Description
本開示は、非水電解質電池用リード線、非水電解質電池及び非水電解質電池用リード線の製造方法に関する。
電子機器の小型化、軽量化に伴って、これらの機器に使用される電池、コンデンサなどの電気部品についても小型化、軽量化が求められている。このため、例えば、袋体を封入容器として用い、その内部に非水電解質(電解液)、正極、及び負極を封入してなる非水電解質電池が採用されている。非水電解質としてはLiPF6、LiBF4などのフッ素を含有するリチウム塩をプロピレンカーボネート、エチレンカーボネート、ジメチルカーボネート、ジエチルカーボネート、エチルメチルカーボネートなどに溶解した電解液が使用されている。
封入容器には電解液やガスの透過、外部からの水分の浸入を防止する性質が求められる。このため、アルミニウム箔などの金属層を樹脂で被覆したラミネートフィルムが封入容器の材料として用いられ、2枚のラミネートフィルムの端部を熱融着して封入容器を形成する。
封入容器の一端は開口部とし、この内部には非水電解質、正極板、負極板、セパレータ等を封入する。さらに、正極板及び負極板にその一端が接続されたリード導体を封入容器の内部から外部へ延びるように配置して、最後に開口部をヒートシール(熱融着)することで封入容器の開口部を閉じると共に、封入容器とリード導体とを接着して開口部を封止する。この最後に熱融着される部分をシール部と呼ぶ。
リード導体のシール部に対応する部分には絶縁層が被覆されており、絶縁層とリード導体とを備えたものが非水電解質電池用リード線(タブリード)と呼ばれている。封入容器とリード導体とはこの絶縁層を介して接着(熱融着)される。したがってこの絶縁層には封入容器の金属層とリード導体との短絡を発生させることなくリード導体と封入容器との接着性を維持できるという特性が求められる。
また、封止直後の接着性が充分であっても、長期使用により、シール部を透過した水分が封入容器の内部に封入された電解質と反応して、フッ化水素酸が発生し、フッ化水素酸がリード導体(金属)を腐食し、リード導体と絶縁層との界面で剥がれが生じるという問題がある。
このような問題を解決する方法として、例えば特許文献1には、ポリアクリル酸とポリアクリル酸アミドを含む樹脂成分と金属塩とを含む処理液をリード導体に塗布することで複合皮膜層を形成し、この複合皮膜層の外側に絶縁体を備える非水電解質電池用リード線が開示されている。
本開示の一態様に係る非水電解質電池用リード線は、平板状の導体と、上記導体の外周面を被覆する中間膜と、上記中間膜の少なくとも1面に積層される絶縁層とを備え、上記中間膜の主成分がウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種である非水電解質電池用リード線である。

本開示の一態様に係る非水電解質電池用リード線は、平板状の導体と、上記導体の外周面を被覆する中間膜と、上記中間膜の少なくとも1面に積層される絶縁層とを備え、上記中間膜の主成分がウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種である非水電解質電池用リード線である。当該非水電解質電池用リード線は、導体と絶縁層との間に中間膜を備えることで、フッ化水素酸による導体の腐食を抑制できる結果、絶縁層の剥離を抑制することができる。さらに、中間膜の主成分がウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種であることで、絶縁層の剥離を抑制でき、生産性を向上させることができる。
当該非水電解質電池用リード線は、上記絶縁層が2層以上であり、このうち上記中間膜に接する層の主成分が非架橋樹脂であり、他の層の少なくとも1つの主成分が架橋樹脂であることが好ましい。絶縁層を上記構成とすることにより、熱融着による電池封止時に溶融流動性の低い架橋樹脂が封入容器の金属層とリード導体との短絡を防ぐことができる。
当該非水電解質電池用リード線は、上記絶縁層が3層以上であり、このうち最外層の主成分が非架橋樹脂であることが好ましい。絶縁層を上記構成とすることにより、熱融着による電池封止時に溶融流動性の高い非架橋樹脂が封入容器の金属層とリード導体との空隙に充填されやすく、封止時間を短時間化することができる。
