Abstract
Description
Fe基アモルファス合金リボンの一例として、長手方向にほぼ一定間隔で並ぶ幅方向谷部を有する波状凹凸が自由面に形成されており、谷部の平均振幅が20mm以下である急冷Fe軟磁性合金薄帯が知られている(例えば、特許文献1参照)。
この巻き回体は、例えば鉄心(コア)の作製などに用いられる。しかし、巻き回体から合金リボンを引き出して巻き出しを開始すると、巻き回体が崩れてしまい(巻き出し崩れ)、合金リボンを取り出せない状態となることがある。
また、巻き回体を複数(例えば5巻)準備し、これらの巻き回体から合金リボンを巻き出して複数層(例えば5層)に積層して再び巻き取ることで、積層された巻き回体(積層巻き回体)を作製することがある。しかし、この場合にも、前記同様に巻き回体から合金リボンを引き出して巻き出しを開始すると、巻き回体が崩れてしまい(巻き出し崩れ)、積層巻き回体を作製することができないことがある。
そのため、巻き出し崩れの発生を抑制した巻き回体を作製することができ、かつ製造初期から占積率を高めた巻き回体が得られるFe基アモルファス合金リボンの製造方法が求められている。
即ち、上記課題を解決するための具体的手段は以下のとおりである。
前記冷却ロールの前記外周面に向けて前記合金溶湯を吐出する溶湯ノズルと、
前記冷却ロールの外周面から前記Fe基アモルファス合金リボンを剥離する剥離手段と、
剥離された前記Fe基アモルファス合金リボンを巻き取る巻き取りロールと、
ロール軸部材、及び前記ロール軸部材の周囲に配置された複数のブラシ毛を備える研磨ブラシを有し、下記条件(1)及び条件(2)を満たし、前記冷却ロールの周囲における前記剥離手段と前記溶湯ノズルとの間に配置され、前記冷却ロールとは逆方向に軸回転しつつ前記研磨ブラシを前記冷却ロールの外周面に接触させて研磨する研磨ブラシロールと、
を備えるFe基アモルファス合金リボン製造装置を用い、
前記研磨ブラシロールによる研磨後の前記冷却ロールの外周面に前記合金溶湯の塗膜を形成し、前記外周面で前記塗膜を冷却し、前記剥離手段によって剥離された前記Fe基アモルファス合金リボンを前記巻き取りロールで巻き取ることによってFe基アモルファス合金リボンの巻き回体を得るFe基アモルファス合金リボンの製造方法。
・条件(1):ブラシ毛の自由長30mm超え50mm以下
・条件(2):ブラシ毛先端部におけるブラシ毛の密度0.30本/mm2超え0.60本/mm2以下
連続的に製造される前記Fe基アモルファス合金リボンの、製造終了時の最終端1mの範囲から、長手方向に向かって20mm毎に連続して20枚の試料を切断することで、前記Fe基アモルファス合金リボンにおける幅方向が長辺となりかつ長手方向が短辺となる短冊状の終期合金リボン試料を20枚採取したとき、前記終期合金リボン試料における占積率LF[E]の前記占積率LF[S]からの変化率(LF[E]-LF[S])/LF[S]×100が±2%以下であり、前記終期合金リボン試料を20枚積層した積層体について下記方法で測定されたWC[E]の前記WC[S]からの変化率(WC[E]-WC[S])/WC[S]×100が-12%~+80%である<1>に記載のFe基アモルファス合金リボンの製造方法。
-WC:Wedge Coefficientの測定-
短冊状の合金リボン試料を20枚積層した積層体における長辺方向の一端部IBと他端部OBについてそれぞれ3点ずつ、端から0mm~16mmの範囲、端から10mm~26mmの範囲、及び端から20mm~36mmの範囲の厚さを、φ16mmのアンビルを使用したマイクロメーターにて測定する。一端部側の最大値IBmaxと他端部側の最小値OBminとの差及び一端部側の最小値IBminと他端部側の最大値OBmaxとの差の大きい方を、WCとする。なお、前記初期合金リボン試料について測定したWCをWC[S]とし、前記終期合金リボン試料について測定したWCをWC[E]とする。
前記Fe、Si、B、C、及び不純物の総含有量を100原子%としたときに、Siの含有量が1.8原子%~4.2原子%であり、Bの含有量が13.8原子%~16.2原子%であり、Cの含有量が0.05原子%~0.4原子%である<1>又は<2>に記載のFe基アモルファス合金リボンの製造方法。
前記Fe基アモルファス合金リボンの、巻き回体の巻き始め側の端部から3000m~4200mの範囲から、長手方向に向かって20mm毎に連続して20枚の試料を切断することで、前記Fe基アモルファス合金リボンにおける幅方向が長辺となりかつ長手方向が短辺となる短冊状の初期合金リボン試料を20枚採取したとき、前記初期合金リボン試料における占積率LF[S]が87%~94%であり、前記初期合金リボン試料を20枚積層した積層体について下記方法で測定されたWC[S]が5μm/20枚~40μm/20枚であり、
