Abstract
未架橋フッ素ゴムを含有しながら、加熱によりゴムを軟化させる製造工程に適用し得るディスクブレーキパッド用のアンダーレイヤー組成物およびブレーキ鳴き抑制効果に優れたディスクブレーキパッドを提供することを目的とする。 未架橋フッ素ゴムをアンダーレイヤー組成物全量に対し5~15重量%と、結合材としてフェノール系樹脂をアンダーレイヤー組成物全量に対し4~8重量%と、フェノール系樹脂の硬化剤としてヘキサメチレンテトラミンをアンダーレイヤー組成物全量に対し0.3~2重量%含有するアンダーレイヤー組成物とする。 また、摩擦材とバックプレートの間に当該アンダーレイヤー組成物を成形したアンダーレイヤーを具備するディスクブレーキパッドとする。
Description
本発明は、ディスクブレーキパッド用のアンダーレイヤー組成物および該アンダーレイヤー組成物を用いたディスクブレーキパッドに関する。
従来、乗用車の制動装置としてディスクブレーキが使用されており、その摩擦部材としてバックプレートに摩擦材が貼り付けられたディスクブレーキパッドが使用されている。
ディスクブレーキパッドには制動時のブレーキ鳴きを抑制することを目的とし、バックプレートと摩擦材との間にアンダーレイヤー(インシュレータと呼ぶ場合もある。)と呼ばれる振動吸収層を設けることがある。
特許文献1(特開平5-331452)には、石綿以外の繊維成分とフェノール樹脂等の熱硬化性樹脂成分と黒鉛、硫酸バリウム等の充填材粉末成分とを含有する摩擦材において、摩擦面と平行に摩擦材構成成分が少なくとも一種以上互いに異なる、または摩擦材構成成分の含有比率が互いに異なる2層から成り、前記2層の摩擦材層の一方である裏金と接する側の摩擦材層(アンダーレイヤー)の成分中に該摩擦材層全量に対して10~30体積%のゴム粒(実施例ではニトリルゴム、イソプレンゴムが例示されている。)を含む、鳴き性能の良好な非石綿系摩擦材が記載されている。
また、ディスクブレーキパッドの製造時に原材料の取扱いを容易にし、作業中の粉塵発生を低減するため、アンダーレイヤーに使用される原材料の組成物(以下、「アンダーレイヤー組成物」)を予め造粒する技術が知られている。
特許文献2(特開平7-301265)には、補強用ファイバと無機及び有機充填材とバインダーレジンとを混合した摩擦材原料を、金型とパッド裏板間に作り出されるキャビティ内に摩擦材厚み方向に複数層に分けて投入し、その層分けした原料のうち裏板に接する接着層の原料は造粒材料とし、この造粒材料を含めてキャビティ内の原料を熱圧縮形成後、加熱硬化させるディスクブレーキパッドの製造方法が記載されている。
特許文献2では、造粒材料として、有機充填材の一部としてスチレンブタジエンゴム、アクリロニトリルブタジエンゴム、アクリルゴム、ブチルゴム、イソプレンゴムのいずれかが添加される。
造粒材料の組成中にゴム分、例えば未架橋のスチレンブタジエンゴム、アクリロニトリルブタジエンゴム、アクリルゴム、イソプレンゴム、ブタジエンゴム等が含まれていると、そのゴムを熱で軟化させて原料混合物の造粒時の流れ性を良くすることができ、無加湿押し出し造粒等で造粒材料を製造することができる。
一方で、摩擦材に使用できるゴムとしてフッ素ゴムが知られている。
特許文献3(特開2004-182870)には、繊維基材、結合材及び充填材を主成分とする非石綿系摩擦材組成物を成形、硬化してなる非石綿系摩擦材であって、充填材中に、摩擦材全体に対して、1~10体積% の平均粒子径が0.5~10μm のアブレシブ粒子と、4~20体積%の未加硫(未架橋)ゴムを含有させることを特徴とするアルミニウム合金製ロータ又はドラム用の非石綿系摩擦材が記載されており、未加硫(未架橋)ゴムとしてフッ素ゴムが例示されている。
特許文献3(特開2004-182870)には、繊維基材、結合材及び充填材を主成分とする非石綿系摩擦材組成物を成形、硬化してなる非石綿系摩擦材であって、充填材中に、摩擦材全体に対して、1~10体積% の平均粒子径が0.5~10μm のアブレシブ粒子と、4~20体積%の未加硫(未架橋)ゴムを含有させることを特徴とするアルミニウム合金製ロータ又はドラム用の非石綿系摩擦材が記載されており、未加硫(未架橋)ゴムとしてフッ素ゴムが例示されている。
フッ素ゴムはゴムの中でも特に反発弾性が低く、アンダーレイヤー組成物に添加すれば優れた鳴き抑制効果が期待される。
しかし、未架橋フッ素ゴムを含むアンダーレイヤー組成物を、特許文献2に記載されているような加熱によりゴムを軟化させる製造方法に適用しようとした場合、原料混合物の流れ性が悪くなり、均一な品質の製品を製造できないという問題があった。
そのためアンダーレイヤー組成物に添加するゴム成分としてフッ素ゴムは採用されていなかった。

