Abstract
Die Erfindung betrifft eine Vorrichtung zur Reduktion eines Metallions in einer Salzschmelze (24), umfassend eine Anode 26 und eine Kathode (28) und zeichnet sich dadurch aus, dass zwischen der Anode (26) und der Salzschmelze (24) ein Spalt 30 zur Ausbildung eines Lichtbogens (32) vorliegt.

Vorrichtung zur Reduktion eines Metallions aus einer Salzschmelze
Die Erfindung betrifft eine Vorrichtung zur Reduktion eines Metallions aus einer Salzschmelze nach Anspruch 1.
Seltenerdelemente, die in der Chemie auch als Lanthanoide be- zeichnet werden, werden in vielen elektronischen Bauelementen und bei der Herstellung von Magneten benötigt. So ist zum Beispiel das Seltenerdelement Neodym ein wichtiger Bestandteil von Dauermagneten, die in Windgeneratoren eingesetzt werden. Die Aufbereitung und Trennung von Seltenerdelementen ist grundsätzlich chemisch aufwendig, da die Seltenerdelemente in der Natur sehr fein verteilt, vergesellschaftet (v.a. miteinander) und in geringen Konzentrationen vorkommen. Häufig liegen die Seltenerdelemente in phosphatischen Verbindungen, insbesondere in der Kristallstruktur des Monazits oder Xenotims oder als Nebenbestandteile im Apatit vor, die wiederum fein verteilt in Lagerstätten auftreten, die auch Eisen enthalten können. Ein Teilschritt dieses aufwendigen Gewinnungsprozesses von Seltenerdelementen in Reinform ist ein Elektrolyseprozess , in dem bevorzugt Chloride oder Fluoride des Seltenerdelementes in geschmolzener Form als Elektrolyt eingesetzt werden. Durch Anlegen einer Spannung zwischen eingetauchter Graphitanode und inerter Wolframkathode werden die im Elektrolyten gelösten Seltenerdoxide zu Metall und C0/C02 umgesetzt. An der Kohlenstoffanode entstehen aber auch Perfluorcarbone, wie das CF4 oder das C2F6, die ein Vielfaches des Treibhauspotentials des C02 aufweisen. Ferner kann in Anwesenheit von Wasser die hoch giftige Flusssäure entstehen. All diese unerwünschten Produkte die bei der Elektrolyse anfallen, müssen durch aufwendige Reinigungs- und Neutralisie- rungsprozesse wieder beseitigt werden, was die Prozessgesamt- kosten erheblich belastet. Ähnliche Probleme treten grundsätzlich bei der Elektrolyse von Salzschmelzen unter Verwendung von Graphitelektroden auf, weshalb die Anwendung auf die
Darstellung von Seltenerdelementen hierbei als exemplarisch angesehen werden kann.
Die Aufgabe der Erfindung besteht darin, eine Vorrichtung be- reit zu stellen, die zur Reduktion von Metallionen aus metallhaltigen Schmelzen dient, wobei gegenüber dem Stand der Technik ein geringerer Ausstoß an schädlichen Treibhausgasen auftritt . Die Lösung der Aufgabe besteht in der Vorrichtung gemäß Patentanspruch 1. Die erfindungsgemäße Vorrichtung zur Reduktion eines Metallions in einer Salzschmelze umfasst eine Anode und eine Kathode. Die Vorrichtung zeichnet sich dadurch aus, dass zwischen der Anode und der Salzschmelze ein Spalt zur Ausbildung eines Lichtbogens vorliegt. Bei dem Metallion handelt es sich bevorzugt um ein Seltenerdmetallion, bei dem häufig die Darstellung über die Elektrolyse von Salzschmelzen erfolgt. Die Vorrichtung ist jedoch nicht auf die Verwendung von Seltenerdmetallionen beschränkt. Ferner enthält die Salz- schmelze auch Sauerstoffionen, was daher rührt, dass das
Seltenerdmetallion ursprünglich in fester Form in Form eines Oxides vorliegt. Ein Oxid wird hierbei auch unter dem Begriff Salz subsummiert . Die beschriebene Vorrichtung weist gegenüber einer herkömmlichen Lichtbogenschmelzanlage den Unterschied auf, dass der Lichtbogen über einen Spalt zwischen der Anode und der
Salzschmelzenoberfläche vorliegt. Das wiederum bedeutet im Gegensatz zum Stand der Technik, bei dem zur Reduktion von Seltenerdionen Graphitelektroden in die Schmelze getaucht werden, dass keine Kohlenstoffverbindungen entstehen, die mit den Anionen, also Halogenid- Ionen oder Sauerstoffionen Verbindungen eingehen. Es entstehen also keine Kohlenstoffhalo- genide, die besonders Treibhausschädlich sind. Ferner ent- steht bei dieser Vorrichtung auch kein Fluorwasserstoff, also keine Flusssäure, die ebenfalls hochgiftig ist.
