本発明は、太陽電池モジュール、およびその製造方法に関する。
太陽光発電の利用が盛んになり、種々の太陽電池モジュールが提案されている。太陽電池モジュールに対してさらに高い発電効率が求められるようになっている。
太陽電池モジュールの発電効率は発電量を外形寸法で割ることにより求められるため、発電に寄与しない領域の削減は、より高効率な太陽電池モジュールを実現する大きな要素となる。特に携帯型のソーラーチャージャーなど、太陽電池セルの発電領域を大きくできない用途では、発電領域の面積に対する非発電領域の面積の割合が大きくならざるを得ず、高い発電効率を実現するためには、非発電領域の面積を削減することが重要な課題となっている。
図7は、従来例に係る太陽電池モジュールの表面側へ第1出力リード線および第2出力リード線を引き出した表面状態を示す斜視図である。

従来の太陽電池モジュール101では、セル間を相互に接続する相互接続リード線(インターコネクタ130)および出力取り出しリード線(第1出力リード線115、第2出力リード線125)により線を押し潰して形成した線を用いることで曲げ半径を小さくして、非発電領域を削減する技術が開示されている。
しかし、特許文献1に開示されている技術では、出力取り出しリード線(第1出力リード線115、第2出力リード線125)を太陽電池セル110に接続されている相互接続リード線(インターコネクタ130)と接続するための接続領域を、セル端部(太陽電池モジュール101の端部)に設ける必要があるが、この接続領域は非発電領域である。また、より線は変形自在な特性を持つが、成形に非常に手間がかかり、さらに、形状維持が困難であるため、一定の品質を維持しながら製造することが困難である。

第1太陽電池セル10および第2太陽電池セル20の電極構成は、少なくとも裏面に電極(裏面電極)を有すれば良く、この条件を満たせば種々の形態のものとすることが可能である。本実施の形態では、第1太陽電池セル10および第2太陽電池セル20の電極構成として表裏両面に電極を配置した表裏両面電極型(例えば、一方の面の電極をプラス電極とすれば、他方の面の電極をマイナス電極とする。)を例示するが、裏面にのみ電極を配置した裏面電極型(裏面にプラス電極およびマイナス電極の両方の電極を配置する。)のものとすることも可能である。太陽電池モジュール1では、第1太陽電池セル10および第2太陽電池セル20は、少なくとも裏面(裏面10r、裏面20r)に電極(裏面電極12、裏面電極22)を有する構成であれば良い。
太陽電池モジュール1は、太陽電池セル列31に加えて、太陽電池セル列31をモジュール化するための部材を太陽電池セル列31の両面に備える。つまり、太陽電池モジュール1は、太陽電池セル列31の表面(第1太陽電池セル10の表面10s、第2太陽電池セル20の表面20s)側に配置された透光性基板35と、太陽電池セル列31の裏面(第1太陽電池セル10の裏面10r、第2太陽電池セル20の裏面20r)側に配置された保護部材36と、透光性基板35と保護部材36との間に配置されて太陽電池セル列31を封止する透光性の封止部材37(表面側封止部材37f、裏面側封止部材37r)とを備える。なお、封止部材37は、説明の便宜上、表面側封止部材37fと裏面側封止部材37rとに区別して説明することがあるが、完成品となった状態では、一体化され区別されない状態となる。
太陽電池モジュール1は、第1太陽電池セル10の裏面電極12に接続され電力を外部へ出力する第1出力リード線15を備え、第1出力リード線15は、第2太陽電池セル20の方へ延ばされ保護部材36に形成された開口部36mから外部へ取り出されている。
したがって、太陽電池モジュール1は、第1太陽電池セル10の裏面電極12に接続された第1出力リード線15を外部へ取り出すための領域を太陽電池セル列31の端部(例えば第1端辺35fの側)に設ける必要がなく、第1出力リード線15を太陽電池セル列31の裏面(裏面10r、裏面20r)側から引き出すので表面レイアウトでの非発電領域を削減して発電効率(面積換算での発電効率)を向上させることができる。
また、第1出力リード線15の先端であるリード先端15tを第2太陽電池セル20の裏面20rの方へ延長して配置することができ、第1太陽電池セル10の裏面電極12に接続された第1出力リード線15を折り返すなど大きく屈曲させることなく、太陽電池モジュール1の裏面領域に納めたまま保護部材36の外部へ取り出すことができる。
第1太陽電池セル10の表面電極11は、インターコネクタ30を介して第2太陽電池セル20の裏面電極22へ接続されている。インターコネクタ30は、第1太陽電池セル10と第2太陽電池セル20との間のセル間隔Dcで折り曲げられた折り曲げ部30cを備える。
保護部材36と太陽電池セル列31との間には、封止部材37(裏面側封止部材37r)が配置(充填)されている。また、透光性基板35と太陽電池セル列31との間には封止部材37(表面側封止部材37f)が配置(充填)されている。表面側封止部材37fと裏面側封止部材37rとは同一の素材を適用して一体化され、封止部材37(封止樹脂)を構成している。