未架橋フッ素ゴムを含有しながら、加熱によりゴムを軟化させる製造工程に適用し得るディスクブレーキパッド用のアンダーレイヤー組成物、および該アンダーレイヤー組成物を用いたブレーキ鳴き抑制効果に優れたディスクブレーキパッドを提供する。
上記の、未架橋フッ素ゴムを含むアンダーレイヤー組成物を、加熱によりゴムを軟化させる製造方法に適用しようとした場合、原料混合物の流れ性が悪くなり、均一な品質の製品を製造できないという問題は、アンダーレイヤー組成物の結合材であるフェノール系樹脂に硬化剤として配合されるヘキサメチレンテトラミンと、未架橋フッ素ゴムとが架橋反応を起こし、硬化することによるものであることが知られている。本発明者は、このフッ素ゴムの硬化特性について鋭意検討した結果、特定量の未架橋フッ素ゴムと、特定量のフェノール樹脂と、特定量のヘキサメチレンテトラミンを含むアンダーレイヤー組成物を使用することにより、未架橋フッ素ゴムを含有しながら、加熱によりゴムを軟化させる製造工程を経てもゴムの良好な流れ性を維持でき、均一な品質の製品を製造できることを知見し、発明の完成に至った。
本発明は、ディスクブレーキパッド用のアンダーレイヤー組成物および該アンダーレイヤー組成物を用いたディスクブレーキパッドであって、以下の技術を基礎とするものである。
(1)ディスクブレーキパッド用のアンダーレイヤー組成物であって、該アンダーレイヤー組成物は、未架橋フッ素ゴムをアンダーレイヤー組成物全量に対し5~15重量%と、結合材としてフェノール系樹脂をアンダーレイヤー組成物全量に対し4~8重量%と、フェノール系樹脂の硬化剤としてヘキサメチレンテトラミンをアンダーレイヤー組成物全量に対し0.3~2重量%含有するアンダーレイヤー組成物。
(2)銅成分を含まない(1)のアンダーレイヤー組成物。
(3)摩擦材とバックプレートの間に(1)又は(2)のアンダーレイヤー組成物を成形したアンダーレイヤーを具備するディスクブレーキパッド。
(2)銅成分を含まない(1)のアンダーレイヤー組成物。
(3)摩擦材とバックプレートの間に(1)又は(2)のアンダーレイヤー組成物を成形したアンダーレイヤーを具備するディスクブレーキパッド。
本発明によれば、未架橋フッ素ゴムを含有しながら、加熱によりゴムを軟化させる製造工程に適用し得るディスクブレーキパッド用のアンダーレイヤー組成物およびブレーキ鳴き抑制効果に優れたディスクブレーキパッドを提供できる。
<アンダーレイヤー組成物>
本発明のディスクブレーキパッド用のアンダーレイヤー組成物は、未架橋フッ素ゴムをアンダーレイヤー組成物全量に対し5~15重量%と、結合材としてフェノール系樹脂をアンダーレイヤー組成物全量に対し4~8重量%と、フェノール系樹脂の硬化剤としてヘキサメチレンテトラミンをアンダーレイヤー組成物全量に対し0.3~2重量%含有する。
本発明のディスクブレーキパッド用のアンダーレイヤー組成物は、未架橋フッ素ゴムをアンダーレイヤー組成物全量に対し5~15重量%と、結合材としてフェノール系樹脂をアンダーレイヤー組成物全量に対し4~8重量%と、フェノール系樹脂の硬化剤としてヘキサメチレンテトラミンをアンダーレイヤー組成物全量に対し0.3~2重量%含有する。
未架橋フッ素ゴムの含有量がアンダーレイヤー組成物全量に対し5重量%未満であると鳴きの抑制効果が不十分となり、未架橋フッ素ゴムの含有量が15重量%を超えると加熱加圧成型工程で内部にフクレが発生し、摩擦材とアンダーレイヤーの界面に亀裂が発生しやすくなる。
未架橋フッ素ゴムとしては、フッ化ビニリデン系(FKM)、テトラフルオロエチレン-プロピレン系(FEPM)、テトラフルオロエチレン-パーフルオロビニルエーテル系(FFKM)を1種又は2種以上を組み合わせて使用することができるが、耐熱性の観点からフッ化ビニリデン系(FKM)のフッ化ビニリデン-ヘキサフルオロプロピレン共重合物を単独で使用するのが好ましい。
未架橋フッ素ゴムは粒子状、塊状のものを使用することができるが、アンダーレイヤー中に均一に分散させるため、粒子状の未架橋フッ素ゴムを使用するのが好ましく、平均粒子径が300~1500μmの粒子状の未架橋フッ素ゴムを使用するのがより好ましい。粒子状の未架橋フッ素ゴムとしては、SOLVAY社のテクノフロン(登録商標)シリーズ、ダイキン工業社のダイキンPPAシリーズを使用することができ、塊状の未架橋フッ素ゴムとしてはSOLVAY社のテクノフロン(登録商標)シリーズを使用することができる。
