Abstract
Description
Fe基ナノ結晶合金は、アモルファス合金を結晶化することにより製造される。そして、アモルファス合金のリボン(薄帯)を鋳造する場合、外周面が例えば銅(Cu)合金である冷却ロールの表面に合金溶湯を吐出し、急冷凝固させる。これにより、合金リボンが作製される。この場合、合金リボンの表面の平坦性を安定的に保つため、冷却ロールの外周面は、例えば表面粗さが0.5μm以下である平滑面に維持されるように管理されている。
すなわち、冷却ロールの表面にFe基アモルファス合金の溶湯が吐出され、冷却ロールにて急冷凝固されて合金リボンが作製され、作製された合金リボンは、冷却ロールから剥離される。ところが、剥離後にも、冷却ロールの外周面に凝固合金の一部が残留する傾向がある。冷却ロールの外周面に残留した合金は、その後に吐出されたFe基ナノ結晶合金の溶湯に対する冷却能力を損ないやすい。つまり、一般にアモルファス合金はCu合金より熱伝導率が低いため、残留したアモルファス合金が外周面に凸状に存在すると、冷却ロールの外周面に新たに吐出された溶湯に対する冷却効率が低下し、結果、作製される合金リボンが脆くなり、場合によっては冷却凝固後にアモルファス状態が保てず、一部結晶化してしまう場合がある。また、冷却面の平坦性に劣る合金リボンしか得られない場合もある。
本発明の一実施形態が解決しようとする課題は、広幅(好ましくは幅長70mm以上;以下同じ)で磁気特性に優れたFe基ナノ結晶合金用のFe基アモルファス合金リボンを提供することにある。
また、本発明の他の実施形態が解決しようとする課題は、広幅で磁気特性に優れたFe基ナノ結晶合金用のFe基アモルファス合金リボンの製造方法を提供することにある。
<1> 冷却ロールの表面に付与された溶湯の冷却体である、Fe基ナノ結晶合金用のFe基アモルファス合金リボンであって、
冷却面であるリボン表面のリボン幅方向中央部の0.647mm×0.647mmの領域に深さ1μm以上の凹部を有し、前記深さ1μm以上の凹部の最大面積が3000μm2以下である、Fe基アモルファス合金リボンである。
<2> 前記領域における、深さ1μm以上であり、かつ、面積が100μm2以上である凹部の面積率が、1%以上10%未満である前記<1>に記載のFe基アモルファス合金リボンである。
<3> 前記面積率が、1%以上5%未満である前記<2>に記載のFe基アモルファス合金リボンである。
<4> 前記凹部の最大面積が、2500μm2以下である前記<1>~前記<3>のいずれか1つに記載のFe基アモルファス合金リボンである。

下記式1において、Lは、凹部の鋳造方向における長さを表し、Wは、凹部の鋳造方向と直交するリボン幅方向における幅長を表す。

また、本明細書中の「工程」の用語は、独立した工程だけではなく、他の工程と明確に区別できない場合であっても、その工程の所期の目的が達成されれば本用語に含まれる。
また、本明細書中において、Fe基アモルファス合金とは、含有される金属元素の中で含有量(原子%)が最も多い元素がFe(鉄)であるアモルファス合金を指す。
本開示に係るFe基アモルファス合金リボン(以下、単に「合金リボン」又は「リボン」ともいう。)は、製造時に冷却ロールの表面に付与された溶湯の冷却体であり、冷却ロールで冷却された冷却面であるリボン表面のリボン幅方向中央部の0.647mm×0.647mmの領域に、深さ1μm以上の凹部を有し、深さ1μm以上の凹部の最大面積を3000μm2以下としたものである。
上記の事情に鑑みて、本発明の一実施形態のFe基アモルファス合金リボンでは、冷却ロールへの濡れ性が低く、広幅なリボン形態であっても、冷却ロールで急冷凝固される際に容易に剥離しにくい密着性を付与し、冷却時の急冷速度を維持する。そして、冷却面であるリボン表面のリボン幅方向中央部の0.647mm×0.647mmの領域に存在する深さ1μm以上の凹部の最大面積が3000μm2以下であるものとする。
