Abstract
二次電池は、正極と、負極と、正極または負極の表面に形成されたセパレータと、を含み、正極または負極は活物質を有し、セパレータは、非水系樹脂と、非水系樹脂の内部に形成された複数の空孔と、を有し、セパレータは、正極と接する第1面と、第1面の反対側で負極と接する第2面と、を有し、複数の空孔は、第1面及び第2面に開口するとともに、第1面から第2面に亘って非水系樹脂の内部で連続的に繋がって設けられ、セパレータが表面に形成された正極または負極の、セパレータと接する面には活物質の間に形成された隙間が開口し、セパレータの非水系樹脂の一部は、正極または負極の隙間に存在する。
Description
本発明は、二次電池に関する。
正極と、負極とがセパレータを介して積層された構成を有する二次電池が知られている。セパレータとして、高分子化合物を含んだフィルム型や、樹脂材料で形成された多孔質膜が用いられる。特許文献1には、非水溶性高分子の多孔質体の製造方法が記載されている。多孔質体は、貧溶媒と良溶媒とを含む混合溶媒と、非水溶性高分子の溶液とを調整し、貧溶媒及び良溶媒を気化させることで空孔が形成される。
特許文献1では、多孔質体を二次電池のセパレータとして用いる構成について記載されていない。多孔質体をセパレータとして用い、多孔質体と、正極及び負極と、を積層した場合、剥離が生じる可能性がある。
本発明は、電極とセパレータとの剥離を抑制することができる二次電池を提供することを目的とする。
本発明の一側面の二次電池は、正極と、負極と、前記正極または前記負極の表面に形成されたセパレータと、を含み、前記正極または前記負極は活物質を有し、前記セパレータは、非水系樹脂と、前記非水系樹脂の内部に形成された複数の空孔と、を有し、前記セパレータは、前記正極と接する第1面と、前記第1面の反対側で前記負極と接する第2面と、を有し、複数の前記空孔は、前記第1面及び前記第2面に開口するとともに、前記第1面から前記第2面に亘って前記非水系樹脂の内部で連続的に繋がって設けられ、前記セパレータが表面に形成された前記正極または前記負極の、前記セパレータと接する面には前記活物質の間に形成された隙間が開口し、前記セパレータの前記非水系樹脂の一部は、前記正極または前記負極の前記隙間に存在する。
本発明の二次電池によれば、電極とセパレータとの剥離を抑制することができる。
以下に、本発明の二次電池の実施の形態を図面に基づいて詳細に説明する。なお、この実施の形態により本発明が限定されるものではない。各実施の形態は例示であり、異なる実施の形態で示した構成の部分的な置換又は組み合わせが可能であることは言うまでもない。
(実施形態)
図1は、実施形態に係る二次電池の構成を示す断面図である。図1に示すように、実施形態に係る二次電池1は、正極21と、負極22と、セパレータ23とが積層された電極積層体100を有する。正極21と、負極22とは、セパレータ23を介して積層される。実施形態に係る二次電池1は、リチウム(Li)の吸蔵放出により負極22の容量が得られるリチウムイオン二次電池である。
図1は、実施形態に係る二次電池の構成を示す断面図である。図1に示すように、実施形態に係る二次電池1は、正極21と、負極22と、セパレータ23とが積層された電極積層体100を有する。正極21と、負極22とは、セパレータ23を介して積層される。実施形態に係る二次電池1は、リチウム(Li)の吸蔵放出により負極22の容量が得られるリチウムイオン二次電池である。
正極21は、正極集電体21Aと、正極集電体21Aの片面に設けられた正極活物質層21Bとを有する。負極22は、負極集電体22Aと、負極集電体22Aの片面に設けられた負極活物質層22Bとを有する。
セパレータ23は、正極21と負極22とを離隔して、両極の接触に起因する電流の短絡を防止しながらリチウムイオンを通過させるものである。図1に示す例では、セパレータ23は、正極21の正極活物質層21Bと負極22の負極活物質層22Bとの層間に設けられる。セパレータ23は、正極21の正極活物質層21Bと接する第1面S1と、第1面S1の反対側で負極22の負極活物質層22Bと接する第2面S2と、を有し、正極21または負極22の表面に形成される。
