 有機溶剤(A)と、樹脂の微粒子(B)とを含有する分散液であって、前記(B)成分はノボラック型フェノール樹脂の微粒子であり、前記(B)成分の含有量が、前記分散液100質量部中、2質量部以上20質量部以下であることを特徴とする分散液。

Description

分散液、分散液の製造方法および塗膜
 本発明は、分散液、分散液の製造方法および塗膜に関するものである。
 フェノール樹脂は、耐熱性、耐薬品性および無機材料との密着性等に優れ、例えば、缶体材料用接着材や、金属部品、タンクおよび水道管等の防食塗膜、レジスト材料等に広く使用されている。
 従来これらのような塗膜を厚く塗るためには、下塗りおよび上塗りをそれぞれ多層塗りすることが行われていたが、コスト高の要因となる問題点があった(例えば、特許文献1参照)。
 また、従来フェノール樹脂のみからなる溶液の塗膜を厚膜化する場合には、溶液粘度を高くするという方法も採用することができる。その際、例えばフェノール樹脂の分子量を大きくすることや、樹脂溶液の濃度を高くする工夫が必要であった。
 しかしながら、フェノール樹脂の分子量を大きくする場合は、樹脂の溶融粘度が高くなる傾向にあるため、実際にフェノール樹脂を高分子量化する過程で、反応系を撹拌できなくなる懸念があった。また、極端な場合では、反応系全体が硬化してしまう懸念もあった。
 そのため、安定的な工業生産を行うためには課題を残しているのが実情である。
 また、樹脂溶液の濃度を高くする場合には、フェノール樹脂の溶解に長い時間を要するなどの課題がある。

 本発明は、フェノール樹脂の重量平均分子量や溶液中に溶解している樹脂の濃度を上げることなく、塗膜の厚膜化を可能とする、分散液を提供することを目的とするものである。
 すなわち、本発明は以下に示すことができる。
[1] 有機溶剤(A)と、樹脂の微粒子(B)とを含有する分散液であって、
 前記(B)成分はノボラック型フェノール樹脂の微粒子であり、
 前記(B)成分の含有量が、前記分散液100質量部中、2質量部以上20質量部以下であることを特徴とする分散液。
[2] 前記(B)成分の平均粒子径が10nm以上1μm以下である[1]に記載の分散液。
[3] ゲル浸透クロマトグラフィー(GPC)を用いて測定した、前記(B)成分のポリスチレン換算重量平均分子量が、1,000以上10,000以下である[1]または[2]に記載の分散液。
[4] 前記(B)成分が、4位に炭素原子数1以上10以下の脂肪族炭化水素基を有するフェノール類とアルデヒド類との反応によりなるノボラック型フェノール樹脂の微粒子である、[1]ないし[3]のいずれか一つに記載の分散液。
[5] 前記有機溶剤(A)に溶解したバインダー樹脂(C)を含む、[1]ないし[4]のいずれか一つに記載の分散液。
[6] 前記(C)成分が、ノボラック型フェノール樹脂である[5]に記載の分散液。
[7] 前記(C)成分の含有量が、前記分散液100質量部中、5質量部以上35質量部以下である[5]または[6]に記載の分散液。
[8] [1]ないし[7]のいずれか一つに記載の分散液の製造方法であって、
 前記(A)成分と、ノボラック型フェノール樹脂原料とを混合する混合工程と、
 前記混合工程後に前記ノボラック型フェノール樹脂原料を微粒化する微粒化工程とを含む、分散液の製造方法。
[9] 前記混合工程と前記微粒化工程について、少なくとも片一方の工程を複数回行う[8]に記載の分散液の製造方法。
[10] 前記混合工程の前に、ノボラック型フェノール樹脂原料を粗粉砕する粗粉砕工程を行う[8]または[9]に記載の分散液の製造方法。

 本発明の分散液は、フェノール樹脂の重量平均分子量や溶液中に溶解している樹脂の濃度を上げることなく、塗膜の厚膜化を可能とする。
 上述した目的、およびその他の目的、特徴および利点は、以下に述べる好適な実施の形態、およびそれに付随する以下の図面によってさらに明らかになる。
本実施形態の分散液の製造方法に用いられる製造装置の一例を示す図である。
 以下、本発明について実施形態に基づき適宜図面を用いて説明する。なお、すべての図面において、同様の構成要素には同一の符号を付し、適宜に説明を省略する。また、明細書中の「~」は特に断りがなければ以上から以下を表す。