第1太陽電池セル10の裏面電極12は、第1出力リード線15に接続され、第2太陽電池セル20の表面電極21は、第2出力リード線25に接続されている。第2出力リード線25は、封止部材37(表面側封止部材37f、裏面側封止部材37r)が形成する端面37tから外部へ取り出されている。また、第2出力リード線25は、第1出力リード線15と対となって、太陽電池モジュール1の外部端子を構成している。
したがって、太陽電池モジュール1の電流経路は、第1出力リード線15、第1出力リード線15が接続された裏面電極12(第1太陽電池セル10)、裏面電極12と表面電極11との間に形成された発電領域(第1太陽電池セル10)、表面電極11が接続されたインターコネクタ30、インターコネクタ30が接続された裏面電極22(第2太陽電池セル20)、裏面電極22と表面電極21との間に形成された発電領域(第2太陽電池セル20)、表面電極21が接続された第2出力リード線25で構成され、第1出力リード線15および第2出力リード線25の間に形成された電流経路を介して外部へ極性に応じた一方向の出力電力(直流の出力電圧、直流の出力電流)を取り出す構成とされている。
本実施の形態では、2個の太陽電池セル(第1太陽電池セル10および第2太陽電池セル20)を配置(直列接続)した太陽電池モジュール1を例示するが、例えば第1太陽電池セル10と第2太陽電池セル20との間に他の同様な太陽電池セルを配置して、3個、4個、・・・と直列接続された太陽電池セルの個数を増やした太陽電池モジュールとすることも可能である。
第1太陽電池セル10、第2太陽電池セル20は、例えば半導体結晶基板で形成され、平面形状は、例えば60mm~80mm角程度、半導体結晶基板の厚さは、例えば100μm~200μm程度である。また、第1太陽電池セル10と第2太陽電池セル20との間のセル間隔Dcは、例えば4mm程度である。
インターコネクタ30、第1出力リード線15、第2出力リード線25は、例えば銅の平板にはんだメッキを施してあり、幅(インターコネクタ幅30w、リード幅15w、リード幅25w)は、例えば2mm程度、厚さは、0.2mm程度である。
透光性基板35は、例えばガラス、ポリカーボネートなどの透光性板部材で形成され、厚さは、例えば300μm~500μm程度である。また、封止部材37の厚さは、透光性基板35と保護部材36との間で、例えば800μm程度である。封止部材37(封止樹脂)の厚さを第1太陽電池セル10、第2太陽電池セル20の厚さに比較して十分厚くすることで、封止部材37(封止樹脂)での空隙の発生を防止し、封止部材37の弾性を確保している。
封止部材37は、第1出力リード線15およびインターコネクタ30の熱膨張・収縮による変形によっても弾性力が維持できるだけの厚み(クッションの厚み)を持たせてあり、弾性変形できる材質であることが前提条件となるので、ポリオレフィン樹脂、EVA(エチレン・ビニール・アセテート)樹脂などで構成される。
保護部材36は、機械的強度、熱特性、耐候性などを考慮して例えばPET(ポリエチレンテレフタレート)樹脂、PEN(ポリエチレンナフタレート)樹脂、PBN(ポリブチレンナフタレート)樹脂などで形成したフィルムで構成されている。
第1出力リード線15が引き出される開口部36mは第1太陽電池セル10の裏面10rに対向する位置に設けられている。
したがって、第1出力リード線15が取り出される開口部36mの位置をインターコネクタ30(セル間隔Dcでのインターコネクタ30の折り曲げ部30c)から離して配置するので、インターコネクタ30(折り曲げ部30c)と第1出力リード線15との間での封止部材37(主に裏面側封止部材37r:封止樹脂)の厚さを十分に確保することが可能となり、温度変化によってインターコネクタ30および第1出力リード線15が変形(熱膨張/収縮)した場合でも、インターコネクタ30および第1出力リード線15を取り囲む周囲の封止部材37(封止樹脂)が弾性変形して応力を吸収することでインターコネクタ30および第1出力リード線15の断線を防止することができる。また、封止部材37(表面側封止部材37f、裏面側封止部材37r)の厚さを十分に確保することによりインターコネクタ30と第1出力リード線15との間の絶縁性を確保して信頼性を確保することができる。
第1出力リード線15は、接続されている裏面電極12から開口部36mに位置合わせして外側へ向けて折り曲げられたリード曲げ部15cを有する。リード曲げ部15cは、開口部36mを介して外部へ導出される。開口部36mは、第1出力リード線15を通す程度のスリットとして形成されている。なお、開口部36m、リード曲げ部15c(第1出力リード線15)は、第1太陽電池セル10のセル間隔Dcに面する端辺(セル端辺)から分離間隔Dp(セル端辺から開口部36mまでの距離)だけ内側(セル中心側)に離れた位置(つまり、平面視で裏面10rに対向する位置)に形成される。
分離間隔Dpは、例えば3mm程度とされている。第1太陽電池セル10の平面形状が例えば80mm角程度であるとき、第1太陽電池セル10の端辺から3mm程度内側に分離間隔Dp(開口部36mの配置位置)を設定するので、裏面電極12の長さ方向(第1出力リード線15の延長方向)のほとんどに対して第1出力リード線15を接続して接続抵抗の増加を抑制することが可能となり、また、目視での確認が容易で加工が容易となる。また、位置合わせ精度は0.5mm程度以下とすることができるので、減少方向でずれたとしても、最小2.5mm程度を確保することができ、歩留まりおよび生産性を確保することができる。
