本開示は、自動車等のエンジンに吸入される空気量を測定する空気流量測定装置に関する。
従来、エンジンの吸入空気量を測定する空気流量測定装置に温度センサを取り付けたものが知られている。例えば、特許文献1に記載された空気流量測定装置は、流量センサを内蔵する筐体の外部に空気温度を検出する温度センサが設置される。温度センサは、例えば、サーミスタが使用され、このサーミスタの2本のリード線が筐体のマウント部に形成される貫通孔を通ってカバー側へ引き出され、そのカバーにインサートされるターミナルと電気的に接続される。なお、カバーは、筐体のマウント部に対し二次成形される。
ところが、特許文献1に係る空気流量測定装置では、筐体に対する流量センサの組み付け方向と温度センサの組み付け方向とが異なる。つまり、流量センサは、マウント部に対しカバー側から組み付けるのに対し、温度センサは、マウント部に対し反カバー側から組み付けている。この構成では、流量センサと温度センサとを同一方向から組み付ける場合と比較して組み立て設備が複雑になるため、コスト増大の要因となっている。また、温度センサのリード線を貫通孔に通した後、その貫通孔を塞ぐためにシリコーン系のシール材を貫通孔に充填している。しかし、カバーを二次成形する際にシール材が成形圧に耐えられず、貫通孔の外部(反カバー側)へシール材が露出する恐れがある。このため、シール材の露出を防止する対策としてエポキシ樹脂をシール材の上に被せている。この場合、製造工程が増えることに伴うコストの増大が問題となる。 さらに、特許文献1の構成では、リード線を有するセンサ以外のバリエーションに対応することが困難である。例えば、センサ素子と回路部とを樹脂モールドして一体化したアッシー構造のセンサを搭載する場合は、アッシー形状に対応した取付け構造が必要となるため、マウント部に形成される貫通孔にリード線を通す構成ではアッシー構造のセンサに対応できない。
本開示は、上記の課題を解決するために成されたものであり、その目的は、製造工程を簡素化でき、且つ、搭載するセンサのバリエーション対応が容易な空気量測定装置を提供することにある。

本開示を以下の実施例により詳細に説明する。
(実施例1)
実施例1では、自動車のエンジンに吸入される吸気量を計測する空気流量測定装置1の一例を説明する。空気流量測定装置1は、図4に示す様に、エンジンの吸気ダクト2に取り付けられるハウジング3と、このハウジング3に組み込まれる流量センサアッシー4(図1参照)および物理量センサアッシー5(図1参照)を有する。吸気ダクト2は、例えば、エアクリーナとスロットルバルブとの間に配設されて主流路を形成している。ハウジング3は、バイパス流路6を形成するバイパスボディ7と、流量センサアッシー4および物理量センサアッシー5を搭載するマウント部8と、このマウント部8に対して二次成形されるカバー9とを有する。
(実施例1)
実施例1では、自動車のエンジンに吸入される吸気量を計測する空気流量測定装置1の一例を説明する。空気流量測定装置1は、図4に示す様に、エンジンの吸気ダクト2に取り付けられるハウジング3と、このハウジング3に組み込まれる流量センサアッシー4(図1参照)および物理量センサアッシー5(図1参照)を有する。吸気ダクト2は、例えば、エアクリーナとスロットルバルブとの間に配設されて主流路を形成している。ハウジング3は、バイパス流路6を形成するバイパスボディ7と、流量センサアッシー4および物理量センサアッシー5を搭載するマウント部8と、このマウント部8に対して二次成形されるカバー9とを有する。
バイパスボディ7は、図4、図5に示すように、吸気ダクト2の周壁に開口する取付け孔2aより吸気ダクト2の内部に挿入される。このバイパスボディ7には、吸気ダクト2を流れる空気の一部を取り込むメイン流路10と、このメイン流路10を流れる空気の一部を取り込むバイパス流路6とが形成される。メイン流路10は、吸気ダクト2の上流側(図4の左側)に向かって開口する入口10aと、吸気ダクト2の下流側に向かって開口する出口10bとの間を略直線的に連通して形成される。バイパス流路6は、メイン流路10の途中から分岐するバイパス入口6aと、バイパスボディ7の両側面に開口するバイパス出口6bとの間を連通して形成される。このバイパス流路6は、流路途中に大きな曲がり部が設けられ、且つ、メイン流路10より流路長さが長く形成される。なお、図4に記載した矢印は空気の流れを示している。
