Abstract
自動車用電線(1)は、塩化ビニル樹脂と可塑剤とランタノイドを含む化合物とを含有する絶縁被覆層(3)と、当該絶縁被覆層により被覆される導体(2)とを備える。絶縁被覆層において、塩化ビニル樹脂100質量部に対する可塑剤の含有量が25質量部以上50質量部未満である。そして、絶縁被覆層に対し、動的粘弾性測定装置を用い、シングルカンチレバー測定モードにて、周波数0.5Hz、昇温速度2℃/分の昇温条件で動的粘弾性測定を行った際に140℃における貯蔵弾性率が0.1MPa以上である。ワイヤーハーネス(10)は、上述の自動車用電線を備える。
Description
本発明は、自動車用電線及びそれを用いたワイヤーハーネスに関する。詳細には本発明は、耐熱性を向上させた自動車用電線及び当該自動車用電線を用いたワイヤーハーネスに関する。
従来より、エンジンルーム等の高耐熱性の要求がある部位に自動車用電線を配索する場合、架橋ポリエチレン電線を使用することが主流となっている。被覆材として架橋ポリエチレンを用いている主な理由は、耐熱老化特性が優れること、さらには架橋処理により耐熱性を高めることができることに由来している。
ただ、架橋ポリエチレンは架橋処理を施さないと耐熱性を高めることができないこと、さらに耐熱性を確保するために、被覆材の材料構成を工夫する必要があることから、コストが高くなる傾向にある。さらに、ポリエチレン系樹脂は難燃性を持たないため、多くの難燃剤を配合する必要があり、材料として比較的高価になる傾向にある。また、ポリエチレン系樹脂は、材料の延伸性が比較的高い。そのため、電線の端部を皮むきする際、その端面が引きちぎれ、導体の隙間に入った被覆材が残存するため、品質を保つ上で課題を有する。そのため、架橋処理を施す必要がなく、安価で加工も容易な塩化ビニル樹脂を被覆材として用いることが検討されている。
例えば、特許文献1では、塩化ビニル系樹脂に、所定量のハイドロタルサイト化合物とトリメリテート系可塑剤とを配合した耐熱電線被覆用塩化ビニル系樹脂組成物が開示されている。そして、このような構成により、鉛、バリウム等の有害な重金属を用いずに耐熱性が向上することが記載されている。
しかしながら、特許文献1の電線は、自動車用電線として使用する場合には耐熱性が不十分である。そのため、自動車の高温環境下で使用した場合、電気絶縁性を十分に確保できない恐れがあった。
また、塩化ビニル系樹脂組成物の耐熱性をさらに高めようとした場合、基材となる塩化ビニル樹脂の脱塩酸反応を抑制するために、安定剤の配合量を従来よりも増量する必要がある。しかしながら、従来より使用されているハイドロタルサイトを主体とした安定剤を単に増量した場合、得られる樹脂組成物の耐摩耗性が低下したり、樹脂組成物を得るための材料加工性が悪化する恐れがあった。
本発明は、このような従来技術が有する課題に鑑みてなされたものである。そして、本発明の目的は、耐熱性を向上させた自動車用電線及びそれを用いたワイヤーハーネスを提供することにある。
本発明の第1の態様に係る自動車用電線は、塩化ビニル樹脂と可塑剤とランタノイドを含む化合物とを含有する絶縁被覆層と、当該絶縁被覆層により被覆される導体とを備える。絶縁被覆層において、塩化ビニル樹脂100質量部に対する可塑剤の含有量が25質量部以上50質量部未満である。そして、絶縁被覆層に対し、動的粘弾性測定装置を用い、シングルカンチレバー測定モードにて、周波数0.5Hz、昇温速度2℃/分の昇温条件で動的粘弾性測定を行った際に140℃における貯蔵弾性率が0.1MPa以上である。
本発明の第2の態様に係る自動車用電線は、第1の態様の自動車用電線に関し、絶縁被覆層の厚さが0.25~0.40±0.05mmである電線に対して、直径0.45±0.01mmの針金を用い、120±1℃の雰囲気下、2±0.05Nの荷重をかけた状況でISO6722:2006に規定のスクレープ摩耗試験を行った場合の往復回数が5以上である。
本発明の第3の態様に係る自動車用電線は、第1又は第2の態様の自動車用電線に関し、ランタノイドを含む化合物は酸化ランタン及び水酸化ランタンの少なくとも一方である。
本発明の第4の態様に係る自動車用電線は、第1乃至第3のいずれかの態様の自動車用電線に関し、可塑剤は、トリメリット酸アルキルエステルであり、絶縁被覆層は、ハイドロタルサイトを含む安定剤をさらに含有する。そして、絶縁被覆層は、塩化ビニル樹脂100質量部に対して、可塑剤の含有量が25質量部以上50質量部未満であり、安定剤の含有量が1~15質量部であり、かつ、ランタノイドを含む化合物の含有量が1~15質量部である。
本発明の第5の態様に係る自動車用電線は、第4の態様の自動車用電線に関し、トリメリット酸アルキルエステルは、炭素数が9である直鎖のアルキル基を有する。
本発明の第6の態様に係るワイヤーハーネスは、第1乃至第5のいずれかの態様における自動車用電線を備える。
以下、図面を用いて本発明の実施形態に係る自動車用電線及びワイヤーハーネスについて詳細に説明する。なお、図面の寸法比率は説明の都合上誇張されており、実際の比率と異なる場合がある。
従来の自動車用架橋ポリエチレン電線は、その高い耐熱特性より、自動車の高温部位に適用するワイヤーハーネス用電線として使われている。架橋ポリエチレンは、自動車電線規格における耐熱試験に則ることはもとより、高温環境下においても高い貯蔵弾性率を保持できる材料である。そのため、架橋ポリエチレンは、車両に搭載する際に考慮されるべき温度及び振動環境における、他部材との接触による摩耗を考慮した高い信頼性が確保できている。