なお、分離間隔Dpは、最小でも1mmを確保することが好ましい。減少方向で仮に位置ズレが生じても最小で0.5mm程度を確保することができ、厚さ方向と同程度の間隔を確保することができるからである。
透光性基板35は、第1端辺35fと、第1端辺35fとは離れて反対側に配置された第2端辺35sとを備え、第1太陽電池セル10は、第1端辺35fの側に配置され、第2太陽電池セル20は、第2端辺35sの側に配置されている。
このような配置とすることで、透光性基板35の第1端辺35fの側に配置される第1太陽電池セル10の端辺の側には、第1出力リード線15との接続領域を設けなくても良いことから、第1太陽電池セル10の端辺を透光性基板35の第1端辺35fに近づけて配置することができるため、太陽電池モジュール1の表面レイアウトでの非発電領域を削減して発電効率(面積換算での発電効率)を向上させることができる。
なお、本実施の形態では、第1太陽電池セル10および第2太陽電池セル20が矩形状であり、並置されていることから、透光性基板35も同様に矩形状とされている。つまり、透光性基板35で、第1端辺35fと第2端辺35sとは平行とされ、第1出力リード線15は、第1端辺35fと交差する方向で延ばされている。
したがって、第1端辺35fと第2端辺35sとの間で第1太陽電池セル10と第2太陽電池セル20とを略平行に配置することが可能となり、また、第1太陽電池セル10の端辺と第1端辺35fとを略平行に配置して、第2太陽電池セル20の端辺と第2端辺35sとを略平行に配置することができるため、太陽電池モジュール1の表面レイアウトでの非発電領域をより効果的に削減して発電効率(面積換算での発電効率)をさらに向上させることができる。
上述したとおり、太陽電池モジュール1は、第1出力リード線15と対をなして電力を外部へ出力する第2出力リード線25を備え、第2出力リード線25は、封止部材37(表面側封止部材37f、裏面側封止部材37r)の端面37tから取り出されている。
したがって、第2出力リード線25を太陽電池セル列31の裏面(裏面10r、裏面20r)側ではなく側面となる端面37tから取り出すので、第2出力リード線25を表面側から裏面側に引き回すための非発電領域を削減して発電効率を向上させることができる。
なお、第2出力リード線25は、第1出力リード線15に対して逆極性とされ、第1出力リード線15と対をなして電力を外部へ出力する構成とされるので、種々の引き出し形態が可能である。本実施の形態のように表裏両面電極の場合は、第2出力リード線25は、第1出力リード線15とは異なって表面電極21に接続されることから、表面20sから裏面20rの側へ引き回すことなく、そのまま延長して封止部材37(表面側封止部材37f、裏面側封止部材37r)の端面37tからリード先端25tを取り出すことが好ましい。端面37tからリード先端25tを引き出すことによって、裏面20rへ第2出力リード線25を引き回す必要がなくなるので太陽電池モジュール1の表面レイアウトでの非発電領域の増加を防止することができる。
<実施の形態2>
図2Aおよび図2Bを参照して、本実施の形態に係る太陽電池モジュール1について説明する。本実施の形態に係る太陽電池モジュール1は、実施の形態1に係る太陽電池モジュール1と基本構成が同一であるので、符号を援用し主に異なる事項について説明する。

図2Aは、本発明の実施の形態2に係る太陽電池モジュール1のインターコネクタ30および第1出力リード線15を含む位置での断面状態を示す断面図である。
図2Bは、図2Aに示した太陽電池モジュール1の裏面状態を示す平面図である。
本実施の形態に係る太陽電池モジュール1では、第1出力リード線15を途中で曲げて、インターコネクタ30(折り曲げ部30c)に対して距離をとることで封止部材37(封止樹脂)の膜厚を十分に確保し、第1出力リード線15とインターコネクタ30との間の絶縁を十分確保することから、生産性、歩留まり、信頼性を向上させることができる。
すなわち、第1出力リード線15は、インターコネクタ30の延長方向に対して曲げられ、太陽電池セル列31の裏面(裏面10r、裏面20r)に対する平面視でインターコネクタ30に対して間隔(ずらし間隔Dr)を持たせて配置されている。
したがって、太陽電池モジュール1は、第2太陽電池セル20の裏面20rに対向する領域で、第1出力リード線15とインターコネクタ30とが重ならないように配置するので、太陽電池セル(第1太陽電池セル10、第2太陽電池セル20)の面(裏面10r、裏面20r)に垂直な方向でインターコネクタ30(折り曲げ部30c)の周囲の封止部材37(表面側封止部材37f、裏面側封止部材37r)の厚さを十分に確保することができ、また、第1出力リード線15およびインターコネクタ30が熱膨張・収縮によって変形する方向で互いに重ならない配置とされるので、封止部材37(表面側封止部材37f、裏面側封止部材37r)の弾性変形に対する制限を抑制することができることから、温度変化によってインターコネクタ30および第1出力リード線15が変形(熱膨張/収縮)した場合でも、インターコネクタ30および第1出力リード線15を取り囲む周囲の封止部材37(封止樹脂)が弾性変形して応力を吸収することでインターコネクタ30および第1出力リード線15の断線を防止することができる。