なお、図1に示す例では、正極21の正極活物質層21Bは、正極集電体21Aの片面に設けられているが、正極集電体21Aの両面に設けられていてもよい。同様に、負極22の負極活物質層22Bは負極集電体22Aの片面に設けられているが、負極集電体22Aの両面に設けられていてもよい。また、電極積層体100は、正極21、セパレータ23及び負極22が3層積層されているが、これに限定されず4層以上積層されていてもよい。
正極21の正極集電体21Aは、例えばアルミニウム(Al)等の導電性材料により形成される。正極集電体21Aは、アルミニウムに限定されず、ニッケル、ステンレス等の他の導電性材料であってもよい。
正極21の正極活物質層21Bは、正極活物質を含む。また、正極活物質層21Bは、必要に応じて導電剤及び結着剤を含んでいてもよい。正極活物質は、リチウムイオンを吸蔵放出可能である正極材料であり、例えばリチウム含有複合酸化物が用いられる。リチウム含有複合酸化物として、例えば、コバルト酸リチウム、ニッケル酸リチウム、マンガン酸リチウム、リン酸鉄リチウム等が用いられる。あるいは、これらの材料に含まれる遷移金属の一部を別の金属に置き換えたものであってもよい。
正極活物質層21Bに含まれる導電剤は、例えばカーボンブラック等の炭素材料が用いられる。導電剤は、1種類に限定されず、複数の導電材料を混合して用いてもよい。なお、導電剤は、導電性を有する材料であれば、金属材料または導電性高分子等であってもよい。
正極活物質層21Bに含まれる結着剤は、例えばポリフッ化ビニリデン(PVDF)が用いられる。ただし、これに限定されず、結着剤は、合成ゴム及び高分子化合物等のうちのいずれか1種類または2種類以上を含んでいる化合物であればよい。合成ゴムは、スチレンブタジエン系ゴム、フッ素系ゴム及びエチレンプロピレンジエン等である。高分子化合物は、ポリフッ化ビニリデン、ポリイミド及びカルボキシメチルセルロース等である。
負極22の負極集電体22Aは、例えば銅(Cu)等の導電性材料により形成される。負極集電体22Aは、銅に限定されず、ニッケル、ステンレス等の他の導電性材料であってもよい。
負極22の負極活物質層22Bは、負極活物質と、結着剤とを含む。負極活物質は、例えば黒鉛等の炭素材料、ケイ素化合物(SiOx)等を含む。より詳細には、負極活物質に使用される炭素材料は、例えば易黒鉛化性炭素、難黒鉛化性炭素及び黒鉛(天然黒鉛及び人造黒鉛)のうち、少なくとも1種以上である。負極活物質に用いられる炭素材料は、リチウムイオンの吸蔵放出時における結晶構造の変化が非常に少ないため、高いエネルギー密度及び優れたサイクル特性が得られる。
負極活物質層22Bに含まれる結着剤は、上述した正極活物質層21Bに含まれる結着剤と同様の材料、例えばポリフッ化ビニリデン(PVDF)が用いられる。ただし、負極活物質層22Bに含まれる結着剤は、正極活物質層21Bに含まれる結着剤と同じ材料であってもよいし、異なる材料であってもよい。
セパレータ23は、非水系樹脂と、非水系樹脂の内部に形成された複数の空孔23a(図2、図3参照)と、を有する。非水系樹脂は、例えばポリフッ化ビニリデン(PVDF)が用いられる。なお、セパレータ23の詳細な構成及び製造方法については、図2以下で後述する。
電極積層体100は、図示しないケース(外装体)に収納され、ケース内に密閉される。電解質は、正極21、負極22及びセパレータ23に含浸される。電解質は、非水系溶媒と、支持塩(リチウム塩)と、を含む。非水系溶媒は、例えば、γ-ブチロラクトン、γ-バレロラクトン、δ-バレロラクトン若しくはε-カプロラクトンなどのラクトン系溶媒、炭酸エチレン、炭酸プロピレン、炭酸ブチレン、炭酸ビニレン、炭酸ジメチル、炭酸エチルメチル若しくは炭酸ジエチルなどの炭酸エステル系溶媒、1,2-ジメトキシエタン、1-エトキシ-2-メトキシエタン、1,2-ジエトキシエタン、テトラヒドロフラン若しくは2-メチルテトラヒドロフランなどのエーテル系溶媒、アセトニトリルなどのニトリル系溶媒、スルフォラン系溶媒、リン酸類、リン酸エステル溶媒、又はピロリドン類などを含む非水溶媒である。
