Abstract
Die Erfindung betrifft einen Katalysator zur Entfernung von Stickoxiden aus dem Abgas von Dieselmotoren, sowie ein Verfahren zur Verminderung von Stickoxiden im Abgas von Dieselmotoren. Der Katalysator besteht aus einem Tragkörper der Länge L und einer katalytisch aktiven Beschichtung, die ihrerseits aus einer oder mehreren Materialzonen aufgebaut sein kann. Die Materialzonen enthalten SCR-katalytisch aktives Mischoxid bestehend aus Ceroxid, Zirkonoxid, Seltenerdsesquioxid und Nioboxid und optional Wolframoxid. Desweiteren enthalten die Materialzonen mindestens eine Verbindung ausgewählt aus der Gruppe bestehend aus Bariumoxid, Bariumhydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontiumcarbonat, Praseodymoxid, Lanthanoxid, Magnesiumoxid, Magnesium/Aluminium-Mischoxid, Alkalimetalloxid, Alkalimetallhydroxid, Alkalimetallcarbonat und Mischungen davon. Gegebenenfalls kann auch Edelmetall im Katalysator enthalten sein.
Description
Katalysator zur Entfernung von Stickoxiden aus dem Abgas von Dieselmotoren
Beschreibung
Die Erfindung betrifft einen Katalysator zur Entfernung von Stickoxiden aus dem Abgas von Dieselmotoren, sowie ein Verfahren zur Verminderung von Stickoxiden im Abgas von Dieselmotoren.
Das Abgas von Dieselmotoren enthält neben den aus einer unvollständigen Verbrennung des Kraftstoffs resultierenden Schadgasen Kohlenmonoxid (CO) und Kohlenwasserstoffe (HC) Rußpartikel (PM) und Stickoxide (NOx). Außerdem enthält das Abgas von Dieselmotoren bis zu 15 Vol.-% Sauerstoff. Es ist bekannt, dass die oxidier- baren Schadgase CO und HC durch Überleiten über einen geeigneten Oxidations- katalysator in unbedenkliches Kohlendioxid (C02) umgewandelt, und Partikel durch Durchleiten des Abgases durch ein geeignetes Rußpartikelfilter entfernt werden können. Die reduktive Entfernung von Stickoxiden („Entstickung") ist wegen des hohen Sauerstoffgehaltes der Dieselabgase wesentlich schwieriger. Ein bekanntes Entstickungs- verfahren ist das sogenannte SCR-Verfahren (SCR = Selective Catalytic Reduction), d.h. die selektive katalytische Reduktion der Stickoxide mit dem Reduktionsmittel Ammoniak an einem dafür geeigneten Katalysator, dem SCR-Katalysator. Dabei kann Ammoniak als solches oder in Form einer unter Umgebungsbedingungen zu Ammoniak zersetzlichen Vorläuferverbindung dem Abgasstrom zugegeben werden, wobei unter„Umgebungsbedingungen" die Umgebung der zu Ammoniak zersetzlichen Verbindung im Abgasstrom vor SCR-Katalysator verstanden wird. Zur Durchführung des SCR-Verfahrens sind eine Quelle zur Bereitstellung des Reduktionsmittels, eine Ein- spritzvorrichtung zur bedarfsgerechten Eindosierung des Reduktionsmittels in das Abgas und ein im Strömungsweg des Abgases angeordneter SCR-Katalysator notwendig. Die Gesamtheit aus Reduktionsmittelquelle, SCR-Katalysator und anströmseitig zum SCR-Katalysator angeordneter Einspritzvorrichtung wird auch als SCR-System bezeichnet. Desweiteren können Stickoxid-Speicherkatalysatoren zur Entstickung von Dieselabgasen eingesetzt werden. Ihre Arbeitsweise wird ausführlich in der SAE-Schrift SAE 950809 beschrieben. Die Reinigungswirkung der Stickoxidspeicherkatalysatoren beruht darauf, daß in einer mageren Betriebsphase des Motors die Stickoxide vom Spei-
chermaterial des Speicherkatalysators vorwiegend in Form von Nitraten gespeichert werden. In einer darauffolgenden fetten Betriebsphase des Motors werden die zuvor gebildeten Nitrate zersetzt und die wieder freiwerdenden Stickoxide mit den reduzierenden Abgasanteilen am Speicherkatalysator zu Stickstoff, Kohlendioxid und Wasser umgesetzt.
Auch Kombinationsverfahren zur Entstickung von Verbrennungsmotorenabgasen, in denen SCR-Katalysatoren und Stickoxid-Speicherkatalysatoren zum Einsatz kommen, sind bereits beschrieben worden. In diesen Kombinationssystemen ist der Stickoxid- Speicherkatalysator dem SCR-Katalysator in der Regel anströmseitig vorgeschaltet und dient dazu, während einer fettem Betriebsphase Ammoniak zu erzeugen, das dann im nachgeordneten SCR-Katalysator eingespeichert wird. Stickoxide, die während der sich anschließenden, mageren Betriebsphase durch den Stickoxid-Speicherkatalysator wegen unzureichender dynamischer Speicherkapazität durchbrechen, können mit Hilfe dieses eingespeicherten Ammoniaks auf dem nachgeordneten SCR-Katalysator zu Stickstoff reduziert werden. Entsprechende Systeme sind beispielsweise in DE 10104160, DE 10308287 und WO 2008/0077602 beschrieben worden.
Auch umgekehrte Systemausgestaltungen mit einem abströmseitig zum SCR-Katalysator angeordneten Stickoxid-Speicherkatalysator wurden schon vorgeschlagen, wie beispielsweise in EP 0 879 633 und US 7, 160,832. Des Weiteren sind im Stand der Technik Katalysatoren bekannt, die sowohl über Stickoxide speichernde Wirkung verfügen, als auch in der Lage sind, die selektive kataly- tische Reduktion von Stickstoff mit Ammoniak zu katalysieren. EP 1 203 61 1 offenbart eine Abgasreinigungsvorrichtung zur selektiven katalytischen Reduktion von Stickoxiden unter mageren Abgasbedingungen, die mindestens einen Katalysator umfasst mit einer katalytisch aktiven Komponente für die selektive katalytische Reduktion (SCR-Komponente) und zusätzlich mindestens einer Stickoxid-Speicherkomponente (ΝΟχ-Komponente). Der Katalysator wird nach dem Harnstoff-SCR-Verfahren betrieben, d.h. als Reduktionsmittel für Stickoxide wird Ammoniak verwendet, das aus dem mageren Abgas zugesetztem Harnstoff erzeugt wird. Auch DE 198 06 062 offenbart einen Reduktionskatalysator zur Schadstoffminderung dieselmotorischer Abgase, der in seiner Aktivmasse neben einem SCR-Katalysatorma- terial auf der Basis der katalytisch wirksamen Oxide Ti02, W03, Mo03 und V205 ein ΝΟχ-Speichermaterial enthält. Das NOx-Speichermaterial enthält als aktive Kompo-
nente wenigstens ein hochoberflächiges anorganisches Oxid, welches vorzugsweise ausgewählt ist aus der Gruppe Al203, Si02, Zr02, Zeolithe und Schichtsilikate.
EP 0 666 099 beschreibt ein Verfahren zur Entfernung von Stickoxiden aus oxidie- renden Abgasen, welche über einen speziellen Katalysator geleitet werden, der die Stickoxide einspeichert, wobei anschließend periodisch ein Reduktionsmittel zum Abgas gegeben wird, womit die im Katalysator adsorbierten Stickoxide zu Stickstoff reduziert werden. Der Katalysator enthält anorganische Oxide und katalytisch aktive Komponenten. Die katalytisch aktiven Komponenten umfassen einerseits Edelmetalle ausgewählt aus Platin, Palladium, Rhodium und Ruthenium, sowie andererseits minde- stens ein Alkali- und/oder Erdalkalimetall. Des Weiteren kann der Katalysator Schwermetalle ausgewählt aus Mangan, Kupfer, Cobalt, Molybdän, Wolfram und Vanadium bzw. Verbindungen derselben enthalten.