本実施の形態では、太陽電池セル列31の面に対する平行方向で曲げる構成としている。第1出力リード線15は、リード幅15wが2mm程度、厚さが0.2mm程度であることから、通常の曲げ加工を施すことで容易にずらし間隔Drを得られる。なお、リード曲げ部15cは、実施の形態1と同様に開口部36mに対応させて形成する。
本実施の形態では、分離間隔Dp(セル端辺から開口部36mまでの距離)を例えば30mm程度確保し、インターコネクタ30の折り曲げ部30cに対応する位置で第1出力リード線15をインターコネクタ30に対して例えば1mm程度離すように折り曲げた。つまり、ずらし間隔Dr(折り曲げ部30cに対する位置で、インターコネクタ30に対する第1出力リード線15のずれ量)を1mm程度確保した。加工精度、生産性、作業性などを考慮して、折り曲げ部30cにおけるインターコネクタ30の周囲の封止部材37の厚さを十分に確保するために、ずらし間隔Drは、最小でも1mm程度を確保することが好ましい。
インターコネクタ幅30wは、2mm程度であり、ずらし間隔Drが1mm程度であるから、第1出力リード線15の曲げ量は、分離間隔Dpに対応する長さ30mmに対してインターコネクタ幅30wプラスずらし間隔Drとなる。すなわち、長さ30mmに対して3mm(=2mm+1mm)の曲げ量となる。このとき、第1出力リード線15の曲がりの傾きは3/30=1/10となり、比較的ゆるい傾斜の曲げで良いことから本実施の形態においては、リード曲げ部15cでの段差などの余分な変形も生じることはなかった。
<実施の形態3>
図3Aないし図3Iを参照して、本実施の形態に係る太陽電池モジュール1の製造方法について説明する。本実施の形態で説明する太陽電池モジュール1の基本的な構成は、実施の形態1、実施の形態2で説明した太陽電池モジュール1であるので、符号を援用し、主に製造方法として説明を追加する事項について記載する。
図3Aないし図3Iを参照して、本実施の形態に係る太陽電池モジュール1の製造方法について説明する。本実施の形態で説明する太陽電池モジュール1の基本的な構成は、実施の形態1、実施の形態2で説明した太陽電池モジュール1であるので、符号を援用し、主に製造方法として説明を追加する事項について記載する。
図3Aは、本発明の実施の形態3に係る太陽電池モジュール1の製造方法において、準備した第1太陽電池セル10および第2太陽電池セル20の表面状況を平面的に示す模式工程図である。
第1太陽電池セル10の表面10sには表面電極11が形成されている。表面電極11にはインターコネクタ30がはんだ接続されている。なお、第1太陽電池セル10および第2太陽電池セル20は、矩形状とされている。
図3Bは、本発明の実施の形態3に係る太陽電池モジュール1の製造方法において、第1太陽電池セル10および第2太陽電池セル20を接続して形成した太陽電池セル列31の裏面状況を平面的に示す模式工程図である。
第1太陽電池セル10の表面電極11にはんだ接続されたインターコネクタ30は、折り曲げ部30cで折り曲げられ、第2太陽電池セル20の裏面電極22にはんだ接続される。第1太陽電池セル10と第2太陽電池セル20とは、接続されて太陽電池セル列31を構成する。
図3Cは、本発明の実施の形態3に係る太陽電池モジュール1の製造方法において、太陽電池セル列31を形成した後、第1太陽電池セル10の裏面電極12に第1出力リード線15を接続し、第2太陽電池セル20の表面電極21に第2出力リード線25を接続した工程での裏面状況を平面的に示す模式工程図である。
第1太陽電池セル10の裏面電極12に第1出力リード線15が接続される。第1出力リード線15は、予めリード曲げ部15cで外側へ向かう方向で折り曲げられ、第2太陽電池セル20の方へ延長されている。
なお、図では、わかりやすくするために、第1出力リード線15とインターコネクタ30との幅を若干異ならせて記載しているが、実施の形態1に記載したとおり、同一の幅(リード幅15w、インターコネクタ幅30w、リード幅25w)の薄い銅板で形成されている。
図3Dは、本発明の実施の形態3に係る太陽電池モジュール1の製造方法において、太陽電池セル列31に対して第1出力リード線15および第2出力リード線25を接続した後、透光性基板35、表面側封止部材37f(封止部材37)、太陽電池セル列31を順に重ねて封止の準備をした工程を断面的に示す模式工程図である。
透光性基板35の上に表面側封止部材37fが配置され、表面側封止部材37fの上に太陽電池セル列31が配置される。なお、透光性基板35としては、実施の形態1、2で開示した材料のほかに、例えばPP(ポロプロピレン)樹脂をシート状としたものを適用することができる。
表面側封止部材37fは、例えばシート状に成型されているが、後工程の加熱・加圧工程で溶着される。この段階では、表面側封止部材37fの厚さは例えば420μm程度とされている。表面側封止部材37fの厚さは、溶着によって最終的には400μm程度になる。
