Abstract
FRPの銅箔エッチング及び加熱乾燥前後における寸法変化率が小さくなるFRP前駆体の製造方法及びFRPの製造方法を提供する。具体的には、シート状の骨材の少なくとも一方の表面に熱硬化性樹脂フィルムを貼付することによるFRP前駆体の製造方法であって、前記貼付の後、FRP前駆体を1.5~5.5N/25mmの張力を付与しながら搬送することを含むFRP前駆体の製造方法を提供する。
Description
本開示は、FRP前駆体の製造方法及びFRPの製造方法に関する。
FRP(Fiber Reinforced Plastics;繊維強化プラスチック)は、ファイバー等の弾性率の高い材料を骨材とし、その骨材を、プラスチックのような母材(マトリックス)の中に入れて強度を向上させた複合材料であり、耐候性、耐熱性、耐薬品性及び軽量性を生かし、安価且つ軽量で高耐久性を有する複合材料である。
これらの性能を生かして、FRPは幅広い分野で使用されている。例えば、該FRPは、造型性及び高強度を有することから、住宅機器、船舶、車両及び航空機等の構造材、並びに絶縁性を生かして電子機器等の幅広い分野で使用されている。

FRPの製造方法としては、(1)骨材を敷き詰めた合わせ型に樹脂を注入する、RTM(Resin Transfer Molding、樹脂トランスファー成形)法、(2)骨材を敷き、樹脂を脱泡しながら多重積層する、ハンドレイアップ法及びスプレーアップ法及び(3)予め骨材と樹脂とを混合したシート状のものを金型で圧縮成型する、SMC(Sheet Molding Compound)プレス法等を利用する方法が挙げられる。
FRPをプリント配線板に用いる場合、プリント配線板用のFRPの厚みは、他の用途のFRPの厚みと比較して薄くすることが要求される。また、プリント配線板用のFRPには、FRPを成型した後の厚みのばらつきの許容範囲が狭いこと、及びボイドがないこと等、高いスペックが要求される。
そのため、プリント配線板用のFRPの多くが、ハンドレイアップ(Hand Lay-up;HLU)法で製造されている。ハンドレイアップ法は、塗工機を用いて、骨材に、樹脂成分を溶解した樹脂ワニスを塗布し、乾燥させて溶剤除去及び熱硬化を行う製造方法である。工業的には、樹脂ワニスを仕込んだ容器中へ骨材を搬送し、樹脂ワニスを含浸したFRP前駆体をロール・ツー・ロールで縦型の乾燥炉に引き上げて搬送する竪型塗工法が採用される(特許文献1参照)。
そのため、プリント配線板用のFRPの多くが、ハンドレイアップ(Hand Lay-up;HLU)法で製造されている。ハンドレイアップ法は、塗工機を用いて、骨材に、樹脂成分を溶解した樹脂ワニスを塗布し、乾燥させて溶剤除去及び熱硬化を行う製造方法である。工業的には、樹脂ワニスを仕込んだ容器中へ骨材を搬送し、樹脂ワニスを含浸したFRP前駆体をロール・ツー・ロールで縦型の乾燥炉に引き上げて搬送する竪型塗工法が採用される(特許文献1参照)。
しかし、近年、電子機器に使用される電子部品において、使用上の利便性の観点等から、より一層の軽量化及び小型化が求められており、電子部品に使用されるプリント配線板においても薄型化及び小型化され、配線パターンの細密化及び絶縁層の厚みの薄型化が進んでいる。そのため、FRPの薄型化が求められており、FRPが含有する骨材の薄型化が必要になってきている。竪型塗工法において骨材を薄型化していくと、樹脂ワニスを含浸したFRP前駆体をロール・ツー・ロールで引き上げる際に、FRP前駆体の自重が骨材の耐荷重を上回って切れてしまうことがあった。
一方、竪型塗工法以外の方法としては、熱硬化性樹脂をフィルム状にした樹脂フィルムを予め作製しておき、骨材と該樹脂フィルムとを接合した後に加熱処理する工程を有するFRP前駆体の製造方法が知られている(特許文献2参照)。
特許文献2に記載の方法について本発明者等が鋭意検討したところ、FRP前駆体の製造条件が、FRP前駆体の硬化物であるFRP、特に銅箔を有するFRPにおいて、「銅箔エッチング及び加熱乾燥」の前後における「寸法変化率」に影響を及ぼすことが判明した。FRPの寸法変化率は、一般的には、一定値であってロット間で変化しなければ大きな問題はないが、寸法変化率自体が小さければロット間での変化も抑制される傾向にあるため、工業的な実施においては、寸法変化率が小さくなることが好ましい。ここで、ロットとは、同一条件で製造される製品を意味する。
そこで、本開示の課題は、FRPの銅箔エッチング及び加熱乾燥後の寸法変化率が小さくなるFRP前駆体の製造方法及びFRPの製造方法を提供することにある。

本発明者らは、上記の課題を解決すべく鋭意研究した結果、本開示によって上記の課題を解決し得ることを見出した。本開示は、以下の[1]~[5]の実施形態を含む。

本開示によれば、FRPの銅箔エッチング及び加熱乾燥後の寸法変化率が小さくなるFRP前駆体の製造方法及びFRPの製造方法を提供することができる。
本明細書中に記載されている数値範囲において、その数値範囲の上限値又は下限値は、実施例に示されている値に置き換えてもよい。また、数値範囲の下限値及び上限値は、それぞれ他の数値範囲の下限値又は上限値と任意に組み合わせられる。数値範囲「AA~BB」という表記においては、両端の数値AA及びBBがそれぞれ下限値及び上限値として数値範囲に含まれる。
本明細書において、例えば、「10以上」という記載は、10及び10を超える数値を意味し、数値が異なる場合もこれに準ずる。また、例えば、「10以下」という記載は、10及び10未満の数値を意味し、数値が異なる場合もこれに準ずる。
また、本明細書に例示する各成分及び材料は、特に断らない限り、1種を単独で使用してもよいし、2種以上を併用してもよい。本明細書において、樹脂組成物中の各成分の含有量は、樹脂組成物中にある各成分に該当する物質が複数存在する場合、特に断らない限り、樹脂組成物中に存在する当該複数の物質の合計量を意味する。

本明細書において、「樹脂成分」とは、樹脂組成物を構成する固形分のうち、後述する(C)無機充填材等の無機化合物を除く、全ての成分と定義する。
本明細書において、「固形分」とは、樹脂組成物中の有機溶媒以外の成分のことをいう。すなわち、固形分は、25℃付近で液状のものを含み、さらに、25℃付近で水飴状又はワックス状のものも含む。
本明細書に記載されている「~~を含有する」という表現は、~~に記載されるものが反応し得る場合には反応した状態で含有していてもよいし、単に~~を含有していてもよいし、これらの両方の態様が含まれていてもよい。
本明細書における記載事項を任意に組み合わせた態様も本開示及び本実施形態に含まれる。
本明細書において、「固形分」とは、樹脂組成物中の有機溶媒以外の成分のことをいう。すなわち、固形分は、25℃付近で液状のものを含み、さらに、25℃付近で水飴状又はワックス状のものも含む。
本明細書に記載されている「~~を含有する」という表現は、~~に記載されるものが反応し得る場合には反応した状態で含有していてもよいし、単に~~を含有していてもよいし、これらの両方の態様が含まれていてもよい。