前記Fe基アモルファス合金リボンの、巻き回体の巻き終わり側の端部から1mの範囲から、長手方向に向かって20mm毎に連続して20枚の試料を切断することで、前記Fe基アモルファス合金リボンにおける幅方向が長辺となりかつ長手方向が短辺となる短冊状の終期合金リボン試料を20枚採取したとき、前記終期合金リボン試料における占積率LF[E]の前記占積率LF[S]からの変化率(LF[E]-LF[S])/LF[S]×100が±2%以下であり、前記終期合金リボン試料を20枚積層した積層体について下記方法で測定されたWC[E]の前記WC[S]からの変化率(WC[E]-WC[S])/WC[S]×100が-12%~+80%であるFe基アモルファス合金リボンの巻き回体。
-WC:Wedge Coefficientの測定-

本明細書中において、「~」を用いて表される数値範囲は、「~」の前後に記載される数値を下限値及び上限値として含む範囲を意味する。
また、本明細書中において、Fe基アモルファス合金リボンとは、Fe基アモルファス合金のみからなるリボン(薄帯)を指す。
また、本明細書中において、Fe基アモルファス合金とは、含有される金属元素の中で含有量(原子%)が最も多い元素がFe(鉄)であるアモルファス合金を指す。
本実施形態のFe基アモルファス合金リボンの製造方法は、Fe基アモルファス合金リボン製造装置を用いてFe基アモルファス合金リボンの巻き回体を得る製造方法である。
Fe基アモルファス合金リボン製造装置は、外周面にFe基アモルファス合金リボンの原料である合金溶湯の塗膜が形成され、前記外周面で前記塗膜を冷却することによりFe基アモルファス合金リボンを形成する冷却ロールと、前記冷却ロールの前記外周面に向けて前記合金溶湯を吐出する溶湯ノズルと、前記冷却ロールの外周面から前記Fe基アモルファス合金リボンを剥離する剥離手段と、剥離された前記Fe基アモルファス合金リボンを巻き取る巻き取りロールと、ロール軸部材、及び前記ロール軸部材の周囲に配置された複数のブラシ毛を備える研磨ブラシを有し、下記条件(1)及び条件(2)を満たし、前記冷却ロールの周囲における前記剥離手段と前記溶湯ノズルとの間に配置され、前記冷却ロールとは逆方向に軸回転しつつ前記研磨ブラシを前記冷却ロールの外周面に接触させて研磨する研磨ブラシロールと、を備える。
そして、前記研磨手段による研磨後の前記冷却ロールの外周面に前記合金溶湯の塗膜を形成し、前記外周面で前記塗膜を冷却し、前記剥離手段によって剥離された前記Fe基アモルファス合金リボンを前記巻き取りロールで巻き取ることによってFe基アモルファス合金リボンの巻き回体を得る。
・条件(2):ブラシ毛先端部におけるブラシ毛の密度0.30本/mm2超え0.60本/mm2以下
この効果が奏される理由は、以下の通り推察される。
また、合金溶湯を冷却ロールに吐出してFe基アモルファス合金リボンを形成(鋳造)する際に、形成された合金リボンの巻き取り開始の初期から、合金リボンの占積率が低くなることがあった。
なお、この現象は、特にFe基アモルファス合金リボンの組成として、Fe、Si、B、C、及び不純物の総含有量を100原子%としたときにFeの含有量が81原子%以上となる合金リボンを形成(鋳造)する場合に、より顕著となる傾向にあった。
つまり、溶湯ノズルから吐出された合金溶湯は、冷却ロールと接触し、急冷凝固されるが、その界面においては密着性に優れる。特に、Feの含有量が81原子%以上となる合金リボンでは、従来のFeの含有量80原子%程度の合金リボンに比べて、より急冷され易く、安定したアモルファス状態が得られやすい。
他方、合金リボンは、冷却ロールから連続的に剥離されるが、前述のように急冷凝固した合金リボンと冷却ロール(例えばCu合金)との界面の密着力が大きいため、合金リボンが冷却ロールから剥離される際、冷却ロール表面のごく一部(Cu合金等)を合金リボンが剥ぎ取ることがあった。また、この現象は特に合金リボンの幅方向端部において顕著であることが判明した。このため、合金リボンにより冷却ロール表面の一部が剥ぎ取られた部分(特に幅方向端部)では、冷却ロール表面に凹部が発生し、溶湯ノズルと冷却ロールとのギャップ(距離)が大きくなり、合金リボンの幅方向端部の厚さが一端側だけ大きくなる現象が生じる。その結果、合金リボンを巻き取って得た巻き回体では幅方向端部の厚さ偏差(一端側と他端側との厚さの差)が増加して、この巻き回体から再び合金リボンの巻き出しを行う際に、巻き出し崩れが生じることが分かった。
一方で、合金リボンによる冷却ロール表面の剥ぎ取りが両端部で比較的同等に近い状態で発生すると、合金リボンの巻き取りが重ねられる前と後とでWC及び占積率は変化しにくいものの、製造初期から占積率が低くなる。これは、形成される合金リボンの厚さが、幅方向両端部に比べて中央部の方が薄くなるために、発生しているものと考えられる。