図3Eは、本発明の実施の形態3に係る太陽電池モジュール1の製造方法において、太陽電池セル列31の裏面に重ねるために準備した裏面側封止部材37r(封止部材37)の平面状態を示す模式工程図である。
表面側封止部材37fと同様の形状とされた裏面側封止部材37rが準備される。裏面側封止部材37rは、表面側封止部材37fと異なり、予め開口部37mが形成されている。開口部37mは、第1出力リード線15を通すためのスリット(切り込み)であり、第1出力リード線15を通すだけの穴であれば良く極力小さく形成される。なお、表面側封止部材37f、裏面側封止部材37rは、矩形状の透光性基板35に合わせて矩形状とされている。
図3Fは、本発明の実施の形態3に係る太陽電池モジュール1の製造方法において、太陽電池セル列31の裏面に裏面側封止部材37r(封止部材37)を重ねて封止準備をした工程を断面的に示す模式工程図である。
開口部37mに第1出力リード線15を通し、裏面側封止部材37rを太陽電池セル列31に重ねる。なお、第1出力リード線15は、リード曲げ部15cで裏面側封止部材37rに対応させて適宜曲げられる。
この段階では、表面側封止部材37fと裏面側封止部材37rとの合計の厚さは、約420μmが2層であり、約840μmとなっている。第1太陽電池セル10、第2太陽電池セル20の厚さに比較して十分は厚さとすることで、セル間隔Dcでの封止部材37の樹脂不足を回避することができる。
図3Gは、本発明の実施の形態3に係る太陽電池モジュール1の製造方法において、太陽電池セル列31に重ねた裏面側封止部材37r(封止部材37)にさらに重ねるために準備した保護部材36の平面状態を示す模式工程図である。
開口部36mを予め形成した保護部材36が準備される。保護部材36は、封止部材37(表面側封止部材37f、裏面側封止部材37r)を透光性基板35との間に充填するための皮膜であり、バックシートとして作用する。開口部36mは、第1出力リード線15を通すためのスリット(切り込み)であり、第1出力リード線15を通すだけの穴であれば良く極力小さく形成される。保護部材36は、透光性基板35、封止部材37と同様、矩形状とされ、また平面視で同一サイズとされている。なお、開口部36mおよび開口部37mは、リード曲げ部15cに対応する位置に設けられ、第1出力リード線15を外部へ容易に取り出す。
図3Hは、本発明の実施の形態3に係る太陽電池モジュール1の製造方法において、太陽電池セル列31の裏面側封止部材37r(封止部材37)に保護部材36を重ねて封止準備をした工程を断面的に示す模式工程図である。
開口部36mに第1出力リード線15を通し、保護部材36を裏面側封止部材37rに重ねる。リード曲げ部15cから先の第1出力リード線15と保護部材36との間に平板40を挿入する。つまり、平板40は、セル間隔Dcでインターコネクタ30(折り曲げ部30c)に対向する位置で保護部材36を覆うように配置される。
加熱・加圧して表面側封止部材37fおよび裏面側封止部材37rを溶着するとき、セル間隔Dcの領域に配置された折り曲げ部30cの周囲の封止部材37(表面側封止部材37fおよび裏面側封止部材37r)に第1出力リード線15による圧力が集中して封止部材37が薄くなってしまい、封止部材37(封止樹脂)が十分に充填されない現象が発生する恐れがあるが、平板40を配置することによって第1出力リード線15に対向する領域に圧力が集中することを抑制することで、このような現象を防止することができる。
平板40としては、加熱・加圧による変形が生じない材料が好適であり、例えば、厚さ0.2mm~0.3mm程度の薄くて硬いアルミニウム板(金属板)を適用することができる。なお、平板40の形状、作用などについては、図4A、図4Bでさらに説明する。
図3Iは、本発明の実施の形態3に係る太陽電池モジュール1の製造方法において、透光性基板35、封止部材37(表面側封止部材37f)、太陽電池セル列31、封止部材37(裏面側封止部材37r)、および保護部材36を重ねた状態の太陽電池モジュール1を加熱・加圧処理を施す処理装置に載置した工程を断面的に示す模式工程図である。
透光性基板35、封止部材37(表面側封止部材37f)、太陽電池セル列31、封止部材37(裏面側封止部材37r)、および保護部材36を重ねた状態の太陽電池モジュール1は、加熱・加圧処理を施すラミネート処理装置50に搬入、載置される。
ラミネート処理装置50を真空状態として脱気した後、太陽電池モジュール1を適宜の溶融温度に加熱(例えば150℃~160℃程度)し、さらに加圧手段50pによって加圧する。
図4Aおよび図4Bに基づいて、ラミネート処理装置50での加熱・加圧処理を終了した状態の太陽電池モジュール1、および平板40の作用について説明する。
図4Aは、本発明の実施の形態3に係る太陽電池モジュール1の製造方法において、透光性基板35、封止部材37(表面側封止部材37f)、太陽電池セル列31、封止部材37(裏面側封止部材37r)、および保護部材36に対する加熱・加圧処理を施した後の太陽電池モジュール1の断面状態を示す模式工程図である。
図4Bは、図4Aに示した太陽電池モジュール1の裏面状態を示す平面図である。
