Description
本発明は、EMM−30と称される、小結晶サイズ(small crystal size)で高表面積(high surface area)のMFIおよび/またはMELフレームワーク型結晶性材料、それらの合成ならびに吸着剤および有機変換反応用の触媒としてのそれらの使用に関する。
結晶性材料は、IUPAC Commission on Zeolite Nomenclature(ゼオライト命名法に関するIUPAC委員会)の規則に従ってStructure Commission of the International Zeolite Association(国際ゼオライト協会の構造委員会)によって分類されている。この分類によれば、それらについ構造が確立されている、フレームワーク型ゼオライトおよび他の結晶性の微小孔性の結晶性材料は、3文字コードを割り当てられ、非特許文献1に記載されている。
本発明によれば、Zhangらによって観察された階層化(又はセルフピラー化(self-pillaring))効果は、特に75未満のゲルSi/Al比では再現することが困難であるが、高表面積MFIおよび/またはMELフレームワーク型結晶性材料は、ゲルの含水量および/または1族カチオンレベルを下げることによって、TBPOHおよびTBAOHをSDAとして使用して、低いSi/Al比で依然として製造できることが今見いだされた。加えて、高表面積MFIおよび/またはMELフレームワーク型結晶性材料は、また、新規SDA、5−ビス(N−トリブチルアンモニウム)ペンタンジカチオンおよび/または1,6−ビス(N−トリブチルアンモニウム)ヘキサンジカチオンを使用して製造できることが分かった。実際に、いくつかの場合には、以前に報告されたものよりも高い外表面積および/または全表面積を有するMFIおよび/またはMELフレームワーク型結晶性材料を製造することが可能であった。
(i)結晶性材料を形成することができる合成混合物を調製すること(又は工程)であって、この合成混合物が、四価元素Yの酸化物源、任意選択的に三価元素X源、任意選択的に三価元素X源、任意選択的にアルカリまたはアルカリ土類金属(M)源、水、ならびにテトラブチルアンモニウムカチオン、および/またはテトラブチルホスホニウムカチオンを含む指向剤(Q1)を含み、この合成混合物が、
(a)10未満のH2O/YO2モル比、および
(b)150未満のYO2/X2O3モル比
の少なくとも1つを有する、こと(又は工程)と;
(ii)この合成混合物を、結晶性材料の結晶が形成されるまで、80℃〜220℃の温度および1日〜28日の時間を含む結晶化条件下で加熱すること(又は工程)と;
(iii)工程(ii)からの結晶性材料を回収すること(又は工程)と

MFIおよび/またはMELのフレームワーク型と、
(n)YO2:X2O3(式中、nは、少なくとも20および2000未満、例えば150未満の数であり、Xは、三価元素であり、Yは、四価元素である)のモル関係を含む化学組成と
を有する結晶性材料にあり、この結晶性材料は、770m2/gを超える全表面積(窒素物理吸着に関してt−プロット法によって測定される全表面積)および/または400m2/gを超える外表面積(窒素物理吸着に関してt−プロット法によって測定される外表面積)を有する結晶を含む。
MFIおよび/またはMELフレームワーク型を有する結晶性材料の製造方法が、そして独特にも高い外表面積および/または全表面積を有するそのような結晶性材料の小結晶形まで本明細書に記載される。

Zhangら(Science,336(2012),1684−1687;上で考察された)によって報告されたものに似たMFI合成を、水酸化テトラブチルホスホニウム(TBPOH)を構造指向剤(SDA)として使用して、そして約0.30 TBPOH:約0.0125 NaOH:約0.005 Al2O3:約1 SiO2:約10 H2O:約4 EtOHのモルゲル組成で行った。この合成におけるエタノールの存在は、シリカ源としてのテトラエチルオルトシリケート(TEOS)の使用から来る−いったん水中で加水分解すると、各TEOSはおおよそ4モルのエタノールを生成することができる。アルミナ源は硫酸アルミニウムであった。約115℃で混転条件下での約4日の加熱後に、この合成は、約620m2/gの非常に高い全表面積および約317m2/gの外表面積の生成物をもたらした。これらの高い表面積は、非常に小さい結晶の材料について予期されるものと一致するように思われる。