深さ1μm以上で、かつ、最大面積3000μm2以下である凹部の形成は、研磨ブラシロールの条件を適正に選択することで行うことができる。研磨ブラシロールの条件の選択により、冷却ロールの外周面に、ロール回転方向の直線的な研磨傷ではなく、ロール回転方向に対して傾斜した研磨傷を形成することができる。ロール回転方向の研磨傷の存在する場合では、細長い凹部(エアポケットという。ここで、エアとは、雰囲気ガスを意味し、ガスポケットともいう。)しか得られないのに対し、傾斜した研磨傷が存在する場合では、リボン表面に細かく分散された複数の凹部(エアポケット)が得られる。これにより、深さ1μm以上で、かつ、最大面積3000μm2以下である凹部とすることができる。
また、冷却ロールの外周面に、ロール回転方向の直線的な研磨傷ではなく、ロール回転方向に対して傾斜した研磨傷を形成することにより、ロール表面へ溶湯付与時に、溶湯が研磨傷に入り込んで凝固する際、剥離を防ぐために適したアンカー効果が得られる。
また、溶湯とロール表面との間にエアが取り込まれるが、凹部(エアポケット)は細かく分散して存在するので、凹部(エアポケット)の存在で生じやすい溶湯の冷却速度の低下が抑えられている。
本開示に係るFe基アモルファス合金リボンでは、ロール面の回転方向に対して傾斜した研磨傷の存在により、凝固前に研磨傷に入り込んだ溶湯による、リボン幅方向の収縮応力で生じ得る剥離しようとする応力に対するアンカー効果が働き、剥離(遊離)が抑制されるものと推定される。
リボン表面には複数の凹部(エアポケット)が存在していてもよいが、リボンの冷却時における冷却速度はリボン幅方向中央部で最も低下しやすいと考えられるため、リボン幅方向中央部の0.647mm×0.647mmの領域(以下、「特定領域」ともいう。)に存在する凹部(エアポケット)において、最大面積を上記範囲に調整できていればよい。
ここで、リボン幅方向中央部とは、リボン幅方向の中央を含む、リボン幅の10%の幅の領域である。
凹部(エアポケット)の有無、並びに、凹部(エアポケット)の長さL、幅長W、深さ、及び凹部(エアポケット)の面積は、高分解能レーザー顕微鏡OLS4100(オリンパス株式会社製)を用いて測定されるものである。
また、工業的生産性を確保のために、深さ1μm以上の凹部(エアポケット)の最大面積は、100μm2以上が好ましい。
面積が100μm2以上である凹部(エアポケット)の合計の面積率が8%未満であると、凹部に入り込んだエア(エアポケット)に起因する冷却速度の低下が抑えられ、磁気特性を良好に保ちやすい。また、面積が100μm2以上である凹部(エアポケット)の面積率が1%以上であると、工業的生産性を確保できる。
式1を満たす凹部(エアポケット)の、全ての凹部(エアポケット)の個数に対する比率は、70%以上がより好ましく、80%以上が更に好ましい。
なお、鋳造方向とは、長尺状に作製された合金リボンの長手方向を指し、リボン幅方向とは、鋳造方向と直交する短手方向を指す。
0.6≦L/W≦1.8 ・・・式1
リボンを平面視した際の凹部(エアポケット)の形状において、リボン幅方向に対する鋳造方向の長さの比が0.6以上1.8以下であると、ロール回転方向に対して傾斜した研磨傷の存在によって、鋳造時に形成される凹部(エアポケット)の大面積化が抑制され、冷却速度の低下が抑制され、磁気特性の劣化が抑制される。
式2を満たす凹部(エアポケット)の、全ての凹部(エアポケット)の個数に対する比率は、45%以上がより好ましく、55%以上が更に好ましい。

また、合金リボンの幅長が70mm以上であると、大容量で実用的な変圧器が得られる。一方、合金リボンの幅長が220mm以下であると、合金リボンの生産性(製造適性)に優れる。
合金リボンの幅長としては、磁気特性と合金リボンの生産性(製造適性)の観点から、100mm以上250mm以下がより好ましく、140mm以上220mm以下が更に好ましい。
厚さが10μm以上であることにより、合金リボンの機械的強度が確保され、合金リボンの破断が抑制される。これにより、合金リボンの連続鋳造が可能となる。合金リボンの厚さは、12μm以上であることが好ましい。また、厚さが26μm以下であることにより、合金リボンにおいて、安定したアモルファス状態が得られる。
