 ガスケット等のシール部材の耐久性に向上を解決課題とする。底部23は、隣接するセルとの間に介在するガスケット40と接触するシール面である。冷却水マニホールド411は、当該燃料電池用セパレータを厚み方向に貫通する冷却水用の流路である。フランジ24は、第1のセパレータの片面から厚み方向に出っ張り、冷却水マニホールド411の一部を取り囲む。フランジ24の両端部である端部T1,T2の間の領域は、第1のセパレータの面方向の流路を形成する開口部Kである。フランジ24において制限ラインRL上に位置する斜面22は、隣接するセルのガスケット40の移動を制限するために、ガスケット40と対向する。制限ラインRL上に位置する端部T1は、ガスケット40に対向する面が、ガスケットを保護するための保護膜70によって被覆されている。

Description

燃料電池用セパレータのシールの保護
 本発明は、燃料電池におけるシールに関する。
 燃料電池セル間をシールするガスケットを、セパレータに形成した凹部に配置することにより、ガスケットの圧縮率を担保する燃料電池セルが知られている。ガスケット配置用の凹部は、セパレータに開口したマニホールドの周囲を突出させたフランジを利用して形成される(例えば特許文献1)。

 マニホールドの周囲を突出させたフランジを利用してガスケット配置用の凹部を形成する場合、流体を燃料電池セルの面内に導入する部分についてはフランジを形成することができないため、フランジが途切れる部位であるフランジ端部が形成されることになる。このセパレータを用いた燃料電池セルを積層した燃料電池スタックにおいては、外力によって燃料電池セルにズレが生じた場合に、このフランジ端部にガスケットが干渉し、ガスケットが損傷する虞がある。
 このような事情に配慮しつつ、シール部材の耐久性を向上させることが課題であった。
 本発明は、先述した課題を解決するためのものであり、以下の形態として実現できる。
(1)本発明の一形態によれば、燃料電池に用いられ、膜電極接合体に対向して配置されるセパレータが提供される。この燃料電池用セパレータは、前記膜電極接合体の発電領域と対向するセパレータ中央領域と;前記セパレータ中央領域から外縁に延びる外縁部と;前記外縁部に設けられる第1のマニホールド孔および第2マニホールド孔と;前記第1のマニホールド孔から前記セパレータ中央領域を介して第2のマニホールド孔へ向かって形成される流体流路と;前記流体流路ならびに前記第1及び第2のマニホールド孔の外周に配置されるガスケットと;前記第1及び第2のマニホールド孔を取り囲む領域の一部が当該セパレータの厚み方向に突出し、前記第1及び第2のマニホールド孔の外周に沿って延伸して形成されたフランジ部と;を備え;前記フランジ部のマニホールド外周方向端部であって、前記ガスケットに対向する部分に保護膜を備える。この形態によれば、シール部材の耐久性を向上させることができる。フランジ部のマニホールド外周方向端部を保護膜によって被覆することによって、シール部材が端部に干渉しても、シール部材に損傷が発生しにくくなる。
(2)他の形態として、上記形態の燃料電池用セパレータを、第1のセパレータとして備える燃料電池セルが提供される。この燃料電池セルは、前記第1のセパレータとの間に、膜電極接合体を挟む第2のセパレータと;前記第1及び第2のセパレータを接着する接着部材とを備え;前記保護膜の素材は、前記接着部材の素材と同じである。この形態によれば、保護膜を追加しても、必要になる素材の種類は増えないので、製造が容易になる。
(3)他の形態として、上記形態の燃料電池セルを製造する方法が提供される。この方法は、前記第1及び第2のセパレータを前記接着部材によって接着する接着工程において、前記保護膜を形成する。この形態によれば、接着と共に保護膜の形成が実現されるので、製造が容易になる。
(4)上記形態の製造方法であって;前記接着工程は、前記第1及び第2のセパレータの間に、射出成形によって前記接着部材を形成する工程を含み;前記保護膜は、前記第1のセパレータと、前記射出成形に用いられる型との間に流入した素材によって形成される。この形態によれば、保護膜の形成のために、新たに型を用意する必要がないので、製造が容易になる。