この条件の元で冷却ロールを研磨しつつ合金リボンを形成し巻き取りを重ねることで、剥離される合金リボンによって表面の一部が剥ぎ取られる部分も含めて、冷却ロール表面の幅方向全域が連続的に研磨され、幅方向端部に発生する凹部が顕在化する前に、幅方向全域を継続的に平坦化し得るものと考えられる。これにより、冷却ロール表面での凹部の発生が抑制され、合金リボンの幅方向端部の厚さが一端側だけ大きくなること(合金リボンの幅方向端部の厚さ偏差が大きくなること)が抑制され、この結果、巻き回体から合金リボンの巻き出しを行う際に発生する合金リボンの幅方向一端側への巻き出し崩れが抑制されるものと推察される。
これにより、冷却ロール表面の幅方向全域が連続的に研磨され、幅方向全域を継続的に平坦化し得るものと考えられる。これにより、形成される合金リボンにおいても幅方向両端部と中央部との厚さの差が低減され、その結果占積率LFの低下が抑制され、製造初期から高い占積率が達成されるものと推察される。
図1は、本実施形態に好適な、単ロール法によるFe基アモルファス合金リボン製造装置の一例を概念的に示す概略断面図である。
図1に示すように、Fe基アモルファス合金リボン製造装置である合金リボン製造装置100は、溶湯ノズル10を備えた坩堝20と、溶湯ノズル10の先端に外周面が対向する冷却ロール30と、を備えている。
図1は、合金リボン製造装置100を、冷却ロール30の軸方向及び合金リボン22Cの幅方向に対して垂直な面で切断したときの断面を示している。ここで、合金リボン22Cは本実施形態のFe基アモルファス合金リボンの一例である。また、冷却ロール30の軸方向と合金リボン22Cの幅方向とは同一方向である。
坩堝20の周囲の少なくとも一部には、加熱手段としての高周波コイル40が配置されている。これにより、合金リボンの母合金が収容された状態の坩堝20を加熱して坩堝20内で合金溶湯22Aを生成したり、外部から坩堝20に供給された合金溶湯22Aの液体状態を維持できるようになっている。
また、溶湯ノズル10は、合金溶湯を吐出するための開口部(吐出口)を有している。
この開口部は、矩形(スリット形状)の開口部とすることが好適である。
矩形の開口部の長辺の長さは、製造されるアモルファス合金リボンの幅に対応する長さとなっている。矩形の開口部の長辺の長さとしては、100mm~500mmが好ましく、100mm~400mmがより好ましく、100mm~300mmが更に好ましく、100mm~250mmが特に好ましい。
また、溶湯ノズル先端と冷却ロール外周面との距離は、0.2mm~0.4mmが好ましい。
冷却ロール30は、回転方向Pの方向に軸回転する。
冷却ロール30の内部には水等の冷却媒体が流通されており、冷却ロール30の外周面に形成された合金溶湯の塗膜を冷却できるようになっている。合金溶湯の塗膜を冷却することにより、合金リボン22C(Fe基アモルファス合金リボン)が生成される。
冷却ロール30の材質としては、Cu及びCu合金(例えば、Cu-Be合金、Cu-Cr合金、Cu-Zr合金、Cu-Cr-Zr合金、Cu-Ni合金、Cu-Ni-Si合金、Cu-Ni-Si-Cr合金、Cu-Zn合金、Cu-Sn合金、Cu-Ti合金等)が挙げられ、熱伝導性と耐久性が高い点で、Cu合金が好ましく、Cu-Be合金、Cu-Cr-Zr合金、Cu-Ni合金、Cu-Ni-Si合金、又はCu-Ni-Si-Cr合金が選択できる。
冷却ロール30外周面の表面粗さには特に限定はないが、冷却ロール30外周面の算術平均粗さ(Ra)は、0.1μm~0.5μmが好ましく、0.1μm~0.3μmがより好ましい。冷却ロール30外周面の算術平均粗さRaが0.5μm以下であると、合金リボンを用いて変圧器を製造する際の占積率がより向上する。冷却ロール30外周面の算術平均粗さRaが0.1μm以上であると、冷却ロール30外周面の加工において、合金リボン幅方向(冷却ロール回転軸方向)に均質な加工が容易である。
上記冷却ロール30外周面の算術平均粗さRaは、合金リボン製造時に後述の研磨ブラシロールによって冷却ロール外周面が研磨されるため、合金リボン製造後であっても、同様のRaを維持できる。
算術平均粗さRaは、JIS B 0601:2013に準拠して測定された表面粗さを指す。
冷却ロール30の直径は、冷却能の観点から、200mm~1000mmが好ましく、300mm~800mmがより好ましい。
また、冷却ロール30の回転速度は、単ロール法において通常設定される範囲とすることができるが、周速10m/s~40m/sが好ましく、周速20m/s~30m/sがより好ましい。
合金リボン製造装置100は、更に、溶湯ノズル10よりも冷却ロール30の回転方向の下流側(以下、単に「下流側」ともいう)に、冷却ロールの外周面からFe基アモルファス合金リボンを剥離する剥離手段として、剥離ガスノズル50を備えている。
本一例では、剥離ガスノズル50から、冷却ロール30の回転方向Pとは逆向き(図1中の破線の矢印の方向)に剥離ガスを吹きつけることによって、冷却ロール30から合金リボン22Cを剥離する。剥離ガスとしては、例えば、窒素ガスや圧縮空気等の高圧ガスを用いることができる。