合金リボンの厚さは、22μm以下であることがより好ましい。
Fe基アモルファス合金は、少なくともFe(鉄)を含有するが、更に、Si(ケイ素)及びB(ホウ素)を含有することが好ましく、より好ましくは、Fe、Si及びBに加え、更に、銅(Cu)及びニオブ(Nb)を含有するものである。Fe基アモルファス合金は、更に、合金溶湯の原料となる純鉄等に含まれる元素である、C(炭素)を含んでいてもよい。なお、ニオブ(Nb)はモリブデン(Mo)又はバナジウム(V)に置換可能であり、鉄(Fe)の一部をニッケル(Ni)又はコバルト(Co)に置換できる。
Fe基アモルファス合金としては、Fe、Si、B、Cu、Nb、C及び不可避不純物の総含有量を100原子%としたときに、Feの含有量が72原子%~84原子%であり、Siの含有量が2原子%~20原子%であり、Bの含有量が5原子%~14原子%であり、Cuの含有量が0.2原子%~2原子%であり、Nbの含有量が0.1原子%~5原子%であり、C(炭素)の含有量が0.5原子%以下であり、残部が不純物からなるFe基アモルファス合金が挙げられる。
上記Feの含有量が72原子%以上であると、合金リボンの飽和磁束密度がより高くなるので、合金リボンを用いて製造される磁心のサイズの増加又は重量の増加がより抑制される。合金リボンを用いて製造される磁心の形状は、図4に示す円形状でもよいし、径方向内側空洞部分に成形用の治具(心材)を用いて、略矩形状又はレーストラック形状にすることができる。
上記Feの含有量が84原子%以下であると、合金のキュリー点の低下及び結晶化温度の低下がより抑制されるので、磁心の磁気特性の安定性がより向上する。
また、上記C(炭素)の含有量が0.5原子%以下であると、合金リボンの脆化がより抑制される。
上記C(炭素)の含有量としては、0.1原子%~0.5原子%が好ましい。より好ましいC(炭素)の含有量としては、0.15原子%~0.35原子%である。
上記C(炭素)の含有量が0.1原子%以上であると、合金溶湯及び合金リボンの生産性に優れる。
(a)Fe、Si、B、Cu、Nb、C及び不可避不純物の総含有量を100原子%とした場合に、Siの含有量が12原子%~18原子%であり、Bの含有量が5原子%~10原子%であり、Cuの含有量が0.8原子%~1.2原子%であり、Nbの含有量が2.0原子%~4.0原子%であり、Cの含有量が0.1原子%~0.5原子%であり、残部がFe及び不可避不純物からなるFe基アモルファス合金;
(b)Fe、Si、B、Cu、Nb、C及び不可避不純物の総含有量を100原子%とした場合に、Siの含有量が14原子%~16原子%であり、Bの含有量が6原子%~9原子%であり、Cuの含有量が0.9原子%~1.1原子%であり、Nbの含有量が2.5原子%~3.5原子%であり、Cの含有量が0.15原子%~0.35原子%であり、残部がFe及び不可避不純物からなるFe基アモルファス合金
である。
本開示に係る、Fe基ナノ結晶合金用のFe基アモルファス合金リボンの製造方法(以下、単に「Fe基アモルファス合金リボンの製造方法」ともいう。)は、冷却ロールの表面に、前記冷却ロールを下記の条件(1)~(6)を満たす研磨ブラシロールで連続的に研磨しながら、溶湯を付与する工程を有している。
(1)研磨ブラシロールのブラシ毛の組成:無機研磨砥粒/ポリアミド樹脂=30質量%/70質量%
(2)前記無機研磨砥粒の粒径:60μm~90μm
(3)研磨ブラシロールのブラシ毛の長手方向と直交する断面の形状:直径0.7mm以上1.0mm以下の円形状
(4)前記冷却ロールに対する前記研磨ブラシロールの相対速度:10m/秒以上23m/秒以下
(5)前記ブラシ毛の先端部の回転方向と前記冷却ロールの回転方向とのなす角度θ:5°以上30°以下
(6)溶湯を付与する際の圧力:20kPa以上30kPa以下
まず、研磨ブラシロールについて説明する。
研磨ブラシロールとしては、ロール軸部材と、多数のブラシ毛からなりロール軸部材の周囲に配置された研磨ブラシと、を有する研磨ブラシロール(例えば、図1の研磨ブラシロール60)を用いることが好ましい。
