Description
本発明は、ポリカーボネートの製造方法、ジヒドロキシ化合物の回収方法、及びポリカーボネートの製造装置に関する。
ポリカーボネートは透明性、耐熱性又は機械的強度等の優位性を生かし、電気・電子部品、自動車用部品、光学記録媒体又はレンズ等の光学分野等でいわゆるエンジニアリングプラスチックとして広く利用されている。
ポリカーボネートの代表的な製造法は、エステル交換法又は溶融法である。当方法では、ビスフェノールA(BPA)に代表されるジヒドロキシ化合物とジフェニルカーボネート(DPC)に代表されるジアリールカーボネートをエステル交換し、副生するヒドロキシアリール化合物を系外に取り除くことにより重合を進行させている。
ポリカーボネートの製造において、例えば、特許文献1に示されているように、凝縮器を有する重合反応器を用いる方法が提案されている。この方法では凝縮器で副生するモノヒドロキシ化合物を凝縮させ、回収することで、製造コスト低減と資源の有効活用を行っている。
特許文献1に示される凝縮器を有する重合反応器によるポリカーボネートの製造方法では、重合反応器から副生するヒドロキシアリール化合物の蒸気を系外に排出するが、ジヒドロキシアリール化合物とジヒドロキシ化合物とでは沸点差が大きく特に問題なくヒドロキシアリール化合物の蒸気を系外に排出できるものと考えられてきたが、実際は、当該蒸気に同伴して反応原料であるジヒドロキシ化合物の飛沫が凝縮器に導入され、引き続く蒸留精製工程でジヒドロキシ化合物のロスとなるため、改善の余地があることが明らかとなった。
そこで、本発明では、重合反応器から排出される蒸気からジヒドロキシ化合物を回収し、当該ジヒドロキシ化合物のロス量を低減できるポリカーボネートの製造方法、ジヒドロキシ化合物の回収方法、及びポリカーボネートの製造装置を提供することを課題とする。
本発明は、以下の実施形態を包含する。

本発明によれば、重合反応器から排出される蒸気からジヒドロキシ化合物を回収し、ロス量を低減できるポリカーボネートの製造方法、ジヒドロキシ化合物の回収方法、及びポリカーボネートの製造装置を提供することができる。
以下、本発明を実施するための形態(以下、「本実施形態」という。)について詳細に説明する。なお以下の本実施形態は、本発明を説明するための例示であり、本発明は以下の実施形態に限定されるものではない。本発明は、その要旨の範囲内で適宜に変更して実施することができる。なお、本明細書において、例えば「1~100」との数値範囲の表記は、その下限値「1」及び上限値「100」の双方を包含するものとする。また、他の数値範囲の表記も同様である。
[ポリカーボネートの製造方法]
本実施形態に係るポリカーボネートの製造方法は、
ジヒドロキシ化合物及びジアリールカーボネート、又はこれらのプレポリマーを重合反応器で重合する重合工程と、
前記重合工程における重合反応器から排出されるヒドロキシアリール化合物、ジアリールカーボネート及びジヒドロキシ化合物を含む排出蒸気をスクラバで洗浄液と接触させる洗浄工程と、
前記洗浄工程により洗浄された排出蒸気を凝縮する凝縮工程と、を含み、
前記洗浄工程のスクラバの塔底液の少なくとも一部を前記重合反応器に供給する。
本実施形態によれば、重合反応器から排出される蒸気からジヒドロキシ化合物を回収し、ロス量を低減できるポリカーボネートの製造方法、ジヒドロキシ化合物の回収方法、及びポリカーボネートの製造装置を提供することができる。
本実施形態に係るポリカーボネートの製造方法は、

本実施形態によれば、重合反応器から排出される蒸気からジヒドロキシ化合物を回収し、ロス量を低減できるポリカーボネートの製造方法、ジヒドロキシ化合物の回収方法、及びポリカーボネートの製造装置を提供することができる。
本実施形態では、洗浄工程において、重合反応器から排出される排出蒸気をスクラバで洗浄液と接触させることで、排出蒸気中のジヒドロキシ化合物を回収することができる。当該スクラバの塔底液には、排出蒸気に含まれるジアリールカーボネート、ジヒドロキシ化合物等の比較的高沸点の化合物が含まれる。そのため、スクラバの塔底液の少なくとも一部を重合反応器に供給することで、回収されたジアリールカーボネート、及びジヒドロキシ化合物を再度重合に用いることができ、ジヒドロキシ化合物のロス量を低減することができる。
<ポリカーボネート製造装置>
本実施形態に係るポリカーボネートの製造方法に用いる装置について説明する。
図1は、ポリカーボネート製造装置の概略構成図である。ポリカーボネート製造装置は、重合反応器1と、スクラバ2と、凝縮器3と、供給路4とを有する。

重合反応器1は、ジヒドロキシ化合物及びジアリールカーボネート、又はこれらのプレポリマーを重合する。重合反応器1は、重合反応の進行に伴い生成するヒドロキシアリール化合物等を蒸発させるための面積の大きい重合反応器であってもよい。重合反応器としては、薄膜重合反応器、遠心式薄膜蒸発重合反応器、表面更新型二軸混練重合反応器、二軸横型攪拌重合反応器、濡れ壁式重合反応器、自由落下させながら重合する多孔板型重合反応器、支持体に沿ってポリマーを溶融落下せしめて重合を進行させる重合反応器、ワイヤー付多孔板型重合反応器が挙げられる。また、これらの重合反応器は、単独又は組み合わせて用いてもよい。なお、重合反応器による重合プロセスは、バッチ式、連続式いずれの方式であってもよい。