当該非水電解質電池用リード線は、上記中間膜が上記導体の一部の外周面を被覆することが好ましい。この場合、当該非水電解質電池用リード線と電極との溶接加工性を向上させることができる。
本開示の別の一態様に係る非水電解質電池は、上述の当該非水電解質電池用リード線を備える非水電解質電池である。当該非水電解質電池は、非水電解質電池用リード線として上述の当該非水電解質電池用リード線を備えることにより、絶縁層の剥離を抑制でき、かつ生産性を向上させることができる。
本開示のさらに別の一態様に係る非水電解質電池用リード線の製造方法は、平板状の導体の外周面にウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種の前駆体を塗工する工程と、上記前駆体を硬化処理することにより中間膜を形成する工程と、上記中間膜の少なくとも1面に絶縁層を積層する工程とを備える非水電解質電池用リード線の製造方法である。当該非水電解質電池用リード線の製造方法によれば、中間層の形成材料としてウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種の前駆体を用いるため、硬化速度が速く生産性を向上させることができ、かつ絶縁層の剥離が抑制された非水電解質電池用リード線を製造することができる。
当該非水電解質電池用リード線の製造方法は、上記硬化処理が紫外線処理であることが好ましい。紫外線硬化樹脂が上記のものであることにより、絶縁層の剥離をより抑制でき、かつ生産性をより向上させることができる。
当該非水電解質電池用リード線の製造方法は、上記前駆体を塗工する工程において、上記導体の外周面の一部に上記前駆体を塗工することが好ましい。この場合、当該非水電解質電池用リード線と電極との溶接加工性を向上させることができる。
当該非水電解質電池用リード線の製造方法は、上記中間膜を形成する工程において、上記前駆体の一部を硬化処理することが好ましい。この場合、当該非水電解質電池用リード線と電極との溶接加工性を向上させることができる。
[本開示の実施形態の詳細]
以下、本開示の各実施形態に係る非水電解質電池用リード線、非水電解質電池及び非水電解質電池用リード線の製造方法について詳説する。
以下、本開示の各実施形態に係る非水電解質電池用リード線、非水電解質電池及び非水電解質電池用リード線の製造方法について詳説する。
<非水電解質電池用リード線>
図1の非水電解質電池用リード線1は、平板状の導体2(以下、単に「導体」ともいう)と、上記導体2の外周面を被覆する中間膜3と、上記中間膜3の少なくとも1面に積層される絶縁層4とを備える。

(導体)
平板状の導体2は、非水電解質電池の電極等に接続されるものである。この導体2の材料としては、非水電解質電池用のリード線を構成する導体として用いられるものであれば特に制限されず、例えばアルミニウム、チタン、ニッケル、銅、アルミニウム合金、チタン合金、ニッケル合金、銅合金等の金属材料や、これら金属材料をニッケル、金等でメッキした材料などが挙げられる。非水電解質電池の正極に接続される導体2の形成材料としては、放電時に溶解しないものが好ましく、具体的にはアルミニウム、チタン、アルミニウム合金及びチタン合金が好ましい。一方、負極に接続される導体2の形成材料としては、ニッケル、銅、ニッケル合金、銅合金、ニッケルメッキ銅及び金メッキ銅が好ましい。
平板状の導体2は、非水電解質電池の電極等に接続されるものである。この導体2の材料としては、非水電解質電池用のリード線を構成する導体として用いられるものであれば特に制限されず、例えばアルミニウム、チタン、ニッケル、銅、アルミニウム合金、チタン合金、ニッケル合金、銅合金等の金属材料や、これら金属材料をニッケル、金等でメッキした材料などが挙げられる。非水電解質電池の正極に接続される導体2の形成材料としては、放電時に溶解しないものが好ましく、具体的にはアルミニウム、チタン、アルミニウム合金及びチタン合金が好ましい。一方、負極に接続される導体2の形成材料としては、ニッケル、銅、ニッケル合金、銅合金、ニッケルメッキ銅及び金メッキ銅が好ましい。
(中間膜)
中間膜3は、上記導体2の外周面を被覆している。また、中間膜3は、主成分がウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種である。なお、本開示において主成分とは、質量換算で最も含有割合の大きい成分をいい、例えば含有割合が50質量%以上の成分をいう。