Mischoxide, die neben Cer, Zirkon und Seltenerdmetall auch Niob enthalten, sind aus US 6,468,941 bekannt und werden dort als Sauerstoff speichernde Materialien eingesetzt. Des Weiteren offenbart auch die WO2005/085137 Cer, Zirkon und Niob enthaltende Mischoxide.
Gegenwärtig wird das SCR-Verfahren zur Entstickung von Dieselabgasen für Applikationen in Personenkraftwagen und zur Regelanwendung bei Nutzfahrzeugen als vielversprechendstes Reinigungsverfahren für Stickoxide angesehen. Insbesondere bei Personenkraftwagen ist jedoch zu beobachten, daß sich die im NEDC („New European Driving Cycle") auftretenden Temperaturen des zu reinigenden Abgases immer mehr in den kälteren Bereich verschieben. Da eine Dosierung von Harnstoff als Quelle für das Reduktionsmittel Ammoniak erst bei Temperaturen ab 180°C kontrolliert möglich ist, ohne unerwünschte Ablagerungen von Harnstoff und Folgeprodukten in der Abgas- anläge in Kauf zu nehmen, führt diese Entwicklung der Abgastemperaturen dazu, daß das SCR-Verfahren im sogenannten „innerstädtischen Teil" (ECE) des NEDC nicht mehr effektiv zum Einsatz kommen kann. Stickoxid-Durchbrüche während des ECE und damit eine Überschreitung der vorgeschriebenen NOx-Grenzwerte im Gesamtfahrzyklus NEDC sind die Folge. Aufgabe der vorliegenden Erfindung ist es, einen Katalysator und ein Abgasreinigungsverfahren zur Verfügung zu stellen, das gegenüber den Systemen aus dem Stand der Technik eine verbesserte NOx-Konvertierungsleistung im gesamten NEDC-relevanten
Temperaturbereich, insbesondere aber bei tieferen Temperaturen z.B. zwischen 100 und 230°C, vor allem zwischen 100 und 200°C, zeigt.
Die Aufgabe wird gelöst durch einen Katalysator zur Entfernung von Stickoxiden aus dem Abgas von Dieselmotoren bestehend aus einem Tragkörper der Länge L und einer katalytisch aktiven Beschichtung aus einer oder mehreren Materialzonen enthaltend
a) ein katalytisch aktives Mischoxid bestehend aus Ceroxid, Zirkonoxid,
Seltenerdsesquioxid und Nioboxid und optional Wolframoxid; und
b) mindestens eine Verbindung ausgewählt aus der Gruppe bestehend aus
Bariumoxid, Bariumhydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontiumcarbonat, Praseodymoxid, Lanthanoxid, Magnesiumoxid, Magnesium/Aluminium-Mischoxid, Alkalimetalloxid, Alkalimetallhydroxid, Alkalimetallcarbonat und Mischungen davon, sowie durch ein Verfahren zur Entfernung von Stickoxiden aus dem Abgas von Dieselmotoren, wobei das zu reinigende Abgas eine Luftzahl λ aufweist, die größer als 1 ist und über einen erfindungsgemäßen Katalysator geleitet wird.
Die besondere Zusammensetzung des erfindungsgemäßen Katalysators bewirkt, dass die im zu reinigenden Abgas befindlichen Stickoxide bei Temperaturen, die geringer als oder gleich 200°C sind, im Katalysator in Form von Nitraten eingespeichert werden können. Dadurch werden Stickoxid-Durchbrüche im Katalysator in Temperaturbereichen, in denen eine Harnstoff-Dosierung noch nicht sinnvoll möglich ist, weitestgehend vermieden. Übersteigen die Abgastemperaturen 200°C, so dass eine dem Bedarf angepasste Dosierung des Reduktionsmittels Harnstoff kontrolliert möglich ist, werden die bei kälteren Temperaturen im Katalysator eingespeicherten Stickoxide wieder freigesetzt und selektiv mit Ammoniak zu Stickstoff reduziert. Infolge des synergistischen Zusammenwirkens der im Katalysator enthaltenen Komponenten wird somit die NO-Konvertierung im gesamten im NEDC-relevanten Temperaturbereich, insbesondere aber bei tieferen Temperaturen z.B. zwischen 100 und 230°C, vor allem zwischen 100 und 200°C, im Vergleich zu Systemen nach dem Stand der Technik deutlich gesteigert.
Bevorzugt setzt sich das im erfindungsgemäßen Katalysator enthaltene katalytisch aktive Mischoxid zusammen aus 15 bis 50 Gew.-% Ce02, 3 bis 25 Gew.-% Nb205, 3 bis 10 Gew.-% Seltenerdsesquioxid SE203 und Zirkonoxid Zr02, bezogen auf die Gesamtmenge dieses katalytisch aktiven Mischoxids.
Sofern das katalytisch aktive Mischoxid Wolframoxid enthält setzt es sich bevorzugt zusammen aus 15 bis 50 Gew.-% Ce02, 3 bis 25 Gew.-% Nb205, 3 bis 10 Gew.-% Seltenerdsesquioxid SE203, 3 bis 20 Gew.-% W03 und Zirkonoxid Zr02, bezogen auf die Gesamtmenge dieses katalytisch aktiven Mischoxids. Als bevorzugte Seltenerdsesquioxide SE203 kommen insbesondere Lanthanoxid La203, Yttriumoxid Y203 und Neodymoxid Nd202 zum Einsatz.
Ein solches Material zeichnet sich durch eine hervoragende katalytisch Aktivität in der SCR-Reaktion aus. Im Unterschied zu den sonst üblichen SCR-Katalysatoren auf Zeolith-Basis, verfügt dieses Material nur über eine geringe Ammoniakspeicherfähigkeit, die jedoch über die im Abgassystem auftretenden typischen Betriebs- und Alterungszustände sehr stabil ist. Dies bedingt, daß der Katalysator bei einer in der automobilen Applikation häufig geforderten hochdynamischen Dosierung von Harnstoff sehr flexibel auf das unterschiedliche Reduktionsmittelangebot reagiert und das angebotene Reduktionsmittel sehr schnell mit den Stickoxiden umsetzt.
Synergistisch unterstützt wird diese Verbesserung des Anspring- und Umsatzverhaltens im erfindungsgemäßen Katalysator durch die Anwesenheit eines Stickoxid- speichermaterials ausgewählt aus der Gruppe bestehend aus Bariumoxid, Bariumhydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontiumcarbonat, Praseodymoxid, Lanthanoxid, Magnesiumoxid, Magnesium/Aluminium-Mischoxid, Alkalimetalloxid, Alkalimetallhydroxid, Alkalimetallcarbonat und Mischungen davon.
Bevorzugt enthält der erfindungsgemäße Katalysator 0, 1 bis 25 Gew.-% einer Verbindung ausgewählt aus der Gruppe bestehend aus Bariumoxid, Bariumhydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontiumcarbonat, Praseodym- oxid, Lanthanoxid, Alkalimetalloxid, Alkalimetallhydroxid, Alkalimetallcarbonat und Mischungen davon, bezogen auf die Gesamtmenge des Katalysators.
Besonders bevorzugt enthält der erfindungsgemäße Katalysator 0,2 bis 10 Gew.-% einer Verbindung ausgewählt aus der Gruppe bestehend aus Bariumoxid, Barium- hydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontiumcarbonat, Praseodymoxid, Lanthanoxid, Alkalimetalloxid, Alkalimetallhydroxid, Alkalimetallcarbonat und Mischungen davon, bezogen auf die Gesamtmenge des Katalysators.
Ganz besonders bevorzugt enthält der erfindungsgemäße Katalysator 1 bis 5 Gew.-% Bariumoxid, bezogen auf die Gesamtmenge des Katalysators.
In einer anderen Ausgestaltungsform der vorliegenden Erfindung enthält der Katalysator bevorzugt 0, 1 bis 50 Gew.-% eines Magnesiumoxids oder eines Magnesium/Aluminium-Mischoxids zusätzlich zu der Verbindung ausgewählt aus der Gruppe bestehend aus Bariumoxid, Bariumhydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontiumcarbonat, Praseodymoxid, Lanthanoxid, Alkalimetalloxid, Alkalimetallhydroxid und Alkalimetallcarbonat und bezogen auf die Gesamtmenge des Katalysators.
