例えば、米国特許第8525405号明細書は、ロール・ツー・ロールプロセスを用いて可撓性ガラス層を備えるディスプレイを作製する方法を開示している。
例えば、特開2015-504397号公報は、ガラスフィルムの湾曲または巻取りを可能にするのに十分な程度にガラスフィルムのエッジ品質をよくする(平均表面粗さを2nm以下とする)ことで、エッジからのクラックの形成をできる限りまたは完全に防止するガラスフィルムを提供することを開示している。
さらに、特許4326635号公報は、ガラスロールの構造において薄板ガラスに不要な負荷が作用し難く、取り扱い時の破損や損傷のおそれを少なくし、安全な搬送を目的とした薄板ガラスロールの提供を目的として、薄板ガラスが剥離可能な樹脂フィルムとともにロール状に巻回された薄板ガラスロールを開示している。
しかしながら、これら従来の技術をもってしても、クラックの発生を完全に防止するには至っていない。
そこで、ガラスフィルムの片面若しくは両面、又は幅方向両端部に樹脂フィルムを貼合せることで、端部(エッジ)にクラックが発生するのを防止したり、発生したクラックの伸展を防止したりする方法が提案されている。
例えば、特許5754530号公報は、ガラスが極めて薄いものであっても十分な搬送性、ハンドリング性及び加工性を備えたガラス・樹脂複合体の製造方法を提供することを目的として、ガラスリボンに光硬化型樹脂フィルムを圧着し、紫外線を照射して硬化せしめることで樹脂層を形成することを開示している。
国際公開第2015/174216号パンフレットは、ガラスシートに樹脂層を接着した複合体において、曲げ変形や端部の切断等を行って、ガラスシートの端部やその近傍に割れが生じても、その割れが有効領域に伝播するのを抑制するために、ガラスシートの有効領域の外側に犠牲溝を形成することを開示している。
特開2015-214468号公報は、ガラスシートに180°ピール剥離強度が1N/25mm以上の接着力でヤング率が100MPa以上、厚さが1~100μmの樹脂層を接着することでガラスシートの割れの伝播を抑制しながら切断することを開示している。
特表2013-500923号公報は、ガラスリボンのハンドリング、搬送を容易にするために、ガラスリボンの端部を、既成フィルム等の可撓性材料によってコーティングすること、またその際、コーティングとガラスを接着剤で接着させてもよいことを開示している。
さらに、ガラスフィルムを補強する場合には、一時的なガラスフィルムのクラック防止は当然ながら、ガラスフィルムをロール形状で長期保管する場合のような、静的状態での安定性も考慮する必要がある。
本発明はまた、クラック防止に加え、ガラスの静的疲労に関しての破壊伝搬を抑制するために要求される樹脂の物性を満たした、樹脂フィルム付きガラスロールを提案するものである。
本発明者らはこの静的破壊に着目し、特定の理論に拘束されるものではないが、その主要因がガラスフィルムと樹脂フィルムとの界面に存在する接着剤(接着剤を構成する樹脂)の塑性変形にあると考えるに至った。塑性変形の程度は、接着剤のバルク的性質(クリープ量)とガラスフィルムにかかる応力の積Sで表現することができる。そして、Sが所定の値以下となる条件下では、静的破壊の観点からもガラスフィルムを補強できることが分かった。
本発明の背景にある静的破壊のメカニズムについて簡便に述べる。仮にガラスのエッジに微小クラックが存在する場合、ガラスに曲げ応力が掛ると、クラックに応力が集中し曲げ方向と平行に破壊が生じる。しかし、ガラスのクラック伸展の先端樹脂フィルムが接着剤を介して接着されていれば、接着剤には弾性変形が生じるため、仮にバランスが取れた場合クラック伸展は接着剤により食い止められる(樹脂補強)。弾性変形状態は、接着剤に力学的負荷を持続的に与える行為でありガラスとの界面では接着剤の塑性変形が徐々に進行する。これは弾性変形とのバランス状態が崩れることを意味し、その結果クラックは成長することとなる。この局所的変動がガラスフィルムの静的破壊のメカニズムと考えられる。

