本発明は、被着体(光学フィルム)に対して、加熱・加湿条件下に曝された場合であっても、発泡や剥がれなどの発生を抑制でき、耐久性やリワーク性に優れた光学フィルム用粘着剤層を得ることができる光学フィルム用粘着剤組成物を提供することを目的とする。本発明の光学フィルム用粘着剤組成物は、(メタ)アクリル系ポリマー及び架橋剤を含有する光学フィルム用粘着剤組成物であって、前記(メタ)アクリル系ポリマーは、モノマー単位として、アミド基含有モノマー、及び、アルコキシ基含有アルキル(メタ)アクレートを含有し、前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アルコキシ基含有アルキル(メタ)アクレートを20~80質量%含有することを特徴とする。

Description

光学フィルム用粘着剤組成物、光学フィルム用粘着剤層、及び、粘着剤層付光学フィルム
 本発明は、光学フィルム用粘着剤組成物、光学フィルム用粘着剤層、及び、粘着剤層付光学フィルムに関する。前記光学フィルムとしては、偏光フィルム(偏光板)、位相差フィルム、光学補償フィルム、輝度向上フィルム、さらにはこれらが積層されているものを用いることができる。
 液晶表示装置等は、その画像形成方式から液晶セルの両側に偏光素子を配置することが必要不可欠であり、一般的には偏光フィルムが貼着されている。また液晶パネルには偏光フィルムの他に、ディスプレイの表示品位を向上させるために様々な光学素子が用いられるようになってきている。例えば、着色防止としての位相差フィルム、液晶ディスプレイの視野角を改善するための視野角拡大フィルム、さらにはディスプレイのコントラストを高めるための輝度向上フィルム等が用いられる。これらのフィルムは総称して光学フィルムと呼ばれる。
 前記光学フィルム等の光学部材を液晶セルに貼着する際には、通常、粘着剤が使用される。また、光学フィルムと液晶セル、または光学フィルム間の接着は、通常、光の損失を低減するため、それぞれの材料は粘着剤を用いて密着されている。このような場合に、光学フィルムを固着させるのに乾燥工程を必要としないこと等のメリットを有することから、粘着剤は、光学フィルムの片側に予め粘着剤層として設けられた粘着剤層付光学フィルムが一般的に用いられる。粘着剤層付光学フィルムの粘着剤層には、通常、離型フィルムが貼り付けられている。
 前記粘着剤層に要求される必要特性としては、前記粘着剤層を光学フィルムに貼り合わせた状態や、更に、粘着剤層付光学フィルムを液晶パネルのガラス基板に貼り合わせた状態で、加熱・加湿条件下において、高い耐久性が求められており、例えば、環境促進試験として通常行われる加熱・加湿等による耐久試験において、粘着剤層に起因する発泡や剥がれ、浮き等の不具合が発生しない高い接着信頼性などが求められる。
 特に、屋外で使用され、高温の車内が想定されるカーナビゲーションなどの車載用ディスプレイや携帯電話などに用いられる粘着剤層や粘着剤層付光学フィルムは、高い接着信頼性や、高温での耐久性が求められている。
 また、光学フィルム(例えば偏光フィルム)は、加熱処理により収縮する傾向がある。偏光フィルムの収縮によって、粘着剤層自体も変形する問題が発生している。
 前記粘着剤層付光学フィルムの粘着剤層を形成する各種の粘着剤組成物が提案されている(例えば、特許文献1)。

 特許文献1では、芳香環含有モノマーとアミド基含有モノマー等、極性モノマーを含むアクリル系ポリマー100質量部に対して、イソシアネート系架橋剤を4~20質量部を配合した粘着剤組成物が提案されている。しかし、特許文献1の粘着剤組成物は、架橋剤の配合割合が多いため、耐久性試験で剥がれが発生しやすくなる傾向がある。
 そこで、本発明は、被着体(光学フィルム)に対して、加熱・加湿条件下に曝された場合であっても、発泡や剥がれなどの発生を抑制でき、耐久性(耐熱性、耐湿性、耐剥がれ性)やリワーク性に優れた光学フィルム用粘着剤層を得ることができる光学フィルム用粘着剤組成物を提供することを目的とする。
 また、本発明は、前記光学フィルム用粘着剤層、及び、前記光学フィルム用粘着剤層を有する粘着剤層付光学フィルムを提供することを目的とする。
 本発明者らは、前記課題を解決すべく鋭意検討を重ねた結果、下記の光学フィルム用粘着剤組成物を見出し、本発明を完成するに至った。
 即ち、本発明の光学フィルム用粘着剤組成物は、(メタ)アクリル系ポリマー及び架橋剤を含有する光学フィルム用粘着剤組成物であって、前記(メタ)アクリル系ポリマーは、モノマー単位として、アミド基含有モノマー、及び、アルコキシ基含有アルキル(メタ)アクレートを含有し、前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アルコキシ基含有アルキル(メタ)アクレートを20~80質量%含有することを特徴とする。なお、「光学フィルム用粘着剤組成物」を以下、単に「粘着剤組成物」という場合がある。
 本発明の光学フィルム用粘着剤組成物は、前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アミド基含有モノマーを0.9~7質量%、及び、前記アルコキシ基含有アルキル(メタ)アクレートを25~75質量%含有することが好ましい。
 本発明の光学フィルム用粘着剤組成物は、前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アミド基含有モノマーを0.9~3質量%、及び、前記アルコキシ基含有アルキル(メタ)アクレートを35~75質量%含有することが好ましい。
 本発明の光学フィルム用粘着剤組成物は、前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アミド基含有モノマーを0.9~3質量%、及び、前記アルコキシ基含有アルキル(メタ)アクレートを50~75質量%含有することが好ましい。
 本発明の光学フィルム用粘着剤組成物は、前記(メタ)アクリル系ポリマーは、モノマー単位として、カルボキシル基含有モノマーを含有しないことが好ましい。
 本発明の光学フィルム用粘着剤層は、前記光学フィルム用粘着剤組成物により形成されることが好ましい。
 本発明の粘着剤層付光学フィルムは、光学フィルムの少なくとも片面に、前記光学フィルム用粘着剤層を有することが好ましい。
 本発明の光学フィルム用粘着剤組成物により形成される光学フィルム用粘着剤層は、光学フィルムに貼付した状態で、加熱・加湿条件下に曝された場合であっても、発泡や剥がれ等の発生を抑えることができ、高い接着信頼性やリワーク性、耐久性(耐熱性、耐湿性、耐剥がれ性)が得られ、有用である。また、前記光学フィルム用粘着剤層を用いた粘着剤層付光学フィルムも加熱・加湿条件下に曝された場合であっても、発泡や剥がれなどに起因する表示ムラを抑制でき、有用である。

 <(メタ)アクリル系ポリマー>
 本発明の光学フィルム用粘着剤組成物は、(メタ)アクリル系ポリマーを含有し、前記(メタ)アクリル系ポリマーは、モノマー単位として、アミド基含有モノマー、及び、アルコキシ基含有アルキル(メタ)アクレートを含有し、前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アルコキシ基含有アルキル(メタ)アクレートを20~80質量%含有することを特徴とする。なお、(メタ)アクリレートとはアクリレートおよび/またはメタクリレートをいい、本発明の(メタ)とは同様の意味である。
 前記アルコキシ基含有アルキル(メタ)アクレートとしては、特に限定されないが、例えば、アクリル酸2-メトキシエチル、アクリル酸2-エトキシエチル、アクリル酸メトキシトリエチレングリコール、アクリル酸3-メトキシプロピル、アクリル酸3-エトキシプロピル、アクリル酸4-メトキシブチル、アクリル酸4-エトキシブチルなどが挙げられる。アルコキシ基含有アルキル(メタ)アクレートは単独で又は2種以上組み合わせて使用することができる。
 前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アルコキシ基含有アルキル(メタ)アクレートを20~80質量%含有し、好ましくは22~80質量%であり、より好ましくは25~78質量%であり、更に好ましくは25~75質量%であり、特に好ましくは35~75質量%であり、最も好ましくは50~75質量%である。前記アルコキシ基含有モノマーの含有量が20質量%未満の場合には、リワーク性や耐久性(耐熱性、耐湿性、耐剥がれ性)が不十分となる。一方、80質量%を超えると粘着剤の水分率が高くなり、耐発泡性が不十分となる。