重合反応器は、液面を直接攪拌する攪拌翼を備える重合反応器を用いてもよい。液面を直接攪拌する攪拌翼とは、攪拌翼の攪拌軸以外の部分が重合反応器の気界面に存在する攪拌翼を意味する。気液界面以外の液内部に攪拌翼は存在させてもさせなくとも構わないが、気液界面だけでなく液内部も攪拌する攪拌翼を用いることは、本実施形態の好ましい態様である。攪拌翼の形状に特に制限はなく種々のタイプの攪拌翼が使用可能であり、例えばファードラー翼、アンカー翼、タービン翼やダブルヘリカル翼、マックスブレンドタイプの攪拌翼等が用いられる。液面を直接攪拌する攪拌翼を備える重合反応器を用いることにより、重合速度が大きくなり、且つ、重合槽内の発泡現象を抑制できることが明らかとなった。この理由については明らかではないが、液表面に存在する泡に対する破泡効果に優れるためであると推定される。重合は、溶融混合物を全て重合反応器に仕込んでから重合するバッチ式でも、連続的に溶融混合物を供給しながら重合する連続式でも可能である。
重合反応器を加熱する方式に特に制限はなく、重合反応器にジャケットを設けて加熱する方法、該重合反応器に内部コイルを設けて加熱する方法、重合反応器の外部に熱交換器を設けて液を循環させながら加熱する方法等が用いられるが、重合反応器の液容量(m3)に対する加熱伝熱面積(m2)の比は1~70の範囲であることが、着色のない高品質なポリカーボネートを製造する観点からは好ましい。
重合反応器1は、反応器内に反応原料を供給する供給口11を有する。重合反応器1内で、反応原料を反応させるとヒドロキシアリール化合物を含む蒸気を排出蒸気口12より重合反応器1の系外に排出する。反応により生成した蒸気は、排出蒸気口12からスクラバ2に供給される。
重合反応器1は、生成するポリカーボネートを抜出する排出ポンプ13を有する。排出ポンプ13は、定量的に高粘度物質を排出できるギアポンプ類であってもよく、これらのギアの材質はステンレススチールであってもよいし、他の特殊な金属であってもよい。
スクラバ2では、重合反応器1から排出されるヒドロキシアリール化合物、ジアリールカーボネート及びジヒドロキシ化合物を含む排出蒸気を洗浄液と接触させる。なお、「スクラバ」とは、気体と液体を接触させ、気体内の成分を分離する装置を意味する。
スクラバ2は、その塔頂部付近に洗浄液の噴霧口21、その下部に設置される充填物22とを有する。噴霧口21から導入される洗浄液は、スクラバ内で噴霧され、充填物22に供給される。一方、スクラバ2は、その塔底部に排出蒸気の導入口23を有する。導入口23から導入される排出蒸気は、充填物22内で、洗浄液と接触し、ジアリールカーボネート及びジヒドロキシ化合物が排出蒸気から分離される。このスクラバ2を設けることにより、重合反応器から留出した芳香族モノヒドロキシ化合物中のよりも沸点の高い物質、特にジヒドロキシ化合物を重合反応器に戻すことができ、原料ロスを減少させることができる。排出蒸気は、スクラバ2内で洗浄された後、排出蒸気口24から排出される。スクラバ2で処理された排出蒸気は、排出蒸気口24から凝集器3に供給される。
ここで用いられる充填物としては、規則充填物であっても、不規則充填物であってもよいが、不規則充填物であることが好ましい。このような充填物としては、例えば、ラシヒリング、レッシングリング、ポールリング、ベルルサドル、インタロックスサドル、ディクソンパッキング、マクマホンパッキング、ヘリパック、カスケードミニリング、ラシヒスーパーリング等が好ましい。
スクラバ2は、噴霧口21よりも上側にデミスタ25を有していてもよい。デミスタ25を備えることで、飛沫同伴分の液滴を分離する。排出蒸気が洗浄液と接触すると同時に液体の微粒子が発生し、この微粒子が排出蒸気に乗って上昇する。ここで、流路中にデミスタを設置すると、排出蒸気の流路が複雑になるので、軽い排出蒸気はデミスタの間を縫って容易に網目の空間を通過していくが、それに比較し、重い液滴は慣性のために、敏速に流路を変えるわけにはいかず、排出蒸気の流路から外れてデミスタに衝突する。そして、デミスタに衝突した液滴は、表面張力によりデミスタに付着し、次第に集まって粗大化し、デミスタを伝って下降し再び液相に合流する。
凝縮器3では、スクラバ2により洗浄された排出蒸気を凝縮する。凝縮器3として還流冷却器を用いてもよい。凝縮器3により、スクラバ2により洗浄された排出蒸気を凝集し、ヒドロキシアリール化合物を回収する。凝縮器3は、循環流路31と接続し、凝縮液の一部を凝集器内に供給する。これにより、凝縮器3では、凝縮液の一部を循環させることで凝縮器3内部の洗浄を行っている。
供給路4は、スクラバの塔底液の少なくとも一部を重合反応器1に供給する。供給路4は、移送ポンプ41を有する。図示しないが、供給路4は流量調整バルブを有していてもよい。スクラバの塔底液の少なくとも一部を重合反応器1に供給することで、塔底液に含まれるジヒドロキシ化合物及びジアリールカーボネートがリサイクルされ、原料のロス量を低減することができる。
ポリカーボネート製造装置は、凝縮器3の塔底液を、スクラバ2の洗浄液として供給する供給路5を有していてもよい。供給路5を有することで、凝集器3により得られたヒドロキシアリール化合物を洗浄液として再利用することができる。
供給路6は、スクラバの塔底液を洗浄液としてスクラバ2に再供給する。図示しないが、供給路6は流量調整バルブを有していてもよい。スクラバの塔底液の少なくとも一部をスクラバ2の洗浄液として再利用することで、ジヒドロキシ化合物及びジアリールカーボネートがリサイクルされ、原料のロス量を低減することができる。