本発明の樹脂フィルム付きガラスロール用のガラスフィルムとしては、任意の適切な製造方法で得られたものが用いられ得る。代表的には、ガラスフィルムは、シリカやアルミナ等の主原料と、芒硝や酸化アンチモン等の消泡剤と、カーボン等の還元剤とを含む混合物を、1400℃~1600℃の温度で溶融し、薄板状に成形した後、冷却して作製される。
ガラスフィルムの成形方法は、例えば、スロットダウンドロー法、フュージョン法、フロート法等が挙げられる。これらのうちフュージョン法によって成形したガラスフィルムは、フロート法によって成形した場合のように表面が錫等で汚染されていないので研磨処理を行う必要がなく、また表面の平滑性及び薄型化を確保することができる。これらの観点から、フュージョン法を用いるのが好ましい。
ガラスフィルムのヤング率Egは、通常70GPa程度であるが、好ましくは50~120GPa、より好ましくは60~80GPa、さらに好ましくは65~75GPaである。
ガラスフィルムの厚みtgは、好ましくは200μm以下であり、より好ましくは20μm~200μmであり、さらに好ましくは20μm~100μmである。なお、上記のようにして得られるガラスフィルムは、冷却時に端部がチャッキングされ、幅方向両端部の相対的に大きくなる部分(耳高部分)を有し得るが、「ガラスフィルムの厚み」とは当該部分以外の厚みを意味する。また、「ガラスフィルムの厚み」とは、樹脂テープが積層される部分の厚みでもある。
ガラスフィルムの幅は、好ましくは50mm~2000mmであり、より好ましくは100mm~1000mmである。
本発明の樹脂フィルム付きガラスロール用の樹脂フィルムは、任意の適切な樹脂材料から構成され得る。樹脂フィルムを構成する樹脂としては、例えば、ポリエチレン、ポリ塩化ビニル、ポリエチレンテレフタレート、ポリ塩化ビニリデン、ポリプロピレン、ポリビニルアルコール、ポリエステル、ポリカーボネート、ポリスチレン、ポリアクリロニトリル、エチレン酢酸ビニル共重合体、エチレン-ビニルアルコール共重合体、エチレン-メタクリル酸共重合体、ナイロン、セロファン、シリコーン樹脂等が挙げられる。
また、樹脂フィルムの幅は、ガラスフィルムの幅に対して、好ましくは1%~20%であり、より好ましくは3%~15%である。また、ガラスフィルムの全面を補強する場合、樹脂フィルムの幅は、ガラスフィルムの幅に対して、好ましくは80%~110%であり、より好ましくは90%~100%である。
樹脂フィルムのヤング率Epは、好ましくは0.1~20GPa、より好ましくは0.5~10GPa、さらに好ましくは2~5GPaである。
樹脂フィルムの厚みtpは、特に制限されず、好ましくは2μm~200μmであり、より好ましくは10μm~150μmであり、さらに好ましくは20μm~100μmである。
樹脂フィルムのヤング率Ep(GPa)と厚みtp(μm)との積が、100×103pa・m以上であるのが好ましい。
樹脂フィルムの長さは、ガラスフィルムの長さに応じて、任意の適切な長さとされ得る。
本発明の樹脂フィルム付きガラスロールにおいて、ガラスフィルムの上に樹脂フィルムを積層するために使用する接着剤は、そのクリープ量が50μm/N/48h以下である。クリープ量は、さらに好ましくは40μm/N/48h以下である。
