十分な強度を有し、望ましい放射スペクトルを得ることが可能なTPV発電装置用のセラミックス膜を提供する。 実施形態に係るセラミックス膜(20)は、基材上に形成された空孔を有するセラミックス膜であって、該セラミックス膜全体の平均密度よりも大きい複数の高密度領域(1)と、該セラミックス膜全体の平均密度よりも小さい複数の低密度領域(2)とを含む。また、高密度領域(1)と低密度領域(2)とは層状に重なっている。セラミックス膜は、希土類元素含有の酸化物セラミックスからなる。

Description

セラミックス膜及びその製造方法、エミッタ、熱光起電力発電装置
 本開示は、セラミックス膜及びその製造方法、エミッタ、熱光起電力発電装置に関する。
 熱光起電力(Thermo-Photo-Voltaic(TPV))発電は、熱放射を光電変換セルで電気に変換する技術であり、放射スペクトルを制御することにより高効率発電が期待できる。また、TPV発電は、種々の熱源を利用可能であるため応用範囲が広く、また重量当たりのエネルギー密度が大きい発電技術として注目されている。
 図14にTPV発電装置の基本構成を示す。図14に示すTPV発電装置100は、燃焼装置で発生させた熱や太陽光集光により発生させた熱をエミッタ101で赤外線に変換し、放射された赤外光を光電変換(Photo-Voltaic(PV))素子102に入射して電力に変換する。
 エミッタ101の材質は、種々のものが報告されている。熱光起電力発電の高効率化のためには、エミッタ101が放射する赤外線のスペクトルを光電変換素子102に適合した波長に絞ることが必要となる。エミッタとしてはフォトニック結晶やメタマテリアルの研究が進んでいるが、大型化、耐熱性、低コスト化に課題があった。それらを解決する手段の一つとしてセラミックスからなるエミッタが報告されている。
 特許文献1には、組成RAl12又はRGa12(R:希土類元素)のガーネット構造を有する多結晶体を備え、多結晶体内部に空孔率20%以上40%以下の空孔を有するセラミックスエミッタが開示されている。該空孔は連結しているが、直線的に連続していない部分を含む。セラミックスエミッタの熱供給面から放射面に至るまで空孔が直線的に連続した部分を含まないことで、良好な波長選択性が得られる。
 また、非特許文献1及び非特許文献2では、TPV発電装置のエミッタとしてセラミックス膜を応用した例が報告されている。非特許文献1には、プラズマスプレイコーティング(プラズマ溶射)によりEr1.51.5Al12セラミックス膜をMoSi基板上に成膜したエミッタが記載されている。非特許文献2には、ゾルゲル法によりErAl12セラミックス膜をSiC基板上に成膜したエミッタが記載されている。

 例えば、燃料燃焼型TPV発電装置の燃焼器表面にエミッタとしてセラミックス膜をコーティングできると、熱源の効率的なエミッタへの伝熱が可能となり、発電装置としての高効率化が期待できる。このように、様々な形態の熱源との組み合わせが容易になるエミッタの成膜技術が望まれている。しかし、一般的に、セラミックス膜は、温度変化による破壊や基材からの剥離という強度に関する問題がある。
 また、非特許文献1に記載のセラミックス膜は、基材上に成膜されるものの、緻密であり、基材からの放射を透過してしまうという問題がある。非特許文献2に記載のセラミックス膜は多孔質であるが、ゾルゲル法では空孔率制御が困難であり、空孔率は57%と非常に大きなものとなっている。そのため、エミッタに含まれる波長選択放射を生じるためのErイオン濃度が小さくなり、放射強度が小さくなってしまうという問題がある。
 このように、セラミックスエミッタは、熱源の形態に合わせた膜形成をする場合に、強度の問題や空孔率制御が困難であるため望ましい放射スペクトルが得られないという問題がある。
 本開示の目的は、十分な強度を有し、望ましい放射スペクトルを得ることが可能なセラミックス膜及びその製造方法、エミッタ、熱光起電力発電装置を提供することにある。