フェノール系樹脂の含有量がアンダーレイヤー組成物全量に対し4重量%未満であると摩擦材とバックプレートの剪断強度が不十分となり、フェノール系樹脂の含有量がアンダーレイヤー組成物全量に対し8重量%を超えると加熱加圧成型工程で内部にフクレが発生し、摩擦材とアンダーレイヤーの界面に亀裂が発生しやすくなる。
フェノール系樹脂としては、ストレートフェノール樹脂、カシューオイル変性フェノール樹脂、アクリルゴム変性フェノール樹脂、シリコーンゴム変性フェノール樹脂、ニトリルゴム(NBR)変性フェノール樹脂、フェノール・アラルキル樹脂(アラルキル変性フェノール樹脂)、フルオロポリマー分散フェノール樹脂、シリコーンゴム分散フェノール樹脂等のアンダーレイヤーに通常用いられる熱硬化性樹脂が挙げられ、これらは1種を単独で又は2種以上を組み合わせて使用することができる。
ヘキサメチレンテトラミンの含有量がアンダーレイヤー組成物全量に対し0.3重量%未満であると摩擦材とバックプレートの剪断強度が不十分となり、ヘキサメチレンテトラミンの含有量がアンダーレイヤー組成物全量に対し2重量%を超えると、熱で未架橋フッ素ゴムを軟化させる製造工程でフッ素ゴムが架橋反応を起こして硬化し、原料混合物の流れ性が悪くなり、均一な品質の製品を得られなくなる。
アンダーレイヤーには強度、防錆性と共に摩擦材が摩耗して完全に消失したときに車両を停止させる最低限の摩擦特性が要求される。そのため、アンダーレイヤー組成物には上記の未架橋フッ素ゴム、フェノール系樹脂、ヘキサメチレンテトラミンの他に繊維基材、無機摩擦調整材、未架橋フッ素ゴム以外の有機摩擦調整材、pH調整材、充填材を添加し、必要に応じて潤滑材を添加する。
繊維基材としては、アラミド繊維、セルロース繊維、ポリパラフェニレンベンゾビスオキサゾール繊維、アクリル繊維等の有機繊維、スチール繊維、ステンレススチール繊維、銅繊維、青銅繊維、真鍮繊維、アルミニウム繊維、アルミニウム合金繊維、亜鉛繊維等の金属繊維が挙げられ、これらは1種を単独で又は2種以上を組み合わせて使用することができる。
繊維基材の含有量はアンダーレイヤー組成物全量に対して5~35重量%とするのが好ましく、10~25重量%とするのがより好ましい。
無機摩擦調整材としては、タルク、クレー、ドロマイト、マイカ、バーミキュライト、四三酸化鉄、ケイ酸カルシウム水和物、ガラスビーズ、ゼオライト、ムライト、クロマイト、酸化チタン、酸化マグネシウム、安定化酸化ジルコニウム、単斜晶酸化ジルコニウム、ケイ酸ジルコニウム、γ-アルミナ、α-アルミナ、炭化ケイ素、鉄粒子、銅粒子、青銅粒子、真鍮粒子、アルミニウム粒子、アルミニウム合金粒子、亜鉛粒子、非ウィスカー状(板状、柱状、鱗片状、複数の凸部を有する不定形状等)のチタン酸塩(6チタン酸カリウム、8チタン酸カリウム、チタン酸リチウムカリウム、チタン酸マグネシウムカリウム等)等の粒子状無機摩擦調整材や、ウォラストナイト、セピオライト、バサルト繊維、ガラス繊維、生体溶解性人造鉱物繊維、ロックウール等の繊維状無機摩擦調整材が挙げられ、これらは1種を単独で又は2種以上を組み合わせて用いることができる。
無機摩擦調整材の含有量はアンダーレイヤー組成物全量に対して10~35重量%とするのが好ましく、15~30重量%とするのがより好ましい。
有機摩擦調整材として、上記の未架橋フッ素ゴム以外の、カシューダスト、タイヤトレッドゴム粉砕粉や、ニトリルゴム、アクリルゴム、シリコーンゴム、ブチルゴム等の加硫ゴム粉末又は未加硫ゴム粉末等の有機摩擦調整材が挙げられ、これらは1種を単独で又は2種以上を組み合わせて用いることができる。
有機摩擦調整材の含有量は上記の未架橋フッ素ゴムと合わせてアンダーレイヤー組成物全量に対して7~25重量%とするのが好ましく、10~20重量%とするのがより好ましい。
pH調整材として水酸化カルシウム等のpH調整材を使用することができる。
pH調整材は、アンダーレイヤー組成物全量に対して1~6重量%とするのが好ましく、2~3重量%とするのがより好ましい。