ポリカーボネート製造装置の配管等の材質には、特に制限はなく、通常、ステンレススチール製、カーボンスチール製、ハステロイ製、ニッケル製、チタン製、クロム製、及びその他の合金製等の金属や、耐熱性の高いポリマー材料等の中から選ばれる。また、これらの材質の表面は、メッキ、ライニング、不働態処理、酸洗浄、フェノール洗浄等必要に応じて種々の処理がなされてもよい。好ましいのは、ステンレススチールやニッケル、グラスライニング等であるが、特に好ましいのはステンレススチールである。なお、溶融ポリカーボネート、又はポリカーボネートの排出ポンプは通常、定量的に高粘度物質を排出できるギアポンプ類が用いられるのが好ましいが、これらのギアの材質はステンレススチールであってもよいし、他の特殊な金属であってもよい。
重合反応器は1基でも構わないが、2基以上組み合わせて用いることも可能である。
図2は、他の実施形態に係るポリカーボネート製造装置の概略構成図である。他の実施形態に係るポリカーボネート製造装置については、上述の実施形態と共通する構成については同一の符号を付して説明を省略する。当該ポリカーボネート製造装置は、2基の重合反応器を有する。2基目の重合反応器に関連する構成は、1基目の重合反応器の構成と共通する構成については、同一番号の符号とし、2基目の装置構成であることを明確にするため、当該符号に「’」を付して示し、説明を省略する。
図2は、他の実施形態に係るポリカーボネート製造装置の概略構成図である。他の実施形態に係るポリカーボネート製造装置については、上述の実施形態と共通する構成については同一の符号を付して説明を省略する。当該ポリカーボネート製造装置は、2基の重合反応器を有する。2基目の重合反応器に関連する構成は、1基目の重合反応器の構成と共通する構成については、同一番号の符号とし、2基目の装置構成であることを明確にするため、当該符号に「’」を付して示し、説明を省略する。
続いて、上述のポリカーボネート製造装置を用いる場合を例にとり、本実施形態に係るポリカーボネートの製造方法を説明する。
<重合工程>
重合工程では、ジヒドロキシ化合物及びジアリールカーボネート、又はこれらのプレポリマーを重合反応器で重合する。

(ジヒドロキシ化合物)
ジヒドロキシ化合物としては、例えば、芳香族ジヒドロキシ化合物、脂肪族ジヒドロキシ化合物が挙げられる。
ジヒドロキシ化合物としては、例えば、芳香族ジヒドロキシ化合物、脂肪族ジヒドロキシ化合物が挙げられる。
芳香族ジヒドロキシ化合物は、例えば、下記式で表される化合物である。

2価の芳香族基、Ar1、Ar2は、1つ以上の水素原子が、反応に悪影響を及ぼさない他の置換基、例えば、ハロゲン原子、炭素数1~10のアルキル基、炭素数1~10のアルコキシ基、フェニル基、フェノキシ基、ビニル基、シアノ基、エステル基、アミド基、ニトロ基等によって置換されたものであってもよい。複素環式芳香族基としては、1ないし複数の環形成窒素原子、酸素原子又は硫黄原子を有する芳香族基が好ましい具体例として挙げられる。2価の芳香族基Ar1、Ar2は、例えば、置換又は非置換のフェニレン、置換又は非置換のビフェニレン、置換又は非置換のビリジレン等の基を表す。ここでの置換基は上述したとおりである。
2価のアルキレン基Yは、例えば、下記式で表される基である。

このような2価の芳香族基Arとしては、例えば、下記式で表される基が挙げられる。

2価の芳香族基Arは、下記式で表される基であってもよい。

このような2価の芳香族基Arとしては、例えば、下記式で表される基が挙げられる。

2価の芳香族基Arの具体例としては、置換又は非置換のフェニレン、置換又は非置換のナフチレン、置換又は非置換のピリジレン等が挙げられる。
芳香族ジヒドロキシ化合物は、1種単独でも2種類以上でもよい。
これらの芳香族ジヒドロキシ化合物の中でも、ビスフェノールAが好ましい。ビスフェノールAとして、塩素の含有量が1ppb以下のポリカーボネート用高純度品を用いることが好ましい。
なお、分岐構造を導入するための3価の芳香族トリヒドロキシ化合物を併用してもよい。
これらの芳香族ジヒドロキシ化合物の中でも、ビスフェノールAが好ましい。ビスフェノールAとして、塩素の含有量が1ppb以下のポリカーボネート用高純度品を用いることが好ましい。
なお、分岐構造を導入するための3価の芳香族トリヒドロキシ化合物を併用してもよい。
1価の芳香族基としては、例えば、フェニル基、メチルフェニル基、ジメチルフェニル基、トリメチルフェニル基、エチルフェニル基、ジエチルフェニル基、トリエチルフェニル基、ブチルフェニル基、ジブチルフェニル基、トリブチルフェニル基等が挙げられる。
これらのジアリールカーボネート類は単独で用いても良いし、2種以上を組み合わせて用いてもよい。
このジアリールカーボネート類の中でも、非置換のジフェニルカーボネートや、ジトリルカーボネート、ジ-t-ブチルフェニルカーボネートのような低級アルキル置換ジフェニルカーボネート等の対称型ジアリールカーボネートが好ましいが、特にもっとも簡単な構造のジアリールカーボネートであるジフェニルカーボネートが好適である。これらのジアリールカーボネート類は1種のみを単独で用いてもよいし、2種以上を組み合わせて用いてもよい。ジフェニルカーボネートは、重合反応器から排出される蒸気からジヒドロキシ化合物を回収し、ロス量を低減する観点から、ヒドロキシ化合物として、ビスフェノールAとの組み合わせて用いることが好ましい。
