上記炭素における平均細孔径が0.5nm以上3.0nm以下であり、平均粒径が0.1μm以上30.0μm以下である硫黄-炭素複合体。
本発明の全固体電気化学素子の一実施形態として、以下、全固体電池を具体例に挙げて説明する。図1に示す全固体電池10は、正極1と負極2とが隔離層3を介して配置された二次電池である。正極1は、正極基材4及び正極活物質層5を有し、正極基材4が正極1の最外層となる。正極活物質層5は、当該硫黄-炭素複合体を含有する。負極2は、負極基材7及び負極活物質層6を有し、負極基材7が負極2の最外層となる。図1に示す全固体電池10においては、負極基材7上に、負極活物質層6、隔離層3、正極活物質層5及び正極基材4がこの順で積層されている。
正極1は、正極基材4と、この正極基材4の表面に直接又は中間層を介して積層される正極活物質層5とを備える。
正極基材4は、導電性を有する。「導電性」を有するか否かは、JIS-H-0505(1975年)に準拠して測定される体積抵抗率が107Ω・cmを閾値として判定する。正極基材の材質としては、アルミニウム、チタン、タンタル、ステンレス鋼等の金属又はこれらの合金が用いられる。これらの中でも、耐電位性、導電性の高さ、及びコストの観点からアルミニウム又はアルミニウム合金が好ましい。正極基材としては、箔、蒸着膜、メッシュ、多孔質材料等が挙げられ、コストの観点から箔が好ましい。したがって、正極基材としてはアルミニウム箔又はアルミニウム合金箔が好ましい。アルミニウム又はアルミニウム合金としては、JIS-H-4000(2014年)又はJIS-H-4160(2006年)に規定されるA1085、A3003、A1N30等が例示できる。
中間層は、正極基材4と正極活物質層5との間に配される層である。中間層は、炭素粒子等の導電剤を含むことで正極基材と正極活物質層との接触抵抗を低減する。中間層の構成は特に限定されず、例えば、バインダ及び導電剤を含む。
正極活物質層5は、正極活物質を含む。正極活物質層5は、通常、固体電解質をさらに含む。正極活物質層5は、正極活物質と固体電解質とを含む混合物又は複合体を含有してもよい。正極活物質層5は、必要に応じて、導電剤、バインダ、増粘剤、フィラー等の任意成分を含む。
負極2は、負極基材7と、当該負極基材7に直接又は中間層を介して配される負極活物質層6とを有する。中間層の構成は特に限定されず、例えば正極1で例示した構成から選択することができる。
負極基材7は、導電性を有する。負極基材7の材質としては、銅、ニッケル、ステンレス鋼、ニッケルメッキ鋼、アルミニウム等の金属又はこれらの合金、炭素質材料等が用いられる。これらの中でも銅又は銅合金が好ましい。負極基材7としては、箔、蒸着膜、メッシュ、多孔質材料等が挙げられ、コストの観点から箔が好ましい。したがって、負極基材としては銅箔又は銅合金箔が好ましい。銅箔の例としては、圧延銅箔、電解銅箔等が挙げられる。
負極活物質層6は、負極活物質を含む。負極活物質層6は、負極活物質を含む負極合剤から形成されていてもよく、必要に応じて導電剤、バインダ、増粘剤、フィラー等の任意成分を含む。導電剤、バインダ、増粘剤、フィラー等の任意成分は、上記正極1で例示した材料から選択できる。負極活物質層6が負極合剤から形成されている場合、負極活物質層6は、通常、固体電解質をさらに含む。
隔離層3は、固体電解質を含有する。隔離層3に含有される固体電解質としては、正極1で例示した各種固体電解質を用いることができ、中でも、硫化物固体電解質を用いることが好ましい。隔離層3における固体電解質の含有量としては、70質量%以上が好ましく、90質量以上%がより好ましく、99質量%以上がさらに好ましく、実質的に100質量%であることがよりさらに好ましいこともある。
