Abstract
Description
Niめっき鋼板、Snめっき鋼板又はSn系合金めっき鋼板を、飲料や食品の保存を目的とした金属容器用の鋼板(以下、容器用鋼板という)として用いる場合、鋼板と塗装又はフィルムとの密着性及び耐食性を確保するために、めっき鋼板の表面に6価クロムによる化成処理が施されることが多い。6価クロムを含む溶液を用いた化成処理を、クロメート処理という。
含硫アミノ酸を含有する食品に対して殺菌処理時に熱を加えると、含硫アミノ酸中のSが容器用鋼板に含まれるSnやFe等と結合して黒く変色する現象が生じる。この現象を、硫化黒変という。硫化黒変が生じると金属容器内面の意匠性が低下するため、硫化黒変が生じないように対策が求められている。
一方、特許文献1に記載されている有機樹脂皮膜や特許文献2に記載されている化成処理皮膜は、6価クロムを含有しないため、環境上好適である。しかしながら、特許文献1に記載されている有機樹脂皮膜や特許文献2に記載されている化成処理皮膜では、好適な耐硫化黒変性を得る、つまり緻密な皮膜を形成するためには、皮膜の付着量を多くする必要がある。皮膜の付着量を多くした場合には、皮膜と皮膜の下層のめっき層との密着性が低下するとともに、溶接性が低下するため好ましくない。また、皮膜の付着量を多くすることは、経済的にも好ましくない。
まず、図1A~図2Bを参照しながら、本実施形態に係る化成処理鋼板の構成について詳細に説明する。図1A及び図1Bは、本実施形態に係る化成処理鋼板の層構造を模式的に示した説明図である。
鋼板103は、本実施形態に係る化成処理鋼板10の母材として用いられる。本実施形態で用いられる鋼板103については特に限定されず、容器用鋼板として用いられる公知の鋼板を使用することが可能である。鋼板103の製造方法や材質についても特に限定されず、通常の鋼片製造工程から、熱間圧延、酸洗、冷間圧延、焼鈍、調質圧延等の公知の工程を経て製造された鋼板103を用いることが可能である。
鋼板103の板厚は、容器用鋼板として用いる場合の実用性及び経済性を鑑み、0.05~1mmが好ましい。
鋼板103の表面には、Niめっき層105と複合めっき層106とのいずれか一方が形成される。Niめっき層105及び複合めっき層106は、いずれもNiを含有するバリア型のめっき層である。ここで、バリア型のめっき層とは、母材である鋼板103を構成するFeよりも電気化学的に貴な金属であるNiやSnを用い、鋼板103の表面にNiやSnの金属膜を形成することで腐食因子を母材に作用させないようにして、鋼板103の腐食を抑制するめっき層である。
なお、バリア型のめっき層と犠牲防食型のめっき層とでは、化成処理皮膜層107との相互作用が異なる。
図1Aを参照しながら、鋼板103の表面にNiめっき層105が形成されている場合について、詳細に説明する。
Niめっき層105はNiを含み、図1Aに示すように、鋼板103の片面に形成されてもよいし、図1Bに示すように、鋼板103の両面に形成されてもよい。Niめっき層105において、Niは、金属Ni量で片面当たり5.0~3000mg/m2の範囲で含有されることが好ましい。
Niは、優れた塗料密着性、フィルム密着性、耐食性及び溶接性を有する。上述の優れた効果を発揮させるためには、金属Niとして片面当たり5.0mg/m2以上のNiを含有することが必要である。
Niめっき層におけるNiの含有量は、より好ましくは、金属Ni量で片面当たり10.0mg/m2以上2000mg/m2以下である。金属Ni量で片面当たり10.0mg/m2以上のNiを含有することで、上述の効果がより顕著になる。また、Niの含有量を、金属Ni量で片面当たり2000mg/m2以下とすることで、Niめっき層105の製造コストをより削減することが可能となる。
図2A及び図2Bを参照しながら、鋼板103の表面にNi及びSnを含有する複合めっき層106が形成される場合について、詳細に説明する。