 前記アミド基含有モノマーは、その構造中にアミド基を含み、かつ(メタ)アクリロイル基、ビニル基等の重合性不飽和二重結合を含む化合物であることが好ましい。前記アミド基含有モノマーとしては、特に限定されないが、例えば、(メタ)アクリルアミド、N,N-ジメチル(メタ)アクリルアミド、N,N-ジエチル(メタ)アクリルアミド、N-イソプロピルアクリルアミド、N-メチル(メタ)アクリルアミド、N-ブチル(メタ)アクリルアミド、N-ヘキシル(メタ)アクリルアミド、N-メチロール(メタ)アクリルアミド、N-メチロール-N-プロパン(メタ)アクリルアミド、アミノメチル(メタ)アクリルアミド、アミノエチル(メタ)アクリルアミド、メルカアプトメチル(メタ)アクリルアミド、メルカプトエチル(メタ)アクリルアミド等のアクリルアミド系モノマー;N-(メタ)アクリロイルモルホリン、N-(メタ)アクリロイルピペリジン、N-(メタ)アクリロイルピロリジン等のN-アクリロイル複素環モノマー;N-ビニルピロリドン、N-ビニル-ε-カプロラクタム等のN-ビニル基含有ラクタム系モノマー等が挙げられる。前記アミド基含有モノマーは、耐久性を満足するうえで好ましく、前記アミド基含有モノマーのなかでも、特に、N-ビニル基含有ラクタム系モノマーは、耐久性やリワーク性を満足させるうえで好ましい。
 前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アミド基含有モノマーは、好ましくは0.1~15質量%含有し、より好ましくは0.3~12質量%であり、更に好ましくは0.5~10質量%であり、特に好ましくは0.9~7質量%であり、最も好ましくは0.9~3質量%である。アミド基含有モノマー(特に、N-ビニル基含有ラクタム系モノマー)の質量比率が前記範囲内であれば、特にリワーク性や耐久性(耐熱性、耐湿性、耐剥がれ性)を満足することができる。なお、15質量%を超えるとリワーク性の点から好ましくない。
 本発明の光学フィルム用粘着剤組成物は、(メタ)アクリル系ポリマー及び架橋剤を含有する光学フィルム用粘着剤組成物であって、前記(メタ)アクリル系ポリマーは、モノマー単位として、アミド基含有モノマー、及び、アルコキシ基含有アルキル(メタ)アクレートを含有し、前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アルコキシ基含有アルキル(メタ)アクレートを20~80質量%含有することを特徴とするが、前記アミド基含有モノマー、及び、前記アルコキシ基含有アルキル(メタ)アクレートの配合量としては、前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アミド基含有モノマーを0.9~7質量%、及び、前記アルコキシ基含有アルキル(メタ)アクレートを25~75質量%含有することが好ましく、前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アミド基含有モノマーを0.9~3質量%、及び、前記アルコキシ基含有アルキル(メタ)アクレートを35~75質量%含有することがより好ましく、前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アミド基含有モノマーを0.9~3質量%、及び、前記アルコキシ基含有アルキル(メタ)アクレートを50~75質量%含有することが更に好ましい。前記アミド基含有モノマー、及び、前記アルコキシ基含有アルキル(メタ)アクレートを組み合わせて使用することにより、密着性向上に寄与するカルボキシル基含有モノマーを使用しなくとも密着性を向上させることができ、耐久性(耐熱性、耐湿性、耐剥がれ性)やリワーク性にも優れ、好ましい態様となる。更に、前記範囲内で両モノマーを組み合わせて使用することで、密着性がより向上し、リワーク性に優れ、これに加えて、カルボキシル基含有モノマーのように酸性官能基を有するモノマーを使用しないことで、耐金属腐食性(例えば、被着体にITOを使用する際の耐ITO腐食性)にも優れ、好ましい態様となる。
 前記(メタ)アクリル系ポリマーは、前記アミド基含有モノマー、及び、アルコキシ基含有アルキル(メタ)アクレート以外に、モノマー単位として、アルキル(メタ)アクリレートを含有することが好ましい。前記アルキル(メタ)アクリレートとしては、直鎖状または分岐鎖状のアルキル基の炭素数1~18のものを例示できる。例えば、前記アルキル基としては、メチル基、エチル基、プロピル基、イソプロピル基、ブチル基、イソブチル基、アミル基、ヘキシル基、シクロヘキシル基、ヘプチル基、2-エチルヘキシル基、イソオクチル基、ノニル基、デシル基、イソデシル基、ドデシル基、イソミリスチル基、ラウリル基、トリデシル基、ペンタデシル基、ヘキサデシル基、ヘプタデシル基、オクタデシル基、等を例示できる。これらは単独であるいは組み合わせて使用することができる。これらアルキル基の平均炭素数は3~9であるのが好ましい。
 前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アルキル(メタ)アクリレートは、好ましくは1~75質量%含有し、より好ましくは3~70質量%であり、更に好ましく5~65質量%である。アルキル(メタ)アクリレートの質量比率を前記範囲に設定することは、接着性を確保するうえで好ましい。
 また、前記(メタ)アクリル系ポリマーが、モノマー単位として、ヒドロキシル基含有モノマーを含有することが好ましい。前記ヒドロキシル基含有モノマーは、その構造中にヒドロキシル基を含み、かつ(メタ)アクリロイル基、ビニル基等の重合性不飽和二重結合を含む化合物であることが好ましい。ヒドロキシル基含有モノマーの具体例としては、例えば、2-ヒドロキシエチル(メタ)アクリレート、3-ヒドロキシプロピル(メタ)アクリレート、4-ヒドロキシブチル(メタ)アクリレート、6-ヒドロキシヘキシル(メタ)アクリレート、8-ヒドロキシオクチル(メタ)アクリレート、10-ヒドロキシデシル(メタ)アクリレート、12-ヒドロキシラウリル(メタ)アクリレート等の、ヒドロキシアルキル(メタ)アクリレートや(4-ヒドロキシメチルシクロヘキシル)-メチルアクリレート等が挙げられる。前記ヒドロキシル基含有モノマーのなかでも、耐久性の点から、2-ヒドロキシエチル(メタ)アクリレート、4-ヒドロキシブチル(メタ)アクリレートが好ましく、特に4-ヒドロキシブチル(メタ)アクリレートが好ましい。
 前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記ヒドロキシル基含有モノマーは、好ましくは0.01~7質量%であり、より好ましくは0.1~5質量%であり、更に好ましくは0.3~3質量%である。ヒドロキシル基含有モノマーの質量比率が0.01質量%未満では、粘着剤層が架橋不足になり、耐久性や粘着特性を満足できない恐れがあり、一方、7質量%を超える場合には、耐久性を満足できない恐れがある。特に、ヒドロキシル基含有モノマーは、分子間架橋剤との反応性に富むため、得られる粘着剤層の凝集性や耐熱性の向上、更にリワーク性の点で好ましく用いられる。
 前記(メタ)アクリル系ポリマーが、モノマー単位として、芳香環含有モノマーを含有することが好ましい。前記芳香環含有モノマーは、その構造中に芳香環構造を含み、かつ(メタ)アクリロイル基を含む化合物(以下、芳香環含有(メタ)アクリレートという場合がある。)であることが好ましい。芳香環としては、ベンゼン環、ナフタレン環、またはビフェニル環が挙げられる。特に、芳香環含有モノマーは、耐久性を満足し、光漏れによる表示ムラを改善することができる。
 前記芳香環含有モノマーの具体例としては、スチレン、p-tert-ブトキシスチレン、及び、p-アセトキシスチレンなどが挙げられる。