Ultrasil(商標)沈澱シリカをTEOSの代わりに、そして水酸化テトラブチルアンモニウム(TBAOH)を構造指向剤(SDA)として使用して実施例1の合成を繰り返した。ゲルのモル組成は、約0.30 TBAOH:約0.010 NaOH:約0.005 Al2O3:約1 SiO2:約10 H2Oであった。エタノールは、この調製についてまったく添加しなかった。この場合には、合成は、約115℃で加熱の約2日後に完了するように思われた。理論に制約されることなく、この合成は、異なるSDAおよび異なるシリカ源を使用したが、より速い結晶化時間は、シリカ源の異なる性質によるよりもむしろエタノールの不在によるものであり得た。この材料の全表面積は約760m2/gであり、外表面積は約370m2/gであった。全表面積は、Ryooら(Nature 461,246−249;本明細書で考察された)による単層調製物について測定された710m2/gよりも著しく大きかったし、任意のMFI型材料について報告された最高の表面積のものであると考えられる。
TEOSをシリカ源として、アルミニウムイソプロポキシドをアルミニウム源として使用して、約23mLおよび約45mL混転オートクレーブ中で実施例1の合成を繰り返した。ゲルのモル組成は、約0.30 TBPOH:約0.0125 NaOH:約0.0125 Al2O3:約1 SiO2:約10 H2O;約4 EtOHであった。ZSM−5のより多いアルミニウム調製物は一般に、より高いSi/Al比のものよりも多くの時間を要するので、約160℃のより高い温度を用いた。約8日の加熱、および約600℃でのその後の焼成後に、約640m2/g全BET表面積および約381m2/gの外表面積の生成物が得られた。生成物をその未焼成形態で分析した場合、同じ外表面積が測定されたが、微小孔体積はまったく観察されなかった(たぶん、SDAが微小孔内に残っていたため)。
約300mLの、オーバーヘッド攪拌オートクレーブ中でより大きい規模で実施例3の合成を繰り返した。約8日の加熱後に、約419m2/g全BETおよび約44m2/g外表面積の生成物が得られた。これらの数は、ZSM−5の典型的な試料をより良く代表するものである。この材料の粉末パターンの中での形体は、混転反応器から調製された材料のものよりもはるかに鋭かった。理論に制約されることなく、結晶サイズの変動についてのより明確な説明は現在利用できないが、オーバーヘッド攪拌系からの生成物の表面積は頻繁に、混転系でのものよりも低く現れることができる。
実施例3および4の合成を、しかし、それぞれ、硫酸アルミニウムおよびUltrasil(商標)をアルミニウムおよびシリカ源として使用し、その他の点では同一の条件下に繰り返した。混転条件下での約6日の加熱後に、約568m2/g全および約191m2/g外表面積の生成物が得られた。合成を約300mLの、オーバーヘッド攪拌オートクレーブ中で繰り返した場合、全および外表面積はそれぞれ、約510m2/gおよび約129m2/g(510/129)に減少した。再び、オーバーヘッド攪拌系は、より低い表面積の生成物をもたらすように思われたが、差は、TEOSおよびアルミニウムイソプロポキシドを利用する、実施例3および4の系で観察されたほど著しくなかった。
硫酸アルミニウム/Ultrasil(商標)系において約100のSiO2/Al2O3モル比で異なる温度で一連の実験を行った。各合成は、TBPOHをSDAとして使用し、約10のH2O/SiO2モル比を含めて約300mLオーバーヘッド攪拌オートクレーブ中で実施した。約160℃で約4日の加熱後に、生成物は、比較的鋭い粉末XRDパターンを有するように思われた。合成を約3日間約150℃で繰り返した場合、生成物は、約503/約103m2/gの全/外表面積を有した。約3日間約140℃では、全/外表面積は、約538/約169m2/gに増加した。約3日間約125℃では、相当する数は、約534/約196m2/gであった。したがって、約140℃から約125℃への温度の低下は、測定される全BET表面積の大きな変化をもたらすように思われなかったが、外表面積の寄与は高まるように思われた。図5は、合成温度が低下するにつれて、得られた生成物の粉末XRDパターンの形体に起こった広がりを示す。
