Description

光学フィルム及び製造方法
 本発明は、光学フィルム及びその製造方法に関する。
 光学フィルムは、様々な機能を付与するため、多層構造とされることがある。
 また、多層構造を有する多層光学フィルムの材料として、透明性、寸法安定性、位相差発現性、耐熱性、及び耐湿性などに優れることから、脂環式構造を含有する重合体を含む樹脂組成物が用いられることがある(特許文献1)。

 脂環式構造を含有する重合体を含む樹脂組成物を材料とした光学フィルムとして、コア層の両面にスキン層を備えた3層構造を含むフィルムが挙げられる。
 このような3層構造を含むフィルムを製造する方法として、コア層の材料と、スキン層の材料とを、共押出しする方法が挙げられるが、共押出しされて製造された3層構造を含むフィルムは、厚みが不均一となる場合がある。フィルムの厚みが不均一であると、延伸後のフィルムは、光学特性が不均一となるおそれがある。
 したがって、3層構造を含む光学フィルムの厚みの不均一性(厚みムラ)を低減することが求められている。
 本発明者は、コア層の材料が有する見掛けの粘度と、スキン層の材料が有する見掛け粘度とが、一定の関係にある場合に、上記課題が解決されることを見出した。
 すなわち、本発明は下記の通りである。

 本発明の光学フィルム及び光学フィルムの製造方法は、3層構造を含む光学フィルムの厚みムラを低減することができる。

 以下、本発明について実施形態及び例示物を示して詳細に説明する。ただし、本発明は以下に示す実施形態及び例示物に限定されるものではなく、本発明の請求の範囲及びその均等の範囲を逸脱しない範囲において任意に変更して実施しうる。
 以下の説明において、「組成物」は、1種の物質のみからなっていてもよく、2種以上の物質を含んでいてもよい。
 [1.光学フィルム]
 本発明の光学フィルムは、コア層と、前記コア層の一方の面に設けられた第1スキン層と、前記コア層の他方の面に設けられた第2スキン層とを含む。
 図1は、本発明の一実施形態である光学フィルムを模式的に示す断面図である。光学フィルム100は、第1スキン層110と、第2スキン層120と、コア層130とを備え、コア層130の一方の面である、第1の面130S1に接して第1スキン層110が設けられ、コア層130の他方の面である、第2の面130S2に接して第2スキン層120が設けられている。
 本発明の光学フィルムにおいて、コア層は、樹脂組成物(A)からなり、第1スキン層及び第2スキン層は、樹脂組成物(A)とは異なる樹脂組成物(B)からなる。
 [1-1.樹脂組成物の粘度]
 樹脂組成物(A)の見掛けの粘度の平均をη(ave)(Pa・s)及び樹脂組成物(B)の見掛けの粘度の平均をη(ave)(Pa・s)としたとき、粘度比率η(ave)/η(ave)は、0.3以上3.0以下である。
 ただし、η(ave)及びη(ave)は、それぞれ下記式(1)及び式(2)から算出される。

 本明細書において、見掛けの粘度は、日本工業規格(JIS) K7199に準拠し、キャピラリーレオメーターにより測定された、280℃における値である。
 図2は、見掛けの粘度を測定するための、キャピラリーレオメーターの部分説明図である。
 キャピラリーレオメーターは、円筒形のバレル210、バレル210の下端に接続されたキャピラリー220、バレル210内部を摺動するピストン230、バレル210内の圧力を測定する圧力センサ240を備える。バレル210内に試料を充填し、試料を溶融させた後ピストン230を一定の押出速度で押し出してキャピラリー220より溶融試料を排出させ、排出の際のバレル内圧力を測定する。図2において、Rは、バレル210の半径(m)を示し、rは、キャピラリー220の半径(m)を示し、Lは、キャピラリー220の長さを示す。
 見掛けの粘度ηap(Pa・s)は、見掛けのせん断速度Sap(1/s)及び見掛けのせん断応力τap(Pa)から、下記式により与えられる。

 ここで、Pはバレル内の圧力(Pa)を表し、rはキャピラリーの半径(m)を表し、Lはキャピラリーの長さ(m)を表し、Qはフローレート(m/s)を表し、πは円周率を表す。
 フローレートQ(m/s)は、ピストンの押出速度をv(m/s)とすると、下記式により与えられる。

 したがって、見掛けのせん断速度Sapは、ピストンの押出速度を調整することによって調整しうる。
 キャピラリーレオメーターとしては、例えば、東洋精機製作所製「キャピログラフ 1D」を使用しうる。
 粘度比率η(ave)/η(ave)は、0.3以上であり、好ましくは0.5以上であり、より好ましくは0.7以上であり、3.0以下であり、好ましくは2.0以下であり、より好ましくは1.5以下である。
 粘度比率η(ave)/η(ave)が上記範囲にあることにより、本発明の光学フィルムは厚みのムラが低減されうる。
 樹脂組成物(A)の280℃での見掛けの粘度の平均には特に限定はないが、好ましくは10Pa・s以上であり、より好ましくは100Pa・s以上であり、好ましくは1000Pa・s以下であり、より好ましくは500Pa・s以下である。
 樹脂組成物(B)の280℃での見掛けの粘度の平均には特に限定はないが、好ましくは10Pa・s以上であり、より好ましくは100Pa・s以上であり、好ましくは1000Pa・s以下であり、より好ましくは500Pa・s以下である。
 [1-2.コア層]
 [1-2-1.樹脂組成物(A)]
 コア層は、樹脂組成物(A)からなる。
 樹脂組成物(A)は、樹脂組成物(A)の全量中80重量%以上100重量%以下の脂環式構造含有重合体を含む。
 (脂環式構造含有重合体)