 前記芳香環含有(メタ)アクリレートの具体例としては、例えば、ベンジル(メタ)アクリレート、フェニル(メタ)アクリレート、o-フェニルフェノール(メタ)アクリレートフェノキシ(メタ)アクリレート、フェノキシエチル(メタ)アクリレート、フェノキシプロピル(メタ)アクリレート、フェノキシジエチレングリコール(メタ)アクリレート、エチレンオキサイド変性ノニルフェノール(メタ)アクリレート、エチレンオキサイド変性クレゾール(メタ)アクリレート、フェノールエチレンオキサイド変性(メタ)アクリレート、2-ヒドロキシ-3-フェノキシプロピル(メタ)アクリレート、メトキシベンジル(メタ)アクリレート、クロロベンジル(メタ)アクリレート、クレジル(メタ)アクリレート、ポリスチリル(メタ)アクリレート等のベンゼン環を有するもの;ヒドロキシエチル化β-ナフトールアクリレート、2-ナフトエチル(メタ)アクリレート、2-ナフトキシエチルアクリレート、2-(4-メトキシ-1-ナフトキシ)エチル(メタ)アクリレート等のナフタレン環を有するもの;ビフェニル(メタ)アクリレート等のビフェニル環を有するもの挙げられる。
 前記芳香環含有(メタ)アクリレートとしては、粘着特性や耐久性の点から、ベンジル(メタ)アクリレート、フェノキシエチル(メタ)アクリレートが好ましく、特にフェノキシエチル(メタ)アクリレートが好ましい。
 前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記芳香環含有モノマーは、好ましくは3~25質量%であり、より好ましく8~22質量%であり、更に好ましく12~20質量%である。芳香環含有モノマーの質量比率が前記範囲内であれば、光漏れによる表示ムラを十分に抑制でき、耐久性にも優れ、好ましい。なお、芳香環含有モノマーの質量比率が25質量%を超えると表示ムラが却って抑制が十分でなく、耐久性も低下する。
 前記(メタ)アクリル系ポリマーが、モノマー単位として、カルボキシル基含有モノマーを一般的には0.3質量%以下を含有していてもよい。前記カルボキシル基含有モノマーを含有する場合、密着性を向上させることが期待できるが、ITOに貼付する場合に要求される耐金属腐食性(例えば、耐ITO腐食性)を満足できなくなる場合があるため、前記(メタ)アクリル系ポリマーが、モノマー単位として、カルボキシル基含有モノマーを含有しないことが好ましい。
 また、前記(メタ)アクリル系ポリマーが、モノマー単位として、前記カルボキシル基含有モノマーを含有する場合、前記カルボキシル基含有モノマーとは、その構造中にカルボキシル基を含み、かつ(メタ)アクリロイル基、ビニル基等の重合性不飽和二重結合を含む化合物であることが好ましい。カルボキシル基含有モノマーの具体例としては、例えば、(メタ)アクリル酸、カルボキシエチル(メタ)アクリレート、カルボキシペンチル(メタ)アクリレート、イタコン酸、マレイン酸、フマル酸、クロトン酸等が挙げられる。前記カルボキシル基含有モノマーのなかでも、共重合性、価格、および粘着特性の観点からアクリル酸が好ましい。前記カルボキシル基含有モノマーを少量使用するのであれば、経時での接着力の上昇を抑制でき、密着性の向上を図ることができる。なお、前記カルボキシル基含有モノマーを使用する場合は、耐金属腐食性が要求されない用途に適用することが好ましい。
 前記(メタ)アクリル系ポリマー中には、前記モノマーユニットの他に、特に、他のモノマーユニットを含有することは必要とされないが、接着性や耐熱性の改善を目的に、(メタ)アクリロイル基またはビニル基等の不飽和二重結合を有する重合性の官能基を有する、1種類以上の共重合モノマーを共重合により導入することができる。
 そのような共重合モノマーの具体例としては、無水マレイン酸、無水イタコン酸等の酸無水物基含有モノマー;アクリル酸のカプロラクトン付加物;アリルスルホン酸、2-(メタ)アクリルアミド-2-メチルプロパンスルホン酸、(メタ)アクリルアミドプロパンスルホン酸、スルホプロピル(メタ)アクリレート、等のスルホン酸基含有モノマー;2-ヒドロキシエチルアクリロイルホスフェート等のリン酸基含有モノマー等が挙げられる。
 また、アミノエチル(メタ)アクリレート、N,N-ジメチルアミノエチル(メタ)アクリレート、t-ブチルアミノエチル(メタ)アクリレート等のアルキルアミノアルキル(メタ)アクリレート;メトキシエチル(メタ)アクリレート、エトキシエチル(メタ)アクリレート等のアルコキシアルキル(メタ)アクリレート;N-(メタ)アクリロイルオキシメチレンスクシンイミドやN-(メタ)アクリロイル-6-オキシヘキサメチレンスクシンイミド、N-(メタ)アクリロイル-8-オキシオクタメチレンスクシンイミド等のスクシンイミド系モノマー;N-シクロヘキシルマレイミドやN-イソプロピルマレイミド、N-ラウリルマレイミドやN-フェニルマレイミド等のマレイミド系モノマー;N-メチルイタコンイミド、N-エチルイタコンイミド、N-ブチルイタコンイミド、N-オクチルイタコンイミド、N-2-エチルヘキシルイタコンイミド、N-シクロヘキシルイタコンイミド、N-ラウリルイタコンイミド等のイタコンイミド系モノマー、等も改質目的のモノマー例として挙げられる。
 さらに改質モノマーとして、酢酸ビニル、プロピオン酸ビニル等のビニル系モノマー;アクリロニトリル、メタクリロニトリル等のシアノアクリレート系モノマー;グリシジル(メタ)アクリレート等のエポキシ基含有(メタ)アクリレート;ポリエチレングリコール(メタ)アクリレート、ポリプロピレングリコール(メタ)アクリレート、メトキシエチレングリコール(メタ)アクリレート、メトキシポリプロピレングリコール(メタ)アクリレート等のグリコール系(メタ)アクリレート;テトラヒドロフルフリル(メタ)アクリレート、フッ素(メタ)アクリレート、シリコーン(メタ)アクリレートや2-メトキシエチルアクリレート等の(メタ)アクリレートモノマー等も使用することができる。さらには、イソプレン、ブタジエン、イソブチレン、ビニルエーテル等が挙げられる。
 さらに、前記以外の共重合可能なモノマーとして、ケイ素原子を含有するシラン系モノマー等が挙げられる。シラン系モノマーとしては、例えば、3-アクリロキシプロピルトリエトキシシラン、ビニルトリメトキシシラン、ビニルトリエトキシシラン、4-ビニルブチルトリメトキシシラン、4-ビニルブチルトリエトキシシラン、8-ビニルオクチルトリメトキシシラン、8-ビニルオクチルトリエトキシシラン、10-メタクリロイルオキシデシルトリメトキシシラン、10-アクリロイルオキシデシルトリメトキシシラン、10-メタクリロイルオキシデシルトリエトキシシラン、10-アクリロイルオキシデシルトリエトキシシラン等が挙げられる。
 また、共重合モノマーとしては、トリプロピレングリコールジ(メタ)アクリレート、テトラエチレングリコールジ(メタ)アクリレート、1,6-ヘキサンジオールジ(メタ)アクリレート、ビスフェノールAジグリシジルエーテルジ(メタ)アクリレート、ネオペンチルグリコールジ(メタ)アクリレート、トリメチロールプロパントリ(メタ)アクリレート、ペンタエリスリトールトリ(メタ)アクリレート、ペンタエリスリトールテトラ(メタ)アクリレート、ジペンタエリスリトールペンタ(メタ)アクリレート、ジペンタエリスリトールヘキサ(メタ)アクリレート、カプロラクトン変性ジペンタエリスリトールヘキサ(メタ)アクリレート等の(メタ)アクリル酸と多価アルコールとのエステル化物等の(メタ)アクリロイル基、ビニル基等の不飽和二重結合を2個以上有する多官能性モノマーや、ポリエステル、エポキシ、ウレタン等の骨格にモノマー成分と同様の官能基として(メタ)アクリロイル基、ビニル基等の不飽和二重結合を2個以上付加したポリエステル(メタ)アクリレート、エポキシ(メタ)アクリレート、ウレタン(メタ)アクリレート等を用いることもできる。
 前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記共重合モノマーとしては、好ましくは0~10質量%程度であり、より好ましくは0~7質量%程度であり、さらに好ましくは0~5質量%程度である。
 前記(メタ)アクリル系ポリマーの重量平均分子量(Mw)は、90万~300万であることが好ましく、耐久性、特に耐熱性を考慮すれば、重量平均分子量は100万~280万がより好ましく、120万~260万が更に好ましく、140万~240万が特に好ましい。重量平均分子量(Mw)が90万よりも小さいと、低分子量のポリマー成分が多くなり、ゲル(粘着剤層)の架橋密度が高くなり、これに伴い、粘着剤層が硬くなり、応力緩和性が損なわれ、好ましくない。また、重量平均分子量が300万よりも大きくなると、粘度の上昇やポリマーの重合中にゲル化が生じ、好ましくない。