[分散液]
 まず、本実施形態の分散液について説明する。
 本実施形態の分散液は、有機溶剤(A)と、樹脂の微粒子(B)とを含有する分散液であって、前記(B)成分はノボラック型フェノール樹脂の微粒子であり、分散液100質量部中、前記(B)成分が5質量部以上20質量部以下であることを特徴とする。
 これにより、フェノール樹脂の重量平均分子量や溶液中に溶解している樹脂の濃度を上げることなく、塗膜の厚膜化が可能となる。
 本実施形態の分散液は、有機溶剤(A)と、樹脂の微粒子(B)とを含有し、分散液中に(B)成分が分散しているものである。
 ここで分散液中に(B)成分が「分散している」とは、(B)成分が均一になるまで分散液を振とうした後、少なくとも3時間は均一に分散した状態を保持できれば特に限定されなく、長時間静置した場合においては、均一に分散していないものや分散液の底部に沈殿しているものであってもよい。
 本実施形態の分散液に用いられる有機溶剤(A)は、特に限定されないが、例えば、メタノール、エタノール、イソプロパノール、ブタノールなどのアルコール系有機溶剤、アセトン、メチルエチルケトン、メチルイソブチルケトンなどのケトン系有機溶剤、ヘキサンなどの炭化水素溶剤およびこれらの混合物を用いることができる。これらの中で、低コストや低環境負荷という観点から、特にメタノール、エタノール、イソプロパノールが好ましい。また、それらの混合溶剤を使用することもできる。
 本実施形態の分散液は、樹脂の微粒子(B)がノボラック型フェノール樹脂の微粒子であり、この(B)成分の含有量が、分散液100質量部中、2質量部以上20質量部以下であることを特徴とする。
 ここで、取扱い性を向上させる観点から、(B)成分の含有量を、分散液100質量部中、5質量部以上10質量部以下に設定することがより好ましい。
 ここで、(B)成分の含有量を測定する方法としては、特に限定されないが、以下のような方法が挙げられる。すなわち、分散液100質量部を濾過して、溶解液と不溶部を濾別し、濾紙の上に残った不溶成分を濾紙ごと乾燥させたのち、電子天秤を使用して質量を測定し、濾紙質量を引き、分散液100質量部に対しての樹脂の微粒子(B)の質量部を算出する。
 (B)成分の平均粒子径は、特に限定されないが、10nm以上1μm以下が好ましく、100nm以上500nm以下がさらに好ましい。この範囲のとき、塗膜表面に凹凸を発生しにくく均一な塗膜表面が得られ、塗膜の厚膜化が容易である。ここで、平均粒子径の測定方法は、例えば、画像解析法、遮光法、コールター法、沈殿法、レーザー回折法、散乱法などの測定方法が挙げられる。
 ゲル浸透クロマトグラフィー(GPC)を用いて測定した(B)成分のポリスチレン換算重量平均分子量は、特に限定されないが、1,000以上10,000以下であることが好ましく、1,400以上6,000以下であることがさらに好ましい。この範囲のとき、安定的に有機溶剤(A)に対して分散させることができる。
 また、上記の分散液は以下のようにして製造することができる。
[分散液の製造方法]
 すなわち、本実施形態の分散液の製造方法は、上記有機溶剤(A)と、ノボラック型フェノール樹脂原料とを混合する混合工程と、上記混合工程後に前記ノボラック型フェノール樹脂原料を微粒化する微粒化工程を含むことを特徴する。
 これにより、有機溶剤(A)にノボラック型フェノール樹脂の微粒子(B)が分散した分散液を容易に得ることができる。
 ここで、有機溶剤(A)とノボラック型フェノール樹脂原料を混合する工程を微粒化工程の前に行うことにより、ノボラック型フェノール樹脂原料が沈降するのを防ぐことができ、微粒化工程へ移送されないノボラック型フェノール樹脂原料を発生させることなく、効率的にノボラック型フェノール樹脂原料を微粒化することができる。
 これにより、均一な分散液を、短時間で得ることができる。
 混合工程と微粒化工程は、それぞれの工程ごとに処理するバッチ処理であったり、それぞれの工程が連続的に一連の工程となっている連続処理であったり、それぞれの工程を複数回行う循環処理であってもよい。また、ぞれぞれの処理を2つ以上組み合わせてもよい。