中間膜3は、上記導体2の外周面を被覆している。また、中間膜3は、主成分がウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種である。なお、本開示において主成分とは、質量換算で最も含有割合の大きい成分をいい、例えば含有割合が50質量%以上の成分をいう。
当該非水電解質電池用リード線は、中間膜3を備えることにより、絶縁層の剥離を抑制でき、かつ生産性を向上させることができる。この理由としては必ずしも明確ではないが、中間膜3を備えることにより、絶縁層4との密着性が向上することにより、絶縁層4の剥離を抑制できると推察される。また、中間膜3の主成分がウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種であることにより、例えば紫外線の照射という簡易な操作により成膜することができ、また硬化速度も速いため、生産性の向上に寄与する。さらに、ウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートは導体2の表面への濡れ性が高いことから、電解脱脂等の導体2との濡れ性を確保する前処理を必要とせず、あるいは簡素化することができるため、生産性を向上することができると推察される。
ウレタンアクリレートとしては、例えばヘキサメチレンジイソシアネート、イソホロンジイソシアネート、メチレンビス(4-シクロヘキシルイソシアネート)、トリメチルヘキサメチレンジイソシアネート、トリレンジイソシアネート、4,4-ジフェニルメタンジイソシアネート、キシリレンジイソシアネート等のジイソシアネート類と、ポリ(プロピレンオキサイド)ジオール、ポリ(プロピレンオキサイド)トリオール、ポリ(テトラメチレンオキサイド)ジオール、エトキシ化ビスフェノールA等のポリオール類と、2-ヒドロキシエチルアクリレート2-ヒドロキシエチルメタクリレート、2-ヒドロキシプロピルアクリレート、グリシドールジメタクリレート、ペンタエリスリトールトリアクリレート等のヒドロキシアクリレート類とを反応させることによって得られ、分子中に官能基としてアクリロイル基とウレタン結合を有するものなどが挙げられる。
ポリエステルアクリレートとしては、例えば無水フタル酸とプロピレンオキサイドとアクリル酸とからなるポリエステルアクリレート、アジピン酸と1,6-ヘキサンジオールとアクリル酸とからなるポリエステルアクリレート、トリメリット酸とジエチレングリコールとアクリル酸とからなるポリエステルアクリレート等が挙げられる。
エポキシアクリレートは、エピクロルヒドリン等のエポキシ化合物とアクリル酸又はメタクリル酸との反応により合成されたものであり、例えばビスフェノールAとエピクロルヒドリンとアクリル酸との反応により合成されるビスフェノールA型エポキシアクリレート、ビスフェノールSとエピクロルヒドリンとアクリル酸との反応により合成されるビスフェノールS型エポキシアクリレート、ビスフェノールFとエピクロルヒドリンとアクリル酸との反応により合成されるビスフェノールF型エポキシアクリレート、フェノールノボラックとエピクロルヒドリンとアクリル酸との反応により合成されるフェノールノボラック型エポキシアクリレート等が挙げられる。
エポキシ樹脂としては、例えばビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、ビスフェノールAD型エポキシ樹脂、ビスフェノールS型エポキシ樹脂等のビスフェノール型エポキシ樹脂;フェノールノボラック型エポキシ樹脂、クレゾールノボラック型エポキシ樹脂等のノボラック型エポキシ樹脂;トリスフェノールメタントリグリシジルエーテル等の芳香族エポキシ樹脂、及び、これらの水添化物や臭素化物等が挙げられる。