 一態様に係るセラミックス膜は、基材上に形成された空孔を有するセラミックス膜であって、該セラミックス膜全体の平均密度よりも大きい複数の高密度領域と、該セラミックス膜全体の平均密度よりも小さい複数の低密度領域とを含むものである。
 一態様に係るセラミックス膜の製造方法は、プラズマ援用エアロゾルデポジション法により、上記セラミックス膜を基材上に形成する。
 一態様に係るエミッタは、熱源からの熱を赤外線に変換する、前記熱源上に形成された上記セラミックス膜からなるものである。
 一態様に係る熱光起電力発電装置は、熱源からの熱を赤外線に変換するエミッタと、前記エミッタから放射された前記赤外線を電力に変換する光電変換セルとを備え、前記エミッタは、前記熱源上に形成された上記セラミックス膜からなるものである。
 実施形態によれば、十分な強度を有し、望ましい放射スペクトルを得ることが可能なセラミックス膜及びその製造方法、エミッタ、熱光起電力発電装置を提供することができる。

 以下では、本開示の実施形態について、図面を参照しながら詳細に説明する。各図面において、同一又は対応する要素には同一の符号が付されており、説明の明確化のため、必要に応じて重複説明は省略される。
 実施形態は、熱光起電力(TPV)発電装置の波長選択エミッタに用いられるセラミックス膜に関する。図1は、実施形態に係るTPV発電装置100の構成例を示す概略図である。図1に示すように、実施形態に係るTPV発電装置100は、エミッタ101Aと光電変換素子102とを備える。エミッタ101Aは、熱源からの熱を熱放射光(赤外線)に変換する。
 熱源は、例えば、燃料及び空気を混合して燃焼し、熱を発生する燃焼装置であり、その機構や構造は限定されない。燃料としては、液体燃料やガスが用いられ得る。また、熱源は、空気に換えて、酸素等を供給できる構造であってもよい。エミッタ101Aの表面からは、変換後の赤外線が放射される。
 光電変換素子102は、エミッタ101Aから放射された赤外線を電力に変換する。光電変換素子102は、特定の波長帯の光に感度を有し、光電変換できる光の波長帯を有する。そのため、エミッタ101Aから放射される赤外線の波長帯は、光電変換素子102の感度が高い領域と一致することが望ましい。光電変換素子102には、シリコン半導体や化合物半導体等が用いられる。光電変換素子102によって発電された電力は、図示しない配線を介して集電される。
 エミッタ101Aは、熱源の表面を被覆するように設けられる波長選択性熱放射体である。エミッタ101Aは、光電変換素子102の感度の高い特定の波長体の光を選択的に放射する。光電変換素子102の感度の高い特定の波長帯の光を選択的に放射する材料でエミッタ101Aを構成すれば、TPV発電装置100の発電効率を向上できる。
 エミッタ101Aの材料として、例えば、図2に示されるセラミックス膜20が用いられる。図2は、実施形態に係るセラミックス膜20の構造の一例を示す図である。このセラミックス膜20は、基材(不図示)上に形成され、空孔を有する。ここでは、セラミックス膜20は、基材としての熱源上に形成される。
 図2に示すように、セラミックス膜20は、同一組成の膜中に、セラミックス膜20全体の平均密度よりも大きい複数の高密度領域1と、セラミックス膜20全体の平均密度よりも小さい複数の低密度領域2とを含む。換言すると、高密度領域1はその空孔率がセラミックス膜20全体の平均空孔率よりも小さく、低密度領域2はその空孔率がセラミックス膜20全体の平均空孔率よりも大きい。
 なお、高密度領域1と低密度領域2とは、それぞれ複数含まれることが必要であるが、分布の状態は制限されるものではなく、また、それぞれの領域の大きさも制限されない。セラミックス膜20を形成する粒子のサイズは一般に0.1μm~5μm程度である。高密度領域1、低密度領域2は粒子の集合体から成るため、各領域のサイズは数μm以上のサイズであることが望ましい。
 また、セラミックス膜20の厚みは特に限定されるものではなく、例えば、30μm以上1mm以下とすることができる。なお、各領域のサイズの上限は、セラミックス膜20の膜厚よりも小さくなる。