本発明者がこのような架橋ポリエチレンを検討した結果、高温環境下におけるワイヤーハーネス用電線の被覆材は、貯蔵弾性率が140℃で0.1MPa以上であることが重要であると分かった。そして、被覆材の材料として、低コストかつ高温環境下における弾性率を一定以上備えた樹脂組成物が必要となり、本発明では、適当な配合を持つポリ塩化ビニル樹脂を用いることで、これらの課題を解決することが可能となった。
本実施形態に係る自動車用電線1は、図1に示すように、導体2と、導体2の周囲を被覆する絶縁被覆層3とを備えている。
導体2としては、1本の素線で構成された単線を用いてもよく、複数の素線を撚り合わせて構成された撚り線を用いてもよい。撚り線も、1本又は数本の素線を中心とし、その周囲に素線を同心状に撚り合わせた同心撚り線;複数の素線を一括して同方向に撚り合わせた集合撚り線;複数の集合撚り線を同心状に撚り合わせた複合撚り線のいずれも使用することができる。
導体2の直径及び導体2を構成する各素線の直径も特に限定されない。さらに、導体2の材料も特に限定されず、例えば銅、銅合金及びアルミニウム、アルミニウム合金等の公知の導電性金属材料を用いることができる。また、導体2の表面にはめっきを施してもよく、例えば錫めっき、銀めっき、ニッケルめっきを施してもよい。
導体2の外周を被覆する絶縁被覆層3は、導体2に対する電気絶縁性を確保できる樹脂組成物により形成されている。具体的には、絶縁被覆層3は、塩化ビニル樹脂と可塑剤とを含有する。さらに本実施形態では、絶縁被覆層3の耐熱性を向上させるために、ランタノイドを含む化合物(ランタノイド含有化合物)を含有する。塩化ビニル樹脂及び可塑剤と共にランタノイド含有化合物を混合することにより、長期間に亘り絶縁被覆層の耐熱性を向上させ、自動車のエンジンルーム等の高温環境下においても高い電気絶縁性を確保することが可能となる。
絶縁被覆層3に使用される塩化ビニル樹脂は、例えば、ポリ塩化ビニル、塩素化ポリ塩化ビニル、ポリ塩化ビニリデン、塩素化ポリエチレン、塩化ビニル-酢酸ビニル共重合体、塩化ビニル-エチレン共重合体、塩化ビニル-プロピレン共重合体、塩化ビニル-スチレン共重合体、塩化ビニル-イソブチレン共重合体、塩化ビニル-塩化ビニリデン共重合体、塩化ビニル-スチレン-無水マレイン酸共重合体、塩化ビニル-スチレン-アクリロニトリル共重合体、塩化ビニル-ブタジエン共重合体、塩化ビニル-イソプレン共重合体、塩化ビニル-塩素化プロピレン共重合体、塩化ビニル-塩化ビニリデン-酢酸ビニル共重合体、塩化ビニル-マレイン酸エステル共重合体、塩化ビニル-メタクリル酸エステル共重合体、塩化ビニル-アクリロニトリル共重合体、塩化ビニル-各種ビニルエーテル共重合体などを挙げることができる。これらの塩化ビニル樹脂は、一種を単独で使用してもよく、二種以上を組み合わせて使用してもよい。なお、塩化ビニル樹脂の重合方法は、塊状重合、溶液重合、懸濁重合及び乳化重合など特に限定されない。
塩化ビニル樹脂の平均重合度(重量平均重合度)は特に限定されないが、500~5000であることが好ましく、2000~4000であることがより好ましい。平均重合度が500以上であることにより、得られる絶縁被覆層3の耐熱性の低下を抑制することができる。また、平均重合度が5000以下であることにより、押出成形時の溶融粘度の上昇を抑制し、さらに混練及び成形加工性の悪化を防止することができる。なお、本実施形態の絶縁被覆層3では、上記重合度の範囲にある塩化ビニル樹脂を一種又は二種以上を組み合わせて使用してもよい。
絶縁被覆層3に使用される可塑剤は、塩化ビニル樹脂の分子間に浸透して樹脂の分子間力を弱め、塩化ビニル樹脂に柔軟性を与えるものであれば特に限定されない。ただ本実施形態では、可塑剤は、トリメリット酸系可塑剤及びピロメリット酸系可塑剤から選択される一種又は二種以上を含むことが好ましい。トリメリット酸系可塑剤及びピロメリット酸系可塑剤は、耐熱性及び耐候性に優れ、さらに低揮発性であるため、長期間の耐熱性が要求される絶縁被覆層3に好適である。
トリメリット酸系可塑剤としては、トリメリット酸エステルを挙げることができる。また、ピロメリット酸系可塑剤としては、ピロメリット酸エステルを挙げることができる。なお、トリメリット酸エステル及びピロメリット酸エステルにおいて、脱水縮合によりエステルを構成するアルコールとしては、炭素数が8~13の飽和脂肪族アルコールなどを挙げることができる。これらのアルコールは、一種又は二種以上を組み合わせて用いることができる。
絶縁被覆層3に使用される可塑剤は、トリメリット酸系可塑剤であることが好ましく、特にトリメリット酸アルキルエステルであることが好ましい。可塑剤のアルキル基は、その種類により、耐熱寿命特性をはじめとした各種の電線特性に影響を与える。また、材料の加工性の観点では、アルキル基は、その種類によりゲル化特性等に影響を与える。そのため、これらの影響を総合的に判断した場合、トリメリット酸系可塑剤のアルキル基は、炭素数が8以上10以下である直鎖のアルキル基であることが好ましく、炭素数が9である直鎖のアルキル基であることがより好ましい。また、可塑剤としてトリメリット酸アルキルエステルを使用する場合、トリメリット酸アルキルエステルは、炭素数が8以上10以下である直鎖のアルキル基を有することが好ましく、炭素数が9である直鎖のアルキル基(n-ノニル基)を有することがより好ましい。なお、トリメリット酸系可塑剤分子におけるアルキル基の長さは、炭素数が8以上10以下の間で混合しているものであってもよい。
