After cutting the liquid crystal polymer ultrafine long fibers of continuous filaments produced by the electrospinning method, the liquid crystal polymer ultrafine filaments have an aspect ratio of more than 500 times.

Abstract
Description
上記本開示の繊維マットにあっては、微細繊維は、液晶ポリマーパウダーであってもよい。
本実施の形態に係る繊維マットは、液晶ポリマーが微粉砕されて繊維化された液晶ポリマーパウダーで構成される。液晶ポリマーパウダーに用いられる液晶ポリマーは、サーモトロピック液晶ポリマーである。また、液晶ポリマーの分子は、分子軸の軸方向に負の熱膨張係数を有しており、分子軸の径方向に正の熱膨張係数を有している。本実施形態に係る液晶ポリマーはアミド結合を有していない。
上記繊維マットは、プレス加工されることでフィルム(より特定的には液晶ポリマーフィルム)として用いられる。当該液晶ポリマーフィルムは、少なくとも一方の面に銅箔等の金属箔が接合されていてもよく、両面に上記金属箔が接合されていてもよい。この場合には、本実施形態に係る液晶ポリマーフィルムは、一つのラミネート状の成形体として、たとえばサブトラクト法による回路形成が可能なFCCL(Flexible Copper Clad Laminates)として使用できる。
図1は、繊維マットの製造工程を示すフロー図である。図1を参照して、本実施の形態に係る繊維マットの製造方法について説明する。
前工程(S10)の最初の工程である粗粉砕工程(S12)においては、まず、原料として、液晶ポリマーの成形物を準備する。液晶ポリマーの成形物としては、一軸配向したペレット状、二軸配向したフィルム状、または、粉体状の液晶ポリマーが挙げられる。液晶ポリマーの成形物としては、製造コストの観点から、フィルム状の液晶ポリマーと比較して廉価なペレット状または粉体状の液晶ポリマーが好ましく、ペレット状の液晶ポリマーがより好ましい。本実施形態において、液晶ポリマーの成形物には、電解紡糸法またはメルトブロー法などにより直接繊維状に成形された液晶ポリマーは含まれないことが好ましい。ただし、液晶ポリマーの成形物には、ペレット状の液晶ポリマーまたは粉体状の液晶ポリマーを破砕することにより繊維状に加工された液晶ポリマーが含まれていてもよい。
次に、後工程(S20)について説明する。後工程(S20)の最初の工程である分散工程(S21)においては、上述の液晶ポリマーパウダーを、分散媒に分散させることではスラリー状にする。上述の微細短繊維状の液晶ポリマーパウダーを使用するため、液晶ポリマーパウダーを高粘度の分散媒に分散させることができ、ひいては、均質な繊維マットを製造することができる。
続いて、微多孔シート10から繊維マットを剥離し、繊維マットを加熱プレスすることで、液晶ポリマーフィルムを得る。加熱プレス工程により、液晶ポリマーフィルムの厚さは、繊維マットと比較して薄くなる。
以下、実施例および比較例を挙げて本発明をより詳細に説明するが、本発明はこれらに限定されるものではない。実験例においては、実施例1、2に係る繊維マットを準備し、これらの地合い指数をM/K systems社製のDシートアナライザーを用いて測定した。比較例1においては、繊維マットの作製を試みたが、後述するように作製することができなかった。
実施例1においては、まず、原料となる液晶ポリマー成形体として、ペレット状の液晶ポリマーを、カッターミル装置に投入することにより、粗粉砕した。実施例1において使用した液晶ポリマーの融点は315℃である。粗粉砕されたフィルム状の液晶ポリマーを、カッターミル装置に設けられた3mm径の排出孔から排出することで、粗粉砕液晶ポリマーを得た。
実施例2においては、微多孔シートとして、ポリエステルマイクロファイバーの湿式不織布からなり、目付が35g/m2程度のものを用いた。上記以外の点については、実施例1とほぼ同様にして、繊維マットを得た。
比較例1においては、微多孔シートを用いずに、抄紙ワイヤー上に分散媒に分散された液晶ポリマーパウダーを抄き上げた。抄紙ワイヤーとしては、日本フィルコン社製LTT-9FEを使用した。
Claims (9)
- 微細繊維を分散媒に分散させる工程と、
分散された前記微細繊維をマット化する工程とを備え、
前記微細繊維は、抄紙ワイヤーの孔径よりも小さい繊維長を有し、
前記マット化する工程は、前記抄紙ワイヤーよりも小さい孔径を有し前記抄紙ワイヤー上に配置された微多孔シートに、分散された前記微細繊維を、抄き上げる工程を含む、繊維マットの製造方法。 - 前記微細繊維は、液晶ポリマーパウダーである、請求項1に記載の繊維マットの製造方法。
- 前記液晶ポリマーパウダーとして、繊維径に対する長手方向の長さの比であるアスペクト比が10倍以上500倍以下の短繊維状の粒子であって、平均径が2μm以下である繊維部を含むものを用いる、請求項2に記載の繊維マットの製造方法。
- 前記マット化する工程は、分散された前記微細繊維を抄き上げた前記微多孔シートを前記抄紙ワイヤーから剥離する工程をさらに含む、請求項1から3のいずれか1項に記載の繊維マットの製造方法。
- 前記微多孔シートとして、孔径が100μm以下の織物メッシュを用いる、請求項1から4のいずれか1項に記載の繊維マットの製造方法。
- 前記微多孔シートとして、湿式不織布を用いる、請求項1から4のいずれか1項に記載の繊維マットの製造方法。
- 微細繊維で構成され、
3Dシートアナライザーで測定した地合い指数が100以下である、繊維マット。 - 前記地合い指数が10以上である、請求項7に記載の繊維マット。
- 前記微細繊維は、液晶ポリマーパウダーである、請求項7または8に記載の繊維マット。