[FRP前駆体の製造方法]
本実施形態の一態様は、シート状の骨材の少なくとも一方の表面に熱硬化性樹脂フィルム(以下、単に「樹脂フィルム」と称することがある。)を貼付することによるFRP前駆体の製造方法であって、前記貼付の後、FRP前駆体を1.5~5.5N/25mmの張力を付与しながら搬送することを含む、FRP前駆体の製造方法である。
前記張力が1.5N/25mm以上であることにより、骨材が折り重なった状態で樹脂フィルムが骨材に含浸するのを避けることができる。また、前記張力が5.5N/25mm以下であることにより、FRP前駆体の硬化物であるFRP、特に銅箔を有するFRPの「銅箔エッチング及び加熱乾燥」前後における寸法変化率(以下、単にFRPの寸法変化率と称することがある。)を低減することができる。FRPの寸法変化率を低減することができるようになったのは、本実施形態の製造方法によって、FRP前駆体の内部に残存する応力又は歪みを低減することができたためであると推察する。
同様の観点から、前記張力は、1.8~5.0N/25mmであることが好ましく、1.8~4.5N/25mmであることがより好ましく、1.8~4.2N/25mmであることがさらに好ましく、1.8~3.5N/25mmであることが特に好ましい。
本実施形態の一態様は、シート状の骨材の少なくとも一方の表面に熱硬化性樹脂フィルム(以下、単に「樹脂フィルム」と称することがある。)を貼付することによるFRP前駆体の製造方法であって、前記貼付の後、FRP前駆体を1.5~5.5N/25mmの張力を付与しながら搬送することを含む、FRP前駆体の製造方法である。
前記張力が1.5N/25mm以上であることにより、骨材が折り重なった状態で樹脂フィルムが骨材に含浸するのを避けることができる。また、前記張力が5.5N/25mm以下であることにより、FRP前駆体の硬化物であるFRP、特に銅箔を有するFRPの「銅箔エッチング及び加熱乾燥」前後における寸法変化率(以下、単にFRPの寸法変化率と称することがある。)を低減することができる。FRPの寸法変化率を低減することができるようになったのは、本実施形態の製造方法によって、FRP前駆体の内部に残存する応力又は歪みを低減することができたためであると推察する。
同様の観点から、前記張力は、1.8~5.0N/25mmであることが好ましく、1.8~4.5N/25mmであることがより好ましく、1.8~4.2N/25mmであることがさらに好ましく、1.8~3.5N/25mmであることが特に好ましい。
以下、図1を参照して、本実施形態に係るFRP前駆体の製造方法及び該製造方法に使用し得るFRP前駆体の製造装置1の実施形態について説明する。なお、FRP前駆体の製造装置1は、一対の樹脂フィルム(熱硬化性樹脂フィルム)54を、それぞれ、シート状の骨材40の両面に貼付する装置として説明するが、1つの樹脂フィルム54をシート状の骨材40の一方の表面にのみ貼付する装置としてもよい。この場合、図1において、骨材40より下側(又は上側)にある、一方の樹脂フィルム送出装置3、保護フィルム剥がし機構4、及び、保護フィルム巻取装置5は不要である。
本実施形態に係るFRP前駆体の製造方法は、FRP前駆体の製造装置1を使用して行うことができる。FRP前駆体の製造装置1は、特に制限されるものではないが、真空ラミネーター等を採用した場合に生じ易い作業性の問題を避ける観点から、大気圧下に置かれていてもよく、大気圧下に置かれていることが好ましい。つまり、シート状の骨材の少なくとも一方の表面に熱硬化性樹脂フィルムを貼付することを大気圧下で実施してもよい。ここで、本明細書中、「大気圧下」は「常圧下」と同義である。
本実施形態に係るFRP前駆体の製造方法は、FRP前駆体の製造装置1を使用して行うことができる。FRP前駆体の製造装置1は、特に制限されるものではないが、真空ラミネーター等を採用した場合に生じ易い作業性の問題を避ける観点から、大気圧下に置かれていてもよく、大気圧下に置かれていることが好ましい。つまり、シート状の骨材の少なくとも一方の表面に熱硬化性樹脂フィルムを貼付することを大気圧下で実施してもよい。ここで、本明細書中、「大気圧下」は「常圧下」と同義である。
FRP前駆体の製造装置1は、骨材送出装置2と、一対の樹脂フィルム送出装置3及び3と、シート加熱圧接装置6と、FRP前駆体巻取装置8と、を備える。FRP前駆体の製造装置1は、さらに、シート加圧冷却装置7と、一対の保護フィルム剥がし機構4及び4と、一対の保護フィルム巻取装置5及び5と、を備えることが好ましい。
なお、「前記貼付の後、FRP前駆体を1.5~5.5N/25mmの張力を付与しながら搬送する」ことは、FRP前駆体の製造装置1において、シート加熱圧接装置6からFRP前駆体巻取装置8へ搬送されるFRP前駆体に1.5~5.5N/25mmの張力を付与することを意味する。シート加熱圧接装置6からFRP前駆体巻取装置8へ搬送されるFRP前駆体に付与する張力は、FRP前駆体巻取装置8の巻取速度を変更することによって調整可能である。
一方、骨材送出装置2からシート加熱圧接装置6へ搬送される骨材に付与する張力は、シート加熱圧接装置6からFRP前駆体巻取装置8へ搬送されるFRP前駆体に付与する張力と同じであることが好ましく、具体的には、1.5~5.5N/25mmであることが好ましく、1.8~5.0N/25mmであることがより好ましく、1.8~4.5N/25mmであることがさらに好ましく、1.8~4.2N/25mmであることが特に好ましく、1.8~3.5N/25mmであることが最も好ましい。骨材送出装置2からシート加熱圧接装置6へ搬送される骨材に付与する張力は、骨材送出装置2の送出速度を変更することによって調整可能である。
なお、「前記貼付の後、FRP前駆体を1.5~5.5N/25mmの張力を付与しながら搬送する」ことは、FRP前駆体の製造装置1において、シート加熱圧接装置6からFRP前駆体巻取装置8へ搬送されるFRP前駆体に1.5~5.5N/25mmの張力を付与することを意味する。シート加熱圧接装置6からFRP前駆体巻取装置8へ搬送されるFRP前駆体に付与する張力は、FRP前駆体巻取装置8の巻取速度を変更することによって調整可能である。
一方、骨材送出装置2からシート加熱圧接装置6へ搬送される骨材に付与する張力は、シート加熱圧接装置6からFRP前駆体巻取装置8へ搬送されるFRP前駆体に付与する張力と同じであることが好ましく、具体的には、1.5~5.5N/25mmであることが好ましく、1.8~5.0N/25mmであることがより好ましく、1.8~4.5N/25mmであることがさらに好ましく、1.8~4.2N/25mmであることが特に好ましく、1.8~3.5N/25mmであることが最も好ましい。骨材送出装置2からシート加熱圧接装置6へ搬送される骨材に付与する張力は、骨材送出装置2の送出速度を変更することによって調整可能である。
骨材送出装置2は、シート状の骨材40が巻かれたロールを巻き方向とは反対方向に回転させて、ロールに巻かれた骨材40を送り出す装置である。図1において、骨材送出装置2は、骨材40をロールの下側からシート加熱圧接装置6に向けて送り出している。
一対の樹脂フィルム送出装置3,3は、保護フィルム付き樹脂フィルム50が巻かれたロールと、送り出される保護フィルム付き樹脂フィルム50に所定の張力を付与しながらロールを回転可能に支持する支持機構とを有し、保護フィルム付き樹脂フィルム50が巻かれたロールを巻き方向とは反対方向に回転させて、ロールに巻かれた保護フィルム付き樹脂フィルム50を送り出す装置である。ここで、保護フィルム付き樹脂フィルム50に付与する張力は、シート加熱圧接装置6からFRP前駆体巻取装置8へ搬送されるFRP前駆体に付与する張力と同じであることが好ましく、具体的には、1.5~5.5N/25mmであることが好ましく、1.8~5.0N/25mmであることがより好ましく、1.8~4.5N/25mmであることがさらに好ましく、1.8~4.2N/25mmであることが特に好ましく、1.8~3.5N/25mmであることが最も好ましい。保護フィルム付き樹脂フィルム50に付与する張力は、樹脂フィルム送出装置3,3の送出速度を変更することによって調整可能である。
保護フィルム付き樹脂フィルム50は、樹脂フィルム54と、樹脂フィルム54の片方の骨材側フィルム表面(樹脂フィルム54の両表面のうち、骨材40側の表面)54aに積層された保護フィルム52とを含むシート状のフィルムである。