アンダーレイヤー組成物には必要に応じて潤滑材を添加してもよい。
潤滑材としては、二硫化モリブデン、硫化亜鉛、硫化スズ、硫化ビスマス、硫化タングステン、複合金属硫化物等の金属硫化物系潤滑材や、人造黒鉛、天然黒鉛、薄片状黒鉛、弾性黒鉛化カーボン、石油コークス、活性炭、酸化ポリアクリロニトリル繊維粉砕粉等の炭素質系潤滑材等の潤滑材が挙げられ、これらは1種を単独で又は2種以上を組み合わせて使用することができる。
潤滑材としては、二硫化モリブデン、硫化亜鉛、硫化スズ、硫化ビスマス、硫化タングステン、複合金属硫化物等の金属硫化物系潤滑材や、人造黒鉛、天然黒鉛、薄片状黒鉛、弾性黒鉛化カーボン、石油コークス、活性炭、酸化ポリアクリロニトリル繊維粉砕粉等の炭素質系潤滑材等の潤滑材が挙げられ、これらは1種を単独で又は2種以上を組み合わせて使用することができる。
潤滑材をアンダーレイヤー組成物に添加する場合、その含有量はアンダーレイヤー組成物全量に対して8重量%未満とするのが好ましく、6重量%未満とするのがより好ましい。
アンダーレイヤー組成物の残部としては、硫酸バリウム、炭酸カルシウム等の充填材を使用する。
また、未架橋フッ素ゴムを含むアンダーレイヤー組成物に銅繊維や銅粒子等の金属銅を添加すると、熱で未架橋フッ素ゴムを軟化させる製造工程で金属銅がフッ素ゴムの自動酸化反応を促進させる触媒的な作用を示し、フッ素ゴムが劣化するおそれがある。
さらに、ディスクブレーキパッドに含まれる銅成分が摩耗粉として河川、湖、海洋に流入することにより水域を汚染する可能性があることが示唆されていることから、アンダーレイヤー組成物には銅成分を添加しないことが好ましい。
<摩擦材>
本発明のディスクブレーキパッドで使用する摩擦材は、繊維基材、結合材、潤滑材、無機摩擦調整材、有機摩擦調整材、pH調整材、充填材を含む摩擦材組成物から成る。

