本開示の目的は、温度変化に起因した直流電力ケーブルの直流特性の劣化を抑制することができる技術を提供することである。

<発明者等の得た知見>
まず、発明者等の得た知見について概略を説明する。
絶縁層中に上述の無機充填剤を分散させることにより、絶縁層中に生成した空間電荷をそれぞれの無機充填剤にトラップさせることができる。これにより、絶縁層中の局所的な空間電荷の蓄積を抑制することができ、直流電力ケーブルの直流特性を向上させることができる。したがって、直流電力ケーブルの所望の直流特性を得るためには、無機充填剤を絶縁層中に適切に取り込ませることが重要となる。
発明者等の更なる鋭意検討により、直流電力ケーブルの製造工程のうち、無機充填剤をシランカップリング剤により表面処理する工程における条件が、上述の無機充填剤の密着性に影響することを見出した。
次に、本開示の実施態様を列記して説明する。

前記無機充填剤は、前記シランカップリング剤として、1つのシリコン原子に対して3つの加水分解性基と1つのみのアルキル基とを有するシランカップリング剤以外の材料により表面処理されている。

次に、本開示の一実施形態を、以下に図面を参照しつつ説明する。なお、本開示はこれらの例示に限定されるものではなく、請求の範囲によって示され、請求の範囲と均等の意味および範囲内でのすべての変更が含まれることが意図される。
(1)樹脂組成物
本実施形態の樹脂組成物は、後述する直流電力ケーブル10の絶縁層130を構成する材料であり、例えば、ベース樹脂と、変性ポリオレフィンと、無機充填剤と、架橋剤と、その他の添加剤と、を含んでいる。
ベース樹脂(ベースポリマ)とは、樹脂組成物の主成分を構成する樹脂成分のことをいう。本実施形態のベース樹脂は、例えば、ポリオレフィンを含んでいる。ベース樹脂を構成するポリオレフィンとしては、例えば、ポリエチレン、ポリプロピレン、エチレン-α-オレフィン共重合体、ポリプロピレンにエチレン-プロピレンゴムを分散あるいは共重合した熱可塑性エラストマなどが挙げられる。これらのなかでも、ポリエチレンが好ましい。なお、これらのうち2種以上を組み合わせて用いてもよい。
本実施形態の樹脂組成物に含まれる変性ポリオレフィンでは、例えば、ポリオレフィンに極性基がグラフトされている。このような変性ポリオレフィンを含むことにより、極性を有する無機充填剤とベース樹脂との相溶性(密着性)を向上させ、無機充填剤の分散性を向上させることができる。
無機充填剤は、絶縁層130中の空間電荷をトラップし、絶縁層130中の空間電荷の局所的な蓄積を抑制するよう作用する。これにより、絶縁層130の直流特性を向上させることができる。なお、ここでいう「絶縁層130の直流特性」または「直流電力ケーブル10の直流特性」とは、絶縁層130の体積抵抗率、直流破壊電界強度、空間電荷特性などのことを意味する。

なお、体積平均粒径の測定には、動的光散乱式粒子径・粒度分布測定装置が用いられる。
ただし、無機充填剤を安定的に形成する観点では、無機充填剤の体積平均粒径は、例えば、1nm以上、好ましくは5nm以上である。
本実施形態では、上述のようなシランカップリング剤を用い、後述の表面処理工程を実施することで、絶縁層130中に添加される無機充填剤の、ベース樹脂に対する密着性が安定的に向上され、当該密着性が経時的にも維持される。

さらに、本発明者等は、ベース樹脂に対する無機充填剤の密着性を評価する方法として、以下のようにして、絶縁層130の折り曲げ断面の明度Vを測定した。具体的には、まず、2mmの厚さを有する絶縁層130のシートを形成した。シートを形成したら、シートを24℃で180°に折り曲げ、該シートのうち折り曲げられた部分の断面を光学顕微鏡により観察(撮影)した。このとき、取得した断面画像において、画像解析ソフトを用い、ヒストグラム解析を行うことにより、HSV色空間での明度Vを測定した。なお、ここでいうHSV色空間とは、色相H、彩度Sおよび明度Vからなる色空間のことをいう。