 脂環式構造含有重合体は、その重合体の構造単位が脂環式構造を有する重合体である。このような脂環式構造含有重合体を含む樹脂は、通常、透明性、寸法安定性、位相差発現性、及び低温での延伸性等の性能に優れる。
 脂環式構造含有重合体は、主鎖に脂環式構造を有する重合体、側鎖に脂環式構造を有する重合体、主鎖及び側鎖に脂環式構造を有する重合体、並びに、これらの2以上の任意の比率の混合物としうる。中でも、機械的強度及び耐熱性の観点から、主鎖に脂環式構造を有する重合体が好ましい。
 脂環式構造の例としては、飽和脂環式炭化水素(シクロアルカン)構造、及び不飽和脂環式炭化水素(シクロアルケン、シクロアルキン)構造が挙げられる。中でも、機械強度及び耐熱性の観点から、シクロアルカン構造及びシクロアルケン構造が好ましく、中でもシクロアルカン構造が特に好ましい。
 脂環式構造を構成する炭素原子数は、一つの脂環式構造あたり、好ましくは4個以上、より好ましくは5個以上であり、好ましくは30個以下、より好ましくは20個以下、特に好ましくは15個以下である。脂環式構造を構成する炭素原子数がこの範囲であると、樹脂組成物(A)の機械強度、耐熱性及び成形性が高度にバランスされる。
 脂環式構造含有重合体において、脂環式構造を有する構造単位の割合は、本発明の光学フィルムの使用目的に応じて選択しうる。脂環式構造含有重合体における脂環式構造を有する構造単位の割合は、好ましくは55重量%以上、さらに好ましくは70重量%以上、特に好ましくは90重量%以上であり、100重量%以下としうる。脂環式構造含有重合体における脂環式構造を有する構造単位の割合がこの範囲にあると、樹脂組成物(A)の透明性及び耐熱性が良好となる。
 脂環式構造含有重合体の中でも、シクロオレフィン重合体(環状オレフィン重合体)が好ましい。シクロオレフィン重合体とは、シクロオレフィン単量体を重合して得られる構造を有する重合体である。また、シクロオレフィン単量体は、炭素原子で形成される環構造を有し、かつ該環構造中に重合性の炭素-炭素二重結合を有する化合物である。重合性の炭素-炭素二重結合の例としては、開環重合等の重合が可能な炭素-炭素二重結合が挙げられる。また、シクロオレフィン単量体の環構造の例としては、単環、多環、縮合多環、橋かけ環及びこれらを組み合わせた多環等が挙げられる。中でも、得られる重合体の誘電特性及び耐熱性等の特性を高度にバランスさせる観点から、多環のシクロオレフィン単量体が好ましい。
 上記のシクロオレフィン重合体の中でも好ましいものとしては、ノルボルネン系重合体、単環の環状オレフィン系重合体、環状共役ジエン系重合体、及び、これらの水素化物等が挙げられる。これらの中でも、ノルボルネン系重合体は、成形性が良好なため、特に好適である。
 ノルボルネン系重合体の例としては、ノルボルネン構造を有する単量体の開環重合体及びその水素化物;ノルボルネン構造を有する単量体の付加重合体及びその水素化物が挙げられる。また、ノルボルネン構造を有する単量体の開環重合体の例としては、ノルボルネン構造を有する1種類の単量体の開環単独重合体、ノルボルネン構造を有する2種類以上の単量体の開環共重合体、並びに、ノルボルネン構造を有する単量体及びこれと共重合しうる他の単量体との開環共重合体が挙げられる。さらに、ノルボルネン構造を有する単量体の付加重合体の例としては、ノルボルネン構造を有する1種類の単量体の付加単独重合体、ノルボルネン構造を有する2種類以上の単量体の付加共重合体、並びに、ノルボルネン構造を有する単量体及びこれと共重合しうる他の単量体との付加共重合体が挙げられる。これらの中で、ノルボルネン構造を有する単量体の開環重合体の水素化物は、成形性、耐熱性、低吸湿性、寸法安定性、軽量性などの観点から、特に好適である。
 ノルボルネン構造を有する単量体の例としては、ビシクロ[2.2.1]ヘプト-2-エン(慣用名:ノルボルネン)、トリシクロ[4.3.0.12,5]デカ-3,7-ジエン(慣用名:ジシクロペンタジエン)、7,8-ベンゾトリシクロ[4.3.0.12,5]デカ-3-エン(慣用名:メタノテトラヒドロフルオレン)、テトラシクロ[4.4.0.12,5.17,10]ドデカ-3-エン(慣用名:テトラシクロドデセン)、及びこれらの化合物の誘導体(例えば、環に置換基を有するもの)を挙げることができる。ここで、置換基の例としては、アルキル基、アルキレン基、及び極性基を挙げることができる。また、これらの置換基は、同一又は相異なって、複数個が環に結合していてもよい。ノルボルネン構造を有する単量体は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 極性基の例としては、ヘテロ原子、及びヘテロ原子を有する原子団が挙げられる。ヘテロ原子の例としては、酸素原子、窒素原子、硫黄原子、ケイ素原子、及びハロゲン原子が挙げられる。極性基の具体例としては、カルボキシル基、カルボニルオキシカルボニル基、エポキシ基、ヒドロキシル基、オキシ基、エステル基、シラノール基、シリル基、アミノ基、アミド基、イミド基、ニトリル基、及びスルホン酸基が挙げられる。
 ノルボルネン構造を有する単量体と開環共重合可能な単量体の例としては、シクロヘキセン、シクロヘプテン、シクロオクテンなどのモノ環状オレフィン類及びその誘導体;シクロヘキサジエン、シクロヘプタジエンなどの環状共役ジエン及びその誘導体が挙げられる。ノルボルネン構造を有する単量体と開環共重合可能な単量体は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 ノルボルネン構造を有する単量体の開環重合体は、例えば、単量体を開環重合触媒の存在下に重合又は共重合することにより製造しうる。