マウント部8は、例えば、バイパスボディ7と一体に形成されて、吸気ダクト2の取付け孔2aにOリング等のシール部品(図示せず)を介して気密に嵌合する。このマウント部8には、図1-図3に示すように、流量センサアッシー4を搭載する第1のマウント部8aと、物理量センサアッシー5を搭載する第2のマウント部8bとが設けられる。第1のマウント部8aは、マウント部8の略中央部に形成され(図2参照)、図3に示すように、図示上側が開口して下側に底面を有する第1のセンサ搭載室11と、この第1のセンサ搭載室11の底面に開口してバイパス流路6に通じる第1のセンサ挿入孔12とを有する。第2のマウント部8bは、第1のマウント部8aに隣接して形成され(図2参照)、図3に示すように、図示上側が開口して下側に底面を有する第2のセンサ搭載室13と、この第2のセンサ搭載室13の底面に開口してバイパスボディ7の外部に通じる第2のセンサ挿入孔14とを有する。
カバー9は、流量センサアッシー4および物理量センサアッシー5を第1のマウント部8aおよび第2のマウント部8bに搭載した状態で二次成形され、第1のセンサ搭載室11および第2のセンサ搭載室13を気密に覆っている。このカバー9には、流量センサアッシー4の端子15および物理量センサアッシー5の端子16と電気的に接続されるターミナル17(図4参照)がインサートされ、そのターミナル17の端部がコネクタハウジング18の内部に突き出ている。コネクタハウジング18は、カバー9と一体に樹脂成形される。ターミナル17は、例えば、流量センサアッシー4と物理量センサアッシー5とに共通の電源端子とGND端子、流量センサアッシー4および物理量センサアッシー5の測定情報を電気信号として出力する出力端子などが設けられる。
流量センサアッシー4は、空気の流量(吸気量)を測定する流量センサ素子19と、この流量センサ素子19の出力を増幅してデジタル変換するセンサ回路部(図示せず)と、これらを内蔵するモールドケース(以下に説明する)とで構成される。モールドケースは、図3に示すように、一端側に端子15が取り出される流量センサ筐体部4aと、この流量センサ筐体部4aの他端側に設けられて流量センサ素子19を支持する流量センサ支持部4bとを有する。物理量センサアッシー5は、空気の物理量を測定する物理量センサ素子20と、この物理量センサ素子20の出力を増幅してデジタル変換するセンサ回路部(図示せず)と、これらを内蔵するモールドケース(以下に説明する)とで構成される。なお、空気の物理量とは、例えば、空気の湿度、温度、圧力などである。モールドケースは、図3に示すように、一端側に端子16が取り出される物理量センサ筐体部5aと、この物理量センサ筐体部5aの他端側に設けられて物理量センサ素子20を支持する物理量センサ支持部5bとを有する。
流量センサアッシー4および物理量センサアッシー5は、図3に示すように、ハウジング3に対し同一方向から組み付けられて第1のマウント部8aおよび第2のマウント部8bに搭載される。流量センサアッシー4は、流量センサ支持部4bが第1のセンサ挿入孔12に挿入され、流量センサ筐体部4aが第1のセンサ搭載室11に配置される。また、流量センサアッシー4のモールドケースは、流量センサ筐体部4aの外形寸法が第1のセンサ挿入孔12の孔径より大きく形成されて、流量センサ支持部4bとの境界に段差4cを有する。すなわち、流量センサ筐体部4aは、第1のセンサ搭載室11の底面に開口する第1のセンサ挿入孔12の開口周辺に段差4cが当接した状態で第1のセンサ搭載室11に配置される。また、流量センサ支持部4bは、図1に示すように、流量センサ素子19を配置した先端部が第1のセンサ挿入孔12を通り抜けてバイパス流路6に露出しており、流量センサ素子19がバイパス流路6を流れる空気に晒されている。
