Description

機能性細線パターン前駆体の形成方法及び機能性細線パターンの形成方法
 本発明は、機能性細線パターン前駆体の形成方法及び機能性細線パターンの形成方法に関し、詳しくは、機能性細線パターンを備える電子デバイスにおいて空間周波数の干渉を低減し、モアレ(干渉縞)を低減できる機能性細線パターン前駆体の形成方法及び機能性細線パターンの形成方法に関する。
 特許文献1には、基材上に機能性材料(導電材料)を含有するライン状液体により閉じられた複数の幾何学図形を形成し、ライン状液体を乾燥させる際に、コーヒーステイン現象を利用して、ライン状液体の内側縁及び外側縁に機能性材料を堆積させて機能性パターン前駆体の外側細線及び内側細線を形成し、外側細線同士を交錯させて接続し、内側細線同士を接続されないように機能性パターンを形成する技術が開示されている。

 特許文献1に記載の発明では、図21に示すようにライン状に付与した液体により形成した複数の幾何学図形を所定のピッチで並設し、幾何学図形の角部の外側細線同士を交錯させて接続し、電解めっき処理を行い、通電路を形成している。これにより、機能性細線を自由度高く安定に形成できる効果を得られる。加えて、外側細線同士を交錯させることで線の重なり面積を増加させることができるので、抵抗値を低下させることができる。
 しかしながら、特許文献1記載の発明は、図21に示すように、交錯させた外側細線同士の間で、外側細線に囲まれた、閉じられた交錯領域Gが形成される。複数の幾何学図形を所定のピッチで並設させることにより機能性パターンを形成させる場合には、幾何学図形の角部に交錯領域Gが形成されるので、交錯領域Gも、所定のピッチで並設される。
 ここで、図21に示す複数の幾何学図形は、所定のピッチで四角形図形を並設しており、複数の四角形図形が繰り返されるので一定の空間周波数を有している。図21の複数の四角形形状では、外側細線同士を交錯させて交錯領域Gを形成している。
 機能性パターンを形成した基材は、例えば、LCD(液晶表示ディスプレイ)やタッチパネルセンサ等の電子デバイスに使用される。電子デバイスの一例として、LCD(液晶表示ディスプレイ)に機能性パターンを形成した基材を使用する場合、この基材とLCD画素パターンが形成された基材とを組み合わせる。
 ここで、機能性パターンに重なるLCD画素パターンは、具体的にはLCDの画素を格子状に配列したドットマトリクス模様(パターン)である。ドットマトリクス模様であるLCD画素パターンも特定の空間周波数を有している。
 図21に示す交錯領域Gを有する機能性パターンは、交錯領域Gが0°方向、45°方向、90°方向及び315°方向に周期的に形成されることから、これらの角度に沿って周波数成分、つまり空間周波数を有することになる。一方、LCD画素パターンは、0°方向及び90°方向に強い強度の空間周波数を有している。
 図21に示す交錯領域Gを有する機能性パターンとLCD画素パターンとを組み合わせた場合、機能性パターンにおける0°方向及び90°方向における空間周波数とLCD画素パターンの0°方向及び90°方向における強い強度の空間周波数とが干渉することになる。その結果、図22に示すように、モアレ(干渉縞)と呼ばれる目視可能な縞模様が表れる虞がある。
 そこで、本発明は、機能性細線パターンを備える電子デバイスにおいて空間周波数の干渉を低減し、モアレ(干渉縞)を低減できる機能性細線パターン前駆体の形成方法及び機能性細線パターンの形成方法を提供することを課題とする。
 本発明の他の課題は、以下の記載により明らかとなる。
 上記課題は、以下の各発明によって解決される。

 基材上に、機能性材料を含む第1ライン状液体によって、液体が付与されていない領域を内部に包含することにより縁部として互いに独立した内側縁と外側縁とを有する閉じられた略多角形図形を形成し、前記第1ライン状液体を乾燥させ、前記機能性材料を前記内側縁及び前記外側縁に沿って堆積させることにより、前記機能性材料を含む内側細線と外側細線からなる第1機能性細線パターン前駆体を形成し、
 次いで、前記基材上に、機能性材料を含む第2ライン状液体によって、液体が付与されていない領域を内部に包含することにより縁部として互いに独立した内側縁と外側縁とを有する閉じられた略多角形図形を形成し、前記第2ライン状液体を乾燥させ、前記機能性材料を前記内側縁及び前記外側縁に沿って堆積させることにより、前記機能性材料を含む内側細線と外側細線からなる第2機能性細線パターン前駆体を形成する際に、
 少なくとも一組の前記第1機能性細線パターン前駆体と前記第2機能性細線パターン前駆体とにおいて、前記第1機能性細線パターン前駆体の前記外側細線と、前記第2機能性細線パターン前駆体の前記外側細線とが接続され、且つ前記第1機能性細線パターン前駆体の前記内側細線と、前記第2機能性細線パターン前駆体の前記内側細線とが接続されないように、前記第1機能性細線パターン前駆体及び前記第2機能性細線パターン前駆体を形成し、
 前記第1機能性細線パターン前駆体の前記外側細線の最大曲率部と前記第2機能性細線パターン前駆体の前記外側細線の最大曲率部とを接しさせ、又は重複させ、重複させる場合には、重複領域を1つの領域又は互いに接した2つの領域とする機能性細線パターン前駆体の形成方法。

 本発明によれば、機能性細線パターンを備える電子デバイスにおいて空間周波数の干渉を低減し、モアレ(干渉縞)を低減できる機能性細線パターン前駆体の形成方法及び機能性細線パターンの形成方法を提供することができる。

 以下、本発明の実施の形態について図面を用いて説明する。
〔第1実施形態〕
 図1は、機能性細線パターン前駆体が形成される様子を説明する斜視図であって、(a)は基材上にライン状液体を付与した状態を示す図、(b)は、基材上のライン状液体が乾燥した状態を示す図である。ライン状液体から機能性細線パターン前駆体が形成されるプロセスについて、図1を参照して説明する。
 図1(a)に示すように、基材1上に、第1ライン状液体2によって、閉じられた略多角形図形を形成する。第1ライン状液体2からなる略多角形図形は、液体が付与されていない領域20を内部に包含することにより、縁部として互いに独立した内側縁21と外側縁22とを有する。内側縁21は、第1ライン状液体2によって形成される閉じられた略多角形図形の内側の縁部であり、液体が付与されていない領域20に隣接する縁部である。外側縁22は、第1ライン状液体2によって形成される閉じられた略多角形図形の外側の縁部であり、内側縁21とは接続されていない。かかる第1ライン状液体2を乾燥させる際に、コーヒーステイン現象を利用して、縁部である内側縁21及び外側縁22に沿って機能性材料を選択的に堆積させることによって、図1(b)に示すように、内側縁21に対応する位置に内側細線31が、外側縁22に対応する位置に外側細線32が、それぞれ形成される。
 このようにして、機能性材料を含む内側細線31と該内側細線31を取り囲む外側細線32からなる機能性細線パターン前駆体3が形成される。機能性細線パターン前駆体3を構成する内側細線31と外側細線32は互いに接続されておらず独立している。内側細線31と外側細線32は、第1ライン状液体2の線幅(線の太さ)に比べて十分に細いものになる。図示の例では、第1ライン状液体2が、1つの内側縁21と1つの外側縁22を有することにより、一対の内側細線31及び外側細線32からなる第1機能性細線パターン前駆体3を形成している。
 図2は液体の縁部に機能性材料を運ぶ流動を説明する図であって、(a)は閉じられた略多角形図形からなるライン状液体の場合を示す図、(b)は、参考例であり、閉じられた略多角形図形ではない液体の場合を示す図である。第1ライン状液体2から第1機能性細線パターン前駆体3を形成することによる効果について、図2を参照して説明する。
 図2(a)に示すように、基材1上に付与された第1ライン状液体2の乾燥は、中央部に比べて内側縁21及び外側縁22において速いため、まず内側縁21及び外側縁22に沿って機能性材料の局所的な堆積が起こる。堆積した機能性材料により液体の縁が固定化された状態(接触線の固定化)となり、それ以降の乾燥に伴う第1ライン状液体2の太さ方向の収縮が抑制される。第1ライン状液体2中では、内側縁21及び外側縁22での蒸発により失った分の液体を補うように、中央部から内側縁21に向かう流動と、中央部から外側縁22に向かう流動とが形成される。図中、流動の方向を矢印により概念的に示した。この流動によって更なる機能性材料が内側縁21及び外側縁22に運ばれて堆積する。その結果、内側縁21及び外側縁22に対応する位置に、機能性材料を含む内側細線31及び外側細線32がそれぞれ形成される。