ジフェニルカーボネートは、特に限定されないが、エチレンオキシドとCO2を反応させて製造されたエチレンカーボネートを、メタノールと反応させて製造されたジメチルカーボネートとフェノールとを反応蒸留法によって製造されるものを用いることが好ましい。
また、ジフェニルカーボネートは、アルカリ金属、アルカリ土類金属及び塩素を含まない超高純度品であることが好ましい。
また、ジフェニルカーボネートは、アルカリ金属、アルカリ土類金属及び塩素を含まない超高純度品であることが好ましい。
ジヒドロキシ化合物とジアリールカーボネートとの使用割合(仕込比率)は、用いられる芳香族ジヒドロキシ化合物とジアリールカーボネートの種類や、重合温度その他の重合条件によって異なるが、ジアリールカーボネートは芳香族ジヒドロキシ化合物1モルに対して、通常0.9~2.5モル、好ましくは0.95~2.0モル、より好ましくは0.98~1.5モルの割合で用いられる。
本実施形態に係るポリカーボネートの製造方法では、プレポリマーを原料として用いてもよい。プレポリマーは、ジヒドロキシ化合物とジアリールカーボネートとの縮合物である。その使用割合(仕込み比率)は、上述のジヒドロキシ化合物とジアリールカーボネートとの使用割合(仕込比率)と同様である。プレポリマーの平均重合度は、特に限定されないが、例えば、2~2,000である。
(触媒)
重合工程は、触媒を加えずに実施することができるが、重合速度を高めるため、触媒の存在下で行ってもよい。触媒としては、特に限定されないが、例えば、水酸化リチウム、水酸化ナトリウム、水酸化カリウム、水酸化カルシウム等のアルカリ金属及びアルカリ土類金属の水酸化物類;水素化アルミニウムリチウム、水素化ホウ素ナトリウム、水素化ホウ素テトラメチルアンモニウム等のホウ素やアルミニウムの水素化物のアルカリ金属塩、アルカリ土類金属塩、第四級アンモニウム塩類;水素化リチウム、水素化ナトリウム、水素化カルシウム等のアルカリ金属及びアルカリ土類金属の水素化合物類;リチウムメトキシド、ナトリウムエトキシド、カルシウムメトキシド等のアルカリ金属及びアルカリ土類金属のアルコキシド類;リチウムフェノキシド、ナトリウムフェノキシド、マグネシウムフェノキシド、LiO-Ar-OLi、NaO-Ar-ONa(Arはアリール基)等のアルカリ金属及びアルカリ土類金属のアリーロキシド類;酢酸リチウム、酢酸カルシウム、安息香酸ナトリウム等のアルカリ金属及びアルカリ土類金属の有機酸塩類;酸化亜鉛、酢酸亜鉛、亜鉛フェノキシド等の亜鉛化合物類;酸化ホウ素、ホウ酸、ホウ酸ナトリウム、ホウ酸トリメチル、ホウ酸トリブチル、ホウ酸トリフェニル、酸化スズ、ジアルキルスズオキシド、ジアルキルスズカルボキシレート、酢酸スズ、エチルスズトリブトキシド等のアルコキシ基又はアリーロキシ基と結合したスズ化合物、有機スズ化合物等のスズの化合物類;酸化鉛、酢酸鉛、炭酸鉛、塩基性炭酸塩、鉛及び有機鉛のアルコキシド又はアリーロキシド等の鉛の化合物;第四級アンモニウム塩、第四級ホスホニウム塩が挙げられる。これらの触媒は1種だけで用いてもよく、2種以上を組み合わせて用いてもよい。
重合工程は、触媒を加えずに実施することができるが、重合速度を高めるため、触媒の存在下で行ってもよい。触媒としては、特に限定されないが、例えば、水酸化リチウム、水酸化ナトリウム、水酸化カリウム、水酸化カルシウム等のアルカリ金属及びアルカリ土類金属の水酸化物類;水素化アルミニウムリチウム、水素化ホウ素ナトリウム、水素化ホウ素テトラメチルアンモニウム等のホウ素やアルミニウムの水素化物のアルカリ金属塩、アルカリ土類金属塩、第四級アンモニウム塩類;水素化リチウム、水素化ナトリウム、水素化カルシウム等のアルカリ金属及びアルカリ土類金属の水素化合物類;リチウムメトキシド、ナトリウムエトキシド、カルシウムメトキシド等のアルカリ金属及びアルカリ土類金属のアルコキシド類;リチウムフェノキシド、ナトリウムフェノキシド、マグネシウムフェノキシド、LiO-Ar-OLi、NaO-Ar-ONa(Arはアリール基)等のアルカリ金属及びアルカリ土類金属のアリーロキシド類;酢酸リチウム、酢酸カルシウム、安息香酸ナトリウム等のアルカリ金属及びアルカリ土類金属の有機酸塩類;酸化亜鉛、酢酸亜鉛、亜鉛フェノキシド等の亜鉛化合物類;酸化ホウ素、ホウ酸、ホウ酸ナトリウム、ホウ酸トリメチル、ホウ酸トリブチル、ホウ酸トリフェニル、酸化スズ、ジアルキルスズオキシド、ジアルキルスズカルボキシレート、酢酸スズ、エチルスズトリブトキシド等のアルコキシ基又はアリーロキシ基と結合したスズ化合物、有機スズ化合物等のスズの化合物類;酸化鉛、酢酸鉛、炭酸鉛、塩基性炭酸塩、鉛及び有機鉛のアルコキシド又はアリーロキシド等の鉛の化合物;第四級アンモニウム塩、第四級ホスホニウム塩が挙げられる。これらの触媒は1種だけで用いてもよく、2種以上を組み合わせて用いてもよい。
触媒の使用量は、原料のジヒドロキシ化合物に対して、通常10-10~1質量%、好ましくは10-9~10-1質量%、更に好ましくは10-8~10-2質量%の範囲である。
重合工程で用いる原料は、通常100℃~250℃、好ましくは140℃~200℃で溶融混合した混合物であることが好ましい。溶融混合の条件によっては、ジヒドロキシ化合物とジアリールカーボネートの反応が一部進行する。溶融混合物におけるジヒドロキシ化合物の反応率に特に制限はないが、通常0.001~95%、好ましくは20~85%の範囲である。