絶縁被覆層3に使用される可塑剤は、トリメリット酸系可塑剤及びピロメリット酸系可塑剤以外の可塑剤を含んでいてもよい。他の可塑剤としては、フタル酸系可塑剤及び脂肪族系可塑剤などを挙げることができる。可塑剤全体の含有量が後述する特定の範囲内にあると共に、トリメリット酸系可塑剤及びピロメリット酸系可塑剤の含有量が特定の範囲内にあるならば、絶縁被覆層3に柔軟性を与えつつも耐熱性を向上させることができる。なお、絶縁被覆層3に使用される可塑剤は、トリメリット酸系可塑剤及びピロメリット酸系可塑剤の少なくとも一方が主成分であることが好ましい。つまり、絶縁被覆層3に使用される可塑剤において、トリメリット酸系可塑剤及びピロメリット酸系可塑剤の合計含有量が50質量%以上であることが好ましく、70質量%以上であることがより好ましく、95質量%以上であることが特に好ましい。
フタル酸系可塑剤としては、フタル酸エステルを挙げることができる。フタル酸エステルにおいて、脱水縮合によりエステルを構成するアルコールとしては、炭素数が8~13の飽和脂肪族アルコールなどを挙げることができる。また、これらのアルコールは、一種又は二種以上を組み合わせて用いることができる。より具体的には、フタル酸系可塑剤は、例えば、フタル酸ジ-2-エチルヘキシル、フタル酸ジ-n-オクチル、フタル酸ジイソノニル、フタル酸ジノニル、フタル酸ジイソデシル及びフタル酸ジトリデシルからなる群より選ばれる少なくとも一種を挙げることができる。
脂肪族系可塑剤としては、アジピン酸エステル、セバシン酸エステル及びアゼライン酸エステルからなる群より選ばれる少なくとも一種を挙げることができる。また、これらのエステルにおいて、脱水縮合によりエステルを構成するアルコールとしては、炭素数が3~13の飽和脂肪族アルコールなどを挙げることができる。また、これらのアルコールは、一種又は二種以上を組み合わせて用いることができる。より具体的には、脂肪族系可塑剤は、例えば、アジピン酸ジオクチル、アジピン酸イソノニル、セバシン酸ジブチル、セバシン酸ジオクチル及びアゼライン酸ジオクチルからなる群より選ばれる少なくとも一種を挙げることができる。
絶縁被覆層3において、塩化ビニル樹脂100質量部に対する可塑剤の含有量は、25質量部以上50質量部未満であることが好ましい。可塑剤の含有量が25質量部未満の場合には、絶縁被覆層3の耐熱性が悪化し、高温環境下における高い耐熱性を保持することが困難となる。また、絶縁被覆層3の低温性が悪化するなどの影響も出るため、自動車用のワイヤーハーネスに用いるには不向きとなる。なお、可塑剤の含有量が50質量部以上の場合には、絶縁被覆層3の可塑化が進行し、高温時の弾性が低下してしまうため、ワイヤーハーネスに必要な高温物性を担保できない恐れがある。なお、塩化ビニル樹脂100質量部に対する可塑剤の含有量は、25~49質量部であることがより好ましく、25~40質量部であることがさらに好ましく、25~35質量部であることが特に好ましい。
高温条件下での長期間における耐熱性及び電気絶縁性を確保するために、絶縁被覆層3はランタノイドを含む化合物を含有している。ランタノイドを含む化合物を使用することにより、塩化ビニル樹脂を主成分とする絶縁被覆層3の耐熱性を高めることが可能となる。
ランタノイドを含む化合物としては、ランタノイドの酸化物を使用することが好ましい。また、ランタノイドを含む化合物としては、酸化ランタン(La2O3)を使用することがより好ましい。このようなランタノイドの酸化物は、塩化ビニル樹脂の耐熱性をより高めることが可能となる。なお、酸化ランタンは空気中の水分と反応し、水酸化ランタン(La(OH)3)になる場合がある。ただ、絶縁被覆層3に含まれる酸化ランタンの一部が水酸化ランタンになったとしても、塩化ビニル樹脂の劣化を抑制し、絶縁被覆層3の耐熱性を高めることができる。そのため、ランタノイドを含む化合物は、酸化ランタン及び水酸化ランタンの少なくとも一方であってもよい。
絶縁被覆層3において、塩化ビニル樹脂100質量部に対するランタノイド含有化合物の含有量は、3~15質量部であることが好ましい。ランタノイド含有化合物の含有量がこの範囲内であることにより、塩化ビニル樹脂の内部での分散性を高め、絶縁被覆層3の耐熱性を向上させることが可能となる。
ランタノイドを含む化合物の平均粒子径(D50)は特に限定されないが、例えば20μm以下とすることが好ましい。ランタノイドを含む化合物の平均粒子径が20μm以下であることにより、絶縁被覆層3中における分散性を高め、耐熱性の向上を図ることが可能となる。なお、絶縁被覆層3中におけるランタノイドを含む化合物の平均粒子径は、絶縁被覆層3の断面を走査型電子顕微鏡で観察することにより求めることができる。
本実施形態の絶縁被覆層3は、上記材料に加えて種々の添加剤を配合することが可能である。添加剤としては、安定剤、充填材、顔料、酸化防止剤、増量剤、金属不活性剤、老化防止剤、滑剤、補強剤、紫外線吸収剤、染料、着色剤、帯電防止剤、発泡剤等が挙げられる。
絶縁被覆層3は、添加剤として安定剤をさらに含むことが好ましい。安定剤は、加工時の熱等による塩化ビニルの劣化及び分解を抑制し、さらに成形後の絶縁被覆層3の耐熱性を長期に亘り保持することが可能となる。