合金リボン製造装置100は、更に、剥離ガスノズル50よりも下流側に、冷却ロール30の外周面を研磨するための研磨手段として、研磨ブラシロール60を備えている。
研磨ブラシロール60は、ロール軸部材61と、ロール軸部材61の周囲に配置された研磨ブラシ62と、を含む。研磨ブラシ62は、多数のブラシ毛を備える。
ブラシ毛の自由長(ブラシ毛のロール軸部材に固定されていない部分の長さ)は、前記条件(1)に示す通り、30mm超え50mm以下である。好ましくは30mm超え40mm以下であり、より好ましくは30mm超え35mm以下である。
ブラシ毛の自由長が30mm超えであることで、冷却ロールに対し局部的に深い傷が生じることが抑制され、合金リボンにおける裂け目の発生が低減される。
ブラシ毛の自由長が50mm以下であることで、合金リボンの幅方向端部の厚さが一端側だけ大きくなることが抑制され、巻き回体から合金リボンの巻き出しを行う際に発生する合金リボンの幅方向一端側への巻き出し崩れが抑制される。また、合金リボンにおける占積率LFの低下も抑制される。
ブラシ毛の密度が0.30本/mm2超えであることで、合金リボンの幅方向端部の厚さが一端側だけ大きくなることが抑制され、巻き回体から合金リボンの巻き出しを行う際に発生する合金リボンの幅方向一端側への巻き出し崩れが抑制される。また、合金リボンにおける占積率LFの低下も抑制される。
ブラシ毛の密度が0.60本/mm2以下であることで、冷却ロール外周面との摩擦熱による溶融を抑制できる。
ブラシ毛の直径(ブラシ毛の断面の外接円の直径)は、0.5mm~1.5mmが好ましく、0.6mm~1.0mmがより好ましい。
研磨ブラシロールの軸方向長さは、製造する合金リボンの幅に合わせて適宜設定される。
研磨ブラシが備えるブラシ毛は、樹脂を含有することが好ましい。
ブラシ毛が樹脂を含有することにより、冷却ロールの外周面に深い研磨傷が生じにくくなる。
樹脂としては、6ナイロン、612ナイロン、及び66ナイロン等のナイロン樹脂が好ましい。
ブラシ毛中の樹脂の含有量の上限は、例えば80質量%以下であってもよく、70質量%以下であってもよい。
ブラシ毛に無機研磨粉が分散されていることにより、冷却ロールの外周面に対する研磨能力がより向上する。
無機研磨粉の粒径は、45μm~90μmが好ましく、50μm~80μmがより好ましい。
ここで、「無機研磨粉の粒径」とは、無機研磨粉の粒子が通過できる篩(ふるい)のメッシュの目開きの大きさを表す。例えば、「無機研磨粉の粒径が45μm~90μmである」とは、無機研磨粉が、目開き90μmのメッシュを通過し、かつ、目開き45μmのメッシュを通過しないことを表す。
ブラシ毛中の無機研磨粉の含有量が40質量%以下であると、合金溶湯への研磨粉の混入がより抑制され、研磨粉に起因する合金リボンの欠陥が抑制される。
冷却ロール外周面に対する研磨ブラシ(ブラシ毛)の押し込み量は適宜調整されるが、例えば2mm~10mmとすることができる。
ここで押し込み量とは、ブラシ毛先端と冷却ロール外周面が接する距離を0mmとして、ブラシ毛先端を冷却ロール側に押し込む距離である。
相対速度が+10m/s以上であると、冷却ロールの外周面に対する研磨能力がより向上する。
相対速度が+20m/s以下であると、研磨時の摩擦熱低減の点で有利である。
相対速度は、+12m/s~+17m/sがより好ましく、+13m/s~+18m/sが更に好ましい。
また、冷却ロールの回転速度とは冷却ロールの外周面における回転方向の速度を意味し、研磨ブラシの回転速度とは研磨ブラシにおけるブラシ毛の先端における回転方向の速度を意味する。
合金リボン製造装置100は、冷却ロール30から剥離された合金リボン22Cを巻き取る巻き取りロール(不図示)を備えている。
その他、合金リボン製造装置100の基本的な構成は、従来の単ロール法によるアモルファス合金リボン製造装置(例えば、国際公開第2012/102379号、特許第3494371号公報、特許第3594123号公報、特許第4244123号公報、特許第4529106号公報等参照)と同様の構成とすることができる。
次に、合金リボン製造装置100を用いた合金リボン22Cの製造方法の一例について説明する。
まず、坩堝20に、合金リボン22Cの原料となる合金溶湯22Aを準備する。合金溶湯22Aの温度は、合金の組成を考慮して適宜設定されるが、例えば1210℃~1410℃、好ましくは1260℃~1360℃である。
次に、回転方向Pに軸回転する冷却ロール30の外周面に、溶湯ノズル10によって合金溶湯を吐出し、パドル22Bを形成しながら合金溶湯による塗膜を形成する。形成された塗膜を冷却ロール30の外周面で冷却し、外周面上に合金リボン22Cを形成する。次に、冷却ロール30の外周面に形成された合金リボン22Cを、剥離ガスノズル50からの剥離ガスの吹きつけによって冷却ロール30の外周面から剥離し、不図示の巻き取りロールによってロール状に巻き取って回収する。