支持塩は、例えば、過塩素酸リチウム(LiClO4)、六フッ化リン酸リチウム(LiPF6)、四フッ化ホウ酸リチウム(LiBF4)、リチウムビス(トリフルオロメタンスルホニル)イミド(LiN(SO2CF3)2)、リチウムビス(ペンタフルオロエタンスルホニル)イミド(LiN(SO2C2F5)2)、又はヘキサフルオロヒ酸リチウム(LiAsF6)などのリチウム塩を含む。
図2は、実施形態に係るセパレータの第1面を模式的に示す平面図である。図3は、図1に示す領域Aを拡大して示す断面図である。図4は、図3の領域Bを拡大して示す断面図である。図5は、実施形態に係る負極を模式的に示す断面図である。図6は、図5の領域Cを拡大して示す断面図である。図7は、図5の領域Dを拡大して示す断面図である。より詳細には、図3は、正極21、負極22及びセパレータ23の一部を拡大して示す断面図である。図4は、正極21とセパレータ23の第1面S1との境界部分の一部を拡大して示す断面図である。図6は、負極22とセパレータ23の第2面S2との境界部分の一部を拡大して示す断面図である。図7は、負極22の負極集電体22Aと負極活物質層22Bとの境界部分の一部を拡大して示す断面図である。
図2から図5に示すように、セパレータ23は、非水系樹脂と、非水系樹脂の内部に形成された複数の空孔23aと、を有する。図3に示すように、複数の空孔23aは、セパレータ23の第1面S1から第2面S2に亘って三次元的に繋がった経路23bを形成する。図3では、図面を見やすくするために3つの経路23bのみ示しているが、セパレータ23には、多数の経路23bが網目状に繋がって形成される。なお、図3から図7に示す各断面図に示す複数の空孔23aは、正極21、負極22及びセパレータ23が第1面S1に垂直な面で切断されることで三次元的に形成された経路23bの一部が断面に表れたものである。
図2及び図4に示すように、複数の空孔23aは、セパレータ23の第1面S1に開口する。セパレータ23の第1面S1に開口する空孔23aの直径は、例えば、0.05μm以上2.0μm以下である。図2に示すように、第1面S1に開口する空孔23aは、滑らかな円形状に限定されず、ゆがんだ形状も含む。ここで、空孔23aの直径は、最小二乗法で円形に近似した場合の直径とする。また、図3及び図5に示すように、複数の空孔23aは、セパレータ23の第2面S2に開口する。
図5から図7に示すように、負極22の負極活物質層22Bは、負極活物質の間に形成された複数の隙間22aを有する。複数の隙間22aは、負極22(負極活物質層22B)の、セパレータ23の第2面S2と接する面に開口する。また、複数の隙間22aは、負極22の、負極集電体22Aと接する面にも開口する。
セパレータ23の非水系樹脂(例えばPVDF)の一部は、負極22のセパレータ23の第2面S2と接する面に開口する隙間22aに入り込んで設けられる。あるいは、負極22の内部で複数の隙間22aが三次元的に繋がって形成され、非水系樹脂(例えばPVDF)の一部は、負極22の内部あるいは負極集電体22A側の隙間22aまで入り込む場合がある。これは、以下の(セパレータの製造方法)で後述するように、セパレータ23を負極22上に塗布形成する工程で、セパレータ23の非水系樹脂が負極22側に浸透して形成されることによる。
(セパレータの製造方法)