安定剤としては、Sn系安定剤、Ba系安定剤、Zn系安定剤、Ca系安定剤、Pb系安定剤、Zn-Ca系安定剤及びZn-Mg系安定剤からなる群より選ばれる少なくとも一種を用いることができる。なお、安定剤としては、Zn-Ca系安定剤を用いることが好ましい。このような複合金属せっけん系安定剤は耐熱性に優れるため、自動車における高温部位に必要な絶縁被覆層3の耐熱性を長期に亘り確保することができる。
また、絶縁被覆層3に含まれる安定剤としては、ハイドロタルサイトを含む安定剤を用いることも好ましい。また、ハイドロタルサイトを含む安定剤は、ハイドロタルサイトを主成分とし、さらに塩化ビニルの熱劣化を抑制するための各種材料を配合したものがより好ましい。
絶縁被覆層3において、塩化ビニル樹脂100質量部に対する安定剤の含有量は、1~20質量部であることが好ましく、2~20質量部であることがより好ましく、5~20質量部であることがさらに好ましく、5~15質量部であることが特に好ましい。安定剤の含有量がこの範囲外であっても、長期間に亘り高い耐熱性を確保することができる。ただ、安定剤の含有量が多くなると樹脂組成物の滑性が上がるため、ゲル化不足の原因となる可能性がある。ゲル化が不足した場合、電線押出時に外観が荒れ、さらに樹脂圧が上昇するなどの電線製造性に悪影響を及ぼす可能性がある。そのため、絶縁被覆層3の材料の混練加工性等を考慮すると、塩化ビニル樹脂100質量部に対する安定剤の含有量は、5~10質量部であることが特に好ましい。
上述のように、ランタノイド含有化合物は、安定剤と同様に、ポリ塩化ビニルの耐熱性を高める効果を有している。ただ、ランタノイド含有化合物は安定剤と異なり、絶縁被覆層3の材料のゲル化に悪影響を及ぼすことは無い。そのため、ランタノイド含有化合物の含有量は、安定剤の含有量に対して50質量%以上とすることが好ましい。なお、ランタノイド含有化合物は隠蔽性があるため、含有量が増加した場合、得られる絶縁被覆層3の色が白色になる場合がある。
絶縁被覆層3において、可塑剤は、トリメリット酸アルキルエステルであり、安定剤は、ハイドロタルサイトを含む安定剤であることが好ましい。そして、絶縁被覆層は、塩化ビニル樹脂100質量部に対して、可塑剤の含有量が25質量部以上50質量部未満であり、安定剤の含有量が1~15質量部であり、かつ、ランタノイドを含む化合物の含有量が1~15質量部であることが好ましい。また、ランタノイドを含む化合物の含有量が1~10質量部であることがより好ましい。このような組成の絶縁被覆層3は、耐熱性だけでなく耐摩耗性にも優れているため、高温環境下で使用した場合でも良好な電気絶縁性を得ることができる。
自動車用電線1において、絶縁被覆層3の厚みは電気絶縁性を確保できるならば特に限定されないが、例えば0.25mm~2mmとすることができる。
上述のように、自動車に搭載する際に考慮されるべき温度及び振動環境における、他部材との接触による摩耗を考慮した高い信頼性を確保するために、自動車用電線の被覆材は所定の貯蔵弾性率を有していることが好ましい。そのため、自動車用電線1において、絶縁被覆層3に対し、動的粘弾性測定装置((株)島津製作所製Tritec2000)を用い、変形モードをシングルカンチレバー測定モードとし、周波数0.5Hz、昇温速度2℃/分の昇温条件で動的粘弾性測定を行った際に140℃における貯蔵弾性率が0.1MPa以上であることが好ましい。なお、図2では、動的粘弾性測定装置20を用いた動的粘弾性の測定方法を示し、恒温槽内を横から見た状態を示している。図2の符号21は絶縁被覆層3を構成する材料から形成された試験片を示し、符号22は試験片21の一方の端部を固定するための固定クランプを示す。符号23は試験片21の他方の端部を振動させるための振動接点を示し、符号24は振動接点23の動きを示す。そして、符号25はジオメトリディスクを示す。
さらに、自動車用電線1において、絶縁被覆層3の厚さが0.25~0.40±0.05mmである当該電線に対して、直径0.45±0.01mmの針金を用い、120±1℃の雰囲気下、2±0.05Nの荷重をかけた状況で、ISO6722:2006に規定のスクレープ摩耗試験を行った場合の往復回数が5以上であることが好ましい。本実施形態における絶縁被覆層3はランタノイド含有化合物を含んでいるため、長期間に亘り高い高温摩耗性も確保できることから、高温環境下で使用した場合でも良好な電気絶縁性を得ることができる。
一般に、被覆材を構成する(熱可塑性)樹脂組成物は、温度により材料の弾性率が大きく変動するという特徴を有する。つまり、低温では弾性率が高く、高温になると弾性率が低くなる。そのため、自動車用ワイヤーハーネスに用いられる電線としては、エンジンなどの稼動により発生する熱や走行による振動に耐えられるように、その組成が設計されている。そして、通常、自動車用電線は、被覆材の弾性率及び高温スクレープ特性を確認することを行っている。本実施形態におけるポリ塩化ビニルを用いた電線の場合にも、その安全性を確保するために、弾性率及び高温スクレープ特性を考慮する必要がある。つまり、従来より使われている自動車用架橋ポリエチレン電線に相当する弾性率及び高温スクレープ特性を有する必要がある。そのため、本実施形態の自動車用電線1における絶縁被覆層3は、上述の貯蔵弾性率及び高温スクレープ特性を有することが好ましい。