接着剤のクリープ量は、23℃50%RHの環境下において、ガラスフィルムが固定された状態で樹脂フィルムに対し、接着剤の単位面積あたりの引張せん断荷重5g/mm2を48時間加えた際の、接着剤のクリープ量であるが、例えば次のような手法により測定することができる。すなわち、10mm巾×30mmのPETフィルムと板ガラスの間に接着剤(接着面10mm×10mm)を設け、50℃、50atmで15分間のオートクレーブ処理をした後、室温(23℃)で1時間放置する。その後、サンプルに、5g/mm2の荷重を負荷(垂下方向への引張り剪断応力の負荷)し、48時間後のサンプルのズレ量(μm)を測定する。
ただし、本手法はクリープ量を測定する一手法であり、測定法に拘束される値では無く、ガラスフィルムと樹脂フィルムの間において5g/mm2に換算される単位荷重をせん断方向に負荷した際に48時間後に計測されるズレ量であれば同様と見なすことが出来る。オートクレーブ処理などの前処理は、接着剤が本発明の樹脂フィルム付きガラスロールが実用上機能する状態に加速度的に持ち込むための処置であり、実用環境下にある樹脂フィルム付きガラスロールへは当然このような処理を施す必要はない。また本手法では、測定を簡便にするため板ガラスとPETフィルムを用いているが5g/mm2に換算される荷重が弾性変形領域であるガラスと樹脂フィルムであればガラスもその素材や板やフィルムと言った形態に限定される必要もなく、PETフィルムもまた同様である。

接着剤の厚みは、好ましくは1μm~50μmであり、より好ましくは1μm~20μmである。
樹脂フィルム付きガラスロールの製法としては、ゴムロールや鉄ロールを回転させ一定荷重を掛けつつ積層させるラミネート法を用いることが出来る。その際、接着層は樹脂フィルムもしくはガラスフィルムに予め設けても好いし、同時に積層させても好い。その際、所望の接着性を得る為、より具体的には用いる材料の化学結合を促すため光や熱などのエネルギーを加えても好い。
長さ60mm、幅20mm、厚み100μmのPETフィルム(三菱樹脂社製 Diafoil T104E100 UE07, 4GPa)を用意した。
サイズ100mm×60mmであって、厚みtgが50または100μmであるガラスフィルム(日本電気硝子社製;OA10)を用意した。このガラスフィルムのヤング率Eg(GPa)を、共振法により特定した。
製造例1
エポキシ系モノマー(ダイセル化学工業社製, セロキサイド2021P)を60部、エポキシ系ポリマー(ダイセル化学工業社製、EHPE3150)を10部、オキセタン系モノマー(東亜合成社製,アロンオキセタン OXT-221)を20部、シランカップリング剤(信越化学工業社製, KBM-403)を4部、及び重合開始剤(サンアプロ株式会社製CPI101A サンアプロ株式会社製)を2部の割合で混合して、紫外線硬化性の接着剤を準備した。
フラスコに、2-エチルヘキシルアクリレート(2EHA)63部と、N-ビニルピロリドン(NVP)15部と、メチルメタクリレート(MMA)9部と、2-ヒドロキシエチルアクリレート(HEA)13部と、熱重合開始剤としての2,2'-アゾビスイソブチロニトリル(AIBN)0.2部とを、重合溶媒としての酢酸エチル177.8部と共に投入した。そして、フラスコ内の溶液において、23℃にて窒素雰囲気下で2時間攪拌した後、65℃で5時間反応させ、続いて70℃で2時間反応させた。このようにして、ポリマーを含有するポリマー溶液(調整粘着剤溶液)を得た。このポリマー溶液を「ポリマー溶液(A)」とした。ポリマー溶液(A)中のポリマーの固形分濃度は36.0%(質量%)であり、ポリマーの重量平均分子量は85万であった。