まず、ポリフッ化ビニリデン(アルケマ社製、HSV1800)溶液を調整する。溶媒は、良溶媒としてN-メチルピロリドン(NMP)を用い、貧溶媒としてトリエチレングリコール(TEG)を用いる。N-メチルピロリドンとトリエチレングリコールとの混合比は、NMP:TEG=8:2である。また、溶媒全体に対するPVDFの混合比は10wt%である。これらの材料について、ホモジナイザー(三井電気精機株式会社製、SX-10)を用いて回転速度2500rpmにて30分攪拌することで溶液を調製する。攪拌した溶液はゲル化しているため、密閉容器に移した後、80℃にて静置することで溶解させた。
まず、ポリフッ化ビニリデン(アルケマ社製、HSV1800)溶液を調整する。溶媒は、良溶媒としてN-メチルピロリドン(NMP)を用い、貧溶媒としてトリエチレングリコール(TEG)を用いる。N-メチルピロリドンとトリエチレングリコールとの混合比は、NMP:TEG=8:2である。また、溶媒全体に対するPVDFの混合比は10wt%である。これらの材料について、ホモジナイザー(三井電気精機株式会社製、SX-10)を用いて回転速度2500rpmにて30分攪拌することで溶液を調製する。攪拌した溶液はゲル化しているため、密閉容器に移した後、80℃にて静置することで溶解させた。
負極集電体22Aの片面に負極活物質層22Bが形成された負極22を用意し、PVDF溶液を負極22上に、アプリケーターと自動塗工装置で塗布する。より詳細には、自動塗工装置のガラス面にアルコールを少量吹き付けてガラス面と負極22(厚み50μm)を密着させる。スポイトを用いてPVDF溶液2.5mLをフィルム上に垂らして軽く平らに伸ばしたら、自動塗工装置により負極22上に塗布する。アプリケーターはガラス面とギャップ600μmとなるように厚みゲージを用いて規定する。負極22とのギャップは600-50=550μmとなる。その後120℃まで昇温させた送風乾燥機にて1時間送風乾燥を行い、負極22上に多孔質膜であるセパレータ23が形成される。
PVDF溶液に含まれる貧溶媒であるTEGは、プロトン性極性溶媒であり、非水系樹脂であるPVDFに対して難溶性で、かつ揮発性が低い物性を有している。言い換えると、良溶媒であるNMPは、貧溶媒であるTEGに比べて、PVDFに対する溶解性が大きく、かつ揮発性が高い。このため、PVDF溶液の塗布及び乾燥工程で、NMPが先に揮発し、NMPが揮発してもTEGは非水系樹脂であるPVDF中に残る。PVDFのTEGに対する溶解度は、NMPに対する溶解度よりも小さいので、PVDFと残留したTEGとの分離作用が生じる。これによりPVDFが多孔質化され、さらに乾燥工程を行うことでTEGが気化されて非水系樹脂であるPVDFに複数の空孔23aが形成される。
このように、セパレータ23が有する複数の空孔23aは、セパレータ23の製造工程において、非水系樹脂と、非水系樹脂を溶解する良溶媒と、良溶媒に比べて揮発性が低く非水系樹脂との溶解性が低い貧溶媒とを調整して得られた溶液を用い、貧溶媒を気化させることで形成されたものである。
なお、セパレータ23の非水系樹脂は、PVDFに限定されず、例えばアクレート系樹脂、ポリアミド系樹脂、ポリイミド系樹脂、ポリアミドイミド系樹脂、ポリエーテルスルホン系樹脂、ポリエステル系樹脂、ポリスルホン系樹脂、ポリエーテルケトン系樹脂およびポリエーテルイミド系樹脂等であってもよい。また、溶媒は、NMP及びTEGに限定されず、例えば良溶媒としてアセトン、シクロヘキサノン、ジメチルアセトアミド、ジメチルホルムアミド、ジメチルホルムアミド、ジメチルスルホキシド、テトラヒドロフラン、メチルエチルケトン等を用いてもよく、貧溶媒としてジエチレングリコール、ジプロピレングリコール、炭酸プロピレン、テトラエチレングリコール、トリエチレングリコール、グリセリン、モノエチレングリコールを用いてもよい。
以上のように、本実施形態の二次電池1において、セパレータ23の複数の空孔23aは、三次元的に繋がった経路23bを形成し、かつ、セパレータ23の正極21側の第1面S1及び負極22側の第2面S2にそれぞれ開口する。非水系樹脂の所定体積当たりの複数の空孔23aの密度は、セパレータ23の第1面S1側から第2面S2側に亘って、均等に形成される。これにより、電解質は正極21、負極22及びセパレータ23に良好に含浸され、局所的な抵抗上昇が発生することを抑制できる。
