Abstract
本発明は、重量平均分子量1000~2900、水酸基価120~180mgKOH/gのアクリル樹脂(A)、重量平均分子量500~1900、水酸基価120~450mgKOH/gのポリエステル樹脂(B)、23℃での粘度が200~900mPa・sの脂肪族ポリイソシアネート化合物(C)、及び炭素原子数5~9のケトン溶剤(D)を含有する塗料組成物であって、質量固形分濃度を63質量%とした時の20℃でのラメラ長が3.0mm未満である高固形分塗料組成物に関する。
Description
本発明は、塗装作業性、仕上り外観、指触乾燥性及び耐候性に優れる高固形分塗料組成物に関する。
従来、産業機械、建造物、自動車、構築物、家具(鋼製も含む)等の塗装に際し、アクリルラッカー、アクリルウレタン塗料、アミノアクリル樹脂塗料などが用いられており、特に、ブルドーザー、油圧ショベル、ホイールローダ等の建設機械又は産業機械の塗装においては、常温乾燥性、耐久性等の点から、水酸基含有アクリル樹脂とポリイソシアネート化合物を含むアクリルウレタン塗料が主に用いられている。
また、近年、揮発性有機化合物(VOC)の環境に与える影響が問題となっており、特に欧米においては、法整備も含め、VOC規制が強化されることとなっている。
VOC規制の厳しい欧米においては、水酸基含有ポリエステル樹脂とポリイソシアネート化合物を含むポリエステルウレタン塗料が広く用いられている。
しかしながら、上記塗料は耐候性や塗膜硬度が不十分である等の問題があった。
特許文献1には、低分子量のアクリルポリオールあるいはポリエステルポリオールを含有する主剤ポリオールと、脂肪族ジイソシアネート、脂環式ジイソシアネートを原料とし、分子量700以下の成分の含有率が20~60質量%、重量平均分子量と数平均分子量の比が1.2~5.0、25℃におけるポリイソシアネート組成物の粘度(単位mPa.s)とイソシアネート基の数平均官能基数との比が特定の式で表されるポリイソシアネート組成物を用いることを特徴とするハイソリッド塗料組成物が開示されている。
しかしながら、特許文献1に記載されたハイソリッド塗料組成物は、近年の強化されたVOC規制レベルを満足するには不十分であり、また、塗装作業性が不十分となる場合があった。
本発明が解決しようとする課題は、塗装作業性、仕上り外観、指触乾燥性及び耐候性に優れる高固形分塗料組成物を提供することである。
本発明者等は、鋭意検討した結果、特定の重量平均分子量及び水酸基価範囲を有するアクリル樹脂、特定の重量平均分子量及び水酸基価範囲を有するポリエステル樹脂、特定の粘度範囲を有する脂肪族ポリイソシアネート化合物及び炭素原子数5~9のケトン溶剤を含有し、特定塗装質量固形分濃度におけるラメラ長が特定範囲内である塗料組成物によれば、上記課題の解決が達成できることを見出し、本発明を完成するに至った。
即ち、本発明は、下記高固形分塗料組成物等に関する。
1.重量平均分子量1000~2900、水酸基価120~180mgKOH/gのアクリル樹脂(A)、重量平均分子量500~1900、水酸基価150~450mgKOH/gのポリエステル樹脂(B)、23℃での粘度が200~800mPa・sの脂肪族ポリイソシアネート化合物(C)、及び炭素原子数5~9のケトン溶剤(D)を含有する塗料組成物であって、
質量固形分濃度を63質量%とした時の20℃でのラメラ長が3.0mm未満である高固形分塗料組成物。
2.質量固形分濃度を63質量%とした時の23℃での粘度が、せん断速度1500s-1の測定で、0.005~0.025Pa・sである上記項1に記載の高固形分塗料組成物。
3.ポリエステル樹脂(B)の酸成分の総量のうち、芳香族カルボン酸の量が、20~100モル%である上記項1又は項2に記載の高固形分塗料組成物。
4.ポリエステル樹脂(B)の多価アルコール成分の総量のうち、3価以上の多価アルコール成分の量が、10~100モル%である上記項1~項3のいずれかに記載の高固形分塗料組成物。
5.ポリエステル樹脂(B)の一塩基酸の総量が、3価以上の多価アルコール成分の総量の100モル%以下である上記項1~項4のいずれかに記載の高固形分塗料組成物。
6.さらに、脂環式ポリイソシアネート化合物を含有する上記項1~項5のいずれかに記載の高固形分塗料組成物。
7.上記項1~項6のいずれかに記載の高固形分塗料組成物から得られる塗膜を有する建設機械又は産業機械。

6.さらに、脂環式ポリイソシアネート化合物を含有する上記項1~項5のいずれかに記載の高固形分塗料組成物。
7.上記項1~項6のいずれかに記載の高固形分塗料組成物から得られる塗膜を有する建設機械又は産業機械。
本発明の高固形分塗料組成物は、構成成分であるアクリル樹脂、ポリエステル樹脂及びポリイソシアネート化合物が低分子量範囲であるため低粘度であり、VOC削減効果が高く、また、該アクリル樹脂及びポリエステル樹脂が高水酸基価を有し、硬化剤として脂肪族ポリイソシアネート化合物を含有するものであるので、硬化性に優れ、得られる塗膜は指触乾燥性、耐候性にも優れている。
また、特定のケトン溶剤を含有するものであることから、塗料組成物のさらなる低粘度化が可能となるため低VOC化にも有利な効果をもたらす。
さらにまた、特定塗装質量固形分濃度におけるラメラ長が特定値未満であることから、消泡性に優れ、塗装作業性(特にエアレス塗装)にも優れ、仕上り外観にも優れる塗膜を得ることができる。
したがって、本発明の高固形分塗料組成物によれば、指触乾燥性、耐候性及び仕上り外観に優れ、塗装作業性にも優れた高固形分塗料組成物を得ることができる、という効果を奏することができる。
また、特定のケトン溶剤を含有するものであることから、塗料組成物のさらなる低粘度化が可能となるため低VOC化にも有利な効果をもたらす。
さらにまた、特定塗装質量固形分濃度におけるラメラ長が特定値未満であることから、消泡性に優れ、塗装作業性(特にエアレス塗装)にも優れ、仕上り外観にも優れる塗膜を得ることができる。
したがって、本発明の高固形分塗料組成物によれば、指触乾燥性、耐候性及び仕上り外観に優れ、塗装作業性にも優れた高固形分塗料組成物を得ることができる、という効果を奏することができる。
本発明の高固形分塗料組成物(以下、単に、本発明の塗料組成物と略すことや、本塗料と略すこともある。)は、アクリル樹脂(A)、ポリエステル樹脂(B)、脂肪族ポリイソシアネート化合物(C)、及びケトン溶剤(D)を含有する組成物である。以下、詳細に述べる。
<アクリル樹脂(A)>
アクリル樹脂(A)は水酸基を含有し、通常、水酸基含有重合性不飽和モノマー及び該水酸基含有重合性不飽和モノマーと共重合可能な他の重合性不飽和モノマーの共重合体である。共重合体を得る方法としては、公知の方法を使用することができ、例えば、塊状重合、懸濁重合、有機溶媒中での溶液重合法、水中でのエマルション重合法等を挙げることができる。
アクリル樹脂(A)は水酸基を含有し、通常、水酸基含有重合性不飽和モノマー及び該水酸基含有重合性不飽和モノマーと共重合可能な他の重合性不飽和モノマーの共重合体である。共重合体を得る方法としては、公知の方法を使用することができ、例えば、塊状重合、懸濁重合、有機溶媒中での溶液重合法、水中でのエマルション重合法等を挙げることができる。
上記のうち、塊状重合及び有機溶媒中での溶液重合法を好適に使用することができ、低分子量のアクリル樹脂を得るという観点からは塊状重合、特に連続塊状重合を好適に使用することができる。
塊状重合は、溶媒を用いず(或いは少量の溶剤と)モノマーだけ、もしくは少量の重合開始剤を加えて行う重合である。生成物はポリマーと未反応モノマーが主体で、開始剤から発生した不純物も含む場合もある。
撹拌、流動(生成ポリマー及び未反応モノマーの反応器からの取り出し、未反応モノマーの回収・再利用)及び反応熱の制御の観点から、バッチ法ではなく連続法による連続塊状重合が好ましい。
塊状重合、特に連続塊状重合により、低分子量ポリマー(アクリル樹脂)を均一に重合することが可能であり、分子量分布もよりシャープな低分子量ポリマー(アクリル樹脂)を合成することが可能である。さらに、重合開始剤や希釈溶剤を用いずに、或いは少量で、合成することが可能となるため、高固形分のアクリル樹脂を合成することが可能となる。
