親水維持性能に優れた親水性繊維の製造方法及び不織布の製造方法を提供する。 熱可塑性樹脂を主原料とする鞘材11と、親水化剤を含む熱可塑性樹脂を主原料とする芯材12をそれぞれ複合紡糸用ノズルの孔から吐出して、鞘芯型複合繊維1を溶融紡糸する工程を行って、少なくとも芯材12には親水化剤が含まれており、必要に応じて鞘材11にも芯材12よりも低含有率で親水化剤を含有させて親水性繊維を製造し、この方法で製造された親水性を有する鞘芯型複合繊維を用いて不織布を製造する。
Description
本発明は、親水性繊維の製造方法及びこの方法で製造された繊維を用いて不織布を製造する方法に関し、より詳しくは鞘芯型複合繊維を親水化する技術に関する。
従来、ポリオレフィン系繊維などの疎水性繊維を親水化する方法としては、例えば、繊維表面に親水性の油剤や親水化剤、親水性樹脂などを付着させる方法(特許文献1,2参照)や、原料樹脂に親水化剤を添加する方法(特許文献3,4参照)がある。
例えば、特許文献1には、ポリプロピレンを芯材としポリエチレンを鞘材とした芯鞘型複合繊維から構成された不織布シートを、エチレン-ビニルアルコール共重合体を溶解した親水化剤溶液に浸漬することで、不織布シートの表面をエチレン-ビニルアルコール共重合体で被覆する方法が記載されている。また、特許文献2には、高級アルコール、高級脂肪酸、アルキルフェノールなどのエチレンオキサイドを付加した非イオン系活性剤、アルキルフォスフェート塩、アルキル硫酸塩などのアニオン系活性剤などの親水化剤を、浸漬法、噴霧法、コーティング法などの方法で、不織布シートに含有させることが記載されている。
一方、特許文献3には、接着強力を保持しつつ、親水耐水性を向上させることを目的とし、鞘芯型複合繊維の鞘成分に、ポリアルキレンオキサイド鎖を有する基がポリアルキレンポリアミン系骨格に結合した化合物であって、かつHLBが6.0~16.0の範囲内、平均分子量が5,000以上、アミン価が500以下である化合物を0.1~20重量%含有させたポリオレフィン系繊維が記載されている。特許文献4には、繊維表面の少なくとも40%が、特定の親水化剤を0.1~5.0質量%含有するするポリオレフィンで構成された長繊維を用いて不織布を製造することが記載されている。
しかしながら、前述した従来の親水化技術には、以下に示す課題がある。先ず、疎水性繊維の表面に親水化剤や親水性樹脂を付着させる方法は、水で容易に洗い流されるため、不織布の製造過程で親水性能が低下するという問題点がある。例えば、特許文献1に記載されている方法の場合、親水性樹脂の付着力が分子間力に依存しているため、水などの親水性媒体を用いて洗浄すると、親水性樹脂が親水性媒体に拡散して繊維表面から離脱してしまい、親水性能が低下する。
また、特許文献1,2に記載されている方法は、親水化剤や親水性樹脂の付着斑や乾燥斑が生じやすく、それにより不織布シートの親水性能や風合いにばらつきが生じることがある。更に、これらの方法では、不織布シート形成後に親水化処理が必要となるため、不織布加工後の工程数が増加し、生産性の低下を招く。
一方、特許文献3,4に記載の技術のように繊維自体に親水化剤を含有させる方法は、繊維表面に付着させる方法に比べて親水耐水性は向上するが、不織布の製造過程において繊維表面から親水化剤が溶出して親水性能が低下することがある。このため、親水化ポリオレフィン系繊維では、親水維持性能の向上が求められている。
そこで、本発明は、親水維持性能に優れた親水性繊維の製造方法及び不織布の製造方法を提供することを目的とする。
本発明に係る親水性繊維の製造方法は、熱可塑性樹脂を主原料とする鞘材と芯材をそれぞれ複合紡糸用ノズルの孔から吐出して、鞘芯型複合繊維を溶融紡糸する工程を行うにあたり、前記芯材に親水化剤を含有させる。
本発明の親水性繊維の製造方法は、前記親水化剤の配合量を、繊維全質量あたり0.2~4.5質量%としてもよい。
また、前記鞘材も親水化剤を含み、前記芯材における前記親水化剤の質量含有率を、前記鞘材における前記親水化剤の質量含有率よりも高くしてもよい。
その場合、例えば、前記芯材における前記親水化剤含有率を0.4~4.5質量%、前記鞘材における前記親水化剤含有率を0.01~3.0質量%、繊維全体での親水化剤含有率を0.2~4.5質量%とすることができる。
本発明の親水性繊維の製造方法は、前記鞘材及び/又は前記芯材の主原料としてポリオレフィン系樹脂を用いてもよい。
その場合、例えば、前記鞘材の主原料をポリプロピレン、ポリプロピレン共重合体又は高密度ポリエチレンとし、前記芯材の主原料をポリプロピレンとすることができる。
本発明の親水性繊維の製造方法は、前記親水化剤として有機スルホン酸金属塩を用いてもよい。
その場合、例えば、前記親水化剤として炭素数が14~17のアルキルスルホン酸ナトリウムを用いることができる。
本発明の親水性繊維の製造方法は、前記鞘芯型複合繊維の繊度を0.1~10dTexにしてもよい。
本発明の親水性繊維の製造方法は、前記親水化剤の配合量を、繊維全質量あたり0.2~4.5質量%としてもよい。
また、前記鞘材も親水化剤を含み、前記芯材における前記親水化剤の質量含有率を、前記鞘材における前記親水化剤の質量含有率よりも高くしてもよい。

本発明の親水性繊維の製造方法は、前記親水化剤として有機スルホン酸金属塩を用いてもよい。