太陽電池セル列31の両面にシート状の部材として配置された表面側封止部材37fおよび裏面側封止部材37rは、加熱・加圧処理によって溶融・溶着・硬化されるので、一体化された封止部材37(封止樹脂)となって太陽電池セル列31を封止する。したがって、表面側封止部材37fおよび裏面側封止部材37rの境界は消滅し、開口部37mはリード曲げ部15c(第1出力リード線15)に溶着する。つまり、開口部37mの溶着によって第1出力リード線15は封止部材37に密着し、封止された状態となる。
透光性基板35と保護部材36との間に配置された太陽電池セル列31は、表面側封止部材37fおよび裏面側封止部材37rが溶融、硬化して形成された封止部材37(封止樹脂)によって封止、溶着され、透光性基板35、封止部材37、保護部材36によって確実に保護された状態となる。なお、封止部材37(封止樹脂)の厚さは、加熱・加圧処理によって準備段階で840μm程度であったものが800μm程度となる。
開口部36mから引出された第1出力リード線15と保護部材36との間に配置された平板40は、溶着性を有する封止部材37に対して保護部材36によって分離されているので加熱・加圧処理においても接着されない。したがって、加熱・加圧処理を終了した後、平板40を取り外すことが可能であり、太陽電池モジュール1の厚さは、平板40を除去することによって抑制され、必要以上の厚さとなることを防止できる。また、取り外した平板40は、繰り返し利用することができる。
平板40の平面形状(図4B参照)は、幅(平板幅40w:第1端辺35fと交差する方向の長さ)が例えば15mm~30mm程度、長さ(平板長40p:第1端辺35fに沿う方向の長さ)が例えば80mm~100mm程度とされている。なお、平板長40pは、透光性基板35(太陽電池モジュール1)の外縁に一致されている。
つまり、平板長40pの寸法(長さ)は、第1太陽電池セル10、第2太陽電池セル20の寸法より大きいことが好ましい。例えば、透光性基板35の寸法(第1端辺35fの長さ)に合わせることによって、太陽電池モジュール1の外縁の近くで第1太陽電池セル10、第2太陽電池セル20の外周部分に応力が加わることを回避することができ、セルの破損、あるいは劣化を防止できる。
なお、加熱・加圧処理をする際(ラミネート処理装置50に載置される際)、平板40は、開口部36mから所定の間隔(対向間隔Ds:開口部36mに対向する平板40の対向辺40mと開口部36mとの間隔)だけ離して配置される。対向間隔Dsとしては、例えば1mm程度以上とすることが好ましい。
ラミネート処理装置50による加熱・加圧処理に際し、平板40を配置することによって、加圧時に溶融状態の封止部材37(封止樹脂)からの圧力で開口部36mが裂けることを防止できるので、封止部材37の溶融樹脂(封止樹脂)が開口部36mから流出する危険性を防止できる。また、平板40を開口部36mから対向間隔Dsだけ離して配置するので、仮に開口部36mから封止部材37の溶融樹脂(封止樹脂)が多少流出した場合でも平板40に到達しにくくなる。したがって、平板40を取り外すとき封止部材37が平板40に引っ張られ、開口部36mが持ち上がって裂けるといった現象を防止することができる。
セル間隔Dc(第1太陽電池セル10の端辺)から開口部36mまでの間隔である分離間隔Dpを例えば3mm程度として開口部36mを形成した場合(実施の形態1)、開口部36mと平板40(対向辺40m)との間隔である対向間隔Dsを例えば1mm程度とすると、平板40は、確実にセル間隔Dcを覆うことが可能となる。
したがって、平板40は、セル間隔Dcおよびその周辺に対して均等な圧力が印加されるように作用することから、折り曲げ部30cの周辺で封止部材37の封止樹脂が薄くなる現象を防止し、信頼性の高い樹脂封止を施すことができる。
上述したとおり、本実施の形態に係る太陽電池モジュール1の製造方法は、少なくとも裏面(裏面10r、裏面20r)に裏面電極(裏面電極12、裏面電極22)を有する第1太陽電池セル10および第2太陽電池セル20がインターコネクタ30を介して直列接続された太陽電池セル列31と、太陽電池セル列31の表面側に配置された透光性基板35と、太陽電池セル列31の裏面(裏面10r、裏面20r)側に配置された保護部材36と、透光性基板35と保護部材36との間に配置されて太陽電池セル列31を封止する透光性の封止部材37(表面側封止部材37f、裏面側封止部材37r)と、第1太陽電池セル10の裏面電極(裏面電極12、裏面電極22)に接続され電力を外部へ出力する第1出力リード線15とを備え、第1出力リード線15は、第2太陽電池セル20の方へ延ばされ保護部材36に形成された開口部36mから外部へ取り出されている太陽電池モジュール1の製造方法である。
また、透光性基板35、封止部材37(表面側封止部材37f、裏面側封止部材37r)、第1出力リード線15を接続された太陽電池セル列31、封止部材37(表面側封止部材37f、裏面側封止部材37r)、および保護部材36をこの順で重ねる第1工程(図3H)と、重ねた透光性基板35、封止部材37(表面側封止部材37f、裏面側封止部材37r)、第1出力リード線15を接続された太陽電池セル列31、および保護部材36を加熱、加圧して圧着する第2工程(図3I、図4A、図4B)とを備え、第1工程は、第1出力リード線15を開口部36mおよび開口部37mから外部へ取り出す工程と、第1太陽電池セル10と第2太陽電池セル20との間(セル間隔Dc)のインターコネクタ30の部分(折り曲げ部30c)に対向する位置を覆うように、開口部36mから外部へ取り出した第1出力リード線15と保護部材36との間に平板40を配置する工程とを備える。