研磨ブラシを構成するブラシ毛は、ポリアミド樹脂を含有する。
ブラシ毛がポリアミド樹脂を含有することにより、冷却ロールの外周面に深い研磨傷が生じにくく、ブラシ毛の接触のさせ方によって冷却ロールの外周面に形成する研磨傷を選択することができる。これにより、合金リボンの冷却ロールからの剥離(遊離)を抑制することができる。
ポリアミド樹脂の例としては、6ナイロン、612ナイロン、66ナイロン等のナイロン樹脂が挙げられる。
ブラシ毛は、上記ポリアミド樹脂に加え、無機研磨砥粒を含有する。
ブラシ毛が無機研磨砥粒を含有することにより、冷却ロールの外周面に対する研磨能力がより向上する。このため、合金リボンのアンカー効果を得るのに適した形状の研磨傷の形成を行いやすい。
上記の条件(2)に関して、無機研磨砥粒の粒径は、40μm~120μmが好ましく、60μm~90μmがより好ましい。
ここで、「無機研磨砥粒の粒径」とは、無機研磨砥粒の粒子が通過できる篩(ふるい)のメッシュの目開きの大きさを表す。例えば、「無機研磨砥粒の粒径が60μm~90μmである」とは、無機研磨砥粒が、目開き90μmのメッシュを通過し、かつ、目開き60μmのメッシュを通過しないことを表す。
無機研磨砥粒の含有量が40質量%以下であると、合金溶湯への研磨砥粒の混入がより抑制され、研磨砥粒に起因する合金リボンの欠陥が抑制される。無機研磨砥粒の含有量が10質量%以上であると、冷却ロールの外周面の研磨傷の調節が行いやすい。
ブラシ毛の密度が0.2本/mm2以上であると、冷却ロールの外周面に対する研磨能力がより向上し、外周面に微小な研磨傷を形成し易い。また、ブラシ毛密度が0.45本/mm2以下であると、研磨時の摩擦熱の放熱性に優れる。
なお、研磨ブラシロールの軸方向長さについては、製造する合金リボンの幅に合わせて適宜設定することができる。
次に、冷却ロールの外周面の研磨条件について説明する。
上記の条件(4)に関して、冷却ロールに対する研磨ブラシロールの相対速度は、10m/秒以上23m/秒以下である。
相対速度が10m/秒以上であると、冷却ロールの外周面に対する研磨能力がより向上し、研磨により外周面に微小な凹凸を形成し易くなる。また、相対速度が23m/秒以下であると、研磨時の摩擦熱低減の点で有利である。
相対速度としては、12m/秒~23m/秒がより好ましく、13m/秒~20m/秒が更に好ましい。
一方、冷却ロールに対する研磨ブラシロールの相対速度は、研磨ブラシロールの回転方向と、冷却ロールの回転方向と、が同一方向である場合、研磨ブラシロールの回転速度(絶対値)と冷却ロールの回転速度(絶対値)との合計を意味する。
例えば図2~図3に示すように冷却ロールと研磨ブラシロールとが配置されていてもよい。すなわち、冷却ロール30と研磨ブラシロール60とは、互いの回転方向が角度θをなす位置関係で配置されている。この場合、研磨ブラシロール60は、冷却ロール30の回転方向Pに対して、研磨ブラシロールの外周に沿って付設されているブラシ毛の先端部の回転方向Rが、角度θをなし、角度θを5°以上30°以下に調節されている。
ここで、ブラシ毛の先端部の回転方向Rは、例えば図3のように、円盤状の研磨ブラシロールの円形の主面を含む平面の面方向を指す。
研磨ブラシロールのブラシ毛の先端部の回転方向Rと冷却ロールの回転方向とのなす角度(図2~図3中の角度θ)としては、10°以上25°以下が好ましく、12°以上20°以下がより好ましい。
従来、研磨ブラシロールの回転方向(図3中の矢印方向A)は、冷却ロールの回転方向Pと平行であるのが通常であったが、本発明の一実施形態のように、冷却ロールの回転方向Pと平行な矢印方向Aから研磨ブラシロールの回転方向を角度θ傾斜させた場合、冷却ロールの表面と接触しない状態では、ブラシ毛の先端の動きはブラシロール軸の回転方向と同一であるが、冷却ロールとブラシ毛の先端部とが接した状態では、ブラシ毛は、ブラシ毛の先端部の回転方向Rと、冷却ロールの回転方向Pと、がなす角度θを中心とした角度で回転方向Pに対して傾斜した研磨傷が冷却ロールの表面に形成する。