本実施形態の自動車用電線1は、ISO6722:2006に規定の熱老化性(Heat ageing)において、125℃の耐熱老化性を有していることが好ましい。つまり、ISO6722:2006に準拠して、自動車用電線1に対して125±3℃で3000時間の老化試験を行った後に1kVで1分間の耐電圧試験を行った場合、導体の露出及び絶縁破壊が生じないことが好ましい。
また、本実施形態の自動車用電線1は、JASO D618(自動車部品-低圧電線の試験方法)に規定の耐熱性において、120℃耐熱性を有していることが好ましい。つまり、まず、電線より導体を引き抜き、管状になった絶縁被覆層に対して120℃で老化試験を行う。次に、老化試験後の絶縁被覆層を200m/minで引張りを行い、100%以上の伸びが10000時間以上確保できることが好ましい。なお、引張伸び評価は、アレニウスモデルによる評価であってもよい。
次に、本実施形態の自動車用電線1の製造方法について説明する。自動車用電線1の絶縁被覆層3は、上述の材料を加熱して混練することにより調製されるが、その方法は公知の手段を用いることができる。例えば、上述の材料をバンバリーミキサー、加圧ニーダー、混練押出機、二軸押出機、ロールミル等の公知の混練機を用いて混練することにより、絶縁被覆層3を構成する樹脂組成物を得ることができる。また、上述の材料を予めタンブラー等を用いてドライブレンドした後、上述の混練機を用いて混練してもよい。なお、加熱混練後は、混練機から取り出して樹脂組成物を得る。その際、ペレタイザーなどで当該樹脂組成物をペレット状に成形してもよい。
そして、自動車用電線1の製造方法において、導体2を絶縁被覆層3で被覆する方法も公知の手段を用いることができる。例えば絶縁被覆層3は、一般的な押出成形法により形成することができる。そして、押出成形法で用いる押出機としては、例えば単軸押出機や二軸押出機を使用し、スクリュー、ブレーカープレート、クロスヘッド、ディストリビューター、ニップル及びダイスを有するものを使用することができる。
具体的な自動車用電線1の製造方法としては、まず、塩化ビニル樹脂が十分に溶融する温度に設定された二軸押出機に、塩化ビニル樹脂を投入する。この際、可塑剤、ランタノイド含有化合物、さらには必要に応じて上述の添加剤も投入する。そして、塩化ビニル樹脂等はスクリューにより溶融及び混練され、一定量がブレーカープレートを経由してクロスヘッドに供給される。溶融した塩化ビニル樹脂等は、ディストリビューターによりニップルの円周上へ流れ込み、ダイスにより導体の外周上に被覆された状態で押し出される。これにより、導体2の外周を被覆する絶縁被覆層3を得ることができる。なお、絶縁被覆層3を得るための加工温度は材料の配合により異なるが、例えば170~220℃で実施することができる。
このように、本実施形態に係る自動車用電線1は、塩化ビニル樹脂と可塑剤とランタノイドを含む化合物とを含有する絶縁被覆層3と、絶縁被覆層3により被覆される導体2とを備える。絶縁被覆層3において、塩化ビニル樹脂100質量部に対する可塑剤の含有量が25質量部以上50質量部未満である。そして、絶縁被覆層3に対し、動的粘弾性測定装置を用い、シングルカンチレバー測定モードにて、周波数0.5Hz、昇温速度2℃/分の昇温条件で動的粘弾性測定を行った際に140℃における貯蔵弾性率が0.1MPa以上である。そのため、長期間に亘り高い耐熱性を確保でき、高温環境下で使用した場合でも良好な電気絶縁性を得ることが可能となる。
本発明では、適当な配合を持つポリ塩化ビニルを用いることで、低コストかつ高温環境下における弾性率を一定以上備えた樹脂組成物を得ることを可能としている。つまり、ポリ塩化ビニルは、材料の特性上、ポリエチレン系樹脂に対して一般的に耐熱性が不十分であるが、ランタノイド含有化合物の添加及び可塑剤の含有量を工夫することにより、必要な耐熱性を確保している。また、ポリ塩化ビニルの特徴より、ワイヤーハーネスに加工する場合において、電線端末の皮むき時に起こる被覆層の引きちぎれや、導体間に残る被覆層の残部を、ポリエチレン系樹脂に対して減少することを可能としている。
本実施形態の自動車用電線1は、良好な耐熱性を有する樹脂組成物によって絶縁被覆層3が形成されているため、内燃機関の上部、燃料が燃焼した後の排気ガスが流通する排気ガス流路の近傍、電源周辺回路のいずれかの部位で使用することができる。また、自動車用電線1は、高温部品としてのモーターやコンバーター等の近傍に配置することが可能である。その結果、自動車用電線1は、電気自動車等の車両に好適に用いることができる。
本実施形態に係るワイヤーハーネスは、上述の自動車用電線1を備えるものである。上述のように、本実施形態の自動車用電線1は、従来に比べて高い耐熱性を有するため、高い耐熱性、強度、導電性等が要求される自動車用のワイヤーハーネスに好ましく用いることができる。
本実施形態に係るワイヤーハーネス10は、図3に示すように、導体2の断面積及び絶縁被覆層3の厚みがそれぞれ異なる電線を複数本結束してなるものであってもよい。この際、絶縁被覆層3は、導体2の断面積が大きくなるほど厚くなるような構成が好ましい。そして、本実施形態に係る自動車用電線1は、ワイヤーハーネス10を構成する電線のうち、配索経路上、120℃以上の耐熱性が要求される部位に配置されていることが好ましい。上述のように、本実施形態の自動車用電線1は長期間に亘り高い耐熱性を確保でき、高温環境下で使用した場合でも良好な電気絶縁性を得ることができるため、120℃以上の高温部位に好適に用いることができる。