水酸基含有重合性不飽和モノマーは、1分子中に水酸基及び重合性不飽和結合をそれぞれ1個以上有する化合物であって、具体的には、例えば、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、3-ヒドロキシプロピル(メタ)アクリレート、4-ヒドロキシブチル(メタ)アクリレート、5-ヒドロキシペンチル(メタ)アクリレート、6-ヒドロキシヘキシチル(メタ)アクリレート、7-ヒドロキシヘプチル(メタ)アクリレート、8-ヒドロキシオクチル(メタ)アクリレート等の(メタ)アクリル酸と炭素数2~8(好ましくは2~4)の2価アルコールとのモノエステル化物;該(メタ)アクリル酸と炭素数2~8の2価アルコールとのモノエステル化物のε-カプロラクトン変性体;N-ヒドロキシメチル(メタ)アクリルアミド;アリルアルコール、さらに、分子末端が水酸基であるポリオキシアルキレン鎖を有する(メタ)アクリレート等を挙げることができる。尚、本発明においては、後述する2-ヒドロキシ-4-(3-メタクリロイルオキシ-2-ヒドロキシプロポキシ)ベンゾフェノン等の紫外線吸収性官能基を有する重合性不飽和モノマーは、水酸基含有重合性不飽和モノマーではなく、水酸基含有重合性不飽和モノマーと共重合可能な他の重合性不飽和モノマーに包含される。これらはそれぞれ単独でもしくは2種以上を組合せて使用することができる。
上記水酸基含有重合性不飽和モノマーのうち、硬化性の観点から、(メタ)アクリル酸と炭素数2~8(好ましくは2~4)の2価アルコールとのモノエステル化物、特に2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、3-ヒドロキシプロピル(メタ)アクリレートを好適に使用することができる。
また、水酸基含有重合性不飽和モノマーと共重合可能な他の重合性不飽和モノマーとしては、例えば、メチル(メタ)アクリレート、エチル(メタ)アクリレート、n-プロピル(メタ)アクリレート、i-プロピル(メタ)アクリレート、n-ブチル(メタ)アクリレート、i-ブチル(メタ)アクリレート、tert-ブチル(メタ)アクリレート、n-ヘキシル(メタ)アクリレート、n-オクチル(メタ)アクリレート、2-エチルヘキシル(メタ)アクリレート、ノニル(メタ)アクリレート、トリデシル(メタ)アクリレート、ラウリル(メタ)アクリレート、ステアリル(メタ)アクリレート、「イソステアリルアクリレート」(商品名、大阪有機化学工業社製)、シクロヘキシル(メタ)アクリレート、メチルシクロヘキシル(メタ)アクリレート、t-ブチルシクロヘキシル(メタ)アクリレート、シクロドデシル(メタ)アクリレート等のアルキル又はシクロアルキル(メタ)アクリレート;イソボルニル(メタ)アクリレート等のイソボルニル基を有する重合性不飽和モノマー;アダマンチル(メタ)アクリレート等のアダマンチル基を有する重合性不飽和モノマー;スチレン、α-メチルスチレン、ビニルトルエン等のビニル芳香族化合物;ビニルトリメトキシシラン、ビニルトリエトキシシラン、ビニルトリス(2-メトキシエトキシ)シラン、γ-(メタ)アクリロイルオキシプロピルトリメトキシシラン、γ-(メタ)アクリロイルオキシプロピルトリエトキシシラン等のアルコキシシリル基を有する重合性不飽和モノマー;パーフルオロブチルエチル(メタ)アクリレート、パーフルオロオクチルエチル(メタ)アクリレート等のパーフルオロアルキル(メタ)アクリレート;フルオロオレフィン等のフッ素化アルキル基を有する重合性不飽和モノマー;マレイミド基等の光重合性官能基を有する重合性不飽和モノマー;N-ビニルピロリドン、エチレン、ブタジエン、クロロプレン、プロピオン酸ビニル、酢酸ビニル等のビニル化合物;(メタ)アクリル酸、マレイン酸、クロトン酸、β-カルボキシエチルアクリレート等のカルボキシル基含有重合性不飽和モノマー;(メタ)アクリロニトリル、(メタ)アクリルアミド、N,N-ジメチルアミノエチル(メタ)アクリレート、N,N-ジメチルアミノプロピル(メタ)アクリルアミド、グリシジル(メタ)アクリレートとアミン化合物との付加物等の含窒素重合性不飽和モノマー;アリル(メタ)アクリレート、1,6-ヘキサンジオ-ルジ(メタ)アクリレート等の重合性不飽和基を1分子中に2個以上有する重合性不飽和モノマー;グリシジル(メタ)アクリレート、β-メチルグリシジル(メタ)アクリレート、3,4-エポキシシクロヘキシルメチル(メタ)アクリレート、3,4-エポキシシクロヘキシルエチル(メタ)アクリレート、3,4-エポキシシクロヘキシルプロピル(メタ)アクリレート、アリルグリシジルエーテル等のエポキシ基含有重合性不飽和モノマー;分子末端がアルコキシ基であるポリオキシアルキレン鎖を有する(メタ)アクリレート;2-アクリルアミド-2-メチルプロパンスルホン酸、アリルスルホン酸、スチレンスルホン酸ナトリウム塩、スルホエチルメタクリレート及びそのナトリウム塩、アンモニウム塩等のスルホン酸基を有する重合性不飽和モノマー;2-アクリロイルオキシエチルアシッドホスフェート、2-メタクリロイルオキシエチルアシッドホスフェート、2-アクリロイルオキシプロピルアシッドホスフェート、2-メタクリロイルオキシプロピルアシッドホスフェート等のリン酸基を有する重合性不飽和モノマー;2-ヒドロキシ-4-(3-メタクリロイルオキシ-2-ヒドロキシプロポキシ)ベンゾフェノン、2-ヒドロキシ-4-(3-アクリロイルオキシ-2-ヒドロキシプロポキシ)ベンゾフェノン、2,2’-ジヒドロキシ-4-(3-メタクリロイルオキシ-2-ヒドロキシプロポキシ)ベンゾフェノン、2,2’-ジヒドロキシ-4-(3-アクリロイルオキシ-2-ヒドロキシプロポキシ)ベンゾフェノン、2-(2’-ヒドロキシ-5’-メタクリロイルオキシエチルフェニル)-2H-ベンゾトリアゾール等の紫外線吸収性官能基を有する重合性不飽和モノマー;4-(メタ)アクリロイルオキシ-1,2,2,6,6-ペンタメチルピペリジン、4-(メタ)アクリロイルオキシ-2,2,6,6-テトラメチルピペリジン、4-シアノ-4-(メタ)アクリロイルアミノ-2,2,6,6-テトラメチルピペリジン、1-(メタ)アクリロイル-4-(メタ)アクリロイルアミノ-2,2,6,6-テトラメチルピペリジン、1-(メタ)アクリロイル-4-シアノ-4-(メタ)アクリロイルアミノ-2,2,6,6-テトラメチルピペリジン、4-クロトノイルオキシ-2,2,6,6-テトラメチルピペリジン、4-クロトノイルアミノ-2,2,6,6-テトラメチルピペリジン、1-クロトノイル-4-クロトノイルオキシ-2,2,6,6-テトラメチルピペリジン等の紫外線安定性重合性不飽和モノマー;アクロレイン、ダイアセトンアクリルアミド、ダイアセトンメタクリルアミド、アセトアセトキシエチルメタクリレート、ホルミルスチロール、4~7個の炭素原子を有するビニルアルキルケトン(例えば、ビニルメチルケトン、ビニルエチルケトン、ビニルブチルケトン)等のカルボニル基を有する重合性不飽和モノマー化合物等を挙げることができる。これらはそれぞれ単独でもしくは2種以上を組合せて使用することができる。
上記水酸基含有重合性不飽和モノマーと共重合可能な他の重合性不飽和モノマーのうち、耐水性の観点から、特に、2-エチルヘキシル(メタ)アクリレート、tert-ブチル(メタ)アクリレートを好適に使用することができる。
また、塗膜硬度の観点から、スチレン、α-メチルスチレン、ビニルトルエン等のビニル芳香族化合物、特にスチレンを好適に使用することができる。
アクリル樹脂(A)は、低分子量化及び硬化性の観点から、重量平均分子量が1000~2900であり、好ましくは1000~2500、さらに好ましくは1500~2500である。
明細書中の「重量平均分子量」は、JIS K 0124-2011に記載の方法に準じ、ゲルパーミエーションクロマトグラフで測定したクロマトグラムから標準ポリスチレンの分子量を基準にして算出した値である。
ゲルパーミエーションクロマトグラフは、「HLC8120GPC」(東ソー社製)を使用できる。カラムとしては、「TSKgel G-4000HXL」「TSKgel G-3000HXL」「TSKgel G-2500HXL」「TSKgel G-2000HXL」(いずれも東ソー株式会社社製、商品名)の4本を用い、移動相;テトラヒドロフラン、測定温度;40℃、流速;1ml/分、検出器;RIの条件で測定することができる。