 本発明は、上記以外の種々の形態でも実現できる。例えば、上記燃料電池セルを複数、含む燃料電池スタック、この燃料電池スタックを含む燃料電池システムとして実現できる。

 図1は、セル110を示す平面図である。複数のセル110が図1に示されたZ方向に積層されて固定されることによって、燃料電池スタックが形成される。セル110は、第1のセパレータ20、膜電極接合体10、第2のセパレータ30が積層した構造を有する(図3と共に後述)。図1に表れているのは、第1のセパレータ20である。
 セル110は、冷却水マニホールド411~416と、燃料ガスマニホールド511,512と、空気マニホールド611~622とを備える。冷却水マニホールド411~413、燃料ガスマニホールド511、及び空気マニホールド611~616は供給用である。冷却水マニホールド414~416、燃料ガスマニホールド512、及び空気マニホールド617~622は、排出用である。
 図1に示されるように、第1のセパレータ20には、冷却水流路420が形成されている。冷却水マニホールド411~413から供給された冷却水は、リブ430によって整流され、冷却水流路420を流れて、冷却水マニホールド414~416から排出される。
 図1には、第1のセパレータ20上にシールラインSL1~SL5が示されている。シールラインSL1~SL5のそれぞれは、冷却水と燃料ガスと空気とが混合しないように、互いの流路がシールされた境界を示す仮想線であり、閉曲線である。本願における曲線とは、可微分曲線に限られず、シールラインSL1~SL5のように微分不可能な部位を有するものも含まれる。
 図2は、図1における領域2(冷却水マニホールド411付近)の拡大図である。但し、リブ430の図示は省略されている。図3は、図2におけるA-B-C断面を、積層された2つのセル110について示す。
 図3に示されるように、A-B断面の右側(セル110の中央部)において、膜電極接合体10と多孔体流路35とが、第1のセパレータ20と第2のセパレータ30とに挟み込まれている。多孔体流路35は、金属多孔体(例えばエキスパンドメタル)などのガス拡散性および導電性を有する多孔質の材料で形成されている。多孔体流路35は、空孔率が高いため、反応ガスが流動する流路として機能する。一方、先述した各マニホールドが配置された外縁部には、第1のセパレータ20と第2のセパレータ30との間に、シール接着部材25が挟み込まれている。
 シール接着部材25は、第1のセパレータ20と第2のセパレータ30とを接着すると共に、各マニホールドを大気からシールする。図1と共に説明したシールは、図2,図3に示されたガスケット40によって実現される。ガスケット40は、ガス不透性と弾力性と耐熱性とを有する材料よって形成される。具体的にはゴムやエラストマなど、更に具体的はシリコン系ゴム、ブチルゴム、アクリルゴム、天然ゴム、フッ素系ゴム、エチレン・プロピレン系ゴム、スチレン系エラストマ、フッ素系エラストマなどの何れかを用いる。もちろん、他の材料を採用してもよい。
 図2,図3に示されるように、ガスケット40は、底部23に配置される。なお、本実施形態のガスケット40は、後述するように、第2のセパレータ30に接着している一方、第1のセパレータ20には接触はしているものの接着はしていない。但し、図2,図3においては、説明の都合上、第1のセパレータ20に接触している側のガスケット40を示す。
 底部23は、図3に示されるように、第1のセパレータ20がZ方向に凹んだ部位である。第1のセパレータ20の凹んだ部位にガスケット40が配置されることにより、ガスケット40の配置(底部23と接触面21との高さ距離)が決まるため、各セル間に配置されるガスケット40の圧縮率を一定にすることができ、燃料電池全体のシール性能を向上させることができる。図3に示されるように、斜面22は、底部23と接触面21とを斜めに繋ぐ面である。なお、斜面22に代えて、底部23及び接触面21に対して垂直に形成された垂直面を採用してもよい。
 接触面21は、図3に示されるように、隣接するセル110に接触する部位である。接触面21及び斜面22は、次に述べるフランジ24の一部である。フランジ24は、セル110の厚み方向に出っ張る凸部であり、冷却水マニホールド411を形成する。