重合工程においては、ジヒドロキシ化合物とジアリールカーボネートを重合して、数平均分子量5000以下のポリカーボネートを製造することが好ましい。当該範囲とすることで、重合工程に示した重合反応器内での反応圧力を適度に保ち、不活性ガスの共有量を極端に多くすることなく、適切な範囲で使用することができる。製造するポリカーボネートの数平均分子量は、好ましくは350~4000である。
重合反応器の温度は、好ましくは120~320℃、より好ましくは160~300℃、更に好ましくは180~280℃である。
反応の進行にともなって、芳香族モノヒドロキシ化合物が生成してくるが、これを蒸気として留出させ、凝縮器へ導入して凝縮、その後反応系外へ除去する事によって反応速度が高められる。該重合反応器の反応圧力は、製造するポリカーボネートの種類や分子量、重合温度等によっても異なるが、例えばビスフェノールAとジフェニルカーボネートの溶融混合物からポリカーボネートを製造する場合、数平均分子量が1500以下の場合には、通常670Pa(5mmHg)~常圧の範囲であり、数平均分子量が1500~5000の場合には、4000Pa(30mmHg)以下である。前述したように、反応圧力を低くすることは、重合槽内の発泡を激しくするので、2670Pa(20mmHg)以上の圧力が特に好ましい。減圧下で、且つ前述した不活性ガスを導入しながら反応を行う方法も好ましく用いられる。
重合反応器から留出するヒドロキシアリール化合物中には、飛沫同伴によって当該化合物よりも沸点の高い化合物、例えば、ジヒドロキシ化合物が含まれうる。本実施形態において、ヒドロキシアリール化合物中のジヒドロキシ化合物の飛沫同伴を低減するために、重合反応工程と凝縮工程の間に蒸気をスクラバにより洗浄する洗浄工程を設ける。
<洗浄工程>
洗浄工程では、重合工程における重合反応器から排出されるヒドロキシアリール化合物、ジアリールカーボネート及びジヒドロキシ化合物を含む排出蒸気をスクラバで洗浄液と接触させる。排出蒸気を接触させることで、排出蒸気からジアリールカーボネート及びジヒドロキシ化合物を分離し、スクラバの塔底から回収することができる。
洗浄工程では、重合工程における重合反応器から排出されるヒドロキシアリール化合物、ジアリールカーボネート及びジヒドロキシ化合物を含む排出蒸気をスクラバで洗浄液と接触させる。排出蒸気を接触させることで、排出蒸気からジアリールカーボネート及びジヒドロキシ化合物を分離し、スクラバの塔底から回収することができる。
(洗浄液)
洗浄液としては、特に限定されないが、ジアリールカーボネートを主成分とする液体組成物であることが好ましい。ここで、「主成分」とは50質量%を超える成分である。ジアリールカーボネートは、重合工程で使用されるジアリールカーボネートと同一の化合物であることが好ましい。

洗浄液は、ジヒドロキシ化合物を含んでいてもよい。ジヒドロキシ化合物は、重合工程で使用されるジヒドロキシ化合物と同一の化合物であることが好ましい。ジヒドロキシ化合物の含有量は、特に限定されないが、1~50質量%、3~40質量%、5~30質量%であってもよい。
洗浄液は、ヒドロキシアリール化合物を含んでいてもよい。ヒドロキシアリール化合物は、重合工程で使用されるジアリールカーボネートから重合により脱離するヒドロキシアリール化合物であることが好ましい。ヒドロキシアリール化合物の含有量は、特に限定されないが、1~40質量%、3~30質量%、5~20質量%であってもよい。
後述する凝縮工程の排出蒸気の凝縮液の少なくとも一部を洗浄工程の洗浄液として使用してもよい。凝集液を洗浄液として使用することで、洗浄液の温度を下げ、効率的にジアリールカーボネート及びジヒドロキシ化合物を回収することができる。
凝縮工程からの凝縮液を洗浄液として洗浄工程に供給する液の質量比は、洗浄工程入口の排出蒸気量に対して、好ましくは0.1以上1以下であり、より好ましくは0.2以上0.7以下であり、更に好ましくは0.2以上0.5以下である。洗浄工程入口の排出蒸気量とは、スクラバに導入される排出蒸気量を意味する。
洗浄工程におけるスクラバの塔底液を洗浄液として洗浄工程に供給し、再度洗浄液として使用することが好ましい。当該塔底液中には、洗浄液の成分と、排出蒸気から回収されるヒドロキシアリール化合物、ジアリールカーボネート及びジヒドロキシ化合物が含まれる。洗浄工程におけるスクラバの塔底液を洗浄液として再利用することで、資源を有効活用するとともに、効率的にジアリールカーボネート及びジヒドロキシ化合物を回収することができる。
洗浄工程におけるスクラバの塔底液を洗浄液として洗浄工程に供給する液の質量比は、洗浄工程入口の排出蒸気量に対して、好ましくは0.1以上10以下であり、より好ましくは0.5以上7以下であり、更に好ましくは1以上5以下である。洗浄工程入口の排出蒸気量とは、スクラバに導入される排出蒸気量を意味する。
(塔底液)
洗浄工程におけるスクラバの塔底液は、洗浄液が排出蒸気と接触し、スクラバの塔底に蓄積される液体組成物である。塔底液中のジアリールカーボネートの含有量は、好ましくは20質量%~90質量%であり、より好ましくは40質量%~90質量%であり、更に好ましくは60質量%~90質量%である。
洗浄工程におけるスクラバの塔底液は、洗浄液が排出蒸気と接触し、スクラバの塔底に蓄積される液体組成物である。塔底液中のジアリールカーボネートの含有量は、好ましくは20質量%~90質量%であり、より好ましくは40質量%~90質量%であり、更に好ましくは60質量%~90質量%である。
