Abstract
Description
強化繊維は特に限定されないが、例えば、炭素繊維、ガラス繊維、アラミド繊維、炭化ケイ素繊維、ポリエステル繊維、セラミック繊維、アルミナ繊維、ボロン繊維、金属繊維、鉱物繊維、岩石繊維およびスラッグ繊維などを用いることができる。これらの強化繊維の中でも、炭素繊維、ガラス繊維、アラミド繊維が好ましく、比強度および比弾性率が良好で軽量かつ高強度の繊維強化複合材料が得られる炭素繊維がより好ましく、引張強度に優れるポリアクリロニトリル(PAN)系炭素繊維が特に好ましい。炭素繊維の形態としては、有撚糸、解撚糸、および無撚糸などを適宜用いることができる。

(1)熱硬化樹脂組成物の調製方法
ニーダー中に、表1~8に記載の組成と割合のエポキシ樹脂と熱可塑性樹脂をそれぞれ添加し、混練しながら160℃まで昇温し、そのまま1時間撹拌することで、熱可塑性樹脂を溶解させて透明な粘調液を得た。この液を混練しながら70℃まで降温した後、表1~8記載の硬化剤をそれぞれ添加してさらに混錬し、熱硬化樹脂組成物を得た。
上記のように調製した熱硬化性樹脂組成物を、コーターを用いて離型紙上に塗布して、樹脂目付31g/m2の樹脂シートを作製した。次に、“トレカ(登録商標)”T800S-24K-10Eを平行に72本引き揃えて炭素繊維の目付が270g/m2になるようシート状にした。その後、前記樹脂シートを前記炭素繊維の両面から重ね、熱硬化性樹脂組成物を炭素繊維に含浸させた後、さらにもう一度両面から前記樹脂シート重ね、熱硬化性樹脂組成物を含浸させ、一方向プリプレグを作製した。表1~8に示す含浸率xになるように、必要に応じて、複数回加熱加圧したり、加熱加圧時間を伸ばすなどした。
(1)プリプレグの平均厚みDの測定方法
プリプレグの断面を落射照明型光学顕微鏡(VHX-5000(キーエンス社製))を用いて200倍に拡大して撮影した。繊維方向の任意の点における、繊維方向に直交する方向(横方向)上で任意に選んだ5ヵ所の位置における表面間の距離を計測し、それらの平均値を算出することで平均厚みDを求めた。
プリプレグの表面からの深さがD/10に位置する部位に存在する樹脂組成物を以下のようにして採取した。
広幅のプリプレグから幅方向に5枚、幅方向×繊維方向のサイズが100mm×100mmの大きさに試験片を切り取った。次に得られた試験片の質量W1をあらかじめ測定した後、試験片の一辺を、試験片の繊維方向が水面に垂直方向になるように配置し、プリプレグ端部から5mmの範囲(すなわち100mm×5mm)を、水に5分間浸漬した。浸漬した試験片を水から取り出し、試験片の表面に付着した水分をウェス等でふき取った後、試験片の質量W2を測定した。含浸率xは、試験片が吸収した水の質量(W2-W1)をW1で除して百分率で表した平均値とした。
自動裁断機としてGerber Technology社のGERBERcutter(R)DSC、28mm円刃としてオルファ社製円形刃28ミリ(RB28)を用い、プリプレグを繊維方向に沿って分速18m/minでスリット加工した際に、スリット加工開始から、丸刃に強化繊維が巻き付き始めるまでのプリプレグの加工距離を計測した。加工距離が10m以上のものはスリット加工性に優れ、カット性判定「良」とした。加工距離が10m未満のものは、スリット加工性が不十分でカット性判定「不良」とした
(5)プリプレグのタックの測定方法
プリプレグのタックは、タックテスタ(PICMAタックテスタII:東洋精機(株)製)を用いて測定した。タックテスタに測定するプリプレグを設置し、18mm×18mmのガラス板を貼ったステンレス板(SUS304)をプリプレグの上から10mm/分の速度で下降させ、プリプレグに接地後すぐに、10mm/分の速度にて前記ステンレス板を上昇させて、プリプレグから引き剥がす際の剥離荷重を測定し、プリプレグのタックの値とした。プリプレグのタックの値が0.21kgf以上0.80kgf以下のものをAFPスタート時の貼り付き性・リペア性「優」とし、それ以外のものを「可」とした。