本発明の一実施形態に係る全固体電気化学素子の製造方法は、正極の作製に、当該硫黄-炭素複合体を用いること以外は、通常公知の方法により行うことができる。当該製造方法は、具体的には、例えば(1)硫黄-炭素複合体を作製すること、(2)正極を用意すること、(3)隔離層用材料を用意すること、(4)負極を用意すること、及び(5)正極、隔離層及び負極を積層することを備える。以下、各工程について詳説する。
本工程では、多孔質の炭素に硫黄を混合した混合体を複合化することにより、硫黄-炭素複合体を作製する。上記複合化は、上記混合体を密閉容器内で熱処理することにより行われる。上記熱処理は、例えば後述する第1加熱工程及び第2加熱工程を行う方法、第1加熱工程及び第2加熱工程に分けずに、ゆっくり昇温する方法等が挙げられる。
(1-1)第1加熱工程
第1加熱工程は、硫黄が溶融する温度で加熱する。具体的には、混合体を室温から112℃以上159℃以下の範囲まで昇温したのちに、その範囲内の温度で保持する。上記保持時間は、5時間以上が好ましい。本工程により多孔質の炭素の表面に硫黄が均一にコートされる。
(1-2)第2加熱工程
第2加熱工程は、硫黄が気化する温度で加熱する。第2加熱工程では、250℃以上まで昇温し、保持することが好ましい。第2加熱工程では、上記第1加熱工程により均一に多孔質の炭素の表面に担持された硫黄を、多孔質の炭素の細孔の近傍で気化できる。
本工程では、通常、正極活物質として当該硫黄-炭素複合体を用いた正極活物質層を形成するための正極合剤が作製される。正極合剤の作製方法としては、特に制限はなく、目的に応じて適宜選択することができる。例えば、正極合剤の材料のメカニカルミリング法による処理、正極活物質の圧縮成形等が挙げられる。正極合剤が、正極活物質と固体電解質とを含む場合、本工程は、例えばメカニカルミリング法等を用いて正極活物質と固体電解質とを混合し、正極活物質と固体電解質との混合物又は複合体を作製することを含むことができる。
本工程では、通常、隔離層を形成するための材料が作製される。全固体電池における隔離層用材料の主成分は、通常、固体電解質である。隔離層用材料としての固体電解質は、従来公知の方法で作製することができる。例えば、所定の材料をメカニカルミリング法により処理して得ることができる。溶融急冷法により所定の材料を溶融温度以上に加熱して所定の比率で両者を溶融混合し、急冷することにより隔離層用材料を作製してもよい。その他の隔離層用材料の合成方法としては、例えば減圧封入して焼成する固相法、溶解析出などの液相法、気相法(PLD)、メカニカルミリング後にアルゴン雰囲気下で焼成することなどが挙げられる。
本工程では、通常、負極活物質層を形成するための負極合剤が作製される。負極合剤の具体的作製方法は、正極合剤と同様である。負極合剤が、負極活物質と固体電解質とを含む場合、本工程は、例えばメカニカルミリング法等を用いて負極活物質と上記固体電解質とを混合し、負極活物質と固体電解質との混合物又は複合体を作製することを含むことができる。
負極活物質を含む負極を用意することは、負極活物質を含む負極を作製することであってよい。負極の作製は、正極の作製と同様に行うことができる。また、負極活物質が金属リチウム等の金属である場合、負極の作製は、例えば負極基材に直接又は中間層を介して、箔状の負極活物質を積層することにより行うことができる。