 混合工程に用いられる装置は、特に限定されないが、振とう撹拌器、磁気撹拌機、機械式撹拌機などの混合装置が挙げられ、モーターのついた撹拌羽で機械的に撹拌できる混合装置がより好ましい。微粒化工程とは、(B)成分の基となる、ノボラック型フェノール樹脂原料を細かく粉砕する工程である。微粒子化する工程に用いられる装置は、特に限定されないが、湿式ジェットミル、湿式媒体ミルなどの微粒化装置が挙げられる。混合工程時および微粒化工程時の温度は、ノボラック型フェノール樹脂原料が、溶解しない温度が適当であり、(A)成分と(B)成分の組合せによって異なるが、例えば、10℃以上40℃以下が好ましい。
 本実施形態の分散液の製造方法は、所望により、混合工程と微粒化工程について、少なくとも片一方の工程を複数回行うことができる。このような方法は、特に限定されるものではないが、例えば、図1に示す装置を用いた方法が挙げられる。
 より具体的には、まず、有機溶剤(A)と、(B)成分の基となるノボラック型フェノール樹脂原料とを、混合装置2内に備えられたスラリータンク7内に装入する。続いて、撹拌羽5、撹拌シャフト8、攪拌機モーター6を備えた混合手段(図示せず)により混合した後、その混合物を、送液手段9で微粒化媒体10を有する微粒化装置1の粉砕室4へ送液配管3を介して供給する。続いて、微粒化装置1内で(B)成分の基となるノボラック型フェノール樹脂原料を微粒化し、得られた微粒子を含むスラリーを、送液配管3を介して、再び混合装置2へ供給する。なお、図1に示す装置においては、以上の工程が循環されて行われる。
 ここで微粒化媒体10は、特に限定されないが、例えば、ジルコニアビーズ、ガラスビーズ、セラミックビーズ、アルミナビーズ等が挙げられる。これらの中で、ジルコニアビーズは耐摩耗性に優れるという観点から好適に用いられる。また、微粒化媒体10の平均粒径は30μm以上1mm以下が好ましく、微粒化媒体10の形状はビーズが破損し製品中へ混入することを防ぐという観点から真球形状が好ましい。また、混合装置2は複数設置し、複数の混合装置を順に使用して循環させてもよい。このように混合工程と微粒化する工程を複数回行うことで、粒度分布の狭い微粒子を得ることができる。
 本実施形態の分散液の製造方法は、所望により、混合工程の前に、ノボラック型フェノール樹脂原料を粗粉砕する粗粉砕工程を行うことができる。
 粗粉砕工程とは、ノボラック型フェノール樹脂原料の塊を小さな塊に粉砕する工程であり、平均粒子径1μmより大きく100μm以下になるように粉砕する方が好ましい。粗粉砕工程に用いられる装置は、特に限定されないが、乾式ジェットミルやハンマーミルなどの粗粉砕装置が挙げられる。このような粗粉砕工程を行うことで、後の微粒化工程の時間を短縮することができる。
 本実施形態の分散液の製造方法に用いられる、樹脂の微粒子(B)の基となるノボラック型フェノール樹脂原料は、有機溶剤(A)900質量部に、ノボラック型フェノール樹脂100質量部を25℃で混合したときに40質量部以上100質量部以下が溶解しないものである。
 ここで、溶解しないノボラック型フェノール樹脂の質量を測定する方法としては、特に限定されないが、以下のような方法で測定することができる。
 すなわち、ノボラック型フェノール樹脂原料100質量部を有機溶剤(A)900質量部と25℃で24時間混合させ、混合後、溶解液と不溶部とを濾紙を使用して濾別する。続いて、濾紙の上に残った不溶成分を濾紙ごと乾燥させたのち、電子天秤を使用して質量を測定し、濾紙質量を引き、溶解しないノボラック型フェノール樹脂の質量を算出する。
 上記濾紙としては、特に限定されないが、ADVANTEC FILTERPAPER No.5B150mm等を用いることができる。上記電子天秤としては特に限定されないが、Sartorius CP224S等を用いることができる。
 (B)成分の基となるノボラック型フェノール樹脂原料は、有機溶剤(A)に対して不溶性を示すノボラック型フェノール樹脂であれば特に限定されないが、例えば、フェノールノボラック樹脂、o-クレゾールノボラック樹脂、m-クレゾールノボラック樹脂、p-クレゾールノボラック樹脂、o-エチルフェノールノボラック樹脂、m-エチルフェノールノボラック樹脂、p-エチルフェノールノボラック樹脂、p-t-ブチルフェノールノボラック樹脂、p-オクチルフェノールノボラック樹脂、p-デシルフェノールノボラック、等が挙げられる。
