Abstract
薄肉・高強度であり、電縫溶接時に溶接不良の発生を低減させることが可能な電縫溶接用アルミニウム合金ブレージングシートを提供する。心材の少なくとも一方の面にろう材がクラッドされた電縫溶接用アルミニウム合金ブレージングシートであって、前記ろう材が、Si:5.5~12.0質量%を含有し、Na:0.0003~0.0030質量%およびSr:0.0020~0.1000質量%の少なくとも1種類を含有し、残部がAlおよび不可避的不純物であるアルミニウム合金からなり、前記ろう材の650℃における溶融時の粘度が、0.01Pa・s以下であることを特徴とする電縫溶接用アルミニウム合金ブレージングシートである。
Description
本発明は、自動車用熱交換器などに使用される電縫溶接用アルミニウム合金ブレージングシートに関する。
従来から、ラジエータやヒータコアなどの自動車用熱交換器のチューブ材に用いる素材として、心材の片面または両面にろう材、犠牲材を配したアルミニウム合金(以下、単に「Al合金」と称する場合がある。)からなるブレージングシートが使用されている。代表的なチューブ材としては、Al合金から構成される三層構成(ろう材/心材/犠牲材)のブレージングシートを犠牲材を内側にして管状に巻いたものが用いられる。
ブレージングシートをチューブ材に成形するためには、一般に、電縫溶接法が用いられている。すなわち、ブレージングシートを長尺のチューブ状に成形するために、帯状のブレージングシートを多数の成形ロールを通すことによって、徐々に丸く管状に成形させて、オープンパイプとする。次に、このオープンパイプの外周に離間して配置されたコイルを用いて、高周波誘導加熱によって、開口した部分の近傍のみを高温に加熱させる。その後、垂直に配置された一対のスクイズロールによって、オープンパイプの両側から加圧して、オープンパイプの両端部を圧接させて溶接することにより、開口部は閉じられ、連続したチューブ材とすることができる。
近年、自動車等の熱交換器に使用されるアルミニウム合金ブレージングシートからなるチューブ材は、材料の軽量化・薄肉化のために高強度化、高耐食化等が図られている。しかし、薄肉化に伴い、チューブ材の電縫溶接時に溶接欠陥が増加する傾向にある。そのため、電縫溶接時の造管性、すなわち電縫溶接性を向上させることが強く求められている。
電縫溶接性を向上させるための対策として、従来から種々の技術が開発されている。特許文献1では、電縫溶接性の低下の原因として、犠牲材表面のZn-Mg系金属間化合物の面積占有率が原因であるとして、Zn-Mg系金属間化合物の面積占有率を1.0%以下に規制している。特許文献2では、心材内部のAl-Cu系金属間化合物の数密度が原因であるとして、当該金属間化合物の数密度を10個/μm2 以下に規制している。
しかしながら、特許文献1の手段では犠牲材に着目し、特許文献2では心材に着目しているが、チューブ材が薄肉化されるに従い、チューブ材の厚みの中でろう材の占める比率が増大し、犠牲材や心材の対策だけでは不十分なものとなっている。
本発明は、このような状況に鑑みてなされたものであり、薄肉・高強度であり、電縫溶接時に溶接不良の発生を低減させることが可能な電縫溶接用アルミニウム合金ブレージングシートを提供することを課題とする。
本発明者らは、電縫溶接時の溶接欠陥が発生する要因について、鋭意検討を進めた。その結果、加熱溶接時に、溶接部から飛散するスパッタ(金属等の細かな溶融物)が、チューブ材の外面側(ろう材側)に飛散したり、溶接時に過剰溶融が起こること等が関係していることを見出した。さらに種々の実験を行って検討を進めた結果、チューブ材の外面側に飛散するスパッタは、ブレージングシートのろう材を主体とするものであり、スパッタのサイズにはろう材の溶融時の粘度が大きく関係していることを見出した。特に、薄肉材の場合はブレージングシートに占めるろう材の比率が高くなるために、その影響が一層顕著となっていることも見出した。
本発明は、このような多くの知見を基にして、創出されたものである。

すなわち、本発明の電縫溶接用アルミニウム合金ブレージングシートは、心材の少なくとも一方の面にろう材がクラッドされた電縫溶接用アルミニウム合金ブレージングシートであって、前記ろう材が、Si:5.5~12.0質量%を含有し、Na:0.0003~0.0030質量%およびSr:0.0020~0.1000質量%の少なくとも1種類を含有し、残部がAlおよび不可避的不純物であるアルミニウム合金からなり、前記ろう材の650℃における溶融時の粘度が、0.01Pa・s以下であることを特徴としている。
このような構成のアルミニウム合金ブレージングシートであれば、ろう材の650℃における溶融時の粘度が、0.01Pa・s以下に制約されていることから、スパッタのサイズは小さくなり、電縫溶接時の溶接不良を抑制させることが可能である。
また、本発明の電縫溶接用アルミニウム合金ブレージングシートは、心材が、Si:0.10~1.00質量%、Cu:0.50~1.20質量%およびMn:0.50~2.00質量%を含有し、残部がAlおよび不可避的不純物であるアルミニウム合金からなることを特徴としている。
このような構成のアルミニウム合金ブレージングシートであれば、薄肉でありながら、より一層高強度とすることができる。
また、本発明の電縫溶接用アルミニウム合金ブレージングシートは、心材がさらに、Ti:0.05~0.25質量%、Cr:0.05~0.25質量%およびMg:0.05~0.50質量%から選択される少なくとも1種類を含有することを特徴としている。
このような構成のアルミニウム合金ブレージングシートであれば、より一層高強度で耐食性に優れたものとすることができる。
