金属材料の表面又は表面上に、耐食性及び親水性に優れた皮膜を形成することができる金属表面処理剤、並びに、それを用いた、皮膜を有する金属材料の製造方法、及び、その製造方法により得られる皮膜を有する金属材料を提供することを課題とする。水溶性又は水分散性の樹脂(A)、並びにニトリル基及びアミノ基を有する化合物(B)を所定量含有する薬剤は、金属材料の表面又は表面上に、耐食性及び親水性に優れた皮膜を形成することができるので、上記課題を解決することができる。
Description
本発明は、金属表面処理剤、並びにそれを用いた、皮膜を有する金属材料の製造方法、及び、その製造方法により得られる皮膜を有する金属材料に関するものである。
従来、金属材料に対して耐食性に優れた皮膜を形成するための金属表面処理剤が開発されている。例えば、特許文献1には、特定の両イオン性ポリマーと、クロムの水溶性化合物を含む架橋剤を含む水溶液が提案されている。特許文献2には、特定のカルボキシル含有樹脂と、ビニル単量体と、過硫酸イオン又は過酸化水素を所定量含有するpH1.5~3.0の樹脂含有液が提案されている。
しかしながら、特許文献1に記載の水溶液によって形成された皮膜は、耐食性が十分ではなく、より優れた性能が求められている。また、特許文献2に記載の樹脂含有液によって形成された皮膜は、親水性が十分ではなく、より優れた性能が求められている。そこで、本発明は、金属材料の表面又は表面上に、耐食性及び親水性に優れた皮膜を形成することができる金属表面処理剤、並びに、それを用いた、皮膜を有する金属材料の製造方法、及び、その製造方法により得られる皮膜を有する金属材料を提供することを目的とする。
本発明者らは、上記課題を解決するために鋭意検討した結果、水溶性又は水分散性の樹脂と、ニトリル基及びアミノ基を有する化合物を含有する薬剤により、耐食性及び親水性に優れた皮膜を金属材料の表面又は表面上に形成できることを見出し、本発明を完成するに至った。
すなわち、本発明は、
[1]水溶性又は水分散性の樹脂(A)、並びにニトリル基及びアミノ基を有する化合物(B)を含有する金属表面処理剤;
[2]前記樹脂(A)の質量(AM)と前記化合物(B)の質量(BM)の比[BM/AM]が0.03~1.50の範囲内である、上記[1]に記載の金属表面処理剤;
[3]前記樹脂(A)は、アミノ基、アミド基、カルボキシ基及びヒドロキシ基から選ばれる少なくとも1種の官能基を有する樹脂である、上記[1]又は[2]に記載の金属表面処理剤;
[4]前記化合物(B)の分子量が1000以下である、上記[1]~[3]のいずれかに記載の金属表面処理剤;

本発明によれば、金属材料の表面又は表面上に、耐食性及び親水性に優れた皮膜を形成することができる金属表面処理剤、並びに、それを用いた、皮膜を有する金属材料の製造方法、及び、その製造方法により得られる皮膜を有する金属材料を提供することができる。
以下、本実施の形態に係る金属表面処理剤、並びにそれを用いた、皮膜を有する金属材料の製造方法、及び、その製造方法により得られる皮膜を有する金属材料について説明する。
(金属表面処理剤)
本実施形態に係る金属表面処理剤は、樹脂(A)と、ニトリル基及びアミノ基を有する化合物(B)(以下、単に「化合物(B)」という。)とを含む。この金属表面処理剤により、耐食性及び親水性に優れた皮膜を金属材料の表面又は表面上に形成することができる。
本実施形態に係る金属表面処理剤は、樹脂(A)と、ニトリル基及びアミノ基を有する化合物(B)(以下、単に「化合物(B)」という。)とを含む。この金属表面処理剤により、耐食性及び親水性に優れた皮膜を金属材料の表面又は表面上に形成することができる。
<樹脂(A)>
樹脂(A)としては、水溶性又は水分散性の樹脂であれば特に制限されるものではなく、例えば、ウレタン系樹脂、ポリビニルアルコール系樹脂、ポリアミド系樹脂、エポキシ系樹脂、アクリル系樹脂、アミン系樹脂、フェノール系樹脂、ポリビニルピロリドン系樹脂などを挙げることができる。なお、樹脂(A)は、ウレタン樹脂、ポリビニルアルコール樹脂、ポリアミド樹脂、エポキシ樹脂、フェノール樹脂、ポリビニルピロリドン樹脂等の単重合物;その単重合物の側鎖を他の化合物で変性させた変性物などであっても、これらの樹脂や変性物を2種以上組み合わせた共重合物であってもよい。これらのうち、アミノ基、アミド基、カルボキシ基、ヒドロキシ基等の官能基を有する樹脂、より具体的には、炭素原子に直接結合した該官能基を有する樹脂を用いることが好ましい。さらに、樹脂(A)の重量平均分子量としては、2,000以上であれば特に制限されるものではないが、4,000以上であることが好ましく、10,000以上であることがより好ましい。上限値は、1,000,000以下であることが好ましい。樹脂(A)は、これらの基を1種有するものであってもよいし、2種以上有するものであってもよい。また、これらの樹脂は、1種を配合して金属表面処理剤を製造してもよいし、2種以上を配合して金属表面処理剤を製造してもよい。