 有機溶剤(A)としてヘキサンを使用する場合には、フェノールノボラック樹脂、またはノボラック型フェノール樹脂を構成するフェノール骨格上の2、3もしくは4位に炭素原子数1以上10以下の脂肪族炭化水素基を有するものを使用することができる。
 また、後述するバインダー樹脂(C)を溶解させるという観点から有機溶剤(A)としてエタノールを使用することができるが、その場合には、ノボラック型フェノール樹脂を構成するフェノール骨格上の4位に炭素原子数1以上10以下の脂肪族炭化水素基を有するものを好適に用いることができる。
 ノボラック型フェノール樹脂の製造方法は、特に限定されないが、例えば、フェノール類とアルデヒド類とをシュウ酸や塩酸・硫酸などの酸触媒下で反応させることにより得ることができる。フェノール骨格上の4位に炭素原子数1以上10以下の脂肪族炭化水素基を有するノボラック型フェノール樹脂を製造する場合には、フェノール類として、例えば、p-クレゾール、p-エチルフェノール、p-t-ブチルフェノール、p-オクチルフェノール、p-デシルフェノールなどが用いられるが、これらに限定されるものではない。また、アルデヒド類としてはホルムアルデヒド、パラホルムアルデヒド、アセトアルデヒド、プロピオンアルデヒド、グリオキザール、ベンズアルデヒド等が用いられるが、これらに限定されるものではない。
 また、本実施形態のノボラック型フェノール樹脂原料の、ゲル浸透クロマトグラフィー(GPC)を用いて測定したポリスチレン換算重量平均分子量は、特に限定されないが、800以上9,000以下であることが好ましく、900以上5,000以下であることがさらに好ましい。この範囲のとき、分散液中における樹脂の微粒子(B)の割合が適正な範囲となり、また、樹脂の微粒子(B)の平均粒子径を所定の範囲にすることが容易となる。
 本実施形態の分散液は、さらに必要に応じて樹脂の微粒子(B)に対するバインダー用の樹脂であるバインダー樹脂(C)を含有することができる。これにより、塗膜の塗装面への接着強度を高める効果を得ることができる。
 本実施形態の分散液に用いることができる(C)成分は、有機溶剤(A)と(C)成分からなる溶液100質量部中に占める(C)成分の割合が5質量部以上35質量部以下のときに沈殿成分を発生しない成分である。
 このような(C)成分の例としては、例えば、フェノールノボラック樹脂、レゾール樹脂、m-クレゾールとp-クレゾールからなるクレゾールノボラック樹脂等のノボラック型フェノール樹脂;ビスフェノール型エポキシ樹脂、ノボラック型エポキシ樹脂等のエポキシ樹脂が挙げられるが、これらに限定されるものではない。
 これらのうち、有機溶剤(A)にエタノールを用いた場合は、エタノールへの溶解性や(B)成分との混合性という観点から、o-クレゾール、m-クレゾールおよびp-クレゾールの3種のうち2種以上のクレゾールを混合して重合させた混合クレゾールノボラック樹脂を用いることが好ましく、その中でもm-クレゾールとp-クレゾールから導かれる混合クレゾールノボラック樹脂がより好ましく用いられる。
 また、上記のような混合クレゾールノボラック樹脂を用いる場合、適度なバインダー性能を発現させる観点から、ゲル浸透クロマトグラフィー(GPC)を用いて測定したポリスチレン換算重量平均分子量として、1,000以上40,000以下に設定することが好ましく、3,000以上20,000以下に設定することがさらに好ましい。
 また、各クレゾールの混合割合は有機溶剤(A)に対する溶解性等を勘案し、適宜設定することができるが、例えば有機溶剤(A)としてエタノールを用い、m-クレゾールとp-クレゾールとから導かれる混合クレゾールノボラック樹脂を用いる場合は、用いられるm-クレゾールとp-クレゾールとの混合比率(質量比)として、1:9~9:1の範囲に設定することが好ましく、2:8~8:2の範囲に設定することがより好ましく、3:7~7:3の範囲に設定することがさらに好ましい。混合比率(質量比)をこの範囲に設定することで、混合クレゾールノボラック樹脂としてエタノールに溶解させやすく、かつ、塗装面に対する高い接着性を発現させることができる。