また、本発明の電縫溶接用アルミニウム合金ブレージングシートは、心材の他方の面に犠牲材がクラッドされた電縫溶接用アルミニウム合金ブレージングシートであって、前記犠牲材が、Si:0.20質量%を超え0.80質量%以下、Zn:2.00質量%を超え5.00質量%以下、およびMg:1.00~4.50質量%を含有し、残部がAlおよび不可避的不純物であるアルミニウム合金からなることを特徴としている。
このような構成のアルミニウム合金ブレージングシートであれば、薄肉でありながら、耐食性に優れたものとすることができる。
本発明に係る電縫溶接用アルミニウム合金ブレージングシートは、薄肉・高強度であり、電縫溶接時に溶接不良の発生を低減させることが可能である。
以下、本発明の電縫溶接用アルミニウム合金ブレージングシートを実施するための形態について詳細に説明する。
本発明の電縫溶接用アルミニウム合金ブレージングシートは、心材の少なくとも一方の面にろう材がクラッドされている。他方の面に、ろう材がクラッドされていてもよいし、犠牲材がクラッドされていてもよい。しかし、他方の面に犠牲材がクラッドされた電縫溶接用アルミニウム合金ブレージングシートである方が、耐食性により一層優れたものとなるため、好ましい。
(ろう材の粘度、ろう材中の共晶Si粒の最大径)
本発明者らは、薄肉化に伴うチューブ材の電縫加工時の溶接欠陥増加について、電縫管の成形過程を詳細に検討した。その結果、溶接欠陥発生時には、加熱溶接時にブレージングシートが溶融して、スパッタとして周囲に飛散し、チューブ材の外面側に飛散したスパッタには主としてろう材成分が含まれること、その外面側に飛散したスパッタの一部がスクイズロールの内側およびブレージングシートの端部に付着すること、そして、スクイズロールの内側またはブレージングシートの端部にスパッタが存在していることによって、溶接欠陥が発生することを見出した。
本発明者らは、薄肉化に伴うチューブ材の電縫加工時の溶接欠陥増加について、電縫管の成形過程を詳細に検討した。その結果、溶接欠陥発生時には、加熱溶接時にブレージングシートが溶融して、スパッタとして周囲に飛散し、チューブ材の外面側に飛散したスパッタには主としてろう材成分が含まれること、その外面側に飛散したスパッタの一部がスクイズロールの内側およびブレージングシートの端部に付着すること、そして、スクイズロールの内側またはブレージングシートの端部にスパッタが存在していることによって、溶接欠陥が発生することを見出した。
さらに、チューブ材の外面側に飛散したスパッタは、ろう材の溶融時の粘度と関係しており、ろう材の溶融時の粘度が高い場合は、スパッタの溶融時の粘度も高いものとなり、スクイズロールに付着しやすくなる。そして、スクイズロールに付着すると、溶接時に端部同士の突合せを不安定化させることとなる。
また、溶融時の粘度が高いスパッタは、サイズが大きくなり易い。そのため、粗大なスパッタがブレージングシートの端部に付着した場合には、溶接時に端部同士の突合せを不安定化させ、5mm未満の微細な溶接欠陥を発生させることとなる。
図1は、本発明の電縫溶接用アルミニウム合金ブレージングシートの電縫溶接時の状況を示している。ブレージングシートから成形されたチューブ材2が、両側の一対のスクイズロール1a、1bによって、両側から加圧されている状況を示している。
図2A、図2Bは、本発明の電縫溶接用アルミニウム合金ブレージングシートの電縫溶接時のスパッタの付着状況を模式的に示している。図2Aは、スパッタ3がスクイズロール1bの内側に付着しているときの状況を示している。図2Bは、スパッタ3がブレージングシートから成形されたチューブ材2の端部に付着しているときの状況を示している。
ろう材の溶融時の粘度と電縫溶接時の溶接不良の頻度との関係を調査した結果、飛散したスパッタによって溶接不良が発生することを低減させるためには、ろう材の650℃における溶融時の粘度を0.01Pa・s以下にすることが必要であることが判明した。ろう材の650℃における溶融時の粘度は、後記する振動片式粘度計によって測定することができる。ろう材の溶融時の粘度を0.01Pa・s以下にするためには、後記するように、ろう材の元素組成を特定の組成とすること等によって、制御することができる。
さらに、本発明者らは、ろう付接合時には、ろう材の流動性を確保する必要があることから、Al-Si系合金からなるろう材中に存在する共晶Si粒の微細化を図ることについても検討を加えた。共晶Si粒が粗大なものであると、ろう材の流動性が大きく低下するからである。
ろう材を構成する各種元素について、微量な成分も含めて、より子細に検討を進めた結果、Al-Si系合金における共晶Si粒の微細化剤として、Naの場合はNaの含有量を0.0003~0.0030質量%の範囲とし、更に、Srの場合はSrの含有量を0.0020~0.1000質量%の範囲とすることが必要であることが判明した。これらのことによって、ろう材中の共晶Si粒の粗大化の抑制を図ることができるばかりでなく、ろう材の650℃における溶融時の粘度を0.01Pa・s以下とすることも可能となり、両者を同時に満足させることができる。
さらに、本発明者らは、ろう材中の共晶Si粒については、前記したろう材の流動性を阻害するだけでなく、ろう材中の共晶Si粒の最大径が40μmを超える場合には、電縫溶接時に溶融を不安定化し、溶接部が過剰溶融となる結果、突合せを不安定化させ、5mm以上の溶接欠陥を発生させる可能性があることを明らかにした。
以下、電縫溶接用アルミニウム合金ブレージングシートを構成する各材料について、その組成について説明する。
(ろう材)