Besonders bevorzugt enthält der Katalysator dieser Ausgestaltungsform der Erfindung 10 bis 40 Gew.-%, ganz besonders bevorzugt 15% bis 25 Gew.-% Magnesiumoxid oder Magnesium/Aluminium-Mischoxid zusätzlich zu der Verbindung ausgewählt aus der Gruppe bestehend aus Bariumoxid, Bariumhydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontiumcarbonat, Praseodymoxid, Lanthanoxid, Alkalimetalloxid, Alkalimetallhydroxid und Alkalimetallcarbonat und bezogen auf die Gesamtmenge des Katalysators. In kälteren Betriebspunkten, in denen eine Harnstoffdosierung noch nicht möglich ist, ohne unerwünschte Ablagerungen von Harnstoff und Folgeprodukten in der Abgasanlage in Kauf zu nehmen, werden die Stickoxide unter Bildung von Nitraten im Stickoxid-Speichermaterial eingelagert. Übersteigt die Abgastemperatur anströmseitig zum erfindungsgemäßen Katalysator einen vorbestimmten Wert, so kann die Dosierung von Harnstoff so erfolgen, dass die im Stickoxidspeichermaterial eingelagerten Stickoxide innerhalb kürzester Zeit mit Ammoniak aus Harnstoff zu Stickstoff reduziert werden. Die Verfügbarkeit des geringen, aber schnell arbeitenden Ammoniakspeichers im erfindungsgemäßen Mischoxid ermöglicht die Führung dieses Verfahrens in besonders vorteilhafter Weise.
Die katalytisch aktive Beschichtung enthält in bevorzugten Ausführungsformen des erfindungsgemäßen Katalysators zusätzlich zum katalytisch aktiven Mischoxid ein weiteres Oxid oder weitere Oxide, insbesondere ein weiteres Ceroxid und/oder Cer/Zirkon-Mischoxid. Ceroxide bzw. Cer/Zirkon-Mischoxide - insbesondere, wenn sie Cer-reich sind, d.h. Ceroxid-Gehalte größer 40 Gew.-%, besonders bevorzugt größer
60 Gew.-%, jeweils bezogen auf das Gesamtgewicht des Cer/Zirkon-Mischoxids, aufweisen - wirken promotierend auf die Stickoxid-Speicherfähigkeit im Tieftemperaturbereich bis 200°C. Um einen besonders innigen Kontakt zu anderen, Stickoxide speichernden Materialien im erfindungsgemäßen Katalysator zu gewährleisten, wird dieses zusätzliche Ceroxid und/oder Cer/Zirkon-Mischoxid als Trägeroxid für die Verbindung ausgewählt aus der Gruppe bestehend aus Bariumoxid, Bariumhydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontium- carbonat, Praseodymoxid, Lanthanoxid, Magnesiumoxid, Magnesium/Aluminium- Mischoxid, Alkalimetalloxid, Alkalimetallhydroxid, Alkalimetallcarbonat und Mischungen eingesetzt. Dadurch wird die Fähigkeit des erfindungsgemäßen Katalysators, im Tieftemperaturbereich bis 200°C dynamisch Stickoxide in Form von Nitraten einzuspeichern und diese bei höheren Temperaturen rasch wieder abzugeben, deutlich verbessert.
Die genannten Oxide, insbesondere Ceroxide und Cer/Zirkon-Mischoxide, sind bevorzugt dotiert bzw. mit weiteren Metallen stabilisiert. Beispiele für die genannten Oxide sind insbesondere Lanthan-dotierte Aluminium/Cer-Mischoxide, Cer/ Zirkon/Praseodym-Mischoxide, Cer/Zirkon/Lanthan-Mischoxide, Ceroxid und Cer/ Zirkon-Mischoxid.
Sowohl die Geschwindigkeit der SCR-Reaktion als auch die Effektivität der Speiche- rung von Stickoxiden in Form von Nitraten ist abhängig vom NO/N02-Verhältnis im zu reinigenden Abgas. Beispielsweise läuft die SCR-Reaktion am schnellsten ab, wenn das NO/N02-Verhältnis um 1 liegt. Die Einspeicherung der Stickoxide in Form von Nitraten verläuft bei einigen speichernden Materialien wie beispielsweise Bariumoxid am schnellsten, wenn möglichst viel des im Abgas vorhandenen NO zuvor zu N02 oxi- diert wurde. Bei beiden Reaktionen kann die Einstellung des NO/N02-Verhältnisses in situ an der Katalysatoroberfläche in einem der eigentlichen Zielreaktion vorgelagerten Schritt erfolgen. Hierzu enthalten bevorzugte Ausführungsformen des erfindungsgemäßen Katalysators in der katalytisch aktiven Beschichtung ein oder mehrere Edelmetalle, die ausgewählt sind aus der Gruppe bestehend aus Platin, Palladium, Rhodium, Iridium, Ruthenium, Gold, Silber und Mischungen und/oder Legierungen davon. Besonders bevorzugt sind die Platingruppenmetalle Platin, Palladium, Rhodium, Ruthenium und Mischungen und/oder Legierungen davon. Die in der kataly- tischen Beschichtung einzusetzenden Edelmetalle sind in ihrer Art und Menge so zu wählen, daß der resultierende Katalysator im anwendungsrelevanten Temperatur- bereich keine signifikante Ammoniakoxidationsfähigkeit aufweist. Die zu bevorzugende
Auswahl an Edelmetallen und ihre Konzentration wird auch von der Gesamtzusammensetzung des Katalysators mitbestimmt und erschließt sich dem Fachmann aus den für ihn üblichen Optimierungsversuchen.
Die im Katalysator enthaltenen Komponenten können in einer homogenen Beschich- tung auf dem Tragkörper vorliegen. In Applikationen, in denen der erfindungsgemäße Katalysator bis zum Ende seiner bestimmungsgemäßen Nutzung moderaten Abgastemperaturen ausgesetzt ist, können mit solchen Ausführungsformen gute Ent- stickungserfolge erzielt werden.
Bevorzugt werden jedoch Ausführungsformen, in denen die katalytisch aktive Be- Schichtung aus zwei Materialzonen besteht, wobei die erste Materialzone das katalytisch aktive Mischoxid bestehend aus Ceroxid, Zirkonoxid, Seltenerdsesquioxid und Nioboxid und optional Wolframoxid umfasst, während die Verbindung ausgewählt aus der Gruppe bestehend aus Bariumoxid, Bariumhydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontiumcarbonat, Praseodymoxid, Lanthanoxid, Magnesiumoxid, Magnesium/Aluminium-Mischoxid, Alkalimetalloxid, Alkalimetall- hydroxid, Alkalimetallcarbonat und Mischungen davon in der zweiten Materialzone enthalten ist.
Von besonderer Bedeutung ist die räumliche Separierung verschiedener, im Katalysator enthaltener Komponenten in zwei Materialzonen, aus denen sich die kata- lytisch aktive Beschichtung zusammensetzt, wenn die gewählte Ausführungsform Edelmetall enthält. In diesem Fall sind Ausführungsformen besonders bevorzugt, in denen die erste Materialzone das katalytisch aktive Mischoxid bestehend aus Ceroxid, Zirkonoxid, Seltenerdsesquioxid und Nioboxid und optional Wolframoxid umfasst, während das Edelmetall, das ausgewählt ist aus der Gruppe bestehend aus Platin, Palladium, Rhodium, Iridium, Ruthenium, Gold, Silber und Mischungen und/oder Legierungen davon, in der zweiten Materialzone enthalten ist.
Durch die räumliche Separierung des Edelmetalls und des die SCR-Reaktion katalysierenden Mischoxids aus Ceroxid, Zirkonoxid, Seltenerdsesquioxid und Nioboxid und optional Wolframoxid wird erreicht, dass der erfindungsgemäße Katalysator auch bei höheren Abgastemperaturen in der SCR-Reaktion eine hervorragende Selektivität zu Stickstoff aufweist. Infolgedessen wird unter geeigneten Betriebsbedingungen nur wenig NOx aus der Überoxidation von überschüssigem Ammoniak gebildet.