その場合、例えば、前記親水化剤として炭素数が14~17のアルキルスルホン酸ナトリウムを用いることができる。
本発明の親水性繊維の製造方法は、前記鞘芯型複合繊維の繊度を0.1~10dTexにしてもよい。
本発明に係る不織布の製造方法は、前述した親水性繊維の製造方法により製造された鞘芯型複合繊維を用いる。
本発明によれば、親水維持性能に優れた親水性繊維及び不織布を実現することができる。
以下、本発明を実施するための形態について、添付の図面を参照して、詳細に説明する。なお、本発明は、以下に説明する実施形態に限定されるものではない。
(第1の実施形態)
先ず、本発明の第1の実施形態に係る親水性繊維の製造方法について説明する。図1は本実施形態の親水性繊維の製造方法で製造される繊維の構造を模式的に示す断面図である。本実施形態の親水性繊維の製造方法は、熱可塑性樹脂を主原料とする鞘材11と、熱可塑性樹脂を主原料とし親水化剤を含む芯材12とを、それぞれ複合紡糸用ノズルの孔から吐出して、図1に示す鞘芯型複合繊維1を溶融紡糸する工程を有する。
先ず、本発明の第1の実施形態に係る親水性繊維の製造方法について説明する。図1は本実施形態の親水性繊維の製造方法で製造される繊維の構造を模式的に示す断面図である。本実施形態の親水性繊維の製造方法は、熱可塑性樹脂を主原料とする鞘材11と、熱可塑性樹脂を主原料とし親水化剤を含む芯材12とを、それぞれ複合紡糸用ノズルの孔から吐出して、図1に示す鞘芯型複合繊維1を溶融紡糸する工程を有する。
[親水化剤]
本実施形態で用いる親水化剤は、特に限定されるものではなく、例えば、アルキルスルホン酸ナトリウム、デカンスルホン酸ナトリウム、ラウリルスルホン酸ナトリウム、デカンジスルホン酸ナトリウム、ドデシルベンゼンスルホン酸ナトリウム及びジブチルナフタレンスルホン酸カリウムなどの有機スルホン酸塩、高級アルコールのアルキレンオキシド付加物、アルキルフェノールのアルキレンオキシド付加物、高級脂肪酸のアルキレンオキシド付加物、高級アルキルアミンのアルキレンオキシド付加物、高級脂肪酸アミドのアルキレンオキシド付加物及びポリプロピレンオキシドのエチレンオキシド付加物などのアルキレンオキシド付加型非イオン界面活性剤、グリセロールの脂肪酸エステル、ペンタエリスリトールの脂肪酸エステル、ソルビトール及びソルビタンの脂肪酸エステルなどのエステル型非イオン界面活性剤、アルカノールアミンの脂肪酸アミド、アルキルリン酸エステル塩、高級アルコールの硫酸エステル塩及び高級アルキルエーテルの硫酸エステル塩などの陰イオン型界面活性剤、脂肪酸モノエタノールアミド、アルキルジエタノールアミン、ラウリルモノエタノールアミド、ステアロイルモノエタノールアミド、ラウリルジエタノールアミン、ステアリルジエタノールアミン、エチレンビスステアリン酸アミド、並びにポリオキシアルキレングリコールなどが挙げられ、これらの親水化剤の中でも、特に汎用性が高いことから、炭素数が14~17のアルキルスルホン酸ナトリウムが好ましい。
本実施形態で用いる親水化剤は、特に限定されるものではなく、例えば、アルキルスルホン酸ナトリウム、デカンスルホン酸ナトリウム、ラウリルスルホン酸ナトリウム、デカンジスルホン酸ナトリウム、ドデシルベンゼンスルホン酸ナトリウム及びジブチルナフタレンスルホン酸カリウムなどの有機スルホン酸塩、高級アルコールのアルキレンオキシド付加物、アルキルフェノールのアルキレンオキシド付加物、高級脂肪酸のアルキレンオキシド付加物、高級アルキルアミンのアルキレンオキシド付加物、高級脂肪酸アミドのアルキレンオキシド付加物及びポリプロピレンオキシドのエチレンオキシド付加物などのアルキレンオキシド付加型非イオン界面活性剤、グリセロールの脂肪酸エステル、ペンタエリスリトールの脂肪酸エステル、ソルビトール及びソルビタンの脂肪酸エステルなどのエステル型非イオン界面活性剤、アルカノールアミンの脂肪酸アミド、アルキルリン酸エステル塩、高級アルコールの硫酸エステル塩及び高級アルキルエーテルの硫酸エステル塩などの陰イオン型界面活性剤、脂肪酸モノエタノールアミド、アルキルジエタノールアミン、ラウリルモノエタノールアミド、ステアロイルモノエタノールアミド、ラウリルジエタノールアミン、ステアリルジエタノールアミン、エチレンビスステアリン酸アミド、並びにポリオキシアルキレングリコールなどが挙げられ、これらの親水化剤の中でも、特に汎用性が高いことから、炭素数が14~17のアルキルスルホン酸ナトリウムが好ましい。
前述した親水化剤の含有率は、親水性及び紡糸性の両立の観点から、繊維全質量あたり0.2~4.5質量%とすることが好ましい。親水化剤含有率が繊維全体で0.2質量%未満の場合、親水性能が不足することがあり、また、繊維全体で4.5質量%を超える量の親水化剤を配合すると紡糸性が低下することがある。
なお、親水化剤の含有率は、繊維全体で0.2~3.0質量%とすることがより好ましく、更に好ましくは0.25~2.0質量%である。これにより、良好な紡糸性を維持しつつ、親水維持性能を高めることができる。