アクリル樹脂(A)は、硬化性、仕上り外観の点から、水酸基価が120~180mgKOH/gであり、好ましくは120~160mgKOH/gであり、さらに好ましくは130~160mgKOH/gの範囲内である。
また、アクリル樹脂(A)は、ポリイソシアネート化合物(C)との反応性及び塗装時の耐ワキ性の観点から、好ましくは20mgKOH/g以下、特に好ましくは1~15mgKOH/gの範囲内の酸価を有する。
また、アクリル樹脂(A)は、耐候性の観点から、好ましくは-20℃~50℃、特に好ましくは-10~40℃、さらに特に好ましくは-10℃~30℃の範囲内のガラス転移温度(Tg点)を有する。
本明細書において、アクリル樹脂のガラス転移温度(絶対温度)は、下記式により算出される値である。
1/Tg=W1/T1+W2/T2+・・・Wn/Tn
式中、W1、W2・・・Wnは各モノマーの質量%〔=(各モノマーの配合量/モノマー全質量)×100〕であり、T1、T2・・・Tnは各モノマーのホモポリマーのガラス転移温度(絶対温度)である。なお、各モノマーのホモポリマーのガラス転移温度は、Polymer Hand Book (4th Edition)による値であり、該文献に記載されていないモノマーのホモポリマーのガラス転移温度は、該モノマーのホモポリマーを重量平均分子量が5万程度になるようにして合成したものを試料とし、そのガラス転移温度を示差走査型熱分析「DSC-50Q型」(商品名、島津製作所社製)を用いて、試料を測定カップにとり、真空吸引して溶剤を除去した後、3℃/分の昇温速度で-100℃~+100℃の範囲で熱量変化を測定し、低温側の最初のベースラインの変化点を使用する。
1/Tg=W1/T1+W2/T2+・・・Wn/Tn
式中、W1、W2・・・Wnは各モノマーの質量%〔=(各モノマーの配合量/モノマー全質量)×100〕であり、T1、T2・・・Tnは各モノマーのホモポリマーのガラス転移温度(絶対温度)である。なお、各モノマーのホモポリマーのガラス転移温度は、Polymer Hand Book (4th Edition)による値であり、該文献に記載されていないモノマーのホモポリマーのガラス転移温度は、該モノマーのホモポリマーを重量平均分子量が5万程度になるようにして合成したものを試料とし、そのガラス転移温度を示差走査型熱分析「DSC-50Q型」(商品名、島津製作所社製)を用いて、試料を測定カップにとり、真空吸引して溶剤を除去した後、3℃/分の昇温速度で-100℃~+100℃の範囲で熱量変化を測定し、低温側の最初のベースラインの変化点を使用する。
また、アクリル樹脂(A)は、耐水性及び塗装時の耐ワキ性の観点から、溶解性パラメーター(SP値)が好ましくは8~11.5、特に好ましくは9~11、さらに特に好ましくは9.5~11の範囲内である。
樹脂の溶解性パラメーターは、当業者に公知の濁度測定法をもとに数値定量化されるものであり、具体的には、K.W.SUH、J.M.CORBETTの式(Journal of Applied Polymer Science,12,2359,1968)に準じて求めることができる。
アクリル樹脂(A)は単独で、又は2種以上を併用して使用することもできる。
<ポリエステル樹脂(B)>
ポリエステル樹脂(B)は、通常、酸成分とアルコール成分とのエステル化反応又はエステル交換反応によって製造することができる。
上記酸成分としては、ポリエステル樹脂の製造に際して、酸成分として通常使用される化合物を使用することができる。かかる酸成分としては、例えば、脂肪族多塩基酸、脂環族多塩基酸、芳香族多塩基酸等の多塩基酸等を挙げることができる。
ポリエステル樹脂(B)は、通常、酸成分とアルコール成分とのエステル化反応又はエステル交換反応によって製造することができる。
上記酸成分としては、ポリエステル樹脂の製造に際して、酸成分として通常使用される化合物を使用することができる。かかる酸成分としては、例えば、脂肪族多塩基酸、脂環族多塩基酸、芳香族多塩基酸等の多塩基酸等を挙げることができる。
多塩基酸成分としては、例えばフタル酸、無水フタル酸、イソフタル酸、テレフタル酸、テトラヒドロ無水フタル酸、ヘキサヒドロ無水フタル酸、ヘキサヒドロテレフタル酸、コハク酸、フマル酸、アジピン酸、セバシン酸、アゼライン酸、無水マレイン酸等の二塩基酸、
トリメリット酸、無水トリメリット酸、トリメシン酸、メチルシクロヘキセントリカルボン酸、無水ピロメリット酸等の三価以上の多塩基酸等を挙げることができる。
トリメリット酸、無水トリメリット酸、トリメシン酸、メチルシクロヘキセントリカルボン酸、無水ピロメリット酸等の三価以上の多塩基酸等を挙げることができる。
これらの多塩基酸は単独で、あるいは2種以上を組合せて使用することができる。
また、上記多塩基酸以外の酸成分を使用することもできる。
具体的には例えば、安息香酸、クロトン酸、p-t-ブチル安息香酸、ヘプタン酸、ヘキサン酸、ノルマルノナン酸、イソノナン酸、ラウリル酸、ネオデカン酸、ヤシ油脂肪酸、アマニ油脂肪酸、大豆油脂肪酸、トール油脂肪酸、ひまわり脂肪酸、ベニバラ油脂肪酸等脂肪酸等の一塩基酸を挙げることができる。
これらの一塩基酸は単独で、あるいは2種以上を組合せて使用することができる。
具体的には例えば、安息香酸、クロトン酸、p-t-ブチル安息香酸、ヘプタン酸、ヘキサン酸、ノルマルノナン酸、イソノナン酸、ラウリル酸、ネオデカン酸、ヤシ油脂肪酸、アマニ油脂肪酸、大豆油脂肪酸、トール油脂肪酸、ひまわり脂肪酸、ベニバラ油脂肪酸等脂肪酸等の一塩基酸を挙げることができる。
これらの一塩基酸は単独で、あるいは2種以上を組合せて使用することができる。
上記酸成分のうち、硬度及び耐候性の観点から、フタル酸、無水フタル酸、イソフタル酸、アジピン酸を好適に使用することができる。
前記アルコール成分としては、例えばエチレングリコール、ジエチレングリコール、1,2-プロピレングリコール、1,3-プロパンジオール、1,4-ブタンジオール、1,3-ブタンジオール、ネオペンチルグリコール、3-メチルペンタンジオール、2,2,4-トリメチル-1,3-ペンタンジオール、1,4-ヘキサンジオール、1,6-ヘキサンジオール、2-メチル-1,3-プロパンジオール、2-エチル-2-ブチル-1,3-プロパンジオール、1,4-ジメチロールシクロヘキサン等の二価アルコール、
グリセリン、トリメチロールエタン、トリメチロールプロパン、ペンタエリスリトール等の三価以上の多価アルコール、等の多価アルコールを挙げることができる。
上記多価アルコールは単独で、あるいは2種以上を組合せて使用することができる。
前記アルコール成分としては、例えばエチレングリコール、ジエチレングリコール、1,2-プロピレングリコール、1,3-プロパンジオール、1,4-ブタンジオール、1,3-ブタンジオール、ネオペンチルグリコール、3-メチルペンタンジオール、2,2,4-トリメチル-1,3-ペンタンジオール、1,4-ヘキサンジオール、1,6-ヘキサンジオール、2-メチル-1,3-プロパンジオール、2-エチル-2-ブチル-1,3-プロパンジオール、1,4-ジメチロールシクロヘキサン等の二価アルコール、
グリセリン、トリメチロールエタン、トリメチロールプロパン、ペンタエリスリトール等の三価以上の多価アルコール、等の多価アルコールを挙げることができる。
上記多価アルコールは単独で、あるいは2種以上を組合せて使用することができる。
また、上記多価アルコール以外のアルコール成分を使用することもできる。具体的には、例えば、メタノール、エタノール、プロピルアルコール、ブチルアルコール、ステアリルアルコール、2-フェノキシエタノール等のモノアルコール;プロピレンオキサイド、ブチレンオキサイド、ネオデカン酸グリシジルエステル(市販品としては「カージュラE10P」(商品名、HEXION社製、合成高分岐飽和脂肪酸のグリシジルエステル))等のモノエポキシ化合物と酸を反応させて得られたアルコール化合物;グリコールと一塩基酸のエステル化物等を挙げることができる。