本実施形態のワイヤーハーネスは、絶縁被覆層として塩化ビニル樹脂を主成分とした本実施形態の自動車用電線1と、絶縁被覆層として架橋ポリエチレン系樹脂を主成分とした電線とを複数本結束してなるものであってもよい。本実施形態の自動車用電線1と同様に、絶縁被覆層として架橋ポリエチレン系樹脂を主成分とした電線も高い耐熱性を有するため、両者を束ねたワイヤーハーネスも高い耐熱性を確保することができる。ただ、両者を束ねて塩化ビニル樹脂と架橋ポリエチレン系樹脂が長期間接触した場合、ポリ塩化ビニルに含まれる可塑剤が隣接する架橋ポリエチレン系樹脂に移行する等の理由により、高温下で架橋ポリエチレン系樹脂の劣化が進行する現象が生じることがある。そのため、本実施形態のワイヤーハーネスでは、架橋ポリエチレン電線の使用量を少なくすることが好ましい。架橋ポリエチレン電線の使用量を少なくしたとしても、本実施形態の自動車用電線1は上述のように高い耐熱性を有しているため、得られるワイヤーハーネスの耐熱性を確保することができる。
以下、本発明を実施例及び比較例により更に詳細に説明するが、本発明はこれら実施例に限定されるものではない。
まず、混練機を用い、以下に示す塩化ビニル樹脂、可塑剤、安定剤、ランタノイド含有化合物、及び充填材を、表1乃至表6に示す含有量で溶融混練することにより、各実施例及び比較例の樹脂組成物を調製した。なお、表1乃至表6に示す塩化ビニル樹脂、可塑剤、安定剤、ランタノイド含有化合物、及び充填材の含有量は、全て「質量部」で表している。

次に、金属導体として、断面積が1.8mm2の銅芯線を準備した。そして、当該金属導体に対し、電線製造用の押出被覆装置を用いて約170~220℃の温度条件で押出成形を行い、各実施例及び比較例の樹脂組成物で被覆した電線試験サンプルを作製した。なお、押出成形の際、被覆後の絶縁被覆層の厚さが0.35mmとなるように調整した。
[評価]
上記実施例及び比較例の樹脂組成物及び電線試験サンプルについて、次の方法により、貯蔵弾性率、高温摩耗性、皮むき性、長期耐熱性及び材料加工性の評価を実施した。各評価結果を表1乃至表6に合わせて示す。

<貯蔵弾性率>
まず、上述のようにして得られた実施例及び比較例の樹脂組成物を、表面温度が200℃の電熱ロールを用いてシート状に加工した。次に、得られたシートを、厚さが1±0.2mmとなるように、金属型枠を用いて210℃の電熱プレスにて5分間加圧して成型した。加圧成型後、直ちに水冷機構を有するプレス機にて冷却を行った。そして、作製されたプレスシートを、縦6±0.2mm、横38±2mm、厚さ1±0.2mmの短冊状試験片に加工した。
まず、上述のようにして得られた実施例及び比較例の樹脂組成物を、表面温度が200℃の電熱ロールを用いてシート状に加工した。次に、得られたシートを、厚さが1±0.2mmとなるように、金属型枠を用いて210℃の電熱プレスにて5分間加圧して成型した。加圧成型後、直ちに水冷機構を有するプレス機にて冷却を行った。そして、作製されたプレスシートを、縦6±0.2mm、横38±2mm、厚さ1±0.2mmの短冊状試験片に加工した。
次に、動的粘弾性測定装置を用いて、得られた試験片の貯蔵弾性率を測定した。つまり、試験片に対して、シングルカンチレバー測定モードにて、周波数0.5Hz、昇温速度2℃/分の昇温条件で動的粘弾性測定を行い、140℃における貯蔵弾性率を測定した。そして、貯蔵弾性率が0.1MPa以上のものを「○」と評価し、貯蔵弾性率が0.1MPa未満のものを「×」と評価した。
<高温摩耗性>
上記で得られた各例の電線試験サンプルに対し、摩耗子として直径0.45±0.01mmの針金を用い、IS06722:2006のスクレープ摩耗規格に準拠して、摩耗試験を実施した。なお、この試験では、120±1℃の雰囲気下、2±0.05Nの荷重を電線試験サンプルにかけた状態で、摩耗子を絶縁被覆層上で繰り返しスライドさせ、金属導体と針金との間で導通するまでのスクレープ回数を測定した。当該摩耗試験は、1つの電線試験サンプルに対して4箇所で実施し、測定箇所を変更するときには、電線を90°ずつ長手方向を軸に回転させた。つまり、当該摩耗試験は、1つの電線試験サンプルに対して360°分実施した。そして、4箇所を測定した結果を1つのグループとして見た場合、このグループの中でスクレープ回数の数値が最も小さいものを、当該電線試験サンプルの判定データとして使用した。判定データのスクレープ回数が10回以上でも金属導体と針金との間で導通しなかった場合を「◎」と評価し、スクレープ回数が5回以上10回未満で導通した場合を「○」と評価した。ただ、スクレープ回数が5回未満で導通した場合を「×」と評価した。
上記で得られた各例の電線試験サンプルに対し、摩耗子として直径0.45±0.01mmの針金を用い、IS06722:2006のスクレープ摩耗規格に準拠して、摩耗試験を実施した。なお、この試験では、120±1℃の雰囲気下、2±0.05Nの荷重を電線試験サンプルにかけた状態で、摩耗子を絶縁被覆層上で繰り返しスライドさせ、金属導体と針金との間で導通するまでのスクレープ回数を測定した。当該摩耗試験は、1つの電線試験サンプルに対して4箇所で実施し、測定箇所を変更するときには、電線を90°ずつ長手方向を軸に回転させた。つまり、当該摩耗試験は、1つの電線試験サンプルに対して360°分実施した。そして、4箇所を測定した結果を1つのグループとして見た場合、このグループの中でスクレープ回数の数値が最も小さいものを、当該電線試験サンプルの判定データとして使用した。判定データのスクレープ回数が10回以上でも金属導体と針金との間で導通しなかった場合を「◎」と評価し、スクレープ回数が5回以上10回未満で導通した場合を「○」と評価した。ただ、スクレープ回数が5回未満で導通した場合を「×」と評価した。