Unter dem Begriff Seltenerdelemente werden insbesondere die sogenannten Lanthanoiden, unter anderem Lanthan, Cer, Praseodym, Neodym, Samarium, Europium, Gadolinium, Terbium, Dysprosium, Holmium, Erbium, Ytterbium und Lutetium verstanden, es werden jedoch wegen ihrer chemischen Ähnlichkeiten in diesem Fall auch das Yttrium und das Scandium dazu gezählt. Seltene Erden sind wiederum Verbindungen von Seltenerdelementen insbesondere deren Oxide, wobei hierunter keine Seltenerdphosphate fallen.
Es hat sich als zweckmäßig herausgestellt, dass die Anode aus einem chemisch inerten, gut leitfähigem Material beispielsweise Kupfer besteht, das im Bedarfsfall von innen gekühlt wird. Hierdurch wird jegliche Verbindung zwischen Anionen, die im Bereich des Lichtbogens zu den entsprechenden Elementen oxidiert werden und dem Material der Anode vermieden. Es hat sich als besonders zweckmäßig herausgestellt, dass die Salzschmelze Sauerstoffionen, insbesondere bevorzugt Sauerstoffionen anstatt Halogenidionen aufweist. Bei der Oxidation der Sauerstoffionen entsteht reiner Sauerstoff, der als O2 durch das Abgas abgeführt wird.
In einer vorteilhaften Ausgestaltungsform der Erfindung ist ein Elektrolysebehälter vorgesehen, der zur Aufnahme der Salzschmelze dient. Dieser Elektrolysebehälter beziehungsweise dessen Behälterwand steht im direkten elektrischen Kontakt mit der Kathode. Grundsätzlich können elektrisch leitende Bestandteile des Elektrolysebehälters ebenfalls als Kathode dienen. Dies bedeutet, dass sich bei einem Elektrolysevorgang die positiv geladenen Kationen, also die Metallionen, insbesondere Seltenerdmetallionen, an der Behälterwand abscheiden und durch ihr hohes spezifisches Gewicht am Boden des Elektrolysebehälters absetzen. Dies führt wiederum dazu, dass die elementaren Seltenerdmetallbestandteile, ob in fester oder in flüssiger Form, in elektrischen Kontakt mit der Behälterwand und somit mit der Kathode stehen und wiederum als Kathode wirken. An der Phasengrenze zwischen dem bereits als elementares Metall ausgefallenen Teilchen und der Salzschmelze
scheiden sich hier noch immer mehr Metallatome ab, sodass im unteren Bereich des Elektrolysebehälters eine Phase von reinem Metall vorliegt, das nach dem Elektrolyseprozess abgesondert werden kann.