ポリマー溶液(A)に、ポリマー溶液中のポリマー100質量部に対して20部となる割合で多官能アクリルオリゴマーとしての多官能ウレタンアクリレート(商品名「紫光UV-7650B」,重量平均分子量2300,官能基数4~5,固形分濃度99%,日本合成化学株式会社製)を添加し、更に、ポリマー溶液中のポリマー100質量部に対して0.2質量部となる割合で光重合開始剤(商品名「イルガキュア184」,BASFジャパン株式会社製)を添加して、これらが溶解するまで当該溶液を十分に攪拌した。攪拌後、当該溶液に、ポリマー溶液中のポリマー100質量部に対して0.3質量部となる割合でシランカップリング剤としての3-グリシドキシプロピルトリメトキシシラン(商品名「KBM403」,信越化学工業株式会社製)を添加し、更に、ポリマー溶液中のポリマー100質量部に対して0.2質量部となる割合で架橋剤としてのキシリレンジイソシアネートのトリメチロールプロパン付加物(商品名「タケネートD-110N」,固形分濃度75質量%,三井化学株式会社製)を添加した。そして、当該溶液について、固形分濃度が30.0質量%となるように酢酸エチルで希釈して十分に攪拌し、粘着剤組成物(溶剤型の粘着剤組成物)を得た。次に、PETフィルムの片面に、乾燥後に得られる粘着剤の厚さ(乾燥塗膜厚さ)が50μmとなるように上記粘着剤組成物を塗布し、塗布層(粘着剤組成物層)を得た。次に、100℃で2分間の乾燥を行い、セパレーター上に粘着層を形成した。次に、得られた粘着剤層の表面(粘着面)に、セパレーター(表面がシリコーン系剥離処理されている剥離ライナー,ポリエチレンテレフタレート製,厚さ38μm,商品名「MRE38」,三菱樹脂株式会社製)を、剥離処理された面と粘着剤層の粘着面とが接する形態で貼り合わせ、PETフィルム/粘着剤/セパレーターの積層構造を有するPET粘着シートを得た。このようにして作製された両面粘着シートについて下記の評価や測定を行う前には、当該粘着シートを、光が当たらないように遮光シート内で、50℃雰囲気下で24時間放置した。
フラスコに、ブチルアクリレート91部、N-アクリロイルモルホリン6部、アクリル酸2.7部、2-ヒドロキシブチルアクリレート0.3部、重合開始剤として2,2’-アゾビスイソブチロニトリル0.1重量部、酢酸エチル200重量部を仕込み、緩やかに攪拌しながら窒素ガスを導入して窒素置換した後、フラスコ内の液温を55℃付近に保って8時間重合反応を行い、アクリル系ポリマー溶液を調製した。上記アクリル系ポリマーの重量平均分子量は220万であった。アクリル系ポリマー溶液の固形分100部に対して、架橋剤としてトリレンジイソシアネートのトリメチロールプロパン付加物からなるポリイソシアネート系架橋剤(日本ポリウレタン工業社製、コロネートL)0.2部を配合したアクリル系粘着剤溶液を調製した。
フラスコに、ブチルアクリレート100重量部、アクリル酸5重量部および2-ヒドロキシエチルアクリレート0.075重量部、重合開始剤として2,2’-アゾビスイソブチロニトリル0.2重量部、重合溶媒として酢酸エチル200重量部を仕込み、十分に窒素置換した後、窒素気流下で撹拌しながらフラスコ内の液温を55℃付近に保って10時間重合反応を行い、アクリル系ポリマー溶液を調製した。上記アクリル系ポリマーの重量平均分子量は220万であった。上記アクリル系ポリマー溶液の固形分100重量部に、過酸化物としてジベンゾイルパーオキシド(ナイパーBMT,日本油脂(株)製)0.2重量部、イソシアネート系架橋剤としてトリメチロールプロパン/トリレンジイソシアネートのアダクト体(日本ポリウレタン工業(株)製,コロネートL)0.1重量部と、シランカップリング剤(信越化学工業(株)製,KBM403)0.075重量部を、均一に混合撹拌して、アクリル系粘着剤溶液(固形分10.9重量%)を調製した。