 ノルボルネン構造を有する単量体と付加共重合可能な単量体の例としては、エチレン、プロピレン、1-ブテンなどの炭素原子数2~20のα-オレフィン及びこれらの誘導体;シクロブテン、シクロペンテン、シクロヘキセンなどのシクロオレフィン及びこれらの誘導体;並びに1,4-ヘキサジエン、4-メチル-1,4-ヘキサジエン、5-メチル-1,4-ヘキサジエンなどの非共役ジエンが挙げられる。これらの中でも、α-オレフィンが好ましく、エチレンがより好ましい。また、ノルボルネン構造を有する単量体と付加共重合可能な単量体は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 ノルボルネン構造を有する単量体の付加重合体は、例えば、単量体を付加重合触媒の存在下に重合又は共重合することにより製造しうる。
 上述した開環重合体及び付加重合体の水素添加物は、例えば、これらの開環重合体及び付加重合体の溶液において、ニッケル、パラジウム等の遷移金属を含む水素添加触媒の存在下で、炭素-炭素不飽和結合を、好ましくは90%以上水素添加することによって製造しうる。
 単環の脂環式構造含有重合体の例としては、シクロヘキセン、シクロヘプテン、シクロオクテン等の単環を有する環状オレフィン系モノマーの付加重合体を挙げることができる。
 環状共役ジエン系重合体の例としては、1,3-ブタジエン、イソプレン、クロロプレン等の共役ジエン系モノマーの付加重合体を環化反応して得られる重合体;シクロペンタジエン、シクロヘキサジエン等の環状共役ジエン系モノマーの1,2-又は1,4-付加重合体;及びこれらの水素化物を挙げることができる。
 さらに、上述した脂環式構造含有重合体は、当該脂環式構造含有重合体の分子が極性基を含まないことが好ましい。
 脂環式構造含有重合体の重量平均分子量(Mw)は、光学フィルムの使用目的に応じて適宜選定でき、好ましくは10,000以上、より好ましくは15,000以上、さらに好ましくは20,000以上であり、好ましくは100,000以下、より好ましくは80,000以下、さらに好ましくは50,000以下である。重量平均分子量がこのような範囲にあるときに、光学フィルムの機械的強度及び成型加工性が高度にバランスされる。
 脂環式構造含有重合体の分子量分布(重量平均分子量(Mw)/数平均分子量(Mn))は、好ましくは1.2以上、より好ましくは1.5以上、特に好ましくは1.8以上であり、好ましくは3.5以下、より好ましくは3.0以下、特に好ましくは2.7以下である。分子量分布を前記下限値以上にすることにより、重合体の生産性を高め、製造コストを抑制できる。また、上限値以下にすることにより、低分子成分の量が小さくなるので、高温曝露時の緩和を抑制して、光学フィルムの安定性を高めることができる。
 ここで、重量平均分子量及び数平均分子量は、それぞれ、溶媒としてシクロヘキサンを、又は試料がシクロヘキサンに溶解しない場合にはトルエンを用いてゲル・パーミエーション・クロマトグラフィーで測定した、ポリイソプレン又はポリスチレン換算の重量平均分子量及び数平均分子量である。
 樹脂組成物(A)における脂環式構造含有重合体の割合は、80重量%以上であり、好ましくは90重量%以上、より好ましくは92重量%以上、特に好ましくは95重量%以上であり、100重量%以下であり、好ましくは99.9重量%以下、より好ましくは99重量%以下、さらに好ましくは98重量%以下である。
 (任意の成分)
 樹脂組成物(A)は、脂環式構造含有重合体に加えて、更に任意の成分を含みうる。
 樹脂組成物(A)は、好ましくはエステル化合物を含む。樹脂組成物(A)がエステル化合物を含むことにより、コア層の物性を、所望な物性となるよう調整することが可能となる。また、樹脂組成物(A)がエステル化合物を含むことにより、光学フィルムの加工の容易性を高めることができる。より具体的には、レーザーによる光学フィルムの加工を容易にすることができる。
 樹脂組成物(A)は、エステル化合物を、1種単独で含んでいても、2種以上の任意の比率の組み合わせで含んでいてもよい。
 エステル化合物としては、例えば、リン酸エステル化合物、カルボン酸エステル化合物などが挙げられ、中でもカルボン酸エステル化合物が好ましい。
 リン酸エステル化合物としては、例えば、トリフェニルホスフェート、トリクレジルホスフェート、フェニルジフェニルホスフェートを挙げることができる。
 カルボン酸エステル化合物としては、例えば、芳香族カルボン酸エステル、脂肪族カルボン酸エステルなどが挙げられる。
 芳香族カルボン酸エステルは、芳香族カルボン酸とアルコールとのエステルである。
 芳香族カルボン酸としては、例えば、安息香酸、フタル酸、イソフタル酸、テレフタル酸、トリメリット酸、ピロメリット酸などを用いうる。芳香族カルボン酸は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 アルコールとしては、例えば、直鎖又は分岐のアルキルアルコールを用いうる。また、アルコールとしては、水酸基を1分子当たり1個有する1価のアルコールを用いてもよく、水酸基を1分子当たり2個以上有する多価アルコールを用いてもよい。1価のアルコールの具体例としては、n-プロパノール、イソプロパノール、n-ブタノール、イソブタノール、tert-ブタノール、n-ペンタノール、イソペンタノール、tert-ペンタノール、n-ヘキサノール、イソヘキサノール、n-ヘプタノール、イソヘプタノール、n-オクタノール、イソオクタノール、2-エチルヘキサノール、n-ノナノール、イソノナノール、n-デカノール、イソデカノール、ラウリルアルコール、ミリスチルアルコール、パルミチルアルコール、ステアリルアルコールが挙げられる。また、多価アルコールの具体例としては、エチレングリコール、ジエチレングリコール、トリエチレングリコール、1,2-プロピレングリコール、1,3-プロピレングリコール、1,3-ブタンジオール、1,4-ブタンジオール、1,5-ヘキサンジオール、1,6-ヘキサンジオール、ネオペンチルグリコール、ペンタエリスリトールが挙げられる。アルコールは、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 脂肪族カルボン酸エステルは、脂肪族カルボン酸とアルコールとのエステルである。