<皮むき性>
上記で得られた各例の電線試験サンプルに対し、電線皮むき機を用いて絶縁被覆層の一部を剥いた。この際、絶縁被覆層の端面が引きちぎれることなく、奇麗に剥けたものを「○」と評価し、絶縁被覆層の端面が引きちぎれ、その一部が残存してしまった場合を「×」と評価した。
上記で得られた各例の電線試験サンプルに対し、電線皮むき機を用いて絶縁被覆層の一部を剥いた。この際、絶縁被覆層の端面が引きちぎれることなく、奇麗に剥けたものを「○」と評価し、絶縁被覆層の端面が引きちぎれ、その一部が残存してしまった場合を「×」と評価した。
<長期耐熱性>
上記で得られた各例の電線試験サンプルに対し、ISO6722:2006に準拠して、125±3℃で3000時間の老化試験を行った後に1kVで1分間の耐電圧試験を行った。目視により導体の露出が確認できず、耐電圧試験で漏電が生じず、さらに電線試験サンプルの外観に変化が生じなかった場合を「◎」と評価した。目視により導体の露出が確認できず、さらに耐電圧試験で漏電が生じなかった場合を「○」と評価した。導体の露出が確認されたか、又は漏電が生じた場合を「×」と評価した。
上記で得られた各例の電線試験サンプルに対し、ISO6722:2006に準拠して、125±3℃で3000時間の老化試験を行った後に1kVで1分間の耐電圧試験を行った。目視により導体の露出が確認できず、耐電圧試験で漏電が生じず、さらに電線試験サンプルの外観に変化が生じなかった場合を「◎」と評価した。目視により導体の露出が確認できず、さらに耐電圧試験で漏電が生じなかった場合を「○」と評価した。導体の露出が確認されたか、又は漏電が生じた場合を「×」と評価した。
<材料加工性>
実施例及び比較例の樹脂組成物をバッチ式混練加工機で製造したときに、ゲル化特性が優れたものを「○」と評価し、やや劣るものを「×」と評価した。つまり、まず、バッチ式混練加工機に関し、表面温度が200℃である2本の金属ロールをそれぞれ14rpm、17rpmで回転させ、金属ロール間のクリアランスを1mmに調整した。そして、このバッチ式混練加工機を用いて、塩化ビニル樹脂、可塑剤、安定剤、ランタノイド含有化合物及び充填材を混練してコンパウンドを作製する際、これらの材料を金属ロールに投入してから材料がゲル化して、金属ロールに巻きつくまでの時間を測定した。巻きつくまでの時間が4分未満の場合を「◎」と評価し、4分以上6分未満の場合を「○」と評価し、6分以上の場合を「×」と評価した。
実施例及び比較例の樹脂組成物をバッチ式混練加工機で製造したときに、ゲル化特性が優れたものを「○」と評価し、やや劣るものを「×」と評価した。つまり、まず、バッチ式混練加工機に関し、表面温度が200℃である2本の金属ロールをそれぞれ14rpm、17rpmで回転させ、金属ロール間のクリアランスを1mmに調整した。そして、このバッチ式混練加工機を用いて、塩化ビニル樹脂、可塑剤、安定剤、ランタノイド含有化合物及び充填材を混練してコンパウンドを作製する際、これらの材料を金属ロールに投入してから材料がゲル化して、金属ロールに巻きつくまでの時間を測定した。巻きつくまでの時間が4分未満の場合を「◎」と評価し、4分以上6分未満の場合を「○」と評価し、6分以上の場合を「×」と評価した。
表1乃至表6より、絶縁被覆層が酸化ランタンを含有し、さらに塩化ビニル樹脂100質量部に対する可塑剤の含有量が25質量部以上50質量部未満である場合には、貯蔵弾性率が140℃で0.1MPa以上となることが分かる。さらに、当該絶縁被覆層は、高温摩耗性や皮むき性にも優れることが分かる。
なお、実施例1-4-1~1-4-11より、安定剤の含有量が塩化ビニル樹脂100質量部に対して15質量部以上となる場合には、高い貯蔵弾性率及び高温摩耗性は得られるものの、材料加工性が低下する場合がある。そのため、安定剤の含有量は、塩化ビニル樹脂100質量部に対して10質量部以下であることが好ましい。
また、実施例1-6-5及び実施例1-6-6より、酸化ランタンの含有量が塩化ビニル樹脂100質量部に対して2質量部以下の場合には、高い貯蔵弾性率及び高温摩耗性は得られるものの、長期耐熱性が低下する。そのため、酸化ランタンの含有量は、塩化ビニル樹脂100質量部に対して3質量部以上であることが好ましい。
まず、混練機を用い、以下に示す塩化ビニル樹脂、可塑剤、安定剤、ランタノイド含有化合物、及び充填材を、表7乃至表12に示す含有量で溶融混練することにより、各実施例及び比較例の樹脂組成物を調製した。なお、表7乃至表12に示す塩化ビニル樹脂、可塑剤、安定剤、ランタノイド含有化合物、及び充填材の含有量は、全て「質量部」で表している。

次に、金属導体として、断面積が1.8mm2の銅芯線を準備した。そして、当該金属導体に対し、電線製造用の押出被覆装置を用いて約170~220℃の温度条件で押出成形を行い、各実施例及び比較例の樹脂組成物で被覆した電線試験サンプルを作製した。なお、押出成形の際、被覆後の絶縁被覆層の厚さが0.35mmとなるように調整した。