同様に他方の保護フィルム剥がし機構4は、他方の樹脂フィルム送出装置3から送り出され、他方の保護フィルム剥がし機構4に向けて進む他方の保護フィルム付き樹脂フィルム50を、回転する転向ロールの表面で受け、他方の保護フィルム付き樹脂フィルム50のうち他方の樹脂フィルム54をシート加熱圧接装置6に向けて進ませると共に、他方の保護フィルム52を他方の保護フィルム巻取装置5に向けて進ませることにより、他方の保護フィルム付き樹脂フィルム50から他方の保護フィルム52を剥がす機構である。これにより、他方の樹脂フィルム54の骨材側フィルム表面54aが露出する。
一対の保護フィルム巻取装置5,5は、それぞれ、送り出された骨材40の表面40a側及び裏面40b側に位置し、一対の保護フィルム剥がし機構4,4で剥がされた、保護フィルム52,52を巻き取る巻取装置である。
シート加熱圧接装置6は、一対の加圧ロールと、一対の加圧ロールに圧縮力を付与する機構(図示せず)とを有する。該一対の加圧ロールは、所定の設定された温度で加熱ができるよう、内部に加熱体を有する。
シート加熱圧接装置6は、入り込んだ骨材40に樹脂フィルム54,54を回転する一対の加圧ロールで圧接させてシート状のFRP前駆体60を形成する(フィルム圧接工程)と共に、FRP前駆体60をシート加圧冷却装置7に向けて送り出す。
具体的には、骨材送出装置2から送り出された骨材40の表面40a及び裏面40bに、それぞれ、一対の保護フィルム剥がし機構4,4から送り出された樹脂フィルム54,54が積層するように、骨材送出装置2から送り出された骨材40と、一対の保護フィルム剥がし機構4,4からそれぞれ送り出された樹脂フィルム54,54とが、一対の加圧ロールの間に入り込む。
このとき、一方の樹脂フィルム54の骨材側フィルム表面54a側が骨材40の表面40a側に接着するように、一方の樹脂フィルム54が骨材40に積層し、また、他方の樹脂フィルム54の骨材側フィルム表面54a側が骨材40の裏面40b側に接着するように、他方の樹脂フィルム54が骨材40に積層した状態で、シート加熱圧接装置6によって圧接されて樹脂フィルム54が骨材40に含浸することでFRP前駆体60が形成される。
具体的には、骨材送出装置2から送り出された骨材40の表面40a及び裏面40bに、それぞれ、一対の保護フィルム剥がし機構4,4から送り出された樹脂フィルム54,54が積層するように、骨材送出装置2から送り出された骨材40と、一対の保護フィルム剥がし機構4,4からそれぞれ送り出された樹脂フィルム54,54とが、一対の加圧ロールの間に入り込む。
このとき、一方の樹脂フィルム54の骨材側フィルム表面54a側が骨材40の表面40a側に接着するように、一方の樹脂フィルム54が骨材40に積層し、また、他方の樹脂フィルム54の骨材側フィルム表面54a側が骨材40の裏面40b側に接着するように、他方の樹脂フィルム54が骨材40に積層した状態で、シート加熱圧接装置6によって圧接されて樹脂フィルム54が骨材40に含浸することでFRP前駆体60が形成される。
シート加圧冷却装置7は、一対の冷却加圧ロールと、一対の冷却加圧ロールに圧縮力を付与する機構(図示せず)とを有する。一対の冷却加圧ロールは、シート加熱圧接装置6から送り出された高温のFRP前駆体60を、回転する一対の冷却加圧ロールで圧縮すると共に冷却し、FRP前駆体巻取装置8に送り出す。
FRP前駆体巻取装置8は、シート加圧冷却装置7から送り出されたシート状のFRP前駆体60を巻き取るロールと、ロールを回転させる駆動機構(図示せず)とを有する。
以上のFRP前駆体の製造装置1は、以下のように動作する。
先ず、骨材送出装置2からシート状の骨材40を、シート加熱圧接装置6に向けて送り出す。このとき、骨材40の表面40a及び裏面40bは、露出している。
他方、保護フィルム52が、送り出された骨材40側になるように、一方の保護フィルム付き樹脂フィルム50を一方の樹脂フィルム送出装置3のロールの下側から一方の保護フィルム剥がし機構4に向けて送り出している。また、保護フィルム52が、送り出された骨材40側になるように、他方の保護フィルム付き樹脂フィルム50を他方の樹脂フィルム送出装置3のロールの上側から他方の保護フィルム剥がし機構4に向けて送り出している。
次に、送り出された一方の保護フィルム付き樹脂フィルム50は、一方の保護フィルム剥がし機構4である転向ロールに架けられて転向する際に、骨材側フィルム表面54aが露出するように、一方の保護フィルム付き樹脂フィルム50から一方の保護フィルム52を剥がして一方の樹脂フィルム54をシート加熱圧接装置6に向けて進ませる。これにより、一方の樹脂フィルム54の骨材側フィルム表面54aが露出する。同様に、送り出された他方の保護フィルム付き樹脂フィルム50は、他方の保護フィルム剥がし機構4である転向ロールに架けられて転向する際に、骨材側フィルム表面54aが露出するように、他方の保護フィルム付き樹脂フィルム50から他方の保護フィルム52を剥がして他方の樹脂フィルム54をシート加熱圧接装置6に向けて進ませる。これにより、他方の樹脂フィルム54の骨材側フィルム表面54aが露出する。
剥がされた一対の保護フィルム52,52は、それぞれ、一対の保護フィルム巻取装置5,5で巻き取られる。

骨材送出装置2から送り出された骨材40に、樹脂フィルム54,54がそれぞれ積層するように、骨材送出装置2から送り出された骨材40と、一対の保護フィルム剥がし機構4,4からそれぞれ送り出された樹脂フィルム54,54とが一対の加圧ロールの間に入り込む。さらに、常圧下において、一対の樹脂フィルム54,54を、骨材40にシート加熱圧接装置6で圧接させてFRP前駆体60を得る(フィルム圧接工程)。このとき、シート加熱圧接装置6が有する一対の加圧ロールの内部にある加熱体の温度制御をすることにより、一対の加圧ロールを所定の温度に維持し、フィルム圧接工程をする際に加熱しながら加圧をする。
なお、骨材送出装置2とシート加熱圧接装置6との間には、骨材へ張力を付与し易くする観点から、適宜、支持ロール(図示せず)を有していてもよい。

ここで、本実施形態の一態様においては、骨材に樹脂フィルムを加熱圧着する際、加圧ロールの温度は、樹脂充填性の観点から、樹脂フィルムの最低溶融粘度を示す温度の+5℃~+35℃の範囲の温度が好ましく、樹脂フィルムの最低溶融粘度を示す温度の+8℃~+32℃がより好ましく、樹脂フィルムの最低溶融粘度を示す温度の+10℃~+30℃がさらに好ましい。なお、樹脂フィルムの最低溶融粘度を示す温度は、レオメータを用いて測定した値であり、より詳細には、実施例に記載の方法に従って測定した値である。加圧ロールの温度がこの条件のとき、加圧ロールのロール線圧は、樹脂充填性の観点から、好ましくは10~100N/cm、より好ましくは20~100N/cm、さらに好ましくは20~60N/cmである。
また、本実施形態の別の一態様においては、骨材に樹脂フィルムを加熱圧着する際、加圧ロールの温度がたとえ樹脂フィルムの最低溶融粘度を示す温度の+5℃未満であったとしても、加圧ロールのロール線圧が20~100N/cmであれば、十分な樹脂充填性が得られる。この場合のロール線圧は、20~80N/cmであってもよく、20~70N/cmであってもよく、20~60N/cmであってもよい。
本実施形態において、樹脂フィルムの最低溶融粘度を示す温度は、樹脂フィルムの素材によって異なるが、FRP前駆体の生産性の観点からは、60~150℃が好ましく、80~140℃がより好ましく、100~140℃がさらに好ましく、120~140℃が特に好ましい。
シート加熱圧接装置6から送り出されたFRP前駆体60を、シート加圧冷却装置7により、さらに加圧し、また、冷却する。
シート加圧冷却装置7から送り出されたFRP前駆体60を、FRP前駆体巻取装置8により、巻き取る。

