによる計算により求めた値であり、直方体の厚みは、マイクロメーターを用い、10か所の厚みを測定しその単純平均値である。
各実施例で得られた集電体(多孔体)を、面方向に特定の大きさ(たとえば、40mm×40mm)に裁断し直方体(厚みは集電体の厚みのまま)を得た。得られた直方体の重さを秤量し、下記式により得られた値を、集電体の密度とした。
密度[g/cm3]=(直方体の質量[g])/(直方体の体積[cm3])
上記式における直方体の体積は、直方体の縦、横、厚みによる計算により求めた値であり、直方体の厚みは、マイクロメーターを用い、10か所の厚みを測定しその単純平均値である。
(亜鉛負極の平均厚み)
各実施例で得られた亜鉛負極の平均厚みは、マイクロメーターを用い、10か所の厚みを測定しその単純平均値を該亜鉛負極の平均厚みとした。

(比較例1)
亜鉛金属(平均粒子径75μm)とスチレンブタジエンゴムとポリアクリル酸ナトリウムを98:1:1の質量比で混合し攪拌することにより、塗料(c1)を得た。得られた塗料(c1)を、集電体として用意した真鍮メッシュに含浸させた後、乾燥し、圧延することにより、亜鉛負極(c1)を得た。得られた亜鉛負極(c1)の平均厚みは140μmであった。
亜鉛金属(平均粒子径75μm)とスチレンブタジエンゴムとポリアクリル酸ナトリウムを98:1:1の質量比で混合し攪拌することにより、塗料(c1)を得た。得られた塗料(c1)を、集電体として用意した真鍮メッシュに含浸させた後、乾燥し、圧延することにより、亜鉛負極(c1)を得た。得られた亜鉛負極(c1)の平均厚みは140μmであった。
(実施例1)
亜鉛金属(平均粒子径75μm)とスチレンブタジエンゴムとポリアクリル酸ナトリウムを98:1:1の質量比で混合し攪拌することにより、塗料(1)を得た。
集電体として、ナイロン樹脂からなるメッシュにCu、Snをこの順でメッキし、ナイロン樹脂の表面がCuメッキ層(中間層)及びSnメッキ層(最表面層)で覆われた多孔体(1)を得た。
塗料(1)を多孔体(1)に含浸させた後、乾燥し、圧延することにより、亜鉛負極(1)を得た。得られた亜鉛負極(1)の平均厚みは140μmであった。

塗料(1)を多孔体(1)に含浸させた後、乾燥し、圧延することにより、亜鉛負極(1)を得た。得られた亜鉛負極(1)の平均厚みは140μmであった。
(実施例2)
酸化亜鉛(平均粒子径1μm)とポリテトラフルオロエチレンとポリアクリル酸ナトリウムを95:4:1の質量比で混合し攪拌することにより、塗料(2)を得た。
実施例1で得られた亜鉛負極(1)に塗料(2)を含浸させ、乾燥し圧延することにより、亜鉛負極(2)を得た。亜鉛負極の平均厚みは250μmであった。
各実施例及び比較例においてそれぞれ得られた亜鉛負極について、重量エネルギー密度を計算した。その結果を表1、表2に示す。
重量エネルギー密度は、以下のようにして計算した。

酸化亜鉛(平均粒子径1μm)とポリテトラフルオロエチレンとポリアクリル酸ナトリウムを95:4:1の質量比で混合し攪拌することにより、塗料(2)を得た。
実施例1で得られた亜鉛負極(1)に塗料(2)を含浸させ、乾燥し圧延することにより、亜鉛負極(2)を得た。亜鉛負極の平均厚みは250μmであった。
各実施例及び比較例においてそれぞれ得られた亜鉛負極について、重量エネルギー密度を計算した。その結果を表1、表2に示す。
重量エネルギー密度は、以下のようにして計算した。

(比較例2)
比較例1で得られた亜鉛負極(c1)、正極としてのCarbon極、正極及び負極間には不織布とアニオン伝導体を配置し、電解液として酸化亜鉛を飽和させた8M水酸化カリウム水溶液を用いて充放電サイクル試験を行った。電流値は1mA/cm2(充放電電圧1.35V、放電電圧0.35V)とした。その結果、1000サイクル以上のサイクル寿命が得られた。