 (C)成分の配合量は、特に限定されないが、分散液100質量部中、5質量部以上35質量部以下が好ましく、5質量部以上10質量部以下がさらに好ましい。この範囲のとき、分散液として適切な粘度となり、取扱いが容易になる。
 さらに本実施形態の分散液には、成分(A)、(B)、(C)以外に、本発明の目的を阻害しない範囲で、例えば、分散安定化剤、硬化促進剤、消泡剤、被基材への接着付与剤などの各種添加剤、難燃剤および着色剤等を適宜配合することができる。これら添加剤の配合量は、特に限定されるものではないが、分散液の全体に対して通常5質量%以下、好ましくは3質量%以下である。
[塗膜]
 次に、本実施形態の塗膜について説明する。
 本実施形態の塗膜は、上述の分散液を用いてなることを特徴とする。これにより、塗膜表面に凹凸が発生しにくく均一な塗膜表面が得られる。
 塗膜の成形方法は、特に限定されないが、例えば、スピンナーを用いた回転塗布(スピンコート)法、スプレーコーターを用いた噴霧塗布法、浸漬法、印刷法、ロールコーティング法等が挙げられ、これらのうちの1種または2種以上を組み合わせて用いることができる。回転塗布法の場合は、分散液100質量部に占める、成分(B)の基となるノボラック型フェノール樹脂原料と(C)成分とを合わせた固形分の割合が10質量部以上30質量部以下であると容易に塗膜を形成することができる。
 以下、本発明を実施例および比較例に基づいて詳細に説明するが、本発明はこれに限定されるものではない。
 実施例および比較例において用いた原材料は以下の通りである。
(1)有機溶剤1:エタノール(関東化学株式会社製、鹿1級、純度>99.5%)
(2)ノボラック型フェノール樹脂1:p-クレゾールノボラック樹脂
 攪拌機、温度計、熱交換機を備えた3Lの四つ口フラスコにp-クレゾール1000質量部、37%ホルマリン1100質量部、シュウ酸10質量部を仕込み、フラスコ内容物の温度を97~103℃まで上昇させた後、フラスコ内容物の温度を97~103℃に維持して3時間還流反応を行った。続いて、常圧下で加温し脱水・脱モノマーを行いながら、フラスコ内容物の温度を180℃まで上昇させ、ノボラック型フェノール樹脂1を1200質量部得た。得られた樹脂の、ゲル浸透クロマトグラフィー(GPC)を用いて測定したポリスチレン換算での重量平均分子量は1,000であった。このノボラック型フェノール樹脂1は株式会社セイシン企業製乾式ジェットミルを使用して粗粉砕処理を行った。粉砕条件は高圧ガス圧力0.6MPaとした。得られたノボラック型フェノール樹脂1の粉末粒子径は2μmであった。
 ノボラック型フェノール樹脂1を100質量部、エタノール900質量部を24時間25℃で混合させ、混合後、溶解液と不溶部を濾紙にADVANTEC FILTERPAPER No.5B150mmを使用して濾別し、濾紙の上に残った不溶成分を濾紙ごと乾燥させたのち、電子天秤Sartorius CP224Sを使用して質量を測定した。この質量から濾紙質量を引き、溶解しないノボラック型フェノール樹脂を算出したところ、60質量部であった。
(3)ノボラック型フェノール樹脂2:p-クレゾールノボラック樹脂
 37%ホルマリンの量を1500質量部とした他はノボラック型フェノール樹脂1と同様に反応を行い、ノボラック型フェノール樹脂2を1200質量部得た。ノボラック型フェノール樹脂2の、ゲル浸透クロマトグラフィー(GPC)を用いて測定したポリスチレン換算での重量平均分子量は5,000であった。得られた樹脂は同様に粉砕を行った。得られた粉末の粒子径は3.5μmであった。
 上述と同様の方法で、ノボラック型フェノール樹脂2を100質量部とエタノール900質量部とを混合した際、溶解しないノボラック型フェノール樹脂を算出したところ、80質量部であった。
(4)ノボラック型フェノール樹脂3:m-クレゾールとp-クレゾールの混合クレゾールからなるノボラック樹脂
 m-クレゾールを500質量部、p-クレゾールを500質量部、37%ホルマリンを450質量部とした他は、ノボラック型フェノール樹脂1と同じ反応を行い、ノボラック型フェノール樹脂3を800質量部得た。なお、得られた樹脂の、ゲル浸透クロマトグラフィー(GPC)を用いて測定したポリスチレン換算での重量平均分子量は3,200であった。