Niによる化成処理鋼板10の耐食性向上の効果は、複合めっき層106に含まれるNi量により定まる。複合めっき層106中のNi量が、金属Ni量で片面当たり2mg/m2以上であれば、Niによる耐食性向上の効果が発現する。
したがって、複合めっき層106中のNi量は、金属Ni量で片面当たり2.0mg/m2~200mg/m2とする。複合めっき層106におけるNi量は、より好ましくは、金属Ni量で片面当たり5.0mg/m2~100mg/m2である。複合めっき層106が、金属Ni量で片面当たり5.0mg/m2以上のNiを含有することで、Niによる耐食性向上の効果がより効果的に発揮される。また、複合めっき層106中のNi量を、金属Ni量で片面当たり100mg/m2以下とすることで、製造コストをより削減することが可能となる。
Snめっき層(不図示)を形成した後に溶融溶錫処理を行うことにより、鋼板103上にFe-Ni-Sn合金層105dが形成され、Fe-Ni-Sn合金層105d上に島状Snめっき層105eが形成される。
フィルムラミネートまたは塗料塗布後の熱処理では、化成処理鋼板10がSnの融点(232℃)以上に加熱される場合がある。本実施形態とは異なり、Fe-Ni-Sn合金層105dの表面全体をSnが被覆する場合には、上述の熱処理によりSnが溶融または酸化し、化成処理鋼板10のフィルム密着性及び塗料密着性が確保できない可能性があるので好ましくない。
Snは、優れた加工性、溶接性及び耐食性を有し、Snめっき後に溶融溶錫処理を行うことで、化成処理鋼板10の耐食性を更に向上させるとともに、化成処理鋼板10の表面外観(鏡面外観)をより好ましくすることが可能である。上述の効果を奏するためには、複合めっき層106において、金属Sn量で片面当たり0.10g/m2のSnを含有することが必要である。
複合めっき層106におけるSnの含有量は、より好ましくは、金属Sn量で片面当たり0.30g/m2~7.0g/m2である。複合めっき層106が、金属Sn量で片面当たり0.30g/m2以上のSnを含有することで、Snによる上述の効果をより確実に発揮することが可能である。また、複合めっき層106が、金属Sn量で片面当たり7.0g/m2以下のSnを含有することで、製造コストをより削減することが可能となる。
なお、Sは、L-システイン、L-(-)-シスチン、L-メチオニン等の含硫アミノ酸の構成成分として飲料や食品に含まれている。
上述のNiS、SnS、SnS2、FeS、Fe2S3、Fe2S等に起因する黒変を低減するために、これまでは主にNiめっき層105または複合めっき層106の表面にクロメート皮膜が形成されていた。
図1A~図2Bに示したように、本実施形態の化成処理鋼板10では、Niめっき層105または複合めっき層106上に、化成処理皮膜層107が形成される。化成処理皮膜層107は、Zr化合物を主体とする複合皮膜層であり、金属Zr量で片面当たり1.0~150mg/m2のZr化合物と、P量で片面当たり1.0~100mg/m2のリン酸化合物と、金属Al量で片面当たり0.10~30.0mg/m2のAl化合物と、を含有する。
なお、本実施形態において、複合皮膜層とは、Zr化合物、リン酸化合物及びAl化合物が完全には混合せずに、部分的に混合した状態で存在している皮膜層を表す。
一方、Zr化合物の含有量の増加に伴い、耐食性、密着性及び加工密着性が向上する。しかしながら、Zr化合物の含有量が、金属Zr量で片面当たり150mg/m2を超えると、化成処理皮膜層107が厚くなりすぎて、主に凝集破壊が原因となり、化成処理皮膜層107のNiめっき層105または複合めっき層106に対する密着性が低下するとともに、電気抵抗が上昇して溶接性が低下する。また、Zr化合物の含有量が金属Zr量で150mg/m2を超えると、化成処理皮膜層107の付着が不均一であることに起因して、外観が不均一になる場合がある。