物理量センサアッシー5は、物理量センサ支持部5bが第2のセンサ挿入孔14に挿入され、物理量センサ筐体部5aが第2のセンサ搭載室13に配置される。また、物理量センサアッシー5のモールドケースは、物理量センサ筐体部5aの外形寸法が第2のセンサ挿入孔14の孔径より大きく形成されて、物理量センサ支持部5bとの境界に段差5cを有する。すなわち、物理量センサ筐体部5aは、第2のセンサ搭載室13の底面に開口する第2のセンサ挿入孔14の開口周辺に段差5cが当接した状態で第2のセンサ搭載室13に配置される。また、物理量センサ支持部5bは、図1に示すように、物理量センサ素子20を配置した先端部が第2のセンサ挿入孔14を通り抜けてバイパスボディ7の外部に露出しており、物理量センサ素子20が吸気ダクト2の内部を流れる空気に晒されている。
実施例1の作用および効果について以下に述べる。1)実施例1の空気流量測定装置1は、ハウジング3に設けられる第1のマウント部8aおよび第2のマウント部8bに対し、流量センサアッシー4および物理量センサアッシー5を同一方向から組み付けて搭載することができる。すなわち、物理量センサアッシー5は、特許文献1に開示されるサーミスタの両端にリード線を接続した温度センサとは異なり、流量センサアッシー4と同様のアッシー構造を有する。このため、流量センサアッシー4を第1のマウント部8aに搭載する方向と物理量センサアッシー5を第2のマウント部8bに搭載する方向とを同一にできる。その結果、流量センサと温度センサの組み付け方向が異なる特許文献1と比較した場合に、組み立て設備を簡略化してコストダウンを図ることができる。
2)物理量センサアッシー4は、物理量センサ素子20とセンサ回路部とをモールドケースに内蔵したアッシー構造であるため、例えば、湿度センサ、温度センサ、圧力センサ等のバリエーションに対応することが容易である。つまり、物理量センサ筐体部5aおよび物理量センサ支持部5bの形状を規格化することにより、第2のマウント部8bの構成を変更することなく、測定対象が異なる物理量センサアッシー4を搭載することが可能である。3)流量センサアッシー4および物理量センサアッシー5は、共にセンサ回路部を有しており、同一の電源電圧で使用することが可能である。これにより、電源端子およびGND端子を共通化してターミナル17の本数を低減することが可能である。
4)カバー9は、マウント部8に対し二次成形する際に、流量センサ筐体部4aおよび物理量センサ筐体部5aを同時にモールドすることができる。つまり、カバー9を別々に二次成形すると、流量センサ筐体部4aをモールドするカバー9と物理量センサ筐体部5aをモールドするカバー9との間に樹脂界面が形成されるため、シール性が問題となる。これに対し、流量センサ筐体部4aおよび物理量センサ筐体部5aを一つのカバー9で同時にモールドする構成では、樹脂界面が形成されることはなく、良好なシール性を確保できる。
以下、他の実施例について説明する。なお、実施例1と共通する部品および構成を示すものは、実施例1と同一の符号を付与して詳細な説明は省略する。
(実施例2)
この実施例2は、流量センサ筐体部4aの周囲および物理量センサ筐体部5aの周囲に第1のシール材21および第2のシール材22を配置した事例である。第1のシール材21は、図6、図7に示すように、第1のセンサ搭載室11の底面上で流量センサ筐体部4aの外周と第1のセンサ搭載室11の内周との間に形成される環状の隙間に塗布される。この第1のシール材21により第1のセンサ搭載室11と第1のセンサ挿入孔12との間が気密にシールされる。第2のシール材22は、図6、図7に示すように、第2のセンサ搭載室13の底面上で物理量センサ筐体部5aの外周と第2のセンサ搭載室13の内周との間に形成される環状の隙間に塗布される。この第2のシール材22によりセンサ搭載室13と第2のセンサ挿入孔14との間が気密にシールされる。
(実施例2)