Ausführungsformen des erfindungsgemäßen Katalysators, in denen zwei verschiedene Materialzonen vorliegen, können grundsätzlich als Schichtkatalysatoren oder als Zonenkatalysatoren ausgestaltet sein. Zur Herstellung solcher Katalysatoren werden zwei unterschiedlich zusammengesetzte Beschichtungssuspensionen verwendet, um einen als Tragkörper bevorzugt verwendeten Durchflußwabenkörper aus Keramik oder Metall mit den entsprechenden katalytisch aktiven Teilbeschichtungen, die die Materialzonen ausbilden, zu versehen.
Zur Herstellung eines Schichtkatalysator wird zunächst eine katalytisch aktive Schicht mit einer entsprechend zusammengesetzten Beschichtungssuspension nach einem der herkömmlichen Tauch-, Saug- und/oder Pump-Verfahren über die gesamte Länge des Tragkörpers aufgebracht. Nach Trocknung und gegebenenfalls Kalzination dieser ersten Schicht wird der Vorgang mit einer zweiten, anders zusammengesetzten Beschichtungssuspension wiederholt, so dass sich eine zweite katalytisch aktive Teil- beschichtung (Materialzone) auf der ersten katalytisch aktiven Teilbeschichtung ausbildet. Im fertigen Schichtkatalysator ist somit eine Materialzone unmittelbar auf dem Tragkörper aufgebracht und überdeckt dessen gesamte Länge L. Die andere Materialzone ist darüber aufgebracht und überdeckt jene Materialzone abgasseitig vollständig. Figur 1 zeigt schematisch den Aufbau eines solchen Schichtkatalysators, wobei in Figur 1 a) eine Übersichtsansicht des beschichteten Durchflußwabenkörpers (1) dargestellt ist: Figur 1 b zeigt schematisch einen einzelnen Strömungskanal (2) als Ausschnitt aus dem Schichtkatalysator. Darin sind die zwei übereinander liegenden Materialzonen (3a und 3b) auf den den Strömungskanal begrenzenden, gasdichten Wänden (4) angeordnet, aus denen sich die katalytisch aktive Beschichtung bevorzugter Ausführungsformen des erfindungsgemäßen Katalysators zusammensetzt. Die Pfeile zeigen die Strömungsrichtung des zu reinigenden Abgases an.
In einem Zonenkatalysator sind die beiden Materialzonen in Strömungsrichtung des Abgases nacheinander auf dem Tragkörper angeordnet und bilden eine anströmseitige und eine abströmseitige Zone aus. Zur Herstellung der ersten Zone wird eine Beschichtungssuspension geeigneter Zusammensetzung mit einem der herkömmli- chen Tauch-, Saug- und/oder Pumpverfahren beispielsweise von der späteren Anströmseite des Katalysators aus in den als Tragkörper bevorzugt genutzten Durchflußwabenkörper aus Keramik oder Metall eingebracht. Die Aufbringung endet jedoch nach einer definierten Strecke im Tragkörper, die kleiner ist, als die Länge des Tragkörpers L. Nach Trocknung und gegebenenfalls Kalzination des resultierenden Teils wird zur
Herstellung der zweiten Zone ausgehend von der anderen Seite - beispielsweise der späteren Abströmseite der Katalysators - die zweite Beschichtungssuspension eingebracht. Ihre Aufbringung endet ebenfalls nach einer definierten Strecke im Tragkörper, die kleiner ist, als die Länge L des Tragkörpers. Figur 2 zeigt schematisch den Aufbau eines solchen Zonenkatalysators, wobei in Figur 2a) eine Übersichtsansicht des beschichteten Durchflußwabenkörpers (1) dargestellt ist. Die Figuren 2b bis 2d zeigen schematisch einen einzelnen Strömungskanal (2) als Ausschnitt aus dem Zonenkatalysator und die darin auf den den Strömungskanal begrenzenden gasdichten Wänden (4) angeordneten Teilbeschichtungen (Materialzonen). Die Länge der Zonen kann bei der Beschichtung so gewählt werden, dass sich die Materialzonen an einem gewählten Punkt auf einem Teillängenstück des Tragkörpers berühren („Zonen auf Stoß"; Figur 2b). Ebenso besteht die Möglichkeit, die Zonenlängen so zu wählen, daß es im Zwischenbereich zu einer Überlappung kommt (Figur 2d). Bevorzugt werden die Zonenlängen so gewählt, daß zwischen den beiden Materialzonen eine Lücke verbleibt (Figur 2c). Die Lücke ist bevorzugt zwischen 2 und 10 Millimeter, besonders bevorzugt zwischen 3 und 6 Millimeter lang. Diese Ausführungsform hat insbesondere bei edel- metallhaltigen Varianten des erfindungsgemäßen Katalysators Vorteile, da hierin der innige Kontakt zwischen dem in der einen Materialzonen enthaltenen Edelmetall und dem in der anderen Materialzone enthaltenen SCR-katalytisch aktiven Mischoxid bestehend aus Ceroxid, Zirkonoxid, Seltenerdsesquioxid und Nioboxid und optional Wolframoxid vollständig unterbunden ist. Dadurch wird der thermisch diffusive Übertritt des Edelmetalls in das Mischoxid verhindert, was im Ergebnis zu einer höheren Selektivität zu Stickstoff des resultierenden Katalysators führt.
In den bevorzugten Ausführungsformen des erfindungsgemäßen Schichtkatalysators ist die zweite Materialzone, die die Verbindung ausgewählt aus der Gruppe bestehend aus Bariumoxid, Bariumhydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontiumcarbonat, Praseodymoxid, Lanthanoxid, Magnesiumoxid, Magnesium/Aluminium-Mischoxid, Alkalimetalloxid, Alkalimetallhydroxid, Alkalimetallcarbonat und Mischungen davon und/oder Edelmetall enthält, unmittelbar auf den Tragkörper aufge- bracht und überdeckt diesen über dessen gesamte Länge L. Die erste Materialzone enthaltend das katalytisch aktive Mischoxid bestehend aus Ceroxid, Zirkonoxid, Seltenerdsesquioxid und Nioboxid und optional Wolframoxid ist auf die zweite Materialzone aufgebracht und überdeckt diese über die gesamte Länge L vollständig. Diese Anordung der Materialzonen bedingt, dass Stickoxide, die aus der zweiten
Materialzone desorbiert werden, in der darüber liegenden SCR-aktiven Materialzone mit Ammoniak zu Stickstoff umgesetzt werden können.
In den bevorzugten Ausführungsformen des erfindungsgemäßen Zonenkatalysators, worin beide Materialzonen in Strömungsrichtung des Abgases nacheinander auf dem Tragkörper angeordnet sind, überdeckt die zweite Materialzone 10 bis 70 % der Länge L des Tragkörpers, gerechnet ab dessen erstem Ende, während die erste Materialzone 30 bis 90 % der Länge L des Tragkörpers überdeckt, gerechnet ab dessen zweiten Ende.
Die erfindungsgemäßen Zonenkatalysatoren werden in der Regel so eingesetzt, dass das erste Ende anströmseitig und das zweite Ende abströmseitig liegt. Diese Anordnung hat ebenfalls den Vorteil, dass Stickoxide, die aus der Stickoxide speichernden, zweiten Materialzone desorbiert werden, an der abströmseitig nachgeordneten ersten Materialzone mit Ammoniak zu Stickstoff umgesetzt werden können. Zudem ist durch die anströmseitige Anordnung der zweiten Materialzone ein maximal mögliches Temperaturniveau im Katalysator gewährleistet, was insgesamt zu optimalen, d.h. gegenüber der inversen Anordnung verbesserten NOx-Speicherraten der zweiten Materialzone führt.