樹脂(A)としては、水溶性又は水分散性の樹脂であれば特に制限されるものではなく、例えば、ウレタン系樹脂、ポリビニルアルコール系樹脂、ポリアミド系樹脂、エポキシ系樹脂、アクリル系樹脂、アミン系樹脂、フェノール系樹脂、ポリビニルピロリドン系樹脂などを挙げることができる。なお、樹脂(A)は、ウレタン樹脂、ポリビニルアルコール樹脂、ポリアミド樹脂、エポキシ樹脂、フェノール樹脂、ポリビニルピロリドン樹脂等の単重合物;その単重合物の側鎖を他の化合物で変性させた変性物などであっても、これらの樹脂や変性物を2種以上組み合わせた共重合物であってもよい。これらのうち、アミノ基、アミド基、カルボキシ基、ヒドロキシ基等の官能基を有する樹脂、より具体的には、炭素原子に直接結合した該官能基を有する樹脂を用いることが好ましい。さらに、樹脂(A)の重量平均分子量としては、2,000以上であれば特に制限されるものではないが、4,000以上であることが好ましく、10,000以上であることがより好ましい。上限値は、1,000,000以下であることが好ましい。樹脂(A)は、これらの基を1種有するものであってもよいし、2種以上有するものであってもよい。また、これらの樹脂は、1種を配合して金属表面処理剤を製造してもよいし、2種以上を配合して金属表面処理剤を製造してもよい。
<化合物(B)>
化合物(B)としては、ニトリル基及びアミノ基を有し、かつ、樹脂(A)とは異なる化合物であれば特に制限されるものではなく、例えば、シアナミド、アミノアセトニトリル、3-アミノプロピオニトリル、ジシアンジアミド、3-アミノクロトノニトリル、2-アミノ-1,1,3-トリシアノ-1-プロペン、2-アミノベンゾニトリル、3-アミノベンゾニトリル、4-アミノベンゾニトリル、2-アミノベンジルシアニド、4-アミノベンジルシアニド、2-アミノ-5-ブロモベンゾニトリル、2-アミノ-5-ニトロベンゾニトリル、4-アミノ-3-ブロモベンゾニトリル、2-アミノ-4-クロロベンゾニトリル、2-アミノ-5-クロロベンゾニトリル、2-アミノ-4,5-ジシアノ-1H-イミダゾール、4-(アミノメチル)ベンゾニトリル等を挙げることができる。なお、化合物(B)の分子量は1000以下であることが好ましく、800以下であることがより好ましく、500以下であることが特に好ましい。また、化合物(B)としては、繰り返し構造を有する重合物でないことが好ましい。
化合物(B)としては、ニトリル基及びアミノ基を有し、かつ、樹脂(A)とは異なる化合物であれば特に制限されるものではなく、例えば、シアナミド、アミノアセトニトリル、3-アミノプロピオニトリル、ジシアンジアミド、3-アミノクロトノニトリル、2-アミノ-1,1,3-トリシアノ-1-プロペン、2-アミノベンゾニトリル、3-アミノベンゾニトリル、4-アミノベンゾニトリル、2-アミノベンジルシアニド、4-アミノベンジルシアニド、2-アミノ-5-ブロモベンゾニトリル、2-アミノ-5-ニトロベンゾニトリル、4-アミノ-3-ブロモベンゾニトリル、2-アミノ-4-クロロベンゾニトリル、2-アミノ-5-クロロベンゾニトリル、2-アミノ-4,5-ジシアノ-1H-イミダゾール、4-(アミノメチル)ベンゾニトリル等を挙げることができる。なお、化合物(B)の分子量は1000以下であることが好ましく、800以下であることがより好ましく、500以下であることが特に好ましい。また、化合物(B)としては、繰り返し構造を有する重合物でないことが好ましい。
本実施形態に係る金属表面処理剤における樹脂(A)と化合物(B)との配合割合は特に制限されるものではないが、樹脂(A)の質量(AM)と化合物(B)の質量(BM)との比[BM/AM]が、0.03~1.50の範囲内であることが好ましく、0.10~1.00の範囲内であることがより好ましく、0.10~0.50の範囲内であることが特に好ましい。なお、金属表面処理剤に、2種以上の樹脂(A)が含まれている場合や、2種以上の化合物(B)が含まれている場合には、それらの合計質量をそれぞれ用いて算出された比[BM/AM]が上記範囲内であることが好ましい。