 セラミックス膜20中に、空孔率が平均空孔率よりも大きい層(低密度領域2)が設けられることにより、加熱、冷却時に熱膨張、収縮があっても、低密度領域2が応力緩和層となり、セラミックス膜20の剥離や破壊の発生を抑制することができる。低密度領域2応力緩和層として作用するために、低密度領域2の厚みは数μm以上あることが望ましい。ただし、低密度領域2のサイズが大きくなりすぎるとその部分の機械的強度が劣化してしまうので、そのサイズは20μm以下、好ましくは10μm以下であることが望ましい。
 また、低密度領域2のセラミックスの粒径は、1μm以下であることが望ましい。その理由は、空孔率が大きい領域では一般的に機械的強度は小さくなるが、当該領域をセラミックスの粒径が1μm以下である表面エネルギーが大きい粒子で構成することにより、強度を保つことができるようになるからである。
 セラミックス膜20の平均空孔率は、20%以上であることが望ましい。セラミックス膜20に照射された熱源からの熱放射光は空孔により散乱されるため、熱放射光がセラミック膜を透過する量が抑制される。その一方で、セラミックス膜20から放射される赤外線はピーク波長で十分な放射強度を有する。この結果、セラミックス膜20による波長選択熱放射が得られる。
 また、セラミックス膜20の平均空孔率は、40%以下であることが望ましい。その理由は、セラミックス膜20の空孔率が大きくなると、波長選択放射を生じるためのイオン濃度が低下し、赤外線のピーク波長の放射強度が低下すると考えられるからである。
 また、セラミックの空孔率が40%以上では、空孔が連結されて直線的な空間が形成され、熱源からの熱放射光が透過される。これにより、エミッタ101Aの波長選択性が損なわれてしまう。さらに、セラミックの空孔率が40%以上では、機械的強度が小さくなり、TPV発電装置100のエミッタ101Aとしての使用に適さなくなる。したがって、熱源からの不要な熱放射光を抑制するとともに、所望のピーク波長の放射強度を得るために空孔率は20%以上40%以下が望ましい。
 図2に示すように、高密度領域1と低密度領域2とは層状に重なっていることが望ましい。図2に示す例では、一定の厚みの高密度領域1と低密度領域2とが交互に層状に重なっている。なお、各層の界面は平滑でなくてもよい。例えば、図3に示すように、高密度領域1と低密度領域2との界面が波型であってもよい。
 また、図4に示すように、一方の領域の層中に他方の領域が含まれていてもよい。図4に示す例では、高密度領域1と低密度領域2とが層状に重なっており、高密度領域1の層中には断面が楕円状の複数のサイズが異なる低密度領域2が含まれ、低密度領域2の層中には断面が楕円状の複数のサイズが異なる高密度領域1が含まれている。
 セラミックス膜20の組成は特に限定されるものではない。TPV発電装置100の光電変換素子102としての使用を目的としているため、セラミックス膜20は希土類元素を含む酸化物セラミックスからなることが望ましい。より好ましくは、セラミックス膜20の組成は、RGa12又はRAl12(R:希土類元素)である。
 次に、図5、6を参照して、実施形態に係るセラミックス膜20の製造方法について説明する。セラミックス膜20の製造方法としては、特に限定されるものではないが、プラズマ援用エアロゾルデポジション法を用いた成膜方法が好適である。図5、6は、プラズマ援用エアロゾルデポジション装置200による、実施形態に係るセラミックス膜の製造方法を説明する模式図である。
 プラズマ援用エアロゾルデポジション法は、プラズマによるエネルギーの援用を行いながら、エアロゾルデポジション法(AD法)による成膜を行う方法である。ここで、「エアロゾル」とは、気体中に浮遊している固体や液体の微粒子のことをいう。「AD法」とは、原料粉末を含むエアロゾルを生成し、それをノズルから基材に向けて噴射することにより粉体を堆積させる成膜方法である。