繊維を構成する原料樹脂に親水化剤を添加する方法は、特に限定されるものではないが、例えばベース樹脂に親水化剤が高濃度で配合されたマスターバッチを用いる方法を適用することができる。その場合、良好な紡糸性を維持しつつ、繊維中に親水化剤を均一分散させるため、マスターバッチのベース樹脂には、繊維の原料樹脂と密度や溶融時の流動性が近くかつ相溶性を有するものを選択することが好ましく、マスターバッチのベース樹脂と繊維の原料樹脂が同じであることがより好ましい。
具体的には、繊維の原料樹脂がポリプロピレンである場合は、ベース樹脂がポリプロピレンであるマスターバッチを用いることが好ましく、繊維の原料樹脂がポリプロピレン共重合体である場合は、ベース樹脂がポリプロピレン共重合体であるマスターバッチを用いることが好ましい。
[芯材12]
芯材12の主原料は、鞘材11よりも融点が高い樹脂であればよく、例えばポリプロピレンやポリエチレンなどのポリオレフィン系樹脂、ポリエチレンテレフタレートやポリブチレンテレフタレートなどの結晶性ポリエステル及びナイロンが挙げられる。なお、芯材12には、鞘材11との界面接着性確保の観点から、相溶性の高いポリオレフィン系樹脂を用いることが好ましく、ポリプロピレンを用いることがより好ましい。
芯材12の主原料は、鞘材11よりも融点が高い樹脂であればよく、例えばポリプロピレンやポリエチレンなどのポリオレフィン系樹脂、ポリエチレンテレフタレートやポリブチレンテレフタレートなどの結晶性ポリエステル及びナイロンが挙げられる。なお、芯材12には、鞘材11との界面接着性確保の観点から、相溶性の高いポリオレフィン系樹脂を用いることが好ましく、ポリプロピレンを用いることがより好ましい。
芯材12には、親水化剤が添加されている。芯材12における親水化剤含有率は、繊維全質量あたり0.2~4.5質量%の範囲内となるよう鞘芯比率に応じて適宜調節される。前述した特許文献3,4のように、鞘材のみに親水化剤を含有させると、その後の加工により親水化剤が溶出し、親水化性能が低下するが、本実施形態の親水性繊維の製造方法では、芯材に親水化剤が配合されているため、親水化剤が溶出しにくくなり、親水化維持性能を高めることができる。
なお、本実施形態の親水性繊維の製造方法では、少なくとも芯材12に親水化剤が含まれていればよいが、鞘材11にも親水化剤が含まれている場合は、芯材12における親水化剤含有率を0.4~4.5質量%とすることが好ましい。芯材12における親水化剤含有率をこの範囲にすることにより、鞘材11にも親水化剤が含まれている場合でも、良好な紡糸性を確保しつつ、親水維持性能を向上させることができる。
[鞘材11]
鞘材11の主原料は、芯材12よりも融点が低い樹脂であればよく、繊維同士の熱融着性の観点から、融点が芯材11の主原料の樹脂よりも10℃以上低いポリオレフィン系樹脂であることが好ましい。また、芯材12との界面接着性の観点から、鞘材11の主原料は、エチレン-プロピレンランダム共重合体などのプロピレン共重合体(co-PP)、高密度ポリエチレン(HDPE)又は直鎖状低密度ポリエチレン(LLDPE)を用いることがより好ましい。
鞘材11の主原料は、芯材12よりも融点が低い樹脂であればよく、繊維同士の熱融着性の観点から、融点が芯材11の主原料の樹脂よりも10℃以上低いポリオレフィン系樹脂であることが好ましい。また、芯材12との界面接着性の観点から、鞘材11の主原料は、エチレン-プロピレンランダム共重合体などのプロピレン共重合体(co-PP)、高密度ポリエチレン(HDPE)又は直鎖状低密度ポリエチレン(LLDPE)を用いることがより好ましい。
本実施形態の親水性繊維の製造方法では、鞘材11も親水化剤を含有していてもよい。鞘材11にも親水化剤を配合することで、繊維の親水化性能を高めることができる。ただし、鞘材11に含有される親水化剤は水に溶出しやすく、繰り返し水洗などを行うと繊維の親水維持性能が低下する虞があるため、本実施形態においては鞘材11よりも芯材12に多くの親水化剤を含有させる。即ち、鞘材11に親水化剤を配合する場合、芯材12における親水化剤含有率を、鞘材11における親水化剤含有率よりも高くする。
その場合、例えば、鞘材11における親水化剤含有率を0.01~3.0質量%、芯材12における親水化剤含有率を0.4~4.5質量%とし、かつ、繊維全体での親水化剤含有率が0.2~4.5質量%の範囲になるようにすることが好ましい。これにより、水洗などによる親水性能の低下が抑制され、製造直後の繊維における初期的な親水性能と繰り返し水洗などを行った後の親水性能の差が小さくなり、洗浄後も高い親水性能を維持することができる親水性繊維が得られる。
[鞘芯比率]
本実施形態で製造される親水性繊維における鞘芯比率は、特に限定されるものではないが、鞘の比率が小さすぎると繊維の熱融着性能が不十分となる虞があり、また、鞘比率が大きすぎると熱融着時に不織布がフィルム様になり、風合いを損なう虞がある。そこで、本実施形態においては、親水性繊維における鞘芯比率を、質量比で、鞘/芯=20/80~80/20とすることが好ましく、30/70~70/30とすることがより好ましい。これにより、引張強度などの繊維物性の確保と不織布加工時の熱融着性能とを両立させることができる。

[繊度]
本実施形態で製造される親水性繊維の繊度は、特に限定されるものではないが、0.1~10dTexとすることが好ましい。親水性繊維の繊度をこの範囲にすることで、柔軟性や風合いに優れ、かつ、目が細かい不織布を製造することが可能となる。