実施例7に似た、しかし約50のSiO2/Al2O3モル比を有するゲル組成で一連の実験を行った。約6日間の約160℃での約300mLオートクレーブ中の第1実験は、約514/約155m2/gの全/外表面積の生成物を与えた。実験を繰り返したが、約4日間加熱したにすぎない場合、表面積数は、約551/約192m2/gに増加した。約5日間約150℃で加熱された約23mL混転オートクレーブ中では、これらの数は、約592/約228m2/gにさらに増加した。約2日間約140℃で、次にもう約3日間約150℃でゲルが加熱される段階的加熱シーケンスの約300mLオーバーヘッド攪拌オートクレーブ中で別の合成を行った。その場合には、全/外表面積は、約548/約205m2/gであり、それは、約160℃で約4日の加熱から得られた生成物とほぼ同じものであった。
混転の約125mL反応器中で実施例8の実験を繰り返した場合、観察される全/外表面積に明らかな傾向があるように思われた:約4日間約140℃では、結果として生じた表面積は、約496/約130m2/gであり;約4日間約130では、結果として生じた表面積は、約538/約206m2/gであり;約6日間約120℃では、結果として生じた表面積は、約559/約298m2/gであった。
実施例8の実験を再び、しかし約40および約30のより低いSiO2/Al2O3モル比で繰り返した。約40のSiO2/Al2O3モル比の実験は、TEOSおよびアルミニウムイソプロポキシドを用いた。約30のSiO2/Al2O3モル比の実験は、Ultrasil(商標)および硫酸アルミニウムを用いた。それぞれ、約170℃および約160℃で少なくとも約40日間加熱した後、両方の実験は、非晶質相のみを生成するように思われた。ゲルのおよび任意の得られた生成物中のより低いSi/Al比は、結晶化を支援するためにナトリウムのより高い濃度を必要とすることと典型的に相関することが注目された。これらの実験におけるゲルのNa/SiO2モル比は、約0.0125で低いままであった。
濃縮条件(H2O/Si比 約3)下で、SDAとしてのTBAOHを使って約23mL規模で一連の実験を行った。これらの低いH2O/Si比を得るために、約70℃でロータリーエバポレーターを用いて約40%TBAOH溶液から水を除去して約70%TBAOH溶液(約2.7ミリモル/g)を得た。典型的には、高温下でのSDA溶液の濃縮は、それがホフマン(Hofmann)脱離をもたらし得るので、望ましくない。この場合に、水の除去後にゲルの変色があるけれども、分解は、NMR分析によってまったく観察できなかった。約5日間の約150℃で約50のゲルSiO2/Al2O3モル比でのゼオライト合成は、約523/約237m2/gの全/外表面積の生成物をもたらした。約4日間の約140℃で約64のSiO2/Al2O3モル比での同様な調製は、約533/約219m2/gの全/外表面積の生成物をもたらした。
水酸化1,5−ビス(N−トリブチルアンモニウム)ペンタンをSDAとして使用して一連の実験を行った。このC5−ジクォートは、約17.74gのトリブチルアミンを約60mLアセトニトリルに添加し、これに約10.0gの1,5−ジブロモペンタンの添加が続くことによって製造した。混合物を次に、密封Teflon(商標)容器内部で約80℃で約4日間加熱した。生成物を次に、溶媒の回転蒸発、エーテルでのオイルのリンシング、エーテルのデカンティング、次に固形分が生じるように思われるまで約80℃で真空(減圧)下での回転蒸発によって単離した。固形分を次に、アセトン/エーテル混合物中にスラリー化させ、濾過によって単離し、乾燥させた。生成物の純度は、1Hおよび13C NMRによって検証した。固体を次に、Dowex(商標)交換樹脂を使用してその水酸化物形態へ変換した。
実施例12のものに似た、しかし水酸化1,6−ビス(N−トリブチルアンモニウム)ペンタンをSDAとして使用して一連の実験を行った。C6−ジクォートは、C5−ジクォートと同じ方法で、しかし1,5−ジブロモペンタンの代わりに1,6−ジブロモヘキサンを使用することによって製造した。再び得られたSDA溶液を、以下の合成反応に使用する前に、約60質量%に回転蒸発によって濃縮した。