仕上り外観及び耐水性の観点から、上記アルコール成分のうち、三価以上の多価アルコール、モノエポキシ化合物と酸を反応させて得られたアルコール化合物、グリコールと一塩基酸のエステル化物を特に好適に使用することができる。
三価以上の多価アルコールとしては、例えば、グリセリン、トリメチロールエタン、トリメチロールプロパン、ペンタエリスリトール等を挙げることができ、特に、グリセリン、トリメチロールプロパンを好適に使用することができる。
グリコールと一塩基酸のエステル化物の一塩基酸としては、例えば、ラウリル酸、ノルマルノナン酸、イソノナン酸、ヤシ油脂肪酸等を挙げることができる。
ポリエステル樹脂の製造方法は、特に限定されるものではなく、通常の方法に従って行なうことができる。例えば、前記酸成分とアルコール成分とを、窒素気流中、150~250℃程度で、5~10時間程度加熱し、該酸成分とアルコール成分のエステル化反応又はエステル交換反応を行なうことにより、ポリエステル樹脂を製造することができる。
上記酸成分及びアルコール成分をエステル化反応又はエステル交換反応せしめる際には、反応容器中に、これらを一度に添加してもよいし、一方又は両者を、数回に分けて添加してもよい。また、先ず、水酸基含有ポリエステル樹脂を合成した後、得られた水酸基含有ポリエステル樹脂に酸無水物を反応させてハーフエステル化させてカルボキシル基及び水酸基含有ポリエステル樹脂としてもよい。また、先ず、カルボキシル基含有ポリエステル樹脂を合成した後、上記アルコール成分を付加させて水酸基含有ポリエステル樹脂としてもよい。
前記エステル化又はエステル交換反応の際には、反応を促進させるための触媒として、ジブチル錫オキサイド、三酸化アンチモン、酢酸亜鉛、酢酸マンガン、酢酸コバルト、酢酸カルシウム、酢酸鉛、テトラブチルチタネート、テトライソプロピルチタネート等の触媒を使用することができる。
また、前記ポリエステル樹脂は、該樹脂の調製中又は調製後に、脂肪酸、モノエポキシ化合物、ポリイソシアネート化合物、アクリル樹脂等で変性することができる。
上記脂肪酸としては、例えば、ヤシ油脂肪酸、綿実油脂肪酸、麻実油脂肪酸、米ぬか油脂肪酸、魚油脂肪酸、トール油脂肪酸、大豆油脂肪酸、アマニ油脂肪酸、桐油脂肪酸、ナタネ油脂肪酸、ヒマシ油脂肪酸、脱水ヒマシ油脂肪酸、サフラワー油脂肪酸、キリ油脂肪酸等を挙げることができる。
上記モノエポキシ化合物としては、例えば、ネオデカン酸グリシジルエステル(市販品としては「カージュラE10P」(商品名、HEXION社製、合成高分岐飽和脂肪酸のグリシジルエステル))を好適に使用することができる。
また、上記ポリイソシアネート化合物としては、例えば、リジンジイソシアネート、ヘキサメチレンジイソシアネート、トリメチルヘキサンジイソシアネート等の脂肪族ジイソシアネート化合物;水素添加キシリレンジイソシアネート、イソホロンジイソシアネート、メチルシクロヘキサン-2,4-ジイソシアネート、メチルシクロヘキサン-2,6-ジイソシアネート、4,4’-メチレンビス(シクロヘキシルイソシアネート)、1,3-(イソシアナトメチル)シクロヘキサン等の脂環族ジイソシアネート化合物;トリレンジイソシアネート、キシリレンジイソシアネート、ジフェニルメタンジイソシアネート等の芳香族ジイソシアネート化合物;リジントリイソシアネート等の3価以上のポリイソシアネート等の有機ポリイソシアネートそれ自体;これらの各有機ポリイソシアネートと多価アルコール、低分子量ポリエステル樹脂、水等との付加物;これらの各有機ポリイソシアネート同士の環化重合体(例えば、イソシアヌレート)、ビウレット型付加物等を挙げることができる。これらのポリイソシアネート化合物は、単独でもしくは2種以上を組合せて使用することができる。
また、前記ポリエステル樹脂をアクリル樹脂で変性する方法としては、例えば、重合性不飽和基含有ポリエステル樹脂及び重合性不飽和モノマーとの混合物を重合させる方法、ポリエステル樹脂とアクリル樹脂の樹脂同士の反応による方法等を挙げることができる。
ポリエステル樹脂(B)は、硬度の観点から、酸成分の総量のうち、芳香族酸成分(芳香環を有する酸成分)の量が、好ましくは20~100モル%、特に好ましくは30~100モル%、さらに特に好ましくは40~100モル%の範囲内である。
芳香族酸成分としては、例えば、フタル酸、無水フタル酸、イソフタル酸、テレフタル酸、安息香酸等を挙げることができる。
また、ポリエステル樹脂(B)は、仕上り外観の観点から、前記多価アルコール成分の総量のうち、前記三価以上の多価アルコール成分の量が、好ましくは10~100モル%、特に好ましくは15~100モル%、さらに特に好ましくは15~95モル%の範囲内である。
また、ポリエステル樹脂(B)は、硬度・仕上り外観の観点から、前記一塩基酸の総量が、前記三価以上の多価アルコール成分の総量の、好ましくは100モル%以下、特に好ましくは90モル%以下、さらに特に好ましくは85モル%以下である。
ポリエステル樹脂(B)は、低分子量化及び硬化性の観点から、重量平均分子量が500~1900であり、特に好ましくは1000~1700であり、さらに特に好ましくは1300~1600の範囲内である。
ポリエステル樹脂(B)は、硬化性、仕上り外観の点から、水酸基価が120~450mgKOH/gであり、特に好ましくは150~400mgKOH/gであり、さらに特に好ましくは160~350mgKOH/gの範囲内である。
また、ポリエステル樹脂(B)は、ポリイソシアネート化合物(C)との反応性の点から、好ましくは20mgKOH/g以下、特に好ましくは1~15mgKOH/gの範囲内の酸価を有する。
また、ポリエステル樹脂(B)は、造膜性の観点からガラス転移温度(以下、「Tg点」と略称することがある)が好ましくは-60~85℃、特に好ましくは-50~60℃、さらに特に好ましくは-50℃~40℃の範囲内である。
本明細書において、ポリエステル樹脂のTg点の測定は、示差走査熱量計を用いた示差熱分析(DSC)によるものである。
さらに、ポリエステル樹脂(B)は、耐水性及び塗装時の耐ワキ性の観点から溶解性パラメーター(SP値)が好ましくは8~11.5、特に好ましくは9~11、さらに特に好ましくは9.5~11の範囲内である。
ポリエステル樹脂(B)は単独で、又は2種以上を組合せて使用することもできる。
<脂肪族ポリイソシアネート化合物(C)>
脂肪族ポリイソシアネート化合物(C)は、直鎖あるいは分岐を含む鎖状の炭素骨格を有し、1分子中に遊離のイソシアネート基を2個以上有する化合物である。
脂肪族ポリイソシアネート化合物(C)は、直鎖あるいは分岐を含む鎖状の炭素骨格を有し、1分子中に遊離のイソシアネート基を2個以上有する化合物である。
脂肪族ポリイソシアネート化合物(C)としては、従来からポリウレタン製造に使用されているものを使用することができる。
また、脂肪族ポリイソシアネート化合物(C)は変性物であってもよい。
上記脂肪族ポリイソシアネート化合物(C)の具体例としては、エチレンジイソシアネート、テトラメチレンジイソシアネート、ヘキサメチレンジイソシアネート(HDI)、ドデカメチレンジイソシアネート、1,6,11-ウンデカントリイソシアネート、2,2,4-トリメチルヘキサメチレンジイソシアネート、リジンジイソシアネート、2,6-ジイソシアナトメチルカプロエート、ビス(2-イソシアナトエチル)フマレート、ビス(2-イソシアナトエチル)カーボネート、2-イソシアナトエチル-2,6-ジイソシアナトヘキサノエート等を挙げることができる。
上記脂肪族ポリイソシアネート化合物(C)の具体例としては、エチレンジイソシアネート、テトラメチレンジイソシアネート、ヘキサメチレンジイソシアネート(HDI)、ドデカメチレンジイソシアネート、1,6,11-ウンデカントリイソシアネート、2,2,4-トリメチルヘキサメチレンジイソシアネート、リジンジイソシアネート、2,6-ジイソシアナトメチルカプロエート、ビス(2-イソシアナトエチル)フマレート、ビス(2-イソシアナトエチル)カーボネート、2-イソシアナトエチル-2,6-ジイソシアナトヘキサノエート等を挙げることができる。
変性物としては、ビウレット変性体、イソシアヌレート変性体;及びこれらの2種以上の混合物等を挙げることができ、具体的には、例えば、ビウレット変性HDI、イソシアヌレート変性HDI等を挙げることができる。