Oberhalb der Salzschmelze, also in dem Bereich eines Hohlraumes oberhalb der Salzschmelze, in dem auch die Anode angeordnet ist, liegt bevorzugt ein Plasma vor. Unter Plasma versteht man hierbei ein ionisiertes Gas, zum Beispiel ein ioni- siertes Edelgas. Bevorzugt wird als Plasmagas eine Mischung aus Argon und Stickstoff eingebracht. Dieses Gas wird auch als Inertgas bezeichnet, da es weder mit der Salzschmelze noch mit dem Material der Anode eine chemische Reaktion eingeht. In einer weiteren vorteilhaften Ausgestaltungsform der Erfindung weist die Salzschmelze neben dem Oxid des zu reduzierenden Metalls, also in der Regel des Seltenerdmetalls, noch weitere Oxide auf. Hierbei handelt es sich um Oxide von Metallen, die gegenüber dem Seltenerdmetalloxid und bezüglich der Elektrolyse stabiler sind, und die gleichzeitig die
Schmelztemperatur der Salzschmelze herabsenken. Grundsätzlich können zur Erniedrigung der Schmelztemperatur auch andere Salze herangezogen werden, solang diese insbesondere bezüglich ihrer Anionen so stabil sind, dass an der Anode keine schädlichen Halogenide entstehen.
Weitere Ausgestaltungsformen sowie weitere Merkmale der Erfindung werden anhand der folgenden Figuren näher erläutert. Merkmale mit derselben Bezeichnung in unterschiedlichen Ausgestaltungsformen werden dabei mit demselben Bezugszeichen versehen. Hierbei handelt es sich um rein exemplarische Darstellungen, die keine Einschränkung des Schutzbereiches für sich genommen darstellen. Dabei zeigen:
Figur 1 eine schematische Kette von Verfahrensschritten zur Gewinnung von Seltenerdelementen aus einem Erz ; und
Figur 2 eine schematische Darstellung der Elektrolyse einer Salzschmelze.
Zunächst soll an Figur 1 schematisch der Gewinnungsprozess von Seltenerdmetallen, wie er beispielhaft für das Mineral
Monazit üblich ist, ohne Anspruch auf Vollständigkeit, erläutert werden. Das Mineral Monazit ist ein Phosphat, bei dem die Metallionen häufig in Form von Seltenerdmetallen, insbesondere Cer, Neodym, Lanthan oder Praseodym auftreten. Hier- bei handelt es sich auch innerhalb eines Partikels nicht um eine homogene Zusammensetzung an Seltenerdmetallen, vielmehr sind in der Kristallstruktur die Gitterplätze der Kationen durch verschiedene Seltenerdmetalle in unterschiedlichen Konzentrationen besetzt.
Die Ausgangsrohstoffe, die das Monazitmineral enthalten, werden zunächst sehr fein gemahlen und in einer Flotationsanlage 2 so behandelt, dass sich das Monazit von den übrigen mineralischen Bestandteilen möglichst gut trennt. Das Monazit wird getrocknet und nach dem Stand der Technik in einem Ofen, beispielsweise einem Drehrohrofen 4, nach vorheriger Mischung mit Schwefelsäure versetzt. Hierbei werden die Phosphate in Sulfate überführt. Dieser Prozess im Drehrohrofen findet bei Temperaturen bis 650°C statt. Die Umwandlung von Phosphat in Sulfat ist zweckmäßig, da die Seltenerdsulfate deutlich besser in Wasser löslich sind als die Phosphate der Seltenerdmetalle .
Die Schwefelsäure enthaltende Lösung von Seltenerdsulfaten wird nach der Behandlung im Drehrohrofen 4 und einem darauf folgenden Laugungsschritt in einer Neutralisationsvorrichtung 6 neutralisiert, d.h. der pH-Wert wird durch Zugabe einer basischen Substanz erhöht, wobei unerwünschte Substanzen ausgefällt und abgetrennt werden, sodass in der verbleibenden Flüssigkeit eine wässrige Seltenerdsulfatlösung vorliegt.