[FRPの製造方法]
本開示は、前記FRP前駆体の製造方法により得られるFRP前駆体を硬化(Cステージ化)することを含む、FRPの製造方法も提供する。本明細書において、C-ステージ化とは、JIS K6900(1994年)にて定義されるC-ステージの状態にすることである。
FRP前駆体を硬化する条件に特に制限はないが、好ましくは160~250℃で15~60分間加熱することによって硬化させる。
なお、プリント配線板用のFRPの製造の場合、FRP前駆体1枚又は2~20枚重ねたものに金属箔を配置し、これを温度100~250℃、圧力0.2~10MPa、加熱時間0.1~5時間の条件で積層成形することで、FRPを含有する積層体を形成することができる。このように、必ずしもFRP前駆体を単独で硬化させる必要はなく、金属箔や、各種樹脂フィルムと積層させた状態でFRP前駆体を硬化させてもよい。
本開示は、前記FRP前駆体の製造方法により得られるFRP前駆体を硬化(Cステージ化)することを含む、FRPの製造方法も提供する。本明細書において、C-ステージ化とは、JIS K6900(1994年)にて定義されるC-ステージの状態にすることである。

以下、FRP前駆体の製造に用いる骨材及び樹脂フィルムについて具体的に説明する。
〔骨材〕
骨材としては、各種の電気絶縁材料用積層板に用いられている周知のものが使用できる。骨材の材質としては、紙、コットンリンター等の天然繊維;ガラス繊維及びアスベスト等の無機物繊維;アラミド、ポリイミド、ポリビニルアルコール、ポリエステル、テトラフルオロエチレン及びアクリル等の有機繊維;これらの混合物などが挙げられる。これらの中でも、難燃性の観点から、ガラス繊維が好ましい。ガラス繊維としては、Eガラス、Cガラス、Dガラス、Sガラス等を使用した織布又は短繊維を有機バインダーで接着したガラス織布;ガラス繊維とセルロース繊維とを混抄したものなどが挙げられる。より好ましくはガラス織布であり、さらに好ましくは、Eガラスを使用したガラス織布である。
骨材は、織布、不織布、ロービンク、チョップドストランドマット又はサーフェシングマット等のいずれの形状を有していてもよい。なお、材質及び形状は、目的とする成形物の用途や性能により選択され、1種を単独で使用してもよいし、必要に応じて、2種以上の材質及び形状を組み合わせることもできる。骨材の形状としては、織布が好ましい。
〔骨材〕

本実施形態の一態様では、骨材の厚みが25μm以下であってもよい。骨材の厚みが25μm以下であると、骨材が有する引張強度が20~150N/25mmの範囲内になる傾向があるが、骨材がこの程度の引張強度しか有していなくても、骨材が引き千切れることなく、FRP前駆体を製造することが可能である。骨材の厚みは、3~25μmであってもよく、10~23μmであってもよく、10~20μmであってもよい。骨材の単位面積当たりの質量(目付)は、7~30g/m2であってもよいし、8~25g/m2であってもよいし、10~20g/m2であってもよいし、10~15g/m2であってもよい。骨材が織布である場合、骨材の密度としては、縦50~120本/25mm、横50~120本/25mmであってもよいし、縦70~110本/25mm、横70~110本/25mmであってもよいし、縦80~105本/25mm、横80~105本/25mmであってもよい。また、骨材が有する引張強度は、20~150N/25mmであってもよく、40~100N/25mmであってもよく、45~80N/25mmであってもよく、45~65N/25mmであってもよい。
〔樹脂フィルム〕
本実施形態の製造方法に用いる樹脂フィルムは、熱硬化性樹脂フィルムであり、熱硬化性樹脂組成物をフィルム状に形成したものである。樹脂フィルムの厚みは特に制限はないが、好ましくは2~40μm、より好ましくは4~30μm、さらに好ましくは5~20μmである。
熱硬化性樹脂組成物は、少なくとも熱硬化性樹脂を含有する。該熱硬化性樹脂の他に、必要に応じて、硬化剤、硬化促進剤、無機充填材、有機充填材、カップリング剤、レベリング剤、酸化防止剤、難燃剤、難燃助剤、揺変性付与剤、増粘剤、チキソ性付与剤、可撓性材料、界面活性剤、光重合開始材等が挙げられ、これらから選択される少なくとも1つを含有することが好ましい。
以下、熱硬化性樹脂組成物が含有する各成分について順に説明する。