 前記(メタ)アクリル系ポリマーの多分散度(分子量分布、重量平均分子量(Mw)/数平均分子量(Mn))が、6以下であることが好ましく、より好ましくは2.5~5.5であり、さら好ましくは3~5である。多分散度(Mw/Mn)が6を超える場合、低分子量のポリマーが多くなり、粘着剤層のゲル分率を高くするために、多量の架橋剤を使用する必要があり、これにより、既にゲル化したポリマーに対して、余剰の架橋剤が反応し、ゲル(粘着剤層)の架橋密度が高くなり、これに伴い、粘着剤層が硬くなり、応力緩和性が損なわれ、好ましくない。また、低分子量のポリマーが多く、未架橋のポリマーやオリゴマー(ゾル分)が多くなると、被着体に接触している粘着剤層界面付近に偏析している未架橋ポリマー等により、粘着剤層中に脆弱層が形成されることが推測されるが、前記粘着剤層を加熱・加湿環境下に曝した際に、前記脆弱層付近で、粘着剤層の破壊が生じ、粘着剤層の剥がれの原因となることが推測されるため、多分散度(Mw/Mn)は6以下に調整することが好ましい。なお、重量平均分子量(Mw)、多分散度(Mw/Mn)は、GPC(ゲル・パーミエーション・クロマトグラフィー)により測定し、ポリスチレン換算により算出された値から求められる。
 このような(メタ)アクリル系ポリマーの製造は、溶液重合、塊状重合、乳化重合、各種ラジカル重合等の公知の製造方法を適宜選択でき、中でも、溶液重合は、簡便性や汎用性の点から好ましい。また、得られる(メタ)アクリル系ポリマーは、ランダム共重合体、ブロック共重合体、グラフト共重合体等いずれでもよい。
 なお、溶液重合においては、重合溶媒として、例えば、酢酸エチル、トルエン等が用いられる。具体的な溶液重合例としては、反応は窒素等の不活性ガス気流下で、重合開始剤を加え、通常、50~70℃程度で、10分~30時間程度の反応条件で行われる。特に重合時間を30分程度と短くすることにより、重合後期に生成する低分子量のオリゴマーの生成を抑制することで、粘着剤の接着信頼性を向上することができる。
 ラジカル重合に用いられる重合開始剤、連鎖移動剤、乳化剤等は特に限定されず適宜選択して使用することができる。なお、(メタ)アクリル系ポリマーの重量平均分子量は、重合開始剤、連鎖移動剤の使用量、反応条件により制御可能であり、これらの種類に応じて適宜のその使用量が調整される。
 <重合開始剤>
 重合開始剤としては、例えば、2,2’-アゾビスイソブチロニトリル、2,2’-アゾビス(2-アミジノプロパン)ジヒドロクロライド、2,2’-アゾビス[2-(5-メチル-2-イミダゾリン-2-イル)プロパン]ジヒドロクロライド、2,2’-アゾビス(2-メチルプロピオンアミジン)二硫酸塩、2,2’-アゾビス(N,N’-ジメチレンイソブチルアミジン)、2,2’-アゾビス[N-(2-カルボキシエチル)-2-メチルプロピオンアミジン]ハイドレート(和光純薬社製、VA-057)等のアゾ系開始剤、過硫酸カリウム、過硫酸アンモニウム等の過硫酸塩、ジ(2-エチルヘキシル)パーオキシジカーボネート、ジ(4-t-ブチルシクロヘキシル)パーオキシジカーボネート、ジ-sec-ブチルパーオキシジカーボネート、t-ブチルパーオキシネオデカノエート、t-ヘキシルパーオキシピバレート、t-ブチルパーオキシピバレート、ジラウロイルパーオキシド、ジ-n-オクタノイルパーオキシド、1,1,3,3-テトラメチルブチルパーオキシ-2-エチルヘキサノエート、ジ(4-メチルベンゾイル)パーオキシド、ジベンゾイルパーオキシド、t-ブチルパーオキシイソブチレート、1,1-ジ(t-ヘキシルパーオキシ)シクロヘキサン、t-ブチルハイドロパーオキシド、過酸化水素等の過酸化物系開始剤、過硫酸塩と亜硫酸水素ナトリウムの組み合わせ、過酸化物とアスコルビン酸ナトリウムの組み合わせ等の過酸化物と還元剤とを組み合わせたレドックス系開始剤等を挙げることができるが、これらに限定されるものではない。
 前記重合開始剤は、単独で使用してもよく、また2種以上を混合して使用してもよいが、全体としての含有量はモノマー成分の全量100質量部に対して、0.005~1質量部程度であることが好ましく、0.02~0.5質量部程度であることがより好ましい。
 なお、前記重合開始剤として、例えば、2,2’-アゾビスイソブチロニトリルを用いて、前記重量平均分子量(Mw)や多分散度(Mw/Mn)の(メタ)アクリル系ポリマーを製造するには、重合開始剤の使用量は、モノマー成分の全量100質量部に対して、0.06~0.2質量部程度とするのが好ましく、さらには0.08~0.175質量部程度とするのが好ましい。
 前記連鎖移動剤としては、例えば、ラウリルメルカプタン、グリシジルメルカプタン、メルカプト酢酸、2-メルカプトエタノール、チオグリコール酸、チオグルコール酸2-エチルヘキシル、2,3-ジメルカプト-1-プロパノール等が挙げられる。連鎖移動剤は、単独で使用してもよく、また2種以上を混合して使用してもよいが、全体としての含有量はモノマー成分の全量100質量部に対して、0.1質量部程度以下である。
 また、乳化重合する場合に用いる乳化剤としては、例えば、ラウリル硫酸ナトリウム、ラウリル硫酸アンモニウム、ドデシルベンゼンスルホン酸ナトリウム、ポリオキシエチレンアルキルエーテル硫酸アンモニウム、ポリオキシエチレンアルキルフェニルエーテル硫酸ナトリウム等のアニオン系乳化剤、ポリオキシエチレンアルキルエーテル、ポリオキシエチレンアルキルフェニルエーテル、ポリオキシエチレン脂肪酸エステル、ポリオキシエチレン-ポリオキシプロピレンブロックポリマー等のノニオン系乳化剤等が挙げられる。これらの乳化剤は、単独で用いてもよく2種以上を併用してもよい。
 さらに、前記乳化剤として、プロペニル基、アリルエーテル基等のラジカル重合性官能基が導入された反応性乳化剤を用いることができ、具体的には、アクアロンHS-10、HS-20、KH-10、BC-05、BC-10、BC-20(以上、いずれも第一工業製薬社製)、アデカリアソープSE10N(旭電化工社製)等が挙げられる。反応性乳化剤は、重合後にポリマー鎖に取り込まれるため、耐水性がよくなり好ましい。乳化剤の使用量は、モノマー成分の全量100質量部に対して、0.3~5質量部、重合安定性や機械的安定性から0.5~1質量部がより好ましい。
 <架橋剤>
 本発明の光学フィルム用粘着剤組成物は、架橋剤を含有することを特徴とし、好ましくはイソシアネート系架橋剤および/または過酸化物系架橋剤を含有し、より好ましくはイソシアネート系架橋剤および過酸化物系架橋剤を併用して含有することである。イソシアネート系架橋剤や過酸化物系架橋剤を使用することにより、高分子量の(メタ)アクリル系ポリマーを調製でき、応力緩和性に優れた粘着剤層が得られ、耐久性試験での剥がれを抑制できるため、好ましい。特に、過酸化物系架橋剤を用いることにより、剥がれにくくなり、好ましい態様となる。また、実用上問題はないが、イソシアネート系架橋剤を単独で用いると、粘着剤の架橋に時間がかかり、生産性が低下する恐れがある。
 前記イソシアネート系架橋剤としては、イソシアネート基を少なくとも2つ有する化合物を用いることができる。たとえば、一般にウレタン化反応に用いられる公知の脂肪族ポリイソシアネート、脂環族ポリイソシアネート、芳香族ポリイソシアネート等が用いられる。
 前記脂肪族ポリイソシアネートとしては、例えば、トリメチレンジイソシアネート、テトラメチレンジイソシアネート、ヘキサメチレンジイソシアネート、ペンタメチレンジイソシアネート、1,2-プロピレンジイソシアネート、1,3-ブチレンジイソシアネート、ドデカメチレンジイソシアネート、2,4,4-トリメチルヘキサメチレンジイソシアネート等が挙げられる。
 前記脂環族イソシアネートとしては、例えば、1,3-シクロペンテンジイソシアネート、1,3-シクロヘキサンジイソシアネート、1,4-シクロヘキサンジイソシアネート、イソホロンジイソシアネート、水素添加ジフェニルメタンジイソシアネート、水素添加キシリレンジイソシアネート、水素添加トリレンジイソシアネート水素添加テトラメチルキシリレンジイソシアネート等が挙げられる。
 前記芳香族ジイソシアネートとしては、例えば、フェニレンジイソシアネート、2,4-トリレンジイソソアネート、2,6-トリレンジイソソアネート、2,2’-ジフェニルメタンジイソシアネート、4,4’-ジフェニルメタンジイソシアネート、4,4’-トルイジンジイソシアネート、4,4’-ジフェニルエーテルジイソシアネート、4,4’-ジフェニルジイソシアネート、1,5-ナフタレンジイソシアネート、キシリレンジイソシアネート等が挙げられる。