 図2(b)の参考例に示すような、閉じられた略多角形図形ではない液体100の縁101に機能性材料を選択的に堆積させる場合との対比では、図2(a)に示した第1ライン状液体2は、液体が付与されていない領域20を内部に包含することにより、液体の付与量を削減でき、乾燥負荷を低減することができる。これにより、タクトタイムを短縮して生産効率を向上することができる。
 更に、第1ライン状液体2は、液体が付与されていない領域20を内部に包含することにより、液体の乾燥に伴う気化熱の総量が比較的小さくなる。そのため、乾燥に伴う基材温度の変化や不均一化が抑制され、上述した液流を安定に形成することができる。
 また更に、第1ライン状液体2は、液体が付与されていない領域20を内部に包含することにより、流動によって機能性材料が縁に到達するまでの平均移動距離を短縮することができる。
 これらの結果、比較的大きい径で第1ライン状液体2を形成する場合においても、コーヒーステイン現象を安定に発現することができ、内側細線31及び外側細線32の形成を安定化することができる。これにより、機能性細線である内側細線31及び外側細線32を自由度高く安定に形成できる効果が得られる。
 機能性材料を縁に運ぶ流動の形成を促進することは好ましいことである。例えば、固形分濃度、液体と基材の接触角、液体の量、基材の加熱温度、液体の配置密度、または温度、湿度、気圧といった環境因子などの条件を調整することによって、液体の縁を早期に固定化することができ、また液体中央部と縁の蒸発量の差を大きくすることができる。これにより、機能性材料を縁に運ぶ流動の形成を促進することができる。
 基材1上への第1ライン状液体2の付与は、インクジェット法により行うことができる。具体的には、図示しない液滴吐出装置が備えるインクジェットヘッドを基材に対して相対移動させながら、インクジェットヘッドのノズルから機能性材料を含むインクを吐出し、吐出されたインク滴を基材上で合一させて、ライン状液体2を形成することができる。インクジェットヘッドの液滴吐出方式は格別限定されず、例えば、ピエゾ方式やサーマル方式などを用いることができる。
 インクジェット法を用いることにより、第1ライン状液体2によって、閉じられた略多角形図形を所望の形状で自在に形成することができる。第1ライン状液体2の内側縁21及び外側縁22の形状に対応して、得られる第1機能性細線パターン前駆体3を構成する内側細線31及び外側細線32の形状を、それぞれ所望の閉じられた略多角形図形となるように形成することができる。そのため、インクジェット法を用いることにより、機能性細線を更に自由度高く形成することができる。
 以下に、基材1上に第1機能性細線パターン前駆体3を複数形成することによって、機能性細線パターンからなる透明導電膜を形成する方法の具体例を挙げて、本発明について更に詳しく説明する。ここでは、機能性材料として導電性材料が好ましく用いられ、基材として透明基材が好ましく用いられる。
 以下、図3~図10を参照して、ライン状液体からなる閉じられた略多角形図形を四角形図形にする態様について説明する。本明細書において、多角形図形とは、基材1上に液体が付与された乾燥前の状態において頂点部を有するものをいい、略多角形図形とは多角形図形の液体が乾燥し、多角形図形の頂点部が最大曲率部に変化したものをいう。
 本実施形態においては、第1ライン状液体2を基材1上に付与した状態では、四角形図形の各頂点部が形成され、第1ライン状液体2の乾燥が進むと各頂点部が最大曲率部へと変化し、略四角形図形となるように形成した。この構成に代え、最初から最大曲率部を有する略四角形図形を形成するように第1ライン状液体2を基材1上に付与してもよい。
 図3は本実施形態における機能性細線パターン前駆体を示す図である。図3を参照して、機能性細線パターン前駆体の最大曲率部について、第1機能性細線パターン前駆体3を一例として説明する。第1機能性細線パターン前駆体3において第1ライン状液体2を乾燥させると、内側細線31と外側細線32とが形成される。ここで、第1ライン状液体2の乾燥が進むと、内側細線31が形成される位置及び外側細線32が形成される位置に第1ライン状液体2の液体が残った状態となる。
 この状態で、さらに第1ライン状液体2の乾燥が進むと、四角形の各頂点部に位置する液体が、各頂点部から延びる四角形の辺方向に引っ張られる。その結果、各頂点部における残る液体が角部を形成している状態から四角形の中心方向に凹んで円弧状に形成され、最大曲率部311及び最大曲率部321となる。後述する第2機能性細線パターン前駆体5も、上記第1機能性細線パターン前駆体3と同様に形成され、四角形の各頂点部に位置する液体が乾燥することで最大曲率部511及び最大曲率部521となる。
 図4は、略多角形図形が略四角形図形である場合の第1機能性細線パターン前駆体の形成を説明する図であって、(a)は基材上に第1ライン状液体を付与した状態を示す図、(b)は基材上の第1ライン状液体が乾燥した状態を示す図である。
 まず、図4(a)に示すように、基材1上に、導電性材料を含む第1ライン状液体2によって、閉じられた略多角形図形として四角形図形を形成する。ここでは、基材1上に、四角形である第1ライン状液体2を基材の長手方向(図中、上下方向)及び幅方向(図中、左右方向)に所定ピッチで複数並設している。ここでは、便宜上、4つの第1ライン状液体2を図示している。
 基材1上に付与された第1ライン状液体2は、液体が付与されていない領域20を内部に包含することにより、縁として、互いに独立した内側縁21と外側縁22とを有する。
 次いで、第1ライン状液体2を乾燥させる際にコーヒーステイン現象を生起させて、導電性材料を第1ライン状液体2の内側縁21及び外側縁22に沿って選択的に堆積させる。
 これにより、図4(b)に示すように、内側細線31と外側細線32からなる第1機能性細線パターン前駆体3が形成される。第1機能性細線パターン前駆体3を構成する細線31及び細線32は、略四角形図形に形成されている。略四角形図形に形成された細線31及び細線32には、それぞれ4つの最大曲率部311及び最大曲率部321が形成されている。
 図5は、略多角形図形が略四角形図形である場合の第2機能性細線パターン前駆体の形成を説明する図であって、(a)は基材上に第2ライン状液体を付与した状態を示す図、(b)は基材上の第2ライン状液体が乾燥した状態を示す図である。図6は基材上に第1機能性細線パターン前駆体及び第2機能性細線パターン前駆体を形成した状態の光学顕微鏡写真である。
 図5(a)に示すように、基材1上に、導電性材料を含む第2ライン状液体4によって、閉じられた略多角形図形として四角形図形を形成する。ここでは、基材1上に、四角形である第2ライン状液体4を基材の長手方向及び幅方向に所定ピッチで複数並設している。ここでは、便宜上、5つの第2ライン状液体4を図示している。
 基材1上に付与された第2ライン状液体4は、液体が付与されていない領域40を内部に包含することにより、縁として、互いに独立した内側縁41と外側縁42とを有する。
 本実施形態では、第2ライン状液体4を、4つの第1機能性細線パターン前駆体3の間に挟まれる位置に形成している。第2ライン状液体4からなる四角形の各頂点近傍は、隣接する第1機能性細線パターン前駆体3の外側細線32の最大曲率部321と接触するように配置されている。第2ライン状液体4からなる四角形の各頂点は、隣接する第1機能性細線パターン前駆体3の内側細線31と外側細線32の間の領域に配置されている。
 次いで、第2ライン状液体4を乾燥させる際にコーヒーステイン現象を生起させて、導電性材料を第2ライン状液体4の内側縁41及び外側縁42に沿って選択的に堆積させる。