製造例2と同様の未硬化の接着剤を準備した。
(樹脂フィルム付きガラスロール試験片の作製)
実施例1
PETフィルムの片面に製造例1の接着剤をワイヤーバーで厚さ5um塗布した後、厚さ100umの薄ガラスの片面中央にガラス長辺とPET長辺を平行に貼り付けた後、高圧水銀ランプにより紫外光を照射(波長:365nm、強度:1000mJ/cm2以上)することにより接着剤を硬化させて、樹脂フィルム付きガラスフィルム試験片を作製した。
PETフィルム/製造例2の粘着剤/セパレーターを、セパレーターを取り除き、厚さ50umの薄ガラスの片面中央にガラス長辺とPET長辺を平行に貼りつけた後、高圧水銀ランプにより紫外光を照射(波長:365nm、強度:3000mJ/cm2以上)することにより接着剤を硬化させて、樹脂フィルム付きガラスフィルム試験片を作製した。
製造例3の粘着剤溶液を、PETフィルムの片面に、乾燥後の粘着剤の厚さが5μmになるように塗布し、150℃で3分間乾燥を行い、粘着剤を形成した。粘着層を厚さ50umの薄ガラスの片面中央にガラス長辺とPET長辺を平行に貼りつけ、樹脂フィルム付きガラスフィルム試験片を作製した。
製造例4の粘着剤溶液を、PETフィルムの片面に、乾燥後の粘着剤の厚さが22μmになるように塗布し、150℃で3分間乾燥を行い、粘着剤を形成した。粘着層を厚さ50umの薄ガラスの片面中央にガラス長辺とPET長辺を平行に貼りつけ、樹脂フィルム付きガラスフィルム試験片を作製した。
PETフィルムの片面に製造例5の未硬化前の接着剤を、厚さ100umの薄ガラスの片面中央にガラス長辺とPET長辺を平行に貼りつけた後、高圧水銀ランプにより紫外光を照射(波長:365nm、強度:1000mJ/cm2以上)することにより接着剤を硬化させて、樹脂フィルム付きガラスフィルム試験片を作製した。
作製した樹脂フィルム付きガラスロール試験片について、ガラス補強用樹脂フィルムによるガラスフィルムの補強効果を、次のように評価した。
すなわち、商業的な実用性を考慮して、汎用に流通するロール材のコア径を有する外半径75mm及び35mmのロールを選定し、ガラス補強用樹脂フィルムを外面とし、ロールの曲面に沿って、樹脂フィルム付きガラスロール試験片の短辺両端をテープ固定した。この状態で、ガラスフィルムの長辺端部中央に、突起物により微小クラックを形成した。これにより、ガラス補強用樹脂フィルムに向かって、ガラスフィルムの曲面に対し垂直方向に、ガラスの破壊伝搬が生じる。そして、48時間経過後、ガラスのクラックが破壊伝搬によりガラス補強用樹脂フィルムを貫通するか、テープ内で留まるかを目視評価した。48時間は各工程に移る際の必要最低限の保管時間として設定した。
粘着剤(日東電工社製 No.5600)を用いたことを除き、実施例と同様に、樹脂フィルム付きガラスロール試験片を作製し、試験片について補強効果を評価した。

- 前記樹脂フィルムがテープ状であって、かつ前記ガラスフィルムと平行に、少なくとも2本配置されていることを特徴とする、請求項1~7のいずれか1項に記載の樹脂フィルム付きガラスロール。
- 前記樹脂テープが、前記ガラスフィルムの幅方向両端部近傍のそれぞれに互いに離間した状態で、少なくとも2本積層されていることを特徴とする、請求項8に記載の樹脂フィルム付きガラスロール。
- 少なくとも1方向に前記樹脂フィルムが配置された積層フィルムにおいて前記樹脂フィルムがガラス面の巻内面に配置された、請求項1~9のいずれか1項に記載の樹脂フィルム付きガラスロール。
- 長尺状のガラスロールを製造するのに用いられることを特徴とする、請求項1~10のいずれか1項に記載の樹脂フィルム付きガラスロール。