したがって、太陽電池モジュール1の製造方法は、第1太陽電池セル10と第2太陽電池セル20との間のインターコネクタ30の部分(折り曲げ部30c)に対向する位置での封止部材37(表面側封止部材37f、裏面側封止部材37r)の厚さを確保することが可能となるので、インターコネクタ30の変形によって生じる応力を封止部材37(表面側封止部材37f、裏面側封止部材37r)で吸収できる信頼性の高い太陽電池モジュール1を製造することができる。
また、平板40を除去しても良いことは上述したとおりであり、本実施の形態に係る太陽電池モジュール1の製造方法では、第2工程の後、平板40を取り除く工程を備えることが好ましい。
なお、実施の形態1ないし実施の形態3は組み合わせて適用することができる。この場合にも実施の形態1ないし実施の形態3に係る太陽電池モジュール1と同様な作用効果が得られる。
<実施の形態1ないし実施の形態3に係る本願発明の作用効果>
図5を参照して実施の形態1ないし実施の形態3に係る本願発明の作用効果についてさらに説明する。

図5は、本発明(実施の形態1ないし実施の形態3)の作用効果を説明するために比較例として示す太陽電池モジュールの概念的な断面図である。
本実施の形態に係る太陽電池モジュール1に対して、分離間隔Dpを設けなかった場合の影響について説明する。図5では、開口部36mをインターコネクタ30の折り曲げ部30cに対向する位置に配置して、透光性基板35、保護部材36、封止部材37、太陽電池セル列31を積層した場合を示す。
この場合には、第1出力リード線15のリード曲げ部15cは、折り曲げ部30cの側に押さえ込まれた状態となる。つまり、リード曲げ部15cと折り曲げ部30cとの間の近接間隔Dnでは、封止部材37の厚さは極めて薄い状態となり、このような薄い状態では、第1出力リード線15およびインターコネクタ30の温度変化による変形を吸収することができない。したがって、第1出力リード線15あるいはインターコネクタ30の断線を防止する効果が弱くなり、また、短絡の危険性も生じ、信頼性を低下させる。
図5のような構成とした太陽電池モジュールの場合に比較して、実施の形態1ないし実施の形態3で示した太陽電池モジュール1は、開口部36mの位置を第1太陽電池セル10の裏面10rに対向させていることからインターコネクタ30(折り曲げ部30c)の周囲の封止部材37(封止樹脂)の厚さが薄くなる状態を回避することが可能であり、信頼性を向上させる。
<実施の形態4>
図6Aないし図6Cを参照して、本実施の形態に係る太陽電池モジュール1について説明する。本実施の形態に係る太陽電池モジュール1は、実施の形態1ないし実施の形態3に係る太陽電池モジュール1と基本構成が同一であるので、符号を援用し主に異なる事項について説明する。なお、本実施の形態に係る太陽電池モジュール1は、実施の形態1ないし実施の形態3に係る太陽電池モジュール1をさらに具体的な製品例としたものである。
図6Aないし図6Cを参照して、本実施の形態に係る太陽電池モジュール1について説明する。本実施の形態に係る太陽電池モジュール1は、実施の形態1ないし実施の形態3に係る太陽電池モジュール1と基本構成が同一であるので、符号を援用し主に異なる事項について説明する。なお、本実施の形態に係る太陽電池モジュール1は、実施の形態1ないし実施の形態3に係る太陽電池モジュール1をさらに具体的な製品例としたものである。
図6Aは、本発明の実施の形態4に係る太陽電池モジュール1の表面状態を示す平面図である。
図6Bは、図6Aに示した太陽電池モジュール1の矢符B-Bでの断面状態を示す断面図である。
図6Cは、図6Aに示した太陽電池モジュール1の裏面状態を示す平面図である。
太陽電池モジュール1は、第1太陽電池セル10および第2太陽電池セル20を直列接続した太陽電池セル列31を内蔵している。第1太陽電池セル10の表面10sにはくし型電極11bが形成され、第2太陽電池セル20の表面20sにはくし型電極21bが形成されている。くし型電極は表面10s、20sの全面にわたって形成され、電極抵抗を低減させるように作用している。
第1太陽電池セル10のくし型電極11bは、交差方向に形成された表面電極11に集電され、第2太陽電池セル20のくし型電極21bは、交差方向に形成された表面電極21に集電される。第1太陽電池セル10および第2太陽電池セル20は、実施の形態1ないし実施の形態3で示したとおり、インターコネクタ30で接続されている。つまり、表面10s、表面20sには、くし型電極11b、くし型電極21bの根元部に表面電極11、表面電極21が配置されている。
