Description
本開示はメタノール転換反応触媒、及びそれを用いるオレフィンの合成方法に関する。
低級オレフィン(主としてエチレン、プロピレン、ブテン)は、プラスチック等の多くの工業製品の出発物質となり得、工業的価値が高い。低級オレフィンは石油からのナフサやエタンを原料として、熱分解により製造されることが一般的である。メタノールから低級オレフィンを製造することが可能となれば、メタノールは石炭のガス化や天然ガスの改質等により製造された合成ガスから従来技術により製造することができるため、石炭及び天然ガス由来の低級オレフィンを得ることができる。石炭及び天然ガスは安定供給が期待されるため、メタノールからの低級オレフィンの製造は工業上有利となり得る。
近年、中程度の細孔径を有するMFI型ゼオライトを用いたメタノールからの選択的プロピレン合成の研究が進められている(非特許文献1及び2)。しかし、生成物の選択性や収率の観点からいまだ改善の余地がある。

本開示におけるメタノール転換反応触媒はメタノールを原料として生成物を得る反応を触媒する。本開示におけるメタノール転換反応触媒は、良好な低級オレフィン選択性、特に、良好なプロピレン及びブテンの選択性を示し得る。また、本開示におけるメタノール転換反応触媒は優れた転換率を示し得る。
本開示におけるメタノール転換反応触媒はゼオライト型化合物Z(M1,M2)を含む。ゼオライトはTO4四面体(T=Si、A1)が頂点の酸素原子を共有した三次元ネットワークの構造を持つアルミノケイ酸塩(Mx/mAlxSi1-xO2・nH2O;Mは価数mの陽イオン)と狭義に定義される。しかし、T原子としてSiやAl以外に、又は、T原子としてSiやAlに代えて、Be、B、Ga、Cr、Fe、Ge、Ti、P等のその他の元素を骨格に導入した化合物(メタロシリケートとも呼ばれ得る)が合成されており、これらはゼオライト類縁化合物と呼ばれている。本開示においては、ゼオライト及びゼオライト類縁化合物を合わせて「ゼオライト型化合物」と呼ぶ。
[ゼオライト型化合物Z(M1,M2)]
(骨格金属元素)
ゼオライト型化合物Z(M1,M2)は骨格金属元素として少なくとも元素M1及び元素M2を有する。本明細書において、「骨格金属元素」とはゼオライト型化合物におけるTO4四面体単位のTに位置するSi以外の元素(金属元素又は非金属元素)をいう。なお、骨格金属元素は構造規定剤除去のための焼成操作等の熱処理によってその一部が骨格から脱離していてもよい。

アンモニア昇温脱離法により求められるhピーク温度は酸点の酸強度に対応し、一般的には、hピーク温度が高い程、ゼオライト型化合物中の酸強度が強い。よって、上記式は、本開示にけるゼオライト型化合物Z(M1,M2)が中程度の酸強度を有する酸点の組合せが本開示にとって好適であることを示している。特定の理論に縛られるものではないが、中程度の酸強度の酸点を組み合わせることにより、環化反応を抑制でき、CnH2nからの低級オレフィン生成促進できると推定される。
具体的には、元素M1及び元素M2のそれぞれは、Be、B、Ga、Cr、Fe、Ge、Ti、及びPからなる群から選択されてもよく、元素M1及び元素M2の少なくとも一方がFe及びGaから選択されていてもよく、元素M1がFeであってもよく、元素M2がGaであってもよく、元素M1及び元素M2がそれぞれFe及びGaであることが好ましい。上記元素を選択することで、二種のヘテロ原子の組合せが協奏的に作用し、良好な生成物選択性等が発現し得る。
アンモニア昇温脱理法の具体例について以下で説明する。アンモニア昇温脱離法は、ゼオライト型化合物を高温下(例えば真空下又は不活性ガス下400℃~600℃で30分間~3時間)乾燥させた後、一定温度(例えば100~200℃)で過剰量のアンモニアと接触させて、ゼオライト型化合物にアンモニアを吸着させる。次いで、アンモニアの吸着したゼオライト型化合物を、ヘリウム雰囲気下、一定の昇温速度10℃/分で加熱して、所定の温度範囲(例えば100~700℃)におけるアンモニア脱離量を質量分析法で測定することができる。横軸に温度、縦軸に検出したイオン強度をプロットして得られたピークからhピーク温度を決定する。ピークが二つ現れる場合には、高温側ピークがhピークであり、低温側ピークがlピークである。hピークが酸点に結合したアンモニアの脱離に起因すると考えられることに対して、lピークは酸点に結合したアンモニア上に水素結合したNH3、もしくは物理吸着のアンモニア等の余剰のアンモニアの脱離に起因すると考えられている。アンモニアを吸着させた後にゼオライト型化合物を100℃程度で水蒸気と接触させる(水蒸気処理法)ことにより、ゼオライト型化合物から余剰アンモニアを除くことができ、hピークのみを検出することができる。
(hピーク温度)
ゼオライト型化合物Z(M1,M2)におけるhピーク温度は、200℃以上、250℃以上、275℃以上、300℃以上、310℃以上、又は320℃以上であってよい。ゼオライト型化合物Z(M1,M2)におけるhピーク温度は、450℃以下、425℃以下、400℃以下、375℃以下、350℃以下、330℃以下であってよい。hピーク温度はアンモニア昇温脱離法により求めることができる。
ゼオライト型化合物Z(M1,M2)におけるhピーク温度は、200℃以上、250℃以上、275℃以上、300℃以上、310℃以上、又は320℃以上であってよい。ゼオライト型化合物Z(M1,M2)におけるhピーク温度は、450℃以下、425℃以下、400℃以下、375℃以下、350℃以下、330℃以下であってよい。hピーク温度はアンモニア昇温脱離法により求めることができる。