結合材としては、ストレートフェノール樹脂、カシューオイル変性フェノール樹脂、アクリルゴム変性フェノール樹脂、シリコーンゴム変性フェノール樹脂、ニトリルゴム(NBR)変性フェノール樹脂、フェノール・アラルキル樹脂(アラルキル変性フェノール樹脂)、フルオロポリマー分散フェノール樹脂、シリコーンゴム分散フェノール樹脂等の摩擦材に通常用いられる熱硬化性樹脂が挙げられ、これらは1種を単独で又は2種以上を組み合わせて使用することができる。
結合材の含有量は摩擦材組成物全量に対して7~15重量%とするのが好ましく、8~12重量%とするのがより好ましい。
潤滑材としては、二硫化モリブデン、硫化亜鉛、硫化スズ、硫化ビスマス、硫化タングステン、複合金属硫化物や、人造黒鉛、天然黒鉛、薄片状黒鉛、弾性黒鉛化カーボン、石油コークス、活性炭、酸化ポリアクリロニトリル繊維粉砕粉等の摩擦材に通常用いられる炭素質系潤滑材等の潤滑材が挙げられ、これらは1種を単独で又は2種以上を組み合わせて使用することができる。
潤滑材の含有量は摩擦材組成物全量に対して3~8重量%とするのが好ましく、4~6重量%とするのがより好ましい。
無機摩擦調整材としては、タルク、クレー、ドロマイト、マイカ、バーミキュライト、四三酸化鉄、ケイ酸カルシウム水和物、ガラスビーズ、ゼオライト、ムライト、クロマイト、酸化チタン、酸化マグネシウム、安定化酸化ジルコニウム、単斜晶酸化ジルコニウム、ケイ酸ジルコニウム、γ-アルミナ、α-アルミナ、炭化ケイ素、鉄粒子、銅粒子、青銅粒子、真鍮粒子、アルミニウム粒子、アルミニウム合金粒子、亜鉛粒子、非ウィスカー状(板状、柱状、鱗片状、複数の凸部を有する不定形状)のチタン酸塩(6チタン酸カリウム、8チタン酸カリウム、チタン酸リチウムカリウム、チタン酸マグネシウムカリウム)等の摩擦材に通常用いられる粒子状無機摩擦調整材や、ウォラストナイト、セピオライト、バサルト繊維、ガラス繊維、生体溶解性人造鉱物繊維、ロックウール等の摩擦材に通常用いられる繊維状無機摩擦調整材が挙げられ、これらは1種を単独で又は2種以上を組み合わせて用いることができる。
無機摩擦調整材の含有量は摩擦材組成物全量に対して30~70重量%とするのが好ましく、40~60重量%とするのがより好ましい。
有機摩擦調整材として、カシューダスト、タイヤトレッドゴム粉砕粉や、ニトリルゴム、アクリルゴム、シリコーンゴム、ブチルゴム、フッ素ゴム等の加硫ゴム粉末又は未加硫ゴム粉末等の摩擦材に通常用いられる有機摩擦調整材が挙げられ、これらは1種を単独で又は2種以上を組み合わせて用いることができる。
有機摩擦調整材の含有量は摩擦材組成物全量に対して3~8重量%とするのが好ましく、4~7重量%とするのがより好ましい。
pH調整材として水酸化カルシウム等の摩擦材に通常用いられるpH調整材を使用することができる。
pH調整材の含有量は摩擦材組成物全量に対して1~6重量%とするのが好ましく、2~3重量%とするのがより好ましい。
摩擦材組成物の残部としては、硫酸バリウム、炭酸カルシウム等の充填材を使用する。
なお、ディスクブレーキパッドに含まれる銅成分が摩耗粉として河川、湖、海洋に流入することにより水域を汚染する可能性があることが示唆されていることから、摩擦材組成物には銅成分を添加しないことが好ましい。
<本発明のアンダーレイヤー組成物を用いたディスクブレーキパッドの製造方法>