Es ist jedoch auch möglich, die Zonen umgekehrt anzuordnen, so dass die erste Materialzone, die das SCR-katalytisch aktive Mischoxid aus Ceroxid, Zirkonoxid, Seltenerdsesquioxid und Nioboxid und optional Wolframoxid enthält, am ersten Ende, d.h. anströmseitig angeordnet ist, während die zweite Materialzone am zweiten Ende, d.h. abströmseitig angeordnet ist. In diesem Fällen wird dem erfindungsgemäßen Katalysator bevorzugt ein zusätzlicher SCR-Katalysator im Abgasreinigungssystem nachgeschaltet. Dadurch entsteht eine Vorrichtung, die neben einem erfindungsgemäßen Katalysator einen SCR-Katalysator umfasst, der abströmseitig zum erfindungsgemäßen Katalysator angeordnet ist. Besonders bevorzugt wird eine solche Vorrichtung um eine zusätzliche Dosierungseinrichtung für Reduktionsmittel ergänzt, die zwischen dem erfindungsgemäßen Katalysator und dem abströmseitigen SCR-Katalysator angeordnet ist. In dieser Ausgestaltung können sowohl Stickoxide, die bei höheren Abgastemperaturen aus der zweiten Materialzone des vorgelagerten erfindungsgemäßen Katalysators desorbiert werden, als auch Stickoxide, die bei höheren Temperaturen gegebenenfalls durch Überoxidation von Ammoniak über der
zweiten Materialzone entstehen, effektiv über dem nachgeschaltenen SCR-Katalysator zu Stickstoff umgesetzt werden.
Der erfindungsgemäße Katalysator eignet sich zur Entfernung von Stickoxiden aus dem Abgas von Dieselmotoren. Obgleich der Katalysator die Fähigkeit besitzt, Stick- oxide einspeichern zu können, wird er nicht zyklisch in wechselweise fettem und mageren Abgas betrieben. Das zu reinigende Abgas weist eine Luftzahl λ auf, die größer 1 ist, und wird zur Entstickung über den erfindungsgemäßen Katalysator geleitet. Bevorzugt wird dem zu reinigenden Abgas vor Eintritt in den Katalysator Ammoniak oder eine zu Ammoniak zersetzliche Verbindung als Reduktionsmittel aus einer vom Motor unabhängigen Quelle zugeführt. Besonders bevorzugt ist der Einsatz von Harnstoff als zu Ammoniak zersetzlicher Verbindung, wobei dieser dem zu reinigenden Abgas erst dann zugeführt wird, wenn die Temperaturen höher als oder gleich 180°C sind. Bei Temperaturen, die geringer als oder gleich 200°C sind, speichert der erfindungsgemäße Katalysator, über den das zu reinigende Abgas geleitet wird, Stickoxide in Form von Nitraten ein. Bei Temperaturen, die höher als 200°C sind, werden diese Stickoxide wieder freigesetzt. Noch am erfindungsgemäßen Katalysator erfolgt deren selektive katalytische Reduktion mit Ammoniak zu Stickstoff.
Je nach Anwendungsfall kann es vorteilhaft sein, das zu reinigende Abgas zusätzlich über einen Katalysator zu leiten, der überwiegend die selektive katalytische Reduktion von Stickoxiden mit Ammoniak beschleunigt. Die ergänzende Nachbehandlung über einem SCR-Katalysator ist beispielsweise dann sinnvoll, wenn die Gefahr besteht, dass Stickoxide in speziellen Betriebspunkten durch den erfindungsgemäßen Katalysator durchbrechen bzw. aus dem im erfindungsgemäßen Katalysator vorhandenen Stickoxid-Speicher freigesetzt werden, ohne dass noch am erfindungsgemäßen Katalysator eine hinreichende Reduktion der Stickoxide zu Stickstoff erfolgen kann. So könnte Bedarf für eine entsprechende Systemgestaltung entstehen, wenn das SCR-katalytisch aktive Mischoxid bestehend aus Ceroxid, Zirkonoxid, Seltenerdsesquioxid und Nioboxid und gegebenenfalls Wolframoxid in einer Zone vorhanden, die vergleichsweise kurz dimensioniert ist. In solchen Fällen ist die Integration des erfindungsgemäßen Katalysators in ein Abgassystem geboten, das - neben anderen Abgasreinigungsaggregaten wie beispielsweise Dieseloxidationskatalysator und/oder Dieselpartikelfilter - eben auch weitere Entstickungskatalysatoren, vorzugsweise SCR-Katalysatoren enthalten kann.
Die Erfindung wird im folgenden anhand einiger Figuren und eines Ausführungsbeispiels näher erläutert. Es zeigen:

Die verwendeten Durchflusswabenkörper sind, sofern nicht anders angegeben, solche aus Cordierit, die bei einem Durchmesser von 38, 1 mm eine Länge von 76,2 mm, eine Zelldichte von 62 Zellen/cm2 und eine Wandstärke 0,165 Millimetern aufweisen.
Beispiel 1
96 Gew.-% eines Mischoxids der Zusammensetzung Zr0,64Ce0,2Yo,o75Nb0,o7502 (entsprechend der Lehre der US 6,468,941) wurde nach dem Incipient Wetness- Verfahren mit 4 Gew.-% Bariumoxid imprägniert, getrocknet und in üblicher Weise kalziniert.
Aus dem so erhaltenen Material wurde eine Beschichtungssuspension angefertigt und damit ein Durchflußwabenkörper mit einer Menge von 320 g/L (248,64 g/L des Mischoxides und 71 ,36 g/L Bariumoxid) belegt. Trocknen und Kalzinieren resultierten in einem erfindungsgemäßen Katalysator.
Beispiel 2
Ein erfindungsgemäßer Schichtkatalysator gemäß Figur 1 wurde wie folgt hergestellt: a) Zur Herstellung der auf den Durchflußwabenkörper direkt aufzubringenden zweiten Materialzone (3b) wurde eine Beschichtungssuspesion der folgenden Zusammensetzung angefertigt:
20,5 % eines Lanthan-dotierten Aluminium/Cer-Mischoxides
32,4 % eines Ceroxid-dotierten Aluminium/Magnesium-Mischoxides
30,6 % Ceroxid
16,4 % eines mit 16,7 Gew.-% BaO belegten handelsüblichen Cer/Zirkon-Mischoxides Mit dieser Suspension wurde ein Durchflußwabenkörper in üblicher Weise beschichtet, getrocknet und kalziniert. Die aufgebrachte Menge betrug 220 g/L.
b) Zur Herstellung der ersten Materialzone (3a) wurde aus einem Mischoxid der Zusammensetzung Zr0,64Ce0,2iYo,o75Nb0,o7502 (entsprechend der Lehre der US 6,468,941) eine Beschichtungssuspension hergestellt und damit der gemäß a) erhaltene, einfach beschichtete Durchflusswabenkörper ein weiteres Mal beschichtet. Die aufgebrachte Menge betrug 100 g/L. Trocknung und Kalzinieren in bekannter Weise resultierten in einem erfindungsgemäßen Schichtkatalysator.
Beispiel 3
Ein Durchflusswabenkörper wurde in bekannter Weise mit 320g/L einer Mischung der in Beispiel 2a) beschriebenen Zusammensetzung (68,75%) mit einem Mischoxid der Zusammensetzung Zr0,64Ce0,2Yo,o75Nb0,o7502 (entsprechend der Lehre der US 6,468,941) (31 ,25%) beschichtet. Trocknung und Kalzinieren in bekannter Weise resultierten in einem erfindungsgemäßen Katalysator. Beispiel 4
Ein erfindungsgemäßer Schichtkatalysator gemäß Figur 1 wurde wie folgt hergestellt: a) Zur Herstellung der auf den Durchflußwabenkörper direkt aufzubringenden zweiten Materialzone (3b) wurde eine Beschichtungssuspension der folgenden Zusammensetzung angefertigt:
20,5 % eines Lanthan-dotierten Aluminium/Cer-Mischoxides
32,4 % eines Ceroxid-dotierten Aluminium/Magnesium-Mischoxides

Mit dieser Suspension wurde ein Durchflußwabenkörper in üblicher Weise beschichtet, getrocknet und kalziniert. Die aufgebrachte Menge betrug 220 g/L. b) Zur Herstellung der ersten Materialzone (3a) wurde aus einem Mischoxid der Zusammensetzung Zr0,64Ce0,2iYo,o75Nb0,o7502 (entsprechend der Lehre der US
6,468,941) eine Beschichtungssuspension hergestellt und damit der gemäß a) erhaltene, einfach beschichtete Durchflusswabenkörper ein weiteres Mal beschichtet. Die aufgebrachte Menge betrug 100 g/L. Trocknung und Kalzinieren in bekannter Weise resultierten in einem erfindungsgemäßen Schichtkatalysator.