ゼオライト型化合物Z(M1,M2)の組成が上記範囲にあることで、酸点距離が適切となり、二種類のヘテロ原子による二つの酸点が協奏的に作用し、良好な生成物選択性等が発現し得る。上記組成比は、ICP発光分析装置等により求めることができる。

[用途]
本開示におけるメタノール転換反応触媒が用いられるメタノール転換反応は、好ましくはオレフィン合成反応であり、特に好ましくは低級オレフィン合成反応である。低級オレフィンとは、炭素数2~4の低級オレフィンであってよく、特にエチレン、プロピレン、又はブテンであってよく、中でもプロピレン又はブテンであってもよい。
本開示におけるメタノール転換反応触媒が用いられるメタノール転換反応は、好ましくはオレフィン合成反応であり、特に好ましくは低級オレフィン合成反応である。低級オレフィンとは、炭素数2~4の低級オレフィンであってよく、特にエチレン、プロピレン、又はブテンであってよく、中でもプロピレン又はブテンであってもよい。
<メタノール転換反応触媒の製造方法>
本開示におけるメタノール転換反応触媒は水熱合成法により製造されてよい。例えば、水熱合成法においては原料としてシリカ源(ケイ酸ナトリウム、アルコキシシラン、コロイダルシリカ、ヒュームドシリカなど)、骨格金属元素源(骨格金属元素の水酸化物、硝酸塩、硫酸塩、塩酸塩等)、構造規定剤(アミン等)、界面活性剤、水、有機溶媒、鉱化剤(アルカリ金属塩、アルカリ金属の水酸化物等)、シード、pH調整剤等を混合して得られるヒドロゲルを、水熱条件下(例えば、50℃~300℃、100℃~250℃等)、所定時間(例えば、1~7日間、12時間~48時間等)加熱して水熱合成を行ってよい。その後、水洗浄、乾燥、焼成(構造規定剤を分解除去するために行う)等のステップを経て粉末状の多孔性のゼオライト型化合物を得ることができる。水、界面活性剤、及び有機溶媒を組み合わせることで、エマルションを形成でき、ミクロサイズ又はナノサイズで粒径の均一な粒子を得ることができる。

骨格金属元素源の例としては、骨格金属元素の硝酸塩、硫酸塩、リン酸塩、ハロゲン化物塩(フッ化物塩、塩化物塩、臭化物塩等、例えば塩化物)、水酸化物等が挙げられる。アルミニウム源としてはその他、擬ベーマイト、アルミニウムアルコキシド、水酸化アルミニウム、アルミナゾル、アルミン酸ナトリウム等が挙げられる。
[構造規定剤]
構造規定剤は目的とする骨格構造に基づいて選択される。例えば、アルキル基鎖の炭素数が3の4級アルキルアミン水酸化物(テトラプロピルアンモニウム水酸化物)を用いることで、ZSM-5に代表されるMFI構造のゼオライト型化合物を主に製造できる。
構造規定剤は目的とする骨格構造に基づいて選択される。例えば、アルキル基鎖の炭素数が3の4級アルキルアミン水酸化物(テトラプロピルアンモニウム水酸化物)を用いることで、ZSM-5に代表されるMFI構造のゼオライト型化合物を主に製造できる。
[界面活性剤]