上述したように、PVDF溶液を負極22上に塗布形成することで、多孔質状のセパレータ23は負極22の表面に積層される。この工程で、セパレータ23の非水系樹脂(PVDF)の一部は、負極22のセパレータ23側の面に開口する隙間22aに入り込んで設けられる。これにより、負極22の負極活物質層22Bとセパレータ23の非水系樹脂(PVDF)との接触面積が大きくなり、いわゆるアンカー効果により、負極22とセパレータ23との密着強度が向上する。したがって、二次電池1の充放電時に電極の膨張又は収縮が生じた場合であっても、負極22の剥離を抑制することができる。
(実施例)
表1に示すように実施例の二次電池は、塗布型のセパレータを用いてコインセルを作成した。実施例のセパレータとして用いた非水系樹脂及び溶媒の材料及び製造方法は、上述した(セパレータの製造方法)と同様である。負極及びセパレータの積層膜を、打ち抜き機によりφ17mmに打ち抜く。また、正極を打ち抜き機によりφ16.5mmに打ち抜く。負極及びセパレータの積層膜と、正極とを積層、圧着して積層素子を形成する。積層素子に電解液を含浸させ、コイン型ケース内に積層素子を密封してコインセルを形成した。
表1に示すように実施例の二次電池は、塗布型のセパレータを用いてコインセルを作成した。実施例のセパレータとして用いた非水系樹脂及び溶媒の材料及び製造方法は、上述した(セパレータの製造方法)と同様である。負極及びセパレータの積層膜を、打ち抜き機によりφ17mmに打ち抜く。また、正極を打ち抜き機によりφ16.5mmに打ち抜く。負極及びセパレータの積層膜と、正極とを積層、圧着して積層素子を形成する。積層素子に電解液を含浸させ、コイン型ケース内に積層素子を密封してコインセルを形成した。
(比較例1)
比較例1の二次電池は、実施例と異なりフィルム型のセパレータを用いた。セパレータとして、ポリエチレンを用いてフィルム型に形成されたものを用いた。負極、フィルム型のセパレータ及び正極を積層、圧着し、打ち抜き機によりφ17mmに打ち抜く。積層素子に電解液を含浸させ、コイン型ケース内に積層素子を密封してコインセルを形成した。
比較例1の二次電池は、実施例と異なりフィルム型のセパレータを用いた。セパレータとして、ポリエチレンを用いてフィルム型に形成されたものを用いた。負極、フィルム型のセパレータ及び正極を積層、圧着し、打ち抜き機によりφ17mmに打ち抜く。積層素子に電解液を含浸させ、コイン型ケース内に積層素子を密封してコインセルを形成した。
実施例及び比較例1の電解液の材料及び含有量は以下の通りである。エチレンカーボネート(EC)13.4wt%、ジメチレンカーボネート(DMC)59、1wt%、フルオロエチレンカーボネート(FEC)8.0wt%、ターシャルブチルベンゼン(tBB)1.0wt%、六フッ化リン酸リチウム(LiPF6)17.7wt%、四フッ化ホウ酸リチウム(LiBF4)0.8wt%。
実施例及び比較例1のコインセルは、5時間の電解液含侵時間を設けた後に表2に示す条件にて充放電試験を行った。充電ではCC/CV(Constant Current/Constant Voltage)、放電はCC(Constant Current)にて行う充放電試験を行った。
図8は、実施例及び比較例1の二次電池の充放電カーブを模式的に示すグラフである。図8に示すグラフは、横軸が時間であり、縦軸が電圧であり、実施例及び比較例1のそれぞれについて、1サイクル目の充放電カーブを示す。図8に示すように、塗布型のセパレータを用いた実施例の二次電池は、フィルム型のセパレータを用いた比較例1の二次電池と同等の充放電特性を有することが示された。
また、実施例の二次電池について、セパレータ表面および断面のSEM観察を行った。SEM観察は、電界放出走査型電子顕微鏡(株式会社日立ハイテク製、S4300)を使用し、照射電圧2kV、ワーキングディスタンス15mmにて行った。図2から図7に示す例と同様に、セパレータの表面および断面に空孔が観察された。