そして、本開示のFe基アモルファス合金リボンの製造方法では、合金リボンが鋳造される冷却ロールの外周面の任意の位置での鉛直方向(時間に対して一定方向)に対して、略直線形状のブラシ毛の長手方向が、一致せず、また、平行ともならず、前記鉛直方向とブラシ毛の長手方向とは角度(5°以上30°以下の範囲の角度)をなし、かつ、この角度は周期的に時間変化させることができる。より詳細に説明すると、冷却ロールからみた場合、研磨ブラシロールの回転速度に応じて、研磨ブラシロールの回転方向を±θの角度範囲で周期的に傾斜を変化させることができる。
なお、周期的に時間変化するため、前記鉛直方向とブラシ毛の長手方向とが一時的に一致したり平行になること場合があることは許容される。
溶湯の吐出圧力が20kPa以上であると、凹部(エアポケット)の形成が抑制され、より効率良く冷却が行える。これにより、合金組織に粗大な結晶粒が生成しにくく、良好な磁気特性(B800)が得られる。また、溶湯の吐出圧力が30kPa以下であると、パドル(溶湯溜まり)の形状が安定し、安定した鋳造が可能となる点で有利である。
図1は、単ロール法によるFe基アモルファス合金リボン製造装置の一例を概念的に示す概略断面図であり、合金リボン製造装置を、冷却ロール30の軸方向及び合金リボンの幅方向に対して垂直な面で切断した場合の切断面を示している。ここで、合金リボン22Cは、本発明の一実施形態のFe基アモルファス合金リボンの一例である。また、冷却ロール30の軸方向と合金リボン22Cの幅方向とは同一方向である。
坩堝20の周囲の少なくとも一部には、加熱手段としての高周波コイル40が配置されている。これにより、合金リボンの母合金が収容された状態の坩堝20を加熱して坩堝20内で合金溶湯22Aを生成したり、外部から坩堝20に供給された合金溶湯22Aの液体状態を維持できるようになっている。
この開口部は、矩形(スリット形状)の開口部とすることが好適である。
冷却ロール30の内部には水等の冷却媒体が流通されており、冷却ロール30の外周面に形成された合金溶湯の塗膜を冷却できるようになっている。合金溶湯の塗膜を冷却することにより、合金リボン22C(Fe基アモルファス合金リボン)が生成される。
冷却ロール30の材質としては、Cu及びCu合金(Cu-Be合金、Cu-Cr合金、Cu-Zr合金、Cu-Cr-Zr合金、Cu-Ni合金、Cu-Ni-Si合金、Cu-Ni-Si-Cr合金、Cu-Zn合金、Cu-Sn合金、Cu-Ti合金等)が挙げられ、熱伝導性が高い点で、Cu合金が好ましく、Cu-Be合金、Cu-Cr-Zr合金、Cu-Ni合金、Cu-Ni-Si合金、又はCu-Ni-Si-Cr合金がより好ましい。
冷却ロール30外周面の表面粗さには特に限定はないが、冷却ロール30外周面の算術平均粗さ(Ra)は、0.1μm~0.5μmが好ましく、0.1μm~0.3μmがより好ましい。冷却ロール30外周面の算術平均粗さRaが0.5μm以下であると、合金リボンを用いて変圧器を製造する際の占積率がより向上する。冷却ロール30外周面の算術平均粗さRaが0.1μm以上であると、Raの調整がより容易である。
算術平均粗さRaは、JIS B 0601:2001に準拠して測定された表面粗さを指す。
冷却ロール30の直径は、冷却能の観点から、200mm~1000mmが好ましく、300mm~800mmがより好ましい。
また、冷却ロール30の回転速度は、単ロール法において通常設定される範囲とすることができるが、周速10m/s~40m/sが好ましく、周速20m/s~30m/sがより好ましい。
本一例では、剥離ガスノズル50から、冷却ロール30の回転方向Pとは逆向き(図1中の破線の矢印の方向)に剥離ガスを吹きつけることによって、冷却ロール30から合金リボン22Cを剥離する。剥離ガスとしては、例えば、窒素ガスや圧縮空気等の高圧ガスを用いることができる。
研磨ブラシロール60は、ロール軸部材61と、ロール軸部材61の周囲に配置された研磨ブラシ62と、を含む。研磨ブラシ62は、多数のブラシ毛から構成される。