以下、熱硬化性樹脂組成物が含有する各成分について順に説明する。
(熱硬化性樹脂)
熱硬化性樹脂としては、エポキシ樹脂、マレイミド化合物、変性ポリフェニレンエーテル樹脂、フェノール樹脂、ポリイミド樹脂、シアネート樹脂、イソシアネート樹脂、ベンゾオキサジン樹脂、オキセタン樹脂、アミノ樹脂、不飽和ポリエステル樹脂、アリル樹脂、ジシクロペンタジエン樹脂、シリコーン樹脂、トリアジン樹脂、メラミン樹脂等が挙げられる。また、特にこれらに制限されず、公知の熱硬化性樹脂を使用できる。これらは、1種を単独で使用してもよいし、2種以上を併用することもできる。熱硬化性樹脂としては、エポキシ樹脂、マレイミド化合物、変性ポリフェニレンエーテル樹脂、フェノール樹脂、ポリイミド樹脂、シアネート樹脂及びイソシアネート樹脂からなる群から選択される1種以上を含むことが好ましく、作業性、成形性及び製造コストの観点から、エポキシ樹脂を含むことがより好ましい。
熱硬化性樹脂としては、エポキシ樹脂、マレイミド化合物、変性ポリフェニレンエーテル樹脂、フェノール樹脂、ポリイミド樹脂、シアネート樹脂、イソシアネート樹脂、ベンゾオキサジン樹脂、オキセタン樹脂、アミノ樹脂、不飽和ポリエステル樹脂、アリル樹脂、ジシクロペンタジエン樹脂、シリコーン樹脂、トリアジン樹脂、メラミン樹脂等が挙げられる。また、特にこれらに制限されず、公知の熱硬化性樹脂を使用できる。これらは、1種を単独で使用してもよいし、2種以上を併用することもできる。熱硬化性樹脂としては、エポキシ樹脂、マレイミド化合物、変性ポリフェニレンエーテル樹脂、フェノール樹脂、ポリイミド樹脂、シアネート樹脂及びイソシアネート樹脂からなる群から選択される1種以上を含むことが好ましく、作業性、成形性及び製造コストの観点から、エポキシ樹脂を含むことがより好ましい。
エポキシ樹脂としては、例えば、クレゾールノボラック型エポキシ樹脂、フェノールノボラック型エポキシ樹脂、ナフトールノボラック型エポキシ樹脂、アラルキルノボラック型エポキシ樹脂、ビフェニルノボラック型エポキシ樹脂等のノボラック型エポキシ樹脂;ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、ビスフェノールAD型エポキシ樹脂、ビスフェノールS型エポキシ樹脂、ビスフェノールT型エポキシ樹脂、ビスフェノールZ型エポキシ樹脂、テトラブロモビスフェノールA型エポキシ樹脂等のビスフェノール型エポキシ樹脂;ビフェニル型エポキシ樹脂、テトラメチルビフェニル型エポキシ樹脂、トリフェニル型エポキシ樹脂、テトラフェニル型エポキシ樹脂、ナフトールアラルキル型エポキシ樹脂、ナフタレンジオールアラルキル型エポキシ樹脂、ナフトールアラルキル型エポキシ樹脂、フルオレン型エポキシ樹脂、水素化ジシクロペンタジエン骨格を有するエポキシ樹脂、エチレン性不飽和基を骨格に有するエポキシ樹脂、脂環式型エポキシ樹脂;多官能フェノールのジグリシジルエーテル化物;これらの水素添加物等が挙げられる。エポキシ樹脂は、1種を単独で使用してもよいし、絶縁信頼性及び耐熱性の観点から、2種以上を併用してもよい。
ここで、エポキシ樹脂としては、特に制限されるわけではないが、柔軟性を付与する観点から、1分子中に2個以上のエポキシ基を有すると共に、アルキレン基の炭素数3以上のアルキレングリコールに由来する構造単位を主鎖に有するエポキシ樹脂であってもよい。また、柔軟性をより向上させる観点からは、アルキレン基の炭素数3以上のアルキレングリコールに由来する構造単位は、2個以上連続して繰り返していてもよい。
アルキレン基の炭素数3以上のアルキレングリコールとしては、アルキレン基の炭素数4以上のアルキレングリコールが好ましい。アルキレン基の炭素数の上限は、特に限定されないが、15以下が好ましく、10以下がより好ましく、8以下がさらに好ましい。
また、エポキシ樹脂として、難燃性の観点から、ハロゲン化エポキシ樹脂を用いてもよい。
アルキレン基の炭素数3以上のアルキレングリコールとしては、アルキレン基の炭素数4以上のアルキレングリコールが好ましい。アルキレン基の炭素数の上限は、特に限定されないが、15以下が好ましく、10以下がより好ましく、8以下がさらに好ましい。
また、エポキシ樹脂として、難燃性の観点から、ハロゲン化エポキシ樹脂を用いてもよい。
(硬化剤)
硬化剤としては、熱硬化性樹脂がエポキシ樹脂である場合は、フェノール系硬化剤、シアネートエステル系硬化剤、酸無水物系硬化剤、アミン系硬化剤、活性エステル基含有化合物等のエポキシ樹脂用硬化剤などが挙げられる。なお、熱硬化性樹脂がエポキシ樹脂以外の樹脂である場合、その熱硬化性樹脂用の硬化剤として公知のものを用いることができる。硬化剤は、1種を単独で使用してもよいし、2種以上を併用してもよい。
硬化剤としては、熱硬化性樹脂がエポキシ樹脂である場合は、フェノール系硬化剤、シアネートエステル系硬化剤、酸無水物系硬化剤、アミン系硬化剤、活性エステル基含有化合物等のエポキシ樹脂用硬化剤などが挙げられる。なお、熱硬化性樹脂がエポキシ樹脂以外の樹脂である場合、その熱硬化性樹脂用の硬化剤として公知のものを用いることができる。硬化剤は、1種を単独で使用してもよいし、2種以上を併用してもよい。
前記フェノール系硬化剤としては、特に制限されないが、クレゾールノボラック型硬化剤、ビフェニル型硬化剤、フェノールノボラック型硬化剤、ナフチレンエーテル型硬化剤、トリアジン骨格含有フェノール系硬化剤等が好ましく挙げられる。これらの中でも、クレゾールノボラック型硬化剤が好ましい。
前記シアネートエステル系硬化剤としては、特に制限はないが、ビスフェノールAジシアネート、ポリフェノールシアネート(オリゴ(3-メチレン-1,5-フェニレンシアネート))、4,4’-メチレンビス(2,6-ジメチルフェニルシアネート)、4,4’-エチリデンジフェニルジシアネート、ヘキサフルオロビスフェノールAジシアネート、2,2-ビス(4-シアネート)フェニルプロパン、1,1-ビス(4-シアネートフェニルメタン)、ビス(4-シアネート-3,5-ジメチルフェニル)メタン、1,3-ビス(4-シアネートフェニル-1-(メチルエチリデン))ベンゼン、ビス(4-シアネートフェニル)チオエーテル、ビス(4-シアネートフェニル)エーテル等が挙げられる。
前記酸無水物系硬化剤としては、特に制限はないが、無水フタル酸、テトラヒドロ無水フタル酸、ヘキサヒドロ無水フタル酸、メチルテトラヒドロ無水フタル酸、メチルヘキサヒドロ無水フタル酸、メチルナジック酸無水物、水素化メチルナジック酸無水物、トリアルキルテトラヒドロ無水フタル酸、ドデセニル無水コハク酸、5-(2,5-ジオキソテトラヒドロ-3-フラニル)-3-メチル-3-シクロヘキセン-1,2-ジカルボン酸無水物、無水トリメリット酸、無水ピロメリット酸等が挙げられる。
前記アミン系硬化剤としては、特に制限はないが、トリエチレンテトラミン、テトラエチレンペンタミン、ジエチルアミノプロピルアミン等の脂肪族アミン;メタフェニレンジアミン、4,4’-ジアミノジフェニルメタン等の芳香族アミンなどが挙げられる。
また、硬化剤としては、ユリア樹脂等も用いることができる。
前記酸無水物系硬化剤としては、特に制限はないが、無水フタル酸、テトラヒドロ無水フタル酸、ヘキサヒドロ無水フタル酸、メチルテトラヒドロ無水フタル酸、メチルヘキサヒドロ無水フタル酸、メチルナジック酸無水物、水素化メチルナジック酸無水物、トリアルキルテトラヒドロ無水フタル酸、ドデセニル無水コハク酸、5-(2,5-ジオキソテトラヒドロ-3-フラニル)-3-メチル-3-シクロヘキセン-1,2-ジカルボン酸無水物、無水トリメリット酸、無水ピロメリット酸等が挙げられる。
前記アミン系硬化剤としては、特に制限はないが、トリエチレンテトラミン、テトラエチレンペンタミン、ジエチルアミノプロピルアミン等の脂肪族アミン;メタフェニレンジアミン、4,4’-ジアミノジフェニルメタン等の芳香族アミンなどが挙げられる。
また、硬化剤としては、ユリア樹脂等も用いることができる。
熱硬化性樹脂組成物が硬化剤を含有する場合、その含有量は、熱硬化性樹脂100質量部に対して、好ましくは20~150質量部、より好ましくは20~100質量部、さらに好ましくは40~100質量部である。
なお、エポキシ樹脂用硬化剤の配合量は、エポキシ樹脂のエポキシ当量1に対して、硬化剤の反応基当量比が0.3~1.5当量となる量が好ましい。エポキシ樹脂硬化剤の配合量が前記範囲内であると、硬化度の制御が容易であり、生産性が良好になる。
なお、エポキシ樹脂用硬化剤の配合量は、エポキシ樹脂のエポキシ当量1に対して、硬化剤の反応基当量比が0.3~1.5当量となる量が好ましい。エポキシ樹脂硬化剤の配合量が前記範囲内であると、硬化度の制御が容易であり、生産性が良好になる。
(硬化促進剤)
硬化促進剤としては、前記熱硬化性樹脂の硬化に用いられる一般的な硬化促進剤を使用することができる。例えば、熱硬化性樹脂がエポキシ樹脂である場合、硬化促進剤としては、イミダゾール化合物及びその誘導体;リン系化合物;第3級アミン化合物;第4級アンモニウム化合物等が挙げられる。硬化反応の促進の観点から、イミダゾール化合物及びその誘導体が好ましい。
イミダゾール化合物及びその誘導体の具体例としては、2-メチルイミダゾール、2-エチルイミダゾール、2-ウンデシルイミダゾール、2-フェニルイミダゾール、1,2-ジメチルイミダゾール、2-エチル-1-メチルイミダゾール、1-エチル-2-メチルイミダゾール、2-エチル-4-メチルイミダゾール、4-エチル-2-メチルイミダゾール、2-フェニル-4-メチルイミダゾール、1-ベンジル-2-フェニルイミダゾール、1-シアノエチル-2-メチルイミダゾール、2-フェニル-4,5-ジヒドロキシメチルイミダゾール、2,3-ジヒドロ-1H-ピロロ[1,2-a]ベンズイミダゾール、2,4-ジアミノ-6-[2'-メチルイミダゾリル-(1’)]エチル-s-トリアジン、2,4-ジアミノ-6-[2'-ウンデシルイミダゾリル-(1’)]エチル-s-トリアジン、2,4-ジアミノ-6-[2'-エチル-4'-メチルイミダゾリル-(1’)]エチル-s-トリアジン等のイミダゾール化合物;イソシアネートマスクイミダゾール、エポキシマスクイミダゾール等の変性イミダゾール化合物;1-シアノエチル-2-フェニルイミダゾリウムトリメリテート等の、前記イミダゾール化合物とトリメリト酸との塩;前記イミダゾール化合物とイソシアヌル酸との塩;前記イミダゾール化合物と臭化水素酸との塩などが挙げられる。これらの中でも、変性イミダゾール化合物が好ましく、イソシアネートマスクイミダゾールがより好ましい。イミダゾール化合物は、1種を単独で使用してもよいし、2種以上を併用してもよい。
硬化促進剤としては、前記熱硬化性樹脂の硬化に用いられる一般的な硬化促進剤を使用することができる。例えば、熱硬化性樹脂がエポキシ樹脂である場合、硬化促進剤としては、イミダゾール化合物及びその誘導体;リン系化合物;第3級アミン化合物;第4級アンモニウム化合物等が挙げられる。硬化反応の促進の観点から、イミダゾール化合物及びその誘導体が好ましい。