<他の成分>
本実施形態に係る金属表面処理剤は、水性媒体以外に、樹脂(A)と化合物(B)のみからなるものであってもよいが、さらに、他の成分を含むものであってもよい。他の成分としては、例えば、無機化合物(C)、界面活性剤などを挙げることができる。また、本実施形態に係る金属表面処理剤は、過酸化水素又は過硫酸塩を含むものであってもよいが、含まないものであってもよい。
本実施形態に係る金属表面処理剤は、水性媒体以外に、樹脂(A)と化合物(B)のみからなるものであってもよいが、さらに、他の成分を含むものであってもよい。他の成分としては、例えば、無機化合物(C)、界面活性剤などを挙げることができる。また、本実施形態に係る金属表面処理剤は、過酸化水素又は過硫酸塩を含むものであってもよいが、含まないものであってもよい。
無機化合物(C)としては、例えば、クロム化合物、バナジウム化合物、チタン化合物、ジルコニウム化合物等を挙げることができる。クロム化合物としては、クロム元素を含む化合物であれば特に制限されるものではなく、例えば、硫酸クロム、硝酸クロム、重りん 酸クロム、フッ化クロム、酢酸クロム、蟻酸クロム、無水クロム酸、重クロム酸等を挙げることができる。バナジウム化合物としては、バナジウム元素を含む化合物であれば特に制限されるものではなく、例えば、五酸化バナジウム、メタバナジン酸アンモニウム、メタバナジン酸ナトリウム、オキシ三塩化バナジウム、三酸化バナジウム、二酸化バナジウム、オキシ硫酸バナジウム、バナジウムオキシアセチルアセトネート、バナジウムアセチルアセトネート、バナジルアセチルアセトネート、三塩化バナジウム、リンバナドモリブデン酸、硫酸バナジウム等を挙げることができる。チタン化合物としては、チタン元素を含む化合物であれば特に制限されるものではなく、例えば、硫酸チタニル、硝酸チタニル、硝酸チタン、塩化チタニル、チタニアゾル、酸化チタン、シュウ酸チタンカリウム、チタンラクテート、チタンテトライソプロポキシド、チタンアセチルアセトネート、ジイソプロピルチタニウムビスアセチルアセトン、チタンフッ酸若しくはその塩、硫酸チタニルの水溶液を熱加水分解させて得られるメタチタン酸、アルカリで中和することにより得られるオルソチタン酸又はその塩等を挙げることができる。ジルコニウム化合物としては、ジルコニウム元素を含む化合物であれば特に制限されるものではなく、例えば、硝酸ジルコニウム、オキシ硝酸ジルコニウム、酢酸ジルコニル、硫酸ジルコニル、炭酸ジルコニルアンモニウム、炭酸ジルコニルカリウム、炭酸ジルコニルナトリウム、ジルコニアゾル、ジルコンフッ酸若しくはその塩、水溶性ジルコニウム塩の水溶液をイオン交換したりアルカリで中和したりすることにより得られるジルコン酸又はその塩等を挙げることができる。金属表面処理剤には、これらの無機化合物が1種含まれていてもよいし、2種以上含まれていてもよい。
本実施形態に係る金属表面処理剤が無機化合物(C)を含む場合、金属表面処理剤における化合物(B)と無機化合物(C)との配合割合は特に制限されるものではないが、化合物(B)の質量(BM)と無機化合物(C)の質量(CM)との比[BM/CM]が、0.10~5.00の範囲内であることが好ましく、0.20~4.00の範囲内であることがより好ましく、0.30~3.00の範囲内であることが特に好ましい。なお、金属表面処理剤に、2種以上の化合物(B)が含まれている場合や、2種以上の無機化合物(C)が含まれている場合には、それらの合計質量をそれぞれ用いて算出された比[BM/CM]が上記範囲内であることが好ましい。
界面活性剤としては、カチオン性、アニオン性、両性、ノニオン性等の界面活性剤を用いることができ、例えば、アルキルアミン塩、アルキルトリメチルアンモニウムハライド等のカチオン性界面活性剤;アルキルスルホン酸エステル、ポリオキシエチレンアルキルフェニルエーテル硫酸塩、ドデシルジフェニルエーテルジスルホン酸ナトリウム、ドデシル硫酸ナトリウム等のアニオン性界面活性剤;アルキルアミノプロピオン酸塩、アルキルジメチルベタイン等の両性界面活性剤;ポリオキシエチレンアルキルフェニルエーテル、ポリオキシアルキレン脂肪酸エステル、脂肪酸グリセリンエステル、ソルビタン脂肪酸エステル、ポリオキシエチレングリセリン脂肪酸、ポリオキシエチレンプロピレングリコール脂肪酸エステル等のノニオン性界面活性剤;等を挙げることができ、これらは、1種を単独で使用してもよいし、2種以上を組み合わせて使用してもよい。
