Abstract
Description
芯管がたわんだり、真円が変形してしまった場合には、芯管の変形によりフィルム繰り出し時に偏芯が原因で繰り出し速度が不安定になり、フィルムの破断やシャクリなどの不具合が生じたりする。かかる不具合が原因により光学ムラなどの不具合が発生することにもつながる。また、真円からの変形が大きすぎると、製造整備にセットすらできない状態となってしまう。
即ち、上記各成分を含有するアルミニウム合金の鋳塊を通常400~600℃に加熱後、高圧環境下でダイスから押し出すことで円筒を形成する。
高温押出しされたアルミニウム合金は、更に常温まで戻した後、再び170~180℃まで昇温しこれを5~10時間程度保持することで人工時効硬化処理を施したり、高温押出し後に急冷(焼き入れ)することで人工時効硬化処理を施す場合がある。
前記洗浄及び脱水により、含水率50重量%以下、好ましくは30~45重量%の含水ポリビニルアルコール系樹脂ウェットケーキとすることが好ましい。含水率が多すぎると、所望する水溶液濃度にすることが難しくなる傾向がある。
なお、本発明においては、製品として保管、輸送される状態のときに、ポリビニルアルコール系フィルムロールの芯管として、前記芯管が使用されていることも好ましく、スリッター後に再度巻き取る工程を有する場合には、それ以前での巻き取りにおいては、回転振れが小さく、高強度を有し、耐変形性、耐たわみ性に優れた芯管であれば前記芯管である必要はなく、前記とは異なるアルミニウム製の芯管や鉄製の芯管等を適宜用いることができる。
そこで、以下、そのポリビニルアルコール系フィルムを用いた偏光膜の製法の一例について説明する。
なお、例中「部」、「%」とあるのは、重量基準を意味する。
下記に示すように、芯管およびポリビニルアルコール系フィルムを作製した後、その芯管の外周面にポリビニルアルコール系フィルムを巻き取り、ポリビニルアルコール系フィルムロールを作製した。そして、そのポリビニルアルコール系フィルムロールのポリビニルアルコール系フィルムを用いて、偏光膜を作製した。
上記実施の形態のような特定の成分と0.2%耐力とを有するアルミニウム合金として、JISで規定されているA6N01を選択し、それを材料として、円筒状の芯管を作製した。そのアルミニウム合金A6N01の化学成分を下記の表1に示し、上記0.2%耐力を下記の表2に示す。そして、その芯管の寸法は、外径215mm、円筒長3500mm、肉厚6mmとした。また、その芯管の質量は、37kgであった。
なお、上記0.2%耐力は、つぎのようにして求めた。
即ち、0.2%耐力の測定は、JIS Z2241「金属材料引張試験方法」に準拠した。また、試験片の作製は、JIS Z2201「金属材料引張試験片」に準拠し、円筒形芯管から試験片分類14号B号に切り出したものを用いた。引張試験は、島津製作所製オートグラフAG-X(100kN)を用い、引張速度5mm/minで測定を行った。測定データを元に、ひずみ-応力曲線から0.2%のひずみが与えられた時の応力を0.2%耐力とした。
重量平均分子量135000、ケン化度99.7モル%のポリビニルアルコール100部、可塑剤としてグリセリン12部、界面活性剤(剥離剤)としてポリオキシエチレンアルキルアミノエーテル0.1部を用いて、35%濃度のポリビニルアルコール水溶液(可塑剤、剥離剤も固形分として含む)を調製した後、T型スリットダイよりドラム型ロールで流延製膜し、乾燥、熱処理、調湿を行い含水率4%、幅3000mm、厚み75μmのポリビニルアルコール系フィルムを作製した。
そして、上記芯管の外周面に上記ポリビニルアルコール系フィルムを10000m巻き取った。このとき、巻き取り張力(ポリビニルアルコール系フィルムの幅1m当たりの張力)を130N/m、巻き取り速度を80m/minとした。巻き取りを終えた後のポリビニルアルコール系フィルムロールの質量は、3000kgであった。
その後、巻き取った後のポリビニルアルコール系フィルムを1.23m/minの速度で繰り出し、水洗槽(24℃)で膨潤させた後、ヨウ素槽(20℃、ヨウ素0.17g/リットル)で1.8倍、ホウ酸槽(50℃、ヨウ素8ppm、ホウ酸47g/リットル)で2.0倍の一軸延伸を行い、さらに巻き取り速度6.4m/minでトータル5.2倍の一軸延伸を行い、偏光膜を作製した。
上記実施例1において、芯管の肉厚を8mmとした。その芯管の質量は、50kgであった。それ以外は、上記実施例1と同様とした。