この実施例2は、流量センサ筐体部4aの周囲および物理量センサ筐体部5aの周囲に第1のシール材21および第2のシール材22を配置した事例である。第1のシール材21は、図6、図7に示すように、第1のセンサ搭載室11の底面上で流量センサ筐体部4aの外周と第1のセンサ搭載室11の内周との間に形成される環状の隙間に塗布される。この第1のシール材21により第1のセンサ搭載室11と第1のセンサ挿入孔12との間が気密にシールされる。第2のシール材22は、図6、図7に示すように、第2のセンサ搭載室13の底面上で物理量センサ筐体部5aの外周と第2のセンサ搭載室13の内周との間に形成される環状の隙間に塗布される。この第2のシール材22によりセンサ搭載室13と第2のセンサ挿入孔14との間が気密にシールされる。
流量センサアッシー4は、第1のセンサ搭載室11の底面に開口する第1のセンサ挿入孔12の開口周辺に段差4c(図3参照)が当接した状態で第1のマウント部8aに搭載される。同様に、物理量センサアッシー5は、第2のセンサ搭載室13の底面に開口する第2のセンサ挿入孔14の開口周辺に段差5c(図3参照)が当接した状態で第2のマウント部8bに搭載される。よって、マウント部8に対しカバー9(図4参照)を二次成形する際に、第1のシール材21および第2のシール材22がそれぞれ第1のセンサ挿入孔12および第2のセンサ挿入孔14へ押し出されることはない。このため、第1のシール材21および第2のシール材22の表面をエポキシ樹脂等で覆う必要はないので、エポキシ樹脂を塗布する工程を廃止して製造工程を簡素化することによりコストダウンを図ることができる。
(実施例3)
この実施例3は、実施例2に記載した第1のシール材21と第2のシール材22とを部分的に共有する事例である。第1のマウント部8aと第2のマウント部8bは、図8に示すように、第1のセンサ搭載室11と第2のセンサ搭載室13とが両者の間に境界を持たない一つのセンサ搭載室として形成される。これにより、第1のシール材21と第2のシール材22は、図9に示すように、流量センサ筐体部4aと物理量センサ筐体部5aとの間に塗布される部分が共有される。言い換えると、第1のシール材21と第2のシール材22を一つのノズル(図示せず)より吐出できるので、シール材を塗布する工程を簡略化できる。
(実施例4)
この実施例4は、物理量センサ素子に圧力センサ素子20を使用した事例である。圧力センサ素子20は、物理量センサ支持部5bの先端部ではなく、吸気ダクト2(図4参照)内の動圧の影響を回避できる部位に配置される。具体的には、図10に示すように、第2のセンサ挿入孔14の軸心方向で第2のセンサ挿入孔14とラップする位置、言い換えると、第2のセンサ挿入孔14の一端側開口部と他端側開口部との間に配置される。上記の構成によれば、圧力センサ素子20に対する吸気ダクト2内の動圧の影響を回避できるので、吸気ダクト2を流れる空気の圧力を正確に計測できる。
(実施例5)
この実施例5は、出力端子を1本化した事例である。流量センサアッシー4のセンサ回路部または物理量センサアッシー5のセンサ回路部は、流量センサ素子19の出力と物理量センサ素子20の出力とをデジタル変換して多重化した多重信号を生成する信号処理回路(図示せず)を備える。カバー9(図4参照)にインサートされるターミナル17は、例えば、図11に示すように、流量センサアッシー4と物理量センサアッシー5とに共通の電源端子17aとGND端子17b、および上記の信号処理回路で生成される多重化信号を出力する出力端子17cを備える。この実施例5の構成では、電源端子17aとGND端子17bおよび出力端子17cを共通化して省端子化を図ることができる。
(実施例3)
この実施例3は、実施例2に記載した第1のシール材21と第2のシール材22とを部分的に共有する事例である。第1のマウント部8aと第2のマウント部8bは、図8に示すように、第1のセンサ搭載室11と第2のセンサ搭載室13とが両者の間に境界を持たない一つのセンサ搭載室として形成される。これにより、第1のシール材21と第2のシール材22は、図9に示すように、流量センサ筐体部4aと物理量センサ筐体部5aとの間に塗布される部分が共有される。言い換えると、第1のシール材21と第2のシール材22を一つのノズル(図示せず)より吐出できるので、シール材を塗布する工程を簡略化できる。