熱硬化性樹脂組成物が硬化促進剤を含有する場合、その含有量は、熱硬化性樹脂組成物の保存安定性及び物性の観点から、熱硬化性樹脂100質量部に対して、好ましくは0.1~20質量部、より好ましくは0.1~10質量部、さらに好ましくは0.5~6質量部である。
(無機充填材)
無機充填材により、不透過性及び耐摩耗性が向上し、熱膨張率を低下させることができる。
無機充填材としては、シリカ、酸化アルミニウム、ジルコニア、ムライト、マグネシア等の酸化物;水酸化アルミニウム、水酸化マグネシウム、ハイドロタルサイト等の水酸化物;窒化アルミニウム、窒化珪素、窒化ホウ素等の窒化系セラミックス;タルク、モンモリロナイト、サポナイト等の天然鉱物;金属粒子、カーボン粒子;モリブデン酸亜鉛等のモリブデン酸化合物などが挙げられる。これらの中でも、酸化物、水酸化物が好ましく、シリカ、水酸化アルミニウムがより好ましく、水酸化アルミニウムがさらに好ましい。
無機充填材により、不透過性及び耐摩耗性が向上し、熱膨張率を低下させることができる。

熱硬化性樹脂組成物が無機充填材を含有する場合、その含有量は、添加目的によっても異なるが、熱硬化性樹脂組成物の固形分中、0.1~65体積%が好ましい。着色及び不透過目的では0.1体積%以上であれば十分効果を発揮できる傾向にある。一方、増量目的で添加するときは、65体積%以下に抑えることによって、接着力が低下するのを抑制できる傾向にあり、且つ、樹脂成分配合時の粘度が高くなり過ぎず、作業性が低下するのを抑制し易い傾向にある。同様の観点から、無機充填材の含有量は、より好ましくは5~50体積%、さらに好ましくは10~40体積%である。質量基準では、無機充填材の含有量は、熱硬化性樹脂組成物の固形分中、好ましくは0.1~85質量%、より好ましくは10~75質量%、さらに好ましくは20~65質量%である。
ここで、本明細書における固形分とは、水分、後述する有機溶剤等の揮発する物質以外の組成物中の成分のことをいう。すなわち、固形分は、25℃付近の室温で液状、水飴状及びワックス状のものも含み、必ずしも固体であることを意味するものではない。

(カップリング剤)
カップリング剤を含有させることにより、無機充填材及び有機充填材の分散性の向上、及び骨材への密着性の向上効果がある。カップリング剤は、1種を単独で使用してもよいし、2種以上を併用してもよい。
カップリング剤としては、シラン系カップリング剤が好ましい。シラン系カップリング剤としては、アミノシラン系カップリング剤[例えば、3-アミノプロピルトリメトキシシラン、N-(2-アミノエチル)-3-アミノプロピルトリエトキシシラン等]、エポキシシラン系カップリング剤[例えば、3-グリシドキシプロピルトリメトキシシラン、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン等]、フェニルシラン系カップリング剤、アルキルシラン系カップリング剤、アルケニルシラン系カップリング剤[例えば、ビニルトリクロルシラン、ビニルトリエトキシシラン等のビニルシラン系カップリング剤など]、アルキニルシラン系カップリング剤、ハロアルキルシラン系カップリング剤、シロキサン系カップリング剤、ヒドロシラン系カップリング剤、シラザン系カップリング剤、アルコキシシラン系カップリング剤、クロロシラン系カップリング剤、(メタ)アクリルシラン系カップリング剤、アミノシラン系カップリング剤、イソシアヌレートシラン系カップリング剤、ウレイドシラン系カップリング剤、メルカプトシラン系カップリング剤、スルフィドシラン系カップリング剤及びイソシアネートシラン系カップリング剤等が挙げられる。これらの中でも、エポキシシラン系カップリング剤が好ましく、3-グリシドキシプロピルトリメトキシシランがより好ましい。
また、シラン部位がチタネートに置き換わった、いわゆるチタネート系カップリング剤を用いることもできる。
カップリング剤を含有させることにより、無機充填材及び有機充填材の分散性の向上、及び骨材への密着性の向上効果がある。カップリング剤は、1種を単独で使用してもよいし、2種以上を併用してもよい。
カップリング剤としては、シラン系カップリング剤が好ましい。シラン系カップリング剤としては、アミノシラン系カップリング剤[例えば、3-アミノプロピルトリメトキシシラン、N-(2-アミノエチル)-3-アミノプロピルトリエトキシシラン等]、エポキシシラン系カップリング剤[例えば、3-グリシドキシプロピルトリメトキシシラン、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン等]、フェニルシラン系カップリング剤、アルキルシラン系カップリング剤、アルケニルシラン系カップリング剤[例えば、ビニルトリクロルシラン、ビニルトリエトキシシラン等のビニルシラン系カップリング剤など]、アルキニルシラン系カップリング剤、ハロアルキルシラン系カップリング剤、シロキサン系カップリング剤、ヒドロシラン系カップリング剤、シラザン系カップリング剤、アルコキシシラン系カップリング剤、クロロシラン系カップリング剤、(メタ)アクリルシラン系カップリング剤、アミノシラン系カップリング剤、イソシアヌレートシラン系カップリング剤、ウレイドシラン系カップリング剤、メルカプトシラン系カップリング剤、スルフィドシラン系カップリング剤及びイソシアネートシラン系カップリング剤等が挙げられる。これらの中でも、エポキシシラン系カップリング剤が好ましく、3-グリシドキシプロピルトリメトキシシランがより好ましい。
また、シラン部位がチタネートに置き換わった、いわゆるチタネート系カップリング剤を用いることもできる。
熱硬化性樹脂組成物がカップリング剤を含有する場合、その含有量は、熱硬化性樹脂100質量部に対して、好ましくは0.1~5質量部、より好ましくは0.1~4質量部、さらに好ましくは0.5~3質量部である。0.01質量部以上であると、骨材の表面及び充填材の表面を十分に被覆できる傾向にあり、5質量部以下であると、余剰のカップリング剤の発生を抑制できる傾向にある。
(有機溶剤)
取り扱いを容易にする観点から、樹脂組成物へさらに有機溶剤を含有させてもよい。本明細書では、有機溶剤を含有する樹脂組成物を、樹脂ワニスと称することがある。樹脂フィルムを形成する際には、作業性の観点から、樹脂ワニスとして使用することが好ましい。
該有機溶剤としては、特に制限されないが、メタノール、エタノール、プロパノール、ブタノール、メチルセロソルブ、ブチルセロソルブ、プロピレングリコールモノメチルエーテル、エチレングリコールモノエチルエーテル、ジプロピレングリコールモノメチルエーテル、ジプロピレングリコールモノエチルエーテル、トリプロピレングリコールモノメチルエーテル等のアルコール系溶剤;アセトン、メチルエチルケトン、メチルイソブチルケトン、ブタノン、シクロヘキサノン、4-メチル-2-ペンタノン等のケトン系溶剤;酢酸エチル、酢酸ブチル、プロピレングリコールモノメチルエーテルアセテート等のエステル系溶剤;テトラヒドロフラン等のエーテル系溶剤;トルエン、キシレン、メシチレン等の芳香族系溶剤;N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミド、N-メチルピロリドン等の窒素原子含有溶剤;ジメチルスルホキシド等の硫黄原子含有溶剤などが挙げられる。これらの中でも、溶解性及び塗布後の外観の観点から、ケトン系溶剤が好ましく、シクロヘキサノン、メチルエチルケトン、メチルイソブチルケトンがより好ましく、シクロヘキサノン、メチルエチルケトンがさらに好ましい。
有機溶剤は、1種を単独で使用してもよいし、2種以上を併用してもよい。