一方、リン酸化合物の含有量が増加するのに伴い、耐食性、密着性及び加工密着性も向上するが、リン酸化合物の含有量が、P量で片面当たり100mg/m2を超えると、化成処理皮膜層107が厚くなりすぎて、主に凝集破壊が原因となり、化成処理皮膜層107のNiめっき層105または複合めっき層106に対する密着性が低下するとともに、電気抵抗が上昇して溶接性が低下する。また、リン酸化合物の含有量が、P量で片面当たり100mg/m2を超えると、化成処理皮膜層107の付着が不均一であることに起因して、外観が不均一になる場合がある。
化成処理皮膜層107のリン酸化合物の含有量は、より好ましくは、P量で片面当たり2.0~70.0mg/m2である。化成処理皮膜層107のリン酸化合物の含有量を、P量で片面当たり2.0mg/m2以上とすることで、より好ましい耐硫化黒変性を得ることが可能となる。また、化成処理皮膜層107のリン酸化合物の含有量を、P量で片面当たり70.0mg/m2以下とすることで、化成処理皮膜層107の製造コストをより削減することが可能となる。
Zrを主成分とする化成処理皮膜層107は、元々極めて均一な皮膜であるため、皮膜欠陥を補強するために化成処理皮膜層107中に添加するAl化合物の量は、金属Al量で片面当たり0.10mg/m2以上であればよい。Al化合物の含有量が、金属Al量で片面当たり0.10mg/m2以上であることで、化成処理鋼板10の耐硫化黒変性を好適に向上することが可能となる。
化成処理皮膜層107のAl化合物の含有量は、より好ましくは、金属Al量で片面当たり0.20~20.0mg/m2である。Al化合物の含有量を金属Al量で片面当たり0.20mg/m2以上とすることで、耐硫化黒変性を好適に向上させることが可能となる。また、Al化合物の含有量を、金属Al量で片面当たり20.0mg/m2以下とすることで、化成処理皮膜層107の製造コストをより削減することが可能となる。
化成処理皮膜層107中に含有されるリン酸化合物のうち、リン酸イオンがZrイオンと反応して生成されるリン酸Zrは、化成処理皮膜層107を形成する際に用いられる化成処理液中に多量に存在する場合には沈殿し、化成処理液が白濁する。
また、リン酸化合物の含有量を低減することで、Zrとリン酸との結合及びAlとリン酸との結合を阻害するFイオンの量を削減することができる。その結果、より容易にZrを析出させることができるため、化成処理皮膜層107を形成するための電解効率を向上することができる。
例えば、化成処理鋼板10の表面に塗料を付着させ、焼き付けて塗膜を形成する。1時間沸騰させた0.6質量%L-システイン液を保持する耐熱瓶の口に、表面に塗膜を形成した化成処理鋼板10を蓋として載置して固定し、均熱炉等を用いて110℃で30分間の熱処理を施す。上述の熱処理後の化成処理鋼板10において、耐熱瓶との接触部分の外観を観察すると、本実施形態に係る化成処理鋼板10を用いた場合には、接触部分の面積の50%以上で黒変が生じない。
化成処理鋼板10は、上述のように、鋼板103上にNiめっき層105または複合めっき層106を有し、Niめっき層105または複合めっき層106上に化成処理皮膜層107を有する。つまり、化成処理鋼板10において、鋼板103とNiめっき層105または複合めっき層106とは接しており、鋼板103とNiめっき層105または複合めっき層106との間に別の層を有さない。同様に、化成処理鋼板10において、Niめっき層105または複合めっき層106と化成処理皮膜層107とは接しており、Niめっき層105または複合めっき層106と化成処理皮膜層107との間に別の層を有さない。
Niめっき層105及び複合めっき層106中の金属Ni量や金属Sn量は、例えば、蛍光X線法によって測定することができる。この場合、金属Ni量既知の試料を用いて、金属Ni量に関する検量線をあらかじめ作成し、作成した検量線を用いて相対的に金属Ni量を特定する。金属Sn量についても同様に、金属Sn量既知の試料を用いて、金属Sn量に関する検量線をあらかじめ作成し、作成した検量線を用いて相対的に金属Sn量を特定する。