Diese so erhaltene Lösung aus einer Seltenerdverbindung (Sulfat, Nitrat, Chlorid oder ähnliches) wird meist in sogenann-
ten Mixer-Settler-Vorrichtungen 8 einer Flüssig/Flüssig- Extraktion, also einer Separation, unterzogen. Hierbei wird die Lösung durch Vermischung eines in organischen Lösungsmitteln wie beispielsweise Kerosin aufgelösten Extraktionsmit- tels inklusiv eventuell weiteren Zusätzen so aufbereitet, dass sich die Seltenerdkationen, die bei gleicher Ladung geringfügig unterschiedliche Ionendurchmesser aufweisen, zu unterschiedlichen Konzentrationen entweder im wässrigen Teil der Lösung oder im organischen Teil der Lösung anreichern. Hierbei werden die organische Phase sowie die wässrige Phase der Mischung in einem vielstufigen Trennprozess abwechselnd gemischt und wieder separiert, sodass sich bestimmte Seltenerdionen je nach Extraktionsmittel in der organischen Phase, immer stärker aufkonzentrieren, bis schließlich diese Ionen in ausreichender Reinheit in einer Phase vorliegen. Hierbei können bis zu 200 Separationsschritte pro Element nötig sein.
Die so separierten Seltenerdmetalle werden anschließend in einem Prozessschritt, in einer Ausfällvorrichtung 10 durch Zugabe eines Carbonats oder Oxalats ausgefällt, sodass sich am Boden der Ausfällvorrichtung 10 das entsprechende Selten- erdcarbonat oder -Oxalat anhäuft. Dieses wird wiederum in einer Kalziniervorrichtung, beispielsweise in einem Durchlaufofen 12, durch den ein heißer Luftstrom geleitet wird, kalzi- niert . Somit liegt nach diesem Verfahrensschritt ein diskretes Seltenerdoxid vor.
Dieses diskrete Seltenerdoxid wird kontinuierlich in einen schmelzflüssigen Elektrolyten der Elektrolyseanlage 16 hinzu- gegeben. Der Elektrolyt besteht hauptsächlich aus dem entsprechenden Seltenerdfluorid . Die Oxidverbindung dissoziiert in diesem Elektrolyten zu Seltenerdkationen und Sauerstoffan- ionen. Die Seltenerdkationen werden an der Kathode zu elementarem Metall reduziert und in einem Auffangbehälter unterhalb der Kathode gesammelt. Die Sauerstoffionen reagieren mit dem Kohlenstoff der Anode zu C0/C02 , aber auch Fluorionen gehen Verbindungen mit dem Kohlenstoff der Anode ein und verlassen gemeinsam gasförmig das Elektrolysebad.
Das Seltenerdoxid kann vor der Zugabe in den Elektrolyseprozess gegebenenfalls in ein niedriger schmelzendes Salz, z. B. in ein Iodid, ein Chlorid oder Fluorid umgewandelt werden und wiederum in geschmolzener Form einem Elektrolyseprozess zugeführt werden, wobei sich elementares Seltenerdmetall an einer Kathode der Elektrolysevorrichtung abscheidet .
Das in flüssiger Form gewonnene Metall 20 wird aus dem Auffangbehälter unterhalb der Kathode abgepumpt und zu Ingots vergossen.
Anhand von Figur 2 soll eine Elektrolysevorrichtung in einer vorteilhaften Ausgestaltungsform näher erläutert werden.
Hierbei handelt es sich um eine schematische Darstellung ei- ner Elektrolysevorrichtung. Diese weist eine Anode 26 und eine Kathode 28 auf. In einem Elektrolysebehälter 34 ist eine Salzschmelze 24 angebracht. Diese Salzschmelze 24 kann entweder durch eine Widerstandsbeheizung (die hier nicht dargestellt ist) oder über einen Lichtbogen 32, durch den ein Plasma 33 erzeugt wird, aufgeheizt werden. Eine Kombination mehrerer Heizverfahren ist darüber hinaus möglich. Zwischen der Anode 26 und einer Oberfläche 42 der Salzschmelze 24 ist ein Spalt 30 vorgesehen, in dem bei Anlegen einer Spannung ein Lichtbogen 32 vorliegt. Dieser Lichtbogen 32 führt dazu, dass Inertgas, insbesondere eine Mischung aus Argon und
Stickstoff, das durch eine Inertgaszufuhr 36 eingeleitet wird, ionisiert wird und in Form eines Plasmas 33 oberhalb der Oberfläche 42 vorliegt. In einem Plasmaraum 44, in dem das Plasma 43 vorliegt, und der gegenüber einer Atmosphäre weitgehend abgeschlossen ist, herrscht eine positive Ladung. Die negativen Ladungen der Salzschmelze 24, insbesondere Sauerstoffionen wandern an die Oberfläche 42 der Salzschmelze, die auch als Elektrolyt bezeichnet wird, und werden dort an der Grenze zwischen der Salzschmelze, also dem Elektrolyten, und dem Plasma zu atomarem Sauerstoff oxidiert . Das bedeutet, dass der Elektrolyt für Seltenerdionen, Sauerstoffionen und auch für Elektronen leitend sein sollte. Der atomare Sauer-
Stoff bildet außerhalb des Plasmaraums 44 O2 Moleküle und verlässt durch den Abgasauslass 38 den Plasmaraum.