一方、合金リボン22Cが剥離した後の冷却ロール30の外周面は、回転方向Rに軸回転する研磨ブラシロール60の研磨ブラシ62によって研磨される。研磨された冷却ロール30の外周面に対し、再び合金溶湯が吐出される。
以上の動作が繰り返されることにより、長尺状の合金リボン22Cが連続的に製造(鋳造)される。
上記一例に係る製造方法により、本実施形態のFe基アモルファス合金リボンの一例である、合金リボン22Cが製造される。
したがって、仮に冷却ロール30から剥離されたのち複数個の異なる巻き取りロール上に巻き取られて複数個の巻き回体が得られた場合であっても、冷却ロール30外周面に連続して吐出されて形成されたのであれば、「連続的に」製造された合金リボンである。
なお、本実施形態に係る製造方法では、Fe基アモルファス合金リボンを連続的に製造(鋳造)する際、例えば鋳造時間60分~300分、鋳造速度(つまり冷却ロール30の周速)20m/s~30m/sとの条件にて、連続的に製造(鋳造)することができる。
-サイズ-
本実施形態の製造方法によって得られる合金リボンは、その平均厚さTが10μm~30μmであることが好ましい。
厚さTが10μm以上であることにより、合金リボンの機械的強度が確保され、合金リボンの破断が抑制される。これにより、合金リボンの連続鋳造を行ない易くなる。合金リボンの厚さTは、15μm以上であることがより好ましい。
また、厚さTが30μm以下であることにより、合金リボンにおいて、安定したアモルファス状態が得られる。合金リボンの厚さTは、28μm以下であることがより好ましい。
ここで、平均厚さT(m)は、合金リボンの長手方向1mを切り出して質量M(kg)を測定し、合金リボンの幅W(m)と合金の比重ρ(密度)(kg/m3)から、下記計算式により得られる。
T=M/(W×ρ)(m)
合金リボンの幅が100mm以上であると、大容量で実用的な変圧器が得られる。合金リボンの幅が500mm以下であると、合金リボンの生産性(製造適性)に優れる。
合金リボンの幅は、合金リボンの生産性(製造適性)の観点から、400mm以下がより好ましく、300mm以下が更に好ましく、250mm以下が特に好ましい。
本実施形態の製造方法によって連続的に製造(鋳造)される合金リボンでは、製造初期における占積率LF[S]が87%~94%であることが好ましい。より好ましくは88%~94%であり、さらに好ましくは89%~94%である。
製造初期における占積率LF[S]が87%以上であることで、合金リボンを積層し作製された鉄心の、単位積層厚さあたりの磁束が多く得られる。よって、見かけの鉄心体積の小型化が可能となる。
一方、理論では合金リボンを隙間なく積層すれば占積率は100%となるが、合金リボンの製造(鋳造)において、原理的に幅方向の厚さばらつきが不可避的に発生すること等により、上限は94%と考えられる。
製造終期における占積率LF[E]の製造初期における占積率LF[S]からの変化率が±2%以下であることで、品質のムラが抑制された合金リボンの巻き回体が得られる。また、製造終期(製造終了の直前)に鋳造された合金リボンを積層し作製された鉄心の、単位積層厚さあたりの磁束が多く得られ、よって見かけの鉄心体積の小型化が可能となる。
ここで、連続的に製造(鋳造)される合金リボンの「製造初期」における占積率LF[S]の測定は、まず製造開始(合金溶湯の吐出開始)後5分~7分の間に製造された範囲の合金リボンから、長手方向(合金リボンの巻き取り方向)に向かって20mm毎に連続して20枚の試料を切断する。なお、製造開始後5分~7分の間に製造された範囲が不明な巻き回体の場合には、巻き回体の巻き始め側の端部から3000m~4200mの範囲の合金リボンを用いる。こうして、合金リボンにおける幅方向が長辺となり、かつ合金リボンにおける長手方向が短辺となる短冊状の「初期合金リボン試料」が20枚採取される。この20枚の初期合金リボン試料について、上記方法により測定した占積率を、「製造初期」における占積率LF[S]とする。
また、連続的に製造(鋳造)される合金リボンの「製造終期(製造終了の直前)」における占積率LF[S]の測定は、まず製造終了時の最終端(巻き回体の巻き終わり側の端部)から1mの範囲の合金リボンから、長手方向(合金リボンの巻き取り方向)に向かって20mm毎に連続して20枚の試料を切断する。こうして、合金リボンにおける幅方向が長辺となり、かつ合金リボンにおける長手方向が短辺となる短冊状の「終期合金リボン試料」が20枚採取される。この20枚の終期合金リボン試料について、上記方法により測定した占積率を、「製造終期(製造終了の直前)」における占積率LF[E]とする。