 これにより、図5(b)に示すように、内側細線51と外側細線52からなる第2機能性細線パターン前駆体5を形成することができる。第2機能性細線パターン前駆体5を構成する細線51及び細線52は、略四角形図形に形成されている。略四角形図形に形成された細線51及び細線52には、それぞれ4つの最大曲率部511及び最大曲率部521が形成されている。
 本実施形態では、図5(b)及び図6に示すように基材1上に、第1機能性細線パターン前駆体3と第2機能性細線パターン前駆体5を、基材の長手方向及び幅方向に交互に形成している。第1機能性細線パターン前駆体3の外側細線32の最大曲率部321と第2機能性細線パターン前駆体5の外側細線52の最大曲率部521とは互いに接続され、第1機能性細線パターン前駆体3の内側細線31と、第2機能性細線パターン前駆体5の内側細線51とは互いに接続されないように、第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5を形成している。内側細線31及び内側細線51は、他の内側細線31及び内側細線51と接続されていないだけでなく、他の外側細線32及び外側細線52とも接続されていない。
 以上のようにして、基材1上に、外側細線32及び外側細線52によって互いに接続された第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5からなる機能性細線パターン前駆体のパターンが形成される。
 図7は本実施形態における第1機能性細線パターン前駆体と第2機能性細線パターン前駆体との接続状態を示す図である。図7を参照して、第1機能性細線パターン前駆体3の外側細線32の最大曲率部321と、第2機能性細線パターン前駆体5の外側細線52の最大曲率部521との関係について説明する
 図7より、基材1上に、外側細線32及び外側細線52によって互いに接続された第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5からなる機能性細線パターン前駆体のパターンが形成された場合、第1機能性細線パターン前駆体3と第2機能性細線パターン前駆体5とは、外側細線32の最大曲率部321及び外側細線52の最大曲率部521が接触するように配置されている。
 図8は図7におけるA部の拡大図である。
 外側細線32及び外側細線52はそれぞれ線幅W1で形成されている。図8において、符号C1が付された点は最大曲率部321の曲率中心であり、符号C2が付された点は、最大曲率部521の曲率中心である。最大曲率部321は、曲率中心C1から外側細線32の中央を通る仮想線までの距離Rを曲率半径とし、曲率1/Rで形成されている。最大曲率部521は、曲率中心C2から外側細線52の中央を通る仮想線までの距離Rを曲率半径とし、曲率1/Rで形成されている。この実施形態では、最大曲率部321と最大曲率部521とを同じ曲率で形成しているが、異なる曲率で形成してもよい。なお、図7及び図8では、説明の便宜上、隣接する1組の略四角形図形の機能性細線パターン前駆体(外側細線32及び外側細線52)のみを示しているが、図5(b)に示されるように、他の隣接する略四角形図形の機能性細線パターン前駆体も同様に接続されている。
 図8において、外側細線32の最大曲率部321と外側細線52の最大曲率部521とはその一部が重なるように配置されている。最大曲率部321と最大曲率部521とが重なった部分には1つの重複領域Hが形成される。重複領域Hの長手方向(図8における上下方向)の長さL1は、外側細線32及び外側細線52の線幅W1より長くなっている。
 図9は電解メッキ処理の一例について説明する図である。ここでは、基材1上に形成された第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5からなる機能性細線パターンの形成方法について説明する。
 まず、第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5からなる機能性細線パターン前駆体のパターンに電解メッキを施す。かかる電解メッキ処理の一例について図9を参照して説明する。図示しないメッキ浴内において、第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5からなる機能性細線パターン前駆体のパターンに給電部材6を接触させて電解メッキを施す。このとき、第1機能性細線パターン前駆体3の外側細線32と第2機能性細線パターン前駆体5の外側細線52とが最大曲率部321及び最大曲率部521の重複領域Hで互いに接続されていることにより、複数の外側細線32及び外側細線52からなる通電経路が網目状に形成される。給電部材6から該通電経路を通して通電することで、該通電経路内の外側細線32及び外側細線52に電解メッキが施される。
 一方、内側細線31及び内側細線51は、他の内側細線31及び内側細線51と接続されていないだけでなく、他の外側細線32及び外側細線52とも接続されておらず、各々が独立して形成されているため、上述した外側細線32及び外側細線52のような通電経路が形成されない。給電部材6と直接接触する内側細線31及び内側細線51が存在する場合は、内側細線31及び内側細線51に電解メッキが施され得るが、それ以外の内側細線31及び内側細線51には通電されず、電解メッキが施されない。給電部材6を内側細線31及び内側細線51に接触させない場合は、何れの内側細線31及び内側細線51にも電解メッキが施されない。
 このようにして、外側細線32及び外側細線52に対して通電経路を通して通電することで、外側細線32及び外側細線52に対して選択的に電解メッキを施すことができる。ここで、「選択的」というのは、少なくとも、電解メッキが施される外側細線32及び外側細線52の本数が、電解メッキが施される内側細線31及び内側細線51の本数よりも多いことをいう。
 図10は電解メッキされた機能性細線パターン前駆体のパターンを説明する図である。
 図10に示すように、電解メッキが施された外側細線32及び外側細線52の膜厚を、電解メッキが施されていない内側細線31及び内側細線51と比較して増大させることができる。これにより、外側細線32及び外側細線52は内側細線31及び内側細線51よりも電気抵抗が低下し、更に耐久性が向上する。
 電解メッキに用いるメッキ金属は格別限定されないが、例えば銅やニッケル等を用いることが好ましい。細線に対して複数層のメッキ層を積層することも好ましい。この場合、メッキ金属を異ならせた複数回の電解メッキを施す。例えば、第1電解メッキとして細線上に銅メッキ層を設けて導電性を向上させ、次いで、第2電解メッキとして銅メッキ層上にニッケルメッキ層を設けて耐候性を向上させる方法等を好ましく挙げることができる。
 また、電解メッキに限らず、無電解メッキを用いることも好ましいことである。これにより、機能性材料が導電性材料ではない場合においても、細線上にメッキ層を設けることができる。
 図11は、一部の細線が除去された機能性細線パターンを説明する図である。ここでは、第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5を前駆体として用い、機能性細線パターンを形成する。
 本実施形態では、第1機能性細線パターン前駆体3の内側細線31及び第2機能性細線パターン前駆体5の内側細線51を除去することによって、図11に示すように、除去せず残留させる互いに接続された第1機能性細線パターン前駆体3の外側細線32及び第2機能性細線パターン前駆体5の外側細線52によって、機能性細線パターンを形成している。
 上述したように外側細線32及び外側細線52に電解メッキを施して膜厚を増大させておくことにより、外側細線32及び外側細線52は除去されにくくなり、電解メッキが施されていない内側細線31及び内側細線51は比較的容易に除去できる効果が得られる。
 細線を除去する方法は格別限定されないが、例えば、レーザー光等のようなエネルギー線を照射する方法や、化学的にエッチング処理する方法等を用いることが好ましい。
 また、細線を除去する好ましい方法として、外側細線32及び外側細線52に電解メッキを施す際に、内側細線31及び内側細線51をメッキ液によって除去する方法を用いることもできる。この場合、メッキ液として、除去対象となる細線を構成する導電性材料を溶解又は分解可能なものを用いることができる。