比較例1で得られた亜鉛負極(c1)、正極としてのCarbon極、正極及び負極間には不織布とアニオン伝導体を配置し、電解液として酸化亜鉛を飽和させた8M水酸化カリウム水溶液を用いて充放電サイクル試験を行った。電流値は1mA/cm2(充放電電圧1.35V、放電電圧0.35V)とした。その結果、1000サイクル以上のサイクル寿命が得られた。
(実施例3)
比較例2において、亜鉛負極(c1)の代わりに実施例1で得られた亜鉛負極(1)を用いた以外は比較例2と同様にして、充放電サイクル試験を行った。その結果、1000サイクル以上のサイクル寿命が得られた。
比較例2において、亜鉛負極(c1)の代わりに実施例1で得られた亜鉛負極(1)を用いた以外は比較例2と同様にして、充放電サイクル試験を行った。その結果、1000サイクル以上のサイクル寿命が得られた。
実施例3及び比較例2における100サイクル目の充放電曲線を図1に示す。集電体としてナイロン樹脂繊維の表面がCuメッキ層(中間層)及びSnメッキ層(最表面層)で覆われた多孔体を用いた亜鉛負極を用いても、真鍮メッシュ集電体を用いた場合と同様の電池駆動を示すことが確認された。
(実施例4)
水を溶媒とし、亜鉛金属(平均粒子径75μm、アスペクト比3.0)とスチレンブタジエンゴムとポリアクリル酸ナトリウムを95:3:2の質量比で混合し攪拌することにより、塗料(4)を得た。
集電体として、ポリプロピレン樹脂繊維(平均繊維径87μm)からなるメッシュ(平均厚み160μm)にCu、Snをこの順でメッキし、ポリプロピレン樹脂繊維の表面がCuメッキ層(中間層、平均厚み5μm)及びSnメッキ層(最表面層、平均厚み15μm)で覆われた多孔体(4)を得た。
得られた多孔体(4)の密度は0.48g/cm3であった。
塗料(4)を多孔体(4)に含浸させた後、乾燥し、圧延することにより、亜鉛負極(4)を得た。得られた亜鉛負極(4)の平均厚みは210μmであった。
亜鉛負極(4)における、導電層の質量割合は8.8質量%であり、樹脂繊維の質量割合は9.5質量%であった。
水を溶媒とし、亜鉛金属(平均粒子径75μm、アスペクト比3.0)とスチレンブタジエンゴムとポリアクリル酸ナトリウムを95:3:2の質量比で混合し攪拌することにより、塗料(4)を得た。
集電体として、ポリプロピレン樹脂繊維(平均繊維径87μm)からなるメッシュ(平均厚み160μm)にCu、Snをこの順でメッキし、ポリプロピレン樹脂繊維の表面がCuメッキ層(中間層、平均厚み5μm)及びSnメッキ層(最表面層、平均厚み15μm)で覆われた多孔体(4)を得た。
得られた多孔体(4)の密度は0.48g/cm3であった。
塗料(4)を多孔体(4)に含浸させた後、乾燥し、圧延することにより、亜鉛負極(4)を得た。得られた亜鉛負極(4)の平均厚みは210μmであった。
亜鉛負極(4)における、導電層の質量割合は8.8質量%であり、樹脂繊維の質量割合は9.5質量%であった。
実施例4で得られた亜鉛負極(4)における導電層の質量割合、樹脂繊維の質量割合はICP発光分光分析により求めた。具体的には以下のとおりである。
(亜鉛負極(4)における導電層の質量割合)
亜鉛電極(4)の所定量をマイクロ波分解装置(マイルストーンゼネラル社製ETHOS One)を用いて酸分解し、得られた溶液を測定試料とした。
該測定試料を用いて、ICP発光分光分析装置を用いて、Sn、Cuの定量分析を行い、得られたSn、Cuの含有量から、亜鉛負極(4)における導電層の質量割合を求めた。ICP発光分光分析装置としては(株)島津製作所製ICPE-9000を用いた。
(亜鉛負極(4)における樹脂繊維の質量割合)
まず、実施例4で得られた多孔体(4)のICP発光分光分析法により、多孔体(4)におけるSn、Cuの合計含有量(質量%)を求め、これを導電層の含有量とし、残分を多孔体(4)における樹脂繊維の含有量(質量%)とし、樹脂繊維の含有量と導電層の含有量との質量比(樹脂繊維の含有量/導電層の含有量)Xを求めた。