上述のように無機充填剤の密着性の要件を満たすことにより、所定のヒートサイクル後の直流電力ケーブル10の直流特性を向上させることができ、直流電力ケーブル10の初期の直流特性を向上させることができる。
架橋剤は、例えば、有機過酸化物である。有機過酸化物としては、例えば、ジクミルパーオキサイド、2,5-ジメチル-2,5-ジ(t-ブチルパーオキシ)ヘキサン、1,3-ビス(t-ブチルパーオキシイソプロピル)ベンゼン等が挙げられる。なお、これらのうち2種類以上を組み合わせて用いてもよい。
樹脂組成物は、例えば、酸化防止剤と、滑剤と、をさらに含んでいてもよい。
次に、図1を用い、本実施形態の直流電力ケーブルについて説明する。図1は、本実施形態に係る直流電力ケーブルの軸方向に直交する断面図である。
導体110は、例えば、純銅、銅合金、アルミニウム、またはアルミニウム合金等からなる複数の導体芯線(導電芯線)を撚り合わせることにより構成されている。
内部半導電層120は、導体110の外周を覆うように設けられている。また、内部半導電層120は、半導電性を有し、導体110の表面側における電界集中を抑制するよう構成されている。内部半導電層120は、例えば、エチレン-エチルアクリレート共重合体、エチレン-メチルアクリレート共重合体、エチレン-ブチルアクリレート共重合体、およびエチレン-酢酸ビニル共重合体等のうち少なくともいずれかと、導電性のカーボンブラックと、を含んでいる。
絶縁層130は、内部半導電層120の外周を覆うように設けられている。絶縁層130は、上述した本実施形態の樹脂組成物により構成されている。
なお、樹脂組成物中に未架橋のポリエチレンが含まれていても良い。
外部半導電層140は、絶縁層130の外周を覆うように設けられている。また、外部半導電層140は、半導電性を有し、絶縁層130と遮蔽層150との間における電界集中を抑制するよう構成されている。外部半導電層140は、例えば、内部半導電層120と同様の材料により構成されている。
遮蔽層150は、外部半導電層140の外周を覆うように設けられている。遮蔽層150は、例えば、銅テープを巻回することにより構成されるか、或いは、複数の軟銅線等を巻回したワイヤシールドとして構成されている。なお、遮蔽層150の内側や外側に、ゴム引き布等を素材としたテープが巻回されていてもよい。
シース160は、遮蔽層150の外周を覆うように設けられている。シース160は、例えば、ポリ塩化ビニルまたはポリエチレンにより構成されている。
以上のように構成される直流電力ケーブル10では、絶縁層130中に添加される無機充填剤の、ベース樹脂に対する密着性が高いことで、例えば、以下のような直流特性が得られる。

直流電力ケーブル10における具体的な各寸法としては、特に限定されるものではないが、例えば、導体110の直径は5mm以上60mm以下であり、内部半導電層120の厚さは1mm以上3mm以下であり、絶縁層130の厚さは1mm以上35mm以下であり、外部半導電層140の厚さは1mm以上3mm以下であり、遮蔽層150の厚さは1mm以上5mm以下であり、シース160の厚さは1mm以上である。本実施形態の直流電力ケーブル10に適用される直流電圧は、例えば20kV以上である。
次に、本実施形態の直流電力ケーブルの製造方法について説明する。以下、ステップを「S」と略す。
まず、ポリオレフィンを含むベース樹脂と、ポリオレフィンに極性基がグラフトされた変性ポリオレフィンと、酸化マグネシウムを含む無機充填剤と、を有する樹脂組成物を準備する。当該樹脂組成物準備工程S100は、例えば、表面処理工程S120と、混合工程S140と、を有している。
まず、無機充填剤のうち少なくとも一部を、シランカップリング剤により表面処理する。本実施形態では、例えば、乾式法により表面処理工程S120を実施する。
無機充填剤を攪拌装置内に投入したら、攪拌装置内で無機充填剤を攪拌しながら、当該攪拌装置内にシランカップリング剤を含む溶液を滴下するか、或いは、スプレーにより噴霧する。これにより、無機充填剤のうち少なくとも一部が、シランカップリング剤により表面処理される。
ポリエチレンを含むベース樹脂と、ポリオレフィンに極性基がグラフトされた変性ポリオレフィンと、酸化マグネシウムを含む無機充填剤と、有機過酸化物からなる架橋剤と、その他の添加剤(酸化防止剤、滑剤等)と、をバンバリミキサやニーダなどの混合機で混合(混練)し、混合材を形成する。混合材を形成したら、当該混合材を押出機で造粒する。これにより、絶縁層130を構成することとなるペレット状の樹脂組成物が形成される。なお、混練作用の高い2軸型の押出機を用いて、混合から造粒までの工程を一括して行ってもよい。
一方で、複数の導体芯線を撚り合わせることにより形成された導体110を準備する。
次に、3層同時押出機のうち、内部半導電層120を形成する押出機Aに、例えば、エチレン-エチルアクリレート共重合体と、導電性のカーボンブラックとが予め混合された内部半導電層用樹脂組成物を投入する。
次に、外部半導電層140の外側に、例えば銅テープを巻回することにより遮蔽層150を形成する。
次に、押出機に塩化ビニルを投入して押出すことにより、遮蔽層150の外周に、シース160を形成する。
本実施形態によれば、以下に示す1つ又は複数の効果を奏する。
以上、本開示の実施形態について具体的に説明したが、本開示は上述の実施形態に限定されるものではなく、その要旨を逸脱しない範囲で種々変更可能である。
(1-1)直流電力ケーブルのサンプルについて
(1-1-1)無機充填剤の表面処理
無機充填剤として、下記MgOを準備した。なお、無機充填剤は、予備乾燥させており、無機充填剤の初期の水分含有量を0.5wt%とした。また、希釈用の有機溶媒として水分含有量が1.5vol%であるエタノールにより、下記シランカップリング剤を希釈することで、表面処理用の溶液を調製した。次に、撹拌装置内の雰囲気中の水分量を下記値に調整した状態で、当該攪拌装置内に無機充填剤を投入し攪拌した。攪拌装置内で無機充填剤を攪拌しながら、上記表面処理用の溶液を撹拌装置内に投入した。このようにして、乾式法により無機充填剤に表面処理を施した。なお、処理温度を常温(24℃)とした。詳細条件は、以下のとおりである。
シランカップリング剤:ビニルトリメトキシシラン(VTMS)、ビニルトリエトキシシラン(VTES)、メチルトリメトキシシラン(C1)、オクチルトリエトキシシラン(C8)、オクタデシルトリエトキシシラン(C18)
希釈有機溶媒:エタノール(水分濃度1.5vol%)
表面処理方法:乾式法
無機充填剤の(初期)水分含有量:0.5wt%