該有機溶剤としては、特に制限されないが、メタノール、エタノール、プロパノール、ブタノール、メチルセロソルブ、ブチルセロソルブ、プロピレングリコールモノメチルエーテル、エチレングリコールモノエチルエーテル、ジプロピレングリコールモノメチルエーテル、ジプロピレングリコールモノエチルエーテル、トリプロピレングリコールモノメチルエーテル等のアルコール系溶剤;アセトン、メチルエチルケトン、メチルイソブチルケトン、ブタノン、シクロヘキサノン、4-メチル-2-ペンタノン等のケトン系溶剤;酢酸エチル、酢酸ブチル、プロピレングリコールモノメチルエーテルアセテート等のエステル系溶剤;テトラヒドロフラン等のエーテル系溶剤;トルエン、キシレン、メシチレン等の芳香族系溶剤;N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミド、N-メチルピロリドン等の窒素原子含有溶剤;ジメチルスルホキシド等の硫黄原子含有溶剤などが挙げられる。これらの中でも、溶解性及び塗布後の外観の観点から、ケトン系溶剤が好ましく、シクロヘキサノン、メチルエチルケトン、メチルイソブチルケトンがより好ましく、シクロヘキサノン、メチルエチルケトンがさらに好ましい。
有機溶剤は、1種を単独で使用してもよいし、2種以上を併用してもよい。
有機溶剤の含有量は、塗布容易性の観点から、例えば、樹脂組成物の固形分が好ましくは20~85質量%、より好ましくは40~80質量%となるように有機溶剤の使用量を調節する。
(熱硬化性樹脂フィルムの製造方法)
まず、前記溶媒中に、前記熱硬化性樹脂及び必要に応じてその他の成分を加えた後、各種混合機を用いて混合及び撹拌することにより、樹脂ワニスとする。混合機としては、超音波分散方式、高圧衝突式分散方式、高速回転分散方式、ビーズミル方式、高速せん断分散方式及び自転公転式分散方式等の混合機が挙げられる。得られた樹脂ワニスをキャリアフィルムに塗布し、不要な有機溶剤を除去し、次いで半硬化(Bステージ化)させることにより、熱硬化性樹脂フィルム(樹脂フィルム)を製造することができる。ここで、本明細書において、B-ステージ化とは、JIS K6900(1994年)にて定義されるB-ステージの状態にすることである。
前記キャリアフィルムとしては、ポリエチレンテレフタレート(PET)、二軸延伸ポリプロピレン(OPP)、ポリエチレン、ポリビニルフルオレート、ポリイミド等の有機フィルム;銅、アルミニウム、これら金属の合金のフィルム;これらの有機フィルム又は金属フィルムの表面に離型剤で離型処理を行ったフィルムなどが挙げられる。
なお、製造した樹脂フィルムをロールで巻き取る際、熱硬化性樹脂組成物を塗布して半硬化させた面にキャリアフィルムを配し、熱硬化性樹脂組成物を挟んだ状態で巻き取ると作業性が良く好ましい。

前記キャリアフィルムとしては、ポリエチレンテレフタレート(PET)、二軸延伸ポリプロピレン(OPP)、ポリエチレン、ポリビニルフルオレート、ポリイミド等の有機フィルム;銅、アルミニウム、これら金属の合金のフィルム;これらの有機フィルム又は金属フィルムの表面に離型剤で離型処理を行ったフィルムなどが挙げられる。
なお、製造した樹脂フィルムをロールで巻き取る際、熱硬化性樹脂組成物を塗布して半硬化させた面にキャリアフィルムを配し、熱硬化性樹脂組成物を挟んだ状態で巻き取ると作業性が良く好ましい。
なお、前記樹脂フィルムの厚みに特に制限はなく、骨材の厚みより薄い樹脂フィルムを用いる場合は、樹脂フィルムを骨材の一方の面に対して1枚貼付してもよいし、2枚以上貼付してもよい。また、樹脂フィルムを2枚以上使用する場合、樹脂フィルムの熱硬化度又は配合組成等が異なるものを組み合わせて使用してもよい。
FRP前駆体は、必要に応じて任意のサイズに切断し、必要に応じて所定の物と接着してから、熱硬化を行ってもよい。また、FRP前駆体は、予めロールに巻き取っておき、ロール・ツー・ロールによって使用することもできる。

以下、実施例を挙げて本実施形態を具体的に説明する。ただし、本実施形態は以下の実施例に限定されるものではない。
なお、各例で使用したガラス織布の引張強度について、以下の方法で測定した。
また、各例で得られたFRP前駆体について、以下の方法で寸法変化率を測定し、外観を評価した。

(1.ガラス織布の引張強度)
各例で使用したガラス織布の引張強度について、JIS R3420(2013年)に準拠して測定した。

(2.寸法変化率)
各例で作製したFRP前駆体2枚を重ねて得られた積層物の両面に銅箔「3EC-M3-VLP-12」(三井金属社製)を重ね、温度230℃、圧力3.0MPa、120分の条件で加圧成形することによって、銅張積層板(FRP)を作製した。同じ銅張積層板を合計4枚作製し、全てについて、以下の操作(1)~(3)を実施した。
(1)得られた銅張積層板の中央を中心として240mm角のサイズの評価用サンプルを切り取った後、当該評価用サンプル4枚それぞれ4隅(1辺からの距離;10.0mm)に直径1.0mmの穴をあけ、MD方向及びTD方向のそれぞれについて各穴の間の距離を測定し、これを基準(「L0」とする。)とした。
(2)次に、上記(1)で作製した穴あきの評価用サンプルの銅箔を塩化銅溶液でエッチングした後、105℃で30分間乾燥し、再び各穴の間の距離(「L1」とする。)を測定した。このときの各穴の間の距離(L1)と前記(1)で測定した各穴の間の距離(L0)との差を求め、下記計算式から寸法変化率を求めた。
(3)最後に、上記(2)で得た乾燥後の評価用サンプルをさらに180℃で1時間乾燥した後、MD方向及びTD方向のそれぞれについて、再び各穴の間の距離(「L2」とする。)を測定した。このときの各穴の間の距離(L2)と前記(1)で測定した各穴の間の距離(L0)との差を求め、下記計算式から寸法変化率を求めた。
なお、前記寸法変化率は、評価用サンプル1枚中の2通りのMD方向の平均値及び2通りのTD方向の平均値を採用し、且つ、評価用サンプル4枚の平均値を採用した。
各例で作製したFRP前駆体2枚を重ねて得られた積層物の両面に銅箔「3EC-M3-VLP-12」(三井金属社製)を重ね、温度230℃、圧力3.0MPa、120分の条件で加圧成形することによって、銅張積層板(FRP)を作製した。同じ銅張積層板を合計4枚作製し、全てについて、以下の操作(1)~(3)を実施した。