Bei der Anode handelt es sich um ein Material, dass einer- seits selbstverständlich elektrisch leitfähig ist, auf der anderen Seite jedoch gegenüber allen Reaktanden im Elektrolysesystem inert ist. Dazu muss die Anode eine interne Wasserkühlung besitzen, damit sie bei den hohen Plasmatemperaturen nicht abschmilzt. Hierbei kann als Material beispielsweise Kupfer verwendet werden. Die Anode besteht jedoch nicht aus Kohlenstoff, da Kohlenstoff mit den oxidierten Elementen, insbesondere mit dem Sauerstoff jedoch auch mit gewissen Ha- logeniden, falls diese in der Salzschmelze vorhanden sind, zur Bildung von Gasen neigt, die stark atmosphärenschädigend, insbesondere starke Treibhausgase sind.
Im Gegensatz zu der oberhalb der Salzschmelze angeordneten Anode ist die Kathode unterhalb der Salzschmelze elektrisch leitend mit einer Behälterwand 40 des Elektrolysebehälters verbunden. Grundsätzlich kann die Behälterwand 40 auch aus einem elektrisch leitenden Material bestehen und somit direkt die Kathode 28 bilden. In diesem Fall wäre es zweckmäßig, wenn obere Bereiche der Behälterwand oder des Elektrolysebehälters 34 elektrisch von unteren Bereichen isoliert darge- stellt sind. Es ist alternativ möglich, den Elektrolysebehälter aus einem feuerfesten Material darzustellen, der im unteren Bereich einen Ausschnitt aufweist, in dem eine metallische oder anderweitig leitfähige Kathode 28 eingefügt ist. An der elektrisch leitenden Kathode 28 setzt sich nun bei Anle- gen einer entsprechenden Spannung elementares Metall, das vormals in der Salzschmelze 24 in Form von Metallionen vorgelegen hat, ab. Die Oberfläche der Kathode 28 wird somit sehr zügig durch elementares Metall bedeckt, das jedoch ebenfalls elektrisch leitfähig ist und somit eine neue elektrisch leit- fähige Oberfläche aufbaut, an der wiederum weitere Ionen reduziert werden können. Die Elektrolyse wird dann gestoppt, wenn keine Spannung mehr anliegt oder wenn die Salzschmelze 24 im chemischen Gleichgewicht vorliegt und keine weitere
Elektrolyse mehr stattfindet. Je nach Temperatur im Elektrolysebehälter, also je nach Schmelztemperatur des eingesetzten Elektrolyten 24 beziehungsweise Salzschmelze 24 und je nach Schmelzpunkt des abscheidenden Metalls, kann dieses im unte- ren Bereich des Elektrolysebehälters 34 an der Kathode 28 entweder in fester Form oder in flüssiger Form vorliegen. Dementsprechend kann das abgeschiedene Metall, bevorzugt das Seltenerdmetall 20, abgelassen werden, wenn es in flüssiger Form vorliegt, oder es kann nach Erstarren der Salzschmelze 24 in reiner, fester Form entnommen werden.