本発明の電縫溶接用アルミニウム合金ブレージングシートのろう材は、Si:5.5~12.0質量%を含有し、Na:0.0003~0.0030質量%およびSr:0.0020~0.1000質量%の少なくとも1種類を含有し、残部がAlおよび不可避的不純物であるアルミニウム合金からなる。
ろう材を構成する各元素について、以下説明する。
本発明の電縫溶接用アルミニウム合金ブレージングシートのろう材は、Si:5.5~12.0質量%を含有し、Na:0.0003~0.0030質量%およびSr:0.0020~0.1000質量%の少なくとも1種類を含有し、残部がAlおよび不可避的不純物であるアルミニウム合金からなる。
ろう材を構成する各元素について、以下説明する。
(Si:5.5~12.0質量%)
Siは、アルミニウム合金の固相線温度を低下させ、ろう付温度における流動性を高める作用がある。Siの含有量が5.5質量%未満では、ろう付時のろう付温度580~630℃におけるろう材液相の絶対量が不足する。例えば600℃でろう付する場合に、十分なフィレット(ろうの充填、凝固部)体積が確保できず、ろう付性が不十分となる。一方、Siの含有量が12.0質量%を超えると、ろう材の鋳造時の凝固過程において、Siの粗大な初晶が発生しやすくなり、40μm程度を超えるサイズの粗大なSi初晶が発生することがある。よって、Siの含有量は、5.5~12.0質量%とする。Siの含有量の好ましい範囲は6.5~11.5質量%である。
Siは、アルミニウム合金の固相線温度を低下させ、ろう付温度における流動性を高める作用がある。Siの含有量が5.5質量%未満では、ろう付時のろう付温度580~630℃におけるろう材液相の絶対量が不足する。例えば600℃でろう付する場合に、十分なフィレット(ろうの充填、凝固部)体積が確保できず、ろう付性が不十分となる。一方、Siの含有量が12.0質量%を超えると、ろう材の鋳造時の凝固過程において、Siの粗大な初晶が発生しやすくなり、40μm程度を超えるサイズの粗大なSi初晶が発生することがある。よって、Siの含有量は、5.5~12.0質量%とする。Siの含有量の好ましい範囲は6.5~11.5質量%である。
(Na:0.0003~0.0030質量%)
Naは、ろう材の共晶Si粒の微細化剤として用いられる。Naの含有量が0.0003質量%未満ではその効果が十分でない。一方、Naの含有量が0.0030質量%を超えるとろう材の溶融時の粘度が0.01Pa・sを超えてしまう。よって、Naを含有させるときは、ろう材中のNaの含有量は、0.0003~0.0030質量%とする。Naの含有量の好ましい範囲は0.0004~0.0025質量%であり、より好ましい範囲は0.0005~0.0015質量%である。
Naは、ろう材の共晶Si粒の微細化剤として用いられる。Naの含有量が0.0003質量%未満ではその効果が十分でない。一方、Naの含有量が0.0030質量%を超えるとろう材の溶融時の粘度が0.01Pa・sを超えてしまう。よって、Naを含有させるときは、ろう材中のNaの含有量は、0.0003~0.0030質量%とする。Naの含有量の好ましい範囲は0.0004~0.0025質量%であり、より好ましい範囲は0.0005~0.0015質量%である。
(Sr:0.0020~0.1000質量%)
Srは、Naと同様に、ろう材の共晶Si粒の微細化剤として用いられる。しかし、Naと比べて、含有量に伴う粘度の増大が小さいため、Sr:0.0020~0.1000質量%の範囲であれば、粘度を0.01Pa・s以下とし、粗大なSi粒を発生しないことを見出した。ろう材中、Srの含有量が0.0020質量%未満では、共晶Si粒の微細化効果が十分得られない。一方、Srの含有量が0.1000質量%を超えると、ろう材の溶融時の粘度が0.01Pa・sを超えてしまう。よって、Srを含有させるときは、ろう材中のSrの含有量は、0.0020~0.1000質量%とする。Srの含有量の好ましい範囲は0.0030~0.0300質量%であり、より好ましい範囲は0.0035質量%以上、0.0100質量%未満である。
Srは、Naと同様に、ろう材の共晶Si粒の微細化剤として用いられる。しかし、Naと比べて、含有量に伴う粘度の増大が小さいため、Sr:0.0020~0.1000質量%の範囲であれば、粘度を0.01Pa・s以下とし、粗大なSi粒を発生しないことを見出した。ろう材中、Srの含有量が0.0020質量%未満では、共晶Si粒の微細化効果が十分得られない。一方、Srの含有量が0.1000質量%を超えると、ろう材の溶融時の粘度が0.01Pa・sを超えてしまう。よって、Srを含有させるときは、ろう材中のSrの含有量は、0.0020~0.1000質量%とする。Srの含有量の好ましい範囲は0.0030~0.0300質量%であり、より好ましい範囲は0.0035質量%以上、0.0100質量%未満である。
上記のNaとSrは、いずれも、ろう材の共晶Si粒の微細化剤として用いられるものであり、NaとSrの内の少なくとも1種類を含有していることが必要である。
(残部がAlおよび不可避的不純物)
ろう材のAl合金の残部は、Alと不可避的不純物からなる。不可避的不純物としては、Fe、Zn、C、Ni、Ca、V等の元素が想定される。これらの元素はいずれも、本発明の特徴を阻害しないようにするため、個々の元素毎の含有量がそれぞれ0.05質量%未満とし、これらの元素の合計の含有量が0.30質量%以下とすることが好ましい。
ろう材のAl合金の残部は、Alと不可避的不純物からなる。不可避的不純物としては、Fe、Zn、C、Ni、Ca、V等の元素が想定される。これらの元素はいずれも、本発明の特徴を阻害しないようにするため、個々の元素毎の含有量がそれぞれ0.05質量%未満とし、これらの元素の合計の含有量が0.30質量%以下とすることが好ましい。