 斜面22は、ガスケット40に対向するように配置されることによって、ガスケット40のXY平面上の移動を制限する機能も有する。例えば、ガスケット40が、外力による燃料電池セルのズレ等により、XY平面上を移動した場合、斜面22に接触して移動が止まる。この機能は、斜面22の一部によって発揮される。この一部とは、シールラインSL1~SL5の何れかに沿って配置された部分のことである。図2に示された箇所の場合、制限ラインRL上に位置する斜面22が該当する。制限ラインRLは、図2に示されるように、シールラインSL1の一部に沿った曲線である。
 フランジ24は、図2に示されるように、冷却水マニホールド411の一部を取り囲むように形成される。全部でなく一部を取り囲むように形成されるのは、セル面内方向への冷却水の導入部を確保する必要があるからである。本実施形態の場合、おおよそX方向の正の向きに冷却水が流れるので、その向きには冷却水の導入部としての開口部Kが形成される。開口部Kとは、フランジ24が形成されていない部位である。
 開口部Kが形成されることによって、フランジ24は、2つの端部T1,T2を有する。端部T1は、制限ラインRL上に位置する端部である。端部T2は、制限ラインRL上には位置しない端部である。
 端部T1,T2は、接続面26,27を含む。接続面26は、接触面21と底部23とを接続する。接続面27は、接触面21と斜面22と接続面26とを接続する曲面である。端部T1,T2は、開口部Kの一部として捉えることもできる。
 図2,図3に示されるように、斜面22の一部と、端部T1,T2とを被うように、保護膜70が形成される。保護膜70に被われる斜面の一部とは、端部T1,T2の付近である。
 本実施形態においては、後述する製造方法が採用されることによって、保護膜70の素材は、シール接着部材25の素材と同じになる。本実施形態におけるシール接着部材25及び保護膜70の素材は、ガスケット40の素材と同じである。
 このように、制限ラインRL上に位置する端部である端部T1の付近が保護膜70によって被われることによって、ガスケット40が損傷しにくくなる。ガスケット40が外力によって移動し、端部T1付近、特に斜面22と接続面27との境界に接触したとしても、その境界が弾性体の保護膜70に被われているからである。
 図2,図3と共にした説明は、冷却水マニホールド411を例に取ったものであった。この説明の内容は、すべての冷却水マニホールドにも当てはまり得る。冷却水マニホールド413,414,416の場合、冷却水マニホールド411と同様に、端部T1がガスケット40に接触し得る。冷却水マニホールド412の場合、例えばフランジ24が近接するガスケット40と平行な部位のみで形成されていると、フランジ24の両端部がガスケット40に接触し得る。
 図4は、セル110の製造方法を示す工程図である。セル110の製造工程は、第1の製造工程(ステップS702~ステップS710)と第2の製造工程(ステップS712~ステップS728)とに大きく分けることができる。第1の製造工程は、第2のセパレータ30にガスケット40を形成する工程である。第2の製造工程は、第1のセパレータ20と、ガスケット40を形成した第2のセパレータ30とを接着して、セル110を形成する工程である。
 図5は、第1の製造工程を説明するための図である。まず、ガスケット40成形用の成形型300を準備する(ステップS702)。成形型300は、図5に示されるように、上型310と下型320とで構成される。
 上型310は、平型面部311と、ガスケット成形部312と、射出孔313とを備える。平型面部311は、第2のセパレータ30の外側面と接する平面である。ガスケット成形部312は、第2のセパレータ30にガスケット40を形成するための凹部である。射出孔313は、第2のセパレータ30に対してガスケット40の形成用材料を射出するための流路である。下型320は、平型面部321を備える。平型面部321は、第2のセパレータ30の内側面と接する平面である。
 次に、第2のセパレータ30の外側面のガスケット40が形成される部位に対してプライマを塗布する(ステップS704)。プライマの塗布は、第2のセパレータ30に対して、ガスケット40の接着層を形成するために行われる。本実施形態では、プライマとして接着剤が用いられる。