[評価]
上記実施例及び比較例の樹脂組成物及び電線試験サンプルについて、実施例1と同様に、貯蔵弾性率、高温摩耗性、皮むき性、長期耐熱性及び材料加工性の評価を実施した。また、次の方法により、摩耗性の評価を実施した。各評価結果を表7乃至表12に合わせて示す。
上記実施例及び比較例の樹脂組成物及び電線試験サンプルについて、実施例1と同様に、貯蔵弾性率、高温摩耗性、皮むき性、長期耐熱性及び材料加工性の評価を実施した。また、次の方法により、摩耗性の評価を実施した。各評価結果を表7乃至表12に合わせて示す。
<摩耗性>
上記で得られた各例の電線試験サンプルに対し、摩耗子として直径0.45±0.01mmの針金を用い、IS06722:2006のスクレープ摩耗規格に準拠して、摩耗試験を実施した。当該摩耗試験は、1つの電線試験サンプルに対して4箇所で実施し、測定箇所を変更するときには、電線を90°ずつ長手方向を軸に回転させた。つまり、当該摩耗試験は、1つの電線試験サンプルに対して360°分実施した。そして、4箇所を測定した結果を1つのグループとして見た場合、このグループの中でスクレープ回数の数値が最も小さいものを、当該電線試験サンプルの判定データとして使用した。
上記で得られた各例の電線試験サンプルに対し、摩耗子として直径0.45±0.01mmの針金を用い、IS06722:2006のスクレープ摩耗規格に準拠して、摩耗試験を実施した。当該摩耗試験は、1つの電線試験サンプルに対して4箇所で実施し、測定箇所を変更するときには、電線を90°ずつ長手方向を軸に回転させた。つまり、当該摩耗試験は、1つの電線試験サンプルに対して360°分実施した。そして、4箇所を測定した結果を1つのグループとして見た場合、このグループの中でスクレープ回数の数値が最も小さいものを、当該電線試験サンプルの判定データとして使用した。
判定データのスクレープ回数が10000回以上でも金属導体と針金との間で導通しなかった場合を「◎」と評価し、スクレープ回数が5000回以上10000回未満で導通した場合を「○」と評価した。ただ、スクレープ回数が5000回未満で導通した場合を「△」と評価した。
実施例2-1~2-35では、可塑剤としてトリメリット酸アルキルエステルを用い、安定剤としてハイドロタルサイトを含む安定剤を用いている。そして、塩化ビニル樹脂100質量部に対して、可塑剤の含有量が25質量部以上50質量部未満であり、安定剤の含有量が1~15質量部であり、かつ、酸化ランタンの含有量が1~15質量部である。表7乃至表11より、実施例2-1~2-35の樹脂組成物は、貯蔵弾性率が140℃で0.1MPa以上となり、高温摩耗性や皮むき性にも優れることが分かる。
これに対し、可塑剤が過剰の比較例2-1は、貯蔵弾性率及び高温摩耗性が悪化していることが分かる。また、酸化ランタンを含有していない比較例2-2~2-4は貯蔵弾性率が悪化していることが分かる。
特願2016-98517号(出願日:2016年5月17日)及び特願2016-206570号(出願日:2016年10月21日)の全内容は、ここに援用される。
以上、本発明を実施例によって説明したが、本発明はこれらに限定されるものではなく、本発明の要旨の範囲内で種々の変形が可能である。
本発明の自動車用電線は、絶縁被覆層にランタノイドを含む化合物が含有されている。そのため、長期間に亘り高い耐熱性を確保でき、高温環境下で使用した場合でも良好な電気絶縁性を得ることができる。

Claims (6)
- 塩化ビニル樹脂と、可塑剤と、ランタノイドを含む化合物とを含有する絶縁被覆層と、
前記絶縁被覆層により被覆される導体と、
を備える電線であって、
前記絶縁被覆層において、前記塩化ビニル樹脂100質量部に対する前記可塑剤の含有量が25質量部以上50質量部未満であり、
前記絶縁被覆層に対し、動的粘弾性測定装置を用い、シングルカンチレバー測定モードにて、周波数0.5Hz、昇温速度2℃/分の昇温条件で動的粘弾性測定を行った際に140℃における貯蔵弾性率が0.1MPa以上であることを特徴とする自動車用電線。 - 前記絶縁被覆層の厚さが0.25~0.40±0.05mmである前記電線に対して、直径0.45±0.01mmの針金を用い、120±1℃の雰囲気下、2±0.05Nの荷重をかけた状況でISO6722:2006に規定のスクレープ摩耗試験を行った場合の往復回数が5以上であることを特徴とする請求項1に記載の自動車用電線。
- 前記ランタノイドを含む化合物は、酸化ランタン及び水酸化ランタンの少なくとも一方であることを特徴とする請求項1又は2に記載の自動車用電線。
- 前記可塑剤は、トリメリット酸アルキルエステルであり、
前記絶縁被覆層は、ハイドロタルサイトを含む安定剤をさらに含有し、
前記絶縁被覆層は、前記塩化ビニル樹脂100質量部に対して、前記可塑剤の含有量が25質量部以上50質量部未満であり、前記安定剤の含有量が1~15質量部であり、かつ、前記ランタノイドを含む化合物の含有量が1~15質量部であることを特徴とする請求項1乃至3のいずれか一項に記載の自動車用電線。 - 前記トリメリット酸アルキルエステルは、炭素数が9である直鎖のアルキル基を有することを特徴とする請求項4に記載の自動車用電線。
- 請求項1乃至5のいずれか一項に記載の自動車用電線を備えることを特徴とするワイヤーハーネス。