ろう材は、ろう付性の観点から、厚さが10~60μmとすることが好ましい。より好ましくは15~50μmである。ろう材は、クラッド率10~40%でクラッドされることが好ましい。
次に、本発明の電縫溶接用アルミニウム合金ブレージングシートを構成する心材について、説明する。
(心材)
本発明の電縫溶接用アルミニウム合金ブレージングシートの心材に用いられるアルミニウム合金としては、2000系、3000系、5000系、6000系アルミニウム合金のいずれであっても使用することができる。これらのアルミニウム合金であれば、自動車用熱交換器などの用途に使用されるアルミニウム合金ブレージングシートとして、物性の面で十分に使用し得るものである。
本発明の電縫溶接用アルミニウム合金ブレージングシートの心材に用いられるアルミニウム合金としては、2000系、3000系、5000系、6000系アルミニウム合金のいずれであっても使用することができる。これらのアルミニウム合金であれば、自動車用熱交換器などの用途に使用されるアルミニウム合金ブレージングシートとして、物性の面で十分に使用し得るものである。
中でも、本発明の電縫溶接用アルミニウム合金ブレージングシートの心材を構成するアルミニウム合金の1つの実施形態として、Si:0.10~1.00質量%、Cu:0.50~1.20質量%およびMn:0.50~2.00質量%を含有し、残部がAlおよび不可避的不純物であるアルミニウム合金が好ましい。
また、本発明の電縫溶接用アルミニウム合金ブレージングシートの心材を構成するアルミニウム合金の別の実施形態として、Si:0.10~1.00質量%、Cu:0.50~1.20質量%、Mn:0.50~2.00質量%を含有し、さらに、Ti:0.05~0.25質量%、Cr:0.05~0.25質量%およびMg:0.05~0.50質量%から選択される少なくとも1種類を含有し、残部がAlおよび不可避的不純物であるアルミニウム合金が好ましい。
(心材のSi:0.10~1.00質量%)
Siは、Mgと共存させた場合、Mg2Siを形成して、ろう付後のアルミニウム合金の引張強度を向上させる効果を有している。Siの含有量が0.10質量%未満では、この効果が小さい。一方、Siの含有量が1.00質量%を超えると、心材の固相線温度が低下するため、ろう付時に心材が溶融し、耐食性が低下するおそれがある。よって、Siの含有量は、0.10~1.00質量%とする。Siの含有量のより好ましい範囲は0.20~0.90質量%である。
Siは、Mgと共存させた場合、Mg2Siを形成して、ろう付後のアルミニウム合金の引張強度を向上させる効果を有している。Siの含有量が0.10質量%未満では、この効果が小さい。一方、Siの含有量が1.00質量%を超えると、心材の固相線温度が低下するため、ろう付時に心材が溶融し、耐食性が低下するおそれがある。よって、Siの含有量は、0.10~1.00質量%とする。Siの含有量のより好ましい範囲は0.20~0.90質量%である。
(心材のCu:0.50~1.20質量%)
Cuは、固溶して引張強度を向上させる効果を有している。Cuの含有量が0.50質量%未満ではアルミニウム合金の引張強度の向上効果が不十分である。一方、Cuの含有量が1.20質量%を超えると心材の固相線温度が低下するため、ろう付時に心材が溶融し、耐食性が低下するおそれがある。よって、Cuの含有量は、0.50~1.20質量%とする。Cuの含有量のより好ましい範囲は0.60~1.00質量%である。
Cuは、固溶して引張強度を向上させる効果を有している。Cuの含有量が0.50質量%未満ではアルミニウム合金の引張強度の向上効果が不十分である。一方、Cuの含有量が1.20質量%を超えると心材の固相線温度が低下するため、ろう付時に心材が溶融し、耐食性が低下するおそれがある。よって、Cuの含有量は、0.50~1.20質量%とする。Cuの含有量のより好ましい範囲は0.60~1.00質量%である。
(心材のMn:0.50~2.00質量%)
Mnは、Al-Mn-Si系金属間化合物を形成して、ろう付後のアルミニウム合金の引張強度を向上させる効果を有している。Mnの含有量が0.50質量%未満ではアルミニウム合金の引張強度の向上効果が不十分である。一方、Mnの含有量が2.00質量%を超えると鋳造時に形成される粗大な金属間化合物の量が増加し、成形性を低下させるおそれがある。よって、Mnの含有量は、0.50~2.00質量%とする。Mnの含有量のより好ましい範囲は0.70~1.70質量%である。
Mnは、Al-Mn-Si系金属間化合物を形成して、ろう付後のアルミニウム合金の引張強度を向上させる効果を有している。Mnの含有量が0.50質量%未満ではアルミニウム合金の引張強度の向上効果が不十分である。一方、Mnの含有量が2.00質量%を超えると鋳造時に形成される粗大な金属間化合物の量が増加し、成形性を低下させるおそれがある。よって、Mnの含有量は、0.50~2.00質量%とする。Mnの含有量のより好ましい範囲は0.70~1.70質量%である。
(心材のTi:0.05~0.25質量%)
Tiは、Al合金中でTi-Al系化合物を形成して層状に分散する。Ti-Al系化合物は電位が貴であるため、腐食形態が層状化し、厚さ方向への腐食(孔食)が進展し難くなる効果がある。Tiの含有量が0.05質量%未満では腐食形態の層状化効果が小さい。一方、Tiの含有量が0.25質量%を超えると粗大な金属間化合物形成により、成形性が低下するおそれがある。よって、Tiを添加するときは、Tiの含有量は、0.05~0.25質量%とする。Tiの含有量のより好ましい範囲は0.07~0.20質量%である。