洗浄工程のスクラバは、不規則充填物を備えることが好ましい。洗浄工程にて、排出蒸気を不規則充填物に通過させながら、洗浄液と接触させることで、排出蒸気中のジアリールカーボネート及びジヒドロキシ化合物の回収率を高めることができ、ジヒドロキシ化合物のロス量をより顕著に低減することができる。
洗浄工程において、飛沫同伴分の液滴をデミスタにより分離することが好ましい。排出蒸気は、洗浄液と接触後、排出蒸気には、飛沫同伴分の液滴が含まれることがある。飛沫同伴分の液滴には、ジアリールカーボネート及びジヒドロキシ化合物も含まれ、当該液滴をデミスタにより分離することで、これらの化合物の回収率を高めることができる。
デミスタの空間率は、好ましくは95vol%~99vol%であり、より好ましくは97vol%~99vol%であり、更に好ましくは98vol%~99vol%である。「デミスタの空間率」とは、デミスタの全容積に対する空間の容積の割合である。
凝縮工程では、洗浄工程により洗浄された排出蒸気を凝縮する。洗浄工程により洗浄された排出蒸気には、ヒドロキシアリール化合物が含まれ、凝縮工程にて液体に凝縮される。本実施形態に係る製造方法では、洗浄工程を含むため、重合反応に再利用可能なジアリールカーボネート及びジヒドロキシ化合物が排出蒸気中から分離されるため、これらの化合物のロス量を低減することができる。また、凝縮工程により、純度の高いヒドロキシアリール化合物が得られるため、ジアリールカーボネートの製造などに再利用しやすい液体組成物が得られる。
本実施形態に係るポリカーボネートの製造方法では、洗浄工程のスクラバの塔底液の少なくとも一部を重合反応器に供給する。これにより、洗浄工程で回収されたジアリールカーボネート及びジヒドロキシ化合物を重合工程にて再利用することで、原料の使用効率を高めることができる。
上述の各工程は逐次行われてもよいが、連続的に同時に行われることが好ましい。
なお、上述のポリカーボネートの製造装置で製造されたポリカーボネートは、後述の後重合工程に送られ、高分子量のポリカーボネートを製造してもよい。
<後重合工程>
後重合工程では、上述の重合工程で得られたポリカーボネートを更に重合し、より重合度の高いポリカーボネートを製造する。
後重合工程で製造されるポリカーボネートの数平均分子量は、通常500~100000であり、好ましくは2000~30000である。後重合工程で用いる重合反応器には特に制限はないが、副生するヒドロキシアリール化合物等を蒸発させるための面積の大きい重合反応器が好ましい。具体的には薄膜重合反応器、遠心式薄膜蒸発重合反応器、表面更新型二軸混練重合反応器、二軸横型攪拌重合反応器、濡れ壁式重合反応器、自由落下させながら重合する多孔板型重合反応器、支持体に沿ってポリマーを溶融落下せしめて重合を進行させる重合反応器、例えばワイヤー付多孔板型重合反応器等を用い、これらを単独又は組み合わせた重合反応器が用いられる。後重合工程では、上述の製造装置を複数結合して重合してもよい。後重合工程では、支持体に沿ってポリマーを溶融落下せしめて重合を進行させることが好ましい。
後重合工程では、上述の重合工程で得られたポリカーボネートを更に重合し、より重合度の高いポリカーボネートを製造する。
後重合工程で製造されるポリカーボネートの数平均分子量は、通常500~100000であり、好ましくは2000~30000である。後重合工程で用いる重合反応器には特に制限はないが、副生するヒドロキシアリール化合物等を蒸発させるための面積の大きい重合反応器が好ましい。具体的には薄膜重合反応器、遠心式薄膜蒸発重合反応器、表面更新型二軸混練重合反応器、二軸横型攪拌重合反応器、濡れ壁式重合反応器、自由落下させながら重合する多孔板型重合反応器、支持体に沿ってポリマーを溶融落下せしめて重合を進行させる重合反応器、例えばワイヤー付多孔板型重合反応器等を用い、これらを単独又は組み合わせた重合反応器が用いられる。後重合工程では、上述の製造装置を複数結合して重合してもよい。後重合工程では、支持体に沿ってポリマーを溶融落下せしめて重合を進行させることが好ましい。
後重合工程の反応圧力は、通常2670Pa(20mmHg)以下、1330Pa(10mmHg)以下が好ましく、670Pa(5mmHg)以下がより好ましい。高分子量のポリカーボネートを製造する場合には、後重合工程の反応圧力は、267Pa(2mmHg)以下が好ましい。
後重合工程の反応の温度は、通常50~350℃、好ましくは100~290℃の温度の範囲で選ばれる。
本実施形態のポリカーボネートの製造装置において、ポリカーボネートの製造を行う際には、例えば、国際公開第2005/121213号公報に記載されている公知の触媒失活剤を用いてもよい。触媒失活剤の使用量は、エステル交換触媒1モル当たり0.5~50モルの割合が好ましく、より好ましくは0.5~10モルの割合で、更に好ましくは0.8~5モルの割合である。触媒失活剤は、例えば、押出機において添加される。
ヒドロキシ基とアリールカーボネート基の比率に特に制限はないが、通常95:5~5:95の範囲であり、好ましくは90:10~10:90の範囲であり、更に好ましくは80:20~20:80の範囲である。特に好ましいのは、末端基中のフェニルカーボネート基の占める割合が85モル%以上のポリカーボネートである。