研磨ブラシロール60は、回転方向Rの方向に軸回転することにより、その研磨ブラシ62のブラシ毛によって冷却ロール30の外周面を研磨する。
上記研磨手段(例えば研磨ブラシロール60)による研磨の目的は、必ずしも冷却ロールの外周面を削ることには限定されず、冷却ロールの外周面に残留した残留物を除去することも含まれる。研磨の目的は、下記の第1の目的及び第2の目的の少なくとも一方であることが好ましい。
第2の目的は、合金リボン剥離後の冷却ロール外周面に残留した残留物(合金)を除去することである。冷却ロール外周面に吐出された合金溶湯は、急速に冷却されて合金リボンを形成し、その後、冷却ロール外周面から剥離される。このとき、合金リボンの材質である合金の一部が、冷却ロール外周面から剥離されずに残留物として残留し、この残留物が冷却ロール外周面に固着して凸部を形成する場合がある。合金リボンの鋳造は連続して行われるため、上記残留物による凸部が形成された冷却ロール外周面に対し、再度合金溶湯が吐出される。その結果、製造される合金リボンのロール面において、上記凸部に対応する位置に凹部が形成され、合金リボンのロール面の平滑性が劣化する場合がある。また、上記凸部を構成する残留物(合金)の熱伝導性が冷却ロール外周面(例えばCu合金)の熱伝導性よりも低い場合には、上記凸部において、冷却ロールによる急冷特性が局所的に劣化し、合金リボンの磁気特性が低下するおそれがある。合金リボン剥離後の冷却ロール外周面に上記残留物が残留した場合においても、上記研磨により、上記残留物を除去することができる。その結果、上記残留物に起因する、合金リボンのロール面の平滑性の劣化を抑制できる。また、上記残留物に起因する、合金リボンの磁気特性の低下を抑制できる。
研磨ブラシロールの回転方向と冷却ロールの回転方向とが反対方向である場合、両者の接触部分では、冷却ロールの外周面の特定の地点と、研磨ブラシロールの特定のブラシ毛と、が同一方向に移動する。
本実施形態は、この一例とは異なり、研磨ブラシロールの回転方向と冷却ロールの回転方向とが同一方向であってもよい。研磨ブラシロールの回転方向と冷却ロールの回転方向とが同一方向である場合、両者の接触部分では、冷却ロールの外周面の特定の地点と、研磨ブラシロールの特定のブラシ毛と、が反対方向に移動する。
その他、合金リボン製造装置100の基本的な構成は、従来の単ロール法によるアモルファス合金リボン製造装置(例えば、国際公開第2012/102379号、特許第3494371号公報、特許第3594123号公報、特許第4244123号公報、特許第4529106号公報等参照)と同様の構成とすることができる。
まず、坩堝20に、合金リボン22Cの原料となる合金溶湯22Aを準備する。合金溶湯22Aの温度は、合金の組成を考慮して適宜設定されるが、例えば1210℃~1410℃、好ましくは1280℃~1400℃である。
次に、回転方向Pに軸回転する冷却ロール30の外周面に、溶湯ノズル10によって合金溶湯を吐出し、パドル22Bを形成しながら合金溶湯による塗膜を形成する。形成された塗膜を冷却ロール30の外周面で冷却し、外周面上に合金リボン22Cを形成する。次に、冷却ロール30の外周面に形成された合金リボン22Cを、剥離ガスノズル50からの剥離ガスの吹きつけによって冷却ロール30の外周面から剥離し、不図示の巻き取りロールによってロール状に巻き取って回収する。
一方、合金リボン22Cが剥離した後の冷却ロール30の外周面は、回転方向Rに軸回転する研磨ブラシロール60の研磨ブラシ62によって研磨される。研磨された冷却ロール30の外周面に対し、再び合金溶湯が吐出される。
以上の動作が繰り返されることにより、長尺状の合金リボン22Cが連続的に製造(鋳造)される。
<Fe基アモルファス合金リボンの作製>
図1に示す合金リボン製造装置100と同様の合金リボン製造装置を準備した。
冷却ロールとしては、外周面の材質がCu-Ni合金であり、直径が400mmであり、外周面の算術平均粗さRaが0.3μmである冷却ロールを用いた。研磨ブラシロールについては後記する。