Tiは、Al合金中でTi-Al系化合物を形成して層状に分散する。Ti-Al系化合物は電位が貴であるため、腐食形態が層状化し、厚さ方向への腐食(孔食)が進展し難くなる効果がある。Tiの含有量が0.05質量%未満では腐食形態の層状化効果が小さい。一方、Tiの含有量が0.25質量%を超えると粗大な金属間化合物形成により、成形性が低下するおそれがある。よって、Tiを添加するときは、Tiの含有量は、0.05~0.25質量%とする。Tiの含有量のより好ましい範囲は0.07~0.20質量%である。
(心材のCr:0.05~0.25質量%)
Crは、添加することによって、Al3Cr分散粒子の微細析出相が分布することにより、ろう付後の引張強度を向上させる効果を有している。Crの含有量が0.05質量%未満では、上記効果が不十分である。一方、Crの含有量が0.25質量%を超えると、鋳造時に粗大なAl3Cr金属間化合物を形成しやすくなり、耐食性が低下する。よって、Crを添加するときは、Crの含有量は、0.05~0.25質量%とする。Crの含有量のより好ましい範囲は0.07~0.20質量%である。
Crは、添加することによって、Al3Cr分散粒子の微細析出相が分布することにより、ろう付後の引張強度を向上させる効果を有している。Crの含有量が0.05質量%未満では、上記効果が不十分である。一方、Crの含有量が0.25質量%を超えると、鋳造時に粗大なAl3Cr金属間化合物を形成しやすくなり、耐食性が低下する。よって、Crを添加するときは、Crの含有量は、0.05~0.25質量%とする。Crの含有量のより好ましい範囲は0.07~0.20質量%である。
(心材のMg:0.05~0.50質量%)
Mgは、Siと共存させた場合、Mg2Siを形成して、ろう付後のアルミニウム合金の引張強度を向上させる。Mgの含有量が0.05質量%未満ではこの効果が小さい。一方、Mgの含有量が0.50質量%を超えると、ろう付加熱時にフラックス中に溶解するMg量が増えて、フラックスの機能を損なわせるため、ろう付性が低下するおそれがある。よって、Mgを添加するときは、Mgの含有量は、0.05~0.50質量%とする。
Mgは、Siと共存させた場合、Mg2Siを形成して、ろう付後のアルミニウム合金の引張強度を向上させる。Mgの含有量が0.05質量%未満ではこの効果が小さい。一方、Mgの含有量が0.50質量%を超えると、ろう付加熱時にフラックス中に溶解するMg量が増えて、フラックスの機能を損なわせるため、ろう付性が低下するおそれがある。よって、Mgを添加するときは、Mgの含有量は、0.05~0.50質量%とする。
(心材の残部がAlと不可避的不純物)

次に、本発明の電縫溶接用アルミニウム合金ブレージングシートを構成する犠牲材について、説明する。
(犠牲材)
本発明の電縫溶接用アルミニウム合金ブレージングシートにおいては、前記の心材の一方の面に前記ろう材を備え、他方の面には犠牲材をクラッドして、この面(すなわち他方の面)の側からの耐食性を向上させてもよい。このような犠牲材を備えたブレージングシートでろう付接合構造体を作製する際は、犠牲材を備えた面を腐食環境側となるように部品を成形する。
本発明の電縫溶接用アルミニウム合金ブレージングシートにおいては、前記の心材の一方の面に前記ろう材を備え、他方の面には犠牲材をクラッドして、この面(すなわち他方の面)の側からの耐食性を向上させてもよい。このような犠牲材を備えたブレージングシートでろう付接合構造体を作製する際は、犠牲材を備えた面を腐食環境側となるように部品を成形する。
本発明の電縫溶接用アルミニウム合金ブレージングシートの犠牲材を構成するアルミニウム合金としては、Znを含む7000系アルミニウム合金を使用することができる。更に、SiやMnなどを含有していてもよい。例えば、Al-Mg-Si-Zn合金、Al-Si-Mn-Zn系合金、Al-Mg-Zn系合金などを用いることができる。
中でも、本発明の電縫溶接用アルミニウム合金ブレージングシートの犠牲材を構成するアルミニウム合金としては、Si:0.20質量%を超え0.80質量%以下、Zn:2.00質量%を超え5.00質量%以下、およびMg:1.00~4.50質量%を含有し、残部がAlおよび不可避的不純物であるアルミニウム合金が好ましい。
(犠牲材のSi:0.20質量%を超え0.80質量%以下)
Siは、犠牲材の引張強度を高める働きをする。Siの含有量が0.20質量%以下であれば、引張強度の向上効果が不十分となる。一方、Siの含有量が0.80質量%を超えると、犠牲材の固相線温度が低下して、ろう付加熱時に溶融し、耐食性低下の懸念がある。よって、Siの含有量は、0.20質量%を超え0.80質量%以下とする。Siの含有量のより好ましい範囲は0.25~0.70質量%である。
Siは、犠牲材の引張強度を高める働きをする。Siの含有量が0.20質量%以下であれば、引張強度の向上効果が不十分となる。一方、Siの含有量が0.80質量%を超えると、犠牲材の固相線温度が低下して、ろう付加熱時に溶融し、耐食性低下の懸念がある。よって、Siの含有量は、0.20質量%を超え0.80質量%以下とする。Siの含有量のより好ましい範囲は0.25~0.70質量%である。
(犠牲材のZn:2.00質量%を超え5.00質量%以下)
Znは犠牲材の電位を卑化し、犠牲防食効果を持たせる効果を有している。Znの含有量が2.00質量%以下であると、犠牲防食効果が不十分となり易い。一方、Znの含有量が5.00質量%を超えると、犠牲材と心材との電位差が大きくなり、犠牲材の消耗速度が増すために、十分な耐食性が確保できなくなる懸念がある。よって、Znの含有量は、2.00質量%を超え5.00質量%以下とする。Znの含有量のより好ましい範囲は2.50~4.50質量%である。