本工程は、例えば、正極基材及び正極活物質層を有する正極、隔離層、並びに負極基材及び負極活物質層を有する負極が積層される。本工程では、正極、隔離層及び負極をこの順に順次形成してもよいし、この逆であってもよく、各層の形成の順序は特に問わない。上記正極は、例えば正極基材及び正極合剤を加圧成型することにより形成され、上記隔離層は、隔離層用材料を加圧成型することにより形成され、上記負極は、負極基材及び負極合剤を加圧成型することにより形成される。正極基材、正極合剤、隔離層材料、負極合剤及び負極基材を一度に加圧成型することにより、正極、隔離層及び負極が積層されてもよい。正極及び負極をそれぞれ予め成形し、隔離層と加圧成型して積層してもよい。
本発明は上記実施形態に限定されるものではなく、上記態様の他、種々の変更、改良を施した態様で実施することができる。例えば、上記全固体電池については、例えば中間層や接着層のように、正極、隔離層及び負極以外のその他の層を備えていてもよい。本発明に係る全固体電気化学素子は、バイポーラ型全固体電池であってもよい。本発明に係る全固体電気化学素子は、蓄電素子である全固体電池の他、キャパシタ等であってもよく、一次電池であってもよい。
Li2S(0.478g)及びP2S5(0.772g)をメノウ乳鉢で混合した。混合物を、直径4mmのジルコニアボールが160g入った密閉式の80mLジルコニアポットに投入した。これらの工程は、露点-50℃以下のアルゴン雰囲気下で行った。次に、遊星ボールミル(FRITSCH社製、型番Premium line P-7)によって公転回転数510rpmで45時間のメカニカルミリング処理を行い、硫化物固体電解質である75Li2S・25P2S5(LPS)を得た。
(正極合剤の作製)
硫黄と、比表面積が2100m2/gである多孔質の炭素を質量比65:35で混合した。多孔質の炭素の平均細孔径及び平均粒径を表1に示す。この混合物を、密封式の電気炉に入れた。1時間のアルゴンフローを行った後、昇温速度5℃/分で150℃まで昇温し、2時間保持した後、硫黄が固化する温度である80℃まで放冷し、その後、再び昇温速度5℃/分で300℃まで昇温し、2時間保持する熱処理を行い、室温まで放冷して、硫黄-炭素複合体を作製した。その後、硫黄-炭素複合体と硫化物固体電解質を質量比60:40で混合した。次に、アルゴン雰囲気下で直径4mmのジルコニアボールが160g入った密閉式の80mLジルコニアポットに投入し、遊星ボールミルによって公転回転数300rpmで15分間のメカニカルミリング処理により複合化し、正極合剤を得た。
内径10mmの粉体成型器に、隔離層用材料として硫化物固体電解質を80mg投入した後に、油圧プレスを用いて加圧成型し、隔離層を作製した。圧力解放後に、隔離層の片面に正極合剤を5mg投入して360MPaで5分加圧成型し、正極活物質層を作製した。圧力解放後に、隔離層の反対面に、負極活物質層である金属リチウム箔とインジウム箔を予め貼り合わせた負極を対向させて、45MPaで加圧成型した。これにより、正極活物質層、隔離層、負極活物質層を有する直径10mmの積層体を得た。中央部に直径約10mmの貫通孔を設けた約30mm角の矩形状のポリテトラフルオロエチレン製の板を用意し、この貫通孔に、得られた積層体を配置し、このポリテトラフルオロエチレン製の板の中央部を覆うように2枚のステンレス鋼箔で挟んだ。これを金属樹脂複合フィルム製の外装体内に真空封入した。このとき、それぞれのステンレス鋼箔にあらかじめ取り付けられたニッケル箔からなるリード端子の各端部を、外装体の封口部から導出させた。この外装体の両面を約40mm角の2枚のポリテトラフルオロエチレン製のシートで挟み、さらにこの両面を約60mm角の2枚のステンレス鋼板で挟み、積層体に50MPaの圧力が加わる条件で、ステンレス鋼板同士をネジで締め付けた。このようにして、実施例1の全固体電池を得た。