 ノボラック型フェノール樹脂3を35質量部とエタノール65質量部を混合して溶解させたところ、不溶成分は見られなかった。
(5)ノボラック型フェノール樹脂4:m-クレゾールとp-クレゾールの混合クレゾールからなるノボラック樹脂
 m-クレゾールを500質量部、p-クレゾールを500質量部、37%ホルマリンを550質量部とした他は、ノボラック型フェノール樹脂1と同じ反応を行い、ノボラック型フェノール樹脂4を830質量部得た。なお、得られた樹脂の、ゲル浸透クロマトグラフィー(GPC)を用いて測定したポリスチレン換算での重量平均分子量は16,000であった。
 ノボラック型フェノール樹脂4を35質量部とエタノール65質量部を混合して溶解させたところ、不溶成分は見られなかった。
 (実施例1)
(1)ノボラック型フェノール樹脂分散液1の製造
 プラスチックビーカー中にノボラック型フェノール樹脂1を10質量部、有機溶剤1を90質量部それぞれ量り取り、撹拌棒で混ぜることでノボラック型フェノール樹脂を含むスラリーを得た。これをモーターのついた撹拌羽で機械的に撹拌できる混合装置(寿工業株式会社製)内にあるスラリータンクへ注ぎ入れた。スラリータンクと微粒化装置であるビーズミル(寿工業株式会社製)の粉砕室とは送液手段である送液ポンプを介して送液配管であるシリコンチューブでつながれており、スラリータンクからビーズミルの粉砕室へ順次スラリーを供給した。粉砕室内ではあらかじめ微粒化媒体である30μmジルコニアビーズが撹拌されており、送液されてきたスラリーに含まれるノボラック型フェノール樹脂1を微粒化し、有機溶剤1中に分散させた。粉砕室から処理されて排出されたスラリーをシリコンチューブによって再度スラリータンクへ戻した。この処理を連続的に行い、3時間循環処理することで、ノボラック型フェノール樹脂分散液1を得た。
(2)ノボラック型フェノール樹脂分散液1を用いた塗膜1の形成
 上記で得たノボラック型フェノール樹脂分散液1を、3インチシリコンウエハーに1ml滴下し、スピンコーターで300rpmの条件で回転させながら1分間塗布した。その後、25℃の室温で30分間乾燥させ、塗膜1を得た。
 (実施例2)
(1)ノボラック型フェノール樹脂分散液2の製造
 ノボラック型フェノール樹脂2を用いた他は、実施例1と同様の操作を行い、ノボラック型フェノール樹脂分散液2を得た。
(2)ノボラック型フェノール樹脂分散液2を用いた塗膜2の形成
 上記で得たノボラック型フェノール樹脂分散液2を、3インチシリコンウエハーに1ml滴下し、スピンコーターで300rpmの条件で回転させながら1分間塗布した。その後、25℃の室温で30分間乾燥させ、塗膜2を得た。
 (実施例3)
(1)ノボラック型フェノール樹脂分散液3の製造
 ノボラック型フェノール樹脂1を5質量部、有機溶剤1を90質量部とした他は実施例1と同様の操作を行い、ノボラック型フェノール樹脂分散液の中間体を得た。続いて、得られた分散液の中間体にノボラック型フェノール樹脂3を5質量部溶解し、ノボラック型フェノール樹脂分散液3を得た。
(2)ノボラック型フェノール樹脂分散液3を用いた塗膜3の形成
 上記で得たノボラック型フェノール樹脂分散液3を、3インチシリコンウエハーに1ml滴下し、スピンコーターで300rpmの条件で回転させながら1分間塗布した。その後、25℃の室温で30分間乾燥させ、塗膜3を得た。
 (実施例4)
(1)ノボラック型フェノール樹脂分散液4の製造
 ノボラック型フェノール樹脂2を5質量部、有機溶剤1を90質量部とした他は実施例1と同様の操作を行い、ノボラック型フェノール樹脂分散液の中間体を得た。続いて、得られた分散液の中間体にノボラック型フェノール樹脂3を5質量部溶解し、ノボラック型フェノール樹脂分散液4を得た。
(2)ノボラック型フェノール樹脂分散液4を用いた塗膜4の形成
 上記で得たノボラック型フェノール樹脂分散液4を、3インチシリコンウエハーに1ml滴下し、スピンコーターで300rpmの条件で回転させながら1分間塗布した。その後、25℃の室温で30分間乾燥させ、塗膜4を得た。