 図5には、プラズマ援用エアロゾルデポジション装置200の構成の一部が示されている。図5に示すように、プラズマ援用エアロゾルデポジション装置200は、ノズル3、高周波(RF)コイル4を含む。成膜するセラミックス膜20と同じ組成のセラミックス粉末が収容された容器(不図示)にガスを吹き込むことで、セラミックス粉末エアロゾル5が生成される。セラミックス粉末エアロゾル5は、RFコイル4を備えたノズル3から噴射される。
 RFコイル4は、プラズマ発生装置の一部である。セラミックス粉末エアロゾル5はRFコイル4中に導入されることでプラズマ化して、プラズマ部通過エアロゾル6となる。プラズマ部通過エアロゾル6は減圧されたチャンバ(不図示)内に設置された基材7に衝突し、室温で基材7上にセラミックス膜20が成膜される。
 セラミックス粉末エアロゾル5及びプラズマ部通過エアロゾル6を搬送するガスは限定されないが、例えば、ArやHeを用いることができる。ノズル3は、その吐出口の形状が円形のもの等、任意の形状のものを使用することができる。ノズル3の吐出口の中心部が基材7上を走査するように、基材7を設置したステージ(不図示)を移動させることで、基材7全面にわたってセラミックス膜20が形成される。なお、基材7を固定して可動式のノズル3を用いてもよく、基材7及びノズル3の両方が可動式であってもよい。
 セラミックス膜20の平均空孔率は、各種成膜パラメータ(ガス流量、チャンバ圧力、プラズマパワー、ステージ移動速度等)で制御することができる。また、セラミックス膜20中の空孔率が小さい部分(高密度領域1)と大きい部分(低密度領域2)は、例えば、成膜中に上記成膜パラメータを変化させることによって得られる。
 また、基材7を設置したステージを移動させ、ノズル3の吐出口の中心部で基材7上を走査することにより、高密度領域1及び低密度領域2を形成することも可能である。図6には、基材7上のノズル中心部軌跡8が示されている。図6に示す例では、ステージが移動することで、ノズル3が基材7の左上から+X方向に向かって進んだ後に、基材7の右端で所定のステップだけ-Y方向に移動して折返し、-X方向に向かって進む。これを繰り返すことで、図6に示すノズル中心部軌跡8が得られる。
 ノズル3から噴射されたプラズマ部通過エアロゾル6は通常直径10mm以上のサイズであるが、プラズマ部通過エアロゾル6中のプラズマ強度及び粒子濃度は空間分布を有する。そのため、基材7に最初に付着するセラミックス膜20は密度が大きい部分と小さい部分を有する。
 このように密度が大きい部分と小さい部分がある状態で、プラズマ部通過エアロゾル6が移動して順次堆積するため、セラミックス膜20の厚み方向においても密度が大きい部分と小さい部分が生じる。さらに、図6のノズル中心部軌跡8で示されるように、成膜時には、基材7を移動させることでノズル3が-Y方向にステップ移動する。この-Y方向へのステップ移動の距離は、基材7に噴射されるプラズマ部通過エアロゾル6のサイズよりも十分に小さい。このため、さらに空孔率の大きい部分と小さい部分の分布を生じさせることが可能となる。
 このように、実施形態によれば、プラズマ援用エアロゾルデポジション法を用いた成膜方法により容易に同一組成のセラミックス膜20中に、平均空孔率に対して空孔率が小さい領域(高密度領域1)と小さい領域(低密度領域2)を容易に形成することができる。
 以下、TPV発電装置100のエミッタ101Aの具体的な実施例について説明する。
(実施例1)
 実施例1では、ErO3粉末試薬とGa粉末試薬の固相反応により合成し、ボールミルにより粉砕したErGa12粉末を原料としてプラズマ援用エアロゾルデポジション法により成膜した。原料粉末の平均粒径は0.7μmである。成膜条件は、Arガスを流量20L/min、プラズマ出力2kW、チャンバ圧力105Pa、X方向ステージ移動速度10mm/sec、Y方向ステージ移動ステップ1mmとした。
 ステージ移動を繰り返して、厚み40μm及び厚み160μmのErGa12(ErGG)セラミックス膜を得た。図7に、窒化珪素ヒータ上に厚み40μmのErGGセラミックス膜を成膜した時のセラミックス成膜ヒータの外観写真(成膜時)と、該セラミックス成膜ヒータを約1000℃に加熱した時の外観写真(加熱時)を示す。