以下の配合剤をバンバリミキサによって混合し、押出機で造粒することで、ペレット状の樹脂組成物を製造した。

次に、直径が14mmの希薄銅合金製の導体芯線を撚り合せることにより形成された導体を準備した。導体を準備したら、エチレン-エチルアクリレート共重合体を含む内部半導電層用樹脂組成物と、上述(1-1-2)で準備した絶縁層用の樹脂組成物と、内部半導電層用樹脂組成物と同様の材料からなる外部半導電層樹脂組成物と、をそれぞれ押出機A~Cに投入した。押出機A~Cからのそれぞれの押出物をコモンヘッドに導き、導体の外周に、内側から外側に向けて、内部半導電層、絶縁層および外部半導電層を同時に押出した。このとき、内部半導電層、絶縁層および外部半導電層の厚さを、それぞれ、1mm、3mm、1mmとした。その後、上述の押出成形物を約250℃で加熱することで、絶縁層用の樹脂組成物を架橋させた。その結果、中心から外周に向けて、導体、内部半導電層、絶縁層および外部半導電層を有する直流電力ケーブルのサンプルを製造した。
直流電力ケーブルの試料A1-1~A1-14、試料B1-1およびB1-2のそれぞれにおいて、以下の評価を行った。
[サンプル加工]
直流電力ケーブルの試料A1-1~A1-14、試料B1-1およびB1-2のそれぞれを外周面から桂剥きすることで、絶縁層の厚さ方向の中央部から1mmの厚さを有する絶縁層のシートを形成した。このとき、同一周から複数のシートを形成した。
[切断面加工]
絶縁層のシートを凍結させることなく、24℃で集束イオンビームにより該シートを切断した。このとき、ガリウムイオンを用い、加速電圧を30kVとし、電流値を60nAとした。
上述のように加工したシートの切断面を走査型電子顕微鏡(SEM)により観察した。このとき、切断面における無機充填剤の密度を測定した。なお、このとき、切断面の視野を15μm×10μmとし、任意の10箇所において切断面の無機充填剤の密度を測定し、それらの値を平均化した。このようにして得られた密度を、上述の「切断面での無機充填剤の密度Dc」とした。
[凍結破断面の形成]
上述の絶縁層のシートを液体窒素中に1時間浸漬し、凍結させた。その後、シートを折り曲げることで、シートを破断させた。
上述のように破断させたシートの破断面(凍結破断面)をSEMにより観察した。このとき、凍結破断面において残留した無機充填剤の密度を、上述の切断面の密度の条件と同じ条件で測定した。すなわち、凍結破断面の視野を15μm×10μmとし、任意の10箇所の凍結破断面で残留した無機充填剤の密度を測定し、それらの値を平均化した。このようにして得られた密度を、上述の「凍結破断面での無機充填剤の密度Df」とした。
(i)および(ii)で求められたDcおよびDfを上述の式(1)に代入することで、凍結破断面での無機充填剤の残留率Rを求めた。その結果、凍結破断面での無機充填剤の残留率Rが50%未満である場合を「不良」とし、該残留率Rが50%以上である場合を「良好」とし、該残留率Rが60%以上である場合を「最良」として評価した。なお、以下の各実験において残留率Rが良好または最良となる要件を「無機充填剤の残留率要件」ともいう。
[サンプル加工]
直流電力ケーブルの試料A1-1~A1-14、試料B1-1およびB1-2のそれぞれを外周面から桂剥きすることで、絶縁層の厚さ方向の中央部から、2mmの厚さ、200mmの幅および30mmの長さを有する絶縁層のシートを形成した。
上述の絶縁層のシートを24℃で180°に折り曲げ、該シートのうち折り曲げられた部分の断面を光学顕微鏡により観察(撮影)した。当該取得した断面画像において、画像解析ソフトを用い、ヒストグラム解析を行うことにより、HSV色空間での明度Vを測定した。なお、明度Vの単位は%である。また、シートの折り曲げ断面における中央を観察した。
[サンプル加工]
直流電力ケーブルの試料A1-1~A1-14、試料B1-1およびB1-2のそれぞれを外周面から桂剥きすることで、0.15mmの厚さを有する絶縁層のシートを形成した。