次に亜鉛電極(4)のICP発光分光分析法により、亜鉛電極における導電層の含有量Y(質量%)Yを求めた。
得られたX,Yを用い、下記式により得られるZ(質量%)を、亜鉛電極における樹脂繊維の質量割合とした。
Z=Y×X
測定試料の調製法、用いたマイクロ波分解装置装置、ICP発光分光分析装置は、亜鉛負極(4)における導電層の質量割合における場合と同様である。
(亜鉛負極(4)における導電層の質量割合)
亜鉛電極(4)の所定量をマイクロ波分解装置(マイルストーンゼネラル社製ETHOS One)を用いて酸分解し、得られた溶液を測定試料とした。
該測定試料を用いて、ICP発光分光分析装置を用いて、Sn、Cuの定量分析を行い、得られたSn、Cuの含有量から、亜鉛負極(4)における導電層の質量割合を求めた。ICP発光分光分析装置としては(株)島津製作所製ICPE-9000を用いた。
(亜鉛負極(4)における樹脂繊維の質量割合)
まず、実施例4で得られた多孔体(4)のICP発光分光分析法により、多孔体(4)におけるSn、Cuの合計含有量(質量%)を求め、これを導電層の含有量とし、残分を多孔体(4)における樹脂繊維の含有量(質量%)とし、樹脂繊維の含有量と導電層の含有量との質量比(樹脂繊維の含有量/導電層の含有量)Xを求めた。
次に亜鉛電極(4)のICP発光分光分析法により、亜鉛電極における導電層の含有量Y(質量%)Yを求めた。
得られたX,Yを用い、下記式により得られるZ(質量%)を、亜鉛電極における樹脂繊維の質量割合とした。
Z=Y×X
測定試料の調製法、用いたマイクロ波分解装置装置、ICP発光分光分析装置は、亜鉛負極(4)における導電層の質量割合における場合と同様である。
(実施例5)
実施例4において、ポリプロピレン樹脂繊維(平均繊維径87μm)からなるメッシュの代わりに、フッ素ガスで親水化処理された、ポリプロピレン樹脂繊維/高密度ポリエチレン樹脂繊維(平均繊維径35μm)、ポリプロピレン極細繊維(平均繊維径14μm)からなる不織布(平均厚み90μm)を用い、Cuメッキ層(中間層)の平均厚みを3μmとし、Snメッキ層(最表面層)の平均厚みを4μmとし、塗料(4)の量を変更した以外は実施例4と同様にして、亜鉛負極(5)を得た。得られた亜鉛負極(5)の平均厚みは140μmであった。
実施例4において、ポリプロピレン樹脂繊維(平均繊維径87μm)からなるメッシュの代わりに、フッ素ガスで親水化処理された、ポリプロピレン樹脂繊維/高密度ポリエチレン樹脂繊維(平均繊維径35μm)、ポリプロピレン極細繊維(平均繊維径14μm)からなる不織布(平均厚み90μm)を用い、Cuメッキ層(中間層)の平均厚みを3μmとし、Snメッキ層(最表面層)の平均厚みを4μmとし、塗料(4)の量を変更した以外は実施例4と同様にして、亜鉛負極(5)を得た。得られた亜鉛負極(5)の平均厚みは140μmであった。
(実施例6)
実施例4において、ポリプロピレン樹脂繊維(平均繊維径87μm)からなるメッシュの代わりに、ポリプロピレン樹脂繊維/ポリエチレン樹脂繊維(平均繊維径18μm)からなる不織布(平均厚み90μm)を用い、Cuメッキ層(中間層)の平均厚みを3μmとし、Snメッキ層(最表面層)の平均厚みを6μmとし、塗料(4)の量を変更した以外は実施例4と同様にして、亜鉛負極(6)を得た。得られた亜鉛負極(6)の平均厚みは140μmであった。
実施例4において、ポリプロピレン樹脂繊維(平均繊維径87μm)からなるメッシュの代わりに、ポリプロピレン樹脂繊維/ポリエチレン樹脂繊維(平均繊維径18μm)からなる不織布(平均厚み90μm)を用い、Cuメッキ層(中間層)の平均厚みを3μmとし、Snメッキ層(最表面層)の平均厚みを6μmとし、塗料(4)の量を変更した以外は実施例4と同様にして、亜鉛負極(6)を得た。得られた亜鉛負極(6)の平均厚みは140μmであった。