ポリカーボネートは、複数のポリカーボネート主鎖を包含してなり、この複数のポリカーボネート主鎖が全体として、エステル結合及びエーテル結合からなる群より選ばれる1種の分岐を介して少なくとも1つの側鎖と結合して、部分的に分岐したものであってもよい。
[回収方法]
以上、本実施形態に係るポリカーボネートの製造方法について説明した。本実施形態に係るポリカーボネートの製造方法は、別の側面からはジヒドロキシ化合物の回収方法でもある。
本実施形態に係るジヒドロキシ化合物の回収方法は、
ジヒドロキシ化合物及びジアリールカーボネート、又はこれらのプレポリマーを重合する重合反応器から排出されるヒドロキシアリール化合物、ジアリールカーボネート及びジヒドロキシ化合物を含む排出蒸気をスクラバで洗浄液と接触させる洗浄工程と、
前記洗浄工程により洗浄された排出蒸気を凝縮する凝縮工程と、を含む。
本実施形態に係る回収方法によれば、重合反応器から排出される蒸気からジヒドロキシ化合物を回収し、当該ジヒドロキシ化合物のロス量を低減することができる。
なお、洗浄工程、凝縮工程は、上述のとおりであるので説明を省略する。
以上、本実施形態に係るポリカーボネートの製造方法について説明した。本実施形態に係るポリカーボネートの製造方法は、別の側面からはジヒドロキシ化合物の回収方法でもある。
本実施形態に係るジヒドロキシ化合物の回収方法は、
ジヒドロキシ化合物及びジアリールカーボネート、又はこれらのプレポリマーを重合する重合反応器から排出されるヒドロキシアリール化合物、ジアリールカーボネート及びジヒドロキシ化合物を含む排出蒸気をスクラバで洗浄液と接触させる洗浄工程と、
前記洗浄工程により洗浄された排出蒸気を凝縮する凝縮工程と、を含む。
本実施形態に係る回収方法によれば、重合反応器から排出される蒸気からジヒドロキシ化合物を回収し、当該ジヒドロキシ化合物のロス量を低減することができる。
なお、洗浄工程、凝縮工程は、上述のとおりであるので説明を省略する。
以下、実施例により本実施形態を更に具体的に説明するが、本実施形態は以下の実施例に限定されるものではない。
[実施例1]
図2に示す装置を用いた。
ジヒドロキシ化合物としてビスフェノール-A(BPA)、ジアリールカーボネートとしてジフェニルカーボネート(DPC)を用いた。重合反応器1は220℃/70mmHgで運転された。スクラバ2は、材質としてステンレス鋼を用い、理論段数を1段分とした。
図2に示す装置を用いた。
ジヒドロキシ化合物としてビスフェノール-A(BPA)、ジアリールカーボネートとしてジフェニルカーボネート(DPC)を用いた。重合反応器1は220℃/70mmHgで運転された。スクラバ2は、材質としてステンレス鋼を用い、理論段数を1段分とした。
前段の重合反応器1からのプロセス蒸気を8900kg/時間の流量でスクラバ2の塔底部に導入した。スクラバ2では、洗浄液として、ジアリールカーボネートを使用した。スクラバ2の塔頂からのプロセス蒸気は10650kg/時間であり、凝縮器3に導入された。スクラバ2の塔底部のプロセス液流量が16250kg/時間であり、プロセス液組成がDPC質量比で80wt%であった。内250kg/時間は重合反応器1に導入され、16000kg/時間は再度スクラバ2の塔頂に洗浄液として導入された。凝縮器3の塔底部のプロセス液流量が10650kg/時間であり、内8650kg/時間は抜き出され、2000kg/時間は再度スクラバ2の塔頂に洗浄液として導入された。凝縮器3において、抜き出されたプロセス液は、BPA濃度が20質量ppmであった。以上の結果からジヒドロキシ化合物のロス量を低減できることがわかった。
後段の重合反応器1’は270℃/32mmHgで運転された。スクラバ2’は、材質としてステンレス鋼を用い、理論段数を1段分とした。
重合反応器1’からのプロセス蒸気を1380kg/時間の流量でスクラバ2’の塔底部に導入した。スクラバ2’の塔頂からのプロセス蒸気は1830kg/時間であり、凝縮器3’に導入された。スクラバ2’の塔底部のプロセス液流量が4050kg/時間であり、プロセス液組成がDPC質量比で90%であった。内50kg/時間は重合反応器1’に導入され、4000kg/時間は再度スクラバ2’の塔頂に洗浄液として導入された。凝縮器3’の塔底部のプロセス液流量が1830kg/時間であり、内1330kg/時間は抜き出され、500kg/時間は再度スクラバ2’の塔頂に洗浄液として導入された。凝縮器3’において、抜き出されたプロセス液は、BPA濃度が40質量ppmであった。以上の結果からジヒドロキシ化合物のロス量を低減できることがわかった。
[実施例2]
図1に示した装置を用いた。
ジヒドロキシ化合物としてビスフェノール-A(BPA)、ジアリールカーボネートとしてジフェニルカーボネート(DPC)を用いた。重合反応器1は220℃/70mmHgで運転された。スクラバ2は、材質としてステンレス鋼を用い、理論段数を1段分とした。
図1に示した装置を用いた。
ジヒドロキシ化合物としてビスフェノール-A(BPA)、ジアリールカーボネートとしてジフェニルカーボネート(DPC)を用いた。重合反応器1は220℃/70mmHgで運転された。スクラバ2は、材質としてステンレス鋼を用い、理論段数を1段分とした。