反応に用いる触媒量と時間当たりメタノールガス流量の比(W/F)(kg-cat/(kg-methanol・h-1))は0.001以上、0.005以上、0.01以上、0.02以上、0.05以上、であってよい。反応に用いる触媒量と時間当たりメタノールガス流量の比(W/F)は1.0以下、0.75以下、0.50以下、又は0.25以下であってよい。

本開示におけるメタノール転換反応の生成物(プロピレン、ブテン、エチレン、芳香族、パラフィン、炭素数5以上の高級アルケン、及びメタン)のうち、プロピレンが占める割合は、30C-mol%以上、35C-mol%以上、40C-mol%以上、又は45C-mol%以上であってよい。当該生成物のうち、プロピレンが占める割合は、80C-mol%以下、70C-mol%以下、又は60C-mol%以下であってよい。

以下、具体例を示して本開示をさらに具体的に説明するが、本開示はこれらの例によって限定されるものではない。
<ゼオライト型化合物の合成>
下記にしたがって、ゼオライト型化合物を合成した。
[原料]
用いた試薬は次のとおりである。
・Si源
オルトケイ酸テトラエチル「TEOS」:(C2H5O)4Si
富士フィルム和光純薬工業株式会社製、95.0%
・Al源
アルミニウムイソプロポキシド:Al[OCH(CH3)2]3

・Fe源
硝酸鉄(III)九水和物:Fe(NO3)3・9H2O

[合成手順]
以下手順に従いゼオライト型化合物を合成した。合成手順のスキームを図1に示す。
(1)TPAOH 10%水溶液に、鉱化剤であるNaCl、必要に応じてAl源であるアルミニウムイソプロポキシド又はGa源である硝酸ガリウム・n水和物を溶解させた。
(2)上記の溶液にTEOSを添加し、完全に加水分解するまで撹拌した(A液)。
(3)蒸留水に硝酸鉄・九水和物を溶解させた(B液)。
(4)A液にB液を滴下し、一晩撹拌した(C液)。
(5)O-15とシクロヘキサンを混合し、50~60℃で1時間攪拌した(D液)。
(6)40~50℃に温めた溶液Dに溶液Cを滴下し、1時間撹拌した。
(7)この溶液をオートクレーブに移し、150℃の水熱条件下、72時間合成を行った。
(8)水熱合成終了後、2-プロパノールを用いて得られた試料を洗浄した。
(9)試料中の構造規定剤を除去するため、550℃で12時間空気焼成を行った。
(10)硝酸アンモニウム水溶液を用いて、80℃で9時間イオン交換を行った後、550℃で12時間空気焼成を行った。
以下手順に従いゼオライト型化合物を合成した。合成手順のスキームを図1に示す。
(1)TPAOH 10%水溶液に、鉱化剤であるNaCl、必要に応じてAl源であるアルミニウムイソプロポキシド又はGa源である硝酸ガリウム・n水和物を溶解させた。
(2)上記の溶液にTEOSを添加し、完全に加水分解するまで撹拌した(A液)。
(3)蒸留水に硝酸鉄・九水和物を溶解させた(B液)。
(4)A液にB液を滴下し、一晩撹拌した(C液)。
(5)O-15とシクロヘキサンを混合し、50~60℃で1時間攪拌した(D液)。
(6)40~50℃に温めた溶液Dに溶液Cを滴下し、1時間撹拌した。
(7)この溶液をオートクレーブに移し、150℃の水熱条件下、72時間合成を行った。
(8)水熱合成終了後、2-プロパノールを用いて得られた試料を洗浄した。
(9)試料中の構造規定剤を除去するため、550℃で12時間空気焼成を行った。
(10)硝酸アンモニウム水溶液を用いて、80℃で9時間イオン交換を行った後、550℃で12時間空気焼成を行った。
骨格金属元素としてAlを導入したゼオライト型化合物をH-nanoMFI(Al)、骨格金属元素としてFeを導入したゼオライト型化合物をH-nanoMFI(Fe)、骨格金属元素としてGaを導入したゼオライト型化合物をH-nanoMFI(Ga)、骨格金属元素としてAl及びFeを導入したゼオライト型化合物をH-nanoMFI(Al,Fe)、骨格金属元素としてAl及びGaを導入したゼオライト型化合物をH-nanoMFI(Al,Ga)、骨格金属元素としてGa及びFeを導入したゼオライト型化合物をH-nanoMFI(Ga,Fe)と称する。
[キャラクタリゼーション]
得られたゼオライト型化合物の特性評価は以下の装置を用いて行った。
・骨格構造の評価
粉末X線回折法 (XRD:Rigaku UltimalV)
・形態観察
走査型電子顕微鏡 (FE-SEM:JEOL JSM-6500F)
・結晶性・細孔特性の評価
窒素吸着法(BEL Japan BELSORP-mini)
・酸特性評価
アンモニア昇温脱離法(NH3-TPD:BEL Japan BELCATII)
前処理雰囲気・温度:ヘリウム流通下500℃
前処理時間:500度まで昇温後60分間
アンモニア吸着温度:100℃
アンモニア吸着時間:60分間
アンモニア脱離温度範囲:100℃~650℃
アンモニア脱離昇温速度:10℃/分
・元素の定量
ICP発光分析装置 (ICPE-9000:島津製作所)
得られたゼオライト型化合物の特性評価は以下の装置を用いて行った。