原子%の数値は、溶湯から合金の一部を採取して、ICP発光分光分析法により測定された量である。
上記鋳造は、冷却ロール外周面を研磨ブラシロールの研磨ブラシ(ブラシ毛)によって研磨しながら行った。研磨は、図2~図3に示すように、冷却ロールの回転方向Pが研磨ブラシロールの回転方向Rに対して角度θの傾斜をもって配置された研磨ブラシロールのブラシ毛を、冷却ロール外周面に接触させて行った。合金溶湯は、研磨された冷却ロールの外周面に対して吐出し、幅長142mmのFe基アモルファス合金リボンを作製した(図1参照)。
-鋳造条件-
合金溶湯温度:1300℃
冷却ロールの周速:25m/s
合金溶湯の吐出圧力:20kPa~30kPaの範囲内で調整
溶湯ノズル先端と冷却ロールの外周面との距離(ギャップ):0.15mm~0.35mmの範囲内で調整
(1)ブラシ毛の組成:樹脂である612ナイロン(70質量%)及び無機研磨砥粒である炭化ケイ素(30質量%)を含む
(2)ブラシ毛(研磨ブラシ)中の炭化ケイ素の粒径:60μm~90μm
(3)ブラシ毛の長手方向と直交する断面の形状:直径0.8mmの円形状
(4)冷却ロールに対する研磨ブラシの相対速度:11m/s~23m/sの範囲で調整
(5)ブラシ毛の先端部の回転方向と前記冷却ロールの回転方向とのなす角度θ:15°
研磨ブラシロールの回転方向と冷却ロールの回転方向との関係:反対方向
(接触部分では、冷却ロールの外周面の特定の地点とブラシ毛とが同一方向に移動)
(6)研磨ブラシロールのロール径(直径):150mm
研磨ブラシロールの軸方向の長さ:300mm
(7)ブラシ毛の先端部におけるブラシ毛密度:0.27本/mm2
実施例1において、溶湯の吐出圧力を下記表1に示すように変更したこと以外は、実施例1と同様にして、幅長142mmのFe基アモルファス合金リボンを作製した。

実施例1において、ブラシ毛の先端部の回転方向と前記冷却ロールの回転方向とのなす角度θを15°から0°に変更したこと以外は、実施例1と同様にして、幅長142mmのFe基アモルファス合金リボンを作製した。
実施例4において、ブラシ毛の先端部の回転方向と前記冷却ロールの回転方向とのなす角度θを15°から0°に変更したこと以外は、実施例1と同様にして、幅長142mmのFe基アモルファス合金リボンを作製した。
冷却ロールで急冷凝固された合金リボンを巻き取り、Fe基アモルファス合金リボンを作製した。作製したFe基アモルファス合金リボンの冷却面(冷却ロール接触面)の幅方向中央部における0.647mm×0.647mmの領域に存在する凹部(エアポケット)を、高分解能レーザー顕微鏡OLS4100(オリンパス株式会社製)を用いて測定した。測定の結果、いずれのFe基アモルファス合金リボンも、深さ1μm以上の凹部(エアポケット)を有していることを確認した。更に、凹部(エアポケット)の長さL、幅長W及び深さ、深さ1μm以上の凹部(エアポケット)の最大面積、並びに面積率を求めた。
また、実施例1の合金リボンの走査型電子顕微鏡(SEM)写真を図5に、比較例1の合金リボンのSEM写真を図6に示す。
上記で作製した幅142mmのFe基アモルファス合金リボンを、幅方向両端部を5mmを除いて、幅33mmに切断(スリット)し、4枚を重ねた4重のリボンとした。その後、図4に示すように、合金リボンを、外径19mm及び内径15mmのサイズになるように巻き回し、トロイダル形状の巻き回体とした。最外周部分は、最外周リボン端部から約1~2mmの位置に、幅方向で1、2箇所をスポット溶接により固定した。得られた巻き回体をナノ結晶化させるため、以下の熱処理を行い、磁心を作製した。
熱処理は、窒素雰囲気中で室温(例えば20℃)から550℃まで4時間かけて昇温し、550℃で20分保持した後、2時間かけて100℃以下まで冷却した。
上記のようにして作製した磁心をプラスチック製の収納ケースに収納した後、収納ケースの外側に直径0.5mmの絶縁被覆導線を一次巻線10ターン、二次巻線10ターンを巻き、直流磁化測定装置SK110(メトロン技研株式会社製)を用いて、磁場強度800A/mでの磁束密度B800(T)を求めた。結果を下記表1に示す。