 また、前記イソシアネート系架橋剤としては、前記ジイソシアネートの多量体(2量体、3量体、5量体等)、トリメチロールプロパン等の多価アルコールと反応させたウレタン変性体、ウレア変性体、ビウレット変性体、アルファネート変性体、イソシアヌレート変性体、カルボジイミド変性体等が挙げられる。
 前記イソシアネート系架橋剤の市販品としては、例えば、商品名「ミリオネートMT」「ミリオネートMTL」「ミリオネートMR-200」「ミリオネートMR-400」「コロネートL」「コロネートHL」「コロネートHX」[以上、東ソー社製];商品名「タケネートD-110N」「タケネートD-120N」「タケネートD-140N」「タケネートD-160N」「タケネートD-165N」「タケネートD-170HN」「タケネートD-178N」「タケネート500」「タケネート600」[以上、三井化学社製];等が挙げられる。これらの化合物は単独で使用してもよく、また2種以上を混合して使用してもよい。
 前記イソシアネート系架橋剤としては、脂肪族ポリイソシアネートおよびその変性体である脂肪族ポリイソシアネート系化合物が好ましい。脂肪族ポリイソシアネート系化合物は、他のイソシアネート系架橋剤に比べて、架橋構造が柔軟性に富み、光学フィルムの膨張/収縮に伴う応力を緩和しやすく、耐久性試験で剥がれが発生しにくい。脂肪族ポリイソシアネート系化合物としては、特に、ヘキサメチレンジイソシアネートおよびその変性体が好ましい。
 前記過酸化物系架橋剤(単に、過酸化物という場合がある。)としては、加熱または光照射によりラジカル活性種を発生して粘着剤組成物のベースポリマー((メタ)アクリル系ポリマー)の架橋を進行させるものであれば、適宜使用可能であるが、作業性や安定性を勘案して、1分間半減期温度が80~160℃である過酸化物を使用することが好ましく、90~140℃である過酸化物を使用することがより好ましい。
 用いることができる過酸化物としては、たとえば、ジ(2-エチルヘキシル)パーオキシジカーボネート(1分間半減期温度:90.6℃)、ジ(4-t-ブチルシクロヘキシル)パーオキシジカーボネート(1分間半減期温度:92.1℃)、ジ-sec-ブチルパーオキシジカーボネート(1分間半減期温度:92.4℃)、t-ブチルパーオキシネオデカノエート(1分間半減期温度:103.5℃)、t-ヘキシルパーオキシピバレート(1分間半減期温度:109.1℃)、t-ブチルパーオキシピバレート(1分間半減期温度:110.3℃)、ジラウロイルパーオキシド(1分間半減期温度:116.4℃)、ジ-n-オクタノイルパーオキシド(1分間半減期温度:117.4℃)、1,1,3,3-テトラメチルブチルパーオキシ-2-エチルヘキサノエート(1分間半減期温度:124.3℃)、ジ(4-メチルベンゾイル)パーオキシド(1分間半減期温度:128.2℃)、ジベンゾイルパーオキシド(1分間半減期温度:130.0℃)、t-ブチルパーオキシイソブチレート(1分間半減期温度:136.1℃)、1,1-ジ(t-ヘキシルパーオキシ)シクロヘキサン(1分間半減期温度:149.2℃)等が挙げられる。なかでも特に架橋反応効率が優れることから、ジ(4-t-ブチルシクロヘキシル)パーオキシジカーボネート(1分間半減期温度:92.1℃)、ジラウロイルパーオキシド(1分間半減期温度:116.4℃)、ジベンゾイルパーオキシド(1分間半減期温度:130.0℃)等が好ましく用いられる。
 なお、過酸化物の半減期とは、過酸化物の分解速度を表す指標であり、過酸化物の残存量が半分になるまでの時間をいう。任意の時間で半減期を得るための分解温度や、任意の温度での半減期時間に関しては、メーカーカタログ等に記載されており、たとえば、日本油脂株式会社の「有機過酸化物カタログ第9版(2003年5月)」等に記載されている。
 なお、反応処理後の残存した過酸化物分解量の測定方法としては、たとえば、HPLC(高速液体クロマトグラフィー)により測定することができる。
 より具体的には、たとえば、反応処理後の粘着剤組成物を約0.2gずつ取り出し、酢酸エチル10mLに浸漬し、振とう機で25℃下、120rpmで3時間振とう抽出した後、室温で3日間静置する。次いで、アセトニトリル10mL加えて、25℃下、120rpmで30分振とうし、メンブランフィルター(0.45μm)によりろ過して得られた抽出液約10μLをHPLCに注入して分析し、反応処理後の過酸化物量とすることができる。
 前記架橋剤の使用量は、前記(メタ)アクリル系ポリマー100質量部に対して、0.01~3質量部が好ましく、さらには0.03~2質量部が好ましく、さらには0.05~1質量部が好ましい。なお、架橋剤が0.01質量部未満では、粘着剤層が架橋不足になり、耐久性や粘着特性を満足できないおそれがあり、一方、3質量部より多いと、粘着剤層が硬くなりすぎて耐久性が低下する傾向が見られる。
 前記イソシアネート系架橋剤と過酸化物系架橋剤の配合比(イソシアネート系架橋剤:過酸化物系架橋剤)は、0:100~50:50が好ましく、さらには0:100~40:60が好ましい。
 本発明の光学フィルム用粘着剤組成物には、シランカップリング剤を含有することができる。シランカップリング剤を用いることにより、耐久性を向上させることができる。シランカップリング剤としては、具体的には、たとえば、3-グリシドキシプロピルトリメトキシシラン、3-グリシドキシプロピルトリエトキシシラン、3-グリシドキシプロピルメチルジエトキシシラン、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン等のエポキシ基含有シランカップリング剤、3-アミノプロピルトリメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルメチルジメトキシシラン、3-トリエトキシシリル-N-(1,3-ジメチルブチリデン)プロピルアミン、N-フェニル-γ-アミノプロピルトリメトキシシラン等のアミノ基含有シランカップリング剤、3-アクリロキシプロピルトリメトキシシラン、3-メタクリロキシプロピルトリエトキシシラン等の(メタ)アクリル基含有シランカップリング剤、3-イソシアネートプロピルトリエトキシシラン等のイソシアネート基含有シランカップリング剤等が挙げられる。前記例示のシランカップリング剤としては、エポキシ基含有シランカップリング剤が好ましい。
 また、シランカップリング剤として、分子内に複数のアルコキシシリル基を有するものを用いることもできる。具体的には、たとえば、信越化学社製X-41-1053、X-41-1059A、X-41-1056、X-41-1805、X-41-1818、X-41-1810、X-40-2651などが挙げられる。これらの分子内に複数のアルコキシシリル基を有するシランカップリング剤は、揮発しにくく、アルコキシシリル基を複数有することから耐久性向上に効果的であり好ましい。また、分子内に複数のアルコキシシリル基を有するシランカップリング剤は、分子内にエポキシ基を有するものが好ましく、エポキシ基は分子内に複数有することがさらに好ましい。分子内に複数のアルコキシシリル基を有し、かつエポキシ基を有するシランカップリング剤は耐久性が良好な傾向がある。分子内に複数のアルコキシシリル基を有し、かつエポキシ基を有するシランカップリング剤の具体例としては、信越化学社製X-41-1053、X-41-1059A、X-41-1056が挙げられ、特に、エポキシ基含有量の多い、信越化学社製X-41-1056が好ましい。
 前記シランカップリング剤は、単独で使用してもよく、また2種以上を混合して使用してもよいが、全体としての含有量は前記(メタ)アクリル系ポリマー100質量部に対し、前記シランカップリング剤として0.001~5質量部が好ましく、0.01~1質量部がより好ましく、0.02~1質量部が更に好ましく、0.05~0.6質量部が特に好ましい。前記範囲内であれば、耐久性を向上させ、ガラスなどへの接着力を適度に保持する量となり、好ましい。
 さらに、前記光学フィルム用粘着剤組成物には、特性を損なわない範囲内において、その他の公知の添加剤を含有していてもよく、たとえば、帯電防止剤(イオン液体やアルカリ金属塩などのイオン性化合物)、着色剤、顔料等の粉体、染料、界面活性剤、可塑剤、粘着性付与剤、表面潤滑剤、レベリング剤、軟化剤、酸化防止剤、老化防止剤、光安定剤、紫外線吸収剤、重合禁止剤、無機または有機の充填剤、金属粉、粒子状、箔状物等を使用する用途に応じて適宜添加することができる。また、制御できる範囲内で、還元剤を加えてのレドックス系を採用してもよい。これら添加剤は、前記(メタ)アクリル系ポリマー100質量部に対して5質量部以下、さらには3質量部以下、さらには1質量部以下の範囲で用いるのが好ましい。