Znは犠牲材の電位を卑化し、犠牲防食効果を持たせる効果を有している。Znの含有量が2.00質量%以下であると、犠牲防食効果が不十分となり易い。一方、Znの含有量が5.00質量%を超えると、犠牲材と心材との電位差が大きくなり、犠牲材の消耗速度が増すために、十分な耐食性が確保できなくなる懸念がある。よって、Znの含有量は、2.00質量%を超え5.00質量%以下とする。Znの含有量のより好ましい範囲は2.50~4.50質量%である。
(犠牲材のMg:1.00~4.50質量%)
犠牲材のMgはろう付時に心材へ拡散し、心材および犠材中のSiと共存させることで、Mg2Siを形成して、ろう付後のアルミニウム合金の引張強度を向上させる。Mgの含有量が1.00質量%未満ではこの効果が小さい。一方、Mgの含有量が4.50質量%を超えると、クラッド材の圧延が困難となる。圧延ができたとしても、固相線温度が低下し、ろう付時に溶融し、耐食性が低下してしまう。よって、Mgの含有量は、1.00~4.50質量%とする。Mgの含有量のより好ましい範囲は1.50~4.00質量%である。
犠牲材のMgはろう付時に心材へ拡散し、心材および犠材中のSiと共存させることで、Mg2Siを形成して、ろう付後のアルミニウム合金の引張強度を向上させる。Mgの含有量が1.00質量%未満ではこの効果が小さい。一方、Mgの含有量が4.50質量%を超えると、クラッド材の圧延が困難となる。圧延ができたとしても、固相線温度が低下し、ろう付時に溶融し、耐食性が低下してしまう。よって、Mgの含有量は、1.00~4.50質量%とする。Mgの含有量のより好ましい範囲は1.50~4.00質量%である。
(犠牲材の残部がAlおよび不可避的不純物)

本発明の電縫溶接用アルミニウム合金ブレージングシートの板厚は、0.35mmを超えると、板厚が十分に厚いため、本特許に記載した要因での溶接欠陥が殆ど発生しない。本特許は自動車用熱交換器の軽量化を目的とした薄肉、高強度ブレージングシートに適用される技術であり、最終的に得られるアルミニウム合金ブレージングシートの板厚は、0.35mm以下とすることが好ましい。より好ましい板厚は0.30mm以下であり、さらに好ましい板厚は0.25mm以下である。
(ブレージングシートの製造方法)
次に、本発明の電縫溶接用アルミニウム合金ブレージングシートの製造方法について説明する。本発明のブレージングシートは、代表的な製造方法の例として、以下の製造方法によって製造することができる。
まず、心材用アルミニウム合金、犠牲材用アルミニウム合金およびろう材用アルミニウム合金を連続鋳造法によって、溶解、鋳造して鋳塊を製造する。この鋳塊に面削(表面平滑化処理)および均質化熱処理を行うことによって、心材用鋳塊(心材用部材)、犠牲材用鋳塊、ろう材用鋳塊を製造する。その後、犠牲材用鋳塊およびろう材用鋳塊は、それぞれ所定厚さに熱間圧延して、犠牲材用部材、ろう材用部材とする。
次に、本発明の電縫溶接用アルミニウム合金ブレージングシートの製造方法について説明する。本発明のブレージングシートは、代表的な製造方法の例として、以下の製造方法によって製造することができる。
まず、心材用アルミニウム合金、犠牲材用アルミニウム合金およびろう材用アルミニウム合金を連続鋳造法によって、溶解、鋳造して鋳塊を製造する。この鋳塊に面削(表面平滑化処理)および均質化熱処理を行うことによって、心材用鋳塊(心材用部材)、犠牲材用鋳塊、ろう材用鋳塊を製造する。その後、犠牲材用鋳塊およびろう材用鋳塊は、それぞれ所定厚さに熱間圧延して、犠牲材用部材、ろう材用部材とする。
次に、心材用部材の一面側に犠牲材用部材、他面側にろう材用部材を重ね合わせ、この重ね合わせ材に熱処理(再加熱)を行った後、熱間圧延によって圧着して板材とする。その後、これらの板材は、冷間圧延、必要に応じて中間焼鈍を行い、さらに仕上げ冷間圧延を行う。
なお、心材用鋳塊には均質化熱処理を行なわなくてもよい。ろう材用鋳塊および犠牲材用鋳塊には、熱間圧延を行なわず、面削により厚さを調整してそれぞれ、ろう材用部材、犠牲材用部材としてもよい。また、重ね合わせ材に熱処理を行なわなくてもよい。
なお、心材用鋳塊には均質化熱処理を行なわなくてもよい。ろう材用鋳塊および犠牲材用鋳塊には、熱間圧延を行なわず、面削により厚さを調整してそれぞれ、ろう材用部材、犠牲材用部材としてもよい。また、重ね合わせ材に熱処理を行なわなくてもよい。
上記した各材料の鋳造、均質化熱処理、熱間圧延、冷間圧延、中間焼鈍、仕上げ冷間圧延の条件は、公知の常法に従って行うことができる。
自動車に搭載されるコンデンサ、エバポレータ、インタークーラ等の熱交換器は、一般に、流体通路を構成する偏平管状のチューブと板材をコルゲート成形したフィンとを交互に繰り返し重ねて組み合わせ、流体通路を集結させるように、板材をプレス成形したプレート(ヘッダ)にチューブを嵌合させて組み立てた構造を有している。これらの部品が組み立てられた状態でろう付加熱されることによって、チューブとフィン、チューブとプレートがそれぞれ接合されて、熱交換器が製造される。ろう付加熱により溶融したろう材(溶融ろう)が部品間の接続部位に充填されてろう溜り(フィレット)を形成することで、部品同士が接合されている。このチューブ等に本発明の電縫溶接用アルミニウム合金ブレージングシートを適用することができる。
次に、本発明を実施例に基づいてさらに詳細に説明する。
<供試材の作製>
表1にろう材、表2に心材、表3に犠牲材の合金組成を示した。表4と表5には、各種合金Noのろう材、心材、犠牲材の組み合わせの構成を示した。表1、表2、表3において、下線を引いた数値は、元素の組成が請求項の規定を満足していないものを示している。表4、表5において、下線を引いた合金No.は、表1~表3において、元素の組成が請求項の規定を満足していないものを示している。