 (実施例5)
(1)ノボラック型フェノール樹脂分散液5の製造
 ノボラック型フェノール樹脂1を10質量部、ノボラック型フェノール樹脂3を10質量部、有機溶剤1を80質量部それぞれ量り取り、混合したスラリーを、振とう撹拌器で1時間混合し、ノボラック型フェノール樹脂分散液5を得た。
(2)フェノール樹脂分散液5を用いた塗膜5の形成
 上記で得たノボラック型フェノール樹脂溶液5を、3インチシリコンウエハーに1ml滴下し、スピンコーターで300rpmの条件で回転させながら1分間塗布した。その後、25℃の室温で30分間乾燥させ、塗膜5を得た。
 (実施例6)
(1)ノボラック型フェノール樹脂分散液6の製造
 ノボラック型フェノール樹脂2を15質量部、有機溶剤1を80質量部とした他は実施例1と同様の操作を行い、ノボラック型フェノール樹脂分散液の中間体を得た。続いて、得られた分散液の中間体にノボラック型フェノール樹脂3を5質量部溶解し、ノボラック型フェノール樹脂分散液6を得た。
(2)ノボラック型フェノール樹脂分散液6を用いた塗膜6の形成
 上記で得たノボラック型フェノール樹脂分散液6を、3インチシリコンウエハーに1ml滴下し、スピンコーターで300rpmの条件で回転させながら1分間塗布した。その後、25℃の室温で30分間乾燥させ、塗膜6を得た。
 (比較例1)
(1)ノボラック型フェノール樹脂溶液7の製造
 ノボラック型フェノール樹脂3を10質量部、有機溶剤90質量部を溶解させ、ノボラック型フェノール樹脂溶液7を得た。
(2)ノボラック型フェノール樹脂溶液7を用いた塗膜7の形成
 上記で得たノボラック型フェノール樹脂溶液7を、3インチシリコンウエハーに1ml滴下し、スピンコーターで300rpmの条件で回転させながら1分間塗布した。その後、25℃の室温で30分間乾燥させ、塗膜7を得た。
 (比較例2)
(1)ノボラック型フェノール樹脂溶液8の製造
 ノボラック型フェノール樹脂4を10質量部、有機溶剤90質量部を溶解させ、ノボラック型フェノール樹脂溶液8を得た。
(2)ノボラック型フェノール樹脂溶液8を用いた塗膜8の形成
 上記で得たノボラック型フェノール樹脂溶液8を、3インチシリコンウエハーに1ml滴下し、スピンコーターで300rpmの条件で回転させながら1分間塗布した。その後、25℃の室温で30分間乾燥させ、塗膜8を得た。
 各実施例および比較例により得られた分散液、溶液および塗膜について、次の各評価を行った。評価結果を表1に示す。

 (評価方法)
 上述の各評価について、評価方法を以下に示す。
 (1)B成分の含有量
 濾紙(ADVANTEC社製、No.5/150mm)を用いて上記実施例および比較例により得られた分散液を100質量部濾過して、溶解液と不溶部を濾別し、濾紙の上に残った不溶成分を濾紙ごと乾燥させたのち、電子天秤(Sartorius社製、CP224S)を使用して質量を測定し、濾紙質量を引き、ノボラック型フェノール樹脂分散液100質量部に対してのB成分(樹脂の微粒子(B))の質量部を算出した。
 (2)B成分の平均粒子径
 上記実施例および比較例により得られた分散液1mLをエタノール300mLに希釈させて、レーザー散乱型粒度分布測定装置(堀場製作所社製・「LA950」)を用いて、分散液中に含まれるB成分(樹脂の微粒子(B))の平均粒子径を測定した。ここで上述より得られた分散液中に(B)成分が含まれない場合は、評価結果を「-」と表記した。
 (3)B成分の重量平均分子量
 濾紙(ADVANTEC社製、No.5/150mm)を用いて上記実施例および比較例により得られた分散液を100質量部濾過して、溶解液と不溶部を濾別し、濾紙の上に残った不溶成分である(B)成分13mgをテトラヒドロフラン(THF)10mlに溶解させ、2μmのディスクフィルターでろ過した。ゲル浸透クロマトグラフィー(GPC)測定を行い、ポリスチレン標準物質を用いて作成した検量線をもとに計算した。GPC測定はTHFを溶出溶媒とし、流量1.0ml/min、カラム温度40℃の条件で実施した。本体:TOSOH製HLC-8020、検出器:波長280nmにセットしたTOSOH製UV-8011、分析用カラム:東ソー製 TOSOH SuperHZM-MX(2本)、SuperHZ3000,SuperHZ2000(2本)を直列に連結し使用した。ここで上述より得られた分散液中にB成分(樹脂の微粒子(B))が含まれない場合は、評価結果を「-」と表記した。