高濃縮媒体での調製の生成物は典型的には、粒子がフリット漏斗によって典型的には濾過されるので、遠心分離、引き続く洗浄によって単離されてきた。実験はそれ故、結晶化ゲルを簡単に乾燥させ、次に(SDAを除去するために)全体生成物を焼成することによって遠心分離/洗浄工程を回避できるかどうかを試験擦るために行った。そのような簡略化仕上げ工程は、より大規模な生産にとって有利であり得る。そのような合理化された方法の1つの潜在的な懸念は、過剰のアルカリカチオンが塩基性化学種として機能する場合に、それらが焼成中にゼオライトを劣化させ得ることである。しかし、これは、比較的低いナトリウム/Si比で行われる、本発明の合成では起こりそうになかった。そのような合理化された方法についての別の潜在的な懸念は、ほとんどの系において、ささいでない量のシリカが一般に溶液に溶解したままである。そのような乾燥生成物一緒の焼成が非晶質材料をまたは他の望ましくない高シリカ相/希釈剤をもたらしそうであり得ることである。しかし、これもまた、比較的低い水対シリカ系では、過剰の水がほとんどなく、そして過剰の水が存在するものの多くは非常に小さい結晶性の生成物の表面に典型的には結合し、これらの濃縮系での収率を比較的高く(100%に近くに、または少なくとも90%超に)するので、本発明の合成において起こりそうになかった。
いかなるナトリウムをも添加せずに、約5重量%のZSM−5種晶の存在下で、約60のゲルSiO2/Al2O3モル比および約3.5のH2O/SiO2モル比でC6−ジクォートを使った実施例13の方法を繰り返した。約135℃で約5日の加熱後に、約623/約337m2/gの全/外表面積の結晶性生成物が得られた。ナトリウムをこの合成に使用しないことによって、生成物は、ゼオライトをその完全酸性形態に変換するための先行イオン交換か後続イオン交換かのいずれかを必要とすることなく、直接焼成することができた。
約100℃の温度で約80(実施例16)および約150(実施例17)のSiO2/Al2O3モル比で実施例15の方法を繰り返した。それぞれ、約16日および約12日間加熱した後、生成物は、約861/約550m2/gおよび約757/約409m2/gの全/外表面積で得られた。温度を下げると、生成物の表面積の大きい増加をもたらすように思われたが、より多くの時間が結晶化のために必要とされるように思われた。図8は、異なる加熱期間後に取られた実施例16の生成物の粉末XRDパターンを示す。約10日と約16日との間で、中間角度形体のわずかな先鋭化が現れるにすぎず、合成が約10日で完了してしまった可能性があることを示唆した。図9は、約100℃で約16日の加熱後に得られた実施例16の製造されたままの生成物および焼成生成物のXRDパターンの比較を示す。図10は、約100℃で約16日の加熱後に得られた実施例16の焼成生成物のTEM画像を示し、図11は、結晶サイズ分布の棒グラフを示す。結晶は薄板の形態にあると考えられるので、これらの分布は、より大きい結晶寸法(直径)のみを表している可能性がある。図11における分布は、透過モードでのTEMによって行われた結晶サイズ測定結果を表す。試料を含有する各TEMグリッド/ホルダーのランダムエリアを使用した。ランダムエリアの数は、各試料について全エリアにおいて少なくとも100個の粒子を測定できるように、任意の所与のエリアでの解像可能な粒子の数に基づいて、変えることができる。いかなるバイアスをも排除するために、少なくとも3つのランダムエリアを用いることが最良の慣行である。目視検査中の各粒子に関して、各解像可能な粒子についての平均寸法(直径)を得るために適切な倍率を用いた。「平均」結晶寸法(直径)を表すために、すべての測定粒子のサイズ分布の平均を本明細書では用いた。