<供試材の作製>
表1にろう材、表2に心材、表3に犠牲材の合金組成を示した。表4と表5には、各種合金Noのろう材、心材、犠牲材の組み合わせの構成を示した。表1、表2、表3において、下線を引いた数値は、元素の組成が請求項の規定を満足していないものを示している。表4、表5において、下線を引いた合金No.は、表1~表3において、元素の組成が請求項の規定を満足していないものを示している。
表1~表3の合金組成を有するろう材、心材、犠牲材を、常法により、鋳造、均質化処理を行い、ろう材クラッド率15%、犠牲材クラッド率15%となるように重ね合わせ、熱間圧延により圧着して板材とした。その後、冷間圧延、仕上焼鈍を行い板厚0.25mmの板とした。
製造した各種アルミニウム合金ブレージングシートの性能評価の結果を表4と表5に示した。性能評価の評価条件は以下のとおりである。

<ろう材中の最大Si粒径の測定>
各供試材について、ろう材表面を研磨し、任意の表面を観察して、共晶Si粒の最大径(最大Si粒径)を10箇所で測定して平均値を求めた。最大Si粒径の測定は、Si粒の差し渡しで最も長い寸法とした。多角形の場合には、対向する頂点間の距離を測定して、最大となる径を最大Si粒径とした。ろう材の最大Si粒径が40μm以下のときを良好とし、40μmを超えるときに不良と判定した。
各供試材について、ろう材表面を研磨し、任意の表面を観察して、共晶Si粒の最大径(最大Si粒径)を10箇所で測定して平均値を求めた。最大Si粒径の測定は、Si粒の差し渡しで最も長い寸法とした。多角形の場合には、対向する頂点間の距離を測定して、最大となる径を最大Si粒径とした。ろう材の最大Si粒径が40μm以下のときを良好とし、40μmを超えるときに不良と判定した。
<ろう材の650℃における溶融時の粘度の測定>
振動片式粘度計を使用し、振動片は板厚1mm×幅30mm×長さ30mmの白金、アルミナ製を用いた。JIS Z 8809:2000に規定の3種類の標準液を検量線とし、各供試材を750℃まで加熱したのちの冷却過程における振幅の減衰を求めた。ろう材の粘度は650~670℃の平均値とし、粘度が0.01Pa・s以下のときに良好とし、粘度が0.01Pa・sを超える場合に不良と判定した。
振動片式粘度計を使用し、振動片は板厚1mm×幅30mm×長さ30mmの白金、アルミナ製を用いた。JIS Z 8809:2000に規定の3種類の標準液を検量線とし、各供試材を750℃まで加熱したのちの冷却過程における振幅の減衰を求めた。ろう材の粘度は650~670℃の平均値とし、粘度が0.01Pa・s以下のときに良好とし、粘度が0.01Pa・sを超える場合に不良と判定した。
<電縫溶接性評価>
前記の方法により製造したアルミニウム合金ブレージングシートを、通常のスリッタ装置を用いて、条材の幅寸法が35mmとなるようにスリット加工を行い、巻き取りコイル状とした。このようにして得られた条材を電縫管製造装置にて、犠牲材が内側となるように丸めて、電縫管に加工し、長径16mm、短径2mmの偏平管チューブを得た。
得られた電縫管チューブについて、100m分を外観検査し、長手方向で1mm以上の未溶接部の有無、スパッタ(痕)の有無を観察した。未溶接部が無く、かつ、スパッタの付着が認められない場合を溶接性が最も良好(A)、スパッタ(痕)が認められるが、未溶接部が無い場合を更に良好(B)、未溶接部が5箇所未満の場合を良好(C)と評価した。一方、未溶接部が5箇所以上発生した場合を溶接性が不良(NG)と評価した。
前記の方法により製造したアルミニウム合金ブレージングシートを、通常のスリッタ装置を用いて、条材の幅寸法が35mmとなるようにスリット加工を行い、巻き取りコイル状とした。このようにして得られた条材を電縫管製造装置にて、犠牲材が内側となるように丸めて、電縫管に加工し、長径16mm、短径2mmの偏平管チューブを得た。
得られた電縫管チューブについて、100m分を外観検査し、長手方向で1mm以上の未溶接部の有無、スパッタ(痕)の有無を観察した。未溶接部が無く、かつ、スパッタの付着が認められない場合を溶接性が最も良好(A)、スパッタ(痕)が認められるが、未溶接部が無い場合を更に良好(B)、未溶接部が5箇所未満の場合を良好(C)と評価した。一方、未溶接部が5箇所以上発生した場合を溶接性が不良(NG)と評価した。
<ろう付後引張強さの評価>
供試材をドロップ試験方式でろう付した後(露点が-40℃、酸素濃度が200ppm以下の窒素雰囲気中で、600℃の温度で5分間加熱後)、JIS5号試験片に加工(各供試材につき3片作製)した。この試験片を、室温(25℃)で1週間放置した後、JIS Z 2241:2011の規定に準じて引張り試験によりろう付後強度を測定した。3つの試験片のろう付後強度の平均値が160MPa以上のものを優良(○)と評価し、160MPa未満、120MPa以上のものを良(△)と評価し、120MPa未満のものを不良(×)と評価した。評価していないものは「-」と記載した。
供試材をドロップ試験方式でろう付した後(露点が-40℃、酸素濃度が200ppm以下の窒素雰囲気中で、600℃の温度で5分間加熱後)、JIS5号試験片に加工(各供試材につき3片作製)した。この試験片を、室温(25℃)で1週間放置した後、JIS Z 2241:2011の規定に準じて引張り試験によりろう付後強度を測定した。3つの試験片のろう付後強度の平均値が160MPa以上のものを優良(○)と評価し、160MPa未満、120MPa以上のものを良(△)と評価し、120MPa未満のものを不良(×)と評価した。評価していないものは「-」と記載した。