 (4)膜厚
 株式会社ミツトヨ製標準外側マイクロメーターを用いて、上記実施例および比較例により得られた分散液の塗布前におけるシリコンウエハーの厚みと塗布乾燥後の厚みを測定した。塗布乾燥後の厚みから塗布前の厚みを引いて塗膜の厚みを測定した。
 (5)表面凹凸性
 株式会社東京精密製表面粗さ形状測定装置(Surfcom130A)を用いて、上記実施例および比較例により得られた塗膜の表面凹凸性を測定した。
 (6)膜密着性
 上記実施例および比較例により得られた塗膜の膜密着性の評価は、JISK5400「鉛筆引っかき試験」に準拠して行った。試験では鉛筆(三菱鉛筆株式会社製)の硬度記号の判定結果が硬度HB以上のものを◎、硬度Bから6Bのものを○、硬度6Bでも塗膜にはがれが生じるものを×とした。
 表1に記載されている評価結果より、以下のことがわかる。
 実施例1~6は、いずれも、分散液100質量部中に(B)成分を2質量部以上20質量部以下含むものであり、いずれも、膜厚が厚い塗膜を得ることができた。
 実施例1~4、6は、いずれも、(B)成分の平均粒子径が10nm以上1μm以下であり、いずれも表面凹凸性に優れた塗膜を得ることができた。
 実施例3~6は、いずれも、分散液100質量部中に(B)成分を2質量部以上20質量部以下含み、かつ、ノボラック型分散液中に(C)成分(ノボラック型フェノール樹脂3)を含むものであり、いずれも表面凹凸性及び膜密着性に優れた塗膜を得ることができた。
 一方、比較例1、2は、ともに分散液100質量部中に(B)成分を含まず、ともに膜厚が厚い塗膜を得ることができなかった。
 したがって、本発明で特定した分散液を用いることにより、塗膜の厚膜化が可能となることがわかる。
 本発明で得られた分散液は、例えば、缶コート用塗料のバインダー樹脂や厚膜レジスト材などの分野に利用できる。
 この出願は、2013年12月13日に出願された日本出願特願2013-257567号を基礎とする優先権を主張し、その開示の全てをここに取り込む。

Claims (11)

  1.  有機溶剤(A)と、樹脂の微粒子(B)とを含有する分散液であって、
     前記(B)成分はノボラック型フェノール樹脂の微粒子であり、
     前記(B)成分の含有量が、前記分散液100質量部中、2質量部以上20質量部以下であることを特徴とする分散液。
  2.  前記(B)成分の平均粒子径が10nm以上1μm以下である請求項1に記載の分散液。
  3.  ゲル浸透クロマトグラフィー(GPC)を用いて測定した、前記(B)成分のポリスチレン換算重量平均分子量が、1,000以上10,000以下である請求項1または2に記載の分散液。
  4.  前記(B)成分が、4位に炭素原子数1以上10以下の脂肪族炭化水素基を有するフェノール類とアルデヒド類との反応によりなるノボラック型フェノール樹脂の微粒子である、請求項1ないし3のいずれか一項に記載の分散液。
  5.  前記有機溶剤(A)に溶解したバインダー樹脂(C)を含む、請求項1ないし4のいずれか一項に記載の分散液。
  6.  前記(C)成分が、ノボラック型フェノール樹脂である請求項5に記載の分散液。
  7.  前記(C)成分の含有量が、前記分散液100質量部中、5質量部以上35質量部以下である請求項5または6に記載の分散液。
  8.  請求項1ないし7のいずれか一項に記載の分散液の製造方法であって、
     前記(A)成分と、ノボラック型フェノール樹脂原料とを混合する混合工程と、
     前記混合工程後に前記ノボラック型フェノール樹脂原料を微粒化する微粒化工程とを含む、分散液の製造方法。
  9.  前記混合工程と前記微粒化工程について、少なくとも片一方の工程を複数回行う請求項8に記載の分散液の製造方法。
  10.  前記混合工程の前に、ノボラック型フェノール樹脂原料を粗粉砕する粗粉砕工程を行う請求項8または9に記載の分散液の製造方法。
  11.  請求項1ないし7のいずれか一項に記載の分散液を用いてなる塗膜。