実施例15〜17の結果は、比較的小さい濃度のナトリウムさえも結晶化時間におよび最終生成物モルフォロジーに劇的な影響を及ぼし得ることを実証する。アルミニウム源に関連したアニオンの潜在的な影響を研究するために、1つは、アルミニウム源として塩化アルミニウム(実施例18)を使用し、他は、硝酸アルミニウム(実施例19)を使用する、2つの他の点では同一の合成を行った。各場合に、合成ゲルは、実施例13のC6−ジクォートを用い、次のモル組成:約1 SiO2:約0.04 Al+3:約3.5 H2O:約0.15 SDA(OH)2:約0.0125 NaOHを有した。各合成は、使用されるライナー(それは典型的には、各使用後に水酸化ナトリウム中できれいにされる)からのナトリウムの異なる濃度の潜在的な影響を回避するために、新しいTeflon(商標)ライナーで実施した。両方の合成物を、混転条件下に同じ時間同じオーブン内部に入れ、次に、同じ期間加熱した(約150℃で約4日)後に取り出した。図12は、生成物のXRD粉末パターンを比較する。塩化アルミニウムを使った合成からの生成物のスペクトルは、硝酸アルミニウムから調製されたものよりもいくぶん幅広いピークを有するように思われた。その全表面積は、無視できる程度により高い(約530対約512m2/g)が、その外表面積はほぼ50m2/gより高かった。これらの孤立した結果は、合成におけるアニオンの種類および濃度がまたそれらのそれぞれの生成物のモルフォロジーに影響を及ぼすことを暗示する。
約0.3から約0.14に減少したC6−ジクォート/SiO2モル比および約5.5〜6に増加したH2O/SiO2モル比で実施例13の方法を繰り返した。加えて、Alcoa C−31(商標)アルミニウム(三水和物アルミナ)をアルミニウム源として使用した。約150℃で約8日間加熱した後、生成物は、約540/約240m2/gの全/外表面積で得られた。
実施例12のものに似た、しかし水酸化1,4−ビス(N−トリブチルアンモニウム)ブタンをSDAとして使用して一連の実験を行った。C4−ジクォートは、C5−ジクォートと同じ方法で、しかし1,5−ジブロモペンタンの代わりに1,4−ジブロモブタンを使用することによって製造した。
ホウ酸をホウ素源として、実施例13のC6ジクォートをSDAとして使用して、先行実施例において製造された材料の一連のボロシリケート類似体を製造した。第1合成(実施例22)は、約0.0125のNa/SiO2比を使用し、約4日間約115℃で行った。生成物を焼成した後、それは、約319/約175m2/gの全/外表面積を有した。理論に制約されることなく、この予期されるよりも低い表面積は、合成および後続生成物中のナトリウムのためであり得ると推測される。約6日間約115℃で加熱しながら、合成をアルカリカチオンなしで繰り返した場合(実施例23)、表面積は、約665/約483m2/gに増加した。図13は、これらの調製のそれぞれの製造されたままの生成物の粉末XRDパターンを示す。アルミノシリケート系において以前に観察されたように、ナトリウムの不在は、より長い結晶化時間を暗示するように思われるが、その不在はまた、より幅広い粉末回折ピーク(はるかにより小さい結晶を示唆する)の生成物を生み出すように思われた。
SDAとしてC6ジクォートよりもむしろTBAOHを使用して実施例16および17の調製を繰り返した。約100℃で約13日後に、約80のSiO2/Al2O3モル比の合成混合物(実施例24)は、約846/約518m2/gの全/外表面積の生成物をもたらし、そして一方、約100℃で約11日後に、約150のSiO2/Al2O3モル比の合成混合物(実施例25)は、約821/約489m2/gの全/外表面積の生成物をもたらした。
Claims (11)
- MFIおよび/またはMELのフレームワーク型を有する結晶性材料の製造方法であって、前記製造方法が、
(i)前記結晶性材料を形成することができる合成混合物を調製する工程であって、前記合成混合物が、四価元素Yの酸化物源、任意選択的に三価元素X源、任意選択的にアルカリおよび/またはアルカリ土類金属(M)源、水、ならびに1,5−ビス(N−トリブチルアンモニウム)ペンタンジカチオンを含む指向剤(Q2)を含む、工程と;
(ii)前記合成混合物を、前記結晶性材料の結晶が形成されるまで、80℃〜220℃の温度および4時間〜28日の時間を含む結晶化条件下で加熱する工程と;
(iii)前記工程(ii)からの結晶性材料を回収する工程と
を含む方法。 - Xが、B、Al、FeおよびGaの1つ以上を含み、Yが、Si、Ge、Sn、TiおよびZrの1つ以上を含む、請求項1に記載の方法。