[その他の工程]
本実施形態の親水性繊維の製造方法における上記以外の工程は、特に限定されるものではなく、公知の工程を適用することができる。例えば、溶融紡糸された鞘芯型複合繊維は、所定条件で延伸された後、捲縮付与やカット加工が施される。

以上詳述したように、本実施形態の親水性繊維の製造方法では、芯材が親水化剤を含有しているため、親水化剤が溶出しにくく、また繊維表面から親水化剤が溶出したとしても、繊維内に一定量残存するため、親水維持性能に優れた親水性繊維を製造することができる。
(第2の実施形態)
次に、本発明の第2の実施形態に係る不織布の製造方法について説明する。本実施形態の不織布の製造方法は、前述した第1の実施形態で製造された鞘芯型複合繊維からなる親水性繊維を用いる。

本実施形態の不織布の製造方法では、芯材が親水化剤を含有している親水性繊維を用いているため、親水維持性能に優れた不織布が得られる。
以下、実施例及び比較例を挙げて、本発明の効果について具体的に説明する。本実施例においては、本発明の範囲内で製造した鞘芯型複合繊維と、本発明の範囲から外れる方法で製造した鞘芯型複合繊維を用いて不織布を作製し、親水維持性能を評価した。
<参考例>
参考例として、以下に示す方法及び条件で、親水化剤を含まない鞘芯型複合繊維を製造した。

(1)紡糸工程
芯材及び鞘材にポリプロピレン(株式会社プライムポリマー製 RS1238A、融点160℃)を用い、芯材及び鞘材のそれぞれを溶融押出機に投入し、鞘芯複合紡糸ノズルを用いて、備え付きの溶融樹脂ギヤポンプで所定質量の吐出樹脂量に計量しつつ、鞘と芯の質量比(鞘/芯)を50/50として、単糸繊度が5.99dTexの未延伸糸繊維トウを得た。その際、紡糸ノズルヘッド部の温度は250℃とした。
芯材及び鞘材にポリプロピレン(株式会社プライムポリマー製 RS1238A、融点160℃)を用い、芯材及び鞘材のそれぞれを溶融押出機に投入し、鞘芯複合紡糸ノズルを用いて、備え付きの溶融樹脂ギヤポンプで所定質量の吐出樹脂量に計量しつつ、鞘と芯の質量比(鞘/芯)を50/50として、単糸繊度が5.99dTexの未延伸糸繊維トウを得た。その際、紡糸ノズルヘッド部の温度は250℃とした。
(2)延伸工程
紡糸工程で得られた未延伸糸繊維トウを、表面速度が異なる2段のローラーG1,G2を備え、加熱延伸槽を備えた延伸設備に通し、ローラーG1の表面温度を40℃、加熱延伸槽温度を93℃(温水)、延伸倍率をG2/G1の速度比で3.4倍にして延伸を行い、繊度が2.2dTexの延伸糸トウを得た。
紡糸工程で得られた未延伸糸繊維トウを、表面速度が異なる2段のローラーG1,G2を備え、加熱延伸槽を備えた延伸設備に通し、ローラーG1の表面温度を40℃、加熱延伸槽温度を93℃(温水)、延伸倍率をG2/G1の速度比で3.4倍にして延伸を行い、繊度が2.2dTexの延伸糸トウを得た。
(3)捲縮・カット工程
引き続き、延伸糸トウをスタッフィングボックスに通して捲縮を付与し、仕上げ油剤として松本油脂製薬株式会社製 NTP-450を濃度が0.6質量%となるよう水で希釈し、50℃に加温したものを、繊維に付着させて捲縮を施した。その後、101℃で加熱乾燥させ、カッター間距離51mmのロータリーカッターを用いてカットし、繊度2.2dTex、繊維長51mmのポリオレフィン製鞘芯型複合繊維を作製した。
引き続き、延伸糸トウをスタッフィングボックスに通して捲縮を付与し、仕上げ油剤として松本油脂製薬株式会社製 NTP-450を濃度が0.6質量%となるよう水で希釈し、50℃に加温したものを、繊維に付着させて捲縮を施した。その後、101℃で加熱乾燥させ、カッター間距離51mmのロータリーカッターを用いてカットし、繊度2.2dTex、繊維長51mmのポリオレフィン製鞘芯型複合繊維を作製した。
(4)不織布の作製
次に、前述した方法で作製したポリオレフィン製鞘芯型複合繊維(原綿)を、カード機により開繊し、ニードルパンチング機にて、ニードルパンチ密度10本/cm2でパンチングして、目付が30g/m2の参考例の不織布を得た。
次に、前述した方法で作製したポリオレフィン製鞘芯型複合繊維(原綿)を、カード機により開繊し、ニードルパンチング機にて、ニードルパンチ密度10本/cm2でパンチングして、目付が30g/m2の参考例の不織布を得た。
<実施例1>
ベース樹脂であるホモポリプロピレンに親水化剤としてC14~C17のアルキルスルホン酸金属塩を10質量%配合したマスターバッチAを用いて、芯材に親水化剤を含有する鞘芯型複合繊維を製造し、これを原綿として評価用不織布を作製した。

芯材における親水化剤含有率が2.0質量%となるように、芯材に前述した親水化剤のマスターバッチAを添加した以外は参考例の紡糸工程と同様にして紡糸及び延伸を行い、延伸糸トウを得た。このとき、繊維全質量あたりの親水化剤含有量は1.0質量%であった。
この延伸糸トウをスタッフィングボックスに通して捲縮を付与し、仕上げ油剤として松本油脂製薬株式会社製 NTP-450を濃度が0.6質量%となるよう水で希釈し、50℃に加温したものを、繊維に付着させて捲縮を施した。その後、101℃で加熱乾燥させ、カッター間距離51mmのロータリーカッターを用いてカットし、繊度2.2dTex、繊維長51mmのポリオレフィン製鞘芯型複合繊維を作製した。