また、化成処理皮膜層107中のAl2O3の含有量は、まずX線光電分光法(X-ray Photoelectron Spectroscopy、XPS)によりAl2O3、金属Al及びその他のAl化合物のピーク強度比を求める。その上で、上述のように蛍光X線分析等の定量分析法により求めた全金属Al量とXPSにより求めたピーク強度比とから、化成処理皮膜層107中のAl2O3の含有量を算出する。
次に、図3を参照しながら、本実施形態に係る化成処理鋼板10の製造方法について、詳細に説明する。図3は、本実施形態に係る化成処理鋼板10の製造方法の流れの一例について説明するための流れ図である。
本実施形態に係る化成処理鋼板10の製造方法では、まず、必要に応じて、鋼板103に対して公知の前処理が実施される(ステップS101)。
その後、鋼板103の表面に対して、Niめっき層105と複合めっき層106とのいずれか一方を形成する(ステップS103)。
鋼板103の表面にNiめっき層105を形成する場合には、電気めっき法や真空蒸着法などの公知の技術を用いることができる。なお、また、鋼板103とNiめっき層105との界面にFe-Ni拡散層(不図示)を形成するために、Niめっき層105形成後に加熱処理を行ってもよい。
すなわち、溶融溶錫処理によって、鋼板103のFeと、Niめっき層(不図示)のNiと、Snめっき層(不図示)の一部のSnと、が合金化してFe-Ni-Sn合金層105dが形成されるとともに、残部のSnめっき層が島状となり、島状Snめっき層105eが形成される。
Snめっき層(不図示)を形成する方法も特に限定されず、例えば、公知の電気めっき法や溶融したSnに鋼板103を浸漬してめっきする方法等を用いることができる。
Niめっき層105と複合めっき層106とのいずれか一方の形成後、電解処理により、化成処理皮膜層107を形成する(ステップS105)。
化成処理皮膜層107は、電解処理(例えば、陰極電解処理)により形成される。電解処理により化成処理皮膜層107を形成するために用いる化成処理液は、10ppm以上20000ppm以下のZrイオンと、10ppm以上20000ppm以下のFイオンと、10ppm以上3000ppm以下のリン酸イオンと、合計で100ppm以上30000ppm以下の硝酸イオン及び硫酸イオンと、500ppm以上5000ppm以下のAlイオンと、を含む。また、化成処理液では、Alイオンの供給源として(NH4)3AlF6を用いる。
なお、硝酸イオン及び硫酸イオンは、化成処理液に両イオンの合計で10ppm以上3000ppm以下含まれていればよく、硝酸イオンと硫酸イオンとの両イオンが化成処理液に含まれていてもよいし、硝酸イオンと硫酸イオンとのいずれか一方のみが化成処理液に含まれていてもよい。
Zrイオンの濃度を200ppm以上とすることで、Zrの付着量低下をより確実に防止することが可能となる。また、Fイオンの濃度を200ppm以上とすることで、リン酸塩の沈殿に伴う化成処理皮膜層107の白濁をより確実に防止することができる。
なお、化成処理液の各成分の上限値を上記のような値とすることで、化成処理皮膜層107の製造コストをより確実に削減することができる。
なお、化成処理液の温度は、界面における化成処理液の反応性を高めるとともに、化成処理皮膜層107の付着効率を向上させるため、Niめっき層105と複合めっき層106とのいずれか一方が形成された鋼板103の表面温度よりも高いことが好ましい。
電解処理を行う時間(電解処理時間)は、0.20秒以上150秒以下であることが好ましい。電解処理時間が0.20秒未満である場合には、化成処理皮膜層107の付着量が低下し、所望の性能が得られないため好ましくない。一方、電解処理時間が150秒超過である場合には、化成処理皮膜層107の付着量が過剰になり、形成された化成処理皮膜層107のうち、付着が不十分な化成処理皮膜層107が、電解処理後の水洗等による洗浄工程で洗い流される(剥離する)可能性があるため、好ましくない。