 脂肪族カルボン酸としては、例えば、シュウ酸、マロン酸、コハク酸、グルタル酸、アジピン酸、ピメリン酸、スベリン酸、アゼライン酸、セバチン酸が挙げられる。脂肪族カルボン酸は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 アルコールとしては、例えば、芳香族カルボン酸エステルに用いうるアルコールとして例示した物と同様の例が挙げられる。また、アルコールは、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 さらに、エステル化合物1分子当たりのエステル結合の数は、1個でもよく、2個以上でもよい。そのため、エステル化合物としては、例えば、ポリエステル化合物を用いてもよい。ポリエステル化合物は、必要に応じて1価の酸又は1価のアルコールをストッパーに使用して、2価以上の酸と多価アルコールとを反応させることにより製造しうる。
 上述したエステル化合物の中でも、分子中に芳香環を含むものが好ましく、この芳香環にエステル結合が結合しているものが特に好ましい。したがって、上述したエステル化合物の中でも、安息香酸エステル、フタル酸エステル、イソフタル酸エステル、テレフタル酸エステル、トリメリット酸エステル、ピロメリット酸エステル等の芳香族カルボン酸エステルが好ましく、安息香酸エステルがより好ましい。安息香酸エステルの中でも、特に、ジエチレングリコールジベンゾエート、及びペンタエリスリトールテトラベンゾエートが特に好ましい。
 さらに、エステル化合物は、樹脂組成物(A)において可塑剤として機能しうるものが好ましい。
 エステル化合物の分子量は、好ましくは300以上、より好ましくは400以上、さらに好ましくは500以上であり、好ましくは2200以下、より好ましくは1800以下、さらに好ましくは1400以下である。エステル化合物の分子量を前記範囲の下限値以上にすることにより、ブリードアウトを抑制することができる。
 また、エステル化合物の融点は、好ましくは20℃以上、より好ましくは60℃以上、さらに好ましくは100℃以上であり、好ましくは180℃以下、より好ましくは150℃以下、さらに好ましくは120℃以下である。エステル化合物の融点を前記範囲の下限値以上にすることにより、ブリードアウトを抑制することができる。
 樹脂組成物(A)におけるエステル化合物の含有量は、好ましくは0.1重量%以上、より好ましくは1重量%以上、さらに好ましくは2重量%以上であり、好ましくは10重量%以下、より好ましくは9重量%以下、さらに好ましくは8重量%以下である。
 樹脂組成物(A)は、脂環式構造含有重合体及び任意で含まれるエステル化合物に加えて、更に任意の成分を含みうる。任意の成分としては、例えば、顔料、染料等の着色剤;蛍光増白剤;分散剤;熱安定剤;光安定剤;紫外線吸収剤;帯電防止剤;酸化防止剤;微粒子;界面活性剤等の添加剤が挙げられる。これらの成分は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 [1-2-2.樹脂組成物(A)の物性]
 樹脂組成物(A)のガラス転移温度(Tg)は、好ましくは100℃以上、より好ましくは110℃以上、さらに好ましくは120℃以上であり、好ましくは190℃以下、より好ましくは180℃以下、さらに好ましくは170℃以下である。ガラス転移温度が前記範囲内であることにより、耐久性に優れる光学フィルムを容易に製造することができる。例えば、光学フィルムが位相差フィルムである場合、ガラス転移温度を前記範囲の下限値以上にすることにより、高温環境下における位相差フィルムの耐久性を高めることができる。また、上限値以下にすることにより、延伸処理を容易に行える。
 [1-2-3.コア層の厚み]
 コア層の厚みは、好ましくは1μm以上、より好ましくは5μm以上、さらに好ましくは10μm以上であり、好ましくは100μm以下、より好ましくは50μm以下、さらに好ましくは30μm以下である。
 [1-3.第1スキン層及び第2スキン層]
 第1スキン層及び第2スキン層は、それぞれ樹脂組成物(B)からなる。以下の説明において、第1スキン層及び第2スキン層を合わせて単にスキン層ということがある。
 [1-3-1.樹脂組成物(B)]
 樹脂組成物(B)は、樹脂組成物(A)とは異なる組成物である。
 樹脂組成物(B)は、樹脂組成物(A)と含有成分が同じであるがそれぞれの含有割合が異なる組成物であってもよく、樹脂組成物(A)と含有成分が異なる組成物であってもよく、含有成分及びその含有割合が不明だが、物性(例えば、融点、ガラス転移温度、又は粘度)が異なる組成物であってもよい。
 樹脂組成物(B)は、樹脂組成物(B)の全量中95重量%以上100重量%以下の脂環式構造含有重合体を含む。