 具体例として、まず、導電性材料として銀ナノ粒子を用いて、内側細線31及び外側細線32からなる第1機能性細線パターン前駆体3と、内側細線51及び外側細線52からなる第2機能性細線パターン前駆体5とを形成する。そして、第1電解メッキとして外側細線32及び外側細線52に選択的に銅メッキ層を設け、次いで、第2電解メッキとして該銅メッキ層上にニッケルメッキ層を設ける。このとき、第2電解メッキ(電解ニッケルメッキ)のメッキ液によって、第1電解メッキが施されていない銀からなる内側細線31及び内側細線51を溶解又は分解して除去することができる。このように、外側細線32及び外側細線52に対する電解メッキと、内側細線31及び内側細線51の除去を同時に進行させることは好ましいことである。
 また、例えば、電解メッキのための給電を停止した後、除去対象となる細線、好ましくは内側細線31及び内側細線51を除去するのに十分な時間、好ましくは1分~30分の時間、基材1をメッキ液に浸漬させておくことも好ましいことである。
 以上のように、内側細線31及び内側細線51を除去することによって、除去せず残留させる外側細線32及び外側細線52からなる機能性細線パターンにおける細線の配置間隔を自由度高く調整することができる。細線の一部除去による配置間隔の調整は、特に配置間隔を大きくする場合に有利である。
 細線の一部を除去して細線の配置間隔を大きくすることにより、機能性細線パターンからなる透明導電膜の透過率や低視認性を好適に向上できる効果が得られる。
 以上のようにして得られた機能性細線パターンについてさらに詳しく説明する。
 図11に示した機能性細線パターンは、基材1上に、外側細線32及び外側細線52からなる細線、即ち、機能性材料を含む略四角形状細線を、二次元的に複数並設してなる。略四角形状細線(外側細線32及び外側細線52)は、該基材1の長手方向及び幅方向のそれぞれに所定のピッチで複数並設されている。
 導電性細線の集合体からなる透明導電膜付き基材1をLCD(液晶表示ディスプレイ)に組み込んだ際に、基材1の導電性細線のパターンとLCD画素パターンとの重なりに由来するモアレ(目視可能な縞模様)が視認されることがある。モアレ(干渉縞)は、透明導電膜を構成する導電性細線の空間周波数と、LCD画素パターンのドットマトリクス模様が有する特定の空間周波数との干渉によって生じ得る。
 本実施形態の機能性細線パターンは、図8に示すように、外側細線32と外側細線52との一部を重ねることで重複領域Hを形成することで、交錯して接続された交錯領域を有していない。このため、最大曲率部321と最大曲率部521との略四角形図形からなる機能性パターンにおいて、略四角形図形の重複領域Hが形成された部分の空間周波数の強度を弱めることができる。これにより、図11に示すように、0°方向、45°方向、90°方向及び315°方向における空間周波数の強度を弱めることができる。その結果、LCD画素パターンの空間周波数において、特に強い強度を有する0°方向及び90°方向における空間周波数同士の干渉を弱めることができ、モアレが発生することを低減できる。
 LCD画素パターンには、45°方向及び315°方向の空間周波数もあるので、本実施形態の機能性細線パターンのメッシュ角度(バイアス角度)が45°、315°の場合であってもモアレが生じる場合がある。その場合には、機能性細線パターンの細線間隔であるメッシュピッチをLCD画素パターンに合わせることでモアレの発生を最小化できる。本実施形態の機能性細線パターンは、メッシュ角度(バイアス角度)を30°及び60°、あるいは15°及び75°とすることができる。これによりさらにモアレを生じにくくさせることができる。特にメッシュ角度(バイアス角度)を30°、120°とすることでLCD画素パターンとのモアレの発生を最小化できる。また、本実施形態では、閉じられた略多角形図形を形成し、細線の一部を除去して略多角形図形の機能性細線パターンを形成することから、機能性細線パターンを自由度高く安定して形成することができる。
 第1実施形態では、外側細線32と外側細線52とが重複領域Hを形成している。重複領域Hは、図8に示すように、外側細線32と外側細線52との接続部として機能する。また、外側細線32と外側細線52とが重複領域Hを形成するように基材1上に第1ライン状液体2及び第2ライン状液体4を付与することで、重複領域Hが接続部として機能するので、外側細線32と外側細線52との電気抵抗を低下させることができる。これにより、外側細線32と外側細線52との電気的接続が確実になされ、透明導電膜の電気抵抗の低下を実現できる。また、電気抵抗の不均一化を好適に防止できるので、電気抵抗の安定性を向上させる効果も得られる。
 また、重複領域Hにおいて長手方向の長さL1を外側細線32及び外側細線52の線幅W1より長くすることで、外側細線32と外側細線52との接触長さを長くすることも好ましい。これにより、外側細線32と外側細線52との電気抵抗をさらに低下させることができ、電気抵抗の安定性を更に向上させることができる。さらに言えば、重複領域Hにおいて長手方向の長さL1を外側細線32及び外側細線52の線幅W1より長くするように形成しようとすることで、外側細線32と外側細線52との接続を確実に達成することができ、短絡やショートの発生を防止できる。
 以上の説明では、基材の一面に機能性細線パターンを形成する場合について示したが、基材の両面に機能性細線パターンを形成することも好ましいことである。
 図12は、基材の両面に機能性細線パターンを形成する場合の一例について説明する図である。
 図12の例では、基材1の一面(表面)に機能性細線パターンを形成し、更に、基材1の他面(裏面)にも機能性細線パターンを形成している。
 ここでは、各面の機能性細線パターンは、図11に示したものと同様に、第1機能性細線パターン前駆体3の内側細線31及び第2機能性細線パターン前駆体5の内側細線51を除去することにより、除去せず残留させた第1機能性細線パターン前駆体3の外側細線32及び第2機能性細線パターン前駆体5の外側細線52により構成されている。
 このように、基材1の両面に機能性細線パターンを形成する場合において、一面及び又は他面の機能性細線パターン前駆体を構成する細線の一部を除去して細線の配置間隔を大きくすることは特に好ましい。
 例えば、基材として透明基材を用い、両面の機能性細線パターンに含有させる機能性材料として導電性材料を用いることで、機能性細線パターンからなる透明導電膜を透明基材の両面に形成することができる。この場合、細線の一部除去によって細線の配置間隔を大きくすることで、表裏のパターンの位置合わせ精度の高い要求を緩和することができる。即ち、表裏のパターンの位置合わせに多少のずれが生じても、細線間隔が大きいことによって、表裏のパターンの干渉による骨見えを好適に防止できる。両面に透明導電膜を設けた透明基材は、例えばタッチパネルセンサ等として好適に用いることができる。
 図13は、機能性細線パターンにより構成された透明導電膜を備えるタッチパネルセンサの一例を説明する図であって、(a)は基材1を表面側から見た様子を示す図、(b)は基材1を裏面側から見た様子を示す図である。
 図示のタッチパネルセンサは、図13(a)に示すように、透明な基材1の表面に、帯状のX電極7が複数並設されている。複数のX電極7は、それぞれ、外側細線32及び外側細線52からなる機能性細線パターンにより構成された透明導電膜8により構成されている。
 各透明導電膜8を構成する機能性細線パターンにおいて、隣接する外側細線32及び外側細線52は重複領域Hで互いに接続されている。一方、一つの透明導電膜8を構成する外側細線32及び外側細線52は、他の透明導電膜8を構成する外側細線32及び外側細線52とは接続されていない。このように、互いに接続されていない外側細線32及び外側細線52が存在することによって、基材1の表面に、互いに電気的に接続されていない独立した複数のX電極7を形成することができる。各X電極7は、互いに電気的に接続された複数の外側細線32及び外側細線52からなる集合体によって構成されている。図中、符号9は引出し配線であり、各X電極7は引出し配線9によって図示しない制御回路に接続される。