次に、前述した方法で作製したポリオレフィン製鞘芯型複合繊維(原綿)を、カード機により開繊し、ニードルパンチング機にて、ニードルパンチ密度10本/cm2でパンチングして、目付が30g/m2の実施例1の不織布を得た。
<実施例2>
鞘材にも親水化剤のマスターバッチAを添加し、鞘材における親水化剤含有率を1.8質量%とし、芯材における親水化剤含有率を2.2質量%にした以外は、前述した実施例1と同様の方法及び条件で実施例2の不織布を得た。実施例2で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は2.0質量%であった。
鞘材にも親水化剤のマスターバッチAを添加し、鞘材における親水化剤含有率を1.8質量%とし、芯材における親水化剤含有率を2.2質量%にした以外は、前述した実施例1と同様の方法及び条件で実施例2の不織布を得た。実施例2で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は2.0質量%であった。
<実施例3>
芯材における親水化剤含有率を3.2質量%とし、鞘材における親水化剤含有率を2.8質量%にした以外は前述した実施例2と同様の方法及び条件で実施例3の不織布を得た。実施例3で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は3.0質量%であった。
芯材における親水化剤含有率を3.2質量%とし、鞘材における親水化剤含有率を2.8質量%にした以外は前述した実施例2と同様の方法及び条件で実施例3の不織布を得た。実施例3で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は3.0質量%であった。
<実施例4>
芯材における親水化剤含有率を3.0質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例2と同様の方法及び条件で実施例4の不織布を得た。実施例4で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.75質量%であった。
芯材における親水化剤含有率を3.0質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例2と同様の方法及び条件で実施例4の不織布を得た。実施例4で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.75質量%であった。

芯材における親水化剤含有率を1.0質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例2と同様の方法及び条件で実施例5の不織布を得た。実施例5で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は0.75質量%であった。
芯材における親水化剤含有率を1.0質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例2と同様の方法及び条件で実施例5の不織布を得た。実施例5で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は0.75質量%であった。

芯材における親水化剤含有率を1.5質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例2と同様の方法及び条件で実施例6の不織布を得た。実施例6で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.0質量%であった。
芯材における親水化剤含有率を1.5質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例2と同様の方法及び条件で実施例6の不織布を得た。実施例6で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.0質量%であった。
<比較例1>
芯材に親水化剤を添加せず、鞘部のみに親水化剤のマスターバッチAを添加し、鞘材における親水化剤含有率を2.0質量%とした以外は前述した実施例1と同様の方法及び条件で比較例1の不織布を得た。比較例1で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.0質量%であった。
芯材に親水化剤を添加せず、鞘部のみに親水化剤のマスターバッチAを添加し、鞘材における親水化剤含有率を2.0質量%とした以外は前述した実施例1と同様の方法及び条件で比較例1の不織布を得た。比較例1で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.0質量%であった。
<比較例2>
鞘材における親水化剤含有率を0.5質量%とした以外は前述した比較例1と同様の方法及び条件で比較例2の不織布を得た。比較例2で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は0.25質量%であった。