<水性媒体>
水性媒体としては、水を50質量%以上含むものであれば特に制限されるものではなく、水のみからなるものであっても、水と水混和性有機溶媒とを含む混合液であってもよい。水混和性有機溶媒としては、水と混和するものであれば特に限定されるものではなく、例えば、アセトン、メチルエチルケトン等のケトン系溶媒;N,N’-ジメチルホルムアミド、ジメチルアセトアミド等のアミド系溶媒;メタノール、エタノール、イソプロパノール等のアルコール系溶媒;エチレングリコールモノブチルエーテル、エチレングリコールモノへキシルエーテル等のエーテル系溶媒;1-メチル-2-ピロリドン、1-エチル-2-ピロリドン等のピロリドン系溶媒等が挙げられる。これらの水混和性有機溶媒は1種を水と混合させてもよいし、2種以上を水と混合させてもよい。
水性媒体としては、水を50質量%以上含むものであれば特に制限されるものではなく、水のみからなるものであっても、水と水混和性有機溶媒とを含む混合液であってもよい。水混和性有機溶媒としては、水と混和するものであれば特に限定されるものではなく、例えば、アセトン、メチルエチルケトン等のケトン系溶媒;N,N’-ジメチルホルムアミド、ジメチルアセトアミド等のアミド系溶媒;メタノール、エタノール、イソプロパノール等のアルコール系溶媒;エチレングリコールモノブチルエーテル、エチレングリコールモノへキシルエーテル等のエーテル系溶媒;1-メチル-2-ピロリドン、1-エチル-2-ピロリドン等のピロリドン系溶媒等が挙げられる。これらの水混和性有機溶媒は1種を水と混合させてもよいし、2種以上を水と混合させてもよい。
(金属表面処理剤の製造方法)
本実施形態に係る金属表面処理剤は、例えば、水性媒体に、樹脂(A)及び化合物(B)、必要に応じて他の成分を所定量混合することにより製造することができる。
本実施形態に係る金属表面処理剤は、例えば、水性媒体に、樹脂(A)及び化合物(B)、必要に応じて他の成分を所定量混合することにより製造することができる。
(皮膜を有する金属材料及びその製造方法)
本実施形態に係る、皮膜を有する金属材料の製造方法(以下、単に「本実施形態に係る製造方法」と称する。)は、上述の金属表面処理剤を金属材料の表面又は表面上に接触させる接触工程と、金属材料の表面又は表面上に接触させた金属表面処理剤を乾燥させる乾燥工程と、を含む。この製造方法により、耐食性及び親水性に優れた皮膜を表面又は表面上に有する金属材料が得られる。なお、本実施形態に係る製造方法は、接触工程の前に脱脂工程及び/又は化成処理工程を行ってもよい。
本実施形態に係る、皮膜を有する金属材料の製造方法(以下、単に「本実施形態に係る製造方法」と称する。)は、上述の金属表面処理剤を金属材料の表面又は表面上に接触させる接触工程と、金属材料の表面又は表面上に接触させた金属表面処理剤を乾燥させる乾燥工程と、を含む。この製造方法により、耐食性及び親水性に優れた皮膜を表面又は表面上に有する金属材料が得られる。なお、本実施形態に係る製造方法は、接触工程の前に脱脂工程及び/又は化成処理工程を行ってもよい。
<金属材料>
皮膜を形成させる金属材料の形状や構造等は特に限定されず、例えば、板状、箔状等を挙げることができる。金属材料の種類についても特に限定されず、例えば、鉄鋼材料(例えば、冷間圧延鋼板、熱間圧延鋼板等);めっき材料、例えば、亜鉛めっき材(例えば、電気亜鉛めっき、溶融亜鉛めっき、アルミニウム含有亜鉛めっき、電気亜鉛めっき、亜鉛ニッケルめっき、亜鉛コバルトめっき、蒸着亜鉛めっき等)、亜鉛合金めっき材(例えば、合金化溶融亜鉛めっき、Zn-Al合金めっき、Zn-Al-Mg合金めっき、電気亜鉛合金めっき等)、アルミめっき材、ニッケルめっき材、スズめっき材、クロムめっき材、クロム合金めっき材(例えば、Cr-Ni合金めっき等)等;アルミニウム材又はアルミニウム合金材(例えば、1000系、2000系、3000系、4000系、5000系、6000系、アルミニウム鋳物、アルミニウム合金鋳物、ダイキャスト材等);銅材又は銅合金材;チタン材又はチタン合金材;マグネシウム材又はマグネシウム合金材等が挙げられる。