 <粘着剤層>
 前記光学フィルム用粘着剤組成物により、光学フィルム用粘着剤層を形成することができ、粘着剤層の形成にあたっては、架橋剤全体の使用量を調整することと共に、架橋処理温度や架橋処理時間の影響を十分考慮することが好ましい。
 使用する架橋剤によって架橋処理温度や架橋処理時間は、調整が可能である。架橋処理温度は170℃以下であることが好ましい。
 また、かかる架橋処理は、粘着剤層の乾燥工程時の温度で行ってもよいし、乾燥工程後に別途架橋処理工程を設けて行ってもよい。
 また、架橋処理時間に関しては、生産性や作業性を考慮して設定することができるが、通常0.2~20分間程度であり、0.5~10分間程度であることが好ましい。
 <粘着剤層付光学フィルム>
 本発明の粘着剤層付光学フィルムは、光学フィルムの少なくとも片面に、前記光学フィルム用粘着剤層を形成したものであることが好ましい。前記光学フィルム用粘着剤層を用いた粘着剤層付光学フィルムは、加熱・加湿条件下に曝された場合であっても、発泡や剥がれなどに起因する表示ムラを抑制でき、有用である。なお、前記光学フィルムとしては、偏光フィルム(偏光板)、位相差フィルム、光学補償フィルム、輝度向上フィルム、さらにはこれらが積層されているものを用いることができる。
 粘着剤層を形成する方法としては、例えば、前記粘着剤組成物を剥離処理したセパレータ等に塗布し、重合溶剤等を乾燥除去して粘着剤層を形成した後に光学フィルムに転写する方法、または光学フィルムに前記粘着剤組成物を塗布し、重合溶剤等を乾燥除去して粘着剤層を光学フィルムに形成する方法等により作製される。なお、粘着剤の塗布にあたっては、適宜に、重合溶剤以外の一種以上の溶剤を新たに加えてもよい。
 <セパレータ>
 剥離処理したセパレータとしては、シリコーン剥離ライナーが好ましく用いられる。このようなライナー上に本発明の粘着剤組成物を塗布、乾燥させて粘着剤層を形成する工程において、粘着剤を乾燥させる方法としては、目的に応じて、適宜、適切な方法が採用され得る。好ましくは、前記粘着剤組成物を塗布した膜(塗布膜)を加熱乾燥する方法が用いられる。加熱乾燥温度は、好ましくは40~200℃であり、さらに好ましくは、50~180℃であり、特に好ましくは70~170℃である。加熱温度を前記の範囲とすることによって、優れた粘着特性を有する粘着剤を得ることができる。
 乾燥時間は、適宜、適切な時間が採用され得る。前記乾燥時間は、好ましくは5秒~20分、さらに好ましくは5秒~10分、特に好ましくは、10秒~5分である。
 また、光学フィルムの表面に、アンカー層を形成したり、コロナ処理、プラズマ処理等の各種易接着処理を施した後に粘着剤層を形成することができる。また、粘着剤層の表面には易接着処理をおこなってもよい。
 前記粘着剤層の形成方法としては、各種方法が用いられる。具体的には、例えば、ロールコート、キスロールコート、グラビアコート、リバースコート、ロールブラッシュ、スプレーコート、ディップロールコート、バーコート、ナイフコート、エアーナイフコート、カーテンコート、リップコート、ダイコーター等による押出しコート法等の方法が挙げられる。
 前記粘着剤層の厚さは、特に制限されず、例えば、1~100μm程度である。好ましくは、2~50μm、より好ましくは2~40μmであり、さらに好ましくは、5~35μmである。
 前記粘着剤層が露出する場合には、実用に供されるまで剥離処理したシート(セパレータ)で粘着剤層を保護してもよい。
 前記セパレータの構成材料としては、例えば、ポリエチレン、ポリプロピレン、ポリエチレンテレフタレート、ポリエステルフィルム等のプラスチックフィルム、紙、布、不織布等の多孔質材料、ネット、発泡シート、金属箔、およびこれらのラミネート体等の適宜な薄葉体等を挙げることができるが、表面平滑性に優れる点からプラスチックフィルムが好適に用いられる。
 前記プラスチックフィルムとしては、前記粘着剤層を保護し得るフィルムであれば特に限定されず、例えば、ポリエチレンフィルム、ポリプロピレンフィルム、ポリブテンフィルム、ポリブタジエンフィルム、ポリメチルペンテンフイルム、ポリ塩化ビニルフィルム、塩化ビニル共重合体フィルム、ポリエチレンテレフタレートフィルム、ポリブチレンテレフタレートフィルム、ポリウレタンフィルム、エチレン-酢酸ビニル共重合体フィルム等が挙げられる。
 前記セパレータの厚みは、通常5~200μm、好ましくは5~100μm程度である。前記セパレータには、必要に応じて、シリコーン系、フッ素系、長鎖アルキル系もしくは脂肪酸アミド系の離型剤、シリカ粉等による離型および防汚処理や、塗布型、練り込み型、蒸着型等の帯電防止処理もすることもできる。特に、前記セパレータの表面にシリコーン処理、長鎖アルキル処理、フッ素処理等の剥離処理を適宜おこなうことにより、前記粘着剤層からの剥離性をより高めることができる。
 なお、前記の粘着剤層付光学フィルムの作製にあたって用いた、剥離処理したシートは、そのまま粘着剤層付光学フィルムのセパレータとして用いることができ、工程面における簡略化ができる。
 <画像表示装置>
 本発明において、前記粘着剤層付光学フィルムを少なくとも1つ用いた画像表示装置とすることもできる。前記光学フィルムとしては、液晶表示装置等の画像表示装置の形成に用いられるものが使用され、その種類は特に制限されない。例えば、前記光学フィルムとしては偏光フィルムが挙げられる。前記偏光フィルムは、偏光子を含み、偏光子の片面または両面に透明保護フィルムを有するものを用いることができる。
 偏光子は、特に限定されず、各種のものを使用できる。偏光子としては、例えば、ポリビニルアルコール系フィルム、部分ホルマール化ポリビニルアルコール系フィルム、エチレン・酢酸ビニル共重合体系部分ケン化フィルム等の親水性高分子フィルムに、ヨウ素や二色性染料の二色性物質を吸着させて一軸延伸したもの、ポリビニルアルコールの脱水処理物やポリ塩化ビニルの脱塩酸処理物等ポリエン系配向フィルム等が挙げられる。これらの中でも、ポリビニルアルコール系フィルムとヨウ素等の二色性物質からなる偏光子が好適である。
 ポリビニルアルコール系フィルムをヨウ素で染色し一軸延伸した偏光子は、例えば、ポリビニルアルコール系フィルムをヨウ素の水溶液に浸漬することによって染色し、元長の3~7倍に延伸することで作成することができる。必要に応じてホウ酸や硫酸亜鉛、塩化亜鉛等を含んでいても良いヨウ化カリウム等の水溶液に浸漬することもできる。さらに必要に応じて染色前にポリビニルアルコール系フィルムを水に浸漬して水洗してもよい。ポリビニルアルコール系フィルムを水洗することでポリビニルアルコール系フィルム表面の汚れやブロッキング防止剤を洗浄することができるほかに、ポリビニルアルコール系フィルムを膨潤させることで染色のムラ等の不均一を防止する効果もある。延伸はヨウ素で染色した後に行っても良いし、染色しながら延伸しても良いし、また延伸してからヨウ素で染色しても良い。ホウ酸やヨウ化カリウム等の水溶液や水浴中でも延伸することができる。
 前記偏光子の厚みとしては、5~40μmであることが好ましい。薄型化の観点からは、前記厚みは30μm以下がより好ましく、25μm以下が更に好ましい。このような薄型の偏光子は、厚みムラが少なく、視認性が優れており、また寸法変化が少ないため、加熱・加湿条件下においても、耐久性に優れ、発泡や剥がれが生じにくくなり、さらには偏光フィルムとしての厚みも薄型化が図れる点が好ましい。
 薄型の偏光子としては、代表的には、特開昭51-069644号公報や特開2000-338329号公報や、WO2010/100917号パンフレット、PCT/JP2010/001460の明細書、または特願2010-269002号明細書や特願2010-263692号明細書に記載されている薄型偏光膜を挙げることができる。これら薄型偏光膜は、ポリビニルアルコール系樹脂(以下、PVA系樹脂ともいう)層と延伸用樹脂基材を積層体の状態で延伸する工程と染色する工程を含む製法による得ることができる。この製法であれば、PVA系樹脂層が薄くても、延伸用樹脂基材に支持されていることにより延伸による破断等の不具合なく延伸することが可能となる。