本実施形態の製造方法によって連続的に製造(鋳造)される合金リボンでは、製造初期における合金リボンを20枚積層した積層体におけるWC[S]が5μm/20枚~40μm/20枚であることが好ましい。より好ましくは5μm/20枚~30μm/20枚であり、さらに好ましくは5μm/20枚~20μm/20枚である。
製造初期におけるWC[S]が5μm/20枚以上であることで、巻き取りロールに巻き取られた直後の、合金リボンの積層方向に隣接する合金リボンとの幅方向の位置ずれ(幅方向への滑り)の発生が抑制される。
一方、製造初期におけるWC[S]が40μm/20枚以下であることで、巻き回体から合金リボンの巻き出しを行う際に発生する合金リボンの幅方向一端側への巻き出し崩れや、占積率の低下がより抑制され易くなる。
製造終期におけるWC[E]の製造初期におけるWC[S]からの変化率が+80%以下であることで、品質のムラが抑制された合金リボンの巻き回体が得られる。また、製造終期(製造終了の直前)に鋳造された合金リボンから得た巻き回体から、再び合金リボンの巻き出しを行う際に発生する幅方向一端側への巻き出し崩れや、占積率の低下がより抑制され易くなる。
一方、製造終期におけるWC[E]の製造初期におけるWC[S]からの変化率が-12%以上であることで、品質のムラが抑制された合金リボンの巻き回体が得られる。また、製造終期(製造終了の直前)に鋳造され巻き取りロールに巻き取られた直後の、合金リボンの積層方向に隣接する合金リボンとの幅方向の位置ずれ(幅方向への滑り)の発生が抑制される。
そして、前記「初期合金リボン試料」について測定したWCを「WC[S]」とし、前記「終期合金リボン試料」について測定したWCを「WC[E]」とする。
本実施形態におけるFe基アモルファス合金リボンの組成は、含有される金属元素の中で含有量(原子%)が最も多い元素がFe(鉄)である組成であれば特に制限はない。
Fe基アモルファス合金は、少なくともFe(鉄)を含有するが、更に、Si(ケイ素)及びB(ホウ素)を含有することが好ましい。Fe基アモルファス合金は、更に、合金溶湯の原料となる純鉄等に含まれる元素である、C(炭素)を含んでいてもよい。
さらには、Fe、Si、B、C、及び不純物の総含有量を100原子%としたときに、Siの含有量が2原子%~4原子%であり、Bの含有量が14原子%~16原子%であり、Cの含有量が0.2原子%~0.3原子%であり、残部がFe及び不純物からなるFe基アモルファス合金が好ましい。Fe基アモルファス合金におけるFeの含有量としては、81~83原子%が好ましい。
上記Feの含有量が83原子%以下であると、合金のキュリー点の低下及び結晶化温度の低下がより抑制されるので、磁心の磁気特性の安定性がより向上する。
Fe基アモルファス合金における上記C(炭素)の含有量が0.2原子%以上であると、合金溶湯及び合金リボンの生産性に優れる。
<Fe基アモルファス合金リボンの作製>
図1に示した合金リボン製造装置100と同様の構成の合金リボン製造装置を準備した。
冷却ロールとしては、外周面の材質がCu-Ni合金であり、直径が400mmであり、外周面の算術平均粗さRaが0.3μmである冷却ロールを用いた。
上記鋳造は、冷却ロール外周面を研磨ブラシロールの研磨ブラシ(ブラシ毛)によって研磨しながら行った。この研磨は、研磨ブラシロールの研磨ブラシが冷却ロール外周面の幅方向全体に接触するようにして行った。合金溶湯は、研磨された冷却ロールの外周面に対して吐出した(図1参照)。
上記鋳造の詳細な条件を以下に示す。
合金溶湯温度:1320℃
冷却ロールの周速:23m/s
合金溶湯の吐出圧力:18kPa~22kPaの範囲内で調整
溶湯ノズル先端と冷却ロールの外周面との距離(ギャップ):0.1mm~0.4mmの範囲内で調整
鋳造時間:120分
また、研磨ブラシロールとしては、樹脂としての612ナイロン及び無機研磨粉としての炭化ケイ素からなるブラシ毛を有する研磨ブラシロールを用いた。

研磨ブラシロールの回転方向と冷却ロールの回転方向との関係:反対方向(接触部分では、冷却ロールの外周面の特定の地点と、研磨ブラシロールの特定のブラシ毛と、が同一方向に移動)
冷却ロール外周面に対する研磨ブラシ(ブラシ毛)の押し込み量:5mm
占積率LFは、合金リボンを積層した積層体の断面積における合金リボンの断面積の割合のことであり、100%に近いほど積層体中に合金リボンが占める割合が高いことを示す。
合金リボン製造120分間の製造初期における占積率LF[S]及び製造終期(製造終了の直前)における占積率LF[E]は、ASTM A900/A900M-01(2006)に準拠して測定された占積率(%)を指す。
なお、占積率LF[S]は前述の「初期合金リボン試料」を20枚採取して測定し、一方占積率LF[E]は前述の「終期合金リボン試料」を20枚採取して測定した。
また、製造終期(製造終了の直前)における占積率LF[E]の製造初期における占積率LF[S]からの変化率((LF[E]-LF[S])/LF[S]×100)を算出した。