皮膜を形成させる金属材料の形状や構造等は特に限定されず、例えば、板状、箔状等を挙げることができる。金属材料の種類についても特に限定されず、例えば、鉄鋼材料(例えば、冷間圧延鋼板、熱間圧延鋼板等);めっき材料、例えば、亜鉛めっき材(例えば、電気亜鉛めっき、溶融亜鉛めっき、アルミニウム含有亜鉛めっき、電気亜鉛めっき、亜鉛ニッケルめっき、亜鉛コバルトめっき、蒸着亜鉛めっき等)、亜鉛合金めっき材(例えば、合金化溶融亜鉛めっき、Zn-Al合金めっき、Zn-Al-Mg合金めっき、電気亜鉛合金めっき等)、アルミめっき材、ニッケルめっき材、スズめっき材、クロムめっき材、クロム合金めっき材(例えば、Cr-Ni合金めっき等)等;アルミニウム材又はアルミニウム合金材(例えば、1000系、2000系、3000系、4000系、5000系、6000系、アルミニウム鋳物、アルミニウム合金鋳物、ダイキャスト材等);銅材又は銅合金材;チタン材又はチタン合金材;マグネシウム材又はマグネシウム合金材等が挙げられる。
<接触工程>
接触方法としては、例えば、スプレー法、浸漬法、ロールコート法、バーコート法、カーテンコート法、スピンコート法、又はこれらの組み合わせ等の方法を挙げることができるが、これらに限定されるものではない。接触温度や接触時間は、金属表面処理剤の組成や濃度によって適宜設定される。接触温度や接触時間は、通常、接触温度は10℃以上45℃以下の範囲内であり、接触時間は5秒以上600秒以内の範囲内であるが、これらに制限されるものではない。
接触方法としては、例えば、スプレー法、浸漬法、ロールコート法、バーコート法、カーテンコート法、スピンコート法、又はこれらの組み合わせ等の方法を挙げることができるが、これらに限定されるものではない。接触温度や接触時間は、金属表面処理剤の組成や濃度によって適宜設定される。接触温度や接触時間は、通常、接触温度は10℃以上45℃以下の範囲内であり、接触時間は5秒以上600秒以内の範囲内であるが、これらに制限されるものではない。
<乾燥工程>
乾燥方法は特に制限されず、公知の乾燥機器、例えば、バッチ式の乾燥炉、連続式の熱風循環式乾燥炉、コンベアー式の熱風乾燥炉、IHヒーターを用いた電磁誘導加熱炉等を用いた乾燥方法等を挙げることができる。乾燥温度や乾燥時間は、金属材料の種類や接触させた金属表面処理剤の組成又は量によって適宜設定される。乾燥温度は、特に制限されるものではないが、金属材料の最高到達温度(PMT)が100℃以上200℃以下の範囲内であることが好ましく、130℃以上170℃以下の範囲内であることがより好ましい。乾燥時間も特に制限されるものではないが、2秒以上1800秒以内の範囲内である。
乾燥方法は特に制限されず、公知の乾燥機器、例えば、バッチ式の乾燥炉、連続式の熱風循環式乾燥炉、コンベアー式の熱風乾燥炉、IHヒーターを用いた電磁誘導加熱炉等を用いた乾燥方法等を挙げることができる。乾燥温度や乾燥時間は、金属材料の種類や接触させた金属表面処理剤の組成又は量によって適宜設定される。乾燥温度は、特に制限されるものではないが、金属材料の最高到達温度(PMT)が100℃以上200℃以下の範囲内であることが好ましく、130℃以上170℃以下の範囲内であることがより好ましい。乾燥時間も特に制限されるものではないが、2秒以上1800秒以内の範囲内である。
<脱脂工程>
脱脂方法としては、金属材料の表面に付着している油脂類や汚れを除去することができればいかなる方法であってもよく、例えば、溶剤脱脂、アルカリ系又は酸系の脱脂剤等を用いた公知の方法を挙げることができる。なお、脱脂工程を行った後に接触工程又は化成処理工程を行う場合には、脱脂工程後であって、接触工程又は化成処理工程の前に金属材料の表面又は表面上を水洗する工程を行ってもよいし、行わなくてもよい。水洗を行った場合には、続いて金属材料の表面又は表面上を乾燥してもよいし、乾燥しなくてもよい。
脱脂方法としては、金属材料の表面に付着している油脂類や汚れを除去することができればいかなる方法であってもよく、例えば、溶剤脱脂、アルカリ系又は酸系の脱脂剤等を用いた公知の方法を挙げることができる。なお、脱脂工程を行った後に接触工程又は化成処理工程を行う場合には、脱脂工程後であって、接触工程又は化成処理工程の前に金属材料の表面又は表面上を水洗する工程を行ってもよいし、行わなくてもよい。水洗を行った場合には、続いて金属材料の表面又は表面上を乾燥してもよいし、乾燥しなくてもよい。
<化成処理工程>