 前記薄型偏光膜としては、積層体の状態で延伸する工程と染色する工程を含む製法の中でも、高倍率に延伸できて偏光性能を向上させることのできる点で、WO2010/100917号パンフレット、PCT/JP2010/001460の明細書、または特願2010-269002号明細書や特願2010-263692号明細書に記載のあるようなホウ酸水溶液中で延伸する工程を含む製法で得られるものが好ましく、特に特願2010-269002号明細書や特願2010-263692号明細書に記載のあるホウ酸水溶液中で延伸する前に補助的に空中延伸する工程を含む製法により得られるものが好ましい。
 透明保護フィルムを構成する材料としては、例えば透明性、機械的強度、熱安定性、水分遮断性、等方性等に優れる熱可塑性樹脂が用いられる。このような熱可塑性樹脂の具体例としては、トリアセチルセルロース等のセルロース樹脂、ポリエステル樹脂、ポリエーテルスルホン樹脂、ポリスルホン樹脂、ポリカーボネート樹脂、ポリアミド樹脂、ポリイミド樹脂、ポリオレフィン樹脂、(メタ)アクリル樹脂、環状ポリオレフィン樹脂(ノルボルネン系樹脂)、ポリアリレート樹脂、ポリスチレン樹脂、ポリビニルアルコール樹脂、およびこれらの混合物が挙げられる。なお、偏光子の片側には、透明保護フィルムが接着剤層により貼り合わされるが、他の片側には、透明保護フィルムとして、(メタ)アクリル系、ウレタン系、アクリルウレタン系、エポキシ系、シリコーン系等の熱硬化性樹脂または紫外線硬化型樹脂を用いることができる。透明保護フィルム中には任意の適切な添加剤が1種類以上含まれていてもよい。添加剤としては、例えば、紫外線吸収剤、酸化防止剤、滑剤、可塑剤、離型剤、着色防止剤、難燃剤、核剤、帯電防止剤、顔料、着色剤等が挙げられる。透明保護フィルム中の前記熱可塑性樹脂の含有量は、好ましくは50~100質量%、より好ましくは50~99質量%、さらに好ましくは60~98質量%、特に好ましくは70~97質量%である。透明保護フィルム中の前記熱可塑性樹脂の含有量が50質量%未満の場合、熱可塑性樹脂が本来有する高透明性等が十分に発現できないおそれがある。
 前記偏光子と透明保護フィルムの貼り合わせに用いる接着剤は光学的に透明であれば、特に制限されず水系、溶剤系、ホットメルト系、ラジカル硬化型、カチオン硬化型の各種形態のものが用いられるが、水系接着剤またはラジカル硬化型接着剤が好適である。
 また、光学フィルムとしては、例えば反射板や反透過板、位相差フィルム(1/2や1/4等の波長板を含む)、視覚補償フィルム、輝度向上フィルム等の液晶表示装置等の形成に用いられることのある光学層となるものが挙げられる。これらは単独で光学フィルムとして用いることができる他、前記偏光フィルムに、実用に際して積層して、1層または2層以上用いることができる。
 偏光フィルムに前記光学層を積層した光学フィルムは、液晶表示装置等の製造過程で順次別個に積層する方式にても形成することができるが、予め積層して光学フィルムとしたものは、品質の安定性や組立作業等に優れていて液晶表示装置等の製造工程を向上させうる利点がある。積層には粘着層等の適宜な接着手段を用いうる。前記の偏光フィルムと他の光学層の接着に際し、それらの光学軸は目的とする位相差特性等に応じて適宜な配置角度とすることができる。
 本発明の粘着剤層付光学フィルムは液晶表示装置等の各種画像表示装置の形成等に好ましく用いることができる。液晶表示装置の形成は、従来に準じて行いうる。すなわち液晶表示装置は一般に、液晶セル等の表示パネルと粘着剤層付光学フィルム、及び必要に応じての照明システム等の構成部品を適宜に組み立てて駆動回路を組み込むこと等により形成されるが、本発明においては本発明による粘着剤層付光学フィルムを用いる点を除いて特に限定は無く、従来に準じうる。液晶セルについても、例えばTN型やSTN型、π型、VA型、IPS型等の任意なタイプ等のものを用いうる。
 液晶セル等の表示パネルの片側又は両側に粘着剤層付光学フィルムを配置した液晶表示装置や、照明システムにバックライトあるいは反射板を用いたもの等の適宜な液晶表示装置を形成することができる。その場合、本発明による粘着剤層付光学フィルムは液晶セル等の表示パネルの片側又は両側に設置することができる。両側に光学フィルムを設ける場合、それらは同じものであっても良いし、異なるものであっても良い。さらに、液晶表示装置の形成に際しては、例えば拡散層、アンチグレア層、反射防止膜、保護板、プリズムアレイ、レンズアレイシート、光拡散シート、バックライト等の適宜な部品を適宜な位置に1層又は2層以上配置することができる。
 以下に、実施例によって本発明を具体的に説明するが、本発明はこれら実施例によって限定されるものではない。なお、各例中の部および%はいずれも質量基準である。以下に特に規定のない室温放置条件は全て23℃×65%RHである。
 <(メタ)アクリル系ポリマーの重量平均分子量(Mw)の測定>
 (メタ)アクリル系ポリマーの重量平均分子量(Mw)は、GPC(ゲル・パーミエーション・クロマトグラフィー)により測定した。なお、(メタ)アクリル系ポリマーの多分散度(Mw/Mn、分子量分布)についても、同様に測定した。

 <偏光フィルム(偏光板)の作成>
 厚さ60μmのポリビニルアルコールフィルムを、速度比の異なるロール間において、30℃、0.3%濃度のヨウ素溶液中で1分間染色しながら、3倍まで延伸した。その後、60℃、4%濃度のホウ酸、10%濃度のヨウ化カリウムを含む水溶液中に0.5分間浸漬しながら総合延伸倍率が6倍まで延伸した。次いで、30℃、1.5%濃度のヨウ化カリウムを含む水溶液中に10秒間浸漬することで洗浄した後、50℃で4分間乾燥を行い、厚さ22μmの偏光子を得た。当該偏光子の両面に、けん化処理した厚さ40μmのトリアセチルセルロース(TAC)フィルムをポリビニルアルコール系接着剤により貼り合せて偏光フィルム(偏光板)を作成した。
 <実施例1>
 ((メタ)アクリル系ポリマー(A1)の調製)
 撹持羽根、温度計、窒素ガス導入管、冷却器を備えた4つ口フラスコに、2-メトキシエチルアクリレート20部、ブチルアクリレート62.1部、4-ヒドロキシブチルアクリレート1部、フェノキシエチルアクリレート16部、N-ビニル-ピロリドン0.9部を含有するモノマー混合物を仕込んだ。さらに、前記モノマー混合物(固形分)100部に対して、重合開始剤として2,2'-アゾビスイソブチロニトリル0.1部を酢酸エチル85部、トルエン15部と共に仕込み、緩やかに撹枠しながら窒素ガスを導入して窒素置換した後、フラスコ内の液温を55℃付近に保って6時間重合反応を行って、重量平均分子量(Mw)216万、多分散度(Mw/Mn)4.6の(メタ)アクリル系ポリマー(A1)の溶液を調製した。
 (粘着剤組成物の調製)
 得られた前記(メタ)アクリル系ポリマー(A1)の溶液の固形分100部に対して、イソシアネート系架橋剤(三井化学社製のタケネートD-160N、トリメチロールプロパンヘキサメチレンジイソシアネート)0.1部、及び、過酸化物系架橋剤(日本油脂社製のナイパーBMT、ベンゾイルパーオキサイド)0.3部、シランカップリング剤(信越化学社製のX-41-1810、チオール基含有シリケートオリゴマー)0.1部を配合して、アクリル系粘着剤組成物の溶液を調製した。
 (粘着剤層付偏光フィルムの作製)
 次いで、前記アクリル系粘着剤組成物の溶液を、シリコーン系剥離剤で処理されたポリエチレンテレフタレートフィルム(セパレータフィルム:三菱化学ポリエステルフィルム(株)製、MRF38)の片面に、乾燥後の粘着剤層の厚さが20μmになるように塗布し、155℃で1分間乾燥を行い、セパレータフィルムの表面に粘着剤層を形成した。次いで、作成した前記偏光フィルムに、セパレータフィルム上に形成した粘着剤層を転写して、粘着剤層付偏光フィルムを作製した。
 ((メタ)アクリル系ポリマー(A2)~(A8)の調製)
 ((メタ)アクリル系ポリマー(A1)の調製)において、仕込みのモノマー組成を表1に示すように変更した以外は、その他は同様にして、(メタ)アクリル系ポリマー(A2)~(A8)の溶液を調製した。
 ((メタ)アクリル系ポリマー(A9)の調製)
 ((メタ)アクリル系ポリマー(A1)の調製)において、仕込みのモノマー組成を表1に示すように、ブチルアクリレート76部、フェノキシエチルアクリレート16部、N-ビニル-ピロリドン7部、4-ヒドロキシブチルアクリレート1部とし、その他は同様にして、(メタ)アクリル系ポリマー(A9)の溶液を調製した。
 ((メタ)アクリル系ポリマー(A10)の調製)