鞘材における親水化剤含有率を0.5質量%とした以外は前述した比較例1と同様の方法及び条件で比較例2の不織布を得た。比較例2で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は0.25質量%であった。
<比較例3>
芯材における親水化剤含有率を5.0質量%、鞘材における親水化剤含有率を5.0質量%とした以外は前述した実施例3と同様の方法及び条件で比較例3の不織布を得た。比較例3で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は5.0質量%であった。
芯材における親水化剤含有率を5.0質量%、鞘材における親水化剤含有率を5.0質量%とした以外は前述した実施例3と同様の方法及び条件で比較例3の不織布を得た。比較例3で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は5.0質量%であった。
<実施例7>
(1)紡糸工程
鞘材にCo-PP(株式会社プライムポリマー製 Y2045GP、融点132℃)、芯材にポリプロピレン(株式会社プライムポリマー製 RS1238A、融点160℃)を用い、芯材のみに親水化剤のマスターバッチAを添加し、芯材における親水化剤含有率を3.0質量%とした。実施例7で製造した鞘芯複合繊維の繊維全質量あたりの親水化剤含有量は1.5質量%であった。
(1)紡糸工程
鞘材にCo-PP(株式会社プライムポリマー製 Y2045GP、融点132℃)、芯材にポリプロピレン(株式会社プライムポリマー製 RS1238A、融点160℃)を用い、芯材のみに親水化剤のマスターバッチAを添加し、芯材における親水化剤含有率を3.0質量%とした。実施例7で製造した鞘芯複合繊維の繊維全質量あたりの親水化剤含有量は1.5質量%であった。
芯材及び鞘材のそれぞれを溶融押出機に投入し、鞘芯複合紡糸ノズルを用いて、備え付きの溶融樹脂ギヤポンプで所定質量の吐出樹脂量に計量しつつ、鞘と芯の質量比(鞘/芯)を50/50として、単糸繊度が6.17dTexの未延伸糸繊維トウを得た。その際、紡糸ノズルヘッド部の温度を270℃とした。
(2)延伸工程
紡糸工程で得られた未延伸糸繊維トウを、表面速度が異なる2段のローラーG1,G2を備え、加熱延伸槽を備えた延伸設備に通し、ローラーG1の表面温度を80℃、加熱延伸槽温度を93℃(温水)、延伸倍率をG2/G1の速度比で2.95倍にして延伸を行い、繊度が2.2dTexの延伸糸トウを得た。
紡糸工程で得られた未延伸糸繊維トウを、表面速度が異なる2段のローラーG1,G2を備え、加熱延伸槽を備えた延伸設備に通し、ローラーG1の表面温度を80℃、加熱延伸槽温度を93℃(温水)、延伸倍率をG2/G1の速度比で2.95倍にして延伸を行い、繊度が2.2dTexの延伸糸トウを得た。
そして、前述した実施例1と同様の方法及び条件で、「(3)捲縮・カット工程」及び「(4)不織布の作製」を行い、実施例7の不織布を得た。
<実施例8>
鞘材に、ベース樹脂であるCo-PPに親水化剤としてC14~C17のアルキルスルホン酸金属塩を10質量%配合したマスターバッチBを添加し、鞘材における親水化剤含有率を2.8質量%とし、芯材における親水化剤含有量を3.2質量%にした以外は、前述した実施例7と同様の方法及び条件で実施例8の不織布を得た。実施例8で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は3.0質量%であった。
鞘材に、ベース樹脂であるCo-PPに親水化剤としてC14~C17のアルキルスルホン酸金属塩を10質量%配合したマスターバッチBを添加し、鞘材における親水化剤含有率を2.8質量%とし、芯材における親水化剤含有量を3.2質量%にした以外は、前述した実施例7と同様の方法及び条件で実施例8の不織布を得た。実施例8で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は3.0質量%であった。
<比較例4>
芯材に親水化剤を添加せず、鞘部のみに親水化剤のマスターバッチBを添加し、鞘材における親水化剤含有率を3.0質量%とした以外は前述した実施例8と同様の方法及び条件で比較例4の不織布を得た。比較例4で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.5質量%であった。
芯材に親水化剤を添加せず、鞘部のみに親水化剤のマスターバッチBを添加し、鞘材における親水化剤含有率を3.0質量%とした以外は前述した実施例8と同様の方法及び条件で比較例4の不織布を得た。比較例4で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.5質量%であった。
<実施例9>
芯材における親水化剤含有率を1.0質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例8と同様の方法及び条件で実施例9の不織布を得た。実施例9で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は0.75質量%であった。
芯材における親水化剤含有率を1.0質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例8と同様の方法及び条件で実施例9の不織布を得た。実施例9で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は0.75質量%であった。