・元素の定量
ICP発光分析装置 (ICPE-9000:島津製作所)
得られたゼオライト型化合物のXRDパターンを図2に、SEM像を図3に、窒素吸着等温線を図4に、NH3-TPDプロファイルを図5に示す。
表1にICP発光分析装置により測定したSi/M (M:Al, Fe, Ga, モル比)、細孔特性、NH3-TPDにより算出した酸量、hピーク温度、及び平均一次粒径をまとめる。
図2より、得られたゼオライト型化合物は全てMFI型ゼオライトに起因するXRDパターンを示すことが確認された。図3より、得られたゼオライト型化合物が粒子径約150nmのナノサイズ結晶であることが確認された。図4より、得られたゼオライト型化合物は全て低相対圧におけるミクロ孔への吸着が確認され、十分に細孔が発達していることが確認された。また、図5より、各ゼオライト型化合物において強酸点でのNH3脱離に由来するh-peakが確認されたことから、固体酸性を示しており、金属種がゼオライト骨格内に導入されていることが示された。さらに、H-nanoMFI(Al)、H-nanoMFI(Ga)、H-nanoMFI(Fe)の順に脱離ピーク位置が低温側にシフトしていることから、得られたゼオライト型化合物の酸強度はヘテロ原子の種類により異なることが示された。二種類の金属種を骨格に導入したメタロシリケートにおいては、導入した金属種の単独ピークの合成で表せることが確認された。さらに、表1のICP分析の結果から、得られたゼオライトのSi/M比は仕込みの母液のSi/M比とほぼ同程度であった。以上の結果からAl、Fe、Gaを骨格に一種類又は二種類導入したナノサイズメタロシリケートの合成に成功した。さらに、Al、Ga、Feの順に酸強度が低下し、骨格にこれらの金属種を二種導入することで詳細な酸特性の制御が可能となった。
<メタノール転換反応>
[実験方法]
メタノール転換反応は図6に示す固定層型流通式触媒反応器を用いて行った。触媒は二次粒子径を300~500μmに揃えた。反応器には内径1/4インチの石英管を反応管として利用した。原料としてメタノール(富士フィルム和光純薬工業株式会社製、99.8%)を供給し、キャリアガスとしてN2を供給した。このときの原料分圧は34 kPaである。常圧条件下、反応温度は450 ℃、W/F = 0.02~0.16 kg-cat/(kg-methanol・h-1) の条件で反応実験を行った。原料転化率や生成物選択率の分析はオンラインのガスクロマトグラフィー (GC;ShimadzuGC-2014) を用いて行った。分析カラムはTCD及びFIDともにPorapak-Qを用いた。メタノールの脱水縮合により得られるジメチルエーテルは生成物に含まずに算出した。
[実験方法]
メタノール転換反応は図6に示す固定層型流通式触媒反応器を用いて行った。触媒は二次粒子径を300~500μmに揃えた。反応器には内径1/4インチの石英管を反応管として利用した。原料としてメタノール(富士フィルム和光純薬工業株式会社製、99.8%)を供給し、キャリアガスとしてN2を供給した。このときの原料分圧は34 kPaである。常圧条件下、反応温度は450 ℃、W/F = 0.02~0.16 kg-cat/(kg-methanol・h-1) の条件で反応実験を行った。原料転化率や生成物選択率の分析はオンラインのガスクロマトグラフィー (GC;ShimadzuGC-2014) を用いて行った。分析カラムはTCD及びFIDともにPorapak-Qを用いた。メタノールの脱水縮合により得られるジメチルエーテルは生成物に含まずに算出した。
[結果]
上記で得られたゼオライト型化合物を触媒として用いてメタノール転換反応を行った際の生成物選択率を図7に示す。