上記実施の形態のような特定の成分と0.2%耐力とを有するアルミニウム合金として、JISで規定されているA6061を選択し、それを材料として、円筒状の芯管を作製した。その0.2%耐力は、上記実施例1と同様にして求めた。また、そのアルミニウム合金A6061の化学成分を下記の表1に示し、上記0.2%耐力を下記の表2に示す。そして、その芯管の寸法は、外径233mm、円筒長4800mm、肉厚15mmとした。また、その芯管の質量は、133kgであった。当該芯管に巻くポリビニルアルコール系フィルムとして、幅4500mm、厚み60μmのポリビニルアルコール系フィルムを作製した。また、ポリビニルアルコール系フィルムロールの質量は、3600kgであった。それ以外は、上記実施例1と同様とした。
上記実施例1において、JISで規定されているアルミニウム合金A6063製の芯管を準備した。そのアルミニウム合金A6063の化学成分を下記の表1に示し、上記0.2%耐力を下記の表2に示す。その0.2%耐力は、上記実施例1と同様にして求めた。また、その芯管の質量は、37kgであった。また、ポリビニルアルコール系フィルムロールの質量は、3000kgであった。それ以外は、上記実施例1と同様とした。
上記実施例3において、JISで規定されているアルミニウム合金A6063製の芯管を準備した。そのアルミニウム合金A6063の化学成分を下記の表1に示し、上記0.2%耐力を下記の表2に示す。その0.2%耐力は、上記実施例1と同様にして求めた。また、その芯管の質量は、133kgであった。また、ポリビニルアルコール系フィルムロールの質量は、3600kgであった。それ以外は、上記実施例3と同様とした。
上記実施例1~3および比較例1,2のポリビニルアルコール系フィルムロールの自重たわみ(両端ピン支持時の中央部のたわみ)を測定した。その結果を、下記の表2に表記した。
巻き取り時の各ポリビニルアルコール系フィルムの皺の形成の有無を目視により評価した。その結果、皺の形成が確認されなかったものを均質性に優れるとして○、皺の形成が確認されたものを均質性に劣るとして×と評価し、下記の表2に表記した。
偏光膜のすじおよび染色むらを目視により評価した。その結果、すじおよび染色むらのいずれも確認されなかったものを外観特性に優れるとして○、いずれかが確認されたものを外観特性に劣るとして×と評価し、下記の表2に表記した。
測定装置として日本分光株式会社製「VAP-7070」を用いて、偏光膜の光学特性(単体透過率および偏光度)を測定した。この測定は、偏光膜の幅方向に対して等間隔に5箇所測定し、その最大値,最小値,平均値を下記の表2に表記した。
なお、比較例1,2のポリビニルアルコールフィルムでは、皺が発生し、偏光膜とした際に染色むらが生じるものとなった。そのため、フィルム面内において、単体透過率および偏光度の高いところや低いところができ、均一なフィルムとはならなかった。
上記実施例1,2および比較例1の芯管を構成するアルミニウム合金からなる試験片〔幅40mm、厚みは各例の肉厚(実施例1および比較例1:6mm、実施例2:8mm)〕を各例3個準備し、各試験片に対し、引張圧縮試験機(インストロン社製、100KN)を用い、下記の条件にて圧縮試験を行った。そして、変位50mm時の荷重を測定し、3個の試験片の平均値を算出した。

- 光学用ポリビニルアルコール系フィルムを円筒状の芯管に巻き取ってなるポリビニルアルコール系フィルムロールであり、該芯管がアルミニウム合金からなり、該アルミニウム合金の
銅含有量が0.15~0.5重量%、
マンガン含有量が0.04~0.8重量%、
クロム含有量が0.01~0.5重量%、
亜鉛含有量が0.01~0.5重量%
であることを特徴とするポリビニルアルコール系フィルムロール。 - アルミニウム合金のケイ素含有量が0.3~1.5重量%であることを特徴とする請求項1記載のポリビニルアルコール系フィルムロール。
- アルミニウム合金の
鉄含有量が0.04~0.8重量%、
マグネシウム含有量が0.2~1.5重量%、
チタン含有量が0.01~0.5重量%以下
であることを特徴とする請求項1または2記載のポリビニルアルコール系フィルムロール。 - アルミニウム合金の0.2%耐力が175N/mm2 以上であることを特徴とする請求項1~3いずれか記載のポリビニルアルコール系フィルムロール。
- 芯管の外径が、150~300mmで、芯管の円筒長が、2~7mであることを特徴とする請求項1~4いずれか記載のポリビニルアルコール系フィルムロール。
- 請求項1~5いずれか記載のポリビニルアルコール系フィルムロールを、繰り出してなるポリビニルアルコール系フィルムを用いて得られることを特徴とする偏光膜。