 一方、図13(b)に示すように、透明な基材1の裏面には、帯状のY電極10が複数並設されている。複数のY電極10は、それぞれ、上述したX電極7と同様に、外側細線32及び外側細線52からなる機能性細線パターンにより構成された透明導電膜8により構成されている。帯状のY電極10は、その長手方向が、上述したX電極の長手方向と交差するように形成されている。各Y電極10は引出し配線9によって図示しない制御回路に接続される。
 これらX電極7及びY電極10は、透明な基材1を介して交差する(重なり合う)ように設けられる。このとき、上述した細線の一部除去によって、X電極7及びY電極10を構成する透明導電膜を構成する機能性細線パターンにおける細線の配置間隔が大きくなっていることによって、図12を参照して説明したように、表裏のパターンの位置合わせ精度の高い要求を緩和することができる。
 以上のような構成を備えたタッチパネルセンサは、例えば静電容量方式等のタッチパネルセンサとして好適に用いることができる。静電容量方式のタッチパネルであれば、操作時において、これらX電極7及びY電極10にユーザーの指や導体等が接近、接触した際に生じる静電容量変化に基づく誘導電流を利用して、指や導体等の位置座標を検知することができる。
 以上の説明では、第1ライン状液体2の形成から第1機能性細線パターン前駆体3の形成までの工程と、第2ライン状液体4の形成から第2機能性細線パターン前駆体5の形成までの工程と、を設けて、2回に分けて複数の機能性細線パターン前駆体を形成したが、これに限定されるものではない。第2機能性細線パターン前駆体5を形成した後に、更なる1又は複数の機能性細線パターン前駆体を形成してもよい。更なる1又は複数の機能性細線パターン前駆体は、1又は複数回に分けて形成することができる。即ち、基材上に複数の機能性細線パターン前駆体を形成する場合は、適宜、複数回に分けて形成することができる。また、例えば、機能性細線パターン前駆体同士を接続しない場合は、複数の機能性細線パターン前駆体を1回で形成することも好ましい。
 図14は、異なる大きさの機能性細線パターン前駆体を形成する場合における液体の付与量を説明する図であって、(a)は基準サイズの機能性細線パターン前駆体を示す図、(b)は小さいサイズの機能性細線パターン前駆体を示す図である。図14における破線は液体により描かれた各四角形図形における頂点部に付与された乾燥前の液体を示している。
 基材1上に付与された液体により四角形図形が描かれた後、前記液体が乾燥することで、前記四角形図形の頂点部が最大曲率部311、最大曲率部321、最大曲率部511及び最大曲率部521へと変化し、略四角形図形の第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5が形成される。ここで、基材1上に付与された液体により四角形図形が描かれた状態において、四角形図形の頂点部に付与された液体が乾燥に伴って、各辺方向に引っ張られる。その結果、頂点部に付与された液体は、四角形の中心方向に引き込まれて最大曲率部311、最大曲率部321、最大曲率部511及び最大曲率部521を形成する。
 本実施形態では、例えば、第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5のサイズを基準サイズに設定し、基準サイズより小さい機能性細線パターン前駆体11を形成する場合には、機能性細線パターン前駆体11となる四角形図形の頂点部に付与する液体の付与量を増加させる。本実施形態において、基準サイズは四角形図形の対向する一対の辺の間隔に基づいて設定され、間隔は一例として0.7mmに設定されている。
 小さいサイズの機能性細線パターン前駆体11を形成する場合、四角形図形の各辺の長さが短くなり、各辺同士の間隔が小さくなる。これにより、1辺の液体が乾燥する際に生じる気化熱が、他の3辺の乾燥状況に影響を及ぼしやすくなる。その結果、四角形図形全体の液体の乾燥が遅くなり、機能性細線パターン前駆体11の頂点部に付与された液体が、四角形の中心方向に引き込まれる量が増大する。小さいサイズの機能性細線パターン前駆体11となる四角形図形の頂点部における液体の付与量を増加させることで、頂点部における引き込まれる量が増大したとしても、確実に機能性細線パターン前駆体11の外側細線112の最大曲率部114同士を接続することができる。これにより、複数の機能性細線パターン前駆体11の外側細線112同士が確実に接続され、短絡やショート等の電気抵抗の安定性の低下を防止することができる。
 また、基準サイズの機能性細線パターンである第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5よりもサイズが大きい機能性細線パターンを形成する場合には、機能性細線パターンとなる四角形図形の頂点部に付与する液体の付与量を減少させることも好ましい。機能性細線パターンを形成する液体で描かれた四角形図形の大きさが大きくなると、各辺同士の間隔も離れることになり、各辺の液体が乾燥する際の気化熱の影響が他の辺の液体の乾燥に影響を及ぼしにくくなり、四角形図形全体での乾燥が早くなるからである。
 図15は最大曲率部における線幅を最大曲率部以外の部位の線幅より広くした場合の機能性細線パターンを説明する図である。
 本実施形態では略四角形図形の第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5の線幅W1を均一な幅としたが、これに代えて、最大曲率部321及び最大曲率部521における線幅を線幅W1より広い線幅W2としてもよい。このように構成することで、最大曲率部321及び最大曲率部521における重複領域Hの短手方向(図15における左右方向)の長さが長くなり、重複領域Hの面積が増大するので、電気抵抗が低くなり、第1機能性細線パターン前駆体3と第2機能性細線パターン前駆体5との電気的接続性を向上させることができる。
〔第2実施形態〕
 図16は第2実施形態における外側細線の重複領域を示す図である。
 第1実施形態では外側細線同士が1つの重複領域Hを形成するように構成したが、第2実施形態では、外側細線を交差させつつも、交錯領域Gを形成しないように構成する。以下の説明では、第1実施形態における第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5の構成を援用して説明する。なお、図16では、説明の便宜上、隣接する1組の略四角形図形の機能性細線パターン前駆体(外側細線32及び外側細線52)のみを示しているが、図11に示されるように、他の隣接する略四角形図形の機能性細線パターン前駆体も同様に接続されている。
 第2実施形態においても、第1機能性細線パターン前駆体3の外側細線32及び第2機能性細線パターン前駆体5の外側細線52は線幅W1で形成されている。外側細線32及び外側細線52にはそれぞれ最大曲率部321及び最大曲率部521が形成されている。
 図16に示すように、外側細線32の最大曲率部321と外側細線52の最大曲率部521とが互いに交差するように配置されている。互いに交差した最大曲率部321と最大曲率部521とにおいて、最大曲率部の内側同士が接点P1で接するように形成されている。これにより、最大曲率部321及び最大曲率部521において接点P1で互いに接する2つの重複領域H1、H2が形成される。
 第2実施形態では、交差する最大曲率部の内側同士を接点P1で接するように構成したことから、図21に示すような交錯領域Gは形成されない。
 図16において交点P2は、外側細線32の外縁と外側細線52の外縁とが交差する点であり、図16の上下方向において重複領域H1の上端に位置する点である。交点P3は、外側細線32の外縁と外側細線52の外縁とが交差する点であり、図16の上下方向において重複領域H2の下端に位置する点である。長さL2は、重複領域H1から接点P1を通って重複領域H2までの長手方向の長さである。本実施形態において長さL2は、線幅W1より長い。