 樹脂組成物(B)に含まれる脂環式構造含有重合体としては、樹脂組成物(A)に含まれうる脂環式構造含有重合体として説明した範囲から選択されるものを用いうる。これにより、温度変化時におけるコア層及びスキン層の収縮の程度を同程度にできるので、光学フィルムにおけるシワの発生を防止できる。また、脂環式構造含有重合体を用いることにより、光学フィルムの透明性及び寸法安定性を向上させることができる。
 樹脂組成物(B)における脂環式構造含有重合体の割合は、95重量%以上であり、好ましくは97重量%以上、より好ましくは98重量%以上、特に好ましくは99重量%以上であり、100重量%以下であり、好ましくは99.9重量%以下、より好ましくは99重量%以下である。脂環式構造含有重合体の割合を前記範囲の下限値以上にすることにより、コア層と第1スキン層及び第2スキン層との密着性を良くすることができる。また、上限値以下にすることにより、コア層の収縮とスキン層の収縮との間に差が生じることを抑えることができる。
 樹脂組成物(B)に含まれうる任意の成分としては、樹脂組成物(B)に含まれうる任意の成分と同様の例が挙げられる。また、任意の成分は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 樹脂組成物(B)は、エステル化合物を実質的に含まないことが好ましい。具体的には、樹脂組成物(B)におけるエステル化合物の含有量は、樹脂組成物(B)の全量中好ましくは1.0重量%未満、より好ましくは0.5重量%以下である。これにより、エステル化合物のブリードアウトを防止できるので、光学フィルムの製造時及び搬送時に用いるロールがエステル化合物によって汚れることを防止できる。樹脂組成物(B)に対するエステル化合物の含有量の下限は、0重量%以上としうる。
 スキン層を形成する樹脂組成物(B)のガラス転移温度(Tg)は、好ましくは100℃以上、より好ましくは110℃以上、さらに好ましくは120℃以上であり、好ましくは190℃以下、より好ましくは180℃以下、さらに好ましくは170℃以下である。ガラス転移温度が前記範囲内であることにより、耐久性に優れる光学フィルムを容易に製造することができる。例えば、光学フィルムが位相差フィルムである場合、ガラス転移温度を前記範囲の下限値以上にすることにより、高温環境下における位相差フィルムの耐久性を高めることができる。また、上限値以下にすることにより、延伸処理を容易に行える。
 コア層を形成する樹脂組成物(A)のガラス転移温度Tgと、スキン層を形成する樹脂組成物(B)のガラス転移温度Tgとの差の絶対値|Tg-Tg|は、好ましくは40℃以下であり、より好ましくは20℃以下であり、さらに好ましくは10℃以下である。|Tg-Tg|の下限は特に限定されないが、0℃超としうる。
 [1-3-2.スキン層の厚み]
 第1スキン層又は第2スキン層の厚みは、好ましくは0.1μm以上、より好ましくは1μm以上、さらに好ましくは10μm以上であり、好ましくは100μm以下、より好ましくは50μm以下、さらに好ましくは30μm以下である。第1スキン層又は第2スキン層の厚みを前記範囲の下限値以上にすることにより、フィルムの収縮を抑えることができる。
 また、第1スキン層又は第2スキン層の、コア層の厚みに対する比率((第1スキン層又は第2スキン層)/コア層)は、好ましくは1/300以上、より好ましくは1/30以上、さらに好ましくは1/3以上であり、好ましくは10以下、より好ましくは5以下、さらに好ましくは2以下である。
 [1-4.光学フィルムの特性、寸法]
 光学フィルムのヘイズは、好ましくは1%以下、より好ましくは0.8%以下、特に好ましくは0.5%以下である。ヘイズを低い値とすることにより、光学フィルムを組み込んだ表示装置の表示画像の鮮明性を高めることができる。ここで、ヘイズは、JIS K7361-1997に準拠して、濁度計により測定しうる。具体的には、日本電色工業社製「濁度計 NDH-300A」を用いて、5箇所測定し、それから求めた平均値をヘイズ値としうる。
 光学フィルムの面内レターデーションRe及び厚み方向のレターデーションRthは、光学フィルムの用途に応じて任意に設定しうる。例えば、光学フィルムを位相差フィルムとして用いる場合、具体的な面内レターデーションReの範囲は、測定波長550nmにおいて好ましくは50nm以上、好ましくは200nm以下である。また、具体的な厚み方向のレターデーションRthは、測定波長550nmにおいて好ましくは50nm以上であり、好ましくは300nm以下である。
 ここで、面内レターデーションReは、(nx-ny)×dで表される値である。また、フィルムの厚み方向のレターデーションRthは、{(nx+ny)/2-nz}×dで表される値である。ここで、nxは、フィルムの厚み方向に垂直な方向(面内方向)であって最大の屈折率を与える方向の屈折率を表す。nyは、フィルムの前記面内方向であってnxの方向に垂直な方向の屈折率を表す。nzは、フィルムの厚み方向の屈折率を表す。dは、フィルムの厚みを表す。
 光学フィルムは、長尺状であることが好ましい。長尺状とは、フィルムの幅方向に対し少なくとも5倍程度以上の長さを有するものをいい、好ましくは10倍もしくはそれ以上の長さを有し、具体的には巻回されて巻回体の形状とされ、保管又は運搬される程度の長さを有するものを言う。長尺のフィルムの長さの上限は、特に制限は無く、例えば、幅に対して10万倍以下としうる。
 光学フィルムの幅は、好ましくは700mm以上、より好ましくは1000mm以上、さらに好ましくは1200mm以上であり、好ましくは2500mm以下、より好ましくは2200mm以下、さらに好ましくは2000mm以下である。