<ろう付性評価>
供試材から幅25mm×長さ60mmのサイズの試験片を切り出し、その試験片のろう材面に非腐食性のフラックスFL-7(森田化学工業株式会社製)を5g/m2 塗布して乾燥させた。フラックスを塗布したろう材面が上向きとなるよう試験片(下板)を載置し、その上にφ2mmのステンレス製の丸棒をスペーサとして挟んで、厚さ1mm、幅25mm×長さ55mmの3003合金板(上板)を試験片に対し鉛直に立ててワイヤで固定した。このとき、スペーサの位置は試験片の一端から50mmの距離とした。これに対し、ろう付(露点が-40℃、酸素濃度が200ppm以下の窒素雰囲気中で、600℃の温度で5分間加熱)を行った。試験片(下板)と3003合金板(上板)とのすき間に充填されたフィレットの長さを測定し、フィレット長さが25mm以上のものをろう付性が優良(○)と評価し、25mm未満、10mm以上のものを良(△)と評価し、10mm未満のものを不良(×)と評価した。評価していないものは「-」と記載した。

<耐食性の評価>
供試材をドロップ試験方式でろう付した後(露点が-40℃、酸素濃度が200ppm以下の窒素雰囲気中で、600℃の温度で5分間加熱後)、幅50mm×長さ60mmの大きさに切断した。さらに、幅60mm×長さ70mmの大きさのマスキング用シールにより、ろう材面の反対側面を全面シールで覆うとともに、当該シールをろう材面側に折り返すことでろう材の各縁から5mmの部分についてもシールで覆い試験片を作製した。この試験片を、SWAAT ASTM G85-A3に準拠して、300hr試験を行った。腐食状況を目視観察し、試験片の最大腐食深さが100μm以下のものを優良(○)と評価し、最大腐食深さが100μmを超え、貫通腐食していないものを良(△)と評価し、貫通腐食が発生したものを不良(×)と評価した。評価していないものは「-」と記載した。
供試材をドロップ試験方式でろう付した後(露点が-40℃、酸素濃度が200ppm以下の窒素雰囲気中で、600℃の温度で5分間加熱後)、幅50mm×長さ60mmの大きさに切断した。さらに、幅60mm×長さ70mmの大きさのマスキング用シールにより、ろう材面の反対側面を全面シールで覆うとともに、当該シールをろう材面側に折り返すことでろう材の各縁から5mmの部分についてもシールで覆い試験片を作製した。この試験片を、SWAAT ASTM G85-A3に準拠して、300hr試験を行った。腐食状況を目視観察し、試験片の最大腐食深さが100μm以下のものを優良(○)と評価し、最大腐食深さが100μmを超え、貫通腐食していないものを良(△)と評価し、貫通腐食が発生したものを不良(×)と評価した。評価していないものは「-」と記載した。
表4の試験材E1~E33は、ろう材、心材、犠牲材の組み合わせの構成において、各構成材が、請求項1、請求項2または請求項3、請求項4の各規定をそれぞれ満足するものである。いずれの試験材も、電縫溶接性、ろう付後引張強さ、ろう付性、耐食性の性能において優れたものであった。
表4の試験材E34~41は、心材の組成において、本発明の請求項2または請求項3の規定を満足しないものである。いずれの試験材も、ろう付後引張強さ、ろう付性、耐食性のいずれか1つ以上の性能においてやや劣るものであった。
表4の試験材E42~47は、犠牲材の組成において、本発明の請求項4の規定を満足しないものである。いずれの試験材も、ろう付後引張強さ、ろう付性、耐食性のいずれか1つ以上の性能においてやや劣るものであった。
表5の試験材C1~C6は、ろう材の組成において、本発明の請求項1の規定を満足しないものである。C1は、電縫溶接性は良好であったものの、ろう付性の性能において劣るものであった。C2~C6は、電縫溶接性に劣るものであった。
本出願は、出願日が2014年3月28日である日本国特許出願、特願第2014-068482号を基礎出願とする優先権主張と伴う。特願第2014-068482号は参照することにより本明細書に取り込まれる。

Claims (4)
- 心材の少なくとも一方の面にろう材がクラッドされた電縫溶接用アルミニウム合金ブレージングシートであって、
前記ろう材が、Si:5.5~12.0質量%を含有し、Na:0.0003~0.0030質量%およびSr:0.0020~0.1000質量%の少なくとも1種類を含有し、残部がAlおよび不可避的不純物であるアルミニウム合金からなり、
前記ろう材の650℃における溶融時の粘度が、0.01Pa・s以下であることを特徴とする電縫溶接用アルミニウム合金ブレージングシート。 - 前記心材が、Si:0.10~1.00質量%、Cu:0.50~1.20質量%およびMn:0.50~2.00質量%を含有し、残部がAlおよび不可避的不純物であるアルミニウム合金からなることを特徴とする請求項1に記載の電縫溶接用アルミニウムブレージングシート。
- 前記心材がさらに、Ti:0.05~0.25質量%、Cr:0.05~0.25質量%およびMg:0.05~0.50質量%から選択される少なくとも1種類を含有することを特徴とする請求項2に記載の電縫溶接用アルミニウムブレージングシート。
- 前記心材の他方の面に犠牲材がクラッドされた電縫溶接用アルミニウム合金ブレージングシートであって、
前記犠牲材が、Si:0.20質量%を超え0.80質量%以下、Zn:2.00質量%を超え5.00質量%以下、およびMg:1.00~4.50質量%を含有し、残部がAlおよび不可避的不純物であるアルミニウム合金からなることを特徴とする請求項1~3のいずれか1項に記載の電縫溶接用アルミニウム合金ブレージングシート。