表面電極11および表面電極21は、表面をはんだメッキされた銅板であることから、はんだメッキの表面からの反射光によって外観的な違和感を生じることがある。したがって、表面電極11、表面電極21に関する外観上の美観を確保するために、第1端辺35fから第2端辺35sにかけて表面電極11および表面電極21を覆って隠す形状でマスクパターン35mが形成されている。マスクパターン35mは、適宜の塗料(例えば表面電極11に接続されたインターコネクタ30、表面電極11に接続された第2出力リード線25を外部から見えなくする遮光性を有する黒色系)を透光性基板35の裏面側(封止部材37に対向する側)に塗布することで形成される。マスクパターン35mを透光性基板35の裏面側に形成することで、マスクパターン35mが外部環境から影響を受けたり、外部環境による経時変化が発生したりすることを防止できるので、安定した外観、およびデザイン上の美観を確保することができる。
また、第1太陽電池セル10および第2太陽電池セル20は、矩形状を基本的な形状としているが、4頂点のうち1つの頂点で面取り(頂点のカットによる角部の形成)が施され、第1太陽電池セル10の角部10c、第2太陽電池セル20の角部20cが形成されている。本実施の形態では、第1太陽電池セル10および第2太陽電池セル20は、セル間隔Dcに対して線対称に配置されている。
したがって、角部10cおよび角部20cによって出力電力の極性の方向を示すことが可能となり、作業性、生産性を向上させることができる。また、単純な矩形を部分的に変更することから、デザイン性の向上をもたらしている。また、出力電力の極性の方向が明確になることから、太陽電池モジュール1を多数接続する場合の誤接続を防止することができ、接続の作業性、信頼性を向上させる。
第1太陽電池セル10の裏面10rに対向する位置に開口部36mが形成され、第1出力リード線15が取り出されている。第1出力リード線15は、第2太陽電池セル20の裏面20rの方へ延長されている。また、端面37tから第2出力リード線25が取り出されている。
なお、本実施の形態に係る太陽電池モジュール1についても実施の形態1ないし実施の形態3を適用することができ、また、実施の形態1ないし実施の形態3を組み合わせて適用することもできる。この場合においても、実施の形態1ないし実施の形態3に係る太陽電池モジュール1と同様な作用効果が得られる。
本発明は、その精神または主要な特徴から逸脱することなく、他のいろいろな形で実施することができる。そのため、上述の実施例はあらゆる点で単なる例示にすぎず、限定的に解釈してはならない。本発明の範囲は特許請求の範囲によって示すものであって、明細書本文には、なんら拘束されない。さらに、特許請求の範囲の均等範囲に属する変形や変更は、全て本発明の範囲内のものである。
この出願は、2010年7月28日に日本で出願された特願2010-169409に基づく優先権を請求する。これに言及することにより、その全ての内容は本出願に組み込まれるものである。
本発明は、表面レイアウトでの非発電領域を削減して発電効率を向上させることができる太陽電池モジュール、およびその製造方法を提供することができ、太陽光発電システム分野に有益である。

- 少なくとも裏面に裏面電極を有する第1太陽電池セルおよび第2太陽電池セルが、インターコネクタを介して直列接続された太陽電池セル列と、前記太陽電池セル列の表面側に配置された透光性基板と、前記太陽電池セル列の裏面側に配置された保護部材と、前記透光性基板と前記保護部材との間に配置されて前記太陽電池セル列を封止する透光性の封止部材とを備える太陽電池モジュールであって、
前記第1太陽電池セルの裏面電極に接続され、電力を外部へ出力する第1出力リード線を備え、
前記第1出力リード線は、前記第2太陽電池セルの方へ延ばされ、前記保護部材に形成された開口部から外部へ取り出されていること
を特徴とする太陽電池モジュール。 - 請求項1に記載の太陽電池モジュールであって、
前記開口部は前記第1太陽電池セルの裏面に対向する位置に設けられていること
を特徴とする太陽電池モジュール。 - 請求項1または請求項2に記載の太陽電池モジュールであって、

を特徴とする太陽電池モジュール。 - 少なくとも裏面に裏面電極を有する第1太陽電池セルおよび第2太陽電池セルがインターコネクタを介して直列接続された太陽電池セル列と、前記太陽電池セル列の表面側に配置された透光性基板と、前記太陽電池セル列の裏面側に配置された保護部材と、前記透光性基板と前記保護部材との間に配置されて前記太陽電池セル列を封止する透光性の封止部材と、前記第1太陽電池セルの裏面電極に接続され電力を外部へ出力する第1出力リード線とを備え、前記第1出力リード線は、前記第2太陽電池セルの方へ延ばされ前記保護部材に形成された開口部から外部へ取り出されている太陽電池モジュールの製造方法であって、
前記透光性基板、前記封止部材、前記第1出力リード線を接続された前記太陽電池セル列、前記封止部材、および保護部材をこの順で重ねる第1工程と、
重ねた前記透光性基板、前記封止部材、前記第1出力リード線を接続された前記太陽電池セル列、および保護部材を加熱、加圧して圧着する第2工程とを備え、
前記第1工程は、前記第1出力リード線を前記開口部から外部へ取り出す工程と、前記第1太陽電池セルと前記第2太陽電池セルとの間の前記インターコネクタの部分に対向する位置を覆うように、外部へ取り出した前記第1出力リード線と前記保護部材との間に平板を配置する工程とを備えること
を特徴とする太陽電池モジュールの製造方法。