化成処理工程は、化成皮膜を形成する処理であれば特段限定されず、例えば、ジルコニウム化成処理工程、チタニウム化成処理工程、ハフニウム化成処理工程、リン酸塩化成処理工程、クロメート化成処理工程等が挙げられる。化成処理工程後であって、接触工程前に金属材料の表面又は表面上を水洗する工程を行ってもよいし、行わなくてもよい。水洗を行った場合には、続いて金属材料の表面又は表面上を乾燥してもよいし、乾燥しなくてもよい。なお、化成処理工程として、リン酸亜鉛を用いたリン酸塩化成処理工程を行う場合には、脱脂工程と、リン酸塩化成処理工程との間に、リン酸塩化成処理の反応性向上を目的とした表面調整処理工程を、金属材料に対して行ってもよい。この表面調整処理方法としては、公知の方法を用いることができる。
化成処理工程は、化成皮膜を形成する処理であれば特段限定されず、例えば、ジルコニウム化成処理工程、チタニウム化成処理工程、ハフニウム化成処理工程、リン酸塩化成処理工程、クロメート化成処理工程等が挙げられる。化成処理工程後であって、接触工程前に金属材料の表面又は表面上を水洗する工程を行ってもよいし、行わなくてもよい。水洗を行った場合には、続いて金属材料の表面又は表面上を乾燥してもよいし、乾燥しなくてもよい。なお、化成処理工程として、リン酸亜鉛を用いたリン酸塩化成処理工程を行う場合には、脱脂工程と、リン酸塩化成処理工程との間に、リン酸塩化成処理の反応性向上を目的とした表面調整処理工程を、金属材料に対して行ってもよい。この表面調整処理方法としては、公知の方法を用いることができる。
化成処理工程は、化成処理剤を金属材料の表面又は表面上に接触させることにより行われる。化成処理剤としては、例えば、ジルコニウム化成処理剤、チタニウム化成処理剤、ハフニウム化成処理剤、リン酸塩化成処理剤、クロメート化成処理剤等を挙げることができるが、これらに限定されるものではない。化成処理剤の接触は、公知の方法、例えば、浸漬処理法、スプレー処理法、流しかけ処理法、又はこれらの組み合わせ等の処理法が挙げられるが、これらに限定されるものではない。各種化成処理工程における化成処理剤の温度又は接触時間は、化成処理工程の種類、化成処理剤の濃度等に応じて、適宜設定できる。
<皮膜>
金属表面処理剤によって金属材料の表面又は表面上に形成される皮膜の付着量は、本発明の性能が発揮できれば特に制限されるものではないが、例えば、0.05g/m2以上1.5g/m2以下の範囲内であることが好ましく、0.1g/m2以上1.0g/m2以下の範囲内であることがより好ましい。なお、金属材料は、当該皮膜との間に上記化成処理工程によって得られた化成皮膜をさらに有していてもよい。
金属表面処理剤によって金属材料の表面又は表面上に形成される皮膜の付着量は、本発明の性能が発揮できれば特に制限されるものではないが、例えば、0.05g/m2以上1.5g/m2以下の範囲内であることが好ましく、0.1g/m2以上1.0g/m2以下の範囲内であることがより好ましい。なお、金属材料は、当該皮膜との間に上記化成処理工程によって得られた化成皮膜をさらに有していてもよい。
本発明を実施例及び比較例を用いて更に詳細に説明する。なお、本発明は以下の実施例に限定されるものではない。
(金属表面処理剤の調製)
表1に示す、水溶性又は水分散性の樹脂、ニトリル化合物、無機化合物の順で脱イオン水に所定量配合した後、界面活性剤(アデカプルロニック(登録商標)L-61、株式会社ADEKA製)を最終濃度で10g/Lとなるように加え、さらに、水溶性又は水分散性の樹脂、ニトリル化合物、無機化合物及び界面活性剤の合計質量が100g/Lとなるように脱イオン水を加え、実施例1~11及び比較例1~5の金属表面処理剤を製造した。なお、表1において、「種類」の欄に示す各記号の成分を以下に示す。
表1に示す、水溶性又は水分散性の樹脂、ニトリル化合物、無機化合物の順で脱イオン水に所定量配合した後、界面活性剤(アデカプルロニック(登録商標)L-61、株式会社ADEKA製)を最終濃度で10g/Lとなるように加え、さらに、水溶性又は水分散性の樹脂、ニトリル化合物、無機化合物及び界面活性剤の合計質量が100g/Lとなるように脱イオン水を加え、実施例1~11及び比較例1~5の金属表面処理剤を製造した。なお、表1において、「種類」の欄に示す各記号の成分を以下に示す。
<水溶性又は水分散性の樹脂>
A1:ポリビニルアルコール(クラレポバールPVA-103、株式会社クラレ製)
A2:ポリアクリル酸(アクアリックDL-40S、株式会社日本触媒製)
A3:ポリアクリルアミド(ポリストロン387-20、荒川化学工業株式会社製)
A1:ポリビニルアルコール(クラレポバールPVA-103、株式会社クラレ製)
A2:ポリアクリル酸(アクアリックDL-40S、株式会社日本触媒製)