<実施例10>
芯材における親水化剤含有率を1.5質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例8と同様の方法及び条件で実施例10の不織布を得た。実施例10で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.0質量%であった。
芯材における親水化剤含有率を1.5質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例8と同様の方法及び条件で実施例10の不織布を得た。実施例10で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.0質量%であった。
<実施例11>
(1)紡糸工程
鞘材にHDPE(京葉ポリエチレン株式会社製 S6932、融点130℃)、芯材にポリプロピレン(株式会社プライムポリマー製 RS1238A、融点160℃)を用い、芯材のみに親水化剤のマスターバッチAを添加し、芯材における親水化剤含有率を3.0質量%とした。実施例11で製造した鞘芯複合繊維の繊維全質量あたりの親水化剤含有量は1.5質量%であった。
(1)紡糸工程
鞘材にHDPE(京葉ポリエチレン株式会社製 S6932、融点130℃)、芯材にポリプロピレン(株式会社プライムポリマー製 RS1238A、融点160℃)を用い、芯材のみに親水化剤のマスターバッチAを添加し、芯材における親水化剤含有率を3.0質量%とした。実施例11で製造した鞘芯複合繊維の繊維全質量あたりの親水化剤含有量は1.5質量%であった。
芯材及び鞘材のそれぞれを溶融押出機に投入し、鞘芯複合紡糸ノズルを用いて、備え付きの溶融樹脂ギヤポンプで所定質量の吐出樹脂量に計量しつつ、鞘と芯の質量比(鞘/芯)を50/50として、単糸繊度が8.30dTexの未延伸糸繊維トウを得た。その際、紡糸ノズルヘッド部の温度を235℃とした。
(2)延伸工程
紡糸工程で得られた未延伸糸繊維トウを、表面速度が異なる2段のローラーG1,G2を備え、加熱延伸槽を備えた延伸設備に通し、ローラーG1の表面温度を87℃、加熱延伸槽温度を93℃(温水)、延伸倍率をG2/G1の速度比で4.20倍にして延伸を行い、繊度が2.2dTexの延伸糸トウを得た。
紡糸工程で得られた未延伸糸繊維トウを、表面速度が異なる2段のローラーG1,G2を備え、加熱延伸槽を備えた延伸設備に通し、ローラーG1の表面温度を87℃、加熱延伸槽温度を93℃(温水)、延伸倍率をG2/G1の速度比で4.20倍にして延伸を行い、繊度が2.2dTexの延伸糸トウを得た。
そして、前述した実施例1と同様の方法及び条件で、「(3)捲縮・カット工程」及び「(4)不織布の作製」を行い、実施例11の不織布を得た。
<実施例12>
鞘材に、マスターバッチAを添加し、鞘材における親水化剤含有率を2.8質量%とし、芯材における親水化剤含有率を3.2質量%にした以外は、前述した実施例11と同様の方法及び条件で実施例12の不織布を得た。実施例12で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は3.0質量%であった。
鞘材に、マスターバッチAを添加し、鞘材における親水化剤含有率を2.8質量%とし、芯材における親水化剤含有率を3.2質量%にした以外は、前述した実施例11と同様の方法及び条件で実施例12の不織布を得た。実施例12で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は3.0質量%であった。
<比較例5>
芯材に親水化剤を添加せず、鞘部のみに親水化剤のマスターバッチAを添加し、鞘材における親水化剤含有率を3.0質量%とした以外は前述した実施例8と同様の方法及び条件で比較例5の不織布を得た。比較例5で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.5質量%であった。
芯材に親水化剤を添加せず、鞘部のみに親水化剤のマスターバッチAを添加し、鞘材における親水化剤含有率を3.0質量%とした以外は前述した実施例8と同様の方法及び条件で比較例5の不織布を得た。比較例5で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.5質量%であった。
<実施例13>
芯材における親水化剤含有率を1.0質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例12と同様の方法及び条件で実施例13の不織布を得た。実施例13で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は0.75質量%であった。
芯材における親水化剤含有率を1.0質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例12と同様の方法及び条件で実施例13の不織布を得た。実施例13で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は0.75質量%であった。