(実施例4)
この実施例4は、物理量センサ素子に圧力センサ素子20を使用した事例である。圧力センサ素子20は、物理量センサ支持部5bの先端部ではなく、吸気ダクト2(図4参照)内の動圧の影響を回避できる部位に配置される。具体的には、図10に示すように、第2のセンサ挿入孔14の軸心方向で第2のセンサ挿入孔14とラップする位置、言い換えると、第2のセンサ挿入孔14の一端側開口部と他端側開口部との間に配置される。上記の構成によれば、圧力センサ素子20に対する吸気ダクト2内の動圧の影響を回避できるので、吸気ダクト2を流れる空気の圧力を正確に計測できる。
(実施例5)
この実施例5は、出力端子を1本化した事例である。流量センサアッシー4のセンサ回路部または物理量センサアッシー5のセンサ回路部は、流量センサ素子19の出力と物理量センサ素子20の出力とをデジタル変換して多重化した多重信号を生成する信号処理回路(図示せず)を備える。カバー9(図4参照)にインサートされるターミナル17は、例えば、図11に示すように、流量センサアッシー4と物理量センサアッシー5とに共通の電源端子17aとGND端子17b、および上記の信号処理回路で生成される多重化信号を出力する出力端子17cを備える。この実施例5の構成では、電源端子17aとGND端子17bおよび出力端子17cを共通化して省端子化を図ることができる。
なお、図11に示す事例は、物理量センサアッシー5の出力を流量センサアッシー4のセンサ回路に導通部材17dを介して入力する構成であるが、流量センサアッシー4の出力を物理量センサアッシー5のセンサ回路に入力する構成でも良い。また、図11の事例は、電源端子17aおよびGND端子17bを共通化する上で、流量センサアッシー4の端子15と物理量センサアッシー5の端子16とを導通部材17eにより接続しているが、例えば、図12に示すように、電源端子17aを分岐して流量センサアッシー4の端子15と物理量センサアッシー5の端子16とに接続する構成でも良い。
(実施例6)
この実施例6は、第1のマウント部8aと第2のマウント部8bの位置を変更した事例である。実施例1では、第1のマウント部8aをマウント部8の略中央部に配置する一例を記載したが、例えば、図13あるいは図14に示すように、第1のマウント部8aと第2のマウント部8bの位置を適宜に変更することもできる。
(実施例6)
この実施例6は、第1のマウント部8aと第2のマウント部8bの位置を変更した事例である。実施例1では、第1のマウント部8aをマウント部8の略中央部に配置する一例を記載したが、例えば、図13あるいは図14に示すように、第1のマウント部8aと第2のマウント部8bの位置を適宜に変更することもできる。
上記実施例の変形例について以下に述べる。本開示の物理量センサアッシー5は、例えば、湿度センサ、温度センサ、圧力センサ等を単独で使用するだけでなく、測定対象の異なるセンサを組み合わせて使用することも可能である。
本開示は、実施例に準拠して記述されたが、本開示は当該実施例や構造に限定されるものではないと理解される。本開示は、様々な変形例や均等範囲内の変形をも包含する。加えて、様々な組み合わせや形態、さらには、それらに一要素のみ、それ以上、あるいはそれ以下、を含む他の組み合わせや形態をも、本開示の範疇や思想範囲に入るものである。
Claims (7)
- 主流路(2)から分岐した後、前記主流路(2)に戻るバイパス流路(6)を有するハウジング(3)と、
前記バイパス流路(6)を流れる空気の流量を測定する流量センサ素子(19)を内蔵する流量センサアッシー(4)と、
前記主流路(2)を流れる空気の物理量を測定する物理量センサ素子(20)を内蔵する物理量センサアッシー(5)とを備え、