実施例1~5では、幅長が70mm以上の広幅なリボンでありながら、磁束密度B800が、幅長が50mm~60mmの従来より用いられている狭幅なリボンで作製された磁心に対して遜色のない同等の結果が得られた。
また、比較例1の合金リボンでは、図6に示すように、表面に細長い凹部(エアポケットを称する)が形成されている状態がみられるのに対して、実施例1の合金リボンの表面を示す図5では、表面に散在した複数の凹部(エアポケット)が形成されていることがわかる。
実施例では、凹部の面積が小さく、また面積率が小さいため、磁気特性B800が優れている。
他方、比較例でB800の値が低いのは、上記凹部(エアポケット)部分での冷却が不十分となり、合金組織の一部に粗大な結晶粒が生成し、磁気特性B800を劣化させていると推測される。この点において、冷却ロールで鋳造した後の合金リボンが安定したアモルファス(非晶質)である実施例と異なる。
なお、粗大結晶粒による磁気特性の劣化は、ナノ結晶化のための熱処理によっても改善されない。

Claims (11)
- 冷却ロールの表面に付与された溶湯の冷却体である、Fe基ナノ結晶合金用のFe基アモルファス合金リボンであって、
冷却面であるリボン表面のリボン幅方向中央部の0.647mm×0.647mmの領域に深さ1μm以上の凹部を有し、前記深さ1μm以上の凹部の最大面積が3000μm2以下である、Fe基アモルファス合金リボン。 - 前記領域における、深さ1μm以上であり、かつ、面積が100μm2以上である凹部の面積率が、1%以上10%未満である請求項1に記載のFe基アモルファス合金リボン。
- 前記面積率が、1%以上5%未満である請求項2に記載のFe基アモルファス合金リボン。
- 前記凹部の最大面積が、2500μm2以下である請求項1~請求項3のいずれか1項に記載のFe基アモルファス合金リボン。
- 全個数に対して60%以上の前記凹部が、下記の式1を満たす請求項1~請求項4のいずれか1項に記載のFe基アモルファス合金リボン。
0.6≦L/W≦1.8 ・・・式1
式1中、Lは、凹部の鋳造方向における長さを表し、Wは、凹部の鋳造方向と直交するリボン幅方向における幅長を表す。 - 全個数に対して30%以上の前記凹部が、下記の式2を満たす請求項5に記載のFe基アモルファス合金リボン。
0.6≦L/W≦1.2 ・・・式2 - リボン幅の長さが、70mm以上250mm以下である請求項1~請求項6のいずれか1項に記載のFe基アモルファス合金リボン。
- 冷却ロールの表面に、前記冷却ロールを下記の条件(1)~(6)を満たす研磨ブラシロールで連続的に研磨しながら、溶湯を付与する工程を有する、Fe基ナノ結晶合金用のFe基アモルファス合金リボンの製造方法。
(1)前記研磨ブラシロールのブラシ毛の組成:ポリアミド樹脂及び無機研磨砥粒を含有
(2)前記無機研磨砥粒の粒径:60μm~90μm
(3)前記ブラシ毛の長手方向と直交する断面の形状:直径0.7mm以上1.0mm以下の円形状
(4)前記冷却ロールに対する前記研磨ブラシロールの相対回転速度:10m/秒以上23m/秒以下
(5)前記ブラシ毛の先端部の回転方向と前記冷却ロールの回転方向とのなす角度θ:5°以上30°以下
(6)溶湯を付与する際の圧力:20kPa以上30kPa以下 - 前記研磨ブラシロールは、更に、下記の条件(7)~(8)を満たす請求項8に記載のFe基アモルファス合金リボンの製造方法。
(7)前記研磨ブラシロールのロール径:直径120mm以上300mm以下
(8)ブラシ毛の先端部におけるブラシ毛密度:0.2本/mm2以上0.45本/mm2以下 - 前記ポリアミド樹脂がナイロンである請求項8又は請求項9に記載のFe基アモルファス合金リボンの製造方法。
- 前記ポリアミド樹脂の含有量に対する前記無機研磨砥粒の含有量の比が、質量基準で10/90~40/60である請求項8~請求項10のいずれか1項に記載のFe基アモルファス合金リボンの製造方法。