上述の絶縁層のシートを温度90℃のシリコーンオイル中に浸漬させ、直径25mmの平板電極を用いて、80kV/mmの直流電界を絶縁層のシートに印加することで、体積抵抗率を測定した。当該体積抵抗率が1×1015Ω・cm以上である場合を良好として評価した。
上述の絶縁層のシートを温度90℃のシリコーンオイル中に浸漬させ、直径25mmの平板電極を用いて、4kV/minの速度で印加電圧を上昇させた。絶縁層のシートが絶縁破壊に至ったときに、このときに印加していた電圧をシート厚さで除算することで、該絶縁層のシートの直流破壊電界強度を求めた。当該直流破壊電界強度が250kV/mm以上である場合を良好として評価した。
パルス静電応力法(PEA法:Pulsed Electro-Acoustic Method)による空間電荷測定装置(ファイブラボ社製)を用い、絶縁層のシートの空間電荷特性を評価した。具体的には、温度30℃および大気圧の条件下で、絶縁層のシートに対して50kV/mmの直流電界を1時間に亘って連続的に印加し、当該シートの内部の最大電界を測定した。このとき、上述の式(4)により、電界強調係数FEFを求めた。当該電界強調係数FEFが1.15未満である場合をA(良好)とし、FEFが1.15以上である場合をB(不良)として評価した。
[ヒートサイクル試験]
直流電力ケーブルの試料A1-1~A1-14、試料B1-1およびB1-2のそれぞれを低温恒温槽に投入し、直流電力ケーブルを温度-10℃で8時間保持する工程と直流電力ケーブルを室温(24℃)で16時間保持する工程とを有するサイクルを3ヶ月間繰り返すヒートサイクル試験を実施した。
上述のヒートサイクル試験後に、直流電力ケーブルを温度90℃のシリコーンオイル中に浸漬させ、絶縁層の厚さ方向に200kV/mmの直流電界を印加した。このとき、絶縁層が絶縁破壊するまでの時間(以下「絶縁破壊時間」ともいう)が2時間以上であった場合をA(最良)とし、絶縁破壊時間が1時間以上2時間未満であった場合をB(良好)とし、絶縁破壊時間が1時間未満であった場合をC(不良)とした。
実験1において直流電力ケーブルのサンプルの評価を行った結果を以下の表1および表2に示す。なお、表1および表2において、配合剤の含有量の単位は、「質量部」である。
[試料B1-1およびB1-2]
表面処理工程において雰囲気中の水分量を0.1g/m3超とした試料B1-1およびB1-2では、凍結破断面での無機充填剤の残留率Rが50%未満であり、すなわち、無機充填剤の残留率要件を満たさなかった。また、試料B1-1およびB1-2では、V≧2.5N+67.5であり、すなわち、折り曲げ断面明度要件を満たさなかった。
表面処理工程において雰囲気中の水分量を0.1g/m3以下とした試料A1-1~A1-14では、凍結破断面での無機充填剤の残留率Rが50%以上であり、すなわち、無機充填剤の残留率要件を満たしていた。また、試料A1-1~A1-14では、V<2.5N+67.5であり、すなわち、折り曲げ断面明度要件を満たしていた。
MAH-PEの含有量を変化させた試料A1-1~A1-7では、いずれも、無機充填剤の残留率要件および折り曲げ断面明度要件を満たし、初期の直流特性と、ヒートサイクル後の直流破壊試験の結果とが良好であった。このことから、表面処理工程での雰囲気中の水分量を0.1g/m3以下とすることで、MAH-PEの含有量によらず、無機充填剤の密着性向上効果、および絶縁性向上効果が安定的に得られることを確認した。
無機充填剤の含有量Nを変化させた試料A1-3およびA1-10では、無機充填剤の残留率要件を満たしていた。また、試料A1-3およびA1-10では、含有量Nを変数とした折り曲げ断面明度要件(V<2.5N+67.5)を満たしていた。試料A1-3およびA1-10では、いずれも、初期の直流特性と、ヒートサイクル後の直流破壊試験の結果とが良好であった。