Ein wesentlicher Vorteil der Erfindung besteht zunächst darin, dass ein Abstand zwischen der Anode 26 und dem Elektrolyten 24 beziehungsweise der Salzschmelze 24 besteht, also die Materialen der Elektrode nicht mit der Salzschmelze 24 in direkte Berührung kommen, sondern nur indirekt über den
Lichtbogen 32 energetisch miteinander verbunden sind. Ein weiterer wichtiger Punkt dabei ist, dass gegenüber herkömmlichen Lichtbogenverfahren eine umgekehrte Polarisierung vorge- nommen ist, sodass die Anode über der Salzschmelze steht und zwischen der Anode und der Salzschmelze der Lichtbogen 32 vorherrscht. Dies führt wiederum dazu, dass die nun elementaren, oxidierten Anionen, die in der Regel in Gasform vorliegen, nach oben steigen und über dem Plasmaraum 44 und dem Ab- gasauslass 38 aus der Vorrichtung entweichen können. Ferner ist es durch diese Anordnung möglich, dass sich das als Wertstoff zu gewinnende elementare Metall unten auf dem Boden der Vorrichtung an der Kathode 28 absetzt. Somit ist auch hier ein hohes Maß an Reinheit des abgeschiedenen Metalls 20 zu erzielen.
Ein weiterer Vorteil besteht darin, das Material der Salzschmelze 24 so zu wählen, dass möglichst wenig Halogenide und möglichst viel Sauerstoffionen vorliegen, dass keine schädli- chen Halogenverbindungen oder elementare Halogene bei der
Oxidation der Anionen auftreten. Da die Halogenverbindungen jedoch keine Verbindungen mit Kohlenstoff sind, können durchaus in der Salzschmelze 24 auch Salze in Form von Halogeniden
vorliegen, wenn es der Senkung der Schmelztemperatur der Salzschmelze 24 dient. Insgesamt wird so durch die beschriebenen Vorteile der Erfindung eine C02 -Produktion verhindert und eine etwaige Abgasnachbehandlung deutlich einfacher und weniger kostenaufwendig. Dies dient dazu, den ökologisch problematischen Prozess zur Gewinnung von Seltenerdmetallen beziehungsweise anderen Metallen kostengünstiger und ökologisch verträglicher zu gestalten.
Claims
1. Vorrichtung zur Reduktion eines Metallions in einer Salzschmelze (24), umfassend eine Anode (26) und eine Kathode (28) dadurch gekennzeichnet, dass zwischen der Anode (26) und der Salzschmelze (24) ein Spalt (30) zur Ausbildung eines Lichtbogens (32) vorliegt.
2. Vorrichtung nach Anspruch 1, dadurch gekennzeichnet, dass die Salzschmelze (24) Sauerstoffionen umfasst
3. Vorrichtung nach Anspruch 1 oder 2 , dadurch gekennzeichnet, dass die Salzschmelze (24) ein Seltenerdmetallion umfasst .
4. Vorrichtung nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die Anode aus einem gegenüber den verwendeten Materialien inerten Material besteht.
5. Vorrichtung nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass ein Elektrolysebehälter (34) zur Aufnahme der Salzschmelze (24) vorgesehen ist und die Kathode (28) mit einer Behälterwand (40) elektrisch in Verbindung steht .
6. Vorrichtung nach Anspruch 4, dadurch gekennzeichnet, dass die Kathode an einem Boden des Elektrolysebehälter angeordnet ist
7. Vorrichtung nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass über der Salzschmelze (24) ein Plasma vorherrscht .
8. Vorrichtung nach Anspruch 6, dadurch gekennzeichnet, dass über der Salzschmelze ein Inertgas vorliegt, das das Plasma ausbildet.
9. Vorrichtung nach einem der vorhergehenden Ansprüche, da durch gekennzeichnet, dass eine Oberfläche (42) der Salzschmelze (24) von einer Atmosphäre getrennt ist und eine Inertgaszufuhr (36) und ein Abgasauslass (38) vorgesehen ist
10. Vorrichtung nach einem der vorhergehenden Ansprüche, da durch gekennzeichnet, dass die Salzschmelze ein Oxid des zu reduzierenden Metalls und weitere Oxide umfasst.