アンダーレイヤー組成物を、レディゲミキサー、アイリッヒミキサー等の混合機に投入し、均一に分散するまで撹拌混合し、アンダーレイヤー原料混合物を得る。

原料混合物を収納する混練槽と、混練槽の上部を閉鎖する加圧蓋と、混練槽内に取り付けられた一対のロータと、混練槽内の温度を制御する温度制御装置とを具備する密閉式混練機にアンダーレイヤー原料混合物を投入し、未加硫フッ素ゴムが軟化する温度に加熱しながら加圧混練し、アンダーレイヤー原料混練物を得る。
混練工程で得られたアンダーレイヤー原料混練物に原料塊が残る場合には、アンダーレイヤー原料混練物をレディゲミキサー、アイリッヒミキサー等の混合機に投入し、原料塊が無くなるまで撹拌混合する整粒工程を設ける。
原料混合物を収納する混練槽と、混練槽の上部を閉鎖する加圧蓋と、混練槽内に取り付けられた一対のロータと、混練槽内の温度を制御する温度制御装置とを具備する密閉式混練機にアンダーレイヤー原料混合物を投入し、未加硫フッ素ゴムが軟化する温度に加熱しながら加圧混練し、アンダーレイヤー原料混練物を得る。
混練工程で得られたアンダーレイヤー原料混練物に原料塊が残る場合には、アンダーレイヤー原料混練物をレディゲミキサー、アイリッヒミキサー等の混合機に投入し、原料塊が無くなるまで撹拌混合する整粒工程を設ける。
<摩擦材組成物の調製>

摩擦材組成物を、レディゲミキサー、アイリッヒミキサー等の混合機に投入し、均一に分散するまで撹拌混合し、摩擦材原料混合物を得る。

<予備成型工程>
調製された摩擦材組成物(摩擦材原料混合物、摩擦材原料造粒物又は摩擦材原料混練物)と調製されたアンダーレイヤー組成物(アンダーレイヤー原料造粒物又はアンダーレイヤー原料混練物)を順次予備成型型に投入して予備成型し、予備成型品を得る。
なお、この予備成型工程を省略して後述の加熱加圧成型工程を実施してもよい。
調製された摩擦材組成物(摩擦材原料混合物、摩擦材原料造粒物又は摩擦材原料混練物)と調製されたアンダーレイヤー組成物(アンダーレイヤー原料造粒物又はアンダーレイヤー原料混練物)を順次予備成型型に投入して予備成型し、予備成型品を得る。
なお、この予備成型工程を省略して後述の加熱加圧成型工程を実施してもよい。
<加熱加圧成型工程>
予め洗浄、表面処理し、接着材を塗布したバックプレートと予備成型品を重ねて熱成型型に投入し、プレス装置を用いて成形温度140~200℃、成形圧力20~80MPaの条件下で1~10分間加熱加圧成型して成型品を得る。

摩擦材原料混合物と実施例1~7、比較例1~5、7の整粒されたアンダーレイヤー原料混練物と、予め洗浄、表面処理、接着剤を塗布した鋼鉄製のバックプレートとを重ねて熱成型金型に投入し、成形温度160℃、成形圧力30MPaの条件下で5分間加熱、加圧成型して摩擦材成型物を得た。
摩擦材原料混合物と実施例1~7、比較例1~5、7の整粒されたアンダーレイヤー原料混練物と、予め洗浄、表面処理、接着剤を塗布した鋼鉄製のバックプレートとを重ねて熱成型金型に投入し、成形温度160℃、成形圧力30MPaの条件下で5分間加熱、加圧成型して摩擦材成型物を得た。
<熱処理工程~仕上げ工程>