(実施例7)
実施例4において、ポリプロピレン樹脂繊維(平均繊維径87μm)からなるメッシュの代わりに、ビニロン樹脂繊維(平均繊維径10μm)からなる不織布(平均厚み90μm)を用い、Cuメッキ層(中間層)の平均厚みを4μmとし、Snメッキ層(最表面層)の平均厚みを10μmとし、塗料(4)の量を変更した以外は、実施例4と同様にして、亜鉛負極(7)を得た。得られた亜鉛負極(7)の平均厚みは140μmであった。
実施例4において、ポリプロピレン樹脂繊維(平均繊維径87μm)からなるメッシュの代わりに、ビニロン樹脂繊維(平均繊維径10μm)からなる不織布(平均厚み90μm)を用い、Cuメッキ層(中間層)の平均厚みを4μmとし、Snメッキ層(最表面層)の平均厚みを10μmとし、塗料(4)の量を変更した以外は、実施例4と同様にして、亜鉛負極(7)を得た。得られた亜鉛負極(7)の平均厚みは140μmであった。
(実施例8)
実施例4において、ポリプロピレン樹脂繊維(平均繊維径87μm)からなるメッシュの代わりに、ポリフェニレンサルファイド樹脂繊維(平均繊維径55μm)からなるメッシュ(平均厚み100μm)を用い、Cuメッキ層(中間層)の平均厚みを7μmとし、Snメッキ層(最表面層)の平均厚みを20μmとし、塗料(4)の量を変更した以外は実施例4と同様にして、亜鉛負極(8)を得た。亜鉛負極(8)の平均厚みは150μmであった。
実施例4において、ポリプロピレン樹脂繊維(平均繊維径87μm)からなるメッシュの代わりに、ポリフェニレンサルファイド樹脂繊維(平均繊維径55μm)からなるメッシュ(平均厚み100μm)を用い、Cuメッキ層(中間層)の平均厚みを7μmとし、Snメッキ層(最表面層)の平均厚みを20μmとし、塗料(4)の量を変更した以外は実施例4と同様にして、亜鉛負極(8)を得た。亜鉛負極(8)の平均厚みは150μmであった。
実施例4~8で得られた亜鉛負極を用いて比較例2に記載の充放電サイクル試験をおこなった結果、いずれもサイクル寿命が1000サイクル以上であった。集電体として各種樹脂繊維の表面がCuメッキ層(中間層)及びSnメッキ層(最表面層)で覆われた多孔体を用いた亜鉛負極を用いても、真鍮メッシュ集電体を用いた場合と同様に、寿命が1000サイクル以上を示すことが確認された。
Claims (9)
- 樹脂繊維及びその表面を覆う導電層を含む集電体、並びに、活物質として亜鉛含有物質を含むことを特徴とする亜鉛電極。
- 前記導電層は、金属及び/又は金属酸化物を含むことを特徴とする請求項1に記載の亜鉛電極。
- 前記金属及び/又は金属酸化物は、亜鉛、スズ、ビスマス、インジウム、鉛、カドミウム、金、銅、及び、銀からなる群より選択される少なくとも1種の金属元素を含むことを特徴とする請求項2に記載の亜鉛電極。
- 前記導電層は、亜鉛、スズ、ビスマス、インジウム、鉛、及び、カドミウムからなる群より選択される少なくとも1種の金属及び/又はその金属酸化物を含む最表面層を含むことを特徴とする請求項1~3のいずれかに記載の亜鉛電極。
- 前記導電層は、最表面層及び最表面層と樹脂繊維との間の中間層を含み、
該中間層は、金、銅、銀、及び、スズからなる群より選択される少なくとも1種の金属及び/又はその金属酸化物を含むことを特徴とする請求項1~4のいずれかに記載の亜鉛電極。 - 前記導電層は、金属を含むことを特徴とする請求項1~5のいずれかに記載の亜鉛電極。
- 前記導電層の平均厚みは、0.1~40μmであることを特徴とする請求項1~6のいずれかに記載の亜鉛電極。
- 前記集電体は、多孔質集電体であり、
前記亜鉛電極は、該多孔質集電体の孔内に活物質として亜鉛含有物質を含むことを特徴とする請求項1~7のいずれかに記載の亜鉛電極。 - 請求項1~8のいずれかに記載の亜鉛電極を含んで構成されることを特徴とする電池。