 本実施形態では、外側細線32と外側細線52とを交差させて2つの重複領域H1、H2を形成しているため、機能性細線パターンを格子状に形成した場合に比べて外側細線32と外側細線52とが重複する領域の面積を大きくすることができ、外側細線32と外側細線52との電気的接続を確実にすることができる。その結果、透明導電膜の電気抵抗の更なる低下を実現でき、電気抵抗性を安定させることができる。
 また、外側細線32と外側細線52とを交差させて2つの重複領域H1、H2を形成するが、図21に示す交錯領域Gを形成しない。その結果、第2実施形態における機能性細線パターンは、交錯領域Gを形成しないので、略四角形図形の2つの重複領域H1、H2が形成された部分の空間周波数の強度を弱くすることができる。これにより、0°方向及び90°方向における本実施形態の機能性細線パターンの空間周波数と、LCD画素パターンの空間周波数との干渉を弱めることができ、モアレが発生することを低減できる。
〔第3実施形態〕
 図17は第3実施形態における機能性細線パターン前駆体の接続状態を示す図である。
 本実施形態では、第1実施形態及び第2実施形態のように外側細線32と外側細線52と重複させず、外側細線32と外側細線52とを接しさせて接点を形成している。以下の説明では、第1実施形態における第1機能性細線パターン前駆体3及び第2機能性細線パターン前駆体5の構成を援用して説明する。
 かかる機能性細線パターンにおいて、隣接する略四角形図形の外側細線32及び外側細線52は、図17に示すように最大曲率部321及び最大曲率部521で接し、接点Pを形成する。なお、図17では、説明の便宜上、隣接する1組の略四角形図形の機能性細線パターン前駆体(外側細線32及び外側細線52)のみを示しているが、図11に示されるように、他の隣接する略四角形状細線も同様に接続されている。
 このように隣接する略四角形図形の機能性細線パターン前駆体(外側細線32及び外側細線52)を接点Pで接続することによって両四角形図形の機能性細線パターン前駆体を接続でき、特に機能性材料として導電性材料を用いる場合には、電気的接続を実現できる。
 また、第3実施形態では、外側細線32と外側細線52とを最大曲率部321及び最大曲率部521で接しさせて、接点Pを形成するが、図21に示す交錯領域Gを形成しない。これにより、第3実施形態における機能性細線パターンは、交錯領域Gを形成しないので、略四角形図形の接点Pが形成された部分の空間周波数の強度を弱くすることができる。これにより、0°方向及び90°方向における本実施形態の機能性細線パターンの空間周波数と、LCD画素パターンの空間周波数との干渉を弱めることができ、モアレが発生することを低減できる。
 第1実施形態から第3実施形態までの説明では、ライン状液体からなる閉じられた略多角形図形を四角形図形とし、略四角形図形からなる機能性細線パターンを形成する場合について示したが、これに限定されるものではなく、ライン状液体からなる閉じられた略多角形図形を三角形、五角形、六角形等とし、略多角形状細線からなる機能性細線パターンを形成することができる。
〔第4実施形態〕
 図18は略多角形図形が略三角形図形である場合の機能性細線パターン形成を説明する図であって、(a)は基材上に略三角形図形を形成するようにライン状液体を付与した状態を示す図、(b)は略三角形図形の機能性細線パターンが形成された状態を示す図である。
 ライン状液体からなる閉じられた略多角形図形を三角形図形とすることにより、図18(a)に示すように、それぞれ三角形状に形成された内側細線31と外側細線32からなる略三角形図形の第1機能性細線パターン前駆体3を形成することができる。隣接する外側細線32は、最大曲率部で接続されている。
 かかる第1機能性細線パターン前駆体3からなる機能性細線パターン前駆体の内側細線31を除去することにより、図18(b)に示すように、除去せず残留させる外側細線32、即ち略三角形図形の機能性細線パターン前駆体からなる機能性細線パターンを形成することができる。
〔第5実施形態〕
 図19は略多角形図形が略六角形図形である場合の機能性細線パターン形成を説明する図であって、(a)は基材上に略六角形図形を形成するようにライン状液体を付与した状態を示す図、(b)は略六角形図形の機能性細線パターンが形成された状態を示す図である。
 ライン状液体からなる閉じられた略多角形図形を六角形とすることにより、図19(a)に示すように、それぞれ六角形状に形成された内側細線31と外側細線32からなる略六角形図形の第1機能性細線パターン前駆体3を形成することができる。隣接する外側細線32は、最大曲率部で接続されている。
 かかる第1機能性細線パターン前駆体3からなる機能性細線パターン前駆体の内側細線31を除去することにより、図19(b)に示すように、除去せず残留させる外側細線32、即ち略六角形図形の機能性細線パターン前駆体を二次元的に複数並設してなる機能性細線パターンを形成することができる。
 以下に、第1実施形態ないし第5実施形態の各態様に適用可能な構成について説明する。
 機能性細線パターンを略多角形状細線(外側細線32)によって構成する場合、略多角形図形の1辺の長さは、自在に調整することができる。例えば、1辺の長さは、50μm以上、100μm以上、200μm以上、300μm以上、400μm以上、500μm以上、更には1mm以上であることが好ましい。このような比較的大きい略多角形図形を形成する場合であっても、ライン状液体を閉じられた略多角形図形として付与することで、安定な細線形成を実現できる。大きさによらず安定な細線形成を実現できるため、1辺の長さの上限は格別限定されず、用途に応じて適宜設定できる。略多角形図形を構成する少なくとも1つの辺が上記の範囲であることが好ましく、全ての辺が上記の範囲であることが更に好ましい。
 また、略多角形図形は正多角形図形に限定されず、略多角形図形を構成する各辺の長さや、各内角の角度は、互いに異なってもよい。また、第1実施形態ないし第3実施形態において、略多角形図形を基材の長手方向に対して各辺が45°で傾斜する四角形図形として構成したが、30°と60°との組み合わせ、あるいは15°と75°との組み合わせであってもよい。
 第1実施形態ないし第5実施形態の説明では、基材上に機能性細線パターン前駆体を複数形成する際に、これら複数の機能性細線パターン前駆体を所定のピッチで形成する場合について主に説明したが、これに限定されるものではない。
 また、基材上に設けられる複数のライン状液体によって、複数種の互いに異なる略多角形図形を形成してもよい。これにより、複数種の互いに異なる略多角形図形からなる機能性細線パターン前駆体を組み合わせた機能性細線パターンを形成することができる。例えば、上述した第1ライン状液体と第2ライン状液体は、同一形状であることが好ましいが、これに限定されず、相似であってもよいし、例えば四角形図形と六角形図形の組み合わせのように異なる形状であってもよい。
 ライン状液体を形成するための液体(インク)に含有される機能性材料は、基材に特定の機能を付与するための材料であれば格別限定されない。特定の機能を付与するとは、例えば、導電性材料を用いて基材に導電性を付与することや、絶縁性材料を用いて基材に絶縁性を付与することをいう。機能性材料は、該機能性材料が付与される基材表面を構成する材料とは異なる材料であることが好ましい。機能性材料として、例えば導電性材料、絶縁性材料、半導体材料、光学フィルター材料、誘電体材料等を好ましく例示できる。特に機能性材料は導電性材料または導電性材料前駆体であることが好ましい。導電性材料前駆体は、適宜処理を施すことによって導電性材料に変化させることができるものを指す。
 導電性材料としては、例えば、導電性微粒子、導電性ポリマー等を好ましく例示できる。
 導電性微粒子としては格別限定されないが、Au、Pt、Ag、Cu、Ni、Cr、Rh、Pd、Zn、Co、Mo、Ru、W、Os、Ir、Fe、Mn、Ge、Sn、Ga、In等の微粒子を好ましく例示でき、中でも、Au、Ag、Cuのような金属微粒子を用いると、電気抵抗が低く、且つ腐食に強い細線を形成することができるので好ましい。コスト及び安定性の観点から、Agを含む金属微粒子が最も好ましい。これらの金属微粒子の平均粒子径は、好ましくは1~100nmの範囲、より好ましくは3~50nmの範囲である。平均粒子径は、体積平均粒子径であり、マルバーン社製ゼータサイザ1000HSにより測定することができる。