 続いて、成形型300に第2のセパレータ30を配置し、型締めを行う(ステップS706)。具体的には、下型320の平型面部321に対して、平型面部321と第2のセパレータ30の内側面とが対向する向きで、第2のセパレータ30を配置する。その後、下型320に対して上型310を型締めする。
 次に、上型310の射出孔313から、未加硫のガスケット40の形成用材料を射出して、ガスケット40を射出成形する(ステップS708)。本実施形態における「未加硫のガスケット40の形成用材料」とは、ガスケット40のベースとなるゴムやエラストマなどの弾性部材に対して硫黄を混合したもの、例えば、液状ゴムや加硫剤混合のソリッドゴム等を意味する。
 続いて、加硫処理(加熱)を経て、ガスケット40を形成し、上型310と下型320とを型開きして、第2のセパレータ30を脱型する(ステップS710)。以上の第1の製造工程によって、平坦面31の上にガスケット40が形成された第2のセパレータ30が製造される。
 図6は、第2の製造工程を説明するための図である。まず、一体成形用の成形型200を準備する(ステップS712)。図6に示されるように、成形型200は、上型210と下型220とで構成される。
 上型210は、第1の平型面部211と、ガスケット収容部212と、マニホールド成形部214と、第2の平型面部215と、射出孔216とを備える。
 第1の平型面部211は、第2のセパレータ30の外側面と接する平面である。ガスケット収容部212は、第2のセパレータ30に形成されているガスケット40を収容するための凹部である。マニホールド成形部214は、上型210と下型220とを型締めした際に、下型220に当接して、冷却水マニホールド411を形成するための凸部である。第2の平型面部215は、第2のセパレータ30の外側面と接する平面である。射出孔216は、第2のセパレータ30に対してシール接着部材25の形成用材料を射出するための流路である。
 成形型200を準備した後、第1のセパレータ20の内側面にプライマを塗布する(ステップS714)。プライマの塗布後、下型220に対して、第1のセパレータ20を配置する(ステップS716)。その後、配置済みの第1のセパレータ20に対して膜電極接合体10を配置する(ステップS718)。
 続いて、第2のセパレータ30の内側面(ガスケット40が形成されている側とは逆側の面)に対して、プライマを塗布する(ステップS720)。
 次に、配置済みの膜電極接合体10に対して、膜電極接合体10と第2のセパレータ30の内側面とが対向する向きで第2のセパレータ30を配置し、膜電極接合体10と第2のセパレータ30との間に多孔体流路35を配置する(ステップS722)。
 続いて、下型220に対して上型210を型締めする(ステップS724)。型締めの際、第2のセパレータ30に形成されているガスケット40は、上型210のガスケット収容部212へ収容される。
 次に、上型210の射出孔216から、未加硫のシール接着部材25の形成用材料を射出して、シール接着部材25を射出成形する(ステップS726)。
 続いて、加硫処理を経て、シール接着部材25を形成し、上型210と下型220とを型開きして、セル110を脱型する(ステップS728)。以上の第2の製造工程によって、セル110が製造される。
 図7は、保護膜70の形成を説明するための図であり、図3のA-B断面の拡大図に下型220を追加した図である。保護膜70は、第2の製造工程によって形成される。下型220は、図6,図7に示されるように、第1のセパレータ20に覆い被さることによって、シール接着部材25の素材が、下型220との隙間に流入することを防いでいる。
 但し、本実施形態では、斜面22と下型220との間に小さな隙間が生じるように寸法を設計し、この隙間にシール接着部材25の素材を流入させることによって、保護膜70を射出成形する。この流入は、図2における矢印Fによって示される。なお、端部T1への流入を示す矢印は、図示の都合で省略されている。図7においては、流入の向きが、紙面の手前から奥への向きに相当する。この隙間は小さいので、素材の流入は、端部T1,T2付近に留まる。この結果、保護膜70は、端部T1,T2付近に形成される。