上記の条件で電解処理を行うことにより、Niめっき層105と複合めっき層106とのいずれか一方の表面に、本実施形態に係る化成処理皮膜層107を形成することができる。
また、Alは、Zrと同様に、化成処理液中でカチオンとして存在する。そのため、Alの供給源として(NH4)3AlF6を用いることで、化成処理液中のリン酸イオンの濃度を増加させることなく、Alを化成処理液中に供給することが可能となる。
一方、特許文献3のように、Alの供給源としてAl2(SO4)3等を用いた場合には、AlF錯体が形成されないため、電解処理工程時にAlが好適に析出せず、化成処理皮膜層107中のAlの含有量が非常に少なくなる。この場合には、化成処理皮膜層107が好適な耐硫化黒変性を有さないため、好ましくない。
その後、必要に応じて、Niめっき層105と複合めっき層106とのいずれか一方及び化成処理皮膜層107の形成された鋼板103に対して、公知の後処理が実施される(ステップS107)。
上述の流れで処理が行われることで、本実施形態に係る化成処理鋼板10が製造される。
実施例1では、化成処理皮膜層におけるZr化合物及びリン酸化合物の含有量を変えずに、Al化合物の含有量を変えて、耐硫化黒変性がどのように変化するかについて、検証を行った。
試料と0.6質量%L-システイン液との接触面積のうち、黒色に変化しなかった面積の割合で、1~10点の評点をつけた。

図4に示すように、Al化合物の含有量が、金属Al量で片面当たり0.1mg/m2未満では、耐硫化黒変性の評価結果は評点1であった。一方、Al化合物の含有量が、金属Al量で片面当たり0.1mg/m2以上では、耐硫化黒変性の評価結果は評点7以上であり、極めて優れた耐硫化黒変性を有することが明らかとなった。
この結果から、化成処理皮膜層中に所定量のAl化合物を含有させることで、化成処理皮膜を有する化成処理鋼板の耐硫化黒変性が飛躍的に向上することが示された。
次に、めっき層の種類や、化成処理皮膜層が含む各成分の含有量により、耐硫化黒変性がどのように変化するかについて、検証した。なお、比較例a5を除く実施例及び比較例では、めっき層はNiめっき層と複合めっき層とのいずれか一方である。一方、比較例a5では、Niめっき層上に複合めっき層が形成されている(めっき層が2層形成されている)。
また、発明例A1~A31及び比較例a1~a6では、Alイオンの供給源として(NH4)3AlF6を用いたのに対し、比較例a7及びa8では、Alイオンの供給源としてAl2(SO4)3を用いて化成処理皮膜層を形成した。
めっき層に含まれる金属Ni量及び金属Sn量ならびに化成処理皮膜層中に含まれる金属Zr量、P量及び金属Al量は、蛍光X線分析により測定した。
化成処理皮膜層中のAl2O3の含有量は、まずX線光電分光法(X-ray Photoelectron Spectroscopy、XPS)によりAl2O3、金属Al及びその他のAl化合物のピーク強度比を求めた。その上で、上述のように蛍光X線分析等の定量分析法により求めた全金属Al量とXPSにより求めたピーク強度比とから、化成処理皮膜層中のAl2O3の含有量を算出した。
測定結果を以下の表1に示した。
耐食性試験液は、3%酢酸を用いた。当該鋼板をφ35mmに切り出して、耐食性試験液を入れた耐熱瓶の口に乗せて固定した。121℃で60分の熱処理を行った後、耐食性試験液がNiめっき鋼板に触れる面積(耐熱瓶の口の面積)に対して、腐食した面積の割合で耐食性を評価した。
より詳細には、試験片が試験液と接触する面積に対する腐食面積の割合で、1~10点の評点をつけた。なお、下記の評価基準において、評点が5点以上であれば、実際の使用に耐えうる。