 また、導電性微粒子として、カーボン微粒子を用いることも好ましい。カーボン微粒子としては、グラファイト微粒子、カーボンナノチューブ、フラーレン等を好ましく例示できる。
 導電性ポリマーとしては格別限定されないが、π共役系導電性高分子を好ましく挙げることができる。
 π共役系導電性高分子としては、例えば、ポリチオフェン類、ポリピロール類、ポリインドール類、ポリカルバゾール類、ポリアニリン類、ポリアセチレン類、ポリフラン類、ポリパラフェニレン類、ポリパラフェニレンビニレン類、ポリパラフェニレンサルファイド類、ポリアズレン類、ポリイソチアナフテン類、ポリチアジル類等の鎖状導電性ポリマーを利用することができる。中でも、高い導電性が得られる点で、ポリチオフェン類やポリアニリン類が好ましい。ポリエチレンジオキシチオフェンであることが最も好ましい。
 導電性ポリマーは、より好ましくは、上述したπ共役系導電性高分子とポリアニオンとを含んで成ることである。こうした導電性ポリマーは、π共役系導電性高分子を形成する前駆体モノマーを、適切な酸化剤と酸化触媒と、ポリアニオンの存在下で化学酸化重合することによって容易に製造できる。
 導電性ポリマーは市販の材料も好ましく利用できる。例えば、ポリ(3,4-エチレンジオキシチオフェン)とポリスチレンスルホン酸からなる導電性ポリマー(PEDOT/PSSと略す)が、H.C.Starck社からCLEVIOSシリーズとして、Aldrich社からPEDOT-PASS483095、560598として、Nagase Chemtex社からDenatronシリーズとして市販されている。また、ポリアニリンが、日産化学社からORMECONシリーズとして市販されている。
 基材1上に付与されるライン状液体2中における機能性材料の含有率は、ライン状液体2の全量に対して0.01重量%以上1重量%以下の範囲であることが好ましい。含有率は、ライン状液体2が基材1上に付与された直後の乾燥される前の値である。機能性材料の含有率が、0.01重量%以上1重量%以下の範囲であることにより、コーヒーステイン現象による細線形成が更に安定化される。
 機能性材料を含有させる液体としては、例えば水や有機溶剤等の1種又は2種以上を組み合わせて用いることができる。有機溶剤は、格別限定されないが、例えば、1,2-ヘキサンジオール、2-メチル-2,4-ペンタンジオール、1,3-ブタンジオール、1,4-ブタンジオール、プロピレングリコールなどのアルコール類、ジエチレングリコールモノメチルエーテル、ジエチレングリコールモノエチルエーテル、ジエチレングリコールモノブチルエーテル、トリエチレングリコールモノメチルエーテル、ジプロピレングリコールモノメチルエーテル、ジプロピレングリコールモノエチルエーテルなどのエーテル類等を例示できる。
 また、機能性材料を含有させる液体は、本発明の効果を損なわない範囲で、界面活性剤など種々の添加剤を含んでもよい。界面活性剤を用いることで、例えば、液滴吐出装置を用いて基材1上にライン状液体2を形成するような場合などに、表面張力等を調整して吐出の安定化を図ること等が可能になる。界面活性剤としては、格別限定されないが、シリコン系界面活性剤等を用いることができる。シリコン系界面活性剤とはジメチルポリシロキサンの側鎖または末端をポリエーテル変性したものであり、例えば、信越化学工業製のKF-351A、KF-642やビッグケミー社製のBYK347、BYK348などが市販されている。界面活性剤の含有率は、ライン状液体2の全量に対して1重量%以下であることが好ましい。
 機能性材料を含む液体が付与される基材は、格別限定されないが、例えば、ガラス、プラスチック(ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレン、ポリプロピレン、アクリル、ポリエステル、ポリアミド等)、金属(銅、ニッケル、アルミ、鉄等や、あるいは合金)、セラミックなどを挙げることができ、これらは単独で用いてもよいし、貼り合せた状態で用いてもよい。中でも、プラスチックが好ましく、ポリエチレンテレフタレートや、ポリエチレン、ポリプロピレンのようなポリオレフィンなどが好適である。
 細線に含まれる機能性材料は、導電性材料であることが好ましい。導電性材料を用いることで、該細線の集合体により構成されるパターンを透明導電膜(電極膜あるいは透明電極ともいう)として好適に用いることができる。
 透明導電膜付き基材の用途は、格別限定されないが、種々の電子機器が備える種々のデバイスに用いることができる。本発明の効果を顕著に奏する観点で、例えば、液晶、プラズマ、有機エレクトロルミネッセンス、フィールドエミッション等の各種方式のディスプレイ用透明電極として、あるいは、タッチパネルや携帯電話、電子ペーパー、各種太陽電池、各種エレクトロルミネッセンス調光素子等に用いられる透明電極として好適に用いることができる。スマートフォン、タブレット端末等のような電子機器のタッチパネルセンサとして透明導電膜付き基材を用いることは特に好ましい。タッチパネルセンサとして用いる場合は、透明基材の両面の透明導電膜(X電極及びY電極)として、上述した機能性細線パターンを用いることが好ましい。
 以下に、本発明の実施例について説明するが、本発明はかかる実施例により限定されない。
1.パターンの形成
〔実施例1〕
機能性細線パターン(1)の形成
<インクの組成>
 インク(機能性材料を含む液体)として、以下の組成のものを調製した。
・銀ナノ粒子(平均粒子径:20nm):0.23重量%
・界面活性剤(ビッグケミー社製「BYK348」):0.05重量%
・ジエチレングリコールモノブチルエーテル(略称:DEGBE)(分散媒):20重量%
・水(分散媒):残量
<基材>
 基材として、機能性材料を含む液体の接触角が20.3°となるように表面処理が施されたPET基材を用意した。表面処理としては、信光電気計装社製「PS-1M」を用いてコロナ放電処理を行った。
<パターニング>
 インクジェットヘッド(コニカミノルタ社製「KM1024iLHE-30」(標準液滴容量30pL))を基材に対して相対移動させながら該インクジェットヘッドからインクを吐出して、図4(a)に示すように、基材上に、機能性材料を含む第1ライン状液体2によって内側縁と外側縁を有する閉じられた略多角形図形を複数形成した。略多角形図形は、基材の長手方向に対して各辺が45°で傾斜する四角形である。
 これらの第1ライン状液体2を乾燥させることにより、該第1ライン状液体2の内側縁21及び外側縁22に機能性材料を選択的に堆積させて、図4(b)に示すように、内側細線31及び外側細線32からなる第1機能性細線パターン前駆体3を複数形成した。得られた各第1機能性細線パターン前駆体3の内側細線31及び外側細線32は、基材の長手方向に対して各辺が45°で傾斜する四角形である。この四角形は、対向して対となる外側細線32の間隔(メッシュピッチ)MPが1.43mmである。
 次いで、インクジェットヘッドを基材に対して相対移動させながら該インクジェットヘッドからインクを吐出して、図5(a)に示すように、基材上に、機能性材料を含む第2ライン状液体4によって内側縁と外側縁を有する閉じられた略多角形図形を複数形成した。略多角形図形は、基材の長手方向に対して各辺が45°で傾斜する四角形図形である。第2ライン状液体4の形成位置は、第2ライン状液体4の四角形の頂点部を、先に形成された第1機能性細線パターン前駆体3の外側細線32の最大曲率部321と交錯領域Gを形成しないように接しさせ、あるいは重複させるように設定した。
 これらの第2ライン状液体4を乾燥させることにより、該第2ライン状液体4の内側縁41及び外側縁42に機能性材料を選択的に堆積させて、図5(b)に示すように、内側細線51及び外側細線52からなる第2機能性細線パターン前駆体5を複数形成した。得られた各第2機能性細線パターン前駆体5の内側細線51及び外側細線52は、基材の長手方向に対して各辺が45°で傾斜する四角形である。この四角形は、対向して対となる外側細線32の間隔(メッシュピッチ)MPが1.43mmである。
 第1機能性細線パターン前駆体3の外側細線32と、第2機能性細線パターン前駆体5の外側細線52は互いに接続されており、第1機能性細線パターン前駆体3の内側細線31と、第2機能性細線パターン前駆体5の内側細線51は、互いに接続されず独立している。