前記ハウジング(3)は、前記流量センサアッシー(4)を搭載する第1のマウント部(8a)と、前記物理量センサアッシー(5)を搭載する第2のマウント部(8b)とを有し、
前記流量センサアッシー(4)および前記物理量センサアッシー(5)は、前記ハウジング(3)に対し同一方向から組み付けて前記第1のマウント部(8a)および前記第2のマウント部(8b)に搭載されることを特徴とする空気流量測定装置(1)。 - 請求項1に記載した空気流量測定装置(1)において、
前記第1のマウント部(8a)には、底面を有する第1のセンサ搭載室(11)と、この前記第1のセンサ搭載室(11)の底面に開口して前記バイパス流路(6)に通じる第1のセンサ挿入孔(12)とが形成され、

前記流量センサアッシー(4)は、一端側に端子が取り出される流量センサ筐体部(4a)と、この流量センサ筐体部(4a)の他端側に設けられて前記流量センサ素子(19)を支持する流量センサ支持部(4b)とを有し、前記流量センサ筐体部(4a)が前記第1のセンサ搭載室(11)に配置され、前記流量センサ支持部(4b)が前記第1のセンサ挿入孔(12)に挿入された状態で前記第1のマウント部(8a)に搭載され、

前記流量センサアッシー(4)は、前記流量センサ筐体部(4a)の外形寸法が前記第1のセンサ挿入孔(12)の孔径より大きく、前記流量センサ筐体部(4a)と前記流量センサ支持部(4b)との境界に段差(4c)が形成され、且つ、前記流量センサ筐体部(4a)は、前記第1のセンサ搭載室(11)の底面に開口する前記第1の挿入孔(12)の開口周辺に前記段差(4c)が当接した状態で前記第1のセンサ搭載室(11)に配置され、
前記物理量センサアッシー(5)は、前記物理量センサ筐体部(5a)の外形寸法が前記第2の挿入孔(14)の孔径より大きく、前記物理量センサ筐体部(5a)と前記物理量センサ支持部(5b)との境界に段差(5c)が形成され、且つ、前記物理量センサ筐体部(5a)は、前記第2のセンサ搭載室(13)の底面に開口する前記第2の挿入孔(14)の開口周辺に前記段差(5c)が当接した状態で前記第2のセンサ搭載室(13)に配置されることを特徴とする空気流量測定装置(1)。 - 請求項3に記載した空気流量測定装置(1)において、
前記第1のセンサ搭載室(11)の底面上に前記流量センサ筐体部(4a)の周囲を覆う第1のシール材(21)を配置し、この第1のシール材(21)により前記第1のセンサ搭載室(11)と前記第1の挿入孔(12)との間が気密にシールされ、
前記第2のセンサ搭載室(13)の底面上に前記物理量センサ筐体部(5a)の周囲を覆う第2のシール材(22)を配置し、この第2のシール材(22)により前記第2のセンサ搭載室(13)と前記第2の挿入孔(14)との間が気密にシールされることを特徴とする空気流量測定装置(1)。 - 請求項4に記載した空気流量測定装置(1)において、
前記第1のマウント部(8a)と前記第2のマウント部(8b)は、前記第1のセンサ搭載室(11)と前記第2のセンサ搭載室(13)とが両者の間に境界を持たない一つのセンサ搭載室として形成され、
前記第1のシール材(21)と前記第2のシール材(22)とが部分的に共有されることを特徴とする空気流量測定装置(1)。 - 請求項2~5のいずれか一項に記載した空気流量測定装置(1)において、
前記物理量センサアッシー(5)は、前記物理量センサ素子として空気の圧力を測定する圧力センサ素子(20)を有し、この圧力センサ素子(20)が前記第2の挿入孔(14)の内周に配置されることを特徴とする空気流量測定装置(1)。 - 請求項1~6のいずれか一項に記載した空気流量測定装置(1)において、
前記流量センサアッシー(4)または前記物理量センサアッシー(5)は、前記流量センサ素子(19)の出力と前記物理量センサ素子(20)の出力とをデジタル変換して多重化した多重信号を生成する信号処理回路を有し、この信号処理回路で生成される前記多重信号を1本の出力端子(17c)を通じて外部に出力することを特徴とする空気流量測定装置(1)。