耐硫化黒変性の評価は、次のように行った。1時間沸騰させた0.6質量%L-システイン液を耐熱瓶の中に入れ、この耐熱瓶の口に蓋として上記の試料(φ40mm)を載置及び固定した。試料で蓋をした耐熱瓶に対して、均熱炉にて、110℃で15分間の熱処理(レトルト処理)を行った。その後、各試料において、耐熱瓶との接触部分の外観を観察し、上記と同様の基準に基づいて、10段階の評価を行った。以下に示す表2では、10点~8点を「Very Good」、7点~5点は「Good」4点以下は「Not Good」と標記した。
次に、めっき層の種類や、化成処理皮膜層が含む各成分の含有量により、耐硫化黒変性がどのように変化するかについて、検証した。
表3に示すNiめっき層または複合めっき層を有する各試料に対して、表4に示す条件(化成処理液の条件及び電解処理の条件)で化成処理を行った。各試料のめっき層上に形成された化成処理皮膜層の有する金属Zr量、P量、金属Al量及びAl2O3量を表5に示した。
また、めっき層及び化成処理皮膜層を有する各試料に対して、実施例2と同様に耐食性及び耐硫化黒変性を評価した。結果を表5に示した。
なお、発明例B1~B31及び比較例b1~b8では、Alイオンの供給源として(NH4)3AlF6を用いたのに対し、比較例b9及びb10では、Alイオンの供給源としてAl2(SO4)3を用いて化成処理皮膜層を形成した。

前記めっき層は、
金属Ni量で5.0~3000mg/m2のNiを含むNiめっき層、又は、
金属Ni量で2.0~200mg/m2のNiと、金属Sn量で0.10~10.0g/m2のSnとを含み、Fe-Ni-Sn合金層上に島状Snめっき層が形成された複合めっき層である、
ことを特徴とする化成処理鋼板。 - 前記化成処理皮膜層が、金属Al量で0.10~30.0mg/m2のAl2O3を含有する
ことを特徴とする、請求項1に記載の化成処理鋼板。 - 前記化成処理皮膜層が、
金属Zr量で1.0~120mg/m2のZr化合物と;
P量で2.0~70.0mg/m2のリン酸化合物と;
金属Al量で0.20~20.0mg/m2のAl化合物と;
を含有する
ことを特徴とする、請求項1又は2に記載の化成処理鋼板。 - 前記Niめっき層が、金属Ni量で10.0~2000mg/m2のNiを含有する
ことを特徴とする、請求項1~3のいずれか1項に記載の化成処理鋼板。 - 前記複合めっき層が、
金属Ni量で5.0~100mg/m2のNiと;
金属Sn量で0.30~7.0g/m2のSnと;
を含有する
ことを特徴とする、請求項1~3のいずれか1項に記載の化成処理鋼板。 - 前記化成処理皮膜層の表面が、フィルム又は塗料で被覆されていない
ことを特徴とする、請求項1~5のいずれか1項に記載の化成処理鋼板。 - 鋼板の表面に、金属Ni量で5.0~3000mg/m2のNiを含むNiめっき層、又は、金属Ni量で2.0~200mg/m2のNiと金属Sn量で0.10~10.0g/m2のSnとを含み、Fe-Ni-Sn合金層上に島状Snめっき層が形成された複合めっき層を形成するめっき工程と;
10~20000ppmのZrイオンと、10~20000ppmのFイオンと、10~3000ppmのリン酸イオンと、合計で100~30000ppmの硝酸イオン及び硫酸イオンと、500~5000ppmのAlイオンと、を含み、前記Alイオンの供給源が(NH4)3AlF6であり、温度が5℃以上90℃未満である化成処理液を用いて、1.0~100A/dm2の電流密度及び0.20~150秒間の電解処理時間の条件下で電解処理を行うことにより、前記前記Niめっき層または前記複合めっき層上に化成処理皮膜層を形成する電解処理工程と;
を有する
ことを特徴とする、化成処理鋼板の製造方法。 - 前記化成処理液が、
200~17000ppmのZrイオンと;
200~17000ppmのFイオンと;
100~2000ppmのリン酸イオンと;
合計で1000~23000ppmの硝酸イオン及び硫酸イオンと;
500~3000ppmのAlイオンと;
を含有する
ことを特徴とする、請求項7に記載の化成処理鋼板の製造方法。