WCの測定は、φ16mmのアンビルを使用したマイクロメーターにて行う。合金リボンを、長手方向に20mm毎に20枚切断し、合金リボン幅方向が長辺、20mmが短辺となる短冊状の合金リボンを得る。前記短冊状合金リボンを20枚積層し、20枚積層した積層体における幅方向の一端部(IB)と他端部(OB)についてそれぞれ3点ずつ(端から0~16mmの範囲、端から10~26mmの範囲、及び端から20~36mmの範囲の3点)厚さを測定し、一端部側の最大値(IBmax)と他端部側の最小値(OBmin)との差及び一端部側の最小値(IBmin)と他端部側の最大値(OBmax)との差の大きい方を、「WC(Wedge Coefficient)」とした。
なお、製造初期におけるWC[S]は前述の「初期合金リボン試料」を20枚採取して測定し、一方製造終期(製造終了の直前)におけるWC[E]は前述の「終期合金リボン試料」を20枚採取して測定した。
また、製造終期(製造終了の直前)におけるWC[E]の製造初期におけるWC[S]からの変化率((WC[E]-WC[S])/WC[S]×100)を算出した。
25×10-6(m)×213×10-3(m)×X(m)×7330(kg)=800(kg)
この式を解くと、Xは約20496mとなる。つまり、1巻き回体の合金リボン長さは21km程度となる。
一方、鋳造開始後120分間で形成した合金リボンの長さは、速度が23m/sであるため「23(m/s)×60(s)×120(m)=166(km)」となる。
1巻き回体の合金リボン長さを21kmとすると、120分間で形成した合金リボン166kmは、約8倍であり、8巻き回体分となる。
合金リボン形成120分間で作製された、8巻分の巻き回体について巻き回体からの合金リボンの巻き出しを行い、リボンの幅方向一端側への巻き出し崩れ(合金リボンの巻き出し開始後に巻き回体が崩れてしまう現象)の発生の有無を確認した。ここでは、複数の巻き回体の内、1巻きでも巻き出し中の崩れが発生した場合、崩れ有りとした。
またその他、合金リボン形成120分後において観察された現象を、下記表2及び表3に示す。
比較例2では、巻き取り中に局部的に深い傷が入りリボンに裂け目が発生した。
比較例6では、リボンが脆く巻き取り中の切れが頻発して巻き取ることができなかった。
比較例8では、巻き取り中に局部的に深い傷が入りリボンに裂け目が発生した。
比較例10では、研磨ブラシロールのブラシ毛が溶け研磨することができずリボンが脆くなった。
また、占積率について、実施例1~5において、製造初期の値(LF[S])は87.8%以上であり、製造終期(120分後、LF[E])であっても、製造初期の値(LF[S])からの変化率は、±1%以内であった。
一方で、研磨ブラシロールにおけるブラシ毛の自由長が30mm以下かつ密度が0.30本/mm2以下である比較例2では、局部的に深い傷が入り合金リボンに裂け目が発生した。
また、研磨ブラシロールにおけるブラシ毛の自由長が50mmを超えかつ密度が0.30本/mm2以下であり、さらにブラシ毛の径を比較例1より細くしかつ研磨粉の粒径を比較例1よりも小さくした比較例6では、合金リボンが脆くなって巻き取り中の切れが頻発し、巻き取りすることができなかった。
また、研磨ブラシロールにおけるブラシ毛の径を比較例1より太くしかつ研磨粉の粒径を比較例1よりも大きくした比較例3や、研磨ブラシロールにおけるブラシ毛の径を比較例1より太くした比較例4では、合金リボンの製造初期から占積率LF[S]が低い値となった。
また、研磨ブラシロールにおけるブラシ毛の密度が0.30本/mm2以下である比較例9では、合金リボンの巻き出し中に崩れが発生した。
また、研磨ブラシロールにおけるブラシ毛の自由長が30mm以下である比較例8では、局部的に深い傷が入り合金リボンに裂け目が発生した。
また、研磨ブラシロールにおけるブラシ毛の密度が0.60本/mm2を超える比較例10では、ブラシ毛の溶けが発生して研磨ブラシロールによって研磨を行うことが不可となり、製造される合金リボンが脆くなった。

Claims (6)
- 外周面にFe基アモルファス合金リボンの原料である合金溶湯の塗膜が形成され、前記外周面で前記塗膜を冷却することによりFe基アモルファス合金リボンを形成する冷却ロールと、
前記冷却ロールの前記外周面に向けて前記合金溶湯を吐出する溶湯ノズルと、
前記冷却ロールの外周面から前記Fe基アモルファス合金リボンを剥離する剥離手段と、
剥離された前記Fe基アモルファス合金リボンを巻き取る巻き取りロールと、
ロール軸部材、及び前記ロール軸部材の周囲に配置された複数のブラシ毛を備える研磨ブラシを有し、下記条件(1)及び条件(2)を満たし、前記冷却ロールの周囲における前記剥離手段と前記溶湯ノズルとの間に配置され、前記冷却ロールとは逆方向に軸回転しつつ前記研磨ブラシを前記冷却ロールの外周面に接触させて研磨する研磨ブラシロールと、