<評価>
次に前記した工程で製造した実施例1~7、比較例1~5、7のディスクブレーキパッドについて、製品外観、せん断強度、ブレーキ鳴きの評価を行った。

得られたディスクブレーキパッドの製品外観を次の評価基準により評価した。

不可 : 摩擦材とアンダーレイヤーの界面に亀裂有り

不可 : 摩擦材とアンダーレイヤーの界面に亀裂有り
<せん断強度の評価>
製品外観の評価が「可」であった実施例1~7、比較例1~3、7のディスクブレーキパッドのせん断強度を、JIS D4422(自動車部品-ブレーキシューアッセンブリ及びディスクブレーキパッド-せん断試験方法)に従い、クロスヘッド移動速さ:10mm/分にて試料が完全に破壊するまで加圧し、破壊したときの最大荷重を測定し、次の評価基準により評価した。
製品外観の評価が「可」であった実施例1~7、比較例1~3、7のディスクブレーキパッドのせん断強度を、JIS D4422(自動車部品-ブレーキシューアッセンブリ及びディスクブレーキパッド-せん断試験方法)に従い、クロスヘッド移動速さ:10mm/分にて試料が完全に破壊するまで加圧し、破壊したときの最大荷重を測定し、次の評価基準により評価した。

優 : 40kN以上
良 : 30kN以上 40kN未満
可 : 18kN以上 30kN未満
不可 : 18kN未満
― : 製品外観「不可」につき未評価
優 : 40kN以上
良 : 30kN以上 40kN未満
可 : 18kN以上 30kN未満
不可 : 18kN未満
― : 製品外観「不可」につき未評価
<ブレーキ鳴きの評価>
せん断強度の評価が「優」、「良」、「可」であった実施例1~7、比較例1、7の乗用車用ブレーキパッドを実車に装着し、JASO C402(乗用車常用ブレーキ実車試験方法)に準拠して実車鳴き試験を行い、70dB以上のブレーキ鳴きの発生率を求め、次の評価基準により評価した。
せん断強度の評価が「優」、「良」、「可」であった実施例1~7、比較例1、7の乗用車用ブレーキパッドを実車に装着し、JASO C402(乗用車常用ブレーキ実車試験方法)に準拠して実車鳴き試験を行い、70dB以上のブレーキ鳴きの発生率を求め、次の評価基準により評価した。

鳴き発生率(%)=70dB以上の鳴き発生回数/制動回数×100
優 : 0%
良 : 0%を超え、5%未満
可 : 5%以上、10%未満
不可 : 10%以上

本発明によれば、未架橋フッ素ゴムを含有しながら、加熱によりゴムを軟化させる製造工程を経てもゴムの良好な流れ性を維持でき、均一な品質の製品を製造できるディスクブレーキパッド用のアンダーレイヤー組成物を提供することができ、それにより、ブレーキ鳴き抑制効果に優れたディスクブレーキパッドを提供することができる、きわめて実用的価値の高いものである。

Claims (3)
- ディスクブレーキパッド用のアンダーレイヤー組成物であって、アンダーレイヤー組成物全量に対し、未架橋フッ素ゴムを5~15重量%と、結合材としてフェノール系樹脂を4~8重量%と、フェノール系樹脂の硬化剤としてヘキサメチレンテトラミンを0.3~2重量%含有することを特徴とするディスクブレーキパッド用のアンダーレイヤー組成物。
- 銅成分を含まないことを特徴とする請求項1に記載のディスクブレーキパッド用のアンダーレイヤー組成物。
- 摩擦材とバックプレートの間に請求項1又は2に記載のアンダーレイヤー組成物を成形したアンダーレイヤーを具備するディスクブレーキパッド。