B4:アクリロニトリル-ブタジエンラテックス(1571C2、日本ゼオン株式会社製)

<無機化合物>
C1:硫酸クロム
C2:オキシ硫酸バナジウム
C1:硫酸クロム
C2:オキシ硫酸バナジウム
(評価サンプルNo.1~16の作製)
試験材としてアルミニウム板(1050、板厚:0.6mm)を用い、アルカリ系脱脂剤[ファインクリーナー315E(日本パーカライジング株式会社製)を質量濃度が2%となるように水に溶解させたもの]に、60℃で2分間浸漬することにより脱脂処理を行った。その後、試験材の表面を水洗した。
試験材としてアルミニウム板(1050、板厚:0.6mm)を用い、アルカリ系脱脂剤[ファインクリーナー315E(日本パーカライジング株式会社製)を質量濃度が2%となるように水に溶解させたもの]に、60℃で2分間浸漬することにより脱脂処理を行った。その後、試験材の表面を水洗した。
脱脂処理及び水洗を行った試験材を、ジルコニウム系化成剤[パルコート3762(日本パーカライジング株式会社製)を質量濃度5%となるように水に溶解させ、pH4.0に調整したもの]に、60℃で2分間浸漬処理することにより化成処理を行った。化成処理後、試験材の表面を水洗した。
化成処理によって化成皮膜が形成された試験材を、各金属表面処理剤(実施例1~11及び比較例1~5の金属表面処理剤)に25℃で10秒間浸漬した後、送風乾燥機にて150℃で6分間加熱乾燥することにより、皮膜を有する試験材(評価サンプルNo.1~16)を作製した。
(評価サンプルNo.17~32の作製)
試験材として55%アルミ-亜鉛メッキ鋼板(板厚:0.35mm)を用い、アルカリ系脱脂剤[ファインクリーナー6404(日本パーカライジング株式会社製)を質量濃度が2%となるように水に溶解させたもの]に、60℃で30秒間浸漬することにより脱脂処理を行った。その後、試験材の表面を水洗した。
試験材として55%アルミ-亜鉛メッキ鋼板(板厚:0.35mm)を用い、アルカリ系脱脂剤[ファインクリーナー6404(日本パーカライジング株式会社製)を質量濃度が2%となるように水に溶解させたもの]に、60℃で30秒間浸漬することにより脱脂処理を行った。その後、試験材の表面を水洗した。
脱脂処理及び水洗を行った試験材を、各金属表面処理剤(実施例1~11及び比較例1~5の金属表面処理剤)に25℃で10秒間浸漬した後、送風乾燥機にて150℃で6分間加熱乾燥することにより、皮膜を有する試験材(評価サンプルNo.17~32)を作製した。
(耐食性評価方法)
<中性塩水噴霧試験:SST>
塩水噴霧試験法(JIS-Z-2371:2015)に基づき、塩水を240時間噴霧した後、評価サンプルの表面において発生した白錆の面積割合(%)を算出し、以下の評価基準に従って耐食性(SST)を評価した。なお、評価結果がB以上を合格とした。
<中性塩水噴霧試験:SST>
塩水噴霧試験法(JIS-Z-2371:2015)に基づき、塩水を240時間噴霧した後、評価サンプルの表面において発生した白錆の面積割合(%)を算出し、以下の評価基準に従って耐食性(SST)を評価した。なお、評価結果がB以上を合格とした。
<酢酸酸性塩水噴霧試験:AASST>
塩水噴霧試験法(JIS-Z-2371:2015)に基づき、塩化銅(II)を含む塩水を酢酸でpH3.0に調整した水溶液を240時間噴霧した後、評価サンプルの表面において発生した白錆の面積割合(%)を算出し、以下の評価基準に従って耐食性(AASST)を評価した。
塩水噴霧試験法(JIS-Z-2371:2015)に基づき、塩化銅(II)を含む塩水を酢酸でpH3.0に調整した水溶液を240時間噴霧した後、評価サンプルの表面において発生した白錆の面積割合(%)を算出し、以下の評価基準に従って耐食性(AASST)を評価した。
<評価基準>
A:面積割合が10%未満である
B:面積割合が10%以上20%未満である
C:面積割合が20%以上である
A:面積割合が10%未満である
B:面積割合が10%以上20%未満である
C:面積割合が20%以上である
(初期親水性評価方法)
評価サンプルの表面に水滴を1滴滴下し、滴下直後の接触角を、接触角測定装置を用いて測定し、以下の評価基準に従って初期親水性を評価した。
<評価基準>
A:接触角が10°未満である
B:接触角が10°以上30°未満である
C:接触角が30°以上である

(耐久親水性評価方法)

A:接触角が20°未満である
B:接触角が20°以上40°未満である

(密着性評価方法)