中間膜3を形成する際、ウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種と光重合開始剤とを併用してもよい。光重合開始剤としては、光ラジカル重合開始剤及び光カチオン重合開始剤が好ましい。光ラジカル重合開始剤としては、例えば、4-(2-ヒドロキシエトキシ)フェニル(2-ヒドロキシ-2-プロピル)ケトン、α-ヒドロキシ-α-α’-ジメチルアセトフェノン、メトキシアセトフェノン、2,2-ジメトキシ-2-フェニルアセトフェノン等のアセトフェノン誘導体;ベンゾインエチルエーテル、ベンゾインプロピルエーテル等のベンゾインエーテル系化合物;ベンジルジメチルケタール等のケタール誘導体;ハロゲン化ケトン、アシルフォスフィンオキシド、アシルフォスフォナート、2-メチル-1-[4-(メチルチオ)フェニル]-2-モルフォリノプロパン-1-オン等が挙げられる。光カチオン重合開始剤としては、例えば、鉄-アレン錯体化合物、芳香族ジアゾニウム塩、芳香族ヨードニウム塩、芳香族スルホニウム塩、オニウム塩、ピリジニウム塩、アルミニウム錯体/シラノール塩、トリクロロメチルトリアジン誘導体等が挙げられる。上記オニウム塩やピリジニウム塩の対アニオンとしては、例えば、SbF6-、PF6-、AsF6-、BF4-、テトラキス(ペンタフルオロ)ボレート、トリフルオロメタンスルフォネート、メタンスルフォネート、トリフルオロアセテート、アセテート、スルフォネート、トシレート、ナイトレート等が挙げられる。
光重合開始剤の添加量は、一般にウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種100質量部に対して、0.1~15質量部であり、好ましくは、0.5~10質量部である。
中間膜3は、上記導体2の一部の外周面を被覆していることが好ましい。非水電解質電池用リード線1と電極とを溶接する際に溶接箇所に中間膜3が存在すると、中間膜3の膜厚に制限が生じるおそれがある。そのため、上記構成とすることにより、非水電解質電池用リード線1と電極とを溶接する際に中間膜3により被覆されていない部分と電極とを溶接することができ、溶接加工性を向上させることができる。
中間膜3の平均厚みとしては、10μm以下が好ましい。中間膜3の平均厚みが10μmを超えると、溶接に影響が生じるおそれがある。
中間膜3は、本開示の効果を阻害しない範囲において、他の公知の添加剤を含有してもよい。公知の添加剤としては、例えば酸化防止剤、難燃剤、粘着付与剤、滑剤、充填剤、結晶化促進剤、着色剤等が挙げられる。
(絶縁層)
絶縁層4は、中間膜3の少なくとも1面に積層される。絶縁層4は、中間膜3の外周面に積層されることが好ましい。

絶縁層4は、封入容器の開口部をヒートシール(熱融着)する際にヒートシール温度では溶融し難い樹脂材料を主成分とすることが好ましい。このような樹脂材料としては、例えばポリプロピレン、ポリエチレン、これらの誘導体等が挙げられる。
絶縁層4は2層以上であり、このうち上記中間膜3に接する層の主成分が非架橋樹脂であり、他の層の少なくとも1つの主成分が架橋樹脂であることが好ましい。例えば、絶縁層4が2層である場合、絶縁層4において中間膜3と接触する層を第1絶縁層と、第1絶縁層と接触する層を第2絶縁層とすると、第1絶縁層の主成分は非架橋樹脂であることが好ましく、第2絶縁層の主成分が上述の架橋樹脂であることが好ましい。この場合、第1絶縁層の高い溶融流動性により、金属層との接着性が良好となり、かつ、第2絶縁層はヒートシール時に溶融し難いため、封入容器の金属層とリード導体との短絡を防ぐことができる。
また、絶縁層4は3層以上であり、このうち最外層の主成分が非架橋樹脂であることが好ましい。例えば、絶縁層4が3層である場合、絶縁層4において中間膜3と接触する層を第1絶縁層と、第1絶縁層と接触する層を第2絶縁層と、第2絶縁層と接触する層を第3絶縁層とすると、第3絶縁層の主成分は非架橋性樹脂であることが好ましい。この場合、熱融着による電池封止時に溶融流動性の高い非架橋樹脂が封入容器の金属層とリード導体との空隙に充填されやすく、封止時間を短時間化することができる。
絶縁層4の平均厚みとしては、50μm以上300μm以下であることが好ましい。
絶縁層4は、本開示の効果を阻害しない範囲において、他の公知の添加剤を含有してもよい。公知の添加剤としては、例えば酸化防止剤、難燃剤、粘着付与剤、滑剤、充填剤、結晶化促進剤、着色剤等が挙げられる。
<非水電解質電池>
当該非水電解質電池は、上述の非水電解質電池用リード線1を備える。非水電解質電池としては、例えばリチウムイオン電池等が挙げられる。

当該非水電解質電池は、袋体の封入容器に非水電解液を保持した電池素子を封入したものである。電池素子は、正極と負極との間にセパレータを介在させた状態で非水電解液を保持したものである。非水電解液としては、例えばプロピレンカーボネート、γ-ブチロラクトン等の有機溶媒に、リチウム化合物(LiClO4、LiBF4等)を溶解したものが用いられる。