脂肪族ポリイソシアネート化合物(C)としては、硬化性及び仕上り外観の観点から、ヘキサメチレンジイソシアネート(HDI)、及びHDIの変性物を好適に使用することができる。
また、高固形分化(低VOC化)の観点から、脂肪族ポリイソシアネート化合物(C)は、23℃での粘度が200~900mPa・sであり、好ましくは300~800mPa・s、特に好ましくは400~800mPa・s、の範囲内である。本発明において、ポリイソシアネート化合物の粘度は、JIS K7117-2に従って測定した値である。
また、脂肪族ポリイソシアネート化合物(C)の数平均分子量は、好ましくは3000以下、特に好ましくは100~1500、さらに特に好ましくは200~1300の範囲内であることが高固形分化の観点から好ましい。
脂肪族ポリイソシアネート化合物(C)の市販品としては、例えば、TUL-100(旭化成ケミカルズ社製)、デスモジュールN3900(住化コベストロウレタン社製)、TPA100(旭化成ケミカルズ社製)等をあげることができる。
脂肪族ポリイソシアネート化合物(C)は単独で、又は2種以上を組合せて使用することもできる。
ポリイソシアネート化合物として、必要に応じて、脂肪族ポリイソシアネート化合物(C)以外のポリイソシアネート化合物も使用することができる。
具体的には例えば、脂環式ポリイソシアネート化合物、芳香脂肪族ポリイソシアネート化合物、芳香族ポリイソシアネート化合物およびその粗製物、これらのポリイソシアネート化合物の変性物等を挙げることができる。
脂肪族ポリイソシアネート化合物(C)以外のポリイソシアネート化合物は単独で、或いは2種以上を併用して使用することができる。
上記脂環式ポリイソシアネート化合物の具体例としては、イソホロンジイソシアネート(IPDI)、ジシクロヘキシルメタン-4,4’-ジイソシアネート(水添MDI)、シクロヘキシレンジイソシアネート、メチルシクロヘキシレンジイソシアネート(水添TDI)、ビス(2-イソシアナトエチル)-4-シクロヘキセン-1,2-ジカルボキシレート、2,5-及び/又は2,6-ノルボルナンジイソシアネート等を挙げることができる。
上記芳香脂肪族ポリイソシアネート化合物の具体例としては、m-及び/又はp-キシリレンジイソシアネート(XDI)、α,α,α’,α’-テトラメチルキシリレンジイソシアネート(TMXDI)等を挙げることができる。
上記芳香族ポリイソシアネート化合物の具体例としては、1,3-及び/又は1,4-フェニレンジイソシアネート、2,4-及び/又は2,6-トリレンジイソシアネート(TDI)、粗製TDI、2,4’-及び/又は4,4’-ビフェニルメタンジイソシアネート(MDI)、4,4’-ジイソシアナトビフェニル、3,3’-ジメチル-4,4’-ジイソシアナトビフェニル、3,3’-ジメチル-4,4’-ジイソシアナトジフェニルメタン、粗製MDI、1,5-ナフチレンジイソシアネート、4,4’,4”-トリフェニルメタントリイソシアネート、m-及びp-イソシアナトフェニルスルホニルイソシアネート等を挙げることができる。
また、上記脂肪族ポリイソシアネート化合物(C)以外のポリイソシアネート化合物の変性物としては、具体的には、変性MDI(ウレタン変性MDI、カルボジイミド変性MDI、トリヒドロカルビルホスフェート変性MDI)、ウレタン変性TDI、イソシアヌレート変性IPDI等のポリイソシアネート化合物の変性物;及びこれらの2種以上の混合物[例えば、変性MDIとウレタン変性TDIの混合物]等を挙げることができる。
本発明の塗料組成物から得られる塗膜の硬度向上の観点から、上記脂肪族ポリイソシアネート化合物(C)以外のポリイソシアネート化合物のうち、脂環式ポリイソシアネート化合物を好適に使用することができる。脂環式ポリイソシアネート化合物は変性物であってもよい。
脂環式ポリイソシアネート化合物のうち、硬度の観点から、IPDI、変性水添MDI、特にIPDIを好適に使用することができる。
脂肪族ポリイソシアネート化合物(C)と脂環式ポリイソシアネート化合物を併用する場合、両者の割合は、脂肪族ポリイソシアネート化合物(C)/脂環式ポリイソシアネート化合物の固形分質量比が60/40~99/1、特に、70/30~99/1、さらに特に、70/30~90/10の範囲内であることが、硬度及び仕上り外観の両立の観点から好ましい。
また、指触乾燥性、硬度の観点から、アクリル樹脂(A)、ポリエステル樹脂(B)及び脂肪族ポリイソシアネート化合物(C)の固形分総量を基準にして、アクリル樹脂(A)が好ましくは10~60質量%、特に好ましくは20~50質量%、ポリエステル樹脂(B)が好ましくは10~60質量%、特に好ましくは10~40質量%、脂肪族ポリイソシアネート化合物(C)が好ましくは30~60質量%、特に好ましくは40~50質量%の範囲内である。
また、脂肪族ポリイソシアネート化合物(C)以外のポリイソシアネート化合物も併用する場合は、アクリル樹脂(A)、ポリエステル樹脂(B)及びポリイソシアネート化合物の固形分総量を基準にして、アクリル樹脂(A)が好ましくは10~60質量%、特に好ましくは20~50質量%、ポリエステル樹脂(B)が好ましくは10~60質量%、特に好ましくは10~40質量%、ポリイソシアネート化合物が好ましくは30~60質量%、特に好ましくは35~45質量%である。
<ケトン溶剤(D)>
本発明の塗料組成物は、粘度低減による高固形分化の観点から、炭素原子数5~9のケトン溶剤(D)を含有する。
ケトン溶剤(D)としては、具体的には、メチルイソブチルケトン、2-ヘプタノン、シクロヘキサノン、エチルイソアミルケトン、ジイソブチルケトン、2-オクタノン、イソホロン等を挙げることができ、これらは単独でまたは2種以上を組合せて使用することができる。
なかでも、炭素原子数7~8のケトン溶剤(D)を好適に使用することができる。具体的には、上記のうち、2-ヘプタノン、エチルイソアミルケトン、2-オクタノンを挙げることができる。
本発明の塗料組成物は、粘度低減による高固形分化の観点から、炭素原子数5~9のケトン溶剤(D)を含有する。
ケトン溶剤(D)としては、具体的には、メチルイソブチルケトン、2-ヘプタノン、シクロヘキサノン、エチルイソアミルケトン、ジイソブチルケトン、2-オクタノン、イソホロン等を挙げることができ、これらは単独でまたは2種以上を組合せて使用することができる。
なかでも、炭素原子数7~8のケトン溶剤(D)を好適に使用することができる。具体的には、上記のうち、2-ヘプタノン、エチルイソアミルケトン、2-オクタノンを挙げることができる。
本発明の塗料組成物は、溶剤として、上記ケトン溶剤(D)以外の溶剤も必要に応じて使用することができる。ケトン溶剤(D)以外の溶剤として、具体的には芳香族系溶剤、エステル系溶剤、アルコール系溶剤等を挙げることができる。これらの溶剤は単独で又は2種以上を組合せて使用することができる。
ケトン溶剤(D)等の溶剤は、本発明の塗料組成物の製造のいずれの段階においても混合することができ、あるいは塗料組成物中に含まれる樹脂の製造において、反応溶媒または希釈溶媒として配合することもできる。
本発明の塗料組成物において、塗装作業性及び溶解性の観点から、ケトン溶剤(D)の量は、アクリル樹脂(A)、ポリエステル樹脂(B)及びポリイソシアネート化合物(脂肪族ポリイソシアネート化合物(C)及び脂肪族ポリイソシアネート化合物(C)以外のポリイソシアネート化合物)の固形分総量に対して、好ましくは1~50質量%、特に好ましくは10~40質量%、さらに特に好ましくは20~40質量%である。
また、本発明の塗料組成物において、作業性、溶解性の観点から、ケトン溶剤(D)の量は、本発明の塗料組成物に含有される溶剤を含む揮発成分の総量に対して、好ましくは1~80質量%、特に好ましくは20~80質量%、さらに特に好ましくは30~70質量%である。
本発明の塗料組成物は、必要に応じて硬化触媒を含有することができる。硬化触媒としては、有機金属化合物、第三級アミン、りん酸化合物等の公知のウレタン硬化触媒を挙げることができる。

上記硬化触媒は1種または2種以上を組合せて使用することができる。