 ((メタ)アクリル系ポリマー(A1)の調製)において、仕込みのモノマー組成を表1に示すように、2-メトキシエチルアクリレート50部、ブチルアクリレート49部、4-ヒドロキシブチルアクリレート1部とし、その他は同様にして、(メタ)アクリル系ポリマー(A10)の溶液を調製した。
 ((メタ)アクリル系ポリマー(A11)の調製)
 ((メタ)アクリル系ポリマー(A1)の調製)において、仕込みのモノマー組成を表1に示すように、2-メトキシエチルアクリレート90部、ブチルアクリレート9部、4-ヒドロキシブチルアクリレート1部とし、その他は同様にして、(メタ)アクリル系ポリマー(A11)の溶液を調製した。
 ((メタ)アクリル系ポリマー(A12)の調製)
 ((メタ)アクリル系ポリマー(A1)の調製)において、仕込みのモノマー組成を表1に示すように、2-メトキシエチルアクリレート15部、ブチルアクリレート63部、フェノキシエチルアクリレート16部、アクリル酸5部、4-ヒドロキシブチルアクリレート1部とし、その他は同様にして、(メタ)アクリル系ポリマー(A12)の溶液を調製した。
 <実施例2~10、比較例1~4>
 実施例2~10、及び比較例1~4においては、実施例1と同様に、表1に示すように、モノマーの種類、その使用割合を変え、また製造条件を制御して、表1に示すポリマー物性(重量平均分子量(Mw)、多分散度(Mw/Mn))の(メタ)アクリル系ポリマー(A2)~(A12)の溶液を調製した。
 また、得られた各(メタ)アクリル系ポリマーの溶液に対して、表1に示すように、実施例1と同様にして、アクリル系粘着剤組成物の溶液を調製した。なお、表中に配合量の記載がない重合開始剤やシランカップリング剤については、実施例1と同量を使用した。
 更に、前記アクリル系粘着剤組成物の溶液を用いて、表1に示すように、実施例1と同様にして、粘着剤層付偏光フィルムを作製した。
 前記実施例および比較例で得られた粘着剤層付偏光フィルムについて、以下の評価を行った。評価結果を表2に示す。
 <耐久性試験>
 前記実施例および比較例で得られた粘着剤層付偏光フィルムを15インチサイズに切断したものをサンプルとした。当該サンプルを、厚さ0.7mmの無アルカリガラス(コーニング社製、EG-XG)にSn比率3%で膜厚20nmになるよう製膜したITOガラス(ジオマテック(株)製)、及び、厚さ0.7mmの無アルカリガラス(コーニング社製、EG-XG)にラミネーターを用いて貼着した。次いで、50℃、0.5MPaで15分間オートクレーブ処理して、前記サンプルを完全に被着体に密着させた。かかる処理の施されたサンプルに、105℃、及び、65℃×95%RHの各雰囲気下で、500時間処理を施した後、偏光フィルムと、上記ITOガラス、及び、無アルカリガラスの間の外観を下記基準で目視にて評価した。
 (評価基準)
 ◎:発泡、剥がれ等の外観上の変化が全くなし。実用上問題なし。
 ○:わずかながら端部に剥がれ、または発泡があるが、実用上問題なし。
 △:端部に剥がれ、または発泡があるが、特別な用途でなければ、実用上問題なし。
 ×:端部に著しい剥がれあり、実用上問題あり。
 <リワーク性>
 粘着剤層付偏光フィルムを、縦120mm×横25mmに裁断したものをサンプルとした。当該サンプルを、厚さ0.7mmの無アルカリガラス(コーニング社製、EG-XG)にSn比率3%で膜厚20nmになるよう製膜したITOガラス(ジオマテック(株)製)に、ラミネーターを用いて貼り付け、次いで50℃、5atmで15分間オートクレーブ処理して完全に密着させた後、かかるサンプルの接着力を測定した。接着力は、かかるサンプルを引張り試験機(オートグラフSHIMAZU AG-1 10KN)にて、剥離角度90°、剥離速度300mm/minで引き剥がす際の接着力(N/25mm、測定長80mm)を測定することにより求めた。測定は、2回行い、その平均値を測定値とした。
 (評価基準)
 ◎:接着力10N未満(実用上問題なし)
 〇:接着力10~13N未満(実用上問題なし)
 △:接着力13~16N未満(実用上問題なし)
 ×:接着力16N以上(実用上問題あり)
 <耐金属腐食性(耐ITO腐食性)>
 粘着剤層付偏光フィルムを15mm×15mmに切断したものをサンプルとした。当該サンプルをSn比率3%で膜厚20nmになるよう製膜したITOガラス(ジオマテック(株)製)20mm×20mmの中央部に貼り合わせた後、50℃、5atmで15分間オートクレーブ処理したものを耐腐食性の測定サンプルとした。得られた測定用サンプルの抵抗値を後述の測定装置を用い測定し、これを「初期抵抗値」とした。
 その後、測定用サンプルを65℃×95%RHの環境に、500時間投入した後に、抵抗値を測定したものを、「湿熱後の抵抗値」とした。なお、上記抵抗値は、Accent
 Optical Technologies社製、HL5500PCを用いて測定を行った。上述のように測定した「初期抵抗値」及び「湿熱後の抵抗値」から、次式にて「抵抗値変化」を算出し、下記基準で評価した。

 ○:抵抗値変化が1.20以下
 ×:抵抗値変化が1.20より大きい

 表1における略語等について以下に説明する。
 MEA:2-メトキシエチルアクリレート
 BA:ブチルアクリレート
 PEA:フェノキシエチルアクリレート
 NVP:N-ビニル-ピロリドン
 AA:アクリル酸
 HBA:4-ヒドロキシブチルアクリレート
 イソシアネート D160:三井化学社製のタケネートD-160N(トリメチロールプロパンのヘキサメチレンジイソシアネートのアダクト体)
 過酸化物:日本油脂社製のナイパーBMT(ベンゾイルパーオキサイド)

 表2の結果より、全ての実施例において、特定のモノマーを特定割合で含有する(メタ)アクリル系ポリマーを含有する粘着剤組成物を用いて形成した光学フィルム用粘着剤層を用いることにより、耐久性(耐熱性、耐湿性、耐剥がれ性)やリワーク性に優れることが確認できた。また、カルボキシル基含有モノマーを使用しないことにより、耐金属腐食性(耐ITO腐食性)にも優れることが確認でき、これらの特性が要求される用途においても、実用的であることが確認された。
 一方、比較例においては、特定のモノマーを含有しない、もしくは、特定のモノマーを特定割合で含有しない(メタ)アクリル系ポリマーを使用したことにより、耐久性の全ての評価項目を同時に満足できるものは得られなかった。特にカルボキシル基含有モノマーであるアクリル酸を使用した比較例4では、耐金属腐食性(耐ITO腐食性)に劣ることが確認された。

Claims (7)

  1.  (メタ)アクリル系ポリマー及び架橋剤を含有する光学フィルム用粘着剤組成物であって、
     前記(メタ)アクリル系ポリマーは、モノマー単位として、アミド基含有モノマー、及び、アルコキシ基含有アルキル(メタ)アクレートを含有し、
     前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アルコキシ基含有アルキル(メタ)アクレートを20~80質量%含有することを特徴とする光学フィルム用粘着剤組成物。
  2.  前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アミド基含有モノマーを0.9~7質量%、及び、前記アルコキシ基含有アルキル(メタ)アクレートを25~75質量%含有することを特徴とする請求項1に記載の光学フィルム用粘着剤組成物。
  3.  前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アミド基含有モノマーを0.9~3質量%、及び、前記アルコキシ基含有アルキル(メタ)アクレートを35~75質量%含有することを特徴とする請求項1又は2に記載の光学フィルム用粘着剤組成物。
  4.  前記(メタ)アクリル系ポリマーを構成するモノマー単位全量100質量%に対して、前記アミド基含有モノマーを0.9~3質量%、及び、前記アルコキシ基含有アルキル(メタ)アクレートを50~75質量%含有することを特徴とする請求項1~3のいずれかに記載の光学フィルム用粘着剤組成物。
  5.  前記(メタ)アクリル系ポリマーは、モノマー単位として、カルボキシル基含有モノマーを含有しないことを特徴とする請求項1~4のいずれかに記載の光学フィルム用粘着剤組成物。
  6.  請求項1~5のいずれかに記載の光学フィルム用粘着剤組成物により形成されることを特徴とする光学フィルム用粘着剤層。
  7.  光学フィルムの少なくとも片面に、請求項6に記載の光学フィルム用粘着剤層を有することを特徴とする粘着剤層付光学フィルム。