非水電解質電池用リード線1は、導体2の一方の端部が電池素子の正極又は負極に導通接続されていると共に、導体2の他方の端部が封入容器から突出している。
<非水電解質電池用リード線の製造方法>
当該非水電解質電池用リード線の製造方法は、平板状の導体の外周面にウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種の前駆体を塗工する工程(以下、「前駆体塗工工程」ともいう)と、上記前駆体を硬化処理することにより中間膜を形成する工程(以下、「硬化処理工程」ともいう)と、上記中間膜の少なくとも1面に絶縁層を積層する工程(以下、「絶縁層積層工程」ともいう)とを備える。当該非水電解質電池用リード線の製造方法によれば、生産性を向上させることができ、かつ絶縁層の剥離が抑制された非水電解質電池用リード線を製造することができる。
当該非水電解質電池用リード線の製造方法は、平板状の導体の外周面にウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種の前駆体を塗工する工程(以下、「前駆体塗工工程」ともいう)と、上記前駆体を硬化処理することにより中間膜を形成する工程(以下、「硬化処理工程」ともいう)と、上記中間膜の少なくとも1面に絶縁層を積層する工程(以下、「絶縁層積層工程」ともいう)とを備える。当該非水電解質電池用リード線の製造方法によれば、生産性を向上させることができ、かつ絶縁層の剥離が抑制された非水電解質電池用リード線を製造することができる。
(前駆体塗工工程)
本工程では、平板状の導体の外周面にウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種の前駆体を塗工する。本工程により、導体の外周面にウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種の前駆体の塗膜が形成される。上記前駆体の塗工方法としては特に制限されず、公知の方法を採用することができる。
本工程では、平板状の導体の外周面にウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種の前駆体を塗工する。本工程により、導体の外周面にウレタンアクリレート、ポリエステルアクリレート及びエポキシアクリレートからなる群より選択される少なくとも1種の前駆体の塗膜が形成される。上記前駆体の塗工方法としては特に制限されず、公知の方法を採用することができる。
本工程では、上記導体の外周面の一部に上記前駆体を塗工することが好ましい。これにより、導体において、前駆体が塗工された領域と、前駆体が塗工されていない領域とが存在することとなる。特に、電極と溶接する箇所が前駆体が塗工されていない領域となるようにすることが好ましい。この場合、非水電解質電池用リード線と電極とを溶接する際に中間膜により被覆されていない部分と電極とを溶接することができ、溶接加工性を向上させることができる。
(硬化処理工程)
本工程では、上記前駆体を硬化処理することにより中間膜を形成する。本工程により、前駆体の塗膜が硬化し、中間膜が形成される。

上記硬化処理としては、紫外線処理が好ましい。この場合、前駆体の硬化速度を速めることができ、生産性をより向上させることができる。
紫外線の照射条件は、使用する前駆体の種類等に応じて適宜決定することができる。
本工程では、上記前駆体の一部を硬化処理することが好ましい。これにより、領域選択的に中間膜を形成することができる。特に、電極と溶接する箇所が硬化処理しない領域となるようにすることが好ましい。この場合、非水電解質電池用リード線と電極とを溶接する際に中間膜により被覆されていない部分と電極とを溶接することができ、溶接加工性を向上させることができる。
(絶縁層積層工程)
本工程では、上記中間膜の少なくとも1面に絶縁層を積層する。本工程により、中間膜が形成された領域に絶縁層が積層される。

絶縁層の積層方法としては特に制限されず、例えば中間膜が形成された導体を一対の絶縁フィルム等で熱プレスする方法等が挙げられる。

- 平板状の導体と、

- 上記中間膜が上記導体の一部の外周面を被覆する請求項1、請求項2又は請求項3に記載の非水電解質電池用リード線。