Beispiel 5
Ein erfindungsgemäßer Zonenkatalysator gemäß Figur (2b) wurde wie folgt hergestellt: a) Zur Herstellung der vorderen, anströmseitigen Materialzone (3b) wurde ein Durchflusswabenkörper mit einer Länge von 76,2 mm auf einer Länge von 50,8 mm ab einem ersten Ende mit der in Beispiel 4a) beschriebenen Beschichtungssuspension beschichtet. Die aufgebrachte Menge betrug 320 g/L. Anschließend wurde getrocknet und kalziniert. b) Zur Herstellung der hinteren, abströmseitigen Materialzone (3a) wurde der gemäß a) erhaltene Durchflusswabenkörper beginnend vom zweiten Ende auf einer Länge von 25,4 mm mit einer Beschichtungssuspension beschichtet, die ein Mischoxid der Zusammensetzung Zr0,49Ce0,3iYo,o43Nb0,i502 enthielt. Die aufgebrachte Menge betrug 200 g/L. Anschließend wurde getrocknet und kalziniert.
Der erhaltene Katalysator wird nachstehend als K5 bezeichnet.
Beispiel 6
Ein erfindungsgemäßer Zonenkatalysator, bei dessen Einsatz die Materialzone (3a) anströmseitig und die Materialzone (3b) abströmseitig angeordnet ist, wurde wie folgt hergestellt: a) Zur Herstellung der hinteren, abströmseitigen Materialzone wurde ein Durchflusswabenkörper mit einer Länge von 76,2 mm auf einer Länge von 50,8 mm ab einem ersten Ende mit einer die folgenden Bestandteile enthaltenden Beschichtungssuspension beschichtet:

29.1 % eines Ceroxid-dotierten Aluminium/Magnesium-Mischoxides

Die aufgebrachte Menge betrug 320 g/L. Anschließend wurde getrocknet und kalziniert.
b) Zur Herstellung der vorderen, anströmseitigen Materialzone wurde der gemäß a) erhaltene Durchflusswabenkörper beginnend vom zweiten Ende auf einer Länge von 25,4 mm mit der in Beispiel 5b) beschriebenen Beschichtungssuspension beschichtet. Die aufgebrachte Menge betrug 200 g/L. Anschließend wurde getrocknet und kalziniert. c) Beim erfindungsgemäßen Einsatz wird dem so erhaltenen Durchflusswabenkörper ein separater SCR-Katalysator nachgeschaltet. Dieser wurde erhalten durch Beschichtung eines Durchflusswabenkörpers der Länge 76,22 mm mit der in Beispiel 5b) beschriebenen Beschichtungssuspension. Die aufgebrachte Menge betrug 200 g/L. Anschließend wurde getrocknet und kalziniert.
Beispiel 7
Ein erfindungsgemäßer Schichtkatalysator gemäß Figur 1 wurde wie folgt hergestellt:
Der gemäß Beispiel 2a) hergestellte, einfach beschichtete Durchflusswabenkörper wurde zur Herstellung der ersten Materialzone (3a) mit einer ein Mischoxid der Zusammensetzung Zr0,59Ce0,2iYo,i Nb0,i02 (entsprechend der Lehre der US 6,468,941) enthaltenden Beschichtungssuspension ein weiteres Mal beschichtet. Die aufgebrachte Menge betrug 100 g/L. Trocknung und Kalzinieren in bekannter Weise resultierten in einem erfindungsgemäßen Schichtkatalysator, der nachstehend als K7 bezeichnet wird. Beispiel 8
Ein erfindungsgemäßer Schichtkatalysator gemäß Figur 1 wurde wie folgt hergestellt:
Der gemäß Beispiel 4a) hergestellte, einfach beschichtete Durchflusswabenkörper wurde zur Herstellung der ersten Materialzone (3a) mit einer ein Mischoxid der Zusammensetzung Zr0,59Ce0,2iYo,i Nb0,i02 (entsprechend der Lehre der US 6,468,941) enthaltenden Beschichtungssuspension ein weiteres Mal beschichtet. Die aufgebrachte Menge betrug 100 g/L. Trocknung und Kalzinieren in bekannter Weise resultierten in einem erfindungsgemäßen Schichtkatalysator, der nachstehend als K8 bezeichnet wird.
Beispiel 9
Ein erfindungsgemäßer Schichtkatalysator gemäß Figur 1 wurde wie folgt hergestellt: a) Zur Herstellung der auf den Durchflußwabenkörper direkt aufzubringenden zweiten Materialzone (3b) wurde eine Beschichtungssuspension der folgenden
Zusammensetzung angefertigt:
19, 1 % eines Lanthan-dotierten Aluminium/Cer-Mischoxides
31 ,4 % eines Ceroxid-dotierten Aluminium/Magnesium-Mischoxides
23.6 % Ceroxid
16,7 % eines mit 15,7 Gew.-% BaO belegten handelsüblichen Cer/Zirkon/Lanthan- Mischoxids
7,6 % eines mit 5 Gew.-% K20 belegten Cer/Zirkon/Praseodym-Mischoxides
0,2 % Platin
1 ,4 % Gold
Mit dieser Suspension wurde ein Durchflußwabenkörper in üblicher Weise beschichtet, getrocknet und kalziniert. Die aufgebrachte Menge betrug 220 g/L. b) Zur Herstellung der ersten Materialzone (3a) wurde aus einem Mischoxid der Zusammensetzung Zr0,5Ce0,2Yo,o6Nbo,o6Wo,i702 eine Beschichtungssuspension hergestellt und damit der gemäß a) erhaltene, einfach beschichtete Durchflusswabenkörper ein weiteres Mal beschichtet. Die aufgebrachte Menge betrug 100 g/L. Trocknung und Kalzinieren in bekannter Weise resultierten in einem erfindungsgemäßen Schichtkatalysator. Beispiel 10
77.7 Gew.-% eines Mischoxids der Zusammensetzung Zr0,59Ce0,2iYo,i Nb0,i02 (entsprechend der Lehre der US 6,468,941) wurde nach dem Incipient Wetness- Verfahren mit 22,3 Gew.-% Bariumoxid imprägniert, getrocknet und in üblicher Weise kalziniert. Aus dem so erhaltenen Material wurde eine Beschichtungssuspension angefertigt und damit ein Durchflußwabenkörper mit einer Menge von 320 g/L (248,64 g/L des Mischoxides und 71 ,36 g/L Bariumoxid) belegt. Trocknen und Kalzinieren resultierten in einem erfindungsgemäßen Katalysator, der nachstehend als K10 bezeichnet wird.
Beispiel 1 1
Ein Durchflusswabenkörper wurde in bekannter Weise mit 400g/L einer Mischung aus 20 Gew.-% Ceroxid, 10 Gew-% eines Lanthan-dotierten Aluminium/Cer-Mischoxides und 20 Gew.-% eines Lanthan-dotierten Cer/Zirkon/Praseodym-Mischoxids und 50 Gew.-% eines Mischoxids der Zusammensetzung Zr0,5Ce0,2Yo,o6Nbo,o6Wo,i502 (entsprechend der Lehre der US 6,468,941) (200 g/L) beschichtet. Trocknung und Kalzinieren in bekannter Weise resultierten in einem erfindungsgemäßen Katalysator, der nachstehend als K11 bezeichnet wird. Beispiel 12
Ein erfindungsgemäßer Zonenkatalysator, bei dessen Einsatz die Materialzone (3a) anströmseitig und die Materialzone (3b) abströmseitig angeordnet ist, wurde wie folgt hergestellt: a) Zur Herstellung der hinteren, abströmseitigen Materialzone wurde ein Durchflusswabenkörper mit einer Länge von 76,2 mm auf einer Länge von 50,8 mm ab einem ersten Ende mit einer die folgenden Bestandteile enthaltenden Beschichtungssuspension beschichtet:
20,5 % eines Lanthan-dotierten Aluminium/Cer-Mischoxides
32,5 % eines Ceroxid-dotierten Aluminium/Magnesium-Mischoxides
30, 1 % Ceroxid
16,4 % eines mit 16,7 Gew.-% BaO belegten handelsüblichen Cer/Zirkon-Mischoxides 0,5 % Platin
Die aufgebrachte Menge betrug 320 g/L. Anschließend wurde getrocknet und kalziniert. b) Zur Herstellung der vorderen, anströmseitigen Materialzone wurde der gemäß a) erhaltene Durchflusswabenkörper beginnend vom zweiten Ende auf einer Länge von 25,4 mm mit der in Beispiel 5b) beschriebenen Beschichtungssuspension beschichtet. Die aufgebrachte Menge betrug 200 g/L. Anschließend wurde getrocknet und kalziniert.