前段の重合反応器1からのプロセス蒸気を8670kg/時間の流量でスクラバ2の塔底部に導入した。スクラバ2の塔頂からのプロセス蒸気は9850kg/時間であり、凝縮器3に導入された。スクラバ2の塔底部のプロセス液流量が2820kg/時間であり、プロセス液組成がDPCの含有量が30wt%であった。内20kg/時間は重合反応器1に導入され、2800kg/時間は再度スクラバ2の塔頂に洗浄液として導入された。凝縮器3の塔底部のプロセス液流量が9850kg/時間であり、内8650kg/時間は抜き出され、1200kg/時間は再度スクラバ2の塔頂に洗浄液として導入された。凝縮器3において、抜き出されたプロセス液は、BPA濃度が2000質量ppmであった。以上の結果からジヒドロキシ化合物のロス量を低減できることがわかった。
後段の重合反応器1’は270℃/32mmHgで運転された。スクラバ2’は、材質としてステンレス鋼を用い、理論段数を1段分とした。
重合反応器1’からのプロセス蒸気を1340kg/時間の流量でスクラバ2’の塔底部に導入した。スクラバ2’の塔頂からのプロセス蒸気は1660kg/時間であり、凝縮器3’に導入された。スクラバ2’の塔底部のプロセス液流量が710kg/時間であり、プロセス液組成がDPC質量比で20%であった。内10kg/時間は重合反応器1’に導入され、700kg/時間は再度スクラバ2’の塔頂に洗浄液として導入された。凝縮器3’の塔底部のプロセス液流量が1660kg/時間であり、内1330kg/時間は抜き出され、330kg/時間は再度スクラバ2’の塔頂に洗浄液として導入された。凝縮器3’において、抜き出されたプロセス液は、BPA濃度が4000質量ppmであった。以上の結果からジヒドロキシ化合物のロス量を低減できることがわかった。
重合反応器1’からのプロセス蒸気を1340kg/時間の流量でスクラバ2’の塔底部に導入した。スクラバ2’の塔頂からのプロセス蒸気は1660kg/時間であり、凝縮器3’に導入された。スクラバ2’の塔底部のプロセス液流量が710kg/時間であり、プロセス液組成がDPC質量比で20%であった。内10kg/時間は重合反応器1’に導入され、700kg/時間は再度スクラバ2’の塔頂に洗浄液として導入された。凝縮器3’の塔底部のプロセス液流量が1660kg/時間であり、内1330kg/時間は抜き出され、330kg/時間は再度スクラバ2’の塔頂に洗浄液として導入された。凝縮器3’において、抜き出されたプロセス液は、BPA濃度が4000質量ppmであった。以上の結果からジヒドロキシ化合物のロス量を低減できることがわかった。
[実施例3]
図1に示した装置を用いた。
ジヒドロキシ化合物としてビスフェノール-A(BPA)、ジアリールカーボネートとしてジフェニルカーボネート(DPC)を用いた。重合反応器1は220℃/70mmHgで運転された。スクラバ2は、材質としてステンレス鋼を用い、理論段数を1段分とした。

重合反応器1からのプロセス蒸気を10500kg/時間の流量でスクラバ2の塔底部に導入した。スクラバ2の塔頂からのプロセス蒸気は12650kg/時間であり、凝縮器3に導入された。スクラバ2の塔底部のプロセス液流量が33850kg/時間であり、プロセス液組成がDPC質量比で60%であった。内1850kg/時間は重合反応器1に導入され、32000kg/時間は再度スクラバ2の塔頂に洗浄液として導入された。凝縮器3の塔底部のプロセス液流量が12650kg/時間であり、内8650kg/時間は抜き出され、4000kg/時間は再度スクラバ2の塔頂に洗浄液として導入された。凝縮器3において、抜き出されたプロセス液は、BPA濃度が1質量ppmであった。以上の結果からジヒドロキシ化合物のロス量を低減できることがわかった。

重合反応器1’からのプロセス蒸気を1560kg/時間の流量でスクラバ2’の塔底部に導入した。スクラバ2’の塔頂からのプロセス蒸気は2030kg/時間であり、凝縮器3’に導入された。スクラバ2’の塔底部のプロセス液流量が8230kg/時間であり、プロセス液組成がDPC質量比で90%であった。内230kg/時間は重合反応器1’に導入され、8000kg/時間は再度スクラバ5の塔頂に洗浄液として導入された。凝縮器3’の塔底部のプロセス液流量が2030kg/時間であり、内1330kg/時間は抜き出され、700kg/時間は再度スクラバ2’の塔頂に洗浄液として導入された。凝縮器3’において、抜き出されたプロセス液は、BPA濃度が5質量ppmであった。以上の結果からジヒドロキシ化合物のロス量を低減できることがわかった。
[比較例1]
図3に示す装置を用いた。図3に示す装置は、スクラバ2を有さない装置であり、本実施形態に係るポリカーボネート製造装置と共通する構成については、同一記号を付して説明を省略する。

プロセス蒸気を8650kg/時間の流量で凝縮器3に導入した。凝縮器3の塔底部のプロセス液流量が8650kg/時間であり、抜き出されたプロセス液は、BPA濃度が4000質量ppmであった。
プロセス蒸気を1330kg/時間の流量で凝縮器3’に導入した。凝縮器3’の塔底部のプロセス液流量が1330kg/時間であり、抜き出されたプロセス液は、BPA濃度が9000質量ppmであった。
本実施形態に係るポリカーボネートの製造方法は、ポリカーボネートの製造分野において、産業上の利用可能性を有する。

前記重合工程における重合反応器から排出されるヒドロキシアリール化合物、ジアリールカーボネート及びジヒドロキシ化合物を含む排出蒸気をスクラバで洗浄液と接触させる洗浄工程と、
前記洗浄工程により洗浄された排出蒸気を凝縮する凝縮工程と、を含み、
前記洗浄工程の前記スクラバの塔底液の少なくとも一部を前記重合反応器に供給する、