 光学フィルムの厚みは、好ましくは1μm以上、より好ましくは10μm以上、さらに好ましくは20μm以上、好ましくは100μm以下、より好ましくは80μm以下、さらに好ましくは60μm以下である。
 [2.光学フィルムの製造方法]
 光学フィルムは、コア層の材料となる樹脂組成物(A)並びに第1スキン層及び第2スキン層の材料となる樹脂組成物(B)を、フィルムの形状に成形することによって製造しうる。成形方法としては、例えば、溶融成形法及び溶液流延法が挙げられる。溶融成形法の例としては、溶融押し出しにより成形する溶融押出法、並びに、プレス成形法、インフレーション成形法、射出成形法、ブロー成形法、及び延伸成形法が挙げられる。これらの方法の中でも、機械強度及び表面精度に優れたフィルムを得る観点から、溶融押出法、インフレーション成形法及びプレス成形法が好ましい。その中でも特に、残留溶媒の量を減らせること、並びに、効率よく簡単な製造が可能なことから、溶融押出法が特に好ましい。
 溶融押出法の中でも、共押出法が好ましい。本発明の光学フィルムの製造方法としては、樹脂組成物(A)及び樹脂組成物(B)を共押出しする工程を含むことが好ましい。共押出法としては、例えば、共押出Tダイ法、共押出インフレーション法、共押出ラミネーション法等が挙げられる。中でも、共押出Tダイ法が好ましい。共押出Tダイ法には、フィードブロック方式及びマルチマニホールド方式があり、厚みのムラを少なくできる点で、マルチマニホールド方式が特に好ましい。
 さらに、コア層と第1スキン層及び第2スキン層とを別々に製造した後で、製造されたコア層と第1スキン層及び第2スキン層とを貼り合わせて光学フィルムを製造してもよい。
 また、光学フィルムを製造する際、必要に応じてその他の工程を行ってもよく、例えば、光学フィルムに延伸処理を施す工程を行ってもよい。
 [3.光学フィルムの用途]
 本発明の光学フィルムの用途に制限は無く、任意の光学用途に適用しうる。また、この光学フィルムは、単独で用いてもよく、他の任意の部材と組み合わせて用いてもよい。例えば、液晶表示装置、有機エレクトロルミネッセンス表示装置、プラズマ表示装置、FED(電界放出)表示装置、SED(表面電界)表示装置等の表示装置に組み込んで用いてもよい。
 また、例えば、本発明の光学フィルムを、偏光子の保護フィルムとして用いてもよい。
 さらに、例えば、本発明の光学フィルムを位相差フィルムとして偏光子と組み合わせ、円偏光フィルムを得てもよい。
 以下、実施例を示して本発明について具体的に説明する。ただし、本発明は以下に示す実施例に限定されるものではなく、本発明の請求の範囲及びその均等の範囲を逸脱しない範囲において任意に変更して実施しうる。以下の説明において、量を表す「%」及び「部」は、別に断らない限り、重量基準である。また、以下に説明する操作は、別に断らない限り、常温常圧大気中において行った。
 [評価方法]
 (見掛けの粘度の平均)
 JIS K7199に準拠し、キャピラリーレオメーター(東洋精機製作所製「キャピログラフ 1D」)を用いて試料の見掛けの粘度を測定した。
 キャピラリーレオメーターが備えるバレルは、直径が9.55mmであり、キャピラリーは、長さが10.0mmであり、直径が1.0mmである。試験温度を280℃とし、バレルに試料を投入してから5分間予熱を行った後、所定の押出速度でピストンを押し出した。ピストンの押出速度は、1.0、2.0、5.0、10、20、50、100、200、500、又は1000mm/分とした。押出速度1.0、2.0、5.0、10、20、50、100、200、500、及び1000mm/分でピストンを押し出すと、それぞれ見掛けのせん断速度12、24、61、122、243、608、1216、2432、6080、及び12160(1/s)が試料に与えられることになる。
 押出速度1.0、2.0、5.0、10、20、50、100、200、500、及び1000mm/分における見掛けの粘度を測定して、見掛けのせん断速度12、24、61、122、243、608、1216、2432、6080、及び12160(1/s)における試料の見掛けの粘度とした。得られた見掛けのせん断速度12、24、61、122、243、608、1216、2432、6080、及び12160(1/s)における試料の見掛けの粘度の、算術平均を算出することにより、試料の280℃における見掛けの粘度の平均η(ave)(Pa・s)を求めた。コア層を形成する樹脂組成物(A)について求めた280℃における見掛けの粘度の平均をη(ave)と表し、スキン層を形成する樹脂組成物(B)について求めた280℃における見掛けの粘度の平均をη(ave)と表す。得られた試料の280℃における見掛けの粘度の平均から、粘度比率η(ave)/η(ave)を算出した。
 (フィルム厚みの測定及び厚みムラの評価)
 フィルムの厚みは、接触式膜厚計(ミツトヨ社製ダイヤルゲージ)で測定した。フィルム厚み(μm)を、フィルムの幅方向の同一直線上に30mm間隔で並ぶ6か所について測定し、6か所におけるフィルム厚みの平均値をフィルムの平均厚み(μm)とした。
 6か所において得られたフィルム厚みの標準偏差σ(μm)を算出し、σの値を用いて下記基準によりフィルム厚みムラを評価した。
 3:最良:σ<2.0
 2:良:2.0≦σ<5.0
 1:不良:5.0≦σ
 [製造例1](樹脂組成物(B)としての環状オレフィン重合体樹脂(B-1)の製造)
 (工程A.開環重合工程)
 ジシクロペンタジエン(以下、「DCP」という)と、テトラシクロドデセン(以下、「TCD」という)と、メタノテトラヒドロフルオレン(以下、「MTF」という)とを、重量比60/35/5で含むモノマー混合物を用意した。