本発明の塗料組成物には、所望の色とすることを目的として、着色顔料を使用することができる。着色顔料としては、具体的には、チタン白、モリブデン酸亜鉛、モリブデン酸カルシウム、カーボンブラック、黒鉛(グラファイト)、鉄黒(アイアンブラック)、紺青、群青、コバルトブルー、銅フタロシアニンブルー、インダンスロンブルー、黄鉛、合成黄色酸化鉄、べんがら、透明べんがら、ビスマスバナデート、チタンイエロー、亜鉛黄(ジンクエロー)、モノアゾイエロー、オーカー、ジスアゾ、イソインドリノンイエロー、金属錯塩アゾイエロー、キノフタロンイエロー、ベンズイミダゾロンイエロー、モノアゾレッド、無置換キナクリドンレッド、アゾレーキ(Mn塩)、キナクリドンマゼンダ、アンサンスロンオレンジ、ジアンスラキノニルレッド、ペリレンマルーン、ペリレンレッド、ジケトピロロピロールクロムバーミリオン、塩素化フタロシアニングリーン、臭素化フタロシアニングリーン、ピラゾロンオレンジ、ベンズイミダゾロンオレンジ、ジオキサジンバイオレット、ペリレンバイオレット等を挙げることができる。
本発明の塗料組成物において着色顔料を使用する場合、使用量は、アクリル樹脂(A)、ポリエステル樹脂(B)及びポリイソシアネート化合物(脂肪族ポリイソシアネート化合物(C)及び脂肪族ポリイソシアネート化合物(C)以外のポリイソシアネート化合物)の固形分総量を基準にして、好ましくは1~100質量%、特に好ましくは10~60質量%であることが、仕上り外観の観点から好ましい。
本発明の塗料組成物には必要に応じて体質顔料を含有させることができる。
上記体質顔料としては、例えば、クレー、シリカ、硫酸バリウム、タルク、炭酸カルシウム、ホワイトカーボン、珪藻土、炭酸マグネシウム等を挙げることができる。

本発明の塗料組成物には、塗料の流動性を制御して仕上り外観及び塗装作業性の向上を目的として、レオロジーコントロール剤を使用することができる。
レオロジーコントロール剤としては、具体的には例えば、粘土鉱物(例えば、金属ケイ酸塩、モンモロリロナイト)、アクリル樹脂(例えば、分子中にアクリル酸エステル又はメタクリル酸エステルのポリマー、オリゴマーからなる構造を含むもの)、ポリオレフィン(例えば、ポリエチレン、ポリプロピレン等)、アマイド(高級脂肪酸アマイド、ポリアマイド、オリゴマー等)、ポリカルボン酸(分子中に少なくとも2つ以上のカルボキシル基を有する誘導体を含む)、セルロース(ニトロセルロース、アセチルセルロース、セルロースエーテル等種々の誘導体を含む)、及びウレタン(分子中にウレタン構造を含むポリマー、オリゴマー等)、ウレア(分子中にウレア構造を含むポリマー、オリゴマー等)、ウレタンウレア(分子中にウレタン構造とウレア構造を含むポリマー、オリゴマー等)等を挙げることができる。

上記のうち、仕上り外観の観点から、アクリル樹脂、ウレア及びウレタンウレアを好適に使用することができる。
レオロジーコントロール剤の市販品としては、例えば、ディスパロン6900(楠本化成(株)製)、ディスパロンA603(楠本化成(株)製)、チクゾールW300(共栄社化学(株))等のアマイドワックス;ディスパロン4200(楠本化成(株)製)等のポリエチレンワックス;CAB(セルロース・アセテート・ブチレート、イーストマン・ケミカル・プロダクツ社製)、HEC(ヒドロキシエチルセルロース)、疎水化HEC、CMC(カルボキシメチルセルロース)等のセルロース系のレオロジーコントロール剤;BYK-410、BYK-411、BYK-420、BYK-425(以上、ビックケミー(株)社製)等のウレタンウレア系のレオロジーコントロール剤;フローノンSA-345HF(共栄社化学(株))等のポリオレフィン系のレオロジーコントロール剤;フローノンHR-4AF(共栄社化学(株))等の高級脂肪酸アマイド系のレオロジーコントロール剤;等を挙げることができる。
本発明の塗料組成物においてレオロジーコントロール剤を使用する場合、使用量は、アクリル樹脂(A)、ポリエステル樹脂(B)及びポリイソシアネート化合物(脂肪族ポリイソシアネート化合物(C)及び脂肪族ポリイソシアネート化合物(C)以外のポリイソシアネート化合物)の固形分総量を基準にして、好ましくは0.1~20質量%、特に好ましくは0.5~15質量%、さらに特に好ましくは0.8~10質量%の範囲内であることが、仕上り外観及び塗装作業性の観点から好ましい。
本発明の塗料組成物にはさらに必要に応じて、顔料分散剤、表面調整剤、界面活性剤、消泡剤、アクリル樹脂(A)及びポリエステル樹脂(B)以外の樹脂(例えば、エポキシ樹脂等)、硬化剤(脂肪族ポリイソシアネート化合物(C)を除く)、防腐剤、凍結防止剤等を含有させることができる。
本塗料は、フリー(遊離)のイソシアネート基を有する脂肪族ポリイソシアネート化合物(C)を構成成分とするため、常温で、基体樹脂であるアクリル樹脂(A)及びポリエステル樹脂(B)との架橋反応が進行するので、(A)成分及び(B)成分を含有する主剤と、(C)成分を含有する硬化剤との2液型塗料であり、通常、塗装直前に主剤と硬化剤とを混合し、有機溶剤等の溶媒を必要に応じて添加して粘度調整することにより好適に使用される。
その際、必要に応じて使用される成分(ポリイソシアネート化合物を除く)は、一般に、主剤側に配合しておくことが好ましい。混合は、例えばディスパー、ホモジナイザー等の混合装置を用いて行うことができる。
本発明の塗料組成物は高固形分塗料組成物であり、塗装時におけるVOC等の揮発性物質の放散量を少なくせしめることができる。具体的には塗装時の塗料固形分(不揮発分)濃度が、好ましくは60質量%以上、特に好ましくは63質量%以上とすることができる。
本明細書において塗装時の塗料固形分(不揮発分)濃度は、温度が20℃、湿度が60%の条件において塗装に適した粘度に調整した塗装直前の試料をブリキ皿に1.0g秤量し、加熱温度105℃、3時間で揮発成分を除き、残量を質量百分率として算出することによって求めることができる。
本発明の塗料組成物において、消泡性、塗装作業性(特にエアレス塗装、エアラップ塗装)、及び仕上り外観の観点から、質量固形分濃度を63質量%とした時の20℃でのラメラ長は3.0mm未満であり、好ましくは2.7mm以下、さらに好ましくは2.5mm以下である。
ラメラ長とは、液面に接触させた金属リングを引き上げるときの最大液膜長さをいう。

ラメラ長は各塗料組成物の表面張力を白金リング法により、表面張力測定機(英弘精機株式会社 DCAT-21)を使用して、試料温度20℃、リング上昇速度0.025mm/sの条件で測定した。
また、本発明の塗料組成物において、塗装作業性(特にエアレス塗装、エアラップ塗装)、及び仕上り外観の観点から、塗装時の質量固形分濃度を63質量%とした時の23℃での粘度が、せん断速度1500s-1での測定で、好ましくは0.005~0.025Pa・s、特に好ましくは0.01~0.020Pa・s、さらに特に好ましくは0.01~0.015Pa・sの範囲内である。粘度はコーンアンドプレート型の測定機により測定される値である。
本発明の塗料組成物の塗装は、例えば、浸漬塗り、刷毛塗り、ロール刷毛塗り、スプレーコート、ロールコート、スピンコート、ディップコート、バーコート、フローコート、静電塗装、エアレス塗装、電着塗装、ダイコート等の塗装方法によって行うことができる。
上記塗装方法のうち、塗装効率の観点から、エアレス塗装及びエアラップ塗装を好適に採用することができる。エアレス塗装はエアレススプレーガンによりエアではなく液体に圧力をかけて霧化することにより塗装する方法である。
エアラップ塗装はエアレス塗装において、さらにガン先端のエアキャップから噴出する低圧エアで包み込みながら塗装する方法である。
吐出液圧力は、10~30MPaの範囲内であることが塗装作業性及び仕上がり外観の観点から好ましい。乾燥膜厚は、通常10μm~150μm、好ましくは40μm~100μmの範囲内が適している。
被塗物としては、冷延鋼板、黒皮鋼板、合金化亜鉛メッキ鋼板、電気亜鉛メッキ鋼板等、及びこれらを素材とするブルドーザー、油圧ショベル、ホイールローダ等の建設機械又は産業機械等を挙げることができる。これらは必要に応じて、ショットブラスト、表面調整、表面処理等、さらには下塗塗装を施したものであってもよい。