評価サンプルの表面に、水を湿らせたガーゼを500gの荷重で押さえつけながら、所定の範囲を往復させてこすりつけた。剥離が生じる往復回数を測定し、以下の評価基準に従って初期密着性を評価した。また、水に96時間浸漬させた評価サンプルの表面を乾燥した後、水を湿らせたガーゼを500gの荷重で押さえつけながら、所定の範囲を往復させてこすりつけた。剥離が生じる往復回数を測定し、以下の評価基準に従って耐久密着性を評価した。
<評価基準>
A:往復回数が20回以上である
B:往復回数が10回以上20回未満である
C:往復回数が10回未満である
評価サンプルの表面に、水を湿らせたガーゼを500gの荷重で押さえつけながら、所定の範囲を往復させてこすりつけた。剥離が生じる往復回数を測定し、以下の評価基準に従って初期密着性を評価した。また、水に96時間浸漬させた評価サンプルの表面を乾燥した後、水を湿らせたガーゼを500gの荷重で押さえつけながら、所定の範囲を往復させてこすりつけた。剥離が生じる往復回数を測定し、以下の評価基準に従って耐久密着性を評価した。
<評価基準>
A:往復回数が20回以上である
B:往復回数が10回以上20回未満である
C:往復回数が10回未満である
(耐水性評価方法)
水に96時間浸漬させた評価サンプルの表面を乾燥した後、評価サンプルの質量(EM)を測定し、水に浸漬させる前の評価サンプルの質量(SM)に対する変化率[(1-EM/SM)×100]を算出し、以下の評価基準に従って耐水性を評価した。
<評価基準>
A:変化率が10%以下である
B:変化率が10%超25%以下である
C:変化率が25%超である
水に96時間浸漬させた評価サンプルの表面を乾燥した後、評価サンプルの質量(EM)を測定し、水に浸漬させる前の評価サンプルの質量(SM)に対する変化率[(1-EM/SM)×100]を算出し、以下の評価基準に従って耐水性を評価した。
<評価基準>
A:変化率が10%以下である
B:変化率が10%超25%以下である
C:変化率が25%超である
(耐変色性)
塩水噴霧試験法(JIS-Z-2371:2015)に基づき、中性塩水を72時間噴霧した後、評価サンプルの表面において発生した黒変色の面積割合(%)を算出し、以下の評価基準に従って耐変色性を評価した。なお、評価結果がB以上を合格とした。
<評価基準>
A:面積割合が10%以下である
B:面積割合が10%超30%以下である
C:面積割合が30%超である
塩水噴霧試験法(JIS-Z-2371:2015)に基づき、中性塩水を72時間噴霧した後、評価サンプルの表面において発生した黒変色の面積割合(%)を算出し、以下の評価基準に従って耐変色性を評価した。なお、評価結果がB以上を合格とした。
<評価基準>
A:面積割合が10%以下である
B:面積割合が10%超30%以下である
C:面積割合が30%超である
表2及び3に各評価サンプルに対する、耐食性評価結果、親水性評価結果、密着性評価結果、耐水性評価結果、及び耐変色性評価結果をそれぞれ示す。なお、各評価結果がB以上を合格とした。
なお、本発明については、具体的な実施例を参照して詳細に説明されるが、本発明の趣旨及び範囲から離れることなく、種々の変更、改変を施すことができることは当業者には明らかである。
Claims (6)
- 水溶性又は水分散性の樹脂(A)、並びにニトリル基及びアミノ基を有する化合物(B)を含有し、
前記樹脂(A)の質量(AM)と前記化合物(B)の質量(BM)の比[BM/AM]が0.03~1.50の範囲内である、金属表面処理剤。 - 前記樹脂(A)は、アミノ基、アミド基、カルボキシ基及びヒドロキシ基から選ばれる少なくとも1種の官能基を有する樹脂である、請求項1に記載の金属表面処理剤。
- 前記化合物(B)の分子量が1000以下である、請求項1又は2に記載の金属表面処理剤。
- クロム化合物、バナジウム化合物、チタン化合物及びジルコニウム化合物から選ばれる少なくとも1種の無機化合物(C)を含み、前記化合物(B)の質量(BM)と前記無機化合物(C)の質量(CM)との比[BM/CM]が0.10~5.00の範囲内である、請求項1~3のいずれかに記載の金属表面処理剤。
- 請求項1~4のいずれかに記載の金属表面処理剤を金属材料の表面又は表面上に接触させる工程と、前記金属材料の表面又は表面上に接触させた前記金属表面処理剤を乾燥させる工程と、を含む、皮膜を有する金属材料の製造方法。
- 請求項5に記載の製造方法により得られる、皮膜を有する金属材料。