 窒素で置換した反応器に、前記のモノマー混合物7部(重合に使用するモノマー全量に対して1重量%)、及び、シクロヘキサン1600部を加え、更にトリ-i-ブチルアルミニウム0.55部、イソブチルアルコール0.21部、反応調整剤としてジイソプロピルエーテル0.84部、及び分子量調節剤として1-ヘキセン3.24部を添加した。
 ここに、シクロヘキサンに溶解させた濃度0.65%の六塩化タングステン溶液24.1部を添加して、55℃で10分間攪拌した。
 次いで、反応系を55℃に保持しながら、前記のモノマー混合物693部と、シクロヘキサンに溶解させた濃度0.65%の六塩化タングステン溶液48.9部とをそれぞれ系内に150分かけて連続的に滴下した。
 その後、30分間反応を継続し、重合を終了して、開環重合体を含む開環重合反応液を得た。重合終了後、ガスクロマトグラフィーにより測定したモノマーの重合転化率は、重合終了時で100%であった。
 (工程B.水素添加工程)
 得られた開環重合反応液を耐圧性の水素添加反応器に移送し、ケイソウ土担持ニッケル触媒(日揮化学社製「T8400RL」、ニッケル担持率57%)1.4部及びシクロヘキサン167部を加え、180℃、水素圧4.6MPaで6時間反応させて反応溶液を得た。この反応溶液を、ラジオライト#500を濾過床として、フィルター(石川島播磨重工社製、製品名「フンダバックフィルター」)を用いて圧力0.25MPaで加圧濾過して水素添加触媒を除去し、開環重合体の水素添加物を含む無色透明な水素添加物溶液を得た。
 (工程C.濾過工程)
 次いで、この水素添加物溶液を、フィルター(キュノー社製「ゼータープラスフィルター30H」、孔径0.5μm~1μm)にて順次濾過し、さらに別の金属ファイバー製フィルター(ニチダイ社製、孔径0.4μm)にて更に濾過して、水素添加物溶液から微小な固形分を除去した。
 (工程D.乾燥工程及び成形工程)
 次いで、この水素添加物溶液を、円筒型濃縮乾燥機(日立製作所社製)を用いて、温度270℃、圧力1kPa以下で乾燥した。これにより、水素添加物溶液から、溶媒であるシクロヘキサン及びその他の揮発成分を除去して、樹脂固形分を得た。この樹脂固形分を、前記の濃縮乾燥機に直結したダイから溶融状態でストランド状に押し出した。押し出された樹脂固形分を、冷却後、ペレタイザーでカットして、開環重合体の水素添加物を含むペレット状の環状オレフィン重合体樹脂(B-1)を得た。樹脂組成物(B)としての環状オレフィン重合体樹脂(B-1)は、見掛けの粘度の平均η(ave)が、373Pa・sであった。
 [製造例2](樹脂組成物(A)としての環状オレフィン重合体樹脂(A-1)の製造)
 工程A(開環重合工程)において、DCPと、TCDと、MTFとを含むモノマー混合物の重量比(DCP/TCD/MTF)を、55/40/5に変更した以外は製造例1と同様にして、ペレット状の環状オレフィン重合体樹脂(A-1)を得た。樹脂組成物(A)としての環状オレフィン重合体樹脂(A-1)は、見掛けの粘度の平均η(ave)が、318Pa・sであった。
 [製造例3](樹脂組成物(A)としての環状オレフィン重合体樹脂組成物(A-2)の製造)
 (開環重合工程及び水素添加工程)
 製造例1の工程A(開環重合工程)及び工程B(水素添加工程)と同様にして、水素添加物溶液(H-1)を得た。
 (エステル化合物の添加工程)
 得られた水素添加物溶液(H-1)に、水素添加物溶液乾燥重量98部あたり2部のペンタエリスリトールテトラベンゾエート(分子量552、融点102.0℃~106.0℃)を添加して溶解させ、エステル化合物を含む水素添加物溶液を得た。
 (濾過工程)
 次いで、得られたエステル化合物を含む水素添加物溶液を、フィルター(キュノー社製「ゼータープラスフィルター30H」、孔径0.5μm~1μm)にて順次濾過し、さらに別の金属ファイバー製フィルター(ニチダイ社製、孔径0.4μm)にて更に濾過して、エステル化合物を含む水素添加物溶液から微小な固形分を除去した。
 (乾燥工程及び成形工程)
 次いで、このエステル化合物を含む水素添加物溶液を、円筒型濃縮乾燥機(日立製作所社製)を用いて、温度270℃、圧力1kPa以下で乾燥した。これにより、エステル化合物を含む水素添加物溶液から、溶媒であるシクロヘキサン及びその他の揮発成分を除去して、樹脂固形分を得た。この樹脂固形分を、前記の濃縮乾燥機に直結したダイから溶融状態でストランド状に押し出した。押し出された樹脂固形分を、冷却後、ペレタイザーでカットして、開環重合体の水素添加物を含むペレット状の環状オレフィン重合体樹脂組成物(A-2)を得た。樹脂組成物(A)としての環状オレフィン重合体樹脂組成物(A-2)は、見掛けの粘度の平均η(ave)が、136Pa・sであった。
 [製造例4](樹脂組成物(A)としての環状オレフィン重合体樹脂組成物(A-3)の製造)
 窒素雰囲気下、テトラシクロ[7.4.0.110,13.02,7]テトラデカ-2,4,6,11-テトラエン(1,4-メタノ-1,4,4a,9a-テトラヒドロフルオレンともいう。慣用名:メタノテトラヒドロフルオレン(MTF))25部、テトラシクロ[4.4.0.12,5.17,10]ドデカ-3-エン(慣用名:テトラシクロドデセン(TCD))35部とトリシクロ[4.3.0.12,5]デカ-3,7-ジエン(慣用名:ジシクロペンタジエン(DCP))40部をメタセシス開環重合触媒系で重合し、次いで水素添加し、モノマー混合物(重量比:MTF/TCD/DCP=25/35/40)の開環共重合体水素添加物を得た。水素添加反応終了後、反応溶液から水素添加触媒を除去し、開環重合体の水素添加物溶液(H-2)を得た。この開環共重合体の水素添加物の水素添加率は99.9%以上であり、Mwは38,100、Tgは137℃であった。