Der so erhaltene erfindungsgemäße Katalysator wird nachstehend als K12 bezeichnet. Beispiel 13
91 Gew.-% eines Mischoxids der Zusammensetzung Zr0,64Ce0,2Yo,o75Nb0,o7502 (entsprechend der Lehre der US 6,468,941) wurde nach dem Incipient Wetness-
Verfahren mit 9 Gew.-% Bariumoxid imprägniert, getrocknet und in üblicher Weise kalziniert.
Aus dem so erhaltenen Material wurde eine Beschichtungssuspension angefertigt und damit ein Durchflußwabenkörper mit einer Menge von 320 g/L (248,64 g/L des Mischoxides und 71 ,36 g/L Bariumoxid) belegt. Trocknen und Kalzinieren resultierten in einem erfindungsgemäßen Katalysator.
Beispiel 14
Es wurde ein erfindungsgemäßer Katalysator in Form eines Schichtkatalysators gemäß Figur 1 hergestellt.
Zur Herstellung der auf den Durchflußwabenkörper direkt aufzubringenden, zweiten Materialzone (3b) wurde eine Beschichtungssuspension mit der folgenden Zusammensetzung angefertigt (die Mengenangaben beziehen sich auf das Volumen L des resultierenden Katalysators): 45 g/L eines Lanthan-dotierten Aluminium/Cer-Mischoxids;
71 g/L eines Ceroxid-dotierten Aluminium/Magnesium-Mischoxids;
1 ,06 g/L Palladium als Palladiumnitratlösung;
36 g/L mit 16,67 Gew.-% BaO belegtes Cer/Zirkon-Mischoxid ;
66 g/L Ceroxid;
Alle eingesetzten Rohstoffe sind kommerziell erhältlich. Lediglich bei dem mit
Bariumoxid belegten Cer/Zirkon-Mischoxid handelt es sich um eine selbsthergestellte Pulverkomponente. Zu ihrer Herstellung wurde ein kommerziell erhältliches Cer/Zirkon- Mischoxid in einer wässrigen Bariumacetatlösung aufgeschlämmt. Die so erhaltene Suspension wurde bei 120°C über die Dauer von 10 h aufgetrocknet und anschließend bei 500°C für 2 Stunden kalziniert. Das so erhaltene Pulver wurde vermählen und zur Herstellung der Beschichtungssuspension eingesetzt.
Mit der so erhaltenen Beschichtungssuspension wurde ein Durchflußwabenkörper mit 62 Zellen pro Quadratzentimeter, einer Zellwandstärke von 0, 165 Millimetern und einer Länge von 76,2 mm in einem üblichen und dem Fachmann bekannten Tauchbeschich- tungsverfahren beschichtet. Das Bauteil wurde getrocknet und bei 500°C für die Dauer von 2 Stunden kalziniert.
Für die Herstellung der ersten Materialzone (3a) wurde ein kommerziell erhältliches Cer-Zirkon-Mischoxid mit einem Gewichtsverhältnis von Ce02 : Zr02 von 1 : 1 , 1 und einem Nd203-Gehalt von 5,3 Gew.-% mit einer wässrigen Lösung von Ammo- niumnioboxalat imprägniert und bei 500°C für die Dauer von 2 Stunden kalziniert. Die derart erhaltene erfindungsgemäße Mischoxid-Zusammensetzung bestand aus 38 Gew.-% Ce02, 14,5 Gew.-% Nb205, 4,5 Gew.-% Nd203 und 43 Gew.-% Zr02. Aus dem Mischoxid wurde eine Beschichtungssuspension angefertigt, mit der der wie vorstehend beschrieben bereits einfach beschichtete Durchflußwabenkörper ein weiteres Mal beschichtet wurde. Das so erhaltene Bauteil wurde nach Trocknung bei 500°C für die Dauer von 2 Stunden kalziniert.
Der erfindungsgemäße Katalysator zeigt im NEDC-relevanten Temperaturbereich und hier insbesondere im Tieftemperaturbereich bis 230°C, vor allem bis 200°C, gegenüber Katalysatoren nach dem Stand der Technik erheblich verbesserte Stickoxid- Konvertierungen und weist somit im NEDC im Vergleich zu herkömmlichen Emissionen verringerte NOx-Emissionen auf.
Vergleichsbeispiele 1 bis 3
Ein Durchflusswabenkörper mit einer Länge von 76,2 mm wurde in bekannter Weise mit einer Beschichtungssuspension beschichtet, die ein Mischoxid der Zusammensetzung Zr0,59Ce0,2iYo,iNb0,i02 (entsprechend der Lehre der US 6,468,941 ) enthielt. Die aufgebrachten Mengen betrugen:
Vergleichsbeispiel 1 : 250 g/L
Vergleichsbeispiel 2: 320 g/L
Vergleichsbeispiel 3: 100 g/L
Nach der Beschichtung wurde in bekannter Weise getrocknet und kalziniert. Die erhaltenen Katalysatoren werden nachstehend als VK1 , VK2 bzw. VK3 bezeichnet.
Vergleichsbeispiel 4
Ein Durchflusswabenkörper mit einer Länge von 76,2 mm wurde in bekannter Weise mit einer Beschichtungssuspension beschichtet, die ein Mischoxid der Zusammensetzung Zr0,49Ce0,3iYo,o43Nb0,i502 enthielt. Die aufgebrachte Menge betrug 200 g/L. Nach der Beschichtung wurde in bekannter Weise getrocknet und kalziniert. Der erhaltene Katalysator wird nachstehend als VK4 bezeichnet.
Vergleichsbeispiel 5
Ein Durchflusswabenkörper mit einer Länge von 76,2 mm wurde in bekannter Weise mit einer Beschichtungssuspension beschichtet, die ein Mischoxid der Zusammensetzung Zr0,5Ce0,2Yo,o6Nbo,o6Wo,i702 enthielt. Die aufgebrachte Menge betrug 200 g/L. Nach der Beschichtung wurde in bekannter Weise getrocknet und kalziniert. Der erhaltene Katalysator wird nachstehend als VK5 bezeichnet.
Vergleichsversuche
Der ΝΟχ-Umsatz der erfindungsgemäßen Katalysatoren K7, K8 und K10 wurden mit den Katalysatoren VK1 , VK2 und VK3 in einer Testgasanlage verglichen. In analoger Weise wurden der NOx-Umsatz der erfindungsgemäßen Katalysatoren K5 und K12 mit VK4 und der NOx-Umsatz des erfindungsgemäßen Katalysators K1 1 mit VK5 verglichen. Die erfindungsgemäßen Katalysatoren und jeweils verglichenen Vergleichskatalysatoren enthalten jeweils das identische Mischoxid bestehend aus Ceroxid, Zirkonoxid, Seltenerdsesquioxid, Nioboxid und optional Wolframoxid.
Für die Vergleiche wurde das nachstehend beschriebene Testverfahren verwendet:
Vor Beginn der Testphase findet eine Konditionierung bei 550°C statt, so dass die
Katalysatorprobe zu Beginn der Testphase frei von anhaftendem NOx und NH3 ist.