 以上の工程では、70℃に加熱されたステージ上に配置した基材にライン状液体をパターニングすることにより、ライン状液体の乾燥を促進させている。また、形成された細線には、130℃のオーブンで、10分間の焼成処理を施した。
機能性細線パターン(2)の形成
 機能性細線パターン(1)を構成する機能性細線パターン前駆体3、5の外側細線32、52に選択的に銅電解メッキを施して、図10に示したものと同様の機能性細線パターン(2)を得た。銅電解メッキは下記メッキ条件により行った。
<メッキ条件>
 機能性細線パターン(1)が形成された基材の導電面から給電し、下記メッキ浴内で電解メッキを行った。アノードをメッキ用銅板と接続し、メッキ浴内で銅板から30mm離れた位置に基材を設置した。0.2Aの定電流で1分間メッキ処理した。メッキ終了後、基材を水洗し、乾燥させた。
<メッキ浴>
 硫酸銅五水和物20g、1N塩酸1.3g、光沢付与剤(メルテックス社製「ST901C」)5gを、イオン交換水で1000mLとなるように調製した。
機能性細線パターン(3)の形成
 機能性細線パターン(2)を構成する外側細線32及び外側細線52に選択的にニッケル電解メッキを施すと共に、メッキ液により内側細線31及び内側細線51を除去して、図11に示したものと同様の機能性細線パターン(3)を得た。ニッケル電解メッキは下記メッキ条件により行った。
<メッキ条件>
 機能性細線パターン(2)が形成された基材の導電面から給電し、下記メッキ浴内で電解メッキを行った。アノードをメッキ用ニッケル板と接続し、メッキ浴内でニッケル板から30mm離れた位置に基材を設置した。0.2Aの定電流で30秒間メッキ処理した。メッキ液により内側細線31及び内側細線51を十分に除去するために、メッキ終了後、基材をメッキ浴内で10分間放置した後、水洗し、乾燥させた。
<メッキ浴>
 硫酸ニッケル240g、塩化ニッケル45g、ホウ酸30gを、イオン交換水で1000mLとなるように調製した。
〔実施例2~10、比較例1〕
 表1に示すように、実施例2から実施例5までは、実施例1に対して長手方向長さLをパラメータとして変更した。実施例6は、実施例1に対して長手方向長さL及び最大曲率部線幅をパラメータとして変更した。実施例7ないし実施例10は実施例1に対して長手方向長さL及び最大曲率部曲率半径Rをパラメータとして変更した。比較例1は、図21に示す交錯領域Gが形成された機能性細線パターンである。
2.評価方法
 得られた機能性細線パターン(3)を使用して電気抵抗の安定性とモアレの評価を行った。
 後述する表1におけるメッシュピッチMPは図20における符号MPが付された対向する外側細線の間隔であり、線幅W1は外側細線の線幅であり、長手方向長さLは、最大曲率部同士の重複領域の長さであり、最大曲率部線幅は最大曲率部における外側細線の線幅であり、最大曲率部曲率半径Rは、最大曲率部における曲率半径である。
(1)電気抵抗の安定性
 7.4mm×150mmの短冊状に機能性細線パターン(3)が形成された透明基材を30部用意し、120℃で10分間の焼成処理を行った後、各短冊状のパターンの端子間抵抗値を測定し、その相対標準偏差から抵抗安定性を評価した。
<評価基準>
 ◎:抵抗値の相対標準偏差値が30%以下
 〇:抵抗値の相対標準偏差値が30%を超え、41%未満
 △:抵抗値の相対標準偏差値が41%以上
(2)モアレ
 メッキ処理後の機能性細線パターン(3)が形成された透明基材を55インチFull-HDのLCDディスプレイ上に配置し、30cm離れた位置から目視し、以下の評価基準によりモアレの視認性を評価した。
 〇:モアレは視認できない
 △:モアレが若干視認できる
 ×:モアレがはっきり視認できる
 以下、評価の結果を表1に示す。

3.評価
 表1から、実施例1~実施例10は比較例1に対して電気抵抗の安定性を有し、モアレが視認されにくいことを確認した。

Claims (11)

  1.  基材上に、機能性材料を含む第1ライン状液体によって、液体が付与されていない領域を内部に包含することにより縁部として互いに独立した内側縁と外側縁とを有する閉じられた略多角形図形を形成し、前記第1ライン状液体を乾燥させ、前記機能性材料を前記内側縁及び前記外側縁に沿って堆積させることにより、前記機能性材料を含む内側細線と外側細線からなる第1機能性細線パターン前駆体を形成し、
     次いで、前記基材上に、機能性材料を含む第2ライン状液体によって、液体が付与されていない領域を内部に包含することにより縁部として互いに独立した内側縁と外側縁とを有する閉じられた略多角形図形を形成し、前記第2ライン状液体を乾燥させ、前記機能性材料を前記内側縁及び前記外側縁に沿って堆積させることにより、前記機能性材料を含む内側細線と外側細線からなる第2機能性細線パターン前駆体を形成する際に、
     少なくとも一組の前記第1機能性細線パターン前駆体と前記第2機能性細線パターン前駆体とにおいて、前記第1機能性細線パターン前駆体の前記外側細線と、前記第2機能性細線パターン前駆体の前記外側細線とが接続され、且つ前記第1機能性細線パターン前駆体の前記内側細線と、前記第2機能性細線パターン前駆体の前記内側細線とが接続されないように、前記第1機能性細線パターン前駆体及び前記第2機能性細線パターン前駆体を形成し、
     前記第1機能性細線パターン前駆体の前記外側細線の最大曲率部と前記第2機能性細線パターン前駆体の前記外側細線の最大曲率部とを接しさせ、又は重複させ、重複させる場合には、重複領域を1つの領域又は互いに接した2つの領域とする機能性細線パターン前駆体の形成方法。
  2.  前記機能性材料を導電性材料とする請求項1記載の機能性細線パターン前駆体の形成方法。
  3.  前記第1機能性細線パターン前駆体の前記外側細線と前記第2機能性細線パターン前駆体の前記外側細線とを重複させる場合には、前記重複領域の長手方向の長さを前記第1機能性細線パターン前駆体の前記外側細線及び前記第2機能性細線パターン前駆体の前記外側細線の線幅より長くする請求項1又は2記載の機能性細線パターン前駆体の形成方法。
  4.  前記重複領域の長手方向の長さを35μm以上85μm以下とする請求項3記載の機能性細線パターン前駆体の形成方法。
  5.  前記第1機能性細線パターン前駆体の前記最大曲率部及び前記第2機能性細線パターン前駆体の前記最大曲率部の少なくとも一方の線幅を、前記最大曲率部以外の部位の線幅よりも広くする請求項1~4のいずれかに記載の機能性細線パターン前駆体の形成方法。
  6.  前記略多角形図形を四角形図形とする請求項1~5のいずれかに記載の機能性細線パターン前駆体の形成方法。
  7.  前記最大曲率部の曲率半径を70μm以上180μm以下とする請求項1~6のいずれかに記載の機能性細線パターン前駆体の形成方法。
  8.  前記第1ライン状液体により形成される略多角形図形及び前記第2ライン状液体により形成される略多角形図形の基準となる大きさを設定し、前記第1ライン状液体及び前記第2ライン状液体の少なくとも一方により前記基準となる大きさの略多角形図形より小さい略多角形図形を形成する場合には、前記最大曲率部における液体の付与量を増加させる請求項1~7のいずれかに記載の機能性細線パターン前駆体の形成方法。
  9.  前記略多角形図形は四角形図形であって、前記基準となる大きさは前記四角形図形の対向する一対の辺の間隔で設定され、前記間隔が0.7mmである請求項8に記載の機能性細線パターン前駆体の形成方法。
  10.  互いに接続された前記第1機能性細線パターン前駆体の前記外側細線と前記第2機能性細線パターン前駆体の前記外側細線とからなる通電経路に通電することによって、前記外側細線に電解メッキを施す請求項1~9のいずれかに記載の機能性細線パターン前駆体の形成方法。
  11.  請求項1~10のいずれかに記載の機能性細線パターン前駆体の形成方法により形成された前記機能性細線パターン前駆体の前記内側細線の少なくとも一部を除去することにより、除去せず残留させる前記外側細線によって機能性細線パターンを形成する機能性細線パターンの形成方法。