 エステル化合物の添加工程において、水素添加物溶液(H-1)の代わりに上記水素添加物溶液(H-2)を用い、ペンタエリスリトールテトラベンゾエートの添加量を、水素添加物溶液乾燥重量95部あたり5部に変更した以外は製造例3と同様にして、エステル化合物を含む水素添加物溶液を得て、次いで製造例3の濾過工程、乾燥工程、及び成形工程と同様の操作を行って、環状オレフィン重合体樹脂組成物(A-3)を得た。樹脂組成物(A)としての環状オレフィン重合体樹脂組成物(A-3)は、見掛けの粘度の平均η(ave)が、100Pa・sであった。
 [実施例1]
 スクリュー径20mmφ、圧縮比3.1、L/D=30のスクリュー押出機を2台備えた、共押出し用フィルム溶融押出成形機(据置型、GSIクレオス社製)を用意した。前記フィルム溶融押出成形機はTダイを備えており、Tダイは、層数が3であり、積層方式がマルチマニホールドタイプであり、流路形状がハンガータイプである。
 製造例1で得られた環状オレフィン重合体樹脂(B-1)及び製造例2で得られた環状オレフィン重合体樹脂(A-1)を、前記のフィルム溶融押出成形機を使用し、ダイリップ0.8mm、Tダイの幅300mm、溶融樹脂組成物の温度260℃、冷却ロール温度110℃の条件でフィルム状に成形し、(環状オレフィン重合体樹脂(B-1)からなる第1スキン層)/(環状オレフィン重合体樹脂(A-1)からなるコア層)/(環状オレフィン重合体樹脂(B-1)からなる第2スキン層)をこの順で備える光学フィルムを得た。各層の厚み比は、スクリュー押出機のフィーダーからの送り出し量より、樹脂(B-1)からなる第1スキン層:樹脂(A-1)からなるコア層:樹脂(B-1)からなる第2スキン層が1:1:1になるように設定した。
 得られた光学フィルムの総厚みの平均値は33μmであった。結果を表1に示す。
 [実施例2]
 環状オレフィン重合体樹脂(A-1)の代わりに、製造例3で得られた環状オレフィン重合体樹脂組成物(A-2)を用いた以外は実施例1と同様にして、(環状オレフィン重合体樹脂(B-1)からなる第1スキン層)/(環状オレフィン重合体樹脂組成物(A-2)からなるコア層)/(環状オレフィン重合体樹脂(B-1)からなる第2スキン層)をこの順で備える光学フィルムを得た。各層の厚み比は、スクリュー押出機のフィーダーからの送り出し量より、樹脂(B-1)からなる第1スキン層:樹脂(A-2)からなるコア層:樹脂(B-1)からなる第2スキン層が1:1:1になるように設定した。
 得られた光学フィルムの総厚みの平均値は33μmであった。結果を表1に示す。
 [比較例1]
 環状オレフィン重合体樹脂(A-1)の代わりに、製造例4で得られた環状オレフィン重合体樹脂組成物(A-3)を用いた以外は実施例1と同様にして、(環状オレフィン重合体樹脂(B-1)からなる第1スキン層)/(環状オレフィン重合体樹脂組成物(A-3)からなるコア層)/(環状オレフィン重合体樹脂(B-1)からなる第2スキン層)をこの順で備える光学フィルムを得た。各層の厚み比は、スクリュー押出機のフィーダーからの送り出し量より、樹脂(B-1)からなる第1スキン層:樹脂(A-3)からなるコア層:樹脂(B-1)からなる第2スキン層が1:1:1になるように設定した。
 得られた光学フィルムの総厚みの平均値は34μmであった。結果を表1に示す。

 表1から、粘度比率η(ave)/η(ave)が、0.3以上3.0以下の範囲にある実施例1及び実施例2の光学フィルムは、粘度比率η(ave)/η(ave)が3.0より大きい比較例1の光学フィルムと比較して、厚みムラが低減されていることが分かる。

  1.  コア層と、前記コア層の一方の面に設けられた第1スキン層と、前記コア層の他方の面に設けられた第2スキン層とを含み、
     前記コア層は、樹脂組成物(A)からなり、
     前記第1スキン層及び前記第2スキン層は、前記樹脂組成物(A)とは異なる樹脂組成物(B)からなり、
     前記樹脂組成物(A)は、前記樹脂組成物(A)の全量中80重量%以上100重量%以下の脂環式構造含有重合体を含み、
     前記樹脂組成物(B)は、前記樹脂組成物(B)の全量中95重量%以上100重量%以下の脂環式構造含有重合体を含み、
     粘度比率η(ave)/η(ave)が0.3以上3.0以下である、光学フィルム。
     ただし、η(ave)及びη(ave)は、それぞれ下記式(1)及び式(2)から算出される。

  4.  光学フィルムの製造方法であって、
     前記光学フィルムは、コア層と、前記コア層の一方の面に設けられた第1スキン層と、前記コア層の他方の面に設けられた第2スキン層とを含み、
     前記コア層は、樹脂組成物(A)からなり、
     前記第1スキン層及び前記第2スキン層は、前記樹脂組成物(A)とは異なる樹脂組成物(B)からなり、
     前記樹脂組成物(A)は、前記樹脂組成物(A)の全量中80重量%以上100重量%以下の脂環式構造含有重合体を含み、
     前記樹脂組成物(B)は、前記樹脂組成物(B)の全量中95重量%以上100重量%以下の脂環式構造含有重合体を含み、
     粘度比率η(ave)/η(ave)が0.3以上3.0以下であり、
     前記樹脂組成物(A)及び前記樹脂組成物(B)を共押出しする工程を含む、光学フィルムの製造方法。
     ただし、η(ave)及びη(ave)は、それぞれ下記式(1)及び式(2)から算出される。