Nach der Konditionierung wird unter Schutzgas (N2) auf die Testtemperatur von 150°C abgekühlt. Die Testtemperatur wird 5 Minuten konstant auf 150°C gehalten. Während der Testphase wird folgende Gaszusammensetzung dosiert:

Die Raumgeschwindigkeit während des gesamten Test betrug: GHSV = 30.000 h"1
Aus den bekannten, dosierten Stickoxid-Gehalten, die während der Konditionierung zu Beginn des jeweiligen Prüflaufs mit einer Vor-Katalysator-Abgasanalytik verifiziert wurden, und den gemessenen Stickoxid-Gehalten nach Katalysator wurde der Stickoxid-Umsatz über den Katalysator wie folgt berechnet:

Um die Vorteile der erfindungsgemäßen Katalysatoren im Vergleich zu den Vergleichskatalysatoren im Bereich tieferer Temperaturen zu zeigen, wurde der mittlere Stickoxid-Umsatz in der Testphase über den gesamten Zeitraum von 5 Minuten bestimmt.
Die folgenden Ergebnisse wurden erhalten:
Es wird somit deutlich, dass sich die erfindungsgemäßen Katalysatoren im Vergleich zu den Vergleichskatalysatoren in Testphase, die den Bereich niedrigerer Temperaturen vor der NH3-Zugabe abbildet, durch wesentlich bessere NOx-Umsätze auszeichnen.
Claims
Patentansprüche
Katalysator zur Entfernung von Stickoxiden aus dem Abgas von Dieselmotoren bestehend aus einem Tragkörper der Länge L und einer katalytisch aktiven Beschichtung aus einer oder mehreren Materialzonen enthaltend
a) ein katalytisch aktives Mischoxid bestehend aus Ceroxid, Zirkonoxid,
Seltenerdsesquioxid und Nioboxid und optional Wolframoxid; und
b) mindestens eine Verbindung ausgewählt aus der Gruppe bestehend aus Bariumoxid, Bariumhydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontiumcarbonat, Praseodymoxid, Lanthanoxid, Magnesiumoxid, Magnesium/Aluminium-Mischoxid, Alkalimetalloxid, Alkalimetallhydroxid, Alkalimetall- carbonat und Mischungen davon.
Katalysator nach Anspruch 1 , dadurch gekennzeichnet, dass sich das katalytisch aktive Mischoxid bezogen auf seine Gesamtmenge, wie folgt zusammensetzt: Ce02: 15 - 50 Gew.-%
Nb205: 3 - 25 Gew.-%
SE203: 3 - 10 Gew.-%
Zr02: Rest
Katalysator nach Anspruch 1 , dadurch gekennzeichnet, dass sich das katalytisch aktive Mischoxid, bezogen auf seine Gesamtmenge, wie folgt zusammensetzt:
Ce02: 15 - 50 Gew.-%
Nb205: 3 - 25 Gew.-%
SE203: 3 - 10 Gew.-%
W03: 3 - 20 Gew.-%
Zr02: Rest
Katalysator nach einem oder mehreren der Ansprüche 1 bis 3, dadurch gekennzeichnet, dass die katalytisch aktive Beschichtung ein Ceroxid und/oder Cer/Zirkon-Mischoxid enthält, welches als Trägeroxid für die Verbindung ausgewählt aus der Gruppe bestehend aus Bariumoxid, Bariumhydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontiumcarbonat,
Praseodymoxid, Lanthanoxid, Magnesiumoxid, Magnesium/Aluminium-
Mischoxid, Alkalimetalloxid, Alkalimetallhydroxid, Alkalimetallcarbonat und Mischungen davon fungiert.
Katalysator nach einem der vorstehenden Ansprüche, dadurch gekennzeichnet, dass die katalytisch aktive Beschichtung ein oder mehrere Edelmetalle enthält, die ausgewählt sind aus der Gruppe bestehend aus Platin, Palladium, Rhodium, Iridium, Ruthenium, Gold, Silber und Mischungen und/oder Legierungen davon.
Katalysator nach einem der Ansprüche 1 bis 4, dadurch gekennzeichnet, dass die katalytisch aktive Beschichtung aus zwei Materialzonen besteht, wobei die erste Materialzone das katalytisch aktive Mischoxid bestehend aus Ceroxid, Zirkonoxid, Seltenerdsesquioxid und Nioboxid und optional Wolframoxid umfasst, während die Verbindung ausgewählt aus der Gruppe bestehend aus Bariumoxid, Bariumhydroxid, Bariumcarbonat, Strontiumoxid, Strontiumhydroxid, Strontium- carbonat, Praseodymoxid, Lanthanoxid, Magnesiumoxid, Magnesium/Aluminium- Mischoxid, Alkalimetalloxid, Alkalimetallhydroxid, Alkalimetallcarbonat und Mischungen davon in der zweiten Materialzone enthalten ist.
Katalysator nach Anspruch 5, dadurch gekennzeichnet, dass die katalytisch aktive Beschichtung aus zwei Materialzonen besteht, wobei die erste
Materialzone das katalytisch aktive Mischoxid bestehend aus Ceroxid,
Zirkonoxid, Seltenerdsesquioxid und Nioboxid und optional Wolframoxid umfasst, während das Edelmetall, das ausgewählt sind aus der Gruppe bestehend aus Platin, Palladium, Rhodium, Iridium, Ruthenium, Gold, Silber und Mischungen und/oder Legierungen davon, in der zweiten Materialzone enthalten ist.
Katalysator nach Anspruch 6 oder 7, dadurch gekennzeichnet, dass die zweite Materialzone unmittelbar auf den Tragkörper aufgebracht ist und diesen über dessen gesamte Länge L überdeckt, während die erste Materialzone auf die zweite Materialzone aufgebracht ist und diese über die gesamte Länge L vollständig überdeckt.
Katalysator nach Anspruch 6 oder 7, dadurch gekennzeichnet, dass beide Materialzonen in Strömungsrichtung des Abgases nacheinander auf dem
Tragkörper angeordnet sind, wobei die zweite Materialzone 10 bis 70 % der Länge L des Tragkörpers, gerechnet ab dem ersten Ende des Tragkörpers,
überdeckt, während die erste Materialzone 30 - 90 % der Länge L des
Tragkörpers, gerechnet ab dem zweiten Ende des Tragkörpers, überdeckt.
10. Katalysator nach Anspruch 6 oder 7, dadurch gekennzeichnet, dass beide
Materialzonen in Strömungsrichtung des Abgases nacheinander auf dem
Tragkörper angeordnet sind, wobei die erste Materialzone 10 bis 70 % der Länge
L des Tragkörpers, gerechnet ab dem ersten Ende des Tragkörpers, überdeckt, während die zweite Materialzone 30 - 90 % der Länge L des Tragkörpers, gerechnet ab dem zweiten Ende des Tragkörpers, überdeckt.
1 1. Verfahren zur Entfernung von Stickoxiden aus dem Abgas von Dieselmotoren, dadurch gekennzeichnet, dass das zu reinigende Abgas eine Luftzahl λ aufweist, die größer als 1 ist und über einen Katalysator nach einem der Ansprüche 1 bis 10 geleitet wird.
12. Verfahren nach Anspruch 11 , dadurch gekennzeichnet, dass dem zu reinigenden Abgas vor Eintritt in den Katalysator Ammoniak oder eine zu Ammoniak zersetzliche Verbindung als Reduktionsmittel aus einer vom Motor unabhängigen
Quelle zugeführt wird.
13. Verfahren nach Anspruch 12, dadurch gekennzeichnet, dass der Katalysator, über den das zu reinigende Abgas geleitet wird, bei Temperaturen, die geringer als oder gleich 200°C sind, Stickoxide in Form von Nitraten einspeichert, diese bei Temperaturen, die höher als 200°C sind, wieder freisetzt und zugleich deren selektive katalytische Reduktion mit Ammoniak katalysiert.
14. Verfahren nach einem der Ansprüche 11 bis 13, dadurch gekennzeichnet, dass das zu reinigende Abgas zusätzlich über einen Katalysator geleitet wird, der überwiegend die selektive katalytische Reduktion von Stickoxiden mit Ammoniak beschleunigt.
15. Vorrichtung zur Durchführung des Verfahrens nach Anspruch 14 enthaltend
einen Katalysator nach einem der Ansprüche 1 bis 8 oder einen Katalysator nach Anspruch 10, sowie einen abströmseitig dazu angeordneten SCR-Katalysator.