(3)最後に、上記(2)で得た乾燥後の評価用サンプルをさらに180℃で1時間乾燥した後、MD方向及びTD方向のそれぞれについて、再び各穴の間の距離(「L2」とする。)を測定した。このときの各穴の間の距離(L2)と前記(1)で測定した各穴の間の距離(L0)との差を求め、下記計算式から寸法変化率を求めた。
なお、前記寸法変化率は、評価用サンプル1枚中の2通りのMD方向の平均値及び2通りのTD方向の平均値を採用し、且つ、評価用サンプル4枚の平均値を採用した。
(3.外観)
各例で作製したFRP前駆体を目視し、下記評価基準に従って評価した。
A:FRP前駆体の表面が平滑に見える。
B:FRP前駆体の表面にスジが発生しており、ガラス織布が折り重なった状態で樹脂フィルムを含浸しているのが分かる。
C:ガラス織布が千切れてFRP前駆体の作製不可であった。
各例で作製したFRP前駆体を目視し、下記評価基準に従って評価した。
A:FRP前駆体の表面が平滑に見える。
B:FRP前駆体の表面にスジが発生しており、ガラス織布が折り重なった状態で樹脂フィルムを含浸しているのが分かる。
C:ガラス織布が千切れてFRP前駆体の作製不可であった。
[製造例1]樹脂フィルム1の製造
(熱硬化性樹脂ワニス1の調製)
クレゾールノボラック型エポキシ樹脂「EPICLON(登録商標)N-660」(DIC株式会社製)100質量部、クレゾールノボラック樹脂「フェノライト(登録商標)KA-1165」(DIC株式会社製)60質量部へ、シクロヘキサノン15質量部及びメチルエチルケトン130質量部を加え、良く撹拌して溶解した。そこへ、水酸化アルミニウム180質量部、カップリング剤「A-187」(モメンティブ・パフォーマンス・マテリアルズ社製)1質量部、イソシアネートマスクイミダゾール「G8009L」(硬化促進剤、第一工業製薬株式会社製)2.5質量部を加え、撹拌して溶解及び分散させ、固形分70質量%の熱硬化性樹脂ワニス1を調製した。
(樹脂フィルム1の製造)
上記で得た熱硬化性樹脂ワニス1を580mm幅のPETフィルム(G-2;帝人デュポンフィルム株式会社製)に、塗布幅540mm、乾燥後の厚みが15μmになるように塗布し、100℃で3分乾燥させることによって樹脂フィルム1を作製した。作製した樹脂フィルム1の最低溶融粘度温度を、レオメータ「AR-200ex」(ティー・エイ・インスツルメント・ジャパン株式会社製、直径20mm冶具)を用いて昇温速度3℃/分の条件で測定したところ、130℃であった。
(熱硬化性樹脂ワニス1の調製)
クレゾールノボラック型エポキシ樹脂「EPICLON(登録商標)N-660」(DIC株式会社製)100質量部、クレゾールノボラック樹脂「フェノライト(登録商標)KA-1165」(DIC株式会社製)60質量部へ、シクロヘキサノン15質量部及びメチルエチルケトン130質量部を加え、良く撹拌して溶解した。そこへ、水酸化アルミニウム180質量部、カップリング剤「A-187」(モメンティブ・パフォーマンス・マテリアルズ社製)1質量部、イソシアネートマスクイミダゾール「G8009L」(硬化促進剤、第一工業製薬株式会社製)2.5質量部を加え、撹拌して溶解及び分散させ、固形分70質量%の熱硬化性樹脂ワニス1を調製した。
(樹脂フィルム1の製造)
上記で得た熱硬化性樹脂ワニス1を580mm幅のPETフィルム(G-2;帝人デュポンフィルム株式会社製)に、塗布幅540mm、乾燥後の厚みが15μmになるように塗布し、100℃で3分乾燥させることによって樹脂フィルム1を作製した。作製した樹脂フィルム1の最低溶融粘度温度を、レオメータ「AR-200ex」(ティー・エイ・インスツルメント・ジャパン株式会社製、直径20mm冶具)を用いて昇温速度3℃/分の条件で測定したところ、130℃であった。
[実施例1~4及び比較例1~2]FRP前駆体の製造
前記FRP前駆体の製造装置1を用いて、樹脂フィルム由来の固形分濃度76質量%のFRP前駆体を製造した。樹脂フィルムとしては製造例1で作製した樹脂フィルム1を用い、骨材としてはガラス織布(厚み15μm、IPC#1017、骨材幅550mm、日東紡績株式会社製)を用いた。なお、骨材の両面から樹脂フィルムを含浸させた。
また、FRP前駆体の製造の際、表1に記載の条件を採用した。各例で得たFRP前駆体を用いて、外観を評価し、且つ、寸法変化率を測定した。結果を表1に示す。
前記FRP前駆体の製造装置1を用いて、樹脂フィルム由来の固形分濃度76質量%のFRP前駆体を製造した。樹脂フィルムとしては製造例1で作製した樹脂フィルム1を用い、骨材としてはガラス織布(厚み15μm、IPC#1017、骨材幅550mm、日東紡績株式会社製)を用いた。なお、骨材の両面から樹脂フィルムを含浸させた。
また、FRP前駆体の製造の際、表1に記載の条件を採用した。各例で得たFRP前駆体を用いて、外観を評価し、且つ、寸法変化率を測定した。結果を表1に示す。
[比較例3]竪型塗工法によるFRP前駆体の製造
竪型塗工機によって、前記熱硬化性樹脂ワニス1及び骨材としてガラス織布(厚み15μm、IPC#1017、骨材幅550mm、日東紡績株式会社製)を用いて、熱硬化性樹脂ワニス1由来の固形分濃度76質量%のFRP前駆体の製造を試みた。
竪型塗工機によって、前記熱硬化性樹脂ワニス1及び骨材としてガラス織布(厚み15μm、IPC#1017、骨材幅550mm、日東紡績株式会社製)を用いて、熱硬化性樹脂ワニス1由来の固形分濃度76質量%のFRP前駆体の製造を試みた。
表1から、実施例1~4により得られたFRP前駆体は厚みが薄いガラス織布を含むFRP前駆体であるが、外観に優れており、且つ、当該FRP前駆体から作製した銅張積層板は、寸法変化率が小さいことが分かる。
一方、シート加工圧接装置6からFRP前駆体巻き取り装置8へ搬送されるFRP前駆体に付与した張力が1.0N/25mmである比較例1では、外観不良となった。また、シート加工圧接装置6からFRP前駆体巻き取り装置8へ搬送されるFRP前駆体に付与した張力が6.0N/25mmである比較例2では、寸法変化率が実施例に比べて大きかった。
また、竪型塗工法を採用した比較例3では、ガラス織布へワニスを塗工した後、FRP前駆体を引き上げる工程で、厚みが薄いガラス織布が破断したため、FRP前駆体の作製自体ができなかった。
一方、シート加工圧接装置6からFRP前駆体巻き取り装置8へ搬送されるFRP前駆体に付与した張力が1.0N/25mmである比較例1では、外観不良となった。また、シート加工圧接装置6からFRP前駆体巻き取り装置8へ搬送されるFRP前駆体に付与した張力が6.0N/25mmである比較例2では、寸法変化率が実施例に比べて大きかった。
また、竪型塗工法を採用した比較例3では、ガラス織布へワニスを塗工した後、FRP前駆体を引き上げる工程で、厚みが薄いガラス織布が破断したため、FRP前駆体の作製自体ができなかった。

Claims (5)
- シート状の骨材の少なくとも一方の表面に熱硬化性樹脂フィルムを貼付することによるFRP前駆体の製造方法であって、
前記貼付の後、FRP前駆体を1.5~5.5N/25mmの張力を付与しながら搬送することを含む、FRP前駆体の製造方法。 - 前記骨材の厚みが25μm以下である、請求項1に記載のFRP前駆体の製造方法。
- 前記骨材が有する引張強度が20~150N/25mmである、請求項1に記載のFRP前駆体の製造方法。
- シート状の骨材の少なくとも一方の表面に熱硬化性樹脂フィルムを貼付することを大気圧下で実施する、請求項1に記載のFRP前駆体の製造方法。
- 請求項1~4のいずれか1項に記載の製造方法により得られるFRP前駆体を硬化することを含む、FRPの製造方法。