図7より、H-nanoMFI(Ga,Fe)が最も高いオレフィン選択率を示した。H-nanoMFI(Al,Fe)の場合、酸強度が強いAlの酸点によって、低級オレフィン生成及び環化反応が促進することからCnH2nが減少する。一方で、H-nanoMFI(Ga,Fe)の場合、中程度の酸強度であるGaの酸点では、低級オレフィン生成を促進しつつ環化反応を抑制するため、CnH2nがH-nanoMFI(Al,Fe)と比べ多いことが考えられる。すなわち、H-nanoMFI(Ga,Fe)では、Alより酸強度の低いGaを導入することで、環化反応が抑制され、CnH2nからの低級オレフィン生成が促進したと推定される。
<H-nanoMFI(Ga,Fe)の検討>
H-nanoMFI(Ga,Fe)に関して、組成比を変化させて、さらなる検討を行った。H-nanoMFI(Ga,Fe)の合成及び反応分析は上述と同様に行った。表2にICP発光分析装置により測定したSi/M (モル比)、細孔特性、NH3-TPDにより算出した酸量、及びhピーク温度をまとめる。表3にメタノール転換反応の結果をまとめる。
H-nanoMFI(Ga,Fe)に関して、組成比を変化させて、さらなる検討を行った。H-nanoMFI(Ga,Fe)の合成及び反応分析は上述と同様に行った。表2にICP発光分析装置により測定したSi/M (モル比)、細孔特性、NH3-TPDにより算出した酸量、及びhピーク温度をまとめる。表3にメタノール転換反応の結果をまとめる。
表3の結果から、本開示のように触媒がGaとFeの両方を含む場合、触媒がFe及びGaのいずれか一方を含む場合と比較して、エチレン、C6-C8成分、及びパラフィン成分の生成を抑制でき、プロピレン及びブテンの生成を促進できることがわかった。エチレン、C6-C8成分、及びパラフィン成分の生成が多い場合、触媒表面のコーク分発生の原因となり、触媒能力の低下につながるため、本願の優れた選択性は触媒能力の維持(触媒寿命)の観点からも有利である。また、本開示のように触媒がGaとFeの両方を含む場合、良好な転換率を示すこともわかった。
以上、いくつかの実施形態について説明したが、特許請求の範囲の趣旨及び範囲から逸脱することなく、実施形態の多様な変更が可能なことが理解されるであろう。
Claims (12)
- 骨格金属元素として元素M1及び元素M2を少なくとも有するゼオライト型化合物Z(M1,M2)を含むメタノール転換反応触媒であり、
前記ゼオライト型化合物Z(M1,M2)がナノオーダー(1000nm以下)の平均一次粒径の粒子であり、
前記元素M1及び前記元素M2が下記式:

TAlは骨格金属元素としてAlのみを有するアルミノシリケートZ(Al)のアンモニア昇温脱離法により求められるhピーク温度(℃)であり、
TBは骨格金属元素としてBのみを有するボロシリケートZ(B)のアンモニア昇温脱離法により求められるhピーク温度(℃)であり、
前記ゼオライト型化合物Z(M1,M2)、前記ゼオライト型化合物Z(M1)、前記ゼオライト型化合物Z(M2)、前記アルミノシリケートZ(Al)、及び前記ボロシリケートZ(B)は同一の国際ゼオライト学会(IZA)構造コードを有する。]

- 前記元素M1及び前記元素M2がそれぞれFe及びGaである、請求項1~3のいずれか一項に記載のメタノール転換反応触媒。
- 前記ゼオライト型化合物Z(M1,M2)におけるSi/M1比が100以上800以下であり、かつ、Si/M2比が100以上800以下である、請求項1~4のいずれか一項に記載のメタノール転換反応触媒。
- 前記ゼオライト型化合物Z(M1,M2)におけるAlの量は元素M1及び元素M2の合計量に対して、25mol%以下である、請求項1~5のいずれかに記載のメタノール転換反応触媒。
- 前記ゼオライト型化合物Z(M1,M2)のIZA構造コードがMFI、MTW、及びCHAからなる群から選択される、請求項1~6のいずれか一項に記載のメタノール転換反応触媒。
- 前記ゼオライト型化合物Z(M1,M2)のIZA構造コードがMFIである、請求項1~7のいずれか一項に記載のメタノール転換反応触媒。
- 平均一次粒径が250nm以下である、請求項1~8のいずれか一項に記載のメタノール転換反応触媒。
- 前記メタノール転換反応がオレフィン合成反応である、請求項1~9のいずれか一項に記載のメタノール転換反応触媒。
- 請求項1~10のいずれか一項に記載のメタノール転換反応触媒を用いる反応によって、メタノールをその他の化合物へと転換する工程を含む、メタノール転換生成物の合成方法。
- 前記メタノール転換生成物が炭素数2~4の低級オレフィンを含む、請求項11に記載のメタノール転換生成物の合成方法。