(比較例2)
比較例2の二次電池は、実施例と異なり水溶性樹脂を含むセパレータを用いた。比較例2のセパレータの製造方法について説明する。まず、ポリビニルアルコール(PVA)2.5gをポリプロピレン製ボトル(以下PPボトル)に秤量する。良溶媒として水を42.76g、貧溶媒としてトリエチレングリコール(TFG)、及び、3-メトキシ-3-メチルブタノールを4.72g加えて、全体として50gのPVA5wt%水溶液を調整する。
比較例2の二次電池は、実施例と異なり水溶性樹脂を含むセパレータを用いた。比較例2のセパレータの製造方法について説明する。まず、ポリビニルアルコール(PVA)2.5gをポリプロピレン製ボトル(以下PPボトル)に秤量する。良溶媒として水を42.76g、貧溶媒としてトリエチレングリコール(TFG)、及び、3-メトキシ-3-メチルブタノールを4.72g加えて、全体として50gのPVA5wt%水溶液を調整する。
常温でポリビニルアルコールは溶解しないため、密栓したPPボトルを80℃に昇温させた送風乾燥機にて2時間加温する。加温したPPボトルはポット架にて10分攪拌させる。溶け残りがある場合には追加で30分加熱と攪拌を行い、溶け残りがない事を確認する。攪拌時に混入した気泡を除くため、真空チャンバーにて気圧差0.1MPa程度まで減圧して30秒保持させた後に大気解放する作業を5回行った。
以上のような工程で調整されたPVA水溶液を負極22上に、アプリケーターと自動塗工装置で塗布する。塗布工程は、上述した実施形態の(セパレータの製造方法)と同様であり繰り返しの説明は省略する。その後80℃まで昇温させた送風乾燥機にて1時間送風乾燥を行い、負極22上に多孔質膜であるセパレータが形成される。
水溶性樹脂としてPVAを用いた比較例2のセパレータについて、SEMにより表面観察を行った結果、空孔は表面に開口せず平坦な面として形成されることがわかった。
上述した実施例及び比較例に示すセパレータの製造方法はあくまで一例であり、PVDF、各種溶媒の含有量、貧溶媒と良溶媒の比率等は適宜変更することができる。上述した実施形態及び実施例では、多孔質状のセパレータ23が負極22の表面に積層され、セパレータ23の非水系樹脂(PVDF)の一部が、負極22のセパレータ23と接する面に開口する隙間22aに存在する構成について説明した。ただし、これに限定されず、多孔質状のセパレータ23が正極21の表面に積層され、正極21の、セパレータ23と接する面には活物質の間に形成された隙間が開口し、セパレータ23の非水系樹脂(PVDF)の一部が正極21の隙間に存在する構成であってもよい。
また、実施形態では、二次電池1としてコイン型あるいはボタン型電池の構成について示したが、これに限定されない。本開示の二次電池1は、例えば円筒型やラミネートフィルム型の電池であってもよい。
なお、上記した実施の形態は、本発明の理解を容易にするためのものであり、本発明を限定して解釈するためのものではない。本発明は、その趣旨を逸脱することなく、変更/改良され得るとともに、本発明にはその等価物も含まれる。

- 正極と、負極と、前記正極または前記負極の表面に形成されたセパレータと、を含み、
前記正極または前記負極は活物質を有し、
前記セパレータは、非水系樹脂と、前記非水系樹脂の内部に形成された複数の空孔と、を有し、
前記セパレータは、前記正極と接する第1面と、前記第1面の反対側で前記負極と接する第2面と、を有し、複数の前記空孔は、前記第1面及び前記第2面に開口するとともに、前記第1面から前記第2面に亘って前記非水系樹脂の内部で連続的に繋がって設けられ、
前記セパレータが表面に形成された前記正極または前記負極の、前記セパレータと接する面には前記活物質の間に形成された隙間が開口し、
前記セパレータの前記非水系樹脂の一部は、前記正極または前記負極の前記隙間に存在する
二次電池。 - 請求項1に記載の二次電池であって、