<実施例14>
芯材における親水化剤含有率を1.5質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例12と同様の方法及び条件で実施例14の不織布を得た。実施例14で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.0質量%であった。
芯材における親水化剤含有率を1.5質量%とし、鞘材における親水化剤含有率を0.5質量%とした以外は前述した実施例12と同様の方法及び条件で実施例14の不織布を得た。実施例14で製造した鞘芯型複合繊維の繊維全質量あたりの親水化剤含有量は1.0質量%であった。
[評価]
(1)親水性
先ず、前述した方法で作製した実施例及び比較例の不織布を用いて、以下の方法で滴下試験を行った。具体的には、室温下で、乾燥状態の各不織布に対して、マイクロピペッターを用いて水温50℃の水滴を、垂直方向から、高さ10mmから50mmまで10mm間隔で滴下した。そして、滴下された水滴の吸収具合により、各不織布の「親水性の強さ」を評価した。図2は滴下試験の評価基準を示す図面代用写真である。滴下試験は、各試料3回ずつ行い、親水性の評価は、水滴が、「吸収」、「半吸収」及び「吸収せず」の3段階で評価した(図2参照)。
(1)親水性
先ず、前述した方法で作製した実施例及び比較例の不織布を用いて、以下の方法で滴下試験を行った。具体的には、室温下で、乾燥状態の各不織布に対して、マイクロピペッターを用いて水温50℃の水滴を、垂直方向から、高さ10mmから50mmまで10mm間隔で滴下した。そして、滴下された水滴の吸収具合により、各不織布の「親水性の強さ」を評価した。図2は滴下試験の評価基準を示す図面代用写真である。滴下試験は、各試料3回ずつ行い、親水性の評価は、水滴が、「吸収」、「半吸収」及び「吸収せず」の3段階で評価した(図2参照)。
その結果、滴下高さ10mmを10点、20mmを8点、30mmを6点、40mmを4点、50mmを2点で数値化した。水滴の吸収具合についても、図2に示す「吸収」を1点、「半吸収」を0.5点、「吸収せず」を0点とした。そして、親水性の強さを「滴下高さ」の点数と「水滴の吸収具合」の点数を掛け合わせ、各滴下高さ10~50mmのそれぞれの点数を合算することで評価した。
次に、実施例及び比較例の各不織布を洗濯機(東芝ライフスタイル株式会社製 東芝電気洗濯機 AW-5G2)を用いて15分間水中で激しく撹拌した後、5分間脱水し、取り出した不織布を一晩風乾させた。これを1サイクルとして複数回繰り返した。1サイクルごとに滴下試験で親水性評価を行い、4サイクル後の親水性の強さと親水性の強さが6点以上を保つサイクル数を「親水維持性」として評価した。
「機能性」は、前述した「親水性の強さ」及び「親水維持性」の各評価点の合計が17点以上のものを◎(優)、12点以上16点以下のものを○(良)、11点以下であったものを×(不可)として評価した。
(2)紡糸性
「紡糸性」は、糸切れなく紡糸巻き取りが可能だったものを○(可)、紡糸が不安定となったものを×(不可)として評価した。
「紡糸性」は、糸切れなく紡糸巻き取りが可能だったものを○(可)、紡糸が不安定となったものを×(不可)として評価した。
(3)総合評価
総合評価は、「機能性」及び「紡糸性」のいずれか一方又は両方が◎であったものを◎(優)、両方が○であったものを○(良)、いずれか一方又は両方が×であったものを×(不可)とした。

以上の結果を、下記表1~3にまとめて示す。
上記表1~3に示すように、芯材に特定量以上の親水化剤を配合した繊維を用いた実施例1~14の不織布は、紡糸性も良好で、親水性の強さ及び親水維持性能のいずれも優れていた。一方、鞘材のみに親水化剤を配合した繊維を用いた比較例1,2,4,5の不織布は、芯材及び鞘材の樹脂の組み合わせが同じである実施例と比べて親水性の強さ及び親水維持性能低く、機能性が劣っていた。また、繊維全質量あたり4.5質量%を超えて親水化剤を配合した比較例3は紡糸不良により、不織布を形成することができなかった。
以上の結果から、本発明によれば、親水維持性能に優れた親水性繊維及び不織布を製造できることが確認された。
なお、本発明は、以下の構成をとることもできる。

熱可塑性樹脂を主原料とする鞘材と芯材をそれぞれ複合紡糸用ノズルの孔から吐出して、鞘芯型複合繊維を溶融紡糸する工程を有し、
前記芯材は親水化剤を含む親水性繊維の製造方法。

Claims (10)
- 熱可塑性樹脂を主原料とする鞘材と芯材をそれぞれ複合紡糸用ノズルの孔から吐出して、鞘芯型複合繊維を溶融紡糸する工程を有し、
前記芯材は親水化剤を含む親水性繊維の製造方法。 - 前記親水化剤の配合量が、繊維全質量あたり0.2~4.5質量%である請求項1に記載の親水性繊維の製造方法。
- 前記鞘材も親水化剤を含み、
前記芯材における前記親水化剤の質量含有率を、前記鞘材における前記親水化剤の質量含有率よりも高くする請求項1に記載の親水性繊維の製造方法。 - 前記芯材における前記親水化剤含有率を0.4~4.5質量%、前記鞘材における前記親水化剤含有率を0.01~3.0質量%、繊維全体での親水化剤含有率を0.2~4.5質量%とする請求項3に記載の親水性繊維の製造方法。