 なお、実製品には寸法公差が存在するため、第1のセパレータ20と下型220との間に素材が流入することを、完全に防ぐことは難しい。上記の保護膜70の形成のために素材を流入させることは、この現象を逆手にとって利用した手法であると捉えることもできる。
 さらに、斜面22と下型220との隙間を設けることによって、斜面22と下型220との干渉が回避され、第1のセパレータ20と下型220との配置不良が低減する。ひいては製造不良が低減する。
 なお、以上に説明した製造方法によると、冷却水マニホールド411,413,414,416の端部T2、及び冷却水マニホールド412,415の端部T1,T2にも、保護膜70が形成される。
 本発明は、本明細書の実施形態や実施例、変形例に限られるものではなく、その趣旨を逸脱しない範囲において種々の構成で実現できる。例えば、発明の概要の欄に記載した各形態中の技術的特徴に対応する実施形態、実施例、変形例中の技術的特徴は、先述の課題の一部又は全部を解決するために、あるいは、先述の効果の一部又は全部を達成するために、適宜、差し替えや、組み合わせを行うことができる。その技術的特徴が本明細書中に必須なものとして説明されていなければ、適宜、削除できる。例えば、以下のものが例示される。
 保護膜の形成は、シール接着部材の射出成形とは別の工程によって実現してもよい。例えば、塗布を用いてもよいし、別の型を用いて射出成形してもよい。
 保護膜の素材は、シール接着部材やガスケットの素材と違ってもよい。但し、ガスケットを保護するために、柔らかい性質を有するのが好ましい。実施形態のように弾性によって保護するものでもよいし、塑性変形によって保護するもの(例えば粘度)であってもよい。
 ガスケットの加硫は、シール接着部材の加硫と同時に実行してもよいし、シール接着部材の加硫よりも後に実行してもよい。
 保護膜は、斜面の端部付近だけでなく、斜面の端部から遠い箇所にも形成されてもよいし、更には斜面全体に形成されてもよい。
 保護膜は、ガスケットと干渉する可能性がない部位の端部(例えば、実施形態の端部T2や、冷却水マニホールド412,415の端部)には形成しなくてもよい。
 多孔体流路を用いなくてもよい。この場合、第2のセパレータに溝流路を設けてもよい。

Claims (5)

  1.  燃料電池に用いられ、膜電極接合体に対向して配置されるセパレータであって、
     前記膜電極接合体の発電領域と対向するセパレータ中央領域と、
     前記セパレータ中央領域から外縁に延びる外縁部と、
     前記外縁部に設けられる第1のマニホールド孔および第2マニホールド孔と、
     前記第1のマニホールド孔から前記セパレータ中央領域を介して第2のマニホールド孔へ向かって形成される流体流路と、
     前記流体流路ならびに前記第1及び第2のマニホールド孔の外周に配置されるガスケットと、
     前記第1及び第2のマニホールド孔を取り囲む領域の一部が当該セパレータの厚み方向に突出し、前記第1及び第2のマニホールド孔の外周に沿って延伸して形成されたフランジ部と、
     を備え、
     前記フランジ部の端部であって、前記ガスケットに対向する部分に保護膜を備える
     燃料電池用セパレータ。
  2.  請求項1に記載の燃料電池用セパレータを、第1のセパレータとして備える燃料電池セルであって、
     前記第1のセパレータとの間に、前記膜電極接合体を挟む第2のセパレータと、
     前記第1及び第2のセパレータを接着する接着部材とを備え、
     前記保護膜の素材は、前記接着部材の素材と同じである
     燃料電池セル。
  3.  請求項2に記載の燃料電池セルを製造する方法であって、
     前記第1及び第2のセパレータを前記接着部材によって接着する接着工程において、前記保護膜を形成する
     燃料電池セルの製造方法。
  4.  請求項3に記載の製造方法であって、
     前記接着工程は、前記第1及び第2のセパレータの間に、射出成形によって前記接着部材を形成する工程を含み、
     前記保護膜は、前記第1のセパレータと、前記射出成形に用いられる型との間に流入した素材によって形成される
     燃料電池セルの製造方法。
  5.  請求項2に記載の燃料電池セルを複数、含む燃料電池スタック。