モノアルキルシランカップリング剤を用いた試料A1-11~A1-13では、無機充填剤の残留率要件のうち、凍結破断面での無機充填剤の残留率Rが50%以上を満たしていたものの、当該残留率Rが60%未満であった。また、試料A1-11~A1-13では、折り曲げ断面明度要件のうち、V<2.5N+67.5を満たしていたものの、V≧5N+55であった。試料A1-11~A1-13のそれぞれにおけるヒートサイクル後の直流破壊試験では、試料B1-1およびB1-2に比較して良好な結果が得られたものの、絶縁破壊時間は2時間未満であった。
加水分解性基が異なるシランカップリング剤を用いた試料A1-3およびA1-14では、凍結破断面での無機充填剤の残留率R、および折り曲げ断面の明度Vが互いにほぼ同等であった。試料A1-3およびA1-14では、初期の直流特性と、ヒートサイクル後の直流破壊試験の結果とが互いに同等であった。以上のことから、表面処理工程での雰囲気中の水分量を0.1g/m3以下とすることで、シランカップリング剤の加水分解性基の種類によらず、無機充填剤の密着性向上効果、および絶縁性向上効果が安定的に得られることを確認した。
(2-1)直流電力ケーブルのサンプルについて
無機充填剤として海水法MgO(体積平均粒径X:500nm)を用いた点を除いて、実験1における試料A1-1~A1-14、試料B1-1およびB1-2とそれぞれ同様に、直流電力ケーブルの試料A2-1~A2-14、試料B2-1およびB2-2を製造した。
直流電力ケーブルの試料A2-1~A2-10、試料B2-1およびB2-2のそれぞれにおいて、実験1と同様に評価を行った。
実験2において直流電力ケーブルのサンプルの評価を行った結果を以下の表3および表4に示す。なお、表3および表4において、配合剤の含有量の単位は、「質量部」である。
体積平均粒径Xが500nmである海水法MgOを用いた実験2においても、表面処理工程において雰囲気中の水分量に関して、実験1と同様の傾向が得られた。
試料A2-3、A2-8およびA2-9の比較結果から、実験1とは異なるMgOを用いた場合に、表面処理工程での雰囲気中の水分量を0.1g/m3以下の範囲内で変化させたとしても、無機充填剤の密着性向上効果、および絶縁性向上効果が安定的に得られることを確認した。

請求項9又は請求項10に記載の電力ケーブル。 - 前記無機充填剤は、前記シランカップリング剤として、ビニルトリメトキシシラン、ビニルトリエトキシシラン、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン、3-グリシドキシプロピルメチルジメトキシシラン、3-グリシドキシプロピルトリメトキシシラン、3-グリシドキシプロピルメチルジエトキシシラン、3-グリシドキシプロピルトリエトキシシラン、3-メタクリロキシプロピルメチルジメトキシシラン、3-メタクリロキシプロピルトリメトキシシラン、3-メタクリロキシプロピルメチルジエトキシシラン、3-メタクリロキシプロピルトリエトキシシラン、3-アクリロキシプロピルトリメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルメチルジメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルトリメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルトリエトキシシラン、3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、3-トリエトキシシリル-N-(1,3-ジメチルブチリデン)プロピルアミン、ジメチルジメトキシシラン、メトキシトリメチルシラン、ヘキサメチルジシラザン、ジメチルジクロロシラン、トリメチルクロロシランのうち、少なくともいずれか1つの材料により表面処理されている