本発明の塗料組成物は、塗装作業性、仕上り外観、指触乾燥性及び耐候性に優れる高固形分塗料組成物であるので、上記被塗物用途のVOC規制対応の上塗塗料として、特に好適に使用することができる。
以下、製造例、実施例及び比較例により、本発明をさらに詳細に説明するが、本発明はこれらに限定されるものではない。各例中の「部」は質量部、「%」は質量%を示す。
<製造例:アクリル樹脂(A)の製造>
製造例1~8
連続塊状重合で合成を行い、表1の固形分80質量%の各アクリル樹脂(A-1)~(A-8)の溶液を得た。得られた各アクリル樹脂の水酸基価、酸価、重量平均分子量、Tg及びSP値も併せて示す。なお、希釈溶剤(揮発成分)は酢酸ブチルである。また、アクリル樹脂(A-6)~(A-8)は比較例用である。
製造例1~8
連続塊状重合で合成を行い、表1の固形分80質量%の各アクリル樹脂(A-1)~(A-8)の溶液を得た。得られた各アクリル樹脂の水酸基価、酸価、重量平均分子量、Tg及びSP値も併せて示す。なお、希釈溶剤(揮発成分)は酢酸ブチルである。また、アクリル樹脂(A-6)~(A-8)は比較例用である。
<製造例:ポリエステル樹脂(B)の製造>
製造例9
温度計、撹拌機、精留塔、及び水分離機を備えたフラスコに下記成分を下記の記載順に仕込んだ。
アジピン酸:1.0モル部
ネオペンチルグリコール:1.02モル部
1,6-ヘキサンジオール:0.56モル部
プロピレングリコール:0.08モル部
窒素を系中に流しながら140℃まで昇温した。昇温途中で攪拌可能になった時点より攪拌を開始した。140℃に到達したら、230℃まで4~10時間程度かけて昇温した。途中縮合水の生成が認められた時点で窒素流入をとめた。
縮合水とグリコールとの共沸で、精留塔トップ温度が上昇(4時間未満で230℃以上となる)する場合は、加熱を弱め、昇温速度を適宜調整した。
230℃に到達したら、60分後に酸価及び粘度を確認した後、30分後に、生成物に対し5質量%のトルエン(還流溶剤)を加え、220℃で酸価が5.0mgKOH/g以下となるまで、重合反応を行った。
生成物の酸価が5.0mgKOH/g以下となったら、加熱を停止し、冷却しながら微減圧することによりトルエン(還流溶剤)を除去した。
トルエン含有量が0.1質量%未満、反応温度が酢酸ブチル(希釈溶剤)の沸点以下となったら、酢酸ブチル(希釈溶剤)を添加し、固形分80質量%のポリエステル(B-1)の溶液を得た。
製造例9
温度計、撹拌機、精留塔、及び水分離機を備えたフラスコに下記成分を下記の記載順に仕込んだ。
アジピン酸:1.0モル部
ネオペンチルグリコール:1.02モル部
1,6-ヘキサンジオール:0.56モル部
プロピレングリコール:0.08モル部
窒素を系中に流しながら140℃まで昇温した。昇温途中で攪拌可能になった時点より攪拌を開始した。140℃に到達したら、230℃まで4~10時間程度かけて昇温した。途中縮合水の生成が認められた時点で窒素流入をとめた。
縮合水とグリコールとの共沸で、精留塔トップ温度が上昇(4時間未満で230℃以上となる)する場合は、加熱を弱め、昇温速度を適宜調整した。
230℃に到達したら、60分後に酸価及び粘度を確認した後、30分後に、生成物に対し5質量%のトルエン(還流溶剤)を加え、220℃で酸価が5.0mgKOH/g以下となるまで、重合反応を行った。
生成物の酸価が5.0mgKOH/g以下となったら、加熱を停止し、冷却しながら微減圧することによりトルエン(還流溶剤)を除去した。
トルエン含有量が0.1質量%未満、反応温度が酢酸ブチル(希釈溶剤)の沸点以下となったら、酢酸ブチル(希釈溶剤)を添加し、固形分80質量%のポリエステル(B-1)の溶液を得た。
製造例10~29
表2~3に記載の原材料及び含有量(モル%)とする以外は、製造例9と同様にして、固形分80質量%の各ポリエステル樹脂(B-2)~(B-21)の溶液を得た。
得られた各ポリエステル樹脂の水酸基価、酸価、重量平均分子量、Tg及びSP値も併せて示す。また、ポリエステル樹脂(B-17)~(B-21)は比較例用である。
なお、表2~3のポリエステル樹脂(B)の原材料の配合(数値)はモル%である。
表2~3に記載の原材料及び含有量(モル%)とする以外は、製造例9と同様にして、固形分80質量%の各ポリエステル樹脂(B-2)~(B-21)の溶液を得た。
得られた各ポリエステル樹脂の水酸基価、酸価、重量平均分子量、Tg及びSP値も併せて示す。また、ポリエステル樹脂(B-17)~(B-21)は比較例用である。
なお、表2~3のポリエステル樹脂(B)の原材料の配合(数値)はモル%である。
<塗料組成物の製造>
<実施例1 塗料組成物No.1の製造>
以下の工程1及び2により、塗料組成物No.1を得た。
(工程1)BYK-161(注8)3部(固形分)、樹脂(塗料組成物No.1についてはポリエステル樹脂(B-1))のうち固形分10部を使用し作成した顔料分散ペースト、製造例1で得たアクリル樹脂(A-1)52部(固形分)に、表面調整剤(注13)1部(固形分)、消泡剤(注11)1部(固形分)、レオロジーコントロール剤(RC剤 注12)0.5部(固形分)、紫外線吸収剤(注9)2部(固形分)、及び光安定化剤(注10)2部(固形分)を添加して攪拌することにより、固形分76質量%の塗料組成物No.1の主剤を得た。
(工程2)上記工程1によって得た主剤に、ポリイソシアネート化合物(C)としてTUL-100(注1)35部(固形分)、及び触媒(注14)0.01部(固形分)を添加し、さらに2-ヘプタノン39部を加えて固形分を調整することにより、固形分63質量%の塗料組成物No.1を得た。
<実施例1 塗料組成物No.1の製造>
以下の工程1及び2により、塗料組成物No.1を得た。
(工程1)BYK-161(注8)3部(固形分)、樹脂(塗料組成物No.1についてはポリエステル樹脂(B-1))のうち固形分10部を使用し作成した顔料分散ペースト、製造例1で得たアクリル樹脂(A-1)52部(固形分)に、表面調整剤(注13)1部(固形分)、消泡剤(注11)1部(固形分)、レオロジーコントロール剤(RC剤 注12)0.5部(固形分)、紫外線吸収剤(注9)2部(固形分)、及び光安定化剤(注10)2部(固形分)を添加して攪拌することにより、固形分76質量%の塗料組成物No.1の主剤を得た。
(工程2)上記工程1によって得た主剤に、ポリイソシアネート化合物(C)としてTUL-100(注1)35部(固形分)、及び触媒(注14)0.01部(固形分)を添加し、さらに2-ヘプタノン39部を加えて固形分を調整することにより、固形分63質量%の塗料組成物No.1を得た。
実施例2~28及び比較例1~13 塗料組成物No.2~41の製造
表4~7の配合とする以外は、実施例No.1と同様にして、固形分63質量%の各塗料組成物No.2~41を得た。
なお、顔料分散ペースト作成は、塗料組成物No.2~9、No.11~26及びNo.30~41ではポリエステル樹脂(B-1)を、塗料組成物No.10、及び27ではポリエステル樹脂(B-2)を、塗料組成物No.28ではポリエステル樹脂(B-3)を、塗料組成物No.29ではアクリル樹脂(A-1)を、それぞれ顔料分散用の樹脂として使用した。
なお、表4~7の原材料の配合(数値)は、溶剤以外は固形分質量(質量%)である。
表4~7の配合とする以外は、実施例No.1と同様にして、固形分63質量%の各塗料組成物No.2~41を得た。
なお、顔料分散ペースト作成は、塗料組成物No.2~9、No.11~26及びNo.30~41ではポリエステル樹脂(B-1)を、塗料組成物No.10、及び27ではポリエステル樹脂(B-2)を、塗料組成物No.28ではポリエステル樹脂(B-3)を、塗料組成物No.29ではアクリル樹脂(A-1)を、それぞれ顔料分散用の樹脂として使用した。
なお、表4~7の原材料の配合(数値)は、溶剤以外は固形分質量(質量%)である。

なお、試験板の作成及び性能評価は、下記に従って試験板を作成し、試験に供して得た結果を表4~7に併せて示す。
試験板の作成