 加熱後においてもErGGセラミックス膜には、クラックや剥離の発生はなかった。また、厚み160μmのErGGセラミックス膜についても同様に窒化珪素ヒータ上に成膜し、加熱した時の外観を観察したが、外観に違いはほとんど認められなかった。
 図8に、実施例1の窒化珪素ヒータ上に成膜されたErGGセラミックス膜からの熱放射光をFT-IR測定して得た放射率スペクトルを示す。図8は、窒化珪素ヒータによりErGGセラミックス膜の表面温度を約1000℃に加熱して測定した放射率スペクトルを示す。図8に示すように、厚み40μm、厚み160μmいずれのErGGセラミックス膜においても波長選択性熱放射が確認できる。
 ErGGセラミックス膜は、GaSb光電変換素子に対応したエミッタとして選定される。GaSbのバンドギャップ波長は1.7μmであるが、製造したErGGセラミックス膜は、その波長に適合した波長選択性を示している。なお、厚み160μmのErGGセラミックス膜の方が、厚み40μmのものより高い波長選択性を示している。
(実施例2)
 実施例1と同様の成膜条件で、基材としてのインコネル合金基板上にErGGセラミックス膜を成膜し、イオンポリッシングによる断面加工をした後、SEM観察した結果を図9から図11に示す。図9は低倍率のSEM像である。図9中には、インコネル合金基板11とコントラストが明るい部分である高密度領域1とコントラストが暗い部分である低密度領域2が存在することがわかる。
 図10は図9のセラミックス膜の厚み方向中心近傍の拡大像である。図10から、高密度領域1と低密度領域2が層を成していることがわかる。それぞれの層の厚みは、概ね4μm~10μm程度となっている。
 図11は、図10をさらに拡大した拡大像である。低密度領域2は粒径1μm以下の粒子からなっており、高密度領域1は粒子の焼結が進み、粒径が1μmを超えた粒子からなっていることがわかる。これらの構造はプラズマ援用エアロゾルデポジション装置200を用い、基板をノズル3に対して相対的に移動させながら成膜することにより得られたと考えられる。また、図11のSEM像の画像解析により空孔率を計算したところ、空孔率は40%であった。
 図12は図9のセラミックス膜の表面近傍の拡大像である。また、図13は図9のセラミックス膜の基板界面近傍の拡大像である。これらのSEM像の画像解析により計算された空孔率はそれぞれ空孔率が38%、33%であった。
 以上説明したように、実施形態に係る高密度領域1と低密度領域2とを含むセラミックス膜20は、TPV発電装置100のエミッタ101Aに適した波長選択性熱放射を有すると共に、耐熱性に優れることが確認できた。また、SEM観察により、実施形態の高密度領域1と低密度領域2とを有するセラミックス膜20は、プラズマ援用エアロゾルデポジション法により得られることも確認できた。実施形態のセラミックス膜20が高耐熱を示すのは、膜中に低密度領域2を有することに起因すると考察できる。
 このように、実施形態によれば、加熱と冷却のサイクルを加えても基材からの剥離や破壊のないセラミックス膜からなる波長選択性に優れるTPV発電用のエミッタを提供できる。また、上記セラミックス膜からなるエミッタを製造する方法を提供できる。
 なお、本発明は上記実施形態に限られたものではなく、趣旨を逸脱しない範囲で適宜変更することが可能である。
 以上、実施の形態を参照して本願発明を説明したが、本願発明は上記によって限定されるものではない。本願発明の構成や詳細には、発明のスコープ内で当業者が理解し得る様々な変更をすることができる。

  1.  基材上に形成された空孔を有するセラミックス膜であって、
     該セラミックス膜全体の平均密度よりも大きい複数の高密度領域と、
     該セラミックス膜全体の平均密度よりも小さい複数の低密度領域と、
     を含む、
     セラミックス膜。
  2.  前記高密度領域と前記低密度領域とは層状に重なっている、
     請求項1に記載のセラミックス膜。
  3.  前記セラミックス膜は、希土類元素を含む酸化物セラミックスからなる、