(2)に示す通り、D/10に位置する部位に存在する樹脂組成物を8mmプレートを用いて50rad/s以上として評価したときの、35℃における複素粘度η*が8×103Pa・s以上2×104Pa・s以下のものをAFP積層時の貼り付き性・リペア性「優」とし、それ以外のものを「可」とした。
プリプレグを幅方向長さ25mm、繊維方向長さ300mmにカットし、架台の角に幅方向長さ25mm、繊維方向長さ100mmを密着させ、テープで架台に固定した。架台に固定後10分静置後、架台側面からの距離と架台に固定したプリプレグの表面からプリプレグの固定されていない端までの高さを測定し、この2辺のタンジェントの値からドレープ角θ(PP)を算出した。このドレープ角θが7°以上17°以下のものをAFPプロセス性「優」とし、それ以外のものを「可」とした。
表1の実施例1に記載した組成にて、上記(1)熱硬化樹脂組成物の調製方法に記載の方法で樹脂組成物を調製した。次に、この樹脂組成物と上記炭素繊維とを用い、上記(2)プリプレグの作製方法に記載の方法でプリプレグを作製した。得られたプリプレグの深さD/10に位置する部位(以下、D/10部位)に存在する樹脂組成物の31℃におけるtanδ(y)は1.45であり、含浸率(x)は0.50であり、式1を満たしていた。また、31℃でスリット加工したときのカット距離は21mで、カット性判定「良」であった。
表1、2に記載樹脂組成物を用いた以外は、実施例1と同様の方法でプリプレグを作製した。評価結果を表1、2に示す。
表2に記載した組成にて、ポリエーテルエーテルケトン樹脂( "ベスタキープ" 2000G(ポリエーテルエーテルケトン、ダイセルエヴォニック製)粉末をエタノールに分散させ、サスペンション浴槽に5.5質量%濃度のサスペンションを調製した。上記炭素繊維を平行に36本引き揃えて炭素繊維の目付が125g/m2になるようシート状にした。
表3に記載の樹脂組成物を用いた以外は、実施例1と同様の方法でプリプレグを作製した。評価結果を表3に示す。
表4に記載の樹脂組成物を用いた以外は、実施例1と同様の方法でプリプレグを作製した。評価結果を表4に示す。
表5に記載の樹脂組成物を用いた以外は、実施例1と同様の方法でプリプレグを作製した。評価結果を表5に示す。D/10部位に存在する樹脂組成物の35℃における複素粘度η*は、実施例22、21、23、17、19の順に、6×103Pa・s、8×103Pa・s、1×104Pa・s、2×104Pa・s、3×104Pa・sであり、AFP積層時の貼り付き性・リペア性は実施例17、21、23は「優」、実施例19、22は「可」であった。
表6に記載の樹脂組成物を用い、実施例17および26にはドレープ値Cが12cm、実施例24には24cm、実施例25には4cmの強化繊維束をそれぞれ用いた以外は、実施例1と同様の方法でプリプレグを作製した。評価結果を表6に示す。プリプレグのドレープ角θ(PP)は実施例17が13°、実施例24が5°、実施例25が18°であり、実施例17はAFPプロセス性「優」、実施例24、25はAFPプロセス性「可」であった。実施例26は実施例17と同じ樹脂組成物かつ同じ強化繊維束のドレープ値Cからなるプリプレグで、含浸率が0.05%であり、プリプレグのドレープ角θ(PP)は6°であり、AFPプロセス性「可」であった。
表7、8に記載の樹脂組成物を用いた以外は、実施例1と同様の方法でプリプレグを作製した。評価結果を表7、8に示す。