ショットブラスト処理した一般構造用圧延鋼材SS-400(大きさ2.3×150×300mm、Ra:3.9μm Ry:34μm Rz:23μm)に各塗料組成物No.1~41を乾燥膜厚が80μmとなるように各々エアラップ塗装(旭サナック社製SP1628 塗料圧力10MPa、アシスト圧力0.2MPa ノズル:06C07チップ使用)し、20℃で10分間セッティングした後、電気熱風乾燥機を用いて、80℃で30分間加熱乾燥させ、さらに20℃で168時間養生させることにより各塗料組成物No.1~41の各試験板を得た。

性能評価
各塗料組成物No.1~41、及び各塗料組成物の試験板について、以下の試験項目につき性能試験に供し、以下の評価基準にて性能評価を行った。性能評価結果を併せて表4~7に示す。

ラメラ長(※1):質量固形分濃度を63質量%とした各塗料組成物の表面張力を白金リング法により、表面張力測定機(英弘精機株式会社 DCAT-21)を使用して測定した。試料50g(試料温度20℃)をガラスシャーレに入れ、白金リング(直径18.7mm)をセットし、リング上昇速度0.025mm/sで引き上げ、最大液膜長さからラメラ長を測定した。
粘度(※2):質量固形分濃度を63質量%とした各塗料組成物のせん断速度1500s-1時の粘度をHAAKE MARS3(HAAKE社製)を使用して測定した(試料温度23℃)測定条件詳細は以下のとおりである。
コーン:35mm 2°、下側プレート:35mm、ギャップ:0.105mm
測定試料1gをプレートにのせたのち、以下の条件で測定を実施した。
23℃の条件下で、0.001s-1のせん断速度で10秒間測定し、その後、0.001s-1から1500s-1まで、60秒かけてせん断速度をあげて、粘度を測定し、1500s-1に到達した時点の粘度をせん断速度1500s-1時の粘度とした。
コーン:35mm 2°、下側プレート:35mm、ギャップ:0.105mm
測定試料1gをプレートにのせたのち、以下の条件で測定を実施した。
23℃の条件下で、0.001s-1のせん断速度で10秒間測定し、その後、0.001s-1から1500s-1まで、60秒かけてせん断速度をあげて、粘度を測定し、1500s-1に到達した時点の粘度をせん断速度1500s-1時の粘度とした。
指触乾燥性(※3):質量固形分濃度を63質量%とした各塗料組成物を、温度20℃、湿度50%の恒温恒湿室中で、ブリキ板に乾燥膜厚40μmとなるようにスプレーで塗装し、指で触って塗料が指に付かなくなるまでの指触乾燥時間を測定した。
◎:乾燥時間20分未満
○:乾燥時間20分以上かつ30分未満
△:30分以上かつ45分未満
×:45分以上
◎:乾燥時間20分未満
○:乾燥時間20分以上かつ30分未満
△:30分以上かつ45分未満
×:45分以上
仕上り外観(※4):各試験板の塗面外観を目視及び光沢値で評価した。
◎:平滑性が良好で、かつ60度光沢値が85以上。
○:平滑性が良好で、かつ60度光沢値が75以上85未満。
△:わき、うねり、ツヤビケ及びチリ肌から選ばれる少なくとも1種の仕上り外観の低下がやや見られる、あるいは、60度光沢値が60以上75未満。
×:わき、うねり、ツヤビケ、チリ肌から選ばれる少なくとも1種の仕上り外観の低下が著しい、あるいは、60度光沢値が60未満。
◎:平滑性が良好で、かつ60度光沢値が85以上。
○:平滑性が良好で、かつ60度光沢値が75以上85未満。
△:わき、うねり、ツヤビケ及びチリ肌から選ばれる少なくとも1種の仕上り外観の低下がやや見られる、あるいは、60度光沢値が60以上75未満。
×:わき、うねり、ツヤビケ、チリ肌から選ばれる少なくとも1種の仕上り外観の低下が著しい、あるいは、60度光沢値が60未満。
鉛筆硬度(※5):各試験板を、JIS K 5600-5-4に準じて、試験塗板面に対し約45°の角度で鉛筆の芯を当て、芯が折れない程度に強く試験塗板面に押し付けながら前方に均一な速さで約10mm動かした。塗膜が破れなかったもっとも硬い鉛筆の硬度記号を鉛筆硬度とした。

耐候性(※6):各試験板に対し、JIS B 7754に規定されたスーパーキセノンウェザオメーター(商品名、スガ試験機社製)を使用し、1時間42分間のキセノンアークランプの照射と18分間の降雨条件における同ランプの照射による2時間を1サイクルとして、1500時間(750サイクル)の繰り返し試験の終了後に、各控え塗板(初期塗板)に対する60度光沢保持率(GR%)と色差(ΔE)を測定し、以下の基準で評価した。
◎:60度光沢保持率(GR%)が80以上かつ色差(ΔE)が2.0未満
○:60度光沢保持率(GR%)が70以上80未満あるいは色差(ΔE)が2.0以上かつ3.0未満
△:60度光沢保持率(GR%)が50以上70未満あるいは色差(ΔE)が3.0以上かつ5.0未満
×:60度光沢保持率(GR%)が50未満あるいは色差(ΔE)が5.0以上
◎:60度光沢保持率(GR%)が80以上かつ色差(ΔE)が2.0未満
○:60度光沢保持率(GR%)が70以上80未満あるいは色差(ΔE)が2.0以上かつ3.0未満
△:60度光沢保持率(GR%)が50以上70未満あるいは色差(ΔE)が3.0以上かつ5.0未満
×:60度光沢保持率(GR%)が50未満あるいは色差(ΔE)が5.0以上
上記結果より、特定の重量平均分子量及び水酸基価範囲を有するアクリル樹脂、特定の重量平均分子量及び水酸基価範囲を有するポリエステル樹脂、特定の粘度範囲を有する脂肪族ポリイソシアネート化合物及び炭素原子数5~9のケトン溶剤を含有し、特定塗装質量固形分濃度におけるラメラ長が特定範囲内である実施例の塗料組成物は、優れた塗装作業性、仕上り外観、指触乾燥性及び耐候性を示した。
一方、ポリエステル樹脂を含まない比較例1の塗料組成物や、アクリル樹脂、ポリエステル樹脂、脂肪族ポリイソシアネート化合物、ケトン溶剤のいずれかの特性を満たさない、または、特定塗装質量固形分濃度におけるラメラ長が特定範囲内にない比較例2~13の塗料組成物は、塗装作業性、仕上り外観、指触乾燥性及び耐候性の少なくとも一つの評価において基準を下回った。
一方、ポリエステル樹脂を含まない比較例1の塗料組成物や、アクリル樹脂、ポリエステル樹脂、脂肪族ポリイソシアネート化合物、ケトン溶剤のいずれかの特性を満たさない、または、特定塗装質量固形分濃度におけるラメラ長が特定範囲内にない比較例2~13の塗料組成物は、塗装作業性、仕上り外観、指触乾燥性及び耐候性の少なくとも一つの評価において基準を下回った。
本発明を詳細にまた特定の実施態様を参照して説明したが、本発明の精神と範囲を逸脱することなく様々な変更や修正を加えることができることは当業者にとって明らかである。本出願は2022年4月25日出願の日本特許出願(特願2022-71480)に基づくものであり、その内容はここに参照として取り込まれる。
本発明によれば、指触乾燥性、耐候性及び仕上り外観に優れ、塗装作業性にも優れた高固形分塗料組成物を提供することができる。
Claims (7)
- 重量平均分子量1000~2900、水酸基価120~180mgKOH/gのアクリル樹脂(A)、重量平均分子量500~1900、水酸基価120~450mgKOH/gのポリエステル樹脂(B)、23℃での粘度が200~900mPa・sの脂肪族ポリイソシアネート化合物(C)、及び炭素原子数5~9のケトン溶剤(D)を含有する塗料組成物であって、
質量固形分濃度を63質量%とした時の20℃でのラメラ長が3.0mm未満である高固形分塗料組成物。 - 質量固形分濃度を63質量%とした時の23℃での粘度が、せん断速度1500s-1での測定で、0.005~0.025Pa・sである請求項1に記載の高固形分塗料組成物。
- ポリエステル樹脂(B)の酸成分の総量のうち、芳香族酸成分の量が、20~100モル%である請求項1又は2に記載の高固形分塗料組成物。
- ポリエステル樹脂(B)の多価アルコール成分の総量のうち、三価以上の多価アルコール成分の量が、10~100モル%である請求項1又は2に記載の高固形分塗料組成物。
- ポリエステル樹脂(B)の一塩基酸の総量が、三価以上の多価アルコール成分の総量の100モル%以下である請求項1又は2に記載の高固形分塗料組成物。
- さらに、脂環式ポリイソシアネート化合物を含有する請求項1又は2に記載の高固形分塗料組成物。
- 請求項1又は2に記載の高固形分塗料組成物から得られる塗膜を有する建設機械又は産業機械。