を備えるFe基アモルファス合金リボン製造装置を用い、
前記研磨ブラシロールによる研磨後の前記冷却ロールの外周面に前記合金溶湯の塗膜を形成し、前記外周面で前記塗膜を冷却し、前記剥離手段によって剥離された前記Fe基アモルファス合金リボンを前記巻き取りロールで巻き取ることによってFe基アモルファス合金リボンの巻き回体を得るFe基アモルファス合金リボンの製造方法。
・条件(1):ブラシ毛の自由長30mm超え50mm以下
・条件(2):ブラシ毛先端部におけるブラシ毛の密度0.30本/mm2超え0.60本/mm2以下 - 連続的に製造される前記Fe基アモルファス合金リボンの、製造開始後5分~7分の間に製造された範囲から、長手方向に向かって20mm毎に連続して20枚の試料を切断することで、前記Fe基アモルファス合金リボンにおける幅方向が長辺となりかつ長手方向が短辺となる短冊状の初期合金リボン試料を20枚採取したとき、前記初期合金リボン試料における占積率LF[S]が87%~94%であり、前記初期合金リボン試料を20枚積層した積層体について下記方法で測定されたWC[S]が5μm/20枚~40μm/20枚であり、
連続的に製造される前記Fe基アモルファス合金リボンの、製造終了時の最終端1mの範囲から、長手方向に向かって20mm毎に連続して20枚の試料を切断することで、前記Fe基アモルファス合金リボンにおける幅方向が長辺となりかつ長手方向が短辺となる短冊状の終期合金リボン試料を20枚採取したとき、前記終期合金リボン試料における占積率LF[E]の前記占積率LF[S]からの変化率(LF[E]-LF[S])/LF[S]×100が±2%以下であり、前記終期合金リボン試料を20枚積層した積層体について下記方法で測定されたWC[E]の前記WC[S]からの変化率(WC[E]-WC[S])/WC[S]×100が-12%~+80%である請求項1に記載のFe基アモルファス合金リボンの製造方法。
-WC:Wedge Coefficientの測定-
短冊状の合金リボン試料を20枚積層した積層体における長辺方向の一端部IBと他端部OBについてそれぞれ3点ずつ、端から0mm~16mmの範囲、端から10mm~26mmの範囲、及び端から20mm~36mmの範囲の厚さを、φ16mmのアンビルを使用したマイクロメーターにて測定する。一端部側の最大値IBmaxと他端部側の最小値OBminとの差及び一端部側の最小値IBminと他端部側の最大値OBmaxとの差の大きい方を、WCとする。なお、前記初期合金リボン試料について測定したWCをWC[S]とし、前記終期合金リボン試料について測定したWCをWC[E]とする。 - 前記Fe基アモルファス合金リボンがFe、Si、B、C、及び不純物からなり、
前記Fe、Si、B、C、及び不純物の総含有量を100原子%としたときに、Siの含有量が1.8原子%~4.2原子%であり、Bの含有量が13.8原子%~16.2原子%であり、Cの含有量が0.05原子%~0.4原子%である請求項1又は請求項2に記載のFe基アモルファス合金リボンの製造方法。 - 前記Fe、Si、B、C、及び不純物の総含有量を100原子%としたときに、Siの含有量が2原子%~4原子%であり、Bの含有量が14原子%~16原子%であり、Cの含有量が0.2原子%~0.3原子%である請求項3に記載のFe基アモルファス合金リボンの製造方法。
- 連続的に製造されたFe基アモルファス合金リボンが1個又は複数個の巻き取りロール上に巻き取られた巻き回体であって、
前記Fe基アモルファス合金リボンの、巻き回体の巻き始め側の端部から3000m~4200mの範囲から、長手方向に向かって20mm毎に連続して20枚の試料を切断することで、前記Fe基アモルファス合金リボンにおける幅方向が長辺となりかつ長手方向が短辺となる短冊状の初期合金リボン試料を20枚採取したとき、前記初期合金リボン試料における占積率LF[S]が87%~94%であり、前記初期合金リボン試料を20枚積層した積層体について下記方法で測定されたWC[S]が5μm/20枚~40μm/20枚であり、
前記Fe基アモルファス合金リボンの、巻き回体の巻き終わり側の端部から1mの範囲から、長手方向に向かって20mm毎に連続して20枚の試料を切断することで、前記Fe基アモルファス合金リボンにおける幅方向が長辺となりかつ長手方向が短辺となる短冊状の終期合金リボン試料を20枚採取したとき、前記終期合金リボン試料における占積率LF[E]の前記占積率LF[S]からの変化率(LF[E]-LF[S])/LF[S]×100が±2%以下であり、前記終期合金リボン試料を20枚積層した積層体について下記方法で測定されたWC[E]の前記WC[S]からの変化率(WC[E]-WC[S])/WC[S]×100が-12%~+80%であるFe基アモルファス合金リボンの巻き回体。