正極活物質である硫黄-炭素複合体における多孔質の炭素の平均細孔径及び平均粒径を表1に示すとおりとしたこと以外は、実施例1と同様にして、実施例2から実施例5及び比較例1から比較例4の全固体電池を得た。
(正極の作製)
正極活物質として、表1に示す平均細孔径及び平均粒径の多孔質の炭素を含む硫黄-炭素複合体を用いた。次に、水を分散媒とし、上記正極活物質、導電剤であるアセチレンブラック(AB)、増粘剤であるカルボキシメチルセルロース(CMC)及びバインダであるスチレン-ブタジエンゴム(SBR)を80:10:3.6:6.4の質量比で含有する正極ペーストを作製した。正極基材であるアルミニウム箔の片面に、上記正極ペーストを塗工し、乾燥し、プレスして正極活物質層が配置された正極を作製した。
幅30mm、長さ40mm、厚さ500μmのリチウム金属板を負極とした。
フルオロエチレンカーボネート及びメチル-2,2,2-トリフルオロエチルカーボネートが50:50の体積比で混合された混合溶媒に、電解質塩としてリチウムビス(トリフルオロメタンスルホニル)イミドを1mol/dm3の濃度で溶解させた溶液を作製し、非水電解液とした。
厚さ25μmのポリプロピレン製微孔膜を用い、2箇所の袋部を備えた袋状セパレータを作製した。上記袋状セパレータの一方の袋部に、上記負極を挿入し、他方の袋部に、上記正極を正極活物質層が配置された面が負極と対向するように挿入した。このようにして、電極体を作製した。
正極活物質として、表1に示す平均細孔径及び平均粒径の多孔質の炭素を含む硫黄-炭素複合体を用いた以外は、参考例1と同様にして、参考例2の非水電解液電池を得た。
(充放電試験)
25℃の環境下で充放電試験を行った。充放電試験では、以下の条件にて放電から開始する2サイクルの初期充放電を行った。実施例1から実施例5及び比較例1から比較例4の放電は、放電電流0.4mA/cm2、放電終止電圧0.7Vで、定電流(CC)放電とし、充電は、充電電流0.4mA/cm2、充電終止電圧2.4Vで、定電流(CC)充電とした。また、参考例1及び参考例2の放電は、放電電流0.4mA/cm2、放電終止電圧1.0Vで、定電流(CC)放電とし、充電は、充電電流0.4mA/cm2、充電終止電圧3.0Vで、定電流(CC)充電とした。これらの放電及び充電の間の休止時間を10分とした。
また、図6に示す全固体電池の充放電曲線と比較すると、図7に示されるように、非水電解液電池においては、正極活物質層が含有する硫黄-炭素複合体の炭素の平均粒径が30.0μm以下である参考例1と上記炭素の平均粒径が30.0μm超である参考例2との充放電曲線のセル電圧の差が、非常に小さい結果となった。また、表1に示されるように、正極活物質層が含有する硫黄-炭素複合体の炭素の平均粒径が30.0μm以下である実施例2と参考例1との比較から、全固体電池である実施例2は、非水電解液電池である参考例1よりも、作動電圧差が小さい結果となった。従って、当該硫黄-炭素複合体は、全固体電池の正極活物質の形態において、分極の低減という効果をより十分に発揮することができると考えられる。

- 正極活物質層と、隔離層と、負極活物質層とを備え、
上記正極活物質層は硫黄-炭素複合体を含み、
上記硫黄-炭素複合体は硫黄及び多孔質の炭素を含み、
上記炭素における平均細孔径が0.5nm以上3.0nm以下であり、平均粒径が0.1μm以上30.0μm以下である全固体電気化学素子。 - 上記正極活物質層は硫化物固体電解質を含む請求項1に記載の全固体電気化学素子。
- 硫黄及び多孔質の炭素を含み、
上記炭素における平均細孔径が0.5nm以上3.0nm以下であり、平均粒径が0.1μm以上30.0μm以下である硫黄-炭素複合体。
